【発明の属する技術分野】
本発明は、加熱および暖房などに使用される赤外線電球に関するものであり、特に、発熱体として炭素系物質を使用し、熱源としてより優れた赤外線電球を提供するものである。

【従来の技術】
従来より熱源として使用されている赤外線電球としては、タングステンスパイラルフィラメントを多数個のタングステンサポートにより硝子管の中心部に保持したものが一般的である。しかしながら、タングステンの赤外線放射率は、30〜39%と低く、また、その突入電流も大きい。さらに、タングステンスパイラルフィラメントを硝子管の中心部に保持するためには、多数個のタングステンサポートを使用するため、その組立も複雑であり、特に、高出力を得るために複数本のタングステンスパイラルフィラメントを硝子管に封入することは非常に困難であった。
これらの問題点を解決するために、従来のタングステンスパイラルフィラメントに代え、棒状に形成された炭素系物質を発熱体として使用する赤外線電球が提案されている。例えば、本発明と同一出願人による、特開平11−54092号がある。炭素系物質の赤外線放射率は78〜84%と高いため、発熱体として炭素系物質を用いることで赤外線電球の赤外線放射率も高くなる。また、炭素系物質は、温度上昇とともに抵抗値が低下する負の抵抗温度特性を有するため、点灯時の突入電流も小さくなるという大きな特徴を有している。

図11(a)、(b)、及び図12は、炭素系物質を発熱体として使用する、特開平11−54092号に記載の従来の赤外線電球の構造を示す図である。図11(a)は、1本の発熱体を硝子管内に封入した従来の赤外線電球のリード線導出部の構造を示す図であり、図11(b)は、図11(a)の赤外線電球の発熱体2とリード線104の接続部の部分拡大図である。図12は、2本の発熱体を硝子管内に封入した従来の赤外線電球の発熱体とリード線の接続部の構造を示す図である。尚、図11(a)は、赤外線電球の一方の端の構造を示したものであり、赤外線電球の他方の端も同様の構造となっている。また、図12に示した赤外線電球は、図に示した2本の発熱体2a及び2bとリード線104の接続部以外は、図11(a)と同様の構造となっている。

図11(a)において、炭素系物質よりなる棒状に形成された発熱体2の端に、コイル状に巻かれた金属線102が巻回され、前記コイル状金属線102を覆うように、金属箔スリーブ103が前記発熱体2の端にカシメにより固着されている。前記金属スリーブ103の一端には、途中にスプリング状に巻かれた部分105を有する金属線からなる内部リード線104が電気的に接合されており、その内部リード線104のもう一方の端には、モリブデン箔7がスポット溶接されている。さらに、そのモリブデン箔7の他端には、モリブデン線からなる外部リード線8が溶接されている。このように一連に接続された、前記発熱体2、前記内部リード線104、前記モリブデン箔7、前記外部リード線8を、硝子管1内に挿入し、内部にアルゴン、窒素などの不活性ガスを封入した状態で、モリブデン箔7の箇所で硝子管1を溶融結合して赤外線電球が完成する。図11(b)には、発熱体2と内部リード線104の接続部を拡大して示している。
図12は、2本の発熱体2a及び2bを1本の硝子管1に封入した、従来の赤外線電球の発熱体と金属リード線の接続部の構造を示す図である。図12では、発熱体2a及び2bの端部にコイル状金属線102a及び102bを巻回した後、金属箔スリーブ106を挿入することにより、金属箔スリーブ106を前記発熱体2a及び2bにカシメにより固着している。この金属箔スリーブ106には、途中にスプリング状に巻かれた部分105を有する金属リード線104が電気的に接合されている。

