【発明の属する技術分野】
本発明は、活物質を主体とするペーストを塗着後に乾燥させてなる活物質層が金属製芯材に接合して一体化されてなる電池用極板およびその電池用極板を高精度に製造することのできる製造方法に関するものである。

【従来の技術】
近年では、エレクトロニクス技術の進歩に伴い、電子機器の高機能化とともに、小型軽量化と低消費電力化とが可能になった。その結果、各種民生用ポータブル機器が開発、実用化され、それらの市場規模が急速に拡大しつつある。それらの代表例としてはカムコーダ、ノート型パソコン、携帯電話機などがあげられる。これらの機器には、更なる小型軽量化とともに作動時間の長期化に対する要望が継続的に求められており、このような要望から、これらの機器の駆動用内蔵電源としては、長寿命でエネルギー密度が高い上に、急速充電が可能で高い安全性を有するリチウムイオン二次電池に代表されるリチウム二次電池が主流になりつつある。このリチウム二次電池は、現在実用化されている電池系のなかで、電池の小型化の指標として用いられる単位体積当たりのエネルギー密度は勿論、電池の軽量化の指標として用いられる単位重量当たりのエネルギー密度が抜群に高い長所を有している。

一般に、上記リチウム二次電池をはじめとする各種電池の正負の極板は、図9に示すような工程を経て製作されている。すなわち、繰り出しロール2から連続的に送り出されるフープ状の芯材1の表面には、溶液に溶解された結着剤およびバインダに正極活物質粉末または負極活物質粉末を分散させて混練したペースト状活物質が、塗工ノズル3から所定厚みに塗布される。そののち、ペースト状活物質が塗布された芯材1は乾燥炉4内を通過される。このとき、ペースト状活物質は、溶液などが加熱されて蒸発することにより、芯材1に対し脱落しない程度に確実に固着されて第1の活物質層7Aを形成する。

上記一面に活物質層7Aが形成された芯材1は、その他面に上述と同様のペースト状活物質が塗工ノズル3から所定厚みに塗布され、そののち、乾燥炉4内を通過される。塗布されたペースト状活物質は、溶液などが加熱されて蒸発することにより、芯材1の他面に対し脱落しない程度に確実に固着されて第2の活物質層7Bを形成する。この両面に活物質層7A,7Bが形成された芯材1は、一対のプレスロール9間を通過する。これにより、各活物質層7A、7Bは所定の厚みに押し潰され、帯状の極板素体6が形成される。この極板素体6は、巻き取りロール5に一旦巻き取られたのちに、所定の寸法に切断して個々の電池用極板に分割される。

また、上述とは異なる従来の一般的な極板の製造方法としては、容器内に貯留されたペースト状活物質中に芯材を浸漬させながら通過させたのち引き上げ、ペースト状活物質が両面に付着した芯材を、容器の上方に配置したスリット板に通してペースト状活物質を所定厚みとしたのちに、このペースト状活物質を乾燥炉内を通過させることにより乾燥させて活物質層を形成し、さらに、一対のプレスロール間を通過させて活物質層を圧潰して所定厚みとする工程も採用されている。

また、何れかの製造方法を用いて製作された極板には、活物質層が未形成の芯材の露出部または活物質層の一部を剥離除去して形成した芯材の露出部に対し圧縮加工を施することにより、空隙率を低下させた集電部が形成される。この集電部には、帯状または短冊状の接続リードが、活物質層の側方に突出する配置で溶接などの手段で電気的接続状態に取り付けられる。

【発明が解決しようとする課題】
しかしながら、上述の従来の極板の製造方法では、芯材1に活物質層7A、7Bを形成するに際して、フープ状の芯材1を搬送しながら、その搬送中の芯材1にペースト状活物質を塗着するので、芯材1は、搬送に耐えられるだけの機械的強度を有している必要があることから、厚みを薄くするのに限度があり、これが電池としての単位体積当たりおよび単位重量当たりの各エネルギ密度の向上を阻害する一因になっている。すなわち、芯材1としては、主として焼結式基板、発泡状金属多孔体基板、パンチングメタルまたはエキスパンドメタル基板などが用いられているが、何れの芯材1においても、厚みを薄くすると、搬送時に加わるテンションによって伸びや破れが生じたり、あるいは塗布されたペースト状活物質の重みに耐えられずに開裂したりして、円滑な搬送が困難になるからである。そのため、従来の電池用極板の製造方法では、上述の何れの芯材1を用いる場合においても、芯材1の厚みを15μm以下に薄くすることができない。

