【発明の属する技術分野】
本発明は、変性エチレン−ビニルアルコール共重合体からなる繊維、及び変性エチレン−ビニルアルコール共重合体を1成分とする複合繊維に関する。

【従来の技術】
エチレン−ビニルアルコール共重合体(以下、EVOHと略することがある。)からなる繊維は従来から知られている。特公昭56−5846号公報(特許文献1)には、疎水性熱可塑性樹脂及びエチレン含有量15〜50モル%、ケン化度98.5モル%以上のEVOHを紡糸接合してなる複合繊維が記載されている。EVOH単独では耐熱水性が不十分であり伸度も小さいところ、このような複合構成にすることにより、疎水性熱可塑性樹脂のもつ種々の特質をそれほど低下することなく、優れた染色性や帯電防止性が付与できるとされている。当該公報の実施例では、ポリエチレンテレフタレートを芯とし、EVOHを鞘とする芯鞘型複合繊維の例が記載されている。

特開昭50−12186号公報(特許文献2)には、エチレン含有率が20〜90モル%でありかつケン化度が95%以上であるEVOH100重量部に対して0.01〜0.8重量部の多価のエポキシ化合物を反応させることを特徴とする、成形加工性の改良されたEVOH変性物の製造方法が開示されている。当該公報には、このようなEVOH変性物を未変性のEVOHやポリオレフィンなどの他の樹脂と混合することができることも記載されている。

【発明が解決しようとする課題】
しかしながら、EVOHは延伸性に乏しい樹脂であるために、未変性のEVOH単独からなる繊維、あるいはそれと他の熱可塑性樹脂からなる複合繊維は、紡糸及び延伸操作時の工程通過性が不十分であった。また、染色性も不十分であった。

本発明は上記課題を解決するためになされたものであり、紡糸及び延伸操作時の工程通過性が良好で、染色性の良好な、変性EVOH単独からなる繊維、あるいはそれと他の熱可塑性樹脂からなる複合繊維を提供することを目的とするものである。また、吸湿性が良好で着用感に優れた繊維を提供すること、あるいは接着性と強度の優れた複合繊維を提供することも本発明の目的である。

【発明の実施の形態】
本発明で使用する変性EVOH(C)は、下記構造単位(I)を0.3〜40モル%含有するエチレン含有量5〜55モル%の変性エチレン−ビニルアルコール共重合体(C)である。

(式中、R1、R2、R3及びR4は、水素原子、炭素数1〜10の脂肪族炭化水素基(アルキル基又はアルケニル基など)、炭素数3〜10の脂環式炭化水素基(シクロアルキル基、シクロアルケニル基など)、炭素数6〜10の芳香族炭化水素基(フェニル基など)を表す。R1、R2、R3及びR4は同じ基でもよいし、異なっていても良い。また、R3とR4とは結合していてもよい(ただし、R3及びR4がともに水素原子の場合は除かれる)。また上記のR1、R2、R3及びR4は他の基、例えば、水酸基、カルボキシル基、ハロゲン原子などを有していてもよい。)

より好適な実施態様では、前記R1及びR2がともに水素原子である。さらに好適な実施態様では、前記R1及びR2がともに水素原子であり、前記R3及びR4のうち、一方が炭素数1〜10の脂肪族炭化水素基であって、かつ他方が水素原子である。好適には、前記脂肪族炭化水素基がアルキル基又はアルケニル基である。前記R3及びR4のうち、一方がメチル基又はエチル基であり、他方が水素原子であることがより好ましい。それにより、良好な染色性(発色性)が得られるとともに、ポリエステルと複合した場合に高い耐剥離性が得られる。

また、前記R3及びR4のうち、一方が(CH2)iOHで表される置換基(ただし、i=1〜8の整数)であり、他方が水素原子であることも好ましい。前記の(CH2)iOHで表される置換基において、i=1〜4の整数であることが好ましく、1又は2であることがより好ましく、1であることがさらに好ましい。それにより、上記の場合と同様に、良好な染色性(発色性)が得られるとともに、ポリエステルと複合した場合に高い耐剥離性が得られる。

変性EVOH(C)に含まれる上述の構造単位(I)の量は0.3〜40モル%の範囲内であることが必要である。構造単位(I)の量の下限は、0.5モル%以上であることが好ましく、1モル%以上であることがより好ましく、2モル%以上であることがさらに好ましい。一方、構造単位(I)の量の上限は、35モル%以下であることが好ましく、30モル%以下であることがより好ましく、25モル%以下であることがさらに好ましい。含まれる構造単位(I)の量が上記の範囲内にあることで、紡糸性、延伸性、染色性及び吸湿性に優れた繊維を得ることができる。また含まれる構造単位(I)の量が上記の範囲内にあることで、接着性及び強度に優れた複合繊維を得ることができる。

