【発明の属する技術分野】
本発明は、例えばLCD(液晶表示装置)やDMD(Digital−Micromirror−Device)等のようなセル構造を有する光学エンジンからの画像を投影するプロジェクションテレビ用スクリーンに関するものである。
なお、上記のほかに光学要素を有する光学物品にも使用できる。

【従来の技術】
従来のCRTプロジェクタを具備する投射型プロジェクションテレビ90(図5(5A)参照)に用いられるスクリーン12の一つとして、図5(5B)に示すように、通常、観察者側から順に、少なくとも両面に凹凸部を有するレンチキュラーレンズシート16、フレネルレンズシート15の、2枚のレンズシート部材から構成され、観察者側の最外面位置に平坦な保護板(図示せず)が配置される場合もある。

両面に凹凸部を有するレンチキュラーレンズシート16は、垂直方向を長手方向とする縦長のシリンドリカルレンズを水平方向に連続して複数配列したレンズ部16a、16bを、両面に形成してなる構成のレンチキュラーレンズシートであり、3管式プロジェクタ14から投射される映像光を、水平方向に屈折拡散させる作用を持つ投射側のレンズ部16aと、この投射側のレンズ部16aとの相乗作用により、水平方向に屈折拡散させる作用と、カラーシフトを修正する作用を持つ観察側のレンズ部16bの両面凹凸部からなる。
また、両面に凹凸部を有するレンチキュラーレンズシート16は、観察面側に凹凸があるため、ほこり、ゴミが付着しやすいため、この付着防止と、遮光層16cを保護するため、保護板を配置される場合もある。

この両面に凹凸部を有するレンズシートは、押し出し法により成形されるため、両面のレンズの光軸があっていなければならない。一方、レンズのファインピッチ化が要求されている。具体的には、現状の0.7mm前後から0.3mm以下、さらに0.2mm以下のファインピッチ化が要求されている。これに伴い、プロジェクター用スクリーンとしては、視野が明るいことやコントラストを向上させるためファインピッチのレンチキュラーレンズに対応したブラックストライプからなる遮光層16c(BS)を付けることが必要となってきている。
しかしながら、熱プロセスを利用して成型したレンチキュラーレンズシートは、BSを印刷法で設けなければならず、ファインピッチのレンチキュラーレンズシートの製造は困難であった。

また、映像光は、水平方向だけでなく、垂直方向にも視域を広げて、観察者に視覚させる必要がある。垂直方向の視域は、レンズによる屈折拡散作用でなく、光拡散剤による拡散作用により拡げることが行われている。具体的には、レンチキュラーレンズシートに、光拡散剤16dを適用することが行われている。

光拡散剤の適用にあたっては、レンチキュラーレンズシート自体に光拡散剤を混入して、レンズシート光拡散剤を分散させたり、レンズシートとは別の部材として、光拡散剤を含むインキや粘着材等の塗布材をレンチキュラーレンズシートに塗布形成したり、光拡散剤を練り込んだ樹脂を押し出し成形したシートを、レンチキュラーレンズシートに積層する、などの手法が適宜採用されている。

【発明が解決しようとする課題】
CRT透過型プロジェクションテレビに比較して、液晶透過型プロジェクションテレビは、投影レンズの投射瞳の径が小さいため、プロジェクターからの入射光の輝度が局所的に高くなる現象やシリンドリカルレンズの並設方向に縞状に明るく見える現象(ホットスポット現象という)、投影画像内に視覚される不要なちらつきの現象(シンチレーション現象という)が発生し易い。これらの現象を防止するために、光拡散性を高くする必要があり、1つの方法として、光拡散シートの厚みを厚くすることにより解決することができる。
しかしながら、高精細化の映像画質を得るためには、解像度の低下を招くという問題があった。

本発明は、上記課題に鑑みてなされたもので、投射型プロジェクションテレビ、特に高精細液晶パネルを用いた投射型プロジェクションテレビ等に使用可能な、ホットスポット現象やシンチレーション現象の発生が殆どなく、十分良好な視野角をもち、高解像度で高精細の投写映像を得ることができる透過型スクリーンを提供することを目的とする。