また、従来の極板の製造方法では、芯材1に接続リードを溶接などの接合手段で確実取り付けることを目的として、芯材1の露出部を押し潰して空隙率を高めることによって容易に溶接できるようした集電部を形成している。したがって、従来の極板の製造方法では、集電部の形成工程と接続リードの溶接などによる取付工程とを必要とし、工程が多くなって生産性の低下およびコスト高を招いている。また、芯材1は、接続リードを溶接などによって接続する必要からも厚みを薄くすることができなかった。

そこで、本発明は、上記従来の課題に鑑みてなされたもので、電池の高エネルギ密度化を図ることができる電池用極板およびその電池用極板を簡易な工程で容易に、且つ高精度に製造できる製造方法を提供することを目的とするものである。

【課題を解決するための手段】
上記目的を達成するために、本発明の電池用極板は、活物質層の一面に、蒸着法または電鋳法の何れかにより形成された金属箔からなる集電用芯材が一体に設けられ、芯材と活物質層との間に、複数本の非カット状態の導電性細線または複数本の非カット状態の補強用細糸が埋設されていることを特徴としている。

この電池用極板では、蒸着金属箔または電鋳金属箔によって芯材が形成されているので、この芯材を、例えば2〜8μmの格段に薄い厚みに容易に製作することができ、この芯材が格段に薄くなるのに伴って高エネルギ密度化を図った電池を構成することができる。

またこの電池用極板では、複数本の非カット状態の導電性細線を設けた場合には、厚みの極めて薄い芯材であっても所要の集電性能を得ることができると共に機械的強度の向上を図ることができ、一方、複数本の非カット状態の補強用細糸を設けた場合には、厚みの極めて薄い芯材であっても所要の機械的強度を得ることができる。なお双方を共に設けた場合には、上述の両方の効果を合わせて得ることができる。

上記発明において、短冊状または帯状の接続用リードが、芯材に対し電気的接続状態で前記芯材と活物質層との間に挟持されて、前記活物質層の側方に突出する配置で設けられている構成とすることが好ましい。これにより、接続リードは、活物質層と芯材とを接合状態に形成する時に、これらの間に挟み込む配置で介在させるだけで芯材に電気的接続状態に取り付けることができ、接続リードの芯材への溶接などによる取付工程を別途設ける必要がなく、しかも、厚みの極めて薄い芯材に対しても接続リードを支障無く電気的接続できる。

上記発明において、芯材として、アルミニウム箔または銅箔を用いることができる。これにより、アルミニウム箔からなる芯材を用いたものを正極板とし、且つ銅箔からなる芯材を用いたものを負極板として、これらの間にセパレータを介在して構成した電極群を用いてリチウム二次電池を製造すれば、種々の特長を有するリチウム二次電池のエネルギ密度を一層高めることができる。

上記発明において、芯材の少なくとも一面に活物質層が設けられているとともに、前記芯材の他面に、直接または活物質層を介在してセパレータが接合手段で一体に設けられている構成とすることもできる。これにより、極板自体にセパレータを一体に備えているので、正負の極板を重ね合わせて電極群を構成する際の組立性が向上して高い生産性で電池を製造することができるとともに、セパレータと極板本体とが隙間の全く存在しない密着状態となることから、電池としての単位体積当たりのエネルギ密度の一層の向上を図ることができる。

本発明の電池用極板の製造方法は、帯状のキャリアフィルムを長手方向に搬送しながら、その一面にペースト状の活物質を塗着したのち、その活物質を乾燥させて第1の活物質層を形成する第1活物質層形成工程と、前記活物質層の表面に金属を蒸着して蒸着金属箔からなる芯材を形成する芯材形成工程と、前記芯材の表面にペースト状の活物質を塗着したのち、その活物質を乾燥させて第2の活物質層を形成する第2活物質層形成工程と、前記キャリアフィルムを剥離するフィルム除去工程とを有していることを特徴としている。