変性EVOH(C)のエチレン含有量は5〜55モル%であることが好ましい。良好な紡糸性、延伸性及び強度を得る観点からは、変性EVOH(C)のエチレン含有量の下限はより好適には10モル%以上であり、さらに好適には20モル%以上であり、特に好適には25モル%以上であり、さらに好適には31モル%以上である。一方、良好な吸湿性及び着心地を得る観点からは、変性EVOH(C)のエチレン含有量の上限はより好適には50モル%以下であり、さらに好適には45モル%以下である。エチレン含有量が5モル%未満の場合は溶融成形性が悪化するおそれがあり、55モル%を超えるとEVOHとしての風合いを損なうおそれがある。

変性EVOH(C)を構成する、上記構造単位(I)及びエチレン単位以外の構成成分は、主としてビニルアルコール単位である。このビニルアルコール単位は、通常、原料のEVOH(A)に含まれるビニルアルコール単位のうち、一価エポキシ化合物(B)と反応しなかったビニルアルコール単位である。また、EVOH(A)に含まれることがある未ケン化の酢酸ビニル単位は、通常そのまま変性EVOH(C)に含有される。変性EVOH(C)は、これらの構成成分を含有するランダム共重合体であることが、NMRの測定や融点の測定結果からわかった。さらに、本発明の目的を阻害しない範囲内で、その他の構成成分を含むこともできる。

変性EVOH(C)の好適なメルトフローレート(MFR)(190℃、2160g荷重下)は0.1〜30g/10分であり、より好適には0.3〜25g/10分、更に好適には0.5〜20g/10分である。但し、融点が190℃付近あるいは190℃を超えるものは2160g荷重下、融点以上の複数の温度で測定し、片対数グラフで絶対温度の逆数を横軸、MFRの対数を縦軸にプロットし、190℃に外挿した値で表す。

上記の変性EVOH(C)を製造する方法は特に限定されない。本発明者らが推奨する方法は、エチレン−ビニルアルコール共重合体(A)と分子量500以下の一価エポキシ化合物(B)とを反応させることにより、変性EVOH(C)を得る方法である。

また、本発明が解決しようとする課題は、エチレン−ビニルアルコール共重合体(A)と分子量500以下の一価エポキシ化合物(B)とを反応させて得られた変性エチレン−ビニルアルコール共重合体(C)からなる繊維を提供することによっても達成される。

本発明で変性EVOH(C)の原料として用いられるEVOH(A)としては、エチレン−ビニルエステル共重合体をケン化して得られるものが好ましい。EVOHの製造時に用いるビニルエステルとしては酢酸ビニルが代表的なものとして挙げられるが、その他の脂肪酸ビニルエステル(プロピオン酸ビニル、ピバリン酸ビニルなど)も使用できる。また、本発明の目的が阻害されない範囲であれば、他の共単量体、例えば、プロピレン、ブチレン、イソブテン、4−メチル−1−ペンテン、1−ヘキセン、1−オクテンなどのα−オレフィン;(メタ)アクリル酸、(メタ)アクリル酸メチル、(メタ)アクリル酸エチルなどの不飽和カルボン酸又はそのエステル;ビニルトリメトキシシランなどのビニルシラン系化合物;不飽和スルホン酸又はその塩;アルキルチオール類;N−ビニルピロリドンなどのビニルピロリドン等を共重合することもできる。

EVOH(A)として、共重合成分としてビニルシラン化合物を共重合したEVOHを用いる場合、共重合量として0.0002〜0.2モル%を含有することが好ましい。かかる範囲でビニルシラン化合物を共重合成分として有することにより、複合紡糸を行う際の、変性EVOH(C)と、(C)以外の熱可塑性樹脂(T2)の溶融粘性の整合性が改善され、均質な複合繊維の製造が可能となる場合がある。特に、溶融粘度の高い熱可塑性樹脂(T2)を用いる場合、均質な複合繊維を得ることが容易となる。ここで、ビニルシラン系化合物としては、例えば、ビニルトリメトキシシラン、ビニルトリエトキシシラン、ビニルトリ(β−メトキシ−エトキシ)シラン、γ−メタクリルオキシプロピルメトキシシラン等が挙げられる。なかでも、ビニルトリメトキシシラン、ビニルトリエトキシシランが好適に用いられる。

