【発明の属する技術分野】
本発明は、比較的過酷な環境条件のもとで使用できる耐熱性に優れた、磁気ストライプ付きの、ICカード、キャッシュカード、クレジットカード等のようなプラスチックカードに関する。

【従来の技術】
従来、一般のプラスチックカードは、白色の塩化ビニル樹脂製のコアシートをカードコアとしてこれに予め所望の印刷を施し、磁気ストライプを転写形成した塩化ビニル樹脂製の透明なオーバーシートを前記カードコアに重ね、熱平プレス法によりカードコア及びオーバーシートを融着により積層接着し、更に積層後のシートを所定の寸法に打ち抜くことにより、製造される。
例えば、図5は磁気ストライプ付きのICカードの一例の要部断面図を示すものであり、カードコアとして塩化ビニル樹脂からなるコアシート41の上に、磁気ストライプ5を転写形成した塩化ビニル樹脂からなるオーバーシート21を熱平プレスで熱融着により積層接着させてカード基材として、これにICモジュール6を接着剤7で固定、埋設した構造のものである。熱平プレスの際は、コアシート41とオーバーシート21は十分に軟化して熱融着面8で接着し、且つこれらシートは十分に軟化するために、磁気ストライプ5はカード基材内に十分沈み込み、その結果、磁気ストライプ面に段差のない、平滑な表面が得られている。

【発明が解決しようとする課題】
ところで、プラスチックカードは磁気カードやICカード等と各種の情報記憶手段を持つものが出現し、それに合わせてこれら携帯用情報記憶媒体としてのプラスチックカードの用途も広範な用途に使われる様になり、さらに今後もその用途が拡大すると期待されている。そして比較的過酷な環境条件下となる用途がある。例えば、有料道路の通行料金の支払いを通信によって自動的に行い料金所をノンストップで通過できるシステムが考えられている。かかるシステムに対応する携帯用情報記憶媒体としてのプラスチックカードは、非接触で料金所のシステムと通信を行える(非接触)ICカードが適している。ところが、従来の塩化ビニル樹脂を用いたカードでは、塩化ビニル樹脂の熱変形温度は高いものでもせいぜい80℃前後であるため、車載用のICカードとして使用した場合、自動車内の特に直射日光を受けるフロントガラス表面やダッシュボード上に装着或いは放置した場合には、100℃以上の高温に長時間さらされることになる。その結果、カード基材が収縮、変形し、所定の寸法規格を満たさなくなり実用に供することができない。

また、車載用以外にも耐熱性が要求される用途がある。例えば、工場内の工程管理用のICカード、建設現場における作業管理用の計測データ記録用のICカード等である。また、非接触タイプも含めてこれらICカードに磁気ストライプも設けることで、或いは単に磁気ストライプのみの磁気カードでも、磁気ストライプが不可欠であるキャッシュカードやクレジットカード等も含めて、耐熱性が要求される新たな用途拡大が望まれている。

以上の様に耐熱性の要求される用途に適するプラスチックカードを得るに当たり、塩化ビニル樹脂よりも耐熱性のあるプラスチックを使用することが考えられる。例えば、熱変形温度が100℃以上のものとして、ポリカーボネート、ポリアリレート、及び、ポリカーボネートとABS(アクリロニトリル−ブタジエン−スチレン共重合体)、ポリカーボネートとPET(ポリエチレンテレフタレート)等のポリマーアロイ、或いは、ABSやPET等にガラス繊維を充填したもの等がある。そして、これらの材料の中でも、耐折強度、耐衝撃強度、耐熱性、透明性に優れるポリカーボネートは、耐熱性が要求されるプラスチックカード用として望ましい特性を備えた材料である。しかしながら、ポリカーボネートのような耐熱性プラスチックからなるシートを用いて、磁気ストライプ付きカードを作製しようとすると、従来の塩化ビニル樹脂のシートによるラミネート温度、例えば150℃で熱平プレスを行った場合には、シートが軟化、変形しないために、オーバーシート面に予め転写形成した磁気ストライプが、オーバーシート及びカードコアからなるカード基材内に十分埋め込まれず、図5の様に磁気ストライプ5部分に段差hが生じてしまう。
また、ポリカーボネートの軟化・融着可能な温度(180〜200℃)まで熱平プレス温度を高めれば、磁気ストライプの段差の改善は可能であるが、現状の装置をそのまま流用できず、コアシート表面に印刷した絵柄のインキが変色する等の品質面での問題も生じてくる。
以上の磁気ストライプによる段差がある状態では、エンコーダーでのデータの書き込みや、読み取りを行う際にデータに読み書き誤差が生じたり、物理的な外力が加わることにより、磁気ストライプ端面に欠けが生じたり、連続使用により摩耗等が生じ易くなる等耐久性に乏しく、実用に耐えないものとなる。

