この発明は、射出成形と切削加工を行う複合装置、とくに3次元形状製品を製作するのに適した複合装置に関するものである。

時代の変化により製品の開発速度がより早くなり、それに対応して高速の射出成形装置及び切削加工装置の開発が必要とされている。

従来の3次元形状を含む物作りの方法として、切削加工装置と、金型等をもちいた射出成型装置が、代表的なものとして知られている。

【発明が解決しようとする課題】
切削加工では、素材から必要形状のものを作り出すには、多くの部分を削り取ることが必要である。そのため、多大の加工時間がかかる。

また、ダイキャスト・樹脂等を用いる射出成型に於いては、前工程として複雑でかつ精密な金型の製作が必要であり、その製作に多大の時間を要していた。

本発明は、複雑でかつ精密な金型を用いなくても、複雑形状の製品を精度よく短時間で作り出すことができる複合装置を提供することを目的としている。

【課題を解決するための手段】
本発明の解決手段を例示すると、次のような複合装置である。

(1)共通の主軸(16)に着脱自在に切削工具と射出成形ノズル装置(20)を装着可能にし、まず主軸(16)に着脱自在に射出成形ノズル装置を装着して、射出成形品を射出成形し、次に、主軸(16)に装着されている射出成形ノズル装置と切削工具とを交換して、切削工具を主軸(16)に着脱自在に装着して、切削工具により射出成形品を切削加工する構成にしたことを特徴とする複合装置。

【発明の実施の形態】
本発明の1つの好適な実施形態によれば、射出成形と切削加工を行う複合装置の共通の主軸に、着脱自在に加工工具と射出成形ノズル装置が装着される。つまり、共通の主軸に対し、着脱自在に射出成形ノズル装置と切削工具とが交換される構成になっている。

成形ノズル装置は、好ましくは塑性材を搬送するためのスクリューと、搬送される塑性材を加熱するための加熱部と、加熱された塑性材を射出するための開閉弁付きのノズルとを有する。

複合装置の主要部を構成する射出成形ノズル装置は、マシニングセンタの主軸(回転軸)に取り付けて使用するのが好ましい。

射出成形ノズル装置は、材料(塑性材)の供給口として用いられる供給部(たとえばホッパ)を有するのが好ましい。そして、そのホッパから塑性材をスクリューに送り、加熱部により溶解して、開閉弁付のノズルから塑性材を射出するようにするのが好ましい。

塑性材は、スクリューを回転させることによりノズルに送り込む。そのスクリューにはリードねじを切るのが良い。

スクリューの回転動力源は射出成形ノズル装置自体には設けず、射出成形ノズル装置を取り付ける主軸の動力を使用するのが好ましい。

主軸は変速可能である。それゆえ、材質により主軸の回転速度を変えて、スクリューの回転を変えることが出来る。つまり、塑性材の送り速度を速くしたり遅くしたりすることが出来る。射出成形時の1層毎の積み重ね量を材質や溶解粘度により調整し、凝固温度時間を正確に決めて、製品の成形精度を上げることが出来る。

射出成形ノズル装置と切削工具とを共通の主軸に自動的に取り替え可能にするのが良い。種々の高精度の切削工具を用いて切削量を限りなく小さくかつ高精度にするのが好ましい。

成型する原料(例えば樹脂)は、パウダ状や棒状の塑性材を使用して自動的に供給し、それをスクリューにより送り込み、加熱部で固形のものを溶解し、その溶解したものをノズルから加工台に射出する。その加熱され射出された塑性材は、加工台上で凝固して固着する。かくして、射出成形品ができる。

この場合、固着する場所である加工台は加熱された塑性材の温度より低くなるように加熱されるようにするのが良い。機械の持つ機能を用いて、X軸方向−Z軸方向又はX軸方向−Y軸方向により、1層毎に積み重ねて、3次元の射出成形品をつくるのが好ましい。