【発明が解決しようとする課題】
上記の構造の赤外線電球は、発熱体に炭素系物質を用いているため、赤外線放射率のよい電球であるが、次の課題を有している。
すなわち、図11の構造の従来の赤外線電球において、赤外線電球のワット数が高く、つまり消費電力が大きくなると、コイル状金属線102が高温状態になる。その結果、本構造の赤外線電球を長期間使用した場合、コイル状金属線102と金属箔スリーブ103の接続部の接触抵抗が温度上昇のために増大し、電球全体のワット数(消費電力)が規格値を越えてしまう。さらに、コイル状金属線102と金属スリーブ103の接合部の温度が上昇し続けると、最悪の場合にはこの接合部が溶断してしまう恐れもある。

また、図12に示す複数本の発熱体をもつ構造においては、以下のような課題も有している。即ち、2本の発熱体2a及び2bの両端を金属箔スリーブ106でカシメる工程において、2本の発熱体2a及び2bが均一な張力或いは圧縮力でカシメられれば問題はないが、張力或いは圧縮力のバランスが崩れた状態でカシメられることも起こりうる。その場合、発熱体2a及び2bを発熱させると、2本の発熱体2a及び2bが熱膨張するため、発熱体2a及び2bにかかる張力或いは圧縮力のバランスのくずれがより拡大され、カシメ状態のバランスが悪い場合には、張力或いは圧縮力の大きくかかった方の炭素系発熱体が破断してしまう。
本発明は、上記のような問題を解決するためになされたものであり、長期間使用しても破損することのない、信頼性の高い赤外線電球を提供することを目的とする。

【課題を解決するための手段】
本発明の赤外線電球は、少なくとも1本の棒状体で形成された発熱体の両端に、それぞれリード線が電気的に接続され、前記リード線の端部が硝子管外に導出されるように、前記発熱体及び前記リード線が硝子管内に封入された赤外線電球であって、
前記赤外線電球は、前記発熱体の端部近傍に密な嵌合で取り付けられ、前記硝子管内に封入され、熱伝導を有する材料で形成されて前記発熱体からの熱を輻射する放熱ブロックと、
前記リード線を、前記硝子管内の内部リード線と前記硝子管外に導出される外部リード線とに分けてそれぞれを電気的に接続し、前記硝子管の封止部の中にあるモリブデン箔と、を有し、
前記内部リード線が、前記放熱ブロックに接して前記発熱体の端部にコイル状に巻回されたコイル状部と、前記コイル状部と前記モリブデン箔との間に形成され、前記コイル状部より巻き径の大きいスプリング状部と、有することを特徴とする。上記の構成によれば、発熱体の両端部近傍に嵌合された、熱伝導率のよい材質で構成された放熱ブロックにより、発熱体の両端部のリード線取付部の温度が局所的に高温になることを防止することができる。その結果、前記リード線取付部が温度上昇により溶断することも防止できる。

更に、本発明の赤外線電球において、前記放熱ブロックは前記発熱体の端部が挿入されて炭素系接着剤で接合される貫通孔を有して構成されたことを特徴とする。上記の構成は、特に2本以上の発熱体を1本の硝子管内に封入する構成の赤外線電球において有効である。本構成の赤外線電球においては、複数の発熱体の両端部が放熱ブロックの貫通孔に炭素系接着剤で接合されている。したがって複数の発熱体を放熱ブロックに挿入した段階では炭素系接着剤がまだ柔らかいので、発熱体間の張力或いは圧縮力のバランスにひずみが生じていたとしても、その後の接着剤を硬化する熱処理の段階でひずみが緩和され、複数本の発熱体間での張力或いは圧縮力のバランスが均一化された後、接着剤が硬化、炭素化されることになる。その結果、発熱体が高温になった場合でも、発熱体間の張力或いは圧縮力のバランスのひずみが、発熱体が破壊される程増大することはなくなり、複数本の発熱体を一本の硝子管内に封入した赤外線電球が容易に作成できるようになる。

