【発明の属する技術分野】
本発明は内燃機関のアルミニウム合金製シリンダブロックに採用するアルミニウム基複合材製ライナの製造方法に関する。

【従来の技術】
内燃機関のシリンダブロックには、シリンダ用ライナを取り付けたものがある。シリンダ用ライナを取り付けることで、シリンダブロックとは異なる材質をシリンダに採用することができ、耐摩耗性の向上を図るなどの効果を得ることができる。そのようなシリンダ用ライナの構造としては、例えば、▲1▼特開平10−94867公報「軽金属鋳物部品へ鋳込むべき他の軽金属部品の素材及びこのような素材の製造方法」や▲2▼特開2002−89353公報「内燃機関のシリンダブロック」や▲3▼特許第2616057号公報「シリンダブロックの製造方法」に示されたものがある。
次図で上記▲1▼の素材について説明する。

図12は従来の軽金属部品の素材(ライナ)の説明図であり、上記▲1▼の図10を写したものである。
素材9(符号は同公報に記載されたものを流用した。以下同様。)は、ノズル18からの空気噴流12内の粒子で外側表面10の仕上げ程度を粗さ30〜60μmにすると同時に、外側表面10に外側材料***を形成したもので、外側材料***の先端がクランクケースの軽金属の溶湯により溶融することで、クランクケースと素材9との結合を向上させることができるというものである。

次に、上記▲2▼のシリンダブロックに採用したシリンダライナについて次図で説明する。
図13は従来のシリンダライナの説明図であり、上記▲2▼の図2を写したものである。
シリンダライナ14は、シリンダブロック12に鋳包んでボア15を形成するもので、上端部19に傾斜面20を形成したので、シリンダブロック12との接触面積が増大し、ボア15の変形を抑制することができるというものである。
また、シリンダライナ14は、上端部19に溝や鍔を形成することで、同様の効果を発揮することができる。

次に、上記▲3▼のシリンダブロックの製造方法に採用したライナを次図で説明する。
図14(a)〜(c)は従来のライナの製造方法の説明図であり、(a)は上記▲3▼の第2図、(b)は上記▲3▼の第3図、(c)は上記▲3▼の第1図(B)を写したものである。
上記▲3▼のシリンダブロックの製造方法では、鋳造前に予め同公報の第2頁右欄第31行〜第3頁左欄第8行に示される通りシリンダライナを製造する。これらを要約したものを次に示す。
(a):鋳鉄製のシリンダライナ6の外周面全周に円周方向の溝12を多条に形成する。
(b):溝加工が施されたシリンダライナ6の外周面にショットピーニング処理を施す。ショットピーニング処理は、鋼球製のショット材で凸部13を潰して窪み14を形成する。
窪み14を形成すると、円周方向に延びる溝12,12同士がシリンダライナ6の長手方向にも相互に連通する。その結果、後工程の鋳造の際に、溶湯の流れがよくなるとともに、空気の排出がよくなる。

【発明が解決しようとする課題】
上記図12の素材9を採用した鋳造では、部分的に外側材料***の先端を溶融できない心配がある。特に、湯口から遠く離れたところで溶湯が合流する部位で且つ、そこに位置する外側材料***の先端形状が丸いなど外側材料***の先端の温度が上昇し難い条件が重なると、外側材料***の先端の溶融は期待できず、クランクケースと素材9との結合力は低下する。

外側材料***の先端が溶けないところでは、外側表面10の粗さは30〜60μmのままであり、溝部や突部に較べると結合力は小さい。仮に、例えば、外面に形成した溝部や突出部と30〜60μmの粗さの凹部を組み合わせることも可能であるが、外面の機械加工に手間がかかり、生産コストが嵩む。

上記図13のシリンダライナ14では、上端部19に傾斜面20や溝を形成する必要があり、傾斜面20や溝を機械加工するのに手間がかかる。従って、シリンダライナ14の生産効率は悪く、生産コストが嵩む。