塑性材の積み重ね精度を高くするために、例えば1層毎に精度良く積層するために、塑性材を目的に応じて使用できる開閉弁付きノズルを用いるのが良い。

射出成形ノズル装置を用いて製品を3次元形成した後、射出成形ノズル装置を例えば自動工具交換装置により切削工具に取り替えて、共通の同じ主軸に切削工具を装着する。そして、高精度に射出成形品を切削加工する。こうして、複雑かつ精密な金型を用いないで、短時間で商品化を行うことができる。

以下、図面を参照して本発明の実施例を説明する。

図1は、本発明による射出成形と切削加工の複合装置の主要部、とくに射出成形ノズル装置とその関連部分の一例を示している。

射出成形ノズル装置20は、主に装着部21、装着冷却部24、ホッパ28、スクリュー30、加熱部32、及びノズル34を有している。

装着部21は、射出成形ノズル装置20の図中上部の軸心に設けられている。装着部21は上部に先細のテーパ部分22を有している。テーパ部分22は、マシニング・センターの主軸(図示せず)に取り付ける。テーパ部分22は主軸とともに回転する。

装着部21は、テーパ部分22の下部に軸方向中央がくびれた首部23を有している。

射出成形ノズル装置20の下部軸心には、スクリュー30が回転可能に設けられている。スクリュー30は装着部21に接続されていて、装着部21とともに回転するようになっている。スクリュー30は、図示例においてはリードねじが切られている。スクリュー30により、塑性材が下方に設けられた後述するノズル34に送られる。

スクリュー30の回転動力源は射出成形ノズル装置10自体には設けられていない。射出成形ノズル装置10が取り付けられる切削機械の主軸の動力を利用するようになっている。

スクリュー30の周囲には、円筒形の隔壁31及び加熱部32が設けられている。

射出成形ノズル装置20の下端にはノズル34が設けられている。ノズル34は、例えば塑性材の目的に応じて変更できる開閉弁付きノズルが好ましい。ノズル34を開閉弁付きノズルで構成した場合、ノズル34はON−OFF機能を有していて、コントロール装置に接続されており、加熱されて溶解(又は軟化)した塑性材の射出の量とタイミングをコントロールできるようになっている。

加熱されて溶解した塑性材は、最終的に図中の矢印A方向に向かって射出される。ノズル34に開閉弁付きノズルを用いた場合、加熱された塑性材を1層毎に精度良く積層することが可能である。

予め、射出成形ノズル装置20は、切削工具とともにマシニング・センタ12のツールマガジン(図示省略)に待機させておく。自動工具交換装置(図示省略)を用いて、主軸16に成形ノズル装置20を取り付ける(図2)。塑性材を塑性材投入部18からホッパ28に投入してスクリュー30に送る。塑性材はスクリュー30により上部(基部)から下部(先端部)に向かって搬送される。搬送の間、塑性材は加熱部32により所定の温度に加熱されて溶解される。加熱されて溶解した塑性材は、最終的にノズル34から矢印Aの方向へ射出される。主軸位置を例えばX−Z方向又はX−Y方向に移動させ、ノズル34の射出のON−OFFをコントロ−ルすることにより、射出された塑性材を所定の3次元形状に成形する。主軸に対し、射出成形ノズル装置20を切削工具に取り替える。射出成形品を切削工具を用いて高精度に加工する。こうすることにより、金型を用いないで短時間で製品を仕上げることができる。

【発明の効果】
本発明の射出切削複合装置によれば、複雑かつ精密な金型を用いないで、3次元形状製品を高精度に形成できる。射出成形品をそのまま同じ加工台で切削加工できるため、製品を短時間で作り出すことができる。

本発明によれば、試作製品を使用しないで、ただちに実製品を短時間で作ることが可能となる。

なお、本発明は先述の実施例に限定されない。射出成形ノズル装置の主軸への固定方法は任意である。塑性材の供給方法も図示されたものに限定されない。