【発明の実施の形態】
以下、本発明の赤外線電球の好適な実施例について、図面を参照して説明する。

《第1の実施例》
図1は、本発明の第1の実施例における赤外線電球のリード線導出部の構造を示す図である。尚、図1は、本実施例の赤外線電球の一方の端の構造を示したものであり、本実施例の赤外線電球の他方の端も同様の構造を有している。また、図2、3は、図1の赤外線電球の発熱体とリード線の接続部の部分拡大図である。
図1に示す赤外線電球は、硝子管1内に封入された炭素系物質からなる棒状の発熱体2、発熱体2と熱伝導的に接続された放熱ブロック3、発熱体2に電気的に接続された内部リード線4、封止部で硝子管内の内部リード線4と外部リード線8とを接続するモリブデン箔7、外部リード線8、を有している。発熱体2は、黒鉛などの結晶化炭素、抵抗値調整物質、及びアモルファス炭素の混合物からなる炭素系物質であり、例えば、直径2mm、長さ300mmの棒状体に形成されている。放熱ブロック3は、熱伝導性に優れた黒鉛で形成され、内部リード線4はタングステン線、外部リード線8はモリブデン線からなる。棒状の発熱体2の端部近傍に、放熱ブロック3が密着嵌合され、発熱体2の先端部は放熱ブロック3を貫通して突出している。その発熱体2の突出した先端部には、内部リード線4が、一端を放熱ブロック3を発熱体2に圧接するように放熱ブロック3の貫通孔に挿入した後、コイル状に巻回されて放熱ブロック3を固定している。前記内部リード線4には、前記コイル状部5より巻き径の大きいスプリング状部6も形成され、さらにその先端は硝子管封止部の中にあるモリブデン箔7に電気的に接続されている。このモリブデン箔7の他端には同じく封止部内で外部リード線8が接続されている。このように一連に接続された、発熱体2、放熱ブロック3、コイル状部5、及び内部リード線4を、耐熱性硝子管1に挿入し、硝子管内の空間にアルゴン、窒素などの不活性ガスを封入した後、硝子管1の端部を溶解融合して封止する。なお、前記内部リード線の一部、モリブデン箔7、外部リード線8の一部は、この硝子管1の封止部に封止されている。以上のようにして、赤外線電球が形成されている。

上記の構成において、両端の外部リード線8の間に電流を流して、赤外線電球を点灯することにより、炭素系物質からなる発熱体2が高熱になる。発熱により発熱体2がその長手方向に膨張した場合でも、前記発熱体2とモリブデン箔7との間に、内部リード線4からなるスプリング状部6が介存しているため、発熱体2の膨張による寸法変化はスプリング状部6の収縮で吸収される。その結果、発熱体2に圧縮による不要な曲げ力が働くことを防ぐことができ、それにより発熱体2が高温になっても発熱体2が破損することがない。発熱体2の端部近傍に熱伝導率の良い素材からなり、且つ表面積(輻射面積)が大きい放熱ブロック3を設けたことで、内部リード線4と発熱体2の接続部であるコイル状部5の温度を下げることができる。
図2及び図3は、発熱体2と放熱ブロック3との嵌合の構造例について、より詳細に説明したものである。
図2の構造では、発熱体2の端部近傍にテーパー状部9を設け、放熱ブロック3−1の貫通孔も前記発熱体2のテーパー状部9に嵌合するように加工して挿入されている。さらに、内部リード線4を発熱体2の端部よりねじ込み、放熱ブロック3−1を発熱体2の中心に向かって押すように締め付ける構造になっている。

