【発明の属する技術分野】
本発明は、遠心力を利用して中空体を鋳造成形する円筒状金型に対して塗型材を塗布する方法に関する。

【従来の技術】
自動車を走行させる駆動源である内燃機関においては、シリンダボア内に鋳鉄製のシリンダスリーブが配設されることがある。この場合、シリンダボア内で往復動作するピストンの側周壁部は、このシリンダスリーブの内周壁に摺接する。

シリンダスリーブは、特許文献1に記載されているように、いわゆる遠心鋳造法によって作製される。すなわち、まず、回転動作される円筒状金型の内周壁に塗型材が塗布される。

ここで、特許文献1においては、珪藻土、ベントナイト、離型剤および界面活性剤を混合したものを塗型材として用いるようにしている。界面活性剤が存在することにより、塗型材の表面張力が上昇する。このため、図2に示すように、該塗型材の表面には液滴状に盛り上がった凸部1が形成されるとともに、該凸部1同士の谷間に凹部2が形成される。このような凸部1および凹部2を有する塗型材が乾燥固化することにより、該凸部1および該凹部2を有する塗型膜が設けられる。なお、図2における参照符号3は、円筒状金型の内周壁を示す。

次に、回転動作される前記円筒状金型の内部に溶湯を導入して冷却固化させると、シリンダスリーブが得られる。図3に示すように、このシリンダスリーブの外周壁4には、塗型膜の表面に形成された前記凸部1および前記凹部2の形状が転写されることによって、多数の凹部5および凸部6からなる、いわゆるスパイニー7が形成される。

このようにして作製されたシリンダスリーブは、次に、内燃機関を構成するシリンダブロックを鋳造成形するための鋳造用金型のキャビティに配設される。そして、このキャビティにアルミニウム等の溶湯が導入された後、該溶湯が冷却固化されることによってシリンダブロックが鋳造成形されるとともに、該シリンダブロックに前記シリンダスリーブが鋳込まれる。

この鋳込みの際、上記したようにシリンダスリーブの外周壁にスパイニー7が設けられているため、アルミニウムの溶湯とシリンダスリーブとの密着性が向上する。すなわち、アルミニウムからなるシリンダブロック、鋳鉄からなるシリンダスリーブという異種金属同士が良好に密着し合ったシリンダブロックが得られるに至る。

シリンダスリーブの外周壁にアルミニウムの溶湯を密着させる他の試剤としては、特許文献2に記載されているように、発泡性の起泡成分を含有する離型剤が例示される。この場合、離型剤中に発生した気泡は、円筒状金型の内周壁側から離型剤の表層側に指向して移動し、最終的に離型剤から離脱する。これに伴い、該離型剤の表面にクレータ状の凹部が形成される。この凹部がシリンダスリーブの外周壁に転写されることに伴って、該外周壁に微小突起部が設けられる。この微小突起部が存在することにより、アルミニウムの溶湯が該外周壁に密着し易くなる。

【発明が解決しようとする課題】
特許文献1に記載された技術では、上記したように界面活性剤を添加して塗型材としている。このような塗型材にあっては、界面活性剤を添加した直後のものを使用する場合には凸部1の直径同士が略同等であり、かつ該凸部1同士の間隔が略均一である形状が良好なスパイニー7を形成することができる。

しかしながら、塗型材の表面張力は、界面活性剤を混合してからの時間が経過するに従って低下する。したがって、例えば、界面活性剤が混合されて12時間を超えた後に塗布された塗型材には、図4に示すように、水平方向に広がる傾向が現れる。このため、塗型膜の表面に比較的小さな凸部8が突出形成され、前記凸部1が形成することが著しく困難となる。その結果、図5に示すように、シリンダスリーブの外周壁4に形成されるスパイニー7の形状が良好でなくなる。

このような事態が生じると、シリンダスリーブに対してアルミニウムの溶湯が良好に密着せず、したがって、シリンダスリーブとシリンダブロックとを互いに密着させることが容易でなくなるという不具合を招く。

本発明は上記した問題を解決するためになされたもので、鋳造成形品の外壁に形状が良好なスパイニーを確実に設けることが可能であり、このために該鋳造成形品を鋳込んで得られる鋳込み品における密着性を良好なものとすることが可能な塗型材の塗布方法を提供することを目的とする。