本発明に用いられるEVOH(A)のエチレン含有量は5〜55モル%であることが好ましい。紡糸性、延伸性及び強度に優れた繊維を得る観点からは、EVOH(A)のエチレン含有量の下限はより好適には10モル%以上であり、さらに好適には20モル%以上であり、特に好適には25モル%以上であり、さらに好適には31モル%以上である。一方、吸湿性及び着心地に優れた繊維を得る観点からは、EVOH(A)のエチレン含有量の上限はより好適には50モル%以下であり、さらに好適には45モル%以下である。エチレン含有量が5モル%未満の場合は溶融成形性が悪化するおそれがあり、55モル%を超えるとEVOHとしての風合いを損なうおそれがある。なおここで、EVOH(A)がエチレン含有量の異なる2種類以上のEVOHの配合物からなる場合には、配合重量比から算出される平均値をエチレン含有量とする。

さらに、本発明に用いられるEVOH(A)のビニルエステル成分のケン化度は好ましくは90%以上である。ビニルエステル成分のケン化度は、より好ましくは95%以上であり、さらに好ましくは98%以上であり、最適には99%以上である。ケン化度が90%未満では、熱安定性が不十分となり、ゲル・ブツが発生しやすくなって工程通過性が悪化するおそれがある。なおここで、EVOH(A)がケン化度の異なる2種類以上のEVOHの配合物からなる場合には、配合重量比から算出される平均値をケン化度とする。

なお、EVOH(A)のエチレン含有量及びケン化度は、核磁気共鳴(NMR)法により求めることができる。

さらに、EVOH(A)として、本発明の目的を阻外しない範囲内で、ホウ素化合物をブレンドしたEVOHを用いることもできる。ここでホウ素化合物としては、ホウ酸類、ホウ酸エステル、ホウ酸塩、水素化ホウ素類等が挙げられる。具体的には、ホウ酸類としては、オルトホウ酸、メタホウ酸、四ホウ酸などが挙げられ、ホウ酸エステルとしてはホウ酸トリエチル、ホウ酸トリメチルなどが挙げられ、ホウ酸塩としては上記の各種ホウ酸類のアルカリ金属塩、アルカリ土類金属塩、ホウ砂などが挙げられる。これらの化合物のうちでもオルトホウ酸(以下、単にホウ酸と表示する場合がある)が好ましい。

EVOH(A)として、ホウ素化合物をブレンドしたEVOH(A)を用いる場合、ホウ素化合物の含有量は好ましくはホウ素元素換算で20〜2000ppm、より好ましくは50〜1000ppmである。この範囲内でホウ素化合物をブレンドすることで加熱溶融時のトルク変動が抑制されたEVOH(A)を得ることができる。20ppm未満ではそのような効果が小さく、2000ppmを超えるとゲル化しやすく、成形性不良となる場合がある。

また、EVOH(A)として、リン酸化合物を配合したEVOH(A)を用いてもよい。これにより樹脂の品質(着色等)を安定させることができる場合がある。本発明に用いられるリン酸化合物としては特に限定されず、リン酸、亜リン酸等の各種の酸やその塩等を用いることができる。リン酸塩としては第一リン酸塩、第二リン酸塩、第三リン酸塩のいずれの形で含まれていても良いが、第一リン酸塩が好ましい。そのカチオン種も特に限定されるものではないが、アルカリ金属塩であることが好ましい。これらの中でもリン酸二水素ナトリウム及びリン酸二水素カリウムが好ましい。リン酸化合物を配合したEVOH(A)を用いる場合の、リン酸化合物の含有量は、好適にはリン酸根換算で200ppm以下であり、より好適には5〜100ppmであり、最適には5〜50ppmである。

ただし、後述のように周期律表第3〜12族に属する金属のイオンを含む触媒(D)の存在下にEVOH(A)と一価エポキシ化合物(B)とを反応させる場合には、リン酸塩が触媒を失活させるのでできるだけ少ないことが好ましい。その場合のEVOH(A)のリン酸化合物の含有量は、好適にはリン酸根換算で200ppm以下であり、より好適には100ppm以下であり、最適には50ppm以下である。

また、後述する通り、変性EVOH(C)は、好適にはEVOH(A)と分子量500以下の一価エポキシ化合物(B)との反応を、押出機内で行わせることによって得られるが、その際に、EVOHは加熱条件下に晒される。この時に、EVOH(A)が過剰にアルカリ金属塩及び/又はアルカリ土類金属塩を含有していると、得られる変性EVOH(C)に着色が生じるおそれがある。また、変性EVOH(C)の粘度低下等の問題が生じ、成形性が低下するおそれがある。また、後述のように触媒(D)を使用する場合には、触媒(D)を失活させるため、それらの添加量はできるだけ少ないことが好ましい。

