【発明の属する技術分野】
本発明は、空気、水蒸気等のガスに起因する巣、ブローホール等の鋳造欠陥を極力軽減、防止し、製品の機械的特性を向上させ得るようにしたダイカストマシーンに関する。

【従来の技術】
通常、スリーブに注入されたアルミニウム合金等の溶湯(溶融金属)をプランジャによって金型のキャビティに圧入してダイカスト製品を鋳造するダイカスト鋳造法において、キャビティ内に残存する空気や水蒸気等のガスが製品の内部に巻き込まれると、巣、ブローホール等の鋳造欠陥となり、製品の機械的特性(強度、伸び等)を著しく低下させる。それ故、特に強度が要求される構造材にあっては、空気や水蒸気等のガスに起因する巣、ブローホール等の鋳造欠陥の発生を極力抑制、防止する必要がある。

このような空気や水蒸気等のガスに起因する鋳造欠陥の発生を防止する方法として、真空・酸素ダイカスト法(例えば、特開2000−84648号公報、国際公開番号WO01/51237 A1 等)が知られている。

特開2000−84648号公報に記載された真空・酸素ダイカスト法は、金型のキャビティを真空吸引して100ミリバール以下とした後、キャビティに反応性ガスとして酸素を供給し、キャビティ内の圧力が大気圧より高くした状態でアルミニウム溶湯の圧入を開始するようにしたものである。

このようにキャビティ内の空気や水蒸気等のガスを酸素に置換してキャビティ内の圧力を大気圧より高くすると、キャビティ内の酸素は金型の接合面やスリーブの溶湯口を通って外部に吹き出してエアカーテンを形成するため、外気が前記接合面や溶湯口からキャビティ内に侵入することがなく、空気の存在に起因する鋳造欠陥を抑制、防止することができる。また、離型剤に含まれている水分の蒸発を促進させ、この蒸発した水蒸気を外部に排出する。なお、キャビティに供給される反応性ガスとしての酸素は、その一部がアルミニウム溶湯と反応して微細なAl2O3となって製品内に分散するため、製品に悪影響を及ぼすことはない。

国際公開番号WO01/51237 A1 に記載された真空・酸素ダイカスト法は、金型のキャビティを100ミリバール以下に真空吸引した後、この真空吸引にオーバーラップさせてスリーブから酸素等の反応性ガスをキャビティに供給してキャビティ内の圧力を大気圧以上にし、反応性ガスの供給を継続しながらスリーブにアルミニウム合金溶湯を注入し、次いでキャビティを再度真空吸引しながらアルミニウム合金溶湯をキャビティに圧入するようにしたものである。

このようにキャビティを再度真空吸引すると、アルミニウム合金溶湯と反応せずに未反応のままキャビティ内に残存する反応性ガスを外部に排出することができ、製品内部に取り込まれることがない。

このように、上記した従来の真空・酸素ダイカスト法にあっては、いずれも溶湯の圧入に先立ってキャビティ内を真空吸引した後、反応性ガスを供給してキャビティ内の圧力を大気圧以上に維持しているため、キャビティ内に残存する空気、水蒸気等の残存ガスの量を著しく低減でき、通常のダイカスト法に比べて残存ガスの巻き込みが少なく、この残存ガスに起因する鋳造欠陥を大幅に抑制、防止することができる利点がある。

【発明が解決しようとする課題】
しかしながら、このような従来のダイカスト法においても、特に金型コストを低減するために入り駒型を使用する場合は、母型の凹部に入り駒型をはめ込むことからこれら両型間の微小ではあるが隙間内に空気が存在し、また離型剤から蒸発した水蒸気が前記隙間に侵入すると、このような隙間内の空気や水蒸気等のガスまでは通常の真空吸引によっては除去することがきわめて困難であった。このため、この隙間に残存する空気や水蒸気等のガスが反応性ガスに置換されないで製品の内部に巻き込まれると、巣、ブローホール等の鋳造欠陥となり、製品の機械的特性(強度、伸び等)を著しく低下させるという問題があった。