この電池用極板の製造方法では、キャリアフィルムの一面に形成した活物質層の表面に金属を蒸着して芯材を形成するので、この芯材を活物質層に接合する状態で、例えば2〜8μmの極めて薄い厚みに容易に形成することができるとともに、搬送しながら活物質層を形成するときの機械的強度はキャリアフィルムが担持するので、厚みの極めて薄い芯材であっても、この芯材が製造工程中の搬送時の荷重を直接受けないことから、芯材に損傷や破断が生じることのない高精度な極板を製造することができる。しかも、芯材は、活物質層に一体に接合しながら形成されることから、芯材の製作工程または接合工程を別途設ける必要がないので、生産性が向上する。また厚みが極めて薄い芯材であっても、その芯材の両面に活物質層を接合状態で容易に形成することができる。

他の発明に係る電池用極板の製造方法は、帯状のキャリアフィルムを長手方向に搬送しながら、その一面にペースト状の活物質を塗着したのち、その活物質を乾燥させて活物質層を形成する活物質層形成工程と、前記活物質層の表面に電鋳金属箔または蒸着金属箔からなる芯材を接着手段で接合する芯材接合工程と、前記キャリアフィルムを剥離するフィルム除去工程とを有していることを特徴としている。

この電池用極板の製造方法では、セパレータを一体に備えた極板を容易、且つ高精度に製造することができる。また、搬送しながら活物質層を形成するときの機械的強度はセパレータが担持するので、芯材は、厚みの極めて薄いものであっても、製造工程中の搬送時の荷重を直接受けないことから、損傷や破断が生じることがなく、高精度な極板を製造することができる。

これにより、形成済みの活物質層に対し接続リードを所定の相対位置に位置決めして仮止めすれば、芯材形成工程を実施することによって接続リードが芯材に対し電気接続状態で取り付けられるから、芯材に接続リードを溶接するための集電部を形成する工程や接続リードを芯材に溶接するリード接続工程が不要となって生産性が向上するとともに、極めて厚みの薄い芯材に対しても接続リードを支障無く電気接続状態で取り付けることができる。

【発明の実施の形態】
以下、本発明の好ましい実施の形態について図面を参照しつつ詳細に説明する。図1は本発明の一実施の形態に係る電池用極板を示し、(a)は斜視図、(b)は(a)のA−A線で切断した拡大断面図である。この電池用極板は、蒸着金属箔からなる集電用芯材19の両面にそれぞれ活物質層13A,13Bが接合状態に一体化された構成になっている。芯材19は2〜8μmの極めて薄い厚みdに形成されている。側部の所定箇所には、短冊状の接続リード18が、その一端部が芯材19に対し電気的接続状態で芯材19と活物質層13Aとの間に挟持固定され、且つ他端部が活物質層13A,13Bの側方に突出する配置で設けられている。また、一方の活物質層13A内には、複数本の導電性細線20が互いに平行で、且つ等間隔の配置で芯材19に接触して埋設されている。

上記電池用極板の芯材19の厚みdは、上述のように2〜8μmであって、従来極板の芯材1の15μm以上の厚みに比較して格段に薄いので、この極板を用いて構成した電池は、相当の高エネルギ密度化を図ることができる。また、上記極板では、接続リード18が芯材19と活物質層13Aとの間に挟持されているので、接続リード18は、芯材19の表面に活物質層13Aを接合状態に設ける時に、これらの間に挟み込む配置で介在させるだけで芯材19に電気的接続状態に取り付けることができる。そのため、この極板は、接続リード18の芯材19への溶接などによる取付工程を別途設ける必要がなく、しかも、厚みdの極めて薄い芯材19に対し接続リード18を支障無く電気的接続できる。さらに、活物質層13A中に埋設された導電性細線20は、厚みdの極めて薄い芯材19の導電性を補って、所要の集電性能が得られるよう機能する。

