【発明の属する技術分野】
本発明は、簡単な構成で、複数のノズルから吐出される液滴の進行経路と該液滴を検出するための検出光の光軸との一致位置を検出することのできる微小液滴の通過検出装置及びインクジェット記録装置に関する。

【従来の技術】
従来、インクジェット記録装置において、インクを微小液滴状に吐出する複数のノズルを備えた記録ヘッドからのインク切れやノズルの目詰まりによる不吐出などの吐出状態を検出する方法として、複数のノズルから微小な液滴状に吐出されるインク液滴(以下、単に液滴という。)が発光素子と受光素子の間の検出範囲を通過し、液滴が発光素子から出射された検出光を遮り、受光素子への光量を減少させたときの受光素子の出力の変化を得ることにより検出する方法が知られている。

近年のプリント精度の高画質化に伴い、液滴は更に微小になっていき、今では4pl以下の微小液滴を検出せざるを得ない状況になってきている。この場合、十数μm程度の極めて微小な影を受光素子で捉えて、その微弱な信号を増幅しなければならず、S/Nが悪くなって正確な検出が困難となる問題がある。

この対策として、発光素子の光源としてレーザーダイオードを用いることで単位面積当たりの光量を大きくしたり、光源がLEDの場合はレンズで絞ったりすることで検出面積をできるだけ絞り、受光素子に捉えられる液滴の影を検出面積に対して相対的に大きくすることでS/Nを上げるようにしているが、その反面、記録ヘッドは主走査方向に沿って移動しているため、この記録ヘッドを検出光の光軸と一致するように停止させる停止位置精度が極めて厳しく要求されることとなる。停止位置精度を上げることは、位置検出を含めたモータ駆動サーボの高性能化が要求され、コストアップにつながると共に、停止位置ずれによる検出不良から、構造的なノズルの欠検出精度の悪化にもつながる問題がある。

特開平8−309963号には、フォトセンサと記録ヘッドとの位置合せに関する各構成部品の精度がそれ程高くなくても、ノズルの欠検出が可能なインクジェット記録装置が開示されている。この装置は、発光素子および受光素子を有した検出手段と、該検出手段と前記インクジェットヘッドとを相対的に移動させる移動手段と、該移動手段により、前記検出手段と前記インクジェットヘッドとを相対的に移動させ、当該移動の間に、前記発光素子と前記受光素子との間に形成される光路を含む所定の第1移動範囲で前記インクジェットヘッドから吐出を行わせる吐出制御手段と、該吐出制御手段による前記第1移動範囲の前記インクジェットヘッドからのインク吐出によって変化する前記検出手段の出力の分布を求め、該分布から前記第1移動範囲に含まれる所定の第2移動範囲を定める範囲決定手段と、前記移動手段により前記インクジェットヘッドと前記検出手段とを相対的に移動させ、当該移動の間に前記第2移動範囲で前記インクジェットヘッドから吐出を行わせるとともに、当該吐出時の前記検出手段の出力に基づいて当該吐出口の吐出不良を検知する吐出不良検知手段と、を備えたものである。

即ち、この従来技術は、フォトセンサの出力変化のうち最大の出力となる時点までの位置を求める構成をとっていた。通常この方法は山登り検出と呼ばれる方法を使い、現在の値より次の値が大きい場合は次の値を最大値に置き換え、さらに新しい値がその値より大きいとさらに最大値を置き換えして行き、結果的に最大値より入力してきた値が小さくなる時点がピーク、即ち最大値であったことを知ることになる。

しかし、このように最大の出力を得る場所を検出する場合、出力が位置に対し安定していれば正確だが、微小液滴の通過によって得られるフォトセンサの極めて微弱な信号をかなり増幅するような場合には、最大値を検出するこのような方法ではミスが多い欠点があった。

【発明が解決しようとする課題】
そこで、本発明の課題は、液滴検出時の信号レベルの最大値を検出する方法でなく、ある一定の信号レベルが得られた時の位置情報を元に、液滴が検出された範囲の位置的な広がりの中央をひろうことで、液滴の進行経路と検出光の光軸との一致位置を検出することができ、検出精度を上げることができる微小液滴の通過検出装置及びインクジェット記録装置を提供することにある。