本発明は上記した従来の問題を解決するためになされたもので、その目的とするところは、母型と入り駒型との隙間に残存する空気、水蒸気等のガスを確実に真空吸引することができ、前記隙間に残存する空気、水蒸気等のガスに起因する巣、ブローホール等の鋳造欠陥の発生を軽減、防止し得るようにしたダイカストマシーンを提供することにある。

また、本発明は、母型と入り駒型との隙間に残存する空気、水蒸気等のガスを反応性ガスに置換することにより、前記隙間に残存するガスに起因する鋳造欠陥の発生を軽減、防止するダイカストマシーンを提供することにある。

また、本発明は、反応性ガスに含まれている水分の量を軽減することで、この水分と溶湯との反応によって発生する水素ガスの量を軽減し得るようにしたダイカストマシーンを提供することにある。

さらに、本発明は、製品の離型後に圧縮空気によってキャビティ、母型と入り駒型との隙間等を清掃し、これらに付着、残留している異物を除去し得るようにしたダイカストマシーンを提供することにある。

【課題を解決するための手段】
上記目的を達成するために第1の発明は、真空吸引装置によって金型のキャビティを真空吸引した後、反応性ガス供給装置によって前記キャビティに反応性ガスを供給し、溶湯を前記キャビティに圧入するダイカストマシーンにおいて、前記金型は入り駒型と、この入り駒型を収納する凹部を有する母型とを備え、前記入り駒型と前記凹部との間に前記入り駒型の周囲を取り囲む環状の溝を形成し、前記母型内に一端が前記溝に接続され、他端が前記真空装置に接続されるガス流路と、同じく一端が前記溝に接続され、他端が前記反応性ガス供給装置に接続される他のガス流路とを形成し、これらのガス流路にバルブをそれぞれ設けることにより、前記真空装置による前記キャビティの真空吸引と、前記反応性ガス供給装置による前記キャビティへの反応性ガスの供給を、前記ガス流路と前記溝を通して切替可能に構成したものである。

第1の発明においては、キャビティの真空吸引や反応性ガスの供給に加えて、特に母型と入り駒型との隙間を直接真空吸引したり、反応性ガスを供給しているので、母型と入り駒型との隙間に残存する空気や離型剤中の水分から蒸発した水蒸気等のガスを除去したり、反応性ガスに置換させることができる。それ故、母型と入り駒型の隙間の残存するガスに起因する鋳物欠陥の発生が抑制される。キャビティに供給された反応性ガスは、溶湯がアルミニウム合金の場合、アルミニウムと反応し、固体としてAl 2 O 3 となり、製品内部に分散する。

【発明の実施の形態】
以下、本発明を図面に示す実施の形態に基づいて詳細に説明する。
図1は本発明に係るダイカストマシーンの一実施の形態を示す概略構成図、図2は図1のII−II線概略断面図、図3は可動金型の凹部にはめ込まれた入り駒型の正面図、図4は図3のIV−IV線断面図、図5はプランジャの動作位置を示す図、図6はDVOプロセスを示す図である。本実施の形態においては、キャビティを真空吸引した後、反応性ガスの供給によりキャビティを大気圧以上の圧力とし、さらにアルミニウム合金溶湯の圧入に際してキャビティを再度真空吸引する真空・酸素ダイカスト法(以下、このような方式をDVOプロセスという)を採用したダイカストマシーンに適用した例を示している。また、このダイカストマシーンは、母型と入り駒型とで形成される金型を用いている。

これらの図において、全体を符号1で示すダイカストマシーンは、内部に製品形状と一致するキャビティ3等が形成された金型2、この金型2の下部に一端が接続されたスリーブ4、このスリーブ4に供給されたアルミニウム合金溶湯5を前記キャビティ3に圧入するプランジャ6、真空吸引装置7、圧縮空気供給装置8、反応性ガス供給装置9、図示を省略した型締め装置等を備えている。