そこで、本発明の課題は、以上の問題点を解決し、ポリカーボネートの様な耐熱性プラスチックを使用しても磁気ストライプに段差がない磁気ストライプ付き耐熱カードを提供することである。

【課題を解決するための手段】
本発明の磁気ストライプ付き耐熱カードは、第1に、白色不透明なポリカーボネート樹脂製カードコアの両面に、接着剤層を介して透明なポリカーボネート樹脂製オーバーシートを積層したプラスチックカードであって、少なくとも一方の前記オーバーシートの表面側には磁気ストライプが形成されており、該接着剤層が、該ポリカーボネート樹脂よりも低い軟化点を有する熱可塑性樹脂としての透明な飽和ポリエステル樹脂と、熱硬化剤成分としてエポキシ系樹脂と、を有する熱硬化性接着剤により形成されている構成とし、第2に、2枚の白色不透明なポリカーボネート樹脂製カードコアの両面に、接着剤層を介して透明なポリカーボネート樹脂製オーバーシートを積層したプラスチックカードであって、少なくとも一方の前記オーバーシートの表面側には磁気ストライプが形成されており、該接着剤層が、該ポリカーボネート樹脂よりも低い軟化点を有する熱可塑性樹脂としての透明な飽和ポリエステル樹脂と、熱硬化剤成分としてエポキシ系樹脂と、を有する熱硬化性接着剤により形成され、前記2枚の白色不透明なポリカーボネート樹脂からなるコアシートが、熱硬化性接着剤によりラミネートされている、構成とし、第3に、白色不透明なポリカーボネートとポリエチレンテレフタレートのポリマーアロイ樹脂製カードコアの両面に、接着剤層を介して透明なポリカーボネートとポリエチレンテレフタレートのポリマーアロイ樹脂製オーバーシートを積層したプラスチックカードであって、少なくとも一方の前記オーバーシートの表面側には磁気ストライプが形成されており、該接着剤層が、該ポリカーボネートとポリエチレンテレフタレートのポリマーアロイ樹脂よりも低い軟化点を有する熱可塑性樹脂としての透明な飽和ポリエステル樹脂と、熱硬化剤成分としてエポキシ系樹脂と、を有する熱硬化性接着剤により形成されている、構成とし、第4に、2枚の白色不透明なポリカーボネートとポリエチレンテレフタレートのポリマーアロイ樹脂からなるコアシートからなるカードコアの両面に、接着剤層を介して透明なポリカーボネートとポリエチレンテレフタレートのポリマーアロイ樹脂製オーバーシートを積層したプラスチックカードであって、少なくとも一方の前記オーバーシートの表面側には磁気ストライプが形成されており、該接着剤層が、該ポリカーボネートとポリエチレンテレフタレートのポリマーアロイ樹脂よりも低い軟化点を有する熱可塑性樹脂としての透明な飽和ポリエステル樹脂と、熱硬化剤成分としてエポキシ系樹脂と、を有する熱硬化性接着剤により形成され、前記2枚の白色不透明なポリカーボネートとポリエチレンテレフタレートのポリマーアロイ樹脂からなるコアシートが、熱硬化性接着剤によりラミネートされている、構成とする。

