【発明の属する技術分野】
本発明は、ディーゼルエンジンの排気浄化装置に関する。

【従来の技術】
ディーゼルエンジンは、全運転領域において、A/F(空燃比)20以上のリーン状態で運転されており、排気が酸素雰囲気であることから、排気後処理、特に触媒については、一般に排気中のHC、SOFのみを酸化する触媒が用いられている。

このようなディーゼルエンジンにおいて、排気中のNOxを低減するため、特開平8−218920号公報に示されるように、排気通路に、流入する排気空燃比がリーンのときに排気中のNOxを吸収し、流入する排気の酸素濃度が低下したときに吸収したNOxを放出するNOx吸収材を配置し、このNOx吸収材からNOxを放出させるべきときに、A/Fをリッチに切換えて(リッチスパイク)、吸収材に吸収させたNOxを還元浄化するようにしたものがある。

この場合のリッチ化は、燃料噴射量を大幅に増量して、空気過剰率を低下させることにより行うが、ディーゼルエンジンの一般的な燃焼形態である拡散燃焼において燃料噴射量を増量すると、増量した燃料の大部分が燃焼せず、大量のスモークが発生することから、燃焼開始前に燃焼室内に噴射される燃料の量を増大させることにより、噴射燃料と空気との予混合燃焼に寄与する燃料の量を、噴射燃料により燃焼室内に生じる拡散燃焼に寄与する燃料の量に対して増大させており、また、予混合燃焼による燃焼室内での燃焼の運転性に与える影響が許容範囲内となる負荷条件、すなわち低負荷領域において、行っている。言い換えれば、低負荷領域において早期噴射による予混合燃焼を活用することで、リッチ化を可能としている。

【発明が解決しようとする課題】
しかしながら、低負荷領域でリッチスパイクを行うことは、大幅な燃費悪化とトルク変動とを伴い、運転性の悪化を招く恐れがある。また、NOx排出量の多い中負荷〜高負荷領域でトルク変動が大きいことを理由にリッチスパイクを行わないとすると、NOx吸収材のNOx吸収量がすぐ飽和に達してしまい、リッチスパイクのできる低負荷領域になるまで、NOxを浄化することができないという問題点がある。

一方、特開平8−86251号公報に開示される燃焼方式がある。
これは、所定の運転条件にて、エンジンの燃焼温度を低下させる燃焼温度低下手段と、噴射燃料の着火遅れ期間を長くする着火遅れ増長手段と、燃焼室内にスワールを生成するスワール生成手段とを備え、比較的低温で予混合燃焼を行い、NOxとスモークとを同時に低減させる燃焼方式で、燃焼速度を抑制できるため燃焼音の低減にも効果がある。こうした燃焼方式を、以下MK(Modulated Kinetic)燃焼と称することとする。

このMK燃焼を実現するための具体的な方策としては、(1)大量EGR、(2)燃料噴射時期の最適化、(3)高スワールの生成を行っている。
(1)大量EGR
予混合燃焼では燃焼が一気に行われるため、燃焼温度が高くなりNOxが増加し、また燃焼音も大きくなるが、大量のEGRを行うことにより、着火後の燃焼をゆっくり行わせ、着火後の燃焼温度の上昇を抑えて、燃焼音やNOxを低減させる。また、大量のEGRにより、着火遅れ期間を長くすることで、燃料の気化のための時間が十分にとれ、予混合燃焼とすることができる。

(2)燃料噴射時期の最適化
従来、圧縮上死点TDCよりかなり前で開始されていた燃料噴射をTDC以降に開始させること(噴射時期の遅角化)により、圧縮された空気が膨張過程に入り、圧力が下がり始めてから燃焼が行われるため、燃焼開始圧力が低く抑えられる。また、この時期に噴射することで噴射されてもすぐに着火せず、燃料の気化のための時間が十分にとれ、予混合燃焼とすることができる。