上記課題を解決する請求項1記載の発明は、液滴吐出装置の複数のノズルから吐出される微小液滴の通過を検出する通過検出装置において、前記液滴の進行経路に交差するように該液滴の通過を検出するための検出光を出射する発光素子と該検出光を受光する受光素子とを配置してなる液滴検出手段と、前記液滴吐出装置又は液滴検出手段を前記検出光の光軸と直交する方向に相対的に移動させる移動手段と、移動中の前記液滴吐出装置又は液滴検出手段の位置を検出する位置検出手段と、前記液滴吐出装置又は液滴検出手段の移動過程における前記液滴検出手段の検出範囲を含む範囲において前記液滴吐出装置のノズルから複数の連続する液滴により構成される液滴群を所定の周波数で繰り返すように吐出し、且つ該液滴群における隣接する液滴同士の間隔をα、液滴群の最後の液滴と該液滴群に次いで吐出された液滴群の最初の液滴との間隔をβとしたとき、α<βであり、且つ、一つの液滴群を構成する液滴の数は、一塊の液滴群となったときに前記液滴検出手段の検出距離よりも短い距離となるように定められる数であるという条件を満たすように制御する吐出制御手段と、前記液滴吐出装置又は液滴検出手段の移動過程における前記液滴検出手段の検出範囲を含む範囲で得られた前記液滴検出手段の検出信号の変動分を交流増幅した後に中域フィルタを経てノイズ分を除去した信号を一定値と比較し、一定値以上となる信号の有無により液滴通過の有無を判別し、液滴通過有りと判別された時の前記液滴吐出装置又は液滴検出手段の位置範囲の中央位置を算出することにより、液滴の進行経路と検出光の光軸とが一致する位置を検出する光軸一致検出手段とを有することを特徴とする微小液滴の通過検出装置である。

【発明の実施の形態】
以下、本発明の実施の形態について図面に基づいて説明する。

図1は本発明に係る微小液滴の通過検出装置の概略構成を示す図である。ここではインクジェット記録装置に用いられる記録ヘッド(液滴吐出装置)のノズルから吐出される微小液滴の通過を検出するものについて説明する。

図中、1は記録ヘッドであり、その下面には、図2に示すように多数のノズル11、11…が、記録ヘッド1の主走査方向と直交する方向に沿って一列に配列されている。記録ヘッド1は、図示しないキャリッジに設けられており、インクジェット記録装置本体内に設けられた制御部2により主走査モータドライバ3が制御されることで主走査モータ4が駆動制御され、この主走査モータ4によってキャリッジが主走査方向に沿って移動することにより移動する。本発明においては、これら制御部2、主走査モータドライバ3、主走査モータ4及びキャリッジによって移動手段が構成される。

記録ヘッド1は、その移動の過程で、制御部2によって駆動制御されるヘッドドライバ5によって各ノズル11、11…からそれぞれ所定のタイミングでインクを微小液滴状に、図1における下方向に吐出制御することにより、図示しない記録媒体上に所望の画像を記録形成する。ここで、制御部2及びヘッドドライバ5により、本発明における吐出制御手段が構成される。

なお、インクジェット記録装置では通常複数色のインク、例えばY(イエロー)、M(マゼンタ)、C(シアン)、K(ブラック)等の各色のインクにより記録を行うため、各色毎の記録ヘッドを有しているが、ここでは一つの記録ヘッド1について説明する。

液滴検出手段6は、記録ヘッド1の移動経路上に配設されており、検出光Dを出射するLED等の発光素子61と、該検出光Dを受光するフォトセンサ等からなる受光素子62とが、その間に記録ヘッド1を配置可能となる距離をおいて対向状に設けられ、記録ヘッド1に対して、検出光Dの光軸が記録ヘッド1の主走査方向と直交し且つ記録ヘッド1のノズル11、11…の配列方向と平行となるように配置されている。これにより検出光Dの光軸は、記録ヘッド1がこの発光素子61と受光素子62との間に位置したとき、各ノズル11、11…から吐出される液滴の進行経路と交差する。