上記の問題を回避するためには、EVOH(A)が含有するアルカリ金属塩が金属元素換算値で50ppm以下であることが好ましい。より好ましい実施態様では、EVOH(A)が含有するアルカリ金属塩が金属元素換算値で30ppm以下であり、さらに好ましくは20ppm以下である。また、同様な観点から、EVOH(A)が含有するアルカリ土類金属塩が金属元素換算値で20ppm以下であることが好ましく、10ppm以下であることがより好ましく、5ppm以下であることがさらに好ましく、EVOH(A)にアルカリ土類金属塩が実質的に含まれていないことが最も好ましい。

また、本発明の目的を阻外しない範囲内であれば、EVOH(A)として、熱安定剤、酸化防止剤を配合したものを用いることもできる。

本発明に用いられるEVOH(A)の固有粘度は0.06L/g以上であることが好ましい。EVOH(A)の固有粘度はより好ましくは0.07〜0.2L/gの範囲内であり、さらに好ましくは0.075〜0.15L/gであり、特に好ましくは0.080〜0.12L/gである。EVOH(A)の固有粘度が0.06L/g未満の場合、紡糸性、延伸性及び強度が低下するおそれがある。また、EVOH(A)の固有粘度が0.2L/gを越える場合、紡糸性、延伸性が悪化するとともにゲル・ブツが発生しやすくなるおそれがある。

本発明に用いられる分子量500以下の一価エポキシ化合物(B)は、一価のエポキシ化合物であることが必須である。すなわち、分子内にエポキシ基を一つだけ有するエポキシ化合物でなければならない。二価又はそれ以上の、多価のエポキシ化合物を用いた場合は、本発明の効果を奏することができない。ただし、一価エポキシ化合物の製造工程において、ごく微量に多価エポキシ化合物が含まれることがある。本発明の効果を阻害しない範囲であれば、ごく微量の多価エポキシ化合物が含まれる一価のエポキシ化合物を、本発明における分子量500以下の一価エポキシ化合物(B)として使用することも可能である。

押出機内での反応の際の、EVOH(A)と一価エポキシ化合物(B)の混合方法は特に限定されず、押出機にフィードする前のEVOH(A)に一価エポキシ化合物(B)をスプレー等を行う方法や、押出機にEVOH(A)をフィードし、押出機内で一価エポキシ化合物(B)と接触させる方法などが好適なものとして例示される。この中でも、一価エポキシ化合物(B)の系外への揮散を抑制できる観点から、押出機にEVOH(A)をフィードした後、押出機内で一価エポキシ化合物(B)と接触させる方法が好ましい。また、押出機内への一価エポキシ化合物(B)の添加位置も任意であるが、EVOH(A)とエポキシ化合物(B)との反応性の観点からは、溶融したEVOH(A)に対して一価エポキシ化合物(B)を添加することが好ましい。

本発明者が推奨する、EVOH(A)と一価エポキシ化合物(B)との、押出機内での反応による製造法は、(1)EVOH(A)の溶融工程、(2)一価エポキシ化合物(B)の添加工程及び(3)ベント等による、未反応の一価エポキシ化合物(B)の除去工程、からなる。反応を円滑に行う観点からは、系内から水分及び酸素を除去することが好適である。このため、押出機内へ一価エポキシ化合物(B)を添加するより前に、ベント等を用いて水分及び酸素を除去してもよい。

本発明の製造方法では、EVOH(A)と一価エポキシ化合物(B)とを、周期律表第3〜12族に属する金属のイオンを含む触媒(D)の存在下に押出機中で溶融混練することが好適である。周期律表第3〜12族に属する金属のイオンを含む触媒(D)を存在させることによって、より低い温度で溶融混練しても効率良くEVOH(A)と一価エポキシ化合物(B)とを反応させることができる。すなわち、比較的低温での溶融混練によっても、変性量の大きい変性EVOH(C)を容易に得ることができる。EVOHは高温での溶融安定性が必ずしも良好な樹脂ではないことから、このように低温で溶融混練できることは、樹脂の劣化を防止できる点から好ましい。触媒(D)を使用せずにEVOH(A)と一価エポキシ化合物(B)とを反応させた場合には、得られる変性EVOH(C)のMFRが原料のEVOH(A)のMFRよりも低下する傾向があるが、触媒(D)を使用した場合には、MFRはほとんど変化しない。