(3)高スワールの生成
スワール制御弁等により、燃焼室内に高(強い)スワールを生成し、燃料と空気との混合や燃焼を安定した形で行わせる。

本発明は、このような実状に鑑み、上記MK燃焼を前提とし、排気通路にNOxトラップ材を備える場合に、燃料噴射時期の変更のみで、より広い領域(低負荷〜中負荷領域)で、トルク変動を抑制しつつ、NOxトラップ材の再生(トラップしたNOxの還元浄化)を可能にすることを目的とする。

【課題を解決するための手段】
このため、本発明は、エンジンの運転条件を検出する運転条件検出手段により検出される所定の運転条件にて、エンジンの燃焼温度を低下させ、噴射燃料の着火遅れ期間を長くし、かつ燃焼室内にスワールを生成することにより、予混合燃焼を行わせるディーゼルエンジンであって、エンジンの排気通路に設置され、流入する排気中のHC濃度が小のときは排気中のNOxをトラップし、HC濃度が大のときはトラップしたNOxを放出するNOxトラップ材を備えるものにおいて、前記所定の運転条件であることを前提として、前記NOxトラップ材からNOxを放出させるべきNOx放出条件を検出するNOx放出条件検出手段と、前記所定の運転条件で、かつ前記NOx放出条件でないときに、EGR率の増加と、圧縮上死点以降の燃料噴射と、前記スワールの生成とによって、前記予混合燃焼を実現する手段と、前記所定の運転条件で、かつ前記NOx放出条件であるときに、前記所定の運転条件で、かつ前記NOx放出条件でないときに対し、空燃比をリッチ化することなく、燃料噴射時期のみを変更して、EGR率の増加と、圧縮上死点前の燃料噴射と、前記スワールの生成とによって、早期噴射による予混合燃焼を実現する手段と、を設けて、ディーゼルエンジンの排気浄化装置を構成する。

【発明の効果】
請求項1に係る発明によれば、燃焼温度低下、着火遅れ増長及びスワール生成によるMK燃焼から、早期噴射による予混合燃焼に切換えることで、エンジンから排出されるHC濃度が大幅に増加し、このHC濃度変動によってNOxトラップ材にトラップしたNOxを放出させることができる。

また、MK燃焼を基本とするため、エンジンから放出されるNOxの量は従来の通常燃焼に比べ格段に減少する。よって、NOxトラップ材が飽和NOxトラップ量に達するインターバルを延ばすことが可能となり、早期噴射による予混合燃焼によってHC濃度変動を起こす頻度を少なくすることが可能となり、燃費悪化等を抑制できる。

また、早期噴射による予混合燃焼を実現するためには、着火遅れ期間の増大、均一な予混合気の形成が必要であり、EGRによる着火遅れ期間の延長、高スワールによる予混合気の形成で可能であることから、基本的にはMK燃焼で行っている高EGR+高スワールで対応可能である。よって、燃料噴射時期の変更のみで、MK燃焼→早期噴射による予混合燃焼に切換えが可能であり、A/Fをほとんど変動させることなく、HC濃度を変化させられることから、運転性の悪化もほとんどない。

また、MK燃焼のためのMK領域は、低負荷〜中負荷の広い範囲にまたがっており、小さいトルクショックでNOx浄化が可能なエリアが広いため、NOx浄化を行いやすい。

【発明の実施の形態】
以下に本発明の実施の形態について説明する。
図2は本発明の実施形態を示すディーゼルエンジンのシステム図である。

ディーゼルエンジン(エンジン本体)1の各気筒には、直噴式の燃料噴射弁2が取付けられている。各燃料噴射弁2へは、共通のコモンレール(燃料蓄圧配管)3から高圧燃料が供給される。コモンレール3へは、エンジン駆動されるサプライポンプ4から高圧燃料が圧送される。このようなコモンレール式の燃料噴射装置を用いることにより、高圧燃料を任意の時期に筒内に噴射することが可能である。

