【発明の属する技術分野】
本発明はシーリング材樹脂組成物に関し、更に詳しくは、建築物などの目地部、ジョイント部、ひび割れなどの水密、機密を保持するためのシーリング材として使用され、例えば、上記目地部の場合にあっては、所謂目地切れを防止するとともに、良好な作業性を有するシーリング材樹脂組成物に関する。

【従来の技術】
シーリング材は、建築物における部材接合の目地部のシーリング材として広く使用されている。シーリング材に要求される物性は、目地の気密性、作業性、外観であるが、シーリング材からなる目地部故障は、機能性すなわち防水性と意匠性を失うことになる。目地部に使用されるシーリング材には、下記の3つの要件が要請される。
(1)対象となる部材によく接着し、部材とも不浸透層を形成することができる。
(2)目地のムーブメントに追従することができる。
(3)耐久性にすぐれている。

上記(1)の要件が満たされない場合には、シーリング材が被着面から剥離し、雨水等を浸透させる結果となり、また上記(2)の要件が満たされない場合には、亀裂(破断)や割れ目(口開き)が発生し、やはり雨水等を浸透させる結果となる。更に、(3)の要件は建築物の一部を構成するので耐久性にすぐれていることが当然要求される。

シーリング材の分類としては、ガスケットのような定形シーリング材と施工時はペースト状である不定形シーリング材とに大別される。不定形シーリング材の中にも、樹脂の特性により、シリコーン系、変成シリコーン系、ポリサルファイド系、アクリルウレタン系、ポリウレタン系、アクリル系、SBR系等の樹脂が使用されている。シーリング材は材料がもつ特性が重要であり、シールする部位及び被着体の種類、施工時の作業性を加味し、適材適所で使用されている。

また、特開昭62−153441号公報には不定形シール材と定形シール材を組み合わせた複合シール方法が記載されているが、複合シール方法は施工時に手間がかかるばかりでなく、補修する場合は、既存のシーリング材の除去にも非常に手間がかかるという問題がある。

一方、特開平9−77976号公報には、変成シリコーン系シーリング材の接着性を改良したシーリング材組成物が提案されているが、変成シリコーンが万能のシーラントではなく、シーラント上にゴミが付着し易く、また付着したゴミがなかなか取れず、長期的な美観を損ねる問題を残している。

近年、個人住宅では壁土を使用するかわりにサイディングボードの需要が急増している。サイディングボードは乾湿繰り返し及び部材の硬化収縮によるムーブメントを考慮しなければならない。これらの物性を満足するためには、応力緩和能の大きいシーリング材あるいは低モジュラスのシーリング材が適している。

そこで、接着性を維持すべく、低モジュラスのシーリング材が使用されている。この場合、施工後にサイディングボードが縮む場合は問題がないが、サイディングボードは温度や湿度の影響で伸縮し、この伸縮を繰り返すようになると、シーリング材には目地の動きに対する追従性が必要となる。低モジュラスにし復元力を低下させると強度低下がおこるとともにサイディングボードの伸縮により、しわが発生し表面にクラックが発生する問題がある。また、表面に塗装を施している場合には塗膜の劣化を起こし、外観を著しく悪化させる結果となる。

一方、中、高モジュラスのシーリング材においても、目地追従性は必要であり、一般的にはチキソ性、モジュラスを発現させるために、表面処理を行ったコロイド炭酸カルシウムが使用されるが、該炭酸カルシウムの処理剤が密着性を阻害し、界面剥離(被着面からの剥離)を引き起こす原因となっている。

【発明が解決しようとする課題】
本発明はかかる実状に鑑み、被着面からの剥離を防止することによって、目地切れを防止するとともに、目地の動き(伸縮)に対する追従性を向上させ、外観の良好なシーリング材樹脂組成物を提供するものである。

【課題を解決するための手段】
本発明者らは、このような目地切れ及び外観の問題を解決するためにシーリング材用フィラーについて鋭意研究を進めた結果、特定のウィスカー状炭酸カルシウムを含有させることにより、所期の目的が達成されることを見出し、本発明を完成するに至った。

即ち、本発明は、長径が5〜50μm、アスペクト比が4以上で、BET比表面積が1.5〜12m2/gのウィスカー状炭酸カルシウムを0.1〜20重量%含有したシリコーン系ポリマー、ポリサルファイド系ポリマー又はポリウレタン系ポリマーからなることを特徴とするシーリング材樹脂組成物を内容とするものである。
本発明におけるウィスカー状炭酸カルシウムのBET比表面積は1.5〜12m2/gである。BET比表面積が12m2/gより大きくなるとシーリング材の分散性、引張強度が悪くなり、シーリング材に混合する時の作業性が悪くなる。一方、1.5 m 2 /gより小さくなると、引張強度が低下する。BET比表面積の値は一般的に用いられる窒素吸収法により測定した値である。