そして、本発明の磁気ストライプ付き耐熱カードの製造方法は、第1に、多層構造からなる白色不透明なポリカーボネート樹脂製カードコアの両面に、接着剤を介して透明なポリカーボネート樹脂製オーバーシートを積層する磁気ストライプ付きカードの製造方法であって、白色不透明なポリカーボネート樹脂製カードコア及び磁気ストライプを転写した透明なポリカーボネート樹脂製オーバーシートと磁気ストライプのない透明なポリカーボネート樹脂製オーバーシートを用意し、該ポリカーボネート樹脂よりも低い軟化点を有する飽和ポリエステル樹脂と、熱硬化剤成分としてエポキシ系樹脂を有する透明接着シートからなる熱硬化性接着剤により、磁気ストライプのない透明なポリカーボネート樹脂製オーバーシート、接着剤、コアシート、接着剤、コアシート、接着剤、磁気ストライプを転写した透明なオーバーシートの順に重ねて、熱プレス機で熱圧をかけて各接着剤を熱硬化させてラミネートするものであり、第2に、多層構造からなる白色不透明なポリカーボネート樹脂製カードコアの両面に、接着剤を介して透明なポリカーボネート樹脂製オーバーシートを積層する磁気ストライプ付きカードの製造方法であって、白色不透明なポリカーボネート樹脂製カードコア及び磁気ストライプを転写した透明なポリカーボネート樹脂製オーバーシートと磁気ストライプのない透明なポリカーボネート樹脂製オーバーシートを用意し、該ポリカーボネート樹脂よりも低い軟化点を有する飽和ポリエステル樹脂と、熱硬化剤成分としてエポキシ系樹脂を有する透明接着シートからなる熱硬化性接着剤により、磁気ストライプのない透明なポリカーボネート樹脂製オーバーシート、接着剤、コアシート、接着剤、コアシート、接着剤、磁気ストライプを転写した透明なオーバーシートの順に重ねて、熱プレス機で熱圧をかけて各接着剤を熱硬化させてラミネートしてカード基材とし、このカード基材にICモジュールを埋設する凹部を切削加工し、ICモジュールをシート状の接着剤を介してコアシートに接着するものである。

【発明の実施の形態】
以下、本発明の磁気ストライプ付き耐熱カード及びその製造方法の実施の形態を図面を参照しながら説明する。
図1は、本発明の磁気ストライプ付き耐熱カードの一実施例であるICカード1の斜視図であり、また図2は図1のA−A線での磁気ストライプ部分及びICモジュール埋設部の要部断面図である。図1及び図2に示すICカード1は、耐熱性プラスチックからなるカードコア4に透明な接着剤層3を介して、磁気ストライプ5が転写形成された耐熱性プラスチックからなる透明なオーバーシート2が、積層されている。なお、図示はしないが、カードコア4の裏面側も透明な接着剤層3を介して耐熱性プラスチックからなる透明なオーバーシートが積層されており、カードコアの表面には印刷絵柄が形成されている。
カードコア4は、単層構造の場合は、耐熱性プラスチックからなるコアシートで構成し、多層構造の場合は、耐熱性プラスチックからなる2枚の白色のコアシートを、白色の接着剤層を介して積層したもの等を使用する。
そして、上記各接着剤層は、上記各耐熱性プラスチックよりも低い軟化点を有する熱可塑性樹脂と、熱硬化剤とを有する熱硬化性接着剤により形成する。

本発明でコアシート及びオーバーシートに用いる耐熱性プラスチックは、例えば、熱変形温度が100℃以上である、ポリカーボネート、ポリアリレート、及び、ポリカーボネートとABS(アクリロニトリル−ブタジエン−スチレン共重合体)、ポリカーボネートとPET(ポリエチレンテレフタレート)等のポリマーアロイ、或いは、ABSやPET等にガラス繊維を充填したもの等が挙げられる。なかでも、ポリカーボネートは、耐折強度、耐衝撃強度、耐熱性、透明性に優れる点で好ましい材料の一つである。
なお、本発明では、必要に応じてコアシート及びオーバーシートを別種の耐熱性プラスチックとしても良い。

接着剤層3としては、オーバーシート及びコアシートに用いる耐熱性プラスチックの軟化点よりも低い軟化点を有する熱可塑性樹脂と、熱硬化剤とを有する熱硬化性接着剤を用いる。かかる熱可塑性樹脂としては、例えば、ポリエステル樹脂、エポキシ樹脂、アクリル樹脂、酢酸ビニル樹脂等の単独重合体又は共重合体が挙げられる。また、熱可塑性樹脂の軟化点は110〜150℃の範囲が好ましい。110℃未満であると、比較的過酷な条件下にカードが放置されたうえ、何らかの外力が加わった場合に接着面でのずれ、剥離が生ずるという心配があり、150℃を越えると目的とする熱平プレス温度条件範囲内では、樹脂が十分軟化せず、硬化反応も進まないことから、接着力が発現しないこととなり好ましくない。
熱硬化剤としては、用いる熱可塑性樹脂の反応基によって、イソシアネート類、エポキシ樹脂、ポリアミン等のアミン系化合物或いはこれらの変性物を使い分ける。例えば、熱可塑性樹脂のポリエステル樹脂にエポキシ樹脂の熱硬化剤、熱可塑性樹脂の共重合ポリエステル樹脂にイソシアネートの熱硬化剤、熱可塑性樹脂のエポキシ樹脂に芳香族ポリアミンの硬化剤等といった具合にである。