本発明で使用される触媒(D)は、周期律表第3〜12族に属する金属のイオンを含むものである。触媒(D)に使用される金属イオンとして最も重要なことは適度のルイス酸性を有することであり、この点から周期律表第3〜12族に属する金属のイオンが使用される。これらの中でも、周期律表第3族又は第12族に属する金属のイオンが適度なルイス酸性を有していて好適であり、亜鉛、イットリウム及びガドリニウムのイオンがより好適なものとして挙げられる。なかでも、亜鉛のイオンを含む触媒(D)が、触媒活性が極めて高く、かつ得られる変性EVOH(C)の熱安定性が優れていて、最適である。

すなわち、EVOHの水酸基と金属アルコキシドの形で結合した亜鉛イオンに一価エポキシ化合物(B)のエポキシ基の酸素原子が配位し、6員環遷移状態を経て、エポキシ基が開環すると推定している。ここで、遷移状態における亜鉛イオンの対イオンであるトリフルオロメタンスルホン酸イオンの共役酸が強酸であることによって、亜鉛イオンのルイス酸性が大きくなり、触媒活性が向上する。一方、対イオンとして存在するトリフルオロメタンスルホン酸イオン自体は、EVOHの水酸基あるいは一価エポキシ化合物(B)のエポキシ基と反応することがなく、それ自体熱的に安定であるから、副反応を生じることなく円滑に開環反応が進行する。

触媒(D)の調製方法としては、以下に説明する別法も採用可能である。まず、水溶性の周期律表第3〜12族に属する金属の化合物と、共役酸が硫酸と同等以上の強酸(スルホン酸等)とを、水溶液中で混合して触媒水溶液を調製する。なおこのとき、当該水溶液が適量のアルコールを含んでいても構わない。得られた触媒水溶液をEVOH(A)と接触させた後、乾燥することによって触媒(D)が配合されたEVOH(A)を得ることができる。具体的には、EVOH(A)ペレット、特に多孔質の含水ペレットを前記触媒水溶液に浸漬する方法が好適なものとして挙げられる。この場合には、このようにして得られた乾燥ペレットを押出機に導入することができる。

触媒(D)を使用する場合には、押出機内の温度は180〜250℃とすることが好ましい。この場合、EVOH(A)と一価エポキシ化合物(B)を反応させる際に触媒(D)が存在するために、比較的低温で溶融混練しても、効率良くEVOH(A)と一価エポキシ化合物(B)の反応を進行させることができる。温度が250℃を超える場合にはEVOHが劣化するおそれがあり、より好適には240℃以下である。一方、温度が180℃未満の場合にはEVOH(A)と一価エポキシ化合物(B)の反応が十分に進行しないおそれがあり、より好適には190℃以上である。

EVOH(A)と一価エポキシ化合物(B)を反応させる際に触媒(D)を存在させる方法は特に限定されない。好適な方法として、触媒(D)の溶液を調製し、その溶液を押出機内に添加する方法が挙げられる。触媒(D)の溶液の調製方法は前述したとおりである。この方法によれば、後述の別法に比べて生産性が高く、触媒(D)を安定的に供給できるために製品の品質を安定化することもできる。触媒(D)の溶液を押出機に導入する位置は特に限定されないが、EVOH(A)が完全に溶融している場所で添加することが、均一に配合できて好ましい。特に、一価エポキシ化合物(B)を添加する場所と同じ場所又はその近傍で添加することが好ましい。触媒(D)と一価エポキシ化合物(B)をほぼ同時に配合することにより、ルイス酸である触媒(D)の影響によるEVOH(A)の劣化を最小限に抑制することができるとともに、十分な反応時間を確保できるからである。したがって、触媒(D)の溶液と一価エポキシ化合物(B)とを混合した液を予め作成しておいて、それを一箇所から押出機中に添加することが最適である。

溶融混練時に触媒(D)を存在させる別の方法として、EVOH(A)の含水ペレットを触媒(D)の溶液に浸漬した後、乾燥させる方法が挙げられる。この方法については、触媒(D)の調製方法の別法として前述したとおりである。この場合には、得られた乾燥ペレットがホッパーから押出機内に導入されることになる。但し、高価な触媒が廃液として処理されることになりコストアップに繋がりやすい点が問題である。また更に別の方法としては、乾燥後のペレットに、液体状態の触媒を含浸させるか、固体状態の触媒を混合するかした後、必要に応じて乾燥させる方法が挙げられる。この方法においては、工程数が増えることからコストアップに繋がりやすい点が問題であるとともに、触媒を均一に配合することも必ずしも容易ではない。また、上記いずれの別法においても、一価エポキシ化合物(B)が存在せず、ルイス酸である触媒(D)のみが存在する状態で溶融混練される際に、EVOH(A)が劣化するおそれがある。