エンジン1への吸気通路は、吸気管5及び吸気マニホールド6により構成され、エンジン1からの排気通路は、排気マニホールド7及び排気管8により構成される。

吸気通路(吸気管5)には、ターボチャージャ9、詳しくは、排気通路(排気管8)側の排気タービン9aにより駆動される吸気コンプレッサ9bが介装されている。このターボチャージャ9は、排気タービン9a側に可変ノズル機構が付いており、そのノズル開度を調整することで、任意の過給圧に制御可能である。

また、排気通路(排気管8)から吸気通路(吸気マニホールド6)へ、排気の一部(EGRガス)を還流させるべく、EGR通路10が設けられ、該EGR通路10には、EGR制御弁11が介装されている。

また、図2には示していないが、吸気マニホールド6又は吸気ポートには、スワール生成手段が設けられている。
スワール生成手段としては、バタフライバルブの一部に切欠きを有するスワール制御弁を用いてもよいが、ここでは、図3及び図4に示すような回転ブレード式の可変スワール装置45を設けて、筒内のスワールを任意に設定可能としてある。

可変スワール装置45は、いわゆるヘリカル型の吸気ポート46(略直線状の吸気路46aと吸気弁軸回りの渦巻状路46bとで形成される)の渦巻状路46bの近くに位置して回転自在に設けられる回転ブレード47と、この回転ブレード47に連結させたリンク機構48と、このリンク機構48を駆動する負圧アクチュエータ49と、この負圧アクチュエータ49の負圧作動室50への負圧を制御する負圧調整弁51とからなり、回転ブレード47の回転位置でスワール比の調整が可能である。例えば、回転ブレード47が図4(A)の位置で高スワール比となり、図4(B)の位置までくると、低スワール比となる。この回転ブレード方式は、レスポンスも早く、広範囲でスワール制御が可能である。そのため、スワール比に敏感に反応するHCの低減に適している。

排気通路(排気管8)の排気タービン9a下流には、NOxトラップ材の機能を有するNOxトラップ触媒12が配置されている。
このNOxトラップ触媒12としては、本出願人が特願平10−319689号で出願しているようなものがあり、例えば、カリウム、ナトリウム、リチウム、セシウムからなるアルカリ金属、バリウム、マグネシウム、カルシウム、ストロンチウムからなるアルカリ土類金属、ランタン、セリウム、プラセオジウム、ネオジウム、サマリウムからなる希土類、マンガン、鉄、ニッケル、コバルトからなる遷移金属、ジルコニウム、イットリウムから選ばれた少なくとも1つと、白金、パラジウム、ロジウム、イリジウムから選ばれた少なくとも1つとを含む触媒で、リーン域(A/F>18)で触媒入口のHC濃度が変動すると、トラップしていたNOxを放出して還元浄化することができる。

すなわち、図5に示すように、リーン域で、雰囲気に還元剤となるHC、COが少ない状態であると、NOxはNO3 の状態でトラップ材にトラップされる。そして、雰囲気に還元剤となるHC、COが多い状態では、NO3 はトラップ材から放出され、N2 に還元される。

従って、図6に示すように、触媒入口のHC濃度(エンジン出口HC濃度)を変動させることで、NOxのトラップ、放出還元が起きるのである。
図6の下のグラフは、エンジン出口でのHC濃度を小(区間T1)から大(区間T2)に変化させた場合を示し、図6の上のグラフは、横軸(時間軸)を下のグラフと対応させて排気管出口でのNOx濃度の変化を示している。

図6によれば、区間T1ではHC濃度小のため、NOxトラップ量が大きい。区間T2でHC濃度が大となると、区間T1でトラップされたNOxが放出される(区間T2A)。ここでの放出量は、前の区間(T1、周期的に見るとT1とT2B)でトラップされたNOx量よりも少ない量が放出されており、その差がNOx浄化量となる。放出が終わると、再びNOxがトラップされるが、HC濃度大の区間T2BでのNOxトラップ量は区間T1より少ない。