受光素子62はシールドケース63内に収容されており、発光素子61から受光素子62へ向けて出射された検出光Dが照射される位置のシールドケース63に、検出穴64が開設されている。これにより、受光素子32の受光面はシールドケース63により光遮蔽され、検出穴64から入射した検出光Dのみの光量変化を捉えることができるようになっている。

この液滴検出手段6において、記録ヘッド1のノズル11、11…から吐出された液滴が検出光Dを横切ると、それが受光素子62により光量の変化として検出される。本発明では、これにより記録ヘッド1の各ノズル11、11…から吐出される液滴の進行経路と検出光Dの光軸との一致を検出し、この一致の検出により記録ヘッド1と検出光Dとの光軸合わせを行う。この光軸合わせの具体的動作については後述する。

検出穴64は、図3に示すように、記録ヘッド1の移動方向(主走査方向)と平行な方向の長さが、それと垂直方向の長さよりも短い形状の楕円形を呈している。例えば長径2mm、短径1mmであり、その長径が記録ヘッド1からのインクの吐出方向に沿うように設けられている。これにより、液滴が受光素子62上に影を落とす距離が長くなり、より多くの液滴数を同時に検出することが可能となる一方、楕円形状であるため、受光素子62の総光量はあまり増加せず、S/Nを上げることが可能となる。

液滴検出動作時の記録ヘッド1は、その移動過程において、制御部2によってヘッドドライバ5が駆動制御されることにより、図4において示すように、液滴検出手段6の検出範囲(受光素子62によって検出可能な範囲)を含む範囲Wで液滴を連続して吐出する。

好ましくは、制御部2は、インクを複数の連続する液滴により構成される液滴群とし、その液滴群を所定間隔をおいて連続して吐出するようにヘッドドライバ5を吐出制御することである。更に詳しく説明すると、図5に示すように、記録ヘッド1の各ノズル11、11…から複数の液滴La、La…を連続吐出することにより一塊の液滴群Lとし、この液滴群Lを複数連続して吐出する。各液滴La同士の吐出間隔と各液滴群L同士の吐出間隔との関係は、一つの液滴群Lにおいて隣接する各液滴La同士の吐出間隔をα、先に吐出された液滴群L1と次に吐出された液滴群L2との吐出間隔(液滴群L1の最後の液滴と液滴群L2の最初の液滴の間隔)をβとすると、α<βとなるように吐出を制御する。但し、αは液滴Laが受光素子62上に影を落とす距離以下の値、即ち、検出穴64の垂直方向の距離以下の値である。このようにすることで、受光素子62からの信号出力は、各液滴群Lを一滴のまとまった信号として得られることになる。

一つの液滴群Lを構成する液滴Laの数は、一塊の液滴群Lとなったときに液滴検出手段6の検出距離(検出穴64の縦径)よりも短い距離となるように定められる数であり、液滴Laの大きさと液滴検出手段6の検出距離に応じて適宜決定することができる。

同様に上記βもαとの関係から得られ、βがαに近づくに従い、受光素子62の信号出力は得にくくなり、従って、S/Nは悪化するが、逆に受光素子62の検出距離以上となるとS/Nにあまり変化を与えない。

受光素子62により検出された光量変化の信号は検出部7に出力される。この受光素子62により検出される光量信号の変化は、ノズル11、11…から吐出される一滴の微小な液滴によるものではなく、複数の連続する液滴Laにより構成される液滴群Lによるものであるため、受光素子62では大きな液滴群Lの塊として検出され、記録ヘッド1のノズル11から微小な液滴を吐出するにも関わらず、発光素子の光を絞ったり、検出穴の大きさを微小な液滴の大きさに応じて小さくしたりする等の必要がなく、受光素子62でのS/Nの良好な検出が可能となる。