触媒失活剤(E)として、例えば酢酸ナトリウムやリン酸一水素二カリウムのような塩を使用しても熱安定性はかなり改善されるが、用途によっては未だ不十分である場合がある。この原因は、周期律表第3〜12族に属する金属のイオンにルイス酸としての働きがある程度残存しているため、変性EVOH(C)の分解及びゲル化に対して触媒として働くためであると考えられる。この点をさらに改善する方法として、周期律表第3〜12族に属する金属のイオンに強く配位するキレート化剤を添加することが好ましい。このようなキレート化剤は当該金属のイオンに強く配位できる結果、そのルイス酸性をほぼ完全に失わせることができ、熱安定性に優れた変性EVOH(C)を与えることができる。また、当該キレート化剤がアルカリ金属塩であることによって、前述のように触媒(D)に含まれるアニオンの共役酸である強酸を中和することもできる。

こうして得られる本発明の繊維は、変性EVOH(C)の融点が低いことから、熱融着繊維として好適に使用される。また、変性EVOH(C)の結晶性が低いことから、収縮繊維としても好適に使用される。また、必要に応じて染色されるが、本発明の繊維は未変性のEVOH(F)に比べて染色性が良好である。本発明の繊維は、長繊維としても使用可能であるし、適宜切断して短繊維としても使用可能である。そして、織地、編地、不織布などの布帛を製造することができ、各種繊維製品に使用される。特に、吸湿性に優れて着用感が良好であるので、衣料用途に有用である。

【実施例】
以下、実施例にて本発明をさらに詳しく説明するが、これらの実施例によって本発明は何ら限定されるものではない。EVOH(A)、変性EVOH(C)、EVOH(F)、及び樹脂組成物に関する分析は以下の方法に従って行った。

(1)EVOH(A)及びEVOH(F)のエチレン含有量及びケン化度
重水素化ジメチルスルホキシドを溶媒とした1H−NMR(核磁気共鳴)測定(日本電子社製「JNM−GX−500型」を使用)により得られたスペクトルから算出した。

(2)EVOH(A)の固有粘度

(4)EVOH(A)、変性EVOH(C)及びEVOH(F)中のNaイオン、Kイオン、Mgイオン及びCaイオンの定量
試料とするEVOH又は変性EVOH(C)の乾燥ペレット10gを0.01規定の塩酸水溶液50mlに投入し、95℃で6時間撹拌した。撹拌後の水溶液をイオンクロマトグラフィーを用いて定量分析し、Na、K、Mg、Caイオンの量を定量した。カラムは、(株)横河電機製のICS−C25を使用し、溶離液は5.0mMの酒石酸と1.0mMの2,6−ピリジンジカルボン酸を含む水溶液とした。なお、定量に際してはそれぞれ塩化ナトリウム水溶液、塩化カリウム水溶液、塩化マグネシウム水溶液及び塩化カルシウム水溶液で作成した検量線を用いた。

(5)EVOH(A)、変性EVOH(C)及びEVOH(F)中のリン酸イオン及びトリフルオロメタンスルホン酸イオンの定量
試料とするEVOH又は変性EVOH(C)の乾燥ペレット10gを0.01規定の塩酸水溶液50mlに投入し、95℃で6時間撹拌した。撹拌後の水溶液をイオンクロマトグラフィーを用いて定量分析し、リン酸イオン及びトリフルオロメタンスルホン酸イオンの量を定量した。カラムは、(株)横河電機製のICS−A23を使用し、溶離液は2.5mMの炭酸ナトリウムと1.0mMの炭酸水素ナトリウムを含む水溶液とした。なお、定量に際してはリン酸二水素ナトリウム水溶液及びトリフルオロメタンスルホン酸ナトリウム水溶液で作成した検量線を用いた。

(6)変性EVOH(C)中の亜鉛イオン及びイットリウムイオンの定量
試料とする変性EVOH(C)乾燥ペレット10gを0.01規定の塩酸水溶液50mlに投入し、95℃で6時間撹拌した。撹拌後の水溶液をICP発光分析により分析した。装置はパーキンエルマー社のOptima4300DVを用いた。測定波長は亜鉛イオンの測定においては206.20nmを、イットリウムイオンの測定においては360.07nmをそれぞれ用いた。なお、定量に際しては市販の亜鉛標準液及びイットリウム標準液をそれぞれ使用して作成した検量線を用いた。