【課題を解決するための手段】
本発明者らは、時間の経過に伴って塗型材の表面張力が低下する理由につき鋭意検討を重ねる過程で、界面活性剤が金属イオン等の他の成分を囲繞する現象、すなわち、ミセル効果に着目した。塗型材には、例えば、溶媒である水中に溶出した金属イオン等が存在する。そこで、本発明者らは、界面活性剤が添加されると同時にミセル効果が開始され、時間の経過とともにこのミセル効果が進行して界面活性剤が順次消費されていくことにより、塗型材の表面張力が低下すると推察した。

この観点から、本発明者らは、ミセル効果が過度に進行していない状況下で塗型材を塗布する方法につき更に検討を重ね、本発明をするに至った。

すなわち、本発明は、回転する円筒状金型に溶湯を供給して遠心鋳造により中空部材を形成する際、前記円筒状金型の内周壁に界面活性剤を含有する塗型材を塗布する方法であって、
界面活性剤以外の塗型材の成分が混合された混合液を容器から揚液機構にて揚液する工程と、
前記揚液機構から前記円筒状金型に亘って橋架された送液管中を前記混合液が通過する際に界面活性剤を添加して塗型材を調製する工程と、
前記塗型材を前記円筒状金型の内周壁に塗布する工程と、
を有することを特徴とする。

本発明においては、界面活性剤を除いた成分の混合液(ベース材)を貯留しておき、円筒状金型に塗布する直前に該混合液に界面活性剤を添加して塗型材を調製するようにしている。これにより、混合液に含有された成分を界面活性剤が囲繞する現象、すなわち、ミセル効果が進行する前に塗型材を円筒状金型の内周壁に塗布することができる。

このため、界面活性剤の表面張力が低下しない時間内に塗型膜を形成することができる。したがって、遠心鋳造法によって得られる鋳造成形品の外壁に良好な形状のスパイニーを設けることができ、これにより、この鋳造成形品と、該鋳造成形品を鋳込む溶湯とが良好に密着する。その結果、異種金属製品同士が良好に密着した鋳込み品を製造することができる。

なお、塗型材の主成分である前記混合液の好適な例としては、断熱材と、潤滑性を付与する離型剤と、前記断熱材と前記離型剤とを付着結合させる粘結剤とが水に分散されたものを挙げることができる。

断熱材は、円筒状金型の内部に供給された溶湯の温度を保持する成分である。断熱材が存在することによって溶湯の冷却速度が一定範囲内に制御されるので、鋳造成形品の品質が一定となる。

離型剤は、得られた鋳造成形品に潤滑性を付与し、これにより、円筒状金型の内周壁から鋳造成形品を離脱させることを容易にする成分である。

そして、粘結剤が断熱材と離型剤とを互いに付着結合させることにより、塗型材の表面に液滴状の凸部が形成され易くなる。すなわち、塗型膜に凸部および凹部が形成され易くなり、良好な形状のスパイニーが得られ易くなる。

【発明の実施の形態】
以下、本発明に係る塗型材の塗布方法につき好適な実施の形態を挙げ、添付の図面を参照して詳細に説明する。

まず、本実施の形態に係る塗型材の塗布方法が遂行される遠心鋳造機構の概略構成につき、そのブロック図である図1を参照して説明する。この遠心鋳造機構10は、塗型材のベース材LBを貯留したタンク12と、円筒状金型14と、タンク12から円筒状金型14へとベース材LBを送液する供給系16と、タンク12に貯留されたベース材LBを循環させるための循環系18とを有する。

タンク12に貯留されたベース材LBは、塗型材の成分から界面活性剤のみが除かれたものである。すなわち、ベース材LBは、塗型材から界面活性剤を除いた成分からなる液剤である。

この場合、ベース材LBは、断熱材ないし耐熱材として機能する珪藻土、離型剤であるタルク、珪藻土とタルクとを物理的に結合させる粘結剤であるベントナイトが水に分散されてなる。このようなベース材LBでは、ベントナイトからカルシウムイオン、マグネシウムイオン、ナトリウムイオン等が水中に溶出する。

供給系16は、容積回転式で脈動の少ないモーノポンプ(揚液機構)20と、該モーノポンプ20の作用下にタンク12から揚液されたベース材LBを送液する揚液管22と、該モーノポンプ20から円筒状金型14に亘って橋架された送液管24と、該送液管24に介装されたジョイント26に連結されたシリンダ付タンク28と、送液管24の先端部に設けられたノズル30とを有する。