【発明の実施の形態】
以下、本発明の好ましい実施形態について図を参照して説明する。
図1は、本発明の透過型スクリーンにおける第1の実施例としての光拡散シートの構成を示した模式断面図である。
本発明の透過型スクリーンにおける光拡散シートは、光拡散シート厚さ500〜1000μmの第1の光拡散シート1と厚さ50〜5000μmの第2の光拡散シート2とが互いに接して積層されている構成のものであって、第1の光拡散シート1は、透光性プラスチックからなる第1基材1a中に、平均粒子が5〜15μmの有機系微粒子からなる第1光拡散剤1bが5〜20wt%含有されている。また、第2の光拡散シート2は、透光性プラスチックからなる第2基材2a中に、平均粒子が2〜10μmの無機系微粒子からなる第2光拡散剤2bが1〜10wt%含有されている。図1(1A)に示すように、透過型スクリーンにおける本発明の一実施例としての光拡散シート20は、第1の光拡散シート1と第2の光拡散シート2とが互いに接して2層構成からなる。あるいは、図1(1B)に示すように、上記第1の光拡散シート1と第2の光拡散シート2とが、第2の光拡散シート2/第1の光拡散シート1/第2の光拡散シート2からなる構成で互いに接して積層されている3層構成の光拡散シート30である。

図2(2A)に示すように、前記第2光拡散シート2の前記第1光拡散シート1の反対側の面に透光性基材3bにフレネルレンズ3aを備えたフレネルレンズ部3が形成されており、該フレネルレンズ部が光硬化型樹脂からなる光拡散シート40である。この場合、プロジェクタからの投射光が拡散シートに入射する際、形状がランダムな無機系微粒子が分散された第2光拡散シート2に入射すると表面拡散が多く、その迷光によるノイズおよび光量損失が生ずるために、第2光拡散シート2側にフレネルレンズ3aを形成する。すなわち、プロジェクタ側には有機系微粒子が分散された第1光拡散シート1を向かせるのが好ましい。
あるいは、図2(2B)に示すように、前記第2光拡散シート2の前記第1光拡散シート1の反対側の面にレンチキュラーレンズ4aを備えたレンチキュラーレンズ部4が形成されており、該レンチキュラーレンズ部が光硬化型樹脂からなり、さらに、レンズ面と反対側の平坦面にストライプ状の遮光層4cを設けてなる光拡散シート50である。

また、図3は、透過型スクリーンにおいて、本発明のレンズ部を有する光拡散シートの別の構成を示した模式断面図である。
図3(3A)に示すように、第2光拡散シート2/第1の光拡散シート1/第2光拡散シート2からなる構成で互いに接して積層されているいずれかの第2光拡散シート2の面に透光性基材3bにフレネルレンズ3aを備えたフレネルレンズ部3が形成されており、該フレネルレンズ部が光硬化型樹脂からなる光拡散シート60である。あるいは、図3(3B)に示すように、第2光拡散シート2/第1の光拡散シート1/第2光拡散シート2からなる構成で互いに接して積層されているいずれかの第2光拡散シート2の面にレンチキュラーレンズ4aを備えたレンチキュラーレンズ部4が形成されており、該レンチキュラーレンズ部が光硬化型樹脂からなり、レンズ面と反対側の平坦面にストライプ状の遮光層4cを設けてなる光拡散シート70である。

上記のレンズ部3,4を形成する光硬化型樹脂としては、紫外線硬化型樹脂を使用することが好ましい。この紫外線硬化型樹脂としては、2官能性ウレタンアクリレートオリゴマー、単官能性アクリレートモノマー、2官能性アクリレートモノマー、光重合開始剤の成分を含む組成物とすることが好ましい。