図3の構造では、発熱体2の端部近傍に段差部10を設け、そこに放熱ブロック3−2の貫通孔が前記発熱体2の段差部10に嵌合するように加工して挿入されている。さらに、内部リード線4を発熱体2の端部よりねじ込み、放熱ブロック3−2を発熱体2の中心に向かって押すように締め付ける構造になっている。
図2及び図3の構造によれば、発熱体2と放熱ブロック3がより密に嵌合することになり、発熱体2から放熱ブロック3への熱伝導性も良くなり、放熱効果をあげることができる。また、図2及び図3において、内部リード線4で形成されたコイル状部5の硝子管端側に、より巻き線の径が大きくて、粗に巻いたスプリング状部6を形成している。この構造は、スプリング状部6が発熱時の発熱体2の熱膨張を吸収するスプリング効果と、前記コイル状部5で発生する熱を放熱する効果を有しており、その径が大きく、且つ粗に巻回された状態であることが有効である。
なお、本実施例においては、発熱体2の端部に巻回された内部リード線4として、炭素の熱膨張係数に近似したタングステン線を使用したが、耐熱性に問題がなければ、モリブデン、チタンなどの他の金属線に代えても問題はない。また、放熱ブロック3が黒鉛材料であるとして説明したが、耐熱性があり、熱伝導率の良い材料であれば、黒鉛以外の材料を用いてもかまわない。

《第2の実施例》
図4は、本発明の第2の実施例における赤外線電球の発熱体とリード線の接続部の部分拡大図である。本実施例の赤外線電球は、図4で示した発熱体とリード線の接続部の構造以外は、図1の赤外線電球と同じ構造である。図4において、発熱体2のテーパー状に加工された端部近傍に、黒鉛で形成した放熱ブロック13が貫通した状態で挿入されており、前記発熱体2の端部には、タングステン線からなるコイル状金属線17が巻回されて固着されている。前記コイル状金属線17で前記放熱ブロック13を発熱体2の中心に向かって締め付けることで、前記発熱体2と前記放熱ブロック13が密に嵌合され電気的に接続される。さらに、前記放熱ブロック13の外周部に、タングステン線よりなる内部リード線14がコイル状に巻回して固定され、内部リード線14と発熱体2が放熱ブロック13を介して電気的に接続されている。前記内部リード線14の途中には、前記コイル状部15に連結され、それよりは粗に巻回して形成したスプリング状部16も形成されている。

本実施例の構成では、熱伝導性に優れ、発熱体2より大きな径を有する放熱ブロック13に内部リード線14のコイル状部15が巻回されて接続されているため、第1の実施例のように、発熱体2の端部でリード線との電気的接続を行った場合より、発熱体2とリード線の接続部の温度上昇を抑える効果がある。
また、発熱体2の端部に巻回したコイル状金属線17、及び放熱ブロック13に巻回した内部リード線14のコイル状部15の巻き線の装着前の内径は、それぞれ、発熱体2の端部の直径、及び放熱ブロック13の外周径より小さめにしてある。そのため、コイル状金属線17、及び内部リード線14のコイル状部15が、あたかもねじを締め付けたのと同様の状態となり、より密に接続できる。その結果、一度巻回されたコイル状金属線17、及び内部リード線14のコイル状部15はねじを逆に回す要領で回してもはずすことが困難な程しっかりと固定され、振動等でコイル状の接続部がはずれることが無いという効果も有している。

《第3の実施例》
図5は、本発明の第3の実施例の赤外線電球における、発熱体とリード線の接続部の部分拡大図である。本実施例の赤外線電球は、2本の発熱体を有し、図5に示す2本の発熱体2a及び2bと内部リード線14の接続部の構造以外は、図1で示した赤外線電球と同じ構造である。図5では、棒状の発熱体2a及び2bを放熱ブロック23に貫通し、それを介して1本のリード線14に接続する構造となっている。図5において、黒鉛で形成された放熱ブロック23の貫通孔には棒状の発熱体2a及び2bの端部が挿入され、さらに放熱ブロック23を貫通して突出した前記棒状の発熱体2a及び2bの端部にはタングステン線からなるコイル状金属線17a、17bが強く巻回されて、放熱ブロック23を発熱体2a及び2bの中心に向かって締め付けるように固定されている。放熱ブロック23の外周部にはタングステン線からなる内部リード線14がコイル状に巻回して固定され、内部リード線14と発熱体2a及び2bが放熱ブロック23を介して電気的に接続されている。前記内部リード線14には、前記コイル状部15に連結して、スプリング状部16が形成されている。
本実施例の構成によれば、限られた硝子管内に複数本の炭素系発熱体を組み込むことが可能となり、より高いワット数の赤外線電球が作成できる。ここで、放熱ブロック23は、複数本の発熱体を一つにまとめる電極の役割と発熱体とリード線の接続部の昇温を抑制する放熱効果を有している。