前記金型2は、それぞれ母型を構成する固定金型10および可動金型11と、入り駒型12とで構成され、これらによって前記キャビティ3を形成している。固定金型10と可動金型11とが互いに密接する接合面13には、前記キャビティ3に加えて、湯道14、オーバーフロー部15およびチルベント16が設けられており、これらの外側において前記接合面13をシール部材17によってシールすることにより金型2の気密性を確保している。

前記固定金型10は、下部に設けた穴に前記スリーブ4の後端部が嵌合されており、背面が前記可動金型11との接合面13を形成し、その略中央に前記可動金型11および入り駒型12とともにキャビティ3の一部を形成する比較的浅い凹部21が形成され、この凹部21の下方に前記湯道14を形成するT字状の溝22が形成されている。湯道14は、上端がゲート23を介して前記キャビティ3に接続され、下端が前記スリーブ4に接続されている。ゲート23は、図2に示すようにキャビティ3の形状に対応させてその各部にアルミニウム合金溶湯5が円滑に供給されるように複数個設けられている。

前記オーバーフロー部15とチルベント16は、前記キャビティ3の上方側に設けられている。オーバーフロー部15は、可動金型11(または固定金型10)の接合面13に形成された凹部24からなり、キャビティ3内のアルミニウム合金溶湯5が冷却、凝固したときに生じる収縮が製品部に及ばないようにするために設けられたものである。

前記チルベント16は、前記固定金型10と可動金型11との接合面13に形成した迷路状の通路で、キャビティ3内の空気や反応性ガスがキャビティ外に排出されるときのガス流路49とキャビティ3との間に設けられている。そして、チルベント16は鋳造の際にチルベントに達したアルミニウム合金溶湯5の冷却、凝固を促進させ、溶湯が真空系に吸引されるのを防止する。

前記可動金型11は、前面が前記固定金型10と密接する接合面13を形成し、この接合面13の中央に凹部30が前記固定金型10の前記凹部21に対応して形成されている。この凹部30は、前記凹部21より深さが深くて一回り小さく形成され、前記入り駒型12が嵌合され、かつ後方から挿通したボルト等によって固定されている。入り駒型12の前端部は、前記凹部30の前方に突出して前記凹部21内に適宜な隙間を保って挿入され、この隙間部分が前記キャビティ3を形成している。

また、前記可動金型11にはダイカスト鋳造後に製品を押し出して離型させる複数本のエジェクターピン(押出しピン)31が進退可能に貫通している。このエジェクターピン31は、前記入り駒型12の周囲を取り囲むように配設され、先端面が可動金型11の接合面13と同一面を形成し、後端が可動金型11の後方に突出してピン駆動装置32に連結されている。ピン駆動装置32としては、シリンダが用いられる。

前記入り駒型12と前記凹部30との間Hは、可及的気密性を維持するために、厳密に設定された僅かな隙間、例えば0.1mm程度以下に設定されている。また、入り駒型12は、前記凹部30に嵌合している後端部外周に形成された環状の溝35と、一端が溝35にそれぞれ連通し入り駒12の軸線方向に長い2つの溝35a,35bを有している。一方の溝35aは、ガス流路36、吸排気管37および排気管38によりバルブ39を介して前記真空吸引装置7に接続されている。また、前記ガス流路36、吸排気管37および供給管40によりバルブ41を介して前記圧縮空気供給装置8に接続されている。他方の溝35bは、他のガス流路42、分岐管43およびガス供給管44によりバルブ45を介して前記反応性ガス供給装置9に接続されている。なお、溝35a,35bは必ずしも必要ではなく、ガス流路36,42を溝35に直接接続してもよい。前記圧縮空気供給装置8は、鋳造終了後に金型2を型開きして製品を離型させた後、キャビティ3および隙間34にクリーニング用の圧縮空気を送り込み、異物を除去するために用いられるものである。