上記フレネルレンズおよびレンチキュラーレンズの光硬化型樹脂からなるレンズ部は、レンズと逆形状の金型を別途作製し、紫外線硬化型樹脂を金型上に塗布し、透光性樹脂基材3b,4bを塗布面に積層、加圧した後、透光性拡散シートを介して紫外線を照射し、硬化させることで、該シート上に前記樹脂の硬化物からなるフレンズ部が形成される。

上記透光性樹脂基材3b,4bとしては、紫外光領域での平均透過率が350〜400nmで60%以上、300〜350nmで80%以下の範囲内にあるものを使用する。この範疇にあるものとしては、ポリエステル樹脂、ポリカーボネート樹脂、スチレン−アクリル共重合(MS)樹脂などのシートやフィルムが挙げられる。特に、ポリエステルフィルムが好適に使用される。

紫外線硬化型樹脂の塗布方法は、特に限定されるものではないが、ナイフコート、ダイコート、カーテンコートなどの塗布方法が望ましい。なお、塗布厚は、樹脂の粘度や塗布速度によって調整することができる。

次ぎに、レンチキュラーレンズ4aと反対側の透光性樹脂基材4bの平坦面にストライプ状の遮光層4cを設ける方法としては、上記透光性樹脂基材4bの平坦面に、粘着性を有し、紫外線の照射によってその粘着性が消失する特性を持つ紫外線硬化型樹脂フィルムをラミネートする。レンチキュラーレンズ4aを介して紫外線を照射した後、全面に黒色の粉末トナーを散布または黒色の着色層を有する転写シートを重ね合わせ、レンズ作用によって集光して硬化した部分以外の紫外線硬化樹脂フィルムの未硬化部分の前記樹脂の粘着性を利用して、前記黒色粉末トナーまたは前記黒色着色層を未硬化部分のみに付着させ、ストライプ状の黒色の遮光層4cを形成する。

黒色粉末トナーとしては、黒色の色素、顔料、カーボン、金属塩、あるいは黒色に着色したアクリル樹脂、有機シリコーン樹脂、ポリスチレン樹脂、尿素樹脂、ホルムアルデヒド縮合物等が挙げられるが、特に限定されるものではない。必要に応じて、2種類以上の黒色粉末トナーを組み合わせて使用してもよい。黒色着色層を有する転写シートは、転写シートの材質、構成等に特に限定されるものではなく汎用の転写シートが使用可能である。
形成される遮光層4cは、実際のレンチキュラーレンズへの紫外線線の照射による非集光部に対してであり、真に遮光層の形成が必要な箇所、すなわち映像光の通過しない領域に、確実な位置精度で形成できる。

第1の光拡散シート1、第2の光拡散シート2およびレンズ部3,4をお互いに接して積層する方法として、粘着剤を使用することができるが、その材質や構成等に特に限定されるものではなく汎用の粘着剤が使用可能である。好ましくは、アクリル系、エチレンビニルアセテート系などの粘着剤を挙げることができる。また、粘着剤の代わりに紫外線硬化型接着剤を使用することも可能である。

図4は、一例として、レンチキュラーレンズを備えた本発明の光拡散シート50とフレネルレンズシート90を組み合わせた構成の透過型スクリーン5を液晶パネルを用いた投射型プロジェクションテレビ80に搭載した模式断面図である。
レンチキュラーレンズを備えた本発明の光拡散シート50を用いた構成の透過型スクリーンであることから、観察される投写映像は、ホットスポット現象やシンチレーション現象の発生が殆どなく、十分良好な視野角をもち、高解像度で高精細の投写映像を得ることができた。

【発明の効果】
本発明により、第1基材中に特定の平均粒径を持つ第1光拡散剤を所定量含有させた所定厚さの第1の光拡散シートと、第2基材中に特定の平均粒径を持つ第2光拡散剤を所定量含有させた所定厚さの第2の光拡散シートとを組み合わせたことで、液晶プロジェクター等の光学像を投写する際、ホットスポット現象やシンチレーション現象の発生が殆どなく、十分良好な視野角をもち、高解像度で高精細の投写映像を得ることが可能で、更に従来の拡散板に比較して、その厚さを薄くすることができることから、低コスト化が可能である。