(7)EVOH(A)、変性EVOH(C)及びEVOH(F)の融点
EVOH及び変性EVOH(C)の融点は、セイコー電子工業(株)製示差走査熱量計(DSC)RDC220/SSC5200H型を用い、JIS K7121に基づいて測定した。但し、温度の校正にはインジウムと鉛を用いた。

(8)EVOH(A)、変性EVOH(C)、EVOH(F)、及び樹脂組成物のメルトフローレート(MFR):
メルトインデクサーL244(宝工業株式会社製)を用いて測定した。具体的には、測定する樹脂{EVOH(A)、変性EVOH(C)、EVOH(F)、あるいは樹脂組成物}のチップを、内径9.55mm、長さ162mmのシリンダーに充填し、190℃で溶融した後、溶融した樹脂に対して、重さ2160g、直径9.48mmのプランジャーによって均等に荷重をかけ、シリンダーの中央に設けた径2.1mmのオリフィスより押出された樹脂の流出速度(g/10分)を測定し、これをメルトフローレート(MFR)とした。

亜鉛アセチルアセトナート一水和物28重量部を、1,2−ジメトキシエタン957重量部と混合し、混合溶液を得た。得られた前記混合液に、攪拌しながらトリフルオロメタンスルホン酸15重量部を添加し、触媒(D)を含む溶液を得た。すなわち、亜鉛アセチルアセトナート一水和物1モルに対して、トリフルオロメタンスルホン酸1モルを混合した溶液を調製した。

エチレン含有量32モル%、ケン化度99.6%、固有粘度0.0882L/gのエチレン−ビニルアルコール共重合体からなる含水ペレット(含水率:130%(ドライベース))100重量部を、酢酸0.1g/L、リン酸二水素カリウム0.044g/Lを含有する水溶液370重量部に、25℃で6時間浸漬・攪拌した。得られたペレットを105℃で20時間乾燥し、乾燥EVOHペレットを得た。前記乾燥EVOHペレットのカリウム含有量は8ppm(金属元素換算)、酢酸含有量は53ppm、リン酸化合物含有量は20ppm(リン酸根換算値)であり、アルカリ土類金属塩(Mg塩又はCa塩)含有量は0ppmであった。また、前記乾燥ぺレットのMFRは8g/10分(190℃、2160g荷重下)であった。このようにして得られたEVOHを、EVOH(A)として用いた。また、分子量500以下の一価エポキシ化合物(B)としてエポキシプロパンを用いた。

東芝機械社製TEM−35BS押出機(37mmφ、L/D=52.5)を使用し、図1に示すようにスクリュー構成及びベント及び圧入口を設置した。バレルC1を水冷し、バレルC2〜C15を200℃に設定し、スクリュー回転数250rpmで運転した。C1の樹脂フィード口から上記EVOH(A)を11kg/hrの割合で添加し、ベント1を内圧60mmHgに減圧し、C8の圧入口1からエポキシプロパンが1.5kg/hrの割合で、また上記の方法で作製した触媒(D)溶液が0.22kg/hrの割合で添加されるように、両者を混合してからフィードした(フィード時の圧力:3MPa)。ついで、ベント2から、常圧で未反応のエポキシプロパンを除去した後、触媒失活剤(E)として、エチレンジアミン四酢酸三ナトリウム三水和物8.2重量%水溶液を、C13の圧入口2から0.11kg/hrの割合で添加した。

上記溶融混練操作における、一価エポキシ化合物(B)の混合割合は、EVOH(A)100重量部に対して13.6重量部であった。EVOH(A)の重量に対する金属イオンのモル数で2μmol/gの触媒(D)が添加された。触媒(D)に含まれる金属イオンのモル数に対する触媒失活剤(E)のモル数の比(E/D)は1であった。

こうして得られた、エポキシプロパンで変性された変性EVOH(C)の化学構造については、以下の手順に従って変性EVOH(C)をトリフルオロアセチル化した後にNMR測定を行うことによって求めた。