このうち、モーノポンプ20の吐出側には、レギュレータ32が連結されている。このレギュレータ32の出力側は流量計34に連結されており、かつ該流量計34の一方の出力側は比較器36に連結されている。

このように、流量計34の一方の出力側は比較器36にフィードバックされるように連結されており、該比較器36には、設定値に係る信号が導入される。すなわち、フィードバックされた流量計34の出力信号と比較器36における前記信号との差は、差信号としてレギュレータ32に送られるよう構成されている。

流量計34の他方の出力側は三方弁38に接続され、該三方弁38の一方の出力側は前記送液管24に連結されている。そして、該三方弁38の他方の出力側はタンク12に連通されており、これにより前記循環系18が設けられている。

送液管24にジョイント26を介して連結されたシリンダ付タンク28には、粘度が予め調整されたアニオン系界面活性剤SAが貯留されている。また、このシリンダ付タンク28とジョイント26とを連結する連結管40には、バルブ42が介装されている。

円筒状金型14は、図示しない回転駆動源に連結されるローラ48の回転作用下に回転自在である。また、この円筒状金型14の一端部には円盤50が嵌着されており、他端部には円環状枠体52が取着されている。

円環状枠体52の中心部には大径な孔部54が設けられており、この孔部54に対しては、前記ノズル30が進退自在である。すなわち、ノズル30は、孔部54を通って円筒状金型14の内部に進入し、その軸線に沿って変位しながら円筒状金型14の内周壁に塗型材を塗布するように構成されている。

次に、上記のように構成された遠心鋳造機構10において遂行される本実施の形態に係る塗型材の塗布方法につき、その作用とともに説明する。

まず、図示しない回転駆動源を介してローラ48を回転させ、このローラ48により円筒状金型14を回転させる。その間にモーノポンプ20を付勢し、タンク12から揚液管22およびモーノポンプ20を介してベース材LBを送液管24まで送液する。なお、モーノポンプ20の出力流量は予め設定されており、該モーノポンプ20から導出されたベース材LBは、レギュレータ32に導入された後、流量計34にて流量を制御され、比較器36、三方弁38を介して送液管24に導入される。

その一方で、バルブ42が開放され、かつシリンダ44が付勢されることに伴い、該シリンダ44のピストン46が下降動作を開始する。これにより、シリンダ付タンク28に貯留されたアニオン系界面活性剤SAが送液管24に流入してベース材LBに添加され、その結果、塗型材が調製されるに至る。

勿論、アニオン系界面活性剤SAの供給量は、ピストン46の押圧力によって制御される。換言すれば、ピストン46の押圧力を調整することによって、送液管24に導入されたベース材LBに応じた量のアニオン系界面活性剤SAが供給される。

この場合、ベース材LBは、200ml/秒で10秒間に亘って送液管24を通過する。一方、アニオン系界面活性剤SAは、1.0ml/秒の割合で10秒間に亘ってシリンダ付タンク28から導出され、ベース材LBに混入する。換言すれば、2000mlのベース材LBに対して10mlのアニオン系界面活性剤SAが添加される。勿論、アニオン系界面活性剤SAの粘度は上記の割合で添加可能なように調整されており、例えば、0.15P(濃度2.5%)に設定される。

なお、アニオン系界面活性剤SAの濃度を50%として粘度を7.5Pとした場合、該アニオン系界面活性剤SAを0.05ml/秒の割合で合計0.5ml添加しても、形状が良好なスパイニー7は形成され難い。

すなわち、アニオン系界面活性剤SAの粘度の最適化を図ることにより、形状が良好なスパイニー7を設けることができる。

上記のようにして調製された塗型材は、円環状枠体52に設けられた孔部54を通って円筒状金型14の内部に進入したノズル30から噴射される。このノズル30が退動動作することに伴い、円筒状金型14の内周壁に対し、その長手方向に沿って塗型材が塗布される。