特に近年、記録される画像の高画質化がますます要求されるようになり、それに伴ってノズルから吐出されるインクの液滴も一段と微小化されるに及び、受光素子62側において十分なS/Nを確保することが一段と困難となる傾向にあるが、上述のように、ノズル11、11…から複数の連続する液滴Laにより構成される液滴群Lを連続して吐出するようにすれば、一つの液滴群Lを構成する液滴Laの数を増やしてやるだけで、今後予想される液滴の更なる微小化にも容易に対応していくことが可能である。

更に微小液滴の通過検出装置の構成について、インクジェット記録装置における記録ヘッド1と検出光Dとの光軸合わせを行う際の動作を図6に示すフローチャートに基づいて説明しつつ、更に説明する。

まず、制御部2は主走査モータドライバ3を制御することで主走査モータ4を駆動させ、ホームポジションに位置している記録ヘッド1を、その検出ノズル列を検出光Dの光軸に合わせるべく主走査方向に沿って移動させる(S1)。

移動中の記録ヘッド1の位置は、図1に示すエンコーダ(位置検出手段)8により逐次検出される。従って、記録ヘッド1が移動することにより発生するエンコーダ8のパルス数をカウントすることで、記録ヘッド1の位置情報を取得することができる。制御部2は、このエンコーダ8によって取得される記録ヘッド1の位置情報により、記録ヘッド1が検出光Dの光軸に近づいたかどうか、即ち図4に示す液滴検出手段6の検出範囲を含む範囲Wに差し掛かったかどうかを判断している(S2)。この結果、記録ヘッド1が上記範囲Wに差し掛かったことを検出した場合、記録ヘッド1の複数のノズル11、11…から液滴群Lを上述したように所定間隔をおいて連続して吐出する(S3)。なお、このエンコーダ8からの出力信号を図7において▲1▼で示す。各信号上の数値はエンコーダ位置の位置情報を表している。

このとき液滴群Lの吐出を行うノズルは、記録ヘッド1の複数のノズル11、11…の全て、又は任意の位置にある2以上の複数のノズルであることが好ましい。これは、記録ヘッド1のノズル11、11…の中にはノズル詰まりが生じて液滴が吐出されない欠ノズルが含まれている可能性があるため、この欠ノズルが含まれる割合を小さくし、記録ヘッド1から確実に液滴群Lが吐出されるようにするためである。

ここでは液滴を10発連続吐出することで一つの液滴群を形成し、その液滴群を1.2kHzで繰り返し、全てのノズル11、11…から吐出するようにしている。このとき、ヘッドドライバ5により出力される吐出開始信号を図7において▲2▼で示す。

ノズル11、11…から吐出された液滴群Lは、記録ヘッド1が主走査方向に移動しているため、やがて液滴検出手段6の検出範囲を通過する。即ち、記録ヘッド1の主走査移動により、液滴群は発光素子61から出射した検出光Dを通過し、この通過時に受光素子62において検出光Dが一部遮られ、受光される光量信号が一時的に減少し、更に液滴群が液滴検出手段6の検出範囲から外れると、受光素子62において受光される光量信号が元に戻る。

一方、上記の推移により記録ヘッド1からの液滴が液滴検出手段6の検出範囲を通過したと判断されると、制御部2は、記憶部21に記憶した検出部7からの「1」又は「0」の信号とそれに対応するエンコーダ8からの位置情報を演算部22に送り、演算部22において、それら「1」又は「0」の信号と位置情報とに基づいて、出力信号が「1」となる範囲の位置情報の中央位置を算出する。

この中央位置の算出は、出力信号が「1」となる範囲のエンコーダ8の位置情報の加重平均を算出することによって求めることができる。即ち、図7に示す例では、エンコーダ8から出力される位置情報が「5、6、8、9、10〜15」の範囲において、検出部7からの出力信号が「1」となっているため、この位置情報「5、6、8、9、10〜15」の加重平均の値「(5+6+8+9+10+…+15)/10=10.3」を求め、出力信号が「1」となる範囲の中央位置を算出する。この値から、上記の例では、記録ヘッド1から吐出される液滴と液滴検出手段6の検出光Dの光軸とが一致する位置は、エンコーダ位置において「10」の位置であることがわかる。制御部2は、この中央位置情報「10」を記憶部21に記憶しておく(S7)。このように、本発明においては制御部2及び検出部7により光軸一致検出手段が構成される。