上記図14のシリンダライナ6の製造方法では、ショットピーニング処理のショット材として、鋼球を用いているが、鋼球で形成した窪み14に鋼片が付着して、鋳造後にアルミニウム内に異材として介在する心配がある。異材として介在すると、剥離や電食の原因となることがある。

そこで、本発明の目的は、アルミニウム合金との密着性を向上させ、ライナの生産コストを削減し、電食の防止を図るアルミニウム基複合材製ライナの製造方法を提供することにある。

【課題を解決するための手段】
上記目的を達成するために請求項1は、アルミニウム合金製シリンダブロックに鋳包むのに際し、アルミナセラミックスを含有させたライナの外周面にショットブラストで、凹凸を形成する凹部のピッチを100〜300μmの範囲で形成するとともに、凹部の深さを70〜150μmの範囲で形成するアルミニウム基複合材製ライナの製造方法であって、
前記ショットブラスト工程では、平均粒径が450〜650μmのショット粒を使用したことを特徴とする。

凹部のピッチが100μm未満になると、凹部に対するアルミニウム合金の溶湯の湯周り不良が起きやすくなる。つまり、溶湯が侵入しない凹部の数量が多くなり始め、密着強度は向上し難い。
凹部のピッチが300μmを超えると、外周面に対する凹部の数量が減少し、所望の密着強度を得ることができない。
このような観点から、凹部のピッチを100〜300μmの範囲とし、アルミニウム合金とアルミニウム基複合材製ライナとの密着性の向上を図る。

凹部の深さが70μm未満になると、凹部内の凝固したアルミニウム合金との結合量が不足してアンカー効果が減少し、所望の密着強度を得ることができない。
凹部の深さが150μmを超えると、ショットブラストでの形成は難しく、機械加工で凹部を加工することになる。機械加工で凹凸を形成すると、ライナの生産コストが嵩む。
つまり、密着性の点から凹部の深さを70μm以上とし、生産コストの点から凹部の深さを150μm以下とした。

また、ショット粒は、アルミナ粒であり、鋳包んだ後にシリンダブロックとライナとの間に介在するものは異材とならない。従って、介在物の線膨張係数の違いによる剥離の起点はなく、剥離を防げる。
さらに、アルミナ粒を用いると、異材が介在しないので、電食が起きない。
請求項2では、ショットブラスト工程では、前記外周面に吹き付けたショット粒の一部が刺さり残るように施行することを特徴とする。
外周面に凹凸および微小な突起を形成したので、凹凸とともに、突起が凝固後のアルミニウム合金に埋もれて結合状態となる。

【発明の実施の形態】
本発明の実施の形態を添付図に基づいて以下に説明する。なお、図面は符号の向きに見るものとする。
図1は本発明に係るアルミニウム基複合材製ライナを用いた内燃機関の断面図である。
内燃機関10は、シリンダブロック11と、シリンダブロック11内を摺動するピストン12と、コネクティングロッド13と、シリンダブロック11の上部に取り付けたシリンダヘッド14と、を備える。

シリンダブロック11は、シリンダ部16にライナ21を取り付けたもので、シリンダブロック11を鋳造する際にライナ21を一体的に鋳包んだシリンダである。22はライナ21の端に位置する燃焼室、23はシリンダ壁を示す。
シリンダブロック11の材質は、アルミニウム合金であり、例えば、Al−Si−Cu系合金の一種であるJIS−ADC12を用いる。

図2(a),(b)は本発明に係るライナの斜視図であり、(b)は(a)のb部詳細を模式的に示した図である。
(a)において、ライナ21は、アルミニウム基複合材製であり、アルミニウム基複合材を用いることで、耐磨耗性の向上および軽量化を図ったものである。
ライナ21はまた、内周面25と、外周面26と、端部27,28とからなり、外周面26に微細な凹凸31を形成したものである。