《第4の実施例》
図6は、本発明の第4及び第5の実施例における赤外線電球のリード線導出部の構造を示す図である。尚、図6は赤外線電球の一方の端の構造を示したものであり、他方の端も同様の構造となっている。また、図7は、第4の実施例における赤外線電球の発熱体と放熱ブロックの接合部の部分拡大断面図である。本実施例では、複数本の棒状の発熱体を一つの放熱ブロックに接合する赤外線電球の構造について説明する。

図6において、2本の炭素系物質からなる棒状の発熱体2a及び2bが黒鉛からなる放熱ブロック33に開けられた貫通孔に挿入されており、その挿入部分は後述の炭素系接着剤で接合さてれている。この発熱体と放熱ブロックとの接続方法については、後に図7を用いて詳細に説明する。また、前記放熱ブロック33と内部リード線14の接続方法は、第2の実施例として図4に示した、放熱ブロック13と内部リード線14の接続方法と同じである。つまり、前記放熱ブロック33の外周部には、タングステン線からなる内部リード線14がコイル状に巻回されたコイル状部15が設けられ、放熱ブロック33を介して内部リード線14と発熱体2a及び2bが電気的に接続されている。前記内部リード線14のコイル状部15の手前には、コイル状部15より粗に巻回したスプリング状部16を有し、その一端は硝子管封止部の中にあるモリブデン箔7にスポット溶接されている。そのモリブデン箔7の他端は同じく封止部内でモリブデンからなる外部リード線8が溶接されている。このように一連に接続された、発熱体2a及び2b、放熱ブロック33、コイル状部15、スプリング状部16、及び内部リード線14を耐熱性硝子管1に挿入し、硝子管内の空間にアルゴンガスを封入した後、硝子管1の端部を溶解融合して封止する。なお、前記内部リード線14の一部、モリブデン箔7、及び外部リード線8の一部は、この硝子管1の封止部に封止されている。以上のようにして、赤外線電球が形成されている。

前記炭素系物質からなる棒状の発熱体2a及び2bと放熱ブロック33の接合法について、さらに詳細に述べる。本発明においては、炭素系物質で形成された発熱体は1000℃以上の高温になる。また、発熱体を形成する炭素系物質の熱膨張係数が、金属や通常のセラミックス材より小さいこと、さらに発熱体と放熱ブロックの接合部が電気伝導性を有することが必要であるため、接合材料としては、炭素系接着剤が用いられる。上記の条件に適合する接着剤としては、一般的炭素系接着剤である、カーボンブラックを熱硬化性樹脂(ポリエステル樹脂やポリイミド樹脂が望ましい)にブレンドし、ペースト状にしたものが最適である。その接合方法としては、黒鉛からなる放熱ブロック33に開けられた貫通孔に前記炭素系接着剤を塗布し、前記発熱体2a及び2bを挿入した後、まず、80〜200℃の温度で熱硬化性樹脂を硬化させ、さらに窒素ガス雰囲気の電気炉で1000〜1300℃の温度で2〜10時間保持して熱硬化樹脂を炭素化させればよい。このようにして前記放熱ブロック33と炭素系物質からなる棒状の発熱体2a及び2bを接合することができる。なお、本実施例は、炭素系接着剤の種類を制限するものではなく、熱処理後炭素質状態を形成し、接合強度、電気伝導性が優れた材料であれば、如何なる材料を用いてもよい。また、熱可塑性樹脂の硬化温度は、用いた熱可塑性樹脂に応じて最適な温度を設定すればよく、熱可塑性樹脂を炭素化するための電気炉の雰囲気も、不活性ガスであれば窒素ガスに限るものではない。