図7において位置情報「7」において出力信号が「0」となっている。これは、記録ヘッド1の移動中に発生する風等の影響により、液滴が一時的に液滴検出手段6の検出範囲を外れてしまう場合に発生することが想定される。上記加重平均の算出時においては、この出力信号が「0」である位置情報は算出対象から除外する。

かかる検出動作を行った後、記録ヘッド1の各ノズル11、11…からの液滴の吐出状況を検査する際には、ホームポジションに位置している記録ヘッド1を上記記憶部21に記憶された中央位置情報に基づいて移動させることで、記録ヘッド1から吐出される液滴と液滴検出手段6の検出光Dの光軸とを簡単に一致させることができる。

また、経年変化等により記録ヘッド1と液滴検出手段6との相対的な位置ずれが生じた場合でも、上述の検出動作を実行することにより、液滴と液滴検出手段6の検出光Dの光軸とが一致する位置を容易に検出することができる。これによりサービスマンが逐一出向いて再調整する等の面倒な作業は不要となる。

以上の説明では、固定状の液滴検出手段6に対して記録ヘッド1を主走査方向に移動させることによって検出動作を行うようにしたが、液滴検出手段6を記録ヘッド1の主走査方向に沿って移動可能に設け、停止状態にある記録ヘッド1に対して該液滴検出手段6を移動させ、その位置情報をエンコーダによって取得することによって検出動作を行うようにしてもよいことはもちろんである。

次に、かかる微小液滴の通過検出装置を用いて記録ヘッド1のノズルの欠検出を行う際の動作について、図10に示すフローチャートに基づいて説明する。

まず、制御部2は、上述にようにして得られた中央位置情報を記憶部21から読み出し、主走査モータドライバ3を制御して主走査モータ4を駆動させ、記録ヘッド1を上記中央位置情報が示す位置に移動させる。これにより記録ヘッド1のノズル列は液滴検出手段6の検出光Dの光軸と一致する(S11)。次いで、制御部2はヘッドドライバ5を駆動制御し、検出行為に入る前に良好な安定した吐出が行われるように予備吐出を行う(S12)。ここでの予備吐出は、記録ヘッド1の全ノズルから安定吐出が得られるまで液滴を複数発吐出することにより行う。なお、ヘッドドライバ5により与えられる吐出開始信号を図11において▲1▼で示す。

予備吐出の後、制御部2は最初に記録ヘッド1のノズル11、11…のうちの第1番目のノズルNo.1からのインク吐出を行う(S13)。ここでは液滴を10発連続吐出することで一つの液滴群を形成し、その液滴群を1.2kHzで繰り返し吐出するようにしている。

第1番目のノズルNo.1から吐出された液滴群は、液滴検出手段6の検出光Dを通過する。この液滴群の通過により、受光素子62において検出光Dが一部遮られ、受光される光量信号が一時的に減少する。

ここで検出部7は、かかる欠検出を行う欠検出手段を兼用しており、図8に示すように、前述同様、受光素子62により受光された光量信号を電流増幅部71で増幅し、次いでその変動分のみを交流増幅部72において増幅し、更に中域フィルタ73で不要なノイズ分を除去する。これにより基準信号と比較するための信号を得る。この信号波形を図11において▲2▼で示す。

次いで、この信号を比較器77において、低域フィルタ78を経て生成された基準信号と比較する。比較器77では、基準信号よりも大きな信号変化を検出する。即ち、第1番目のノズルNo.1から液滴群が連続して吐出され、そのうちのいずれかの液滴群が検出光Dを通過すると、比較器77において基準信号よりも大きな信号変化部分の存在を検出し、defect-out(欠吐出検出)のパルス信号を出力する。このパルス信号を図11において▲3▼で示す。図11では、第1番目のノズルNo.1において3回目に吐出された液滴群の通過が検出部7により検出された場合を示している。