以上に述べたアルミニウム基複合材製ライナの作用を次に説明する。
図3は本発明に係るアルミニウム基複合材製ライナの作用図であり、図1の3部詳細を模式的に示した図である。
ライナ21の外周面26に微細な凹凸31を形成するとともに、凹部33のピッチSを100〜300μmの範囲とし、凹部33の深さZを70〜150μmの範囲としたので、凹部33・・・にアルミニウム合金(シリンダ部16)の溶湯が侵入するとともに、侵入した状態で溶湯は凝固する。従って、アルミニウム合金との密着性を向上させることができる。

図4(a),(b)は本発明に係る凹部のピッチの比較図であり、微細な凹凸31を模式的に示す。
(a)は、図2(b)と同様のもので、本発明の凹部33のピッチSを200μmにした状態を示す。
(b)は、凹部33のピッチSを400μmにした状態を示す。
図に示すように、ピッチSが300μmを超えると、凹部33の数が減少し、逆に外周面26の平坦(表面粗さ20μm)な部分(表面積)が増加する。

図5は本発明に係る凹部のピッチと密着強度の関係を示したグラフであり、横軸を凹部のピッチSとし、縦軸を密着強度σとしたものである。
凹部33のピッチSが約100μm以上では、凹部33のピッチSの増加に密着強度σはほぼ反比例して低下する。
ピッチSが100μm未満になると、凹部33に対する溶湯の湯周り不良が起きやすく、アルミニウム合金の溶湯が侵入しない凹部33の数量が多くなり始め、密着強度σは向上し難い。
ピッチSが300μmを超えると、外周面(表面積)に対する凹部33の数量が減少し、所望の密着強度σ、例えば、0.5kgf/mm2を得ることはできない。
その結果、凹部33のピッチSを100〜300μmの範囲とすることで、所望の密着強度を得ることができる。

図6は本発明に係る凹部の深さと密着強度の関係を示したグラフであり、横軸を凹部の深さZとし、縦軸を密着強度σとしたものである。
凹部33の深さZの増加に密着強度σは比例して増加する。
深さZが70μm未満になると、互いの結合量が不足してアンカー効果が減少し、所望の密着強度σ、例えば、0.5kgf/mm2を得ることはできない。
深さZが150μmを超えると、ショットブラストでの形成は難しく、機械加工で凹部を加工することになる。機械加工で凹凸を形成すると、ライナの生産コストが嵩む。
その結果、凹部33の深さZを70〜150μmの範囲とすることで、アルミニウム合金との密着性を向上させることができるとともに、ライナの生産コストを削減することができる。

次に、本発明に係るライナの別実施の形態を示す。
図7(a),(b)は第1別実施の形態図であり、(a)は図1に対応する図、(b)は(a)のb部詳細図である。上記図1、図2に示す実施の形態と同様の構成については、同一符号を付し説明を省略する。

(a)において、シリンダブロック11Bは、シリンダ部16にライナ21Bを取り付けたもので、シリンダブロック11Bを鋳造する際にアルミニウム合金35でライナ21Bの燃焼室22側の端面36まで鋳包んだシリンダである。
ライナ21Bは、燃焼室22側に位置する端面36に微細な凹凸31((b)参照)を形成したことを特徴とする。

(b)において、ライナ21Bは、端面36に微細な凹凸31を形成した構成なので、シリンダブロック11Bにライナ21Bを鋳包むと、ライナ21Bの端面36に形成した凹部33にアルミニウム合金の溶湯が侵入する。
図7に示すように、第1別実施の形態のライナ21Bでは、燃焼室22側に位置する端面36に微細な凹凸31を形成したので、凹凸31の凹部33に溶湯が侵入した後、凝固し、端面36の密着性は向上する。その結果、燃焼室22の近くで高温に加熱されても、熱によるシリンダ壁23の変形を抑制することができるとともに、シリンダヘッド14を取り付けるボルトの締め付け力(軸力)によって応力が生じてもシリンダ壁23の変形を抑制することができる。その結果、ライナ21Bの薄肉化を図ることができるとともに、軽量化を図ることができる。