このように、本実施の形態においては、ベース材LBにアニオン系界面活性剤SAを添加して塗型材を調製した直後に、該塗型材を円筒状金型14の内周壁に塗布するようにしている。すなわち、塗型材は、アニオン系界面活性剤SAがカルシウムイオンやマグネシウムイオン、ナトリウムイオン、さらには珪藻土等を囲繞するミセル効果が充分に進行していない状態で塗布される。換言すれば、この場合、塗型材は、アニオン系界面活性剤SAの表面張力が低下しない時間内に塗布され、乾燥固化して塗型膜となる。

この塗型膜の表面には、直径同士が略同等である液滴状に盛り上がり、かつ略等間隔で互いに離間した凸部1(図2参照)が多数形成されている。上記したように、塗型材に含有されるアニオン系界面活性剤SAの表面張力が高く、このために塗型材の表面に液滴状の凸部1が多数形成されるからである。

なお、塗型材が塗布されている間、比較器36では、流量計34のフィードバック信号と、設定値に係る信号とを対比し、そこに差が生じているとき、その差がなくなるまでレギュレータ32に対して信号を送る。レギュレータ32は、前記差信号によってその流量制御を行い、三方弁38に最適な流量下にベース材LBを送る。三方弁38の他方の出力側は、前記の通り、タンク12に連通している。したがって、三方弁38から送り込まれるベース材LBは、タンク12に対して所定の流量で流入する。

すなわち、比較器36には予め設定された値が信号として供給されており、この設定信号と流量計34の出力信号とが比較される。そして、設定信号と流量計34の出力信号との差信号に基づき、レギュレータ32における流量が制御される。

このようにしてベース材LBを循環させることにより、時間の経過とともにベース材LBの粘度が上昇することを回避することができる。すなわち、ベース材LBの粘度を一定に保つことができ、このため、特に、円筒状金型14内部で長尺なシリンダスリーブを鋳造成形する場合、塗型膜の膜厚にばらつきが少なくなる。

塗型膜を形成した後、図示しない溶湯供給機構を介して円筒状金型14の内部に溶湯を供給する。円筒状金型14が回転動作しているため、この溶湯には遠心力が作用し、その結果、該溶湯は塗型膜を介して円筒状金型14の内周壁に偏在する。この状態で溶湯が冷却固化することにより、シリンダスリーブが鋳造成形される。

上記したように、塗型膜の表面には液滴状に突出した凸部1が多数形成されているとともに、該凸部1同士の谷間に凹部2が形成されている。しかも、該凸部1の直径同士は略同等であり、かつ該凸部1同士は互いに略等間隔で離間している。換言すれば、塗型膜の表面には良好な形状のスパイニーが形成されており、このため、シリンダスリーブの外周壁4に転写形成されたスパイニー7の形状も良好なものとなる(図3参照)。

さらに、本実施の形態においては、形成された塗型膜の膜厚におけるばらつきが著しく小さい。したがって、シリンダスリーブの外周寸法のばらつきを抑制することができる。

次いで、円筒状金型14から円環状枠体52を取り外し、この開口端部からシリンダスリーブを塗型膜とともに引き抜いて取り出す。このように、塗型膜と一体的にシリンダスリーブを引き抜くことにより、該シリンダスリーブを円筒状金型14から容易に離脱させることができる。

上記したように、このシリンダスリーブの外周壁には、良好な形状のスパイニー7が形成されている。このスパイニー7は、鋳込みの際、アンカーとなって該シリンダスリーブを鋳込む溶湯との密着性を向上させる。

すなわち、本実施の形態によれば、界面活性剤による表面張力が低下しない時間内に塗型材を塗布してシリンダスリーブを鋳造成形することができるので、該シリンダスリーブとシリンダブロックとの密着性が極めて良好な内燃機関を構成することができる。

なお、上記した実施の形態においては、ピストン46の押圧力を制御することによってアニオン系界面活性剤SAの供給量を調整するようにしているが、バルブ42の開度を調整することによって制御するようにしてもよい。

【発明の効果】
以上説明したように、本発明に係る塗型材の塗布方法によれば、円筒状金型に塗布する直前にベース材に界面活性剤を添加して塗型材を調製するようにしている。このため、界面活性剤の表面張力が低下しない時間内に塗型膜を形成することができるので、遠心鋳造法によって得られる鋳造成形品の外壁に良好な形状のスパイニーを設けることができ、その結果、異種金属製品同士が良好に密着した鋳込み品を製造することができるという効果が達成される。