ウィスカー状炭酸カルシウムの粒子径は、長径5〜50μm、アスペクト比が4以上が好ましい。より好ましくは長径20〜30μmの粒子径である。長径が5μm未満では目地切れが起こりやすく、接着強度が低下する傾向がある。また、長径が50μmを超えるとシーリング材の表面平滑性が劣る傾向がある。
このようなウィスカー状炭酸カルシウムは、例えば特開平3−88714に記載の方法で容易に製造される。

本発明におけるウィスカー状炭酸カルシウムの粉末かさは、JIS規格の「K5101 顔料試験方法 見掛け比容(静置法)」にて測定した値で、7〜18ml/gである。ウィスカー状炭酸カルシウムの粉末かさが7ml/g未満であると粉末の凝集性が強く、シーリング材に配合した時に凝集性があり、密着性を向上させることが困難となる傾向があり、また、粉末かさが18ml/gより大きい場合はシーリング材に混合する時の作業性が悪くなる傾向がある。

本発明に用いられるウィスカー状炭酸カルシウムは、必要に応じて、表面処理を施してもよく、例えば脂肪酸、ロジン、等の界面活性剤または、チタネート、シランカップリング等による処理を行えばよい。

本発明のシーリング材樹脂組成物に用いられる樹脂としては、シリコーン系ポリマー、ポリサルファイド系ポリマー、ポリウレタン系ポリマーが挙げられ、これらは単独で、或いは必要に応じ、2種以上組み合わせて用いられる。

シリコーン系ポリマーは、両末端に反応性の水酸基(シラノール)を持つ直鎖状オルガノポリシロキサン(シリコンポリマー)が使用できる。硬化剤(架橋材)としては、縮合反応硬化するものが用いられる。例えば、加水分解性の官能基が2個以上あるシラン又はシロキサン化合物が用いられる。

触媒としては、ジブチル錫アセテート、ジブチル錫オクトエート、スタナスオクトエート等の有機錫化合物が最も多く使用され、他にテトラブトキシチタン等の有機チタンエステル類、カルボン酸塩、グアニジン化合物が使用され、これらは単独又は2種以上組み合わせて用いられる。また、その他の添加剤として着色剤、だれ防止剤、増粘剤、防カビ材、抗菌剤等も使用可能である。

ポリサルファイド系ポリマーは、分子の末端にあるメルカプト基の活性水素を利用して、金属酸化物又は過酸化物による縮合反応及びイソシアネートを含有する化合物によって硬化が行われる。可塑剤としては、ジオクチルフタレート(DOP)等のフタル酸エステル系や脂肪酸エステル、グリコールエステル系等が単独又は2種以上組み合わせて使用できる。充填剤やその他の添加剤としては、上記と同様のものが用いられる。

ウレタン系ポリマーは分子末端にイソシアネー基を持つ半重合体(プレポリマー)で、イソシアネート基を分子末端基にもつジシソシアネートと、水酸基を末端にもつポリオールとの付加重合反応によって合成される。硬化成分としては、水分、ポリオキシプロピレングリコール系ポリオール等を用いることが可能である。また、発泡抑制剤として水分吸収剤(無水石こう、オルトケイ酸エステル)、炭酸ガス吸収剤として生石灰を用いることも可能である。その他の添加剤として着色剤、だれ防止剤、増粘剤、防カビ材、抗菌剤、老化防止剤等も使用可能である。

本発明において、ウィスカー状炭酸カルシウムの含有量は0.1〜20重量%が好ましく、より好ましくは0.3〜15重量%、更に好ましくは0.5〜10重量%である。ウィスカー状炭酸カルシウムの含有量が0.1重量%より少ないと密着性を向上させることが困難であり、また、20重量%より多いとシーリング材の粘性がダイラタントな粘性となり、作業性が悪くなる傾向がある。

ウィスカー状炭酸カルシウムをシーリング材に配合する場合の混練は、2軸のニーダー、ロール分散機、ディスパー又はパドル羽根の混合機で可能であるが、低シェアー型の混合機が望ましい。高シェアー型のロール分散機で長時間混合すると、混練時にウィスカー状炭酸カルシウムが破壊され、目地追従性の物性低下がおこる。物性低下の理由はウィスカー状炭酸カルシウムが破壊されアスペクト比が4未満になったことが原因であると考えられる。

シリコン系シーリング材用樹脂(25℃の粘度が3000CP)、コロイド炭酸カルシウム(丸尾カルシウム株式会社製 MT−100)、重質炭酸カルシウム(丸尾カルシウム株式会社製 スーパーSS)、ウィスカー状炭酸カルシウム、(丸尾カルシウム株式会社製 ウィスカル 長径25μm、短径1μm、アスペクト比25、BET比表面積4.5 m 2 /g、粉末かさ14.0ml/g)を表1に示す配合量で加え、真空脱泡しながら5分間混合攪拌し、基材(a)を得た。得られた基材(a)に硬化剤としてアミノキシ官能基が2個以上の環状シロキサンを添加し、シリコーン系シーリング材樹脂組成物を得た。