また、表1に放出還元過程の雰囲気酸素濃度に応じた区間T1、T2でのNOx低減率を示すように、HC濃度変動型のNOxトラップ触媒12は、A/F>18(酸素濃度10%以上)の領域でその効果が更に発揮される。

ここにおいて、コモンレール燃料噴射系の燃料噴射弁2、EGR制御弁11、可変スワール装置45(負圧調整弁51)の作動は、エンジンコントロールユニット(以下ECUという)13からの信号によって制御される。

このECU13には、エンジン回転数センサ、アクセル開度センサ等の他、トラップ材温度検出手段として、NOxトラップ触媒12入口の排気温度を検出する温度センサ14から信号が入力されている。

ステップ1(図にはS1と記す。以下同様)では、エンジン回転数とアクセル開度(トルク)とから、運転条件を読込む。この部分が運転条件検出手段に相当する。

ステップ2では、運転条件の判定、すなわち、図8に示すMK燃焼のためのMK領域(低負荷〜中負荷領域)か否かの判定を行う。
MK領域の場合は、ステップ3へ進んで、高EGR率(EGR率30%以上)、高スワールに設定し、また、所定の条件に合致しない限り、ステップ8へ進んで、噴射時期を圧縮上死点TDC以降(例えば4°ATDC)に設定し、噴射時期がTDC以降の予混合燃焼(MK燃焼)を行わせる。

ここで、高EGR率に設定する部分が燃焼温度低下手段に相当し、高EGR率に設定する部分及び噴射時期をTDC以降に設定する部分が着火遅れ増長手段に相当し、高スワールに設定する部分がスワール生成手段に相当する。

噴射時期がTDC以降の予混合燃焼(MK燃焼)を実現すれば、図9に示すように低負荷〜中負荷の広い運転領域(MK領域)でNOxの排出量が抑制される。図9において、MK領域では、等NOx排出量線の間隔があいており、NOx排出量の増加もゆるやかであることがわかる。

また、高EGR、高スワール、噴射時期リタードによって、低温予混合燃焼が実現されるので、図10の特にIT=4°ATDCの場合に示すように、スモークの悪化なしにNOxを大幅に低減することが可能となる。その結果、MK領域においてはNOx排出量を従来のディーゼルエンジンに対して大幅に低減することが可能となる。

ステップ4では、NOxトラップ触媒12へのNOxトラップ量を判定する。判定は、図9に示したエンジン回転数及びトルクに対するNOx排出量のマップから、エンジンから排出されるNOx排出量を読込み、その運転状態の時間頻度からNOxトラップ触媒12へのNOxトラップ量を算出し、これを所定値と比較する。この部分がNOx放出条件検出手段(NOxトラップ量検出手段)に相当する。

NOxトラップ量判定の結果、NOxトラップ量≧所定値の場合(NOxトラップ量が飽和近くに達している場合)は、ステップ7へ進む。
ステップ7では、所定時間、噴射時期をTDC前(例えば吸気行程中)に変更する。すなわち、噴射時期をTDC前とする早期噴射による予混合燃焼に切換える。この部分が燃料噴射時期変更手段に相当する。ここで、早期噴射によって予混合燃焼を達成するためには、従来の非MK燃焼の噴射時期である上死点前15〜5°よりも更に早期(例えば上死点前100°)に噴射する必要がある。

噴射時期がTDC以降の予混合燃焼(MK燃焼)から噴射時期がTDC前の早期噴射による予混合燃焼(早期予混合燃焼)に切換えることで、図6に示したように、排気中のHC濃度が増大する。これにより、NOxトラップ触媒12からNOxが放出されて、還元浄化される。