前記キャビティ3と前記真空吸引装置7は、前記吸排気管37、排気管38およびガス流路49により前記バルブ39を介して接続されている。前記ガス流路49は、前記可動金型11内に設けられ、前記チルベント16と前記吸排気管37とを接続している。前記吸排気管37には、前記キャビティ3内の圧力を検出する圧力計47と湿度を検出する湿度計48が設けられている。

さらに、前記真空吸引装置7と前記湯道14は、排気管51およびガス流路54によりバルブ52を介して接続されている。バルブ52は、通常閉じており、キャビティ3の真空吸引時にシリンダ53によって動作される。

前記スリーブ4は、アルミニウム合金溶湯5が供給される給湯口63を有し、前記ガス供給管44の先端が接続されている。すなわち、スリーブ4と前記反応性ガス供給装置9とはガス供給管44により前記バルブ45を介して接続されており、これにより反応性ガスGのスリーブ4、キャビティ3および隙間34への供給を可能にしている。前記バルブ45は通常閉じており、反応性ガスGの供給工程において開く。

前記反応性ガス供給装置9は、ガス供給管44の途中に設けられた乾燥機61を備えている。乾燥機61は、反応性ガス供給装置9から供給される反応性ガスGを除湿し、キャビティ3および隙間34内の湿度を低減するために用いられる。前記スリーブ4内のアルミニウム合金溶湯5を加圧しキャビティ3に圧入する前記プランジャ6は、図示を省略したシリンダ等の駆動装置にロッド71を介して接続されている。

次に、上記構造からなるダイカストマシーン1によるDVOプロセスについて説明する。
先ず、固定金型10と可動金型11を型締め装置によって型締めし、真空吸引装置7によってキャビティ3を真空吸引する。このとき、バルブ39,52を開き、バルブ41,45を閉じておく。また、プランジャ6を前進させてスリーブ4の給湯口63とガス供給管44の開口部64との間に位置させ、給湯口63からスリーブ4内に空気が侵入しないようにしておく。

真空吸引装置7による真空吸引は、図6に示すようにキャビティ3内の圧力が100ミリバール以下になるまで行われる。キャビティ3内の圧力は、圧力計47によって検出される。真空吸引に要する時間は、1〜2秒程度である。これによって、スリーブ4,湯道14、オーバーフロー部15、チルベント16および隙間34の内部も同時に真空吸引される。

吸引速度は、500ミリバール/秒以上に設定することが好ましい。吸引速度を500ミリバール/秒以上に設定すると、キャビティ3が複雑な形状であっても、キャビティ内の隅々まで良好に真空吸引して空気や水蒸気等のガスを除去することができ、また金型2の内面に塗布した離型剤等に含まれている水分が突沸して水蒸気となり、金型2の外部に排出されるため、キャビティ3内の水分を大幅に減少させることができる。なお、吸引速度は、真空吸引装置7の能力を考慮すると、800ミリバール/秒程度が限度とされる。

真空度が100ミリバール以下に達しない真空吸引では、キャビティ3内に比較的多量の空気や水蒸気などのガスが残存するため、後述する反応性ガスGの供給工程でキャビティ3が反応性ガスGに十分に置換されず、残存ガスが製品に巻き込まれると、巣、ブローホール、膨れ等の鋳造欠陥の原因となるおそれがある。このため、100ミリバール以下に設定することが好ましい。

キャビティ3の真空度が100ミリバール以下になったことを圧力計47が検出すると、バルブ45を開いて反応性ガス供給装置9から反応性ガスGをスリーブ4、キャビティ3、湯道14、オーバーフロー部15、チルベント16および隙間34に供給して反応性ガスGに置換し、一定時間経過後、真空吸引装置7による真空吸引を停止する。すなわち、反応性ガスGの供給を真空吸引と若干オーバーラップさせた後、バルブ39,52を閉じて真空吸引を停止することにより、反応性ガスGをキャビティ3、オーバーフロー部15、チルベント16および隙間34の隅々にまで行き渡たらせることができる。反応性ガスGの供給は、キャビティ3内の圧力が大気圧以上になるまで継続して行われ、その圧力が圧力計47によって検出される。キャビティ3の圧力を反応性ガスGによって大気圧以上にすると、反応性ガスGは金型2の接合面13やガス流路36,49,54等から外部に排出されるため、外気の侵入が防止される。また、金型2の内面に塗布されている離型剤から蒸発した水蒸気も反応性ガスGとともに外部に排出される。