上記作製した変性EVOH(C)を粒子径0.2mm以下に粉砕した後、この粉末1gを100mlナスフラスコに入れ、塩化メチレン20g及び無水トリフルオロ酢酸10gを添加し、室温で攪拌した。攪拌開始から1時間後、前記変性EVOH(C)は完全に溶解した。前記変性EVOH(C)が完全に溶解してからさらに1時間攪拌した後、ロータリーエバポレーターにより溶媒を除去した。得られたトリフルオロアセチル化された変性EVOH(C)を2g/Lの濃度で重クロロホルムと無水トリフルオロ酢酸の混合溶媒(重クロロホルム/無水トリフルオロ酢酸=2/1(重量比))に溶解し、テトラメチルシランを内部標準として500MHz1H-NMRを測定した。NMR測定チャートを図2に示す。

エチレン含有量44モル%、ケン化度99.9%、メルトフローレート(190℃−2160g荷重)5.5g/10分、融点165℃のEVOH(F)50重量部、及び合成例1で得られた変性EVOH(C)50重量部をドライブレンドし、30mmφ二軸押出機((株)日本製鋼所TEX−30SS−30CRW−2V)を用い、押出温度200℃でスクリュー回転数300rpm、押出樹脂量25kg/時間の条件で押出し、ペレット化した後、80℃、16時間熱風乾燥を行い樹脂組成物を得た。EVOH(F)のリン酸化合物含有量(リン酸根換算値)、酢酸含有量及びNaイオン含有量(金属元素換算)を測定したところ、それぞれ50ppm、200ppm、120ppmであった。該樹脂組成物のメルトフローレート(190℃−2160g荷重)は6.5g/10分であった。

表1に示すように、変性EVOH(C)からなる実施例1のマルチフィラメント糸は、良好な紡糸工程通過性を示す。これは、変性EVOH(C)が優れた延伸性を有していることに起因している。また、変性EVOH(C)は構造単位(I)が導入されることにより染料吸着性が増すため、実施例1で得られた平織物の染色性は優れたものであった。更に変性EVOH(C)は構造単位(I)が導入されることにより吸湿性が増すため、衣類の着用感においても良好な着心地を有している。一方、未変性EVOH(F)を用いた比較例1のマルチフィラメント糸は紡糸工程通過性が悪く、得られた平織物の染色性、吸湿性及び衣類の着用感も劣るものであった。

実施例2
上述のポリエステル樹脂(PET)を、複合繊維を構成する一成分として用い、もう一つの成分として合成例1で得られた変性EVOH(C)を用い、それぞれ別の押出機を用いて、PETは290℃、変性EVOH(C)は200℃で溶融し、前者と後者を50対50の重量比となるようにギヤポンプで計量し、紡糸パックに導いた。ポリマー流が同心円状の断面形状(芯:PET、鞘:EVOH)となるように複合流を形成させ、孔径0.25mm、ホール数24のノズルから紡糸金口温度280℃で吐出させ、1000m/分の速度で巻き取った。得られた紡糸原糸をホットローラー温度80℃、ホットプレート温度120℃で3倍(HDmaxの0.7倍に相当)にローラープレート延伸し、2層同心芯鞘型の複合繊維からなる83デシテックス/24フィラメントの複合マルチフィラメント糸を得た。

表2から分かるように実施例2〜4記載の変性EVOH(C)及びその組成物を用いた複合マルチフィラメント糸は良好な紡糸工程通過性を示し、また繊維強度、PETとの接着性にも優れている。これは、変性EVOH(C)及びその組成物が優れた延伸性及びPETとの高い接着性・密着性を有していることに起因している。また、変性EVOH(C)及びその組成物は構造単位(I)が導入されることにより染料吸着性が増すため、実施例2〜4で得られた平織物の染色性は優れたものであった。更に変性EVOH(C)及びその組成物は構造単位(I)が導入されることにより吸湿性が増すため、衣類の着用感においても良好な着心地を有している。一方、未変性のEVOHを用いた比較例2で得られた複合マルチフィラメント糸は紡糸工程通過性が悪く、また繊維強度、PETとの接着性にも劣っている。これは、未変性のEVOHが延伸性及びPETとの接着性・密着性に乏しく、紡糸工程時に欠陥を生じることに起因する。また、比較例2で得られた平織物の染色性及び吸湿性、衣類の着用感も不良であった。

【発明の効果】
変性EVOH(C)からなる本発明の繊維は、紡糸及び延伸操作時の工程通過性が良好で、染色性が良好である。この点は、変性EVOH(C)を含む樹脂組成物からなる繊維においても同様である。また、それを用いて得られる繊維製品は、吸湿性が良好で着用感に優れている。さらに、変性EVOH(C)を1成分として構成される複合繊維は、接着性と強度に優れたものである。