以上のような特定の熱可塑性樹脂と熱硬化剤を用いる熱硬化性の接着剤の適用形態としては、これらを溶剤に溶解した溶液を、或いはフィルム状に加工したものを使用する。
そして、接着剤層3として、上記熱硬化性接着剤の熱硬化物を用いることで、加工時間の短縮と初期接着力の向上、及び接着完了後の高温での接着力の保持性に優れ剥がれにくいカードが得られる。
なお、ここでの熱可塑性樹脂の意味は、上述の説明にも有るように、エポキシ樹脂は一般には熱硬化剤と共に使用される熱硬化性樹脂でもあるが、熱硬化剤が共存しない状態で(或いは熱硬化させる前の状態で)熱可塑性を有する樹脂の意味である。

接着剤層3の厚みとしては、室温での剥離接着強度(T形剥離)に4kgf/cm以上を確保でき、しかも積層したカード基材にICモジュールの埋設加工を施す際に影響のないコアシートの(総)厚が確保でき、また、熱硬化後の収縮がカードの変形を誘因したり、表面状態に影響しない様にし、且つ磁気ストライプの厚みを吸収するに十分な厚みである、15〜30μmの範囲が好ましい。

また、カードの規格である隠蔽性を確保する意味で、コアシートには白色不透明であることが要求されるが、コアシートに用いる耐熱性プラスチックに充分な隠蔽性のある白色不透明のものを用いることができれば不要であるが、そうでない場合には、多層構造とするカードコアにおいてコアシートを積層する接着剤層に、酸化チタン等の顔料により白色、不透明化した接着剤を、白色不透明のプラスチックシートからなるコアシートと併用することで、カードコアとしての隠蔽性の確保が容易となる。

一方、カードコアとオーバーシートとの接着に用いる接着剤層には透明な接着剤を用いる。カードコア表面に形成した印刷絵柄をオーバーシートを透かしてみる場合に、印刷絵柄の色調に影響のない透明性の高いものが好ましい。

そして、図2の様な構成の磁気ストライプ付き耐熱カードを製造するには、図3に示す様に、コアシート4a,4b及びオーバーシート2a,2bに耐熱性プラスチックを用い、そして少なくとも一枚のオーバーシート(図面では2a)には磁気ストライプ5を転写形成しておき、そしてこれらコアシート及びオーバーシートを上記した特定の熱硬化性の接着剤(3a,3b,3c)を介して重ねて、ステンレス鏡面板49a及び49bで挟み、熱板48a及び48bによる熱平プレスで熱圧をかけて、積層接着させればよい。接着剤がフィルム状であれば、必要に応じてシートと仮止めするなどした上で重ね合わせて熱平プレスをする。熱平プレス条件は、従来公知の塩化ビニル樹脂製の磁気ストライプ付きプラスチックカードの製造条件と同様で良い。
また、接着剤が液状であれば、例えば印刷絵柄を形成済みのコアシートにスクリーン印刷法や公知の塗工方法で接着剤を塗工し、このコアシートをオーバーシートと重ねて熱平プレスする。或いは、塗工面はオーバーシート側であっても良い。このように、接着剤が溶液の場合の塗工面は特に限定されない。また、塗工順も特に限定されない。
そして、同図の様にICカードの場合には、このようにして得られたカード基材8に、さらにICモジュール埋設用の凹部を切削加工した後、該凹部にICモジュール6を埋め込み接着剤で固定する。