反応性ガスGの供給に当たっては、反応性ガスGの湿度が高いと、その水分がアルミニウム合金溶湯5との反応によって水素ガスを発生させるため、キャビティ3内の湿度を湿度計48によって測定し、湿度が15%RH以下になるように乾燥機61を作動させ、湿度管理を行うことが好ましい。

反応性ガスGの供給によってキャビティ3内の圧力が大気圧以上になった後、プランジャ6を図5に示す給湯位置まで後退させて給湯口63を開き、1回のダイカスト鋳造に必要な量のアルミニウム合金溶湯5をスリーブ4に供給する。このとき、スリーブ4の内部は反応性ガスGによって大気圧以上に保持されており、反応性ガスGが給湯口63から外部に排出されることでエアカーテンを形成しているので、スリーブ4内への外気の侵入は防止される。そして、アルミニウム合金溶湯5の注入完了後、給湯口63はプランジャ6の前進によってキャビティ3との連通状態が遮断される。

アルミニウム合金溶湯5をスリーブ4に注入した後、真空吸引装置7によって金型2とスリーブ4を再度真空吸引する。すなわち、キャビティ3、スリーブ4、湯道14、オーバーフロー部15、チルベント16および隙間34を真空吸引する。再度の真空吸引は反応性ガスGの供給と若干オーバーラップさせることが好ましい。このオーバーラップによって、余剰の反応性ガスGがキャビティ3、湯道14、オーバーフロー部15、チルベント16および隙間34から外部へ排出されるとともに、金型2の内面の離型剤やスリーブ4の潤滑剤に含まれている水分が反応性ガスGの排出に伴って効果的に除去される。

再度真空吸引しながらプランジャ6を前進させ、スリーブ4内のアルミニウム合金溶湯5を湯道14およびゲート23を経てキャビティ3に圧入する。プランジャ6は、図5に示すように高速射出開始位置まで低速前進した後、射出限位置まで高速前進してアルミニウム合金溶湯5をキャビティ3に圧入する。アルミニウム合金溶湯5をキャビティ3に圧入すると、キャビティ3内の反応性ガスGの一部は、アルミニウム合金溶湯5と反応して微細なAl2O3となり、製品内に分散するが、残りの一部は未反応のまま残る。そして、この未反応の反応性ガスは、アルミニウム合金溶湯5の圧入に伴ってキャビティ3から排出、除去される。このとき、キャビティ3の形状によっては未反応の反応性ガスを金型2の外部に押し出す経路がアルミニウム合金溶湯5によって塞がれると、製品内部に取り込まれ、鋳造欠陥の原因とする。特に、溶湯の流路が複雑に分流、合流する形状や隘路部分を有するキャビティ3では、その傾向が一層強くなる。

そこで、アルミニウム合金溶湯5の圧入時に、上記した通りキャビティ3を再度真空吸引すると、キャビティ3内に残存する未反応の反応性ガスGを吸引排気して大幅に軽減することができるため、未反応の反応性ガスが製品に取り込まれることがなく、当該ガスの存在に起因する鋳造欠陥を抑制、防止することができる。この再度の真空吸引は、キャビティ3全体にアルミニウム合金溶湯5が充満するまで継続して行われる。