また、凹凸31の凹部33に溶湯が侵入した後、凝固し、端面36の密着性は向上するので、シリンダブロック11Bとライナ21Bとの間の熱の伝導性が向上する。特に、多気筒のシリンダブロックの場合、燃焼室22側の気筒間に位置するライナ21Bの温度上昇を抑制することができる。

図8は第2別実施の形態図であり、図2の外周面26の形態と図7の端面36の形態を組み合わせた状態を示す。上記図2、図7に示す実施の形態と同様の構成については、同一符号を付し説明を省略する。
ライナ21Cは、外周面26に微細な凹凸31を形成するとともに、端面36に微細な凹凸31を形成したことを特徴とする。
第2別実施の形態のライナ21Cでは、ライナ21と同様の効果を発揮すると同時に、ライナ21Bと同様の効果を発揮する。

ライナ21Dは、外周面26に微細な凹凸31を形成するとともに、微小な突起37を形成したことを特徴とする。
突起37は、外周面26にショットブラストのショット粒41・・・を凸状に取り付けたもので、ショットブラストで外周面26に微細な凹凸31を形成すると同時に、外周面26に固定した。

次に、本発明に係るライナの製造方法を説明する。
図10(a),(b)は本発明に係るアルミニウム基複合材製ライナの製造方法の説明図である。(b)は(a)のb部詳細図である。
(a):まず、ライナの素材42を製造する。素材42の成形工程は、アルミニウム基複合材のビレットをダイスで引き抜くことで管とし、この管を所定長さに切断することで素材42を得る(特開2000−233271参照)。その次に、素材42をショットブラスト工程へ送る

ショットブラスト工程は、素材42をターニング装置43に固定し、ショットブラスト装置44で外周面26にショット粒45を吹き付けることで凹凸31の凹部33(図2(b)参照)を形成する。

ショット粒45の材質はアルミナ(Al2O3)であり、ショット粒45の材質をアルミナにすると、ライナの素材42の外周面26にアルミナ粒を衝突させた際に、凹部にショット粒45が食い込んで残ったり、ショット粒45の破片が残ったりしても、鋳包んだ後にシリンダブロックとライナの間に介在する材質は異材とならない。その結果、介在物の線膨張係数の違いにより生じるライナの剥離を防止することができる。
また、アルミナ粒を用いると、異材が介在しないので、電食を防止するができる。

尚、本発明の実施の形態に示した図2(b)の凹部33のピッチSを100〜300μmの範囲としたが、ショットブラスト工程では、一部にピッチSが100〜300μmの範囲を外れることもある。ここでのピッチSは、ショットブラスト工程を施行する際に伴うばらつきにより、一部に生じる範囲外のピッチ、例えば、80μmや350μmも含める。

【発明の効果】
本発明は上記構成により次の効果を発揮する。
請求項1では、シリンダブロックに鋳包むのに際し、アルミナセラミックスを含有させたライナの外周面にショットブラストで、凹凸を形成する凹部のピッチを100〜300μmの範囲で形成するとともに、凹部の深さを70〜150μmの範囲で形成するアルミニウム基複合材製ライナの製造方法であって、ショットブラスト工程では、平均粒径が450〜650μmのショット粒を使用した。
凹部のピッチが100μm未満になると、凹部に対する溶湯の湯周り不良が起きやすく、アルミニウム合金の溶湯が侵入しない空いた状態の凹部の数量が多くなり始め、密着強度は向上し難い。
凹部のピッチが300μmを超えると、外周面に対する凹部の数量が減少し、所望の密着強度を得ることができない。
その結果、凹凸の凹部のピッチを100〜300μmの範囲とすることで、アルミニウム合金とアルミニウム基複合材製ライナとの密着性を向上させることができる。

When the depth of the recess is less than 70 μm, the amount of bonding with the solidified aluminum alloy in the recess is insufficient, the anchor effect is reduced, and the desired adhesion strength cannot be obtained.