【実施例】
以下、実施例により本発明を具体的に説明する。

《実施例》
図2の様な磁気ストライプ付きのICカードを得るべく、図3に示す様な積層工程でカード基材を作製した。すなわち、先ず、酸化チタンを添加して白色・不透明化した厚さ0.31mmのポリカーボネート樹脂製の2枚のコアシート4a,4bにそれぞれ絵柄を印刷したものを準備した。これと、熱可塑性樹脂として融点が114℃で透明な飽和ポリエステル樹脂と、熱硬化剤成分としてエポキシ系樹脂を有する、厚さ30μmの透明接着シートからなる熱硬化性の接着剤(3a,3b)、白色・不透明化した同様の接着剤(3c)、抗磁力650エルステッドの磁気ストライプを転写した厚さ50μmの透明なポリカーボネート樹脂製のオーバーシート2a及び磁気ストライプのない以外は同様のオーバーシート2bを、同図の様に下からオーバーシート2b、接着剤3b、コアシート4b、接着剤3c、コアシート4a、接着剤3a、オーバーシート2aの順に重ねて、これらを2枚の鏡面仕上げしたステンレス製平板で挟み電熱プレス機で、150℃、10分間、100kg/cm2 の熱圧をかけて各接着剤を熱硬化させてラミネートし、冷却後、規定のカード寸法に抜き加工して厚さ0.80mmのカード基材とした。更に、このカード基材にICモジュールを埋設するための凹部を彫刻機で切削加工し、ICモジュール6を、シート状の接着剤7を介してコアシート4aに熱圧接着し、磁気ストライプ付きのICカードを作製した。

このようにして作製した磁気ストライプ付きのICカードについて、磁気ストライプ部分の表面凹凸を、ストライプと垂直方向に触針式の形状測定器で測定した結果、図2に示す様に段差がなく平滑であることが確認された。また、カードを垂直に切断した磁気ストライプの近傍の断面試料を作製し光学顕微鏡で観察したところ、図2の様に、磁気ストライプが転写された部分のオーバーシートのカードコアに隣接する面は、接着剤層3の内部に沈み込んでいた。
また、磁気特性について検査した結果、エンコーダーでの書き込み及び読み取りは問題なく、また耐久試験として連続1000回の読み書きの検査でも、磁気ストライプに摩耗、欠け等の不具合は認められず、磁気出力の低下も認められなかった。

さらに、耐熱性試験として、120℃の熱風循環型のオーブンにカードを1時間保存した後、外形寸法及び厚みの変化を測定したところ、各0.07%及び0.13%であり、塩化ビニル樹脂製カードに比較してはるかに小さい値であり、カード基材に、そり、波打ち等の変形はなく、またカード基材の層間での浮き剥がれも全く認められなかった。更に、JIS X−6301の規格に従って、150℃に加熱した流動パラフィン中に5分間浸漬しても、カード基材の層間に間隙が生じることはなく、積層接着性にも問題はなかった。
また、接着力試験として、引っ張り試験機により室温での層間剥離力の評価を行った。オーバーシートとコアシート間の剥離試験にて、オーバーシートが引き裂かれて、十分な接着力を有していることが確認された。

《比較例》
ポリカーボネート製のカードコアに、磁気ストライプを転写したオーバーシートを(接着剤を介することなく)重ねて、150℃、10分間、100kg/cm2 の熱圧をかけてラミネートしたところ、図4の様に、磁気ストライプ5部分の表面の段差hは15μmあり、また、エンコーダーによる上記耐久試験を同様に行ったところ、テープ端面に欠けが生じ、また磁気出力の低下と、ジッターの乱れが認められた。

【発明の効果】
本発明の磁気ストライプ付き耐熱カードは、シート材料の優れた耐熱性と熱硬化性接着剤による接着剤層の耐熱性により、耐熱性、高温での寸法安定性に優れたカードが得られ、また外観的にも従来の塩化ビニル樹脂製のカードと何ら違和感がないカードが得られる。そして、例えば100℃以上の比較的過酷な環境下となる、例えば車載用途等のICカードとして使用できる。特に、特定の接着剤による接着剤層で耐熱性プラスチックのシートを積層しているために、耐熱性に優れる上に、磁気ストライプの表面部分に段差が無いので磁気データの信頼性も良い。

また、本発明の磁気ストライプ付き耐熱カードの製造方法によれば、上記ポリカーボネート等の耐熱性プラスチックで軟化・融着しにくいシートをオーバシートやカードコアに使用するにもかかわらず、磁気ストライプが形成されたオーバーシートとカードコアとの積層接着に、特定の軟化点を持った熱可塑性樹脂と熱硬化剤とを有する熱硬化性の接着剤を特定の厚みで使用することにより、オーバーシート表面上に磁気ストライプの段差が、接着剤層に吸収されるので、カード表面の磁気ストライプ部分を従来と同様に平滑にできる上、さらにオーバーシート及びカードコアを積層するために、特別な設備を必要とせず、従来と同じ通常の塩化ビニル樹脂製のプラスチックカードの製造に用いる積層装置及び製造条件でカードの製造ができ、しかも優れた耐熱性、磁気データの信頼性を持つプラスチックカードが得られる。