したがって、上記極板は、アルミニウム蒸着箔を芯材19に用いて形成したものを正極板とし、且つ銅蒸着箔を芯材19に用いて形成したものを負極板として、これらの間にセパレータを介在して構成した電極群を発電要素としてリチウム二次電池を構成すれば、上述したように種々の特長を有するリチウム二次電池のエネルギ密度を一層高めることができる。

図2は本発明の第1の実施の形態に係る電池用極板の製造方法を具現化した製造工程を示す概略構成図であり、同図には、図1の極板の製造工程を例示してあり、したがって、図1と同一のものには同一の符号付してある。繰り出しロール9にコイル状に巻かれた帯状のキャリアフィルム10は、繰り出しロール9から一定速度で連続的に送り出されて移送されながら、その一面(図の上面)に、溶液に溶解された結着剤およびバインダに正極活物質粉末または負極活物質粉末を分散させて混練したペースト状活物質が、塗工ノズル11から所定厚みに塗布される。このペースト状活物質が塗布されたキャリアフィルム10は乾燥炉12内を通過する。このとき、ペースト状活物質は、溶液などが加熱されて蒸発することにより固化し、キャリアフィルム10に対し脱落しない程度に固着して活物質層13Bを形成する。

上述のようにしてキャリアフィルム10の一面に形成された活物質層13Bの表面には、リード供給部14から所定のタイミングで接続リード18が供給される。この供給された接続リード18は、支持ロール21で下方から支持されたキャリアフィルム10の上方の活物質層13Bの表面に、活物質層13Bの側方に突出する所定の配置で自体の一端部に予め塗布された粘着剤による貼着で仮止めされる。

続いて、上記キャリアフィルム10が真空炉22内を通過されるときに、真空炉22内に配置された蒸発器23で所定の金属が加熱されて蒸発した原子が活物質層13Bの表面に付着して、活物質層13Bの表面に2〜8μmの範囲内における所定厚みdの蒸着金属箔が形成され、この蒸着金属箔が芯材19となる。これにより、活物質層13Bの表面には、極めて薄い厚みdの芯材19が相互に接合状態で容易に形成できる。

上述のように真空蒸着法によって活物質層13Bの表面に接合状態に形成された芯材19の表面には、図1に示した配置で供給ガイド部材24を通り供給される複数本の導電性細線20が、上下のプレスロール27,28によって軽く押し付けられる。この複数本の導電性細線20が押し付けられた芯材19の表面には、上述と同様のペースト状活物質が塗工ノズル11から所定厚みに塗布され、そののちに乾燥炉12内を通過されるときに、ペースト状活物質は、バインダなどが加熱されて蒸発することにより固化して、芯材19に対し脱落しない程度に固着して活物質層13Aを形成する。

最後に、最下層のキャリアフィルム10は、ガイドロール29を介し移送方向を変換されることによって剥離されたのち、フィルム巻き取りロール30に巻き取られていく。このキャリアフィルム10が剥離除去されて残った芯材19およびこれの両面に接合状態の活物質層13A,13Bからなる極板素体32Aは、極板巻き取りロール31に巻き付けられていく。この極板素体32Aは、図3に1点鎖線で示す破断線に沿いながら切断して個々に分割されることにより、図1に示した電池用極板が得られる。

この電池用極板の製造方法では、キャリアフィルム10の一面に形成した活物質層13Bの表面に真空蒸着法によって所要の金属を蒸着して芯材19を形成するので、この芯材19を活物質層13Bに接合する状態で2〜8μmの極めて薄い厚みに容易に形成することができる。また、搬送しながら活物質層13A,13Bを形成するときの機械的強度はキャリアフィルム10が担持するので、厚みの極めて薄い芯材19の両面に活物質層13A,13Bを接合するにも拘わらず、この芯材19が製造工程中の搬送時の荷重や活物質層13A,13Bの重量を直接的に受けないことから、芯材19に伸びや損傷あるいは破断などの不具合が生じることがなく、高精度な極板を製造することができる。