早期予混合燃焼を実現するためには、(1)着火遅れ期間の増大、(2)均一な予混合気の形成が必要であり、本実施形態では、(1)EGRによる着火遅れ期間の延長、(2)高スワールによる予混合気の形成で可能であることから、基本的にはMK燃焼で行っている高スワール+高EGRで対応可能である。よって、スワール可変装置45はMK燃焼時と同様に高スワールを発生するように維持し、かつ低温で燃焼させるためEGR制御弁11によりEGRガスも導入していることから、噴射時期の変更のみで、MK燃焼→早期予混合燃焼に切換えが可能であり、A/Fをほとんど変動させることなく、HC濃度を変化させられることから、運転性の悪化もほとんどない。

MK燃焼と早期予混合燃焼との切換えに際しては、図11に示すように、噴射時期を徐々に変更するように、より具体的には、MK燃焼用の噴射量(MK噴射量)と早期予混合燃焼用の噴射量(早期噴射量)との割合を徐々に変化させるようにして、急激な燃焼状態の変化を回避してトルクショックが生じることを防止するとよい。

図11において、カーブAは全燃料噴射量に対するTDCより早期(例えば吸気行程中)に噴射される予混合気形成用の燃料の量(早期噴射量)の割合を、同様にカーブBは全燃料噴射量に対するMK燃焼時の噴射時期に噴射される燃料の量(MK噴射量)の割合を示している。また、横軸は、MK燃焼から早期予混合燃焼への移行の経過時間を示し、Tで示した期間はMK燃焼から早期予混合燃焼へ完全に移行するまでの期間を示している。

図11について説明すると、本実施形態では、通常運転時にはTDC以降に全量(100%)の燃料が噴射されており、早期予混合燃焼への切換時には期間Tの間にTDC以降における燃料噴射量は徐々に低減され、期間T終了時にはゼロになるようにされる(カーブB)。また、早期噴射される燃料量は通常運転時にはゼロであり、早期予混合燃焼への切換時には期間Tの間に0から100%まで増量される。すなわち、MK燃焼から早期予混合燃焼への移行期間Tの間には、早期噴射とMK燃焼のためのTDC以降噴射との両方が行われる。このように、MK燃焼から早期予混合燃焼への切換えを急激に行うのではなく、ある移行期間Tを設け、この期間T内にMK燃焼から早期予混合燃焼への切換えを徐々に進行させることにより、MK燃焼から早期予混合燃焼への切換えによるトルクショックの発生が防止される。

尚、図11は、MK燃焼から早期予混合燃焼への移行についてのみ示しているが、同様に早期予混合燃焼からMK燃焼に復帰する際にも移行期間を設け、燃焼の切換えを徐々に行うようにすれば、MK燃焼と早期予混合燃焼との切換えに伴うトルクショックの発生が完全に防止される。

次に本発明の第2実施形態について説明する。
図12は本発明の第2実施形態の制御フローチャートである。
トラップしたNOxを還元する性能(NOx転化率)が高い所定温度範囲で早期噴射による予混合燃焼に切換えることで、NOxの還元性能を向上することが可能となる。

そこで、図13に示すような触媒活性温度域(T1〜T2の排温条件、例えば200〜400℃)でのみ、早期予混合燃焼に切換える。
このため、図12のフローでは、図7のフローに対し、ステップ6が追加されている。

すなわち、ステップ4にてNOxトラップ量が所定値以上と判定された場合に、ステップ6に進む。
ステップ6では、温度センサ14により検出されるNOxトラップ触媒12入口の排気温度(トラップ材温度、触媒温度)が図13に示す触媒の還元活性の高い活性温度範囲T1〜T2内であるか否かを判定する。この部分がトラップ材温度検出手段に相当する。

この結果、活性温度範囲内の場合は、NOxの還元浄化が可能であるため、ステップ7へ進んで、噴射時期をTDC前に変更し、早期予混合燃焼に切換える。これに対し、活性温度範囲外で、触媒の活性がない状態では、早期予混合燃焼によりHC濃度変動を与えてもその効果が得られないことから、ステップ8へ進んで噴射時期がTDC以降のMK燃焼のままとする。

次に本発明の第3実施形態について説明する。