キャビティ3に圧入されたアルミニウム合金溶湯5が冷却、固化して鋳造が終了すると、バルブ39,52を閉じて真空吸引装置7による真空吸引を停止し、金型2を型開きして可動金型11を固定金型10から離間させる。型開きした状態において、鋳造された製品は入り駒型12を覆っている。次いで、ピン駆動装置32によってエジェクターピン31を前進させて入り駒型12を覆っている製品を押圧し離型させる。製品を入り駒型12から離型させた後、バルブ39,41,52を開き、圧縮空気供給装置8から圧縮空気を給気管40、給排気管37、ガス流路36,49,54、排気管38,51を介して真空吸引装置7、湯道14、オーバーフロー部15、チルベント16、隙間34に供給し、これらに付着、残留している異物を除去し、もって1サイクルのダイカスト鋳造を終了する。

このように、真空吸引、反応性ガスGの供給および再度の真空吸引を行うと、キャビティ3に残存している空気、水蒸気等のガスさらには未反応の反応性ガスを確実に除去することができるため、これらのガスがダイカスト製品に巻き込まれることが少なく、巣、ブローホール等の鋳造欠陥を著しく抑制、防止でき、ダイカスト製品の機械的特性を向上させることができる。

特に、本発明においては、キャビティ3全体の真空吸引と並行して母型の一つである可動金型11と入り駒型12との隙間34を別個に真空吸引するようにしているので、通常の真空吸引では除去することが難しい隙間34内に残存する空気や離型剤に含まれている水分を的確かつ確実に除去することができ、これらに起因する鋳造欠陥を防止することができ、製品の機械的特性をより一層向上させることができる。

また、隙間34の真空吸引は、溝35を介して行われるため、迅速かつ確実に行うことができる。

また、隙間34は、溝35、ガス流路42、分岐管43およびガス供給管44によりバルブ45を介して反応性ガス供給装置9に接続されているので、真空吸引装置7による真空吸引にオーバーラップさせて反応性ガスGが供給される。したがって、隙間34および溝35は、残存する空気、水蒸気等のガスが反応性ガスGに置換されて大気圧以上に維持される。また、反応性ガス供給装置9は乾燥機61を備えているので、金型2とスリーブ4に供給される反応性ガスG中に含まれている水分を確実に除去することができ、金型2とスリーブ4内の湿度を所定の湿度に維持することができる。

さらに、隙間34は、ガス流路36、給排気管37および給気管40によりバルブ41を介して圧縮空気供給装置8に接続されているので、鋳造後に金型2を型開きした後、バルブ41を開いて圧縮空気供給装置8により圧縮空気をチルベント16と隙間34に供給すると、入り駒型12、チルベント163、隙間34等に付着、残留している異物を除去することができる。また、このときバルブ39,52を開いておくと排気管38,51、真空吸引装置7、バルブ52等に付着、残留している異物をも除去することができる。

なお、上記した実施の形態においては、比較的融点が低い金属としてアルミニウム合金(640〜740℃)を用いた例を示したが、錫合金(280〜360℃)、亜鉛合金(400〜430℃)、マグネシウム合金(640〜700℃)、銅合金(850〜920℃)からなるダイカスト製品にも適用することができる。
また、上記した実施の形態においては、真空吸引、反応性ガスGの供給および再度の真空吸引を行うDVOプロセスを採用したダイカストマシーン1に適用した例を示したが、本発明はこれに何ら限定されるものではなく、真空ダイカスト法、無孔性ダイカスト法(反応性ガスを供給するダイカスト法)、さらには上記した特開2000−84648号公報に記載された真空・酸素ダイカスト法を採用したダイカストマシーンにも適用することが可能である。

また、上記した実施の形態においては、一方の母型として可動金型11に凹部30を設け、この凹部30に入り駒型12を嵌合し、その隙間34を真空吸引するように構成したが、他方の母型として固定金型10側に凹部を設け、この凹部に入り駒型12を嵌合するようにした金型や、複数個の入り駒型12を備え、これらの入り駒型を固定金型10と可動金型11の両方に嵌合するようにした金型にも適用することが可能である。

【発明の効果】