図7は、図6の発熱体2a及び2bと放熱ブロック33の接合部の部分拡大断面図である。図7において、黒鉛からなる放熱ブロック33−1は、炭素系物質からなる棒状の発熱体2a及び2bが挿入される貫通孔35a及び35bを有している。棒状の発熱体2a及び2bと貫通孔35a及び35bとの間隔は10〜50μmが最適で、最も良く接着剤11が回り込み、且つ、硬化後に接着剤11欠如の空間が最も出来にくい間隔である。しかし、5〜100μmの範囲内であれば、接着剤の流動性、硬化時の温度と時間の注意深い管理により使用可能である。本発明において重要なことは、放熱ブロック33−1に開けられた貫通孔35a及び35bの棒状の発熱体2a及び2bを挿入する側に、前記貫通孔35a及び35bより孔径の大きい部分(径大部)34a及び34bを設けたことである。その理由を以下説明する。

放熱ブロック33−1の貫通孔に前記径大部35a及び35bを設けていない場合には、棒状の発熱体2a及び2bを挿入しても接着剤11の巻き込みが十分には起こらず、貫通孔内に均一に接着剤が塗布できない。その結果、発熱体2a及び2bと放熱ブロック33−1との電気的接合面積が低下し、接触抵抗が増大することとなる。最悪の場合にはこの接合部の発熱により、放熱ブロック33−1が異常高温となり、放熱ブロック33−1の外周部に巻回された内部リード線14からなるコイル状部15が溶断してしまう。
本実施例の構成により、放熱ブロック33−1の貫通孔34a及び34bに接着剤11を塗布し、棒状の発熱体2a及び2bを挿入した場合、径大部34a及び34bを設けたことにより、棒状の発熱体2a及び2bが接着剤11を巻き込みながら挿入される。その結果、接着剤11は貫通孔34a、35a内に均一に塗布される。また、放熱ブロック33−1の貫通孔が内部より外側が大きい構造になっているため、接着剤11の乾燥が速くなり、その結果、乾燥時の接着剤11の割れ等が発生しないという利点もある。

また、第3の実施例として図5に示した、放熱ブロック23に炭素系物質からなる棒状の発熱体2a及び2bの端部を挿入し、挿入部をテーパー状として他端より締め付ける構成では、放熱ブロック23と発熱体2a及び2bの接続が物理的接触のみで行われているため、もしテーパー形状に狂いが生じていたり、テーパー部に異物が入っていたりした場合には、放熱ブロック23の貫通孔の内面と発熱体2a及び2bの挿入部の接触が点接触状態になる可能性があった。その結果、この点接触部が異常発熱して放熱ブロック23が昇温し続け、最後には内部リード線14で形成したコイル状部15が溶断する不良が発生していた。図7に示す本実施例の構成によれば、導電性を有する炭素系接着剤11が放熱ブロックと発熱体の間に均一に塗布されて、放熱ブロックと発熱体の電気的接合が接着剤を介してなされるため、テーパー形状に狂いが生じていたり、テーパー部に異物が入っていたりした場合でも接合部が点接触になることはなくなる。その結果、より信頼性の高い赤外線電球を提供することができる。

《第5の実施例》
図8(a)は、本発明の第5の実施例における赤外線電球の発熱体と放熱ブロックの接合部の部分拡大断面図であり、図8(b)は、図8(a)の発熱体2aと放熱ブロック33−2の接続部の部分拡大断面図である。本実施例は、図7で示した第4の実施例をさらに改善したものであり、図7と共通の部分については同一の符号で示して、説明を省略する。本実施例が、第4の実施例と異なる点は、次の2点である。まず1点目は、本実施例では、放熱ブロック33−2に、炭素系物質からなる棒状の発熱体2a及び2bの挿入部と反対側にも、放熱ブロック33−2に形成した貫通孔35a、35bより孔径の大きい部分(径大部)36a、36bを有していることである。2点目は、本実施例では、放熱ブロック33−2の貫通孔の前後に、発熱体2a及び2bを固定するための固定部材31a、31b、32a、32bを有していることである。

図10は、本発明の第7の実施例における赤外線電球のリード線導出部の構造を示す図である。尚、図10は本実施例における赤外線電球の一方の端の構造を示したものであり、本実施例の赤外線電球は他方の端にも同様の構造を有している。図10において、本実施例における赤外線電球の特徴は、放熱ブロック53にネジ状溝部54を形成したことである。本実施例の構造によれば、放熱ブロック53の表面に形成されたネジ状溝部54に、内部リード線14をコイル状に巻いたコイル状部15が密なる嵌合でねじ込まれている。このため、放熱ブロック53と内部リード線14の電気的接合がより確実に得られる。また、赤外線電球のオン・オフにより、放熱ブロック53と内部リード線14のコイル状部15間に熱衝撃が繰り返されても、ネジ状溝部54による密なる嵌合がゆるむ事が無いので、熱衝撃に対する信頼性の高い電気的接続が得られる。また、ネジ状溝部54により、内部リード線14のコイル状部15が密に嵌合されているため、スプリング部14で引っ張り力が生じても、コイル状部15が放熱ブロック53から抜けることがない。なお、本実施例では、放熱ブロック53の一部分にネジ状溝部54を形成した構造について説明したが、それに制限されるものではなく、放熱ブロック53の全表面にネジ状の溝を形成してもよい。そうすれば、さらに放熱ブッロク53表面積が増加するため、放熱効果がよくなる。また、ネジ状溝部54のピッチに特に制限はない。

さらに、本発明の実施例では、複数本の炭素系物質からなる棒状の発熱体を平行に固定した構造のものを説明したが、放熱ブロックに互いにある角度をもって設けられた貫通孔を穿ち棒状の発熱体を固定することで種々の形状の赤外線電球が提供できる。例えば、放熱ブロックを3個用い、貫通孔の角度を60度にして3本の棒状の発熱体を固定し、硝子板を用いて封入すれば、平板三角形状の赤外線電球を作成することができる。

【発明の効果】
本発明の赤外線電球によれば、炭素系物質を発熱体として用いても、発熱体の両端部近傍に熱伝導性に優れ、発熱体より大きな径を有する放熱ブロックを設けることにより、赤外線電球の点灯時においても、発熱体とリード線の接続部の温度上昇を低く押さえることができ、リード線取付部の信頼性を飛躍的に向上することができる。
また、発熱体と放熱ブロック間を炭素系接着剤で接着する構成にすることで、接合部の強度が大きくなり、且つ接着剤が発熱体及び放熱ブロックと同じ炭素系物質であり、それぞれの熱膨張係数がほぼ等しいため、オン・オフのサイクルに強い、信頼性の高い赤外線電球を提供できる。
さらに、2本以上の発熱体を炭素系接着剤で放熱ブロックに接合する構成にすることで、炭素系接着剤が硬化する前に発熱体間の張力或いは圧縮力のバランスにひずみが生じていたとしても、その後の接着剤を硬化する熱処理において、接着剤が硬化する前にひずみが緩和される。したがって、その結果発熱体が高温になった場合でも、発熱体間の張力或いは圧縮力のバランスのひずみが、発熱体が破壊される程増大することはなくなり、複数の発熱体をもつ赤外線電球を容易に作成することができる。
さらに、発熱体と放熱ブロックを炭素系接着剤で接合する場合、発熱体と放熱ブロックの抵抗値を測定しながら固定部材を用いて位置決めすることで、必要とするワット数の赤外線電球を簡単に量産することができる。
また、発熱体に接続された放熱ブロックに溝を形成し、その溝に沿ってコイル状リード線を密なる嵌合状態で取り付ける構造にすることで、発熱体とリード線の電気的接続の信頼性を飛躍的に向上することができる。
