【発明の属する技術分野】
本発明は、フラックス洗浄剤を用いた洗浄方法およびフラックス洗浄剤を用いた洗浄装置に関する。特に、酸化防止剤を実質的に使用しなくとも、優れた洗浄効果を維持したまま、寿命を長期化することが可能なフラックス洗浄剤を用いた洗浄方法、およびそのようなフラックス洗浄剤を用いた洗浄装置に関する。

【従来の技術】
従来、プリント基板等のフラックス洗浄に際して、図9に示すように、洗浄槽212と、リンス槽214と、乾燥槽216とからなる洗浄装置200が使用されていた。かかる洗浄装置200において、ヒータ等の加熱手段219により、主成分としてグリコール化合物を含むフラックス洗浄剤221が、高温加熱されて使用されていた。そのため、半田フラックス等によって、フラックス洗浄剤の酸化劣化(熱分解)が促進され、例えば、100℃の温度条件において、50時間程度の使用時間であっても、洗浄効果が低下するという問題が見られた。
ここで、図10のラインAに、未使用のフラックス洗浄剤の赤外線吸収スペクトルを示し、ラインBに、劣化したフラックス洗浄剤の赤外線吸収スペクトルを示し、そして、ラインCにラインAとBとの間の差スペクトルを示す。かかる差スペクトルから、劣化したフラックス洗浄剤においては、水素結合性のカルボニル基(波数1700cm-1付近のピークP4)や、水酸基を有するカルボン酸化合物(波数2900cm-1付近のピークP5や波数3600cm-1付近のピークP6)が生成されていることがわかる。
また、フラックス洗浄剤が酸化劣化して、カルボン酸化合物(有機酸化合物)が生成すると、洗浄装置に使用されている樹脂部品、例えば、ゴムパッキンを化学腐食するという問題も見られた。

そこで、酸化劣化が少ないフラックス洗浄剤や、その製造方法が各種提案されている。
例えば、炭素数5〜20の炭化水素および炭素数5〜20の極性基を有する有機化合物を主とする有機溶媒系洗浄剤に、フェノール系酸化防止剤と、アミン系酸化防止剤およびリン系酸化防止剤から選ばれる少なくとも一種以上の酸化防止剤を添加したフラックス洗浄剤がある(特許文献1参照)。
また、油汚れなどの洗浄性能に優れ、かつ、経時による洗浄剤の色調の劣化を生じることがなく、さらには、アルミニウム材質への影響の軽減を目的として、アルカノールアミン類と、界面活性剤と、溶剤と、特定のカルボン酸化合物と、を含有してなるフラックス洗浄剤がある(特許文献2参照)。

さらに、耐酸化性の強い脂肪酸の選択に左右されない液体洗浄組成物を効率的に提供することを目的として、当該液体洗浄組成物の製造方法がある(特許文献3参照)。
すなわち、(A)水溶性高分子を水性成分に溶解して、水相を調製する水相製造工程と、(B)脂肪酸をアルカリ性物質で中和して、脂肪酸塩含有混合物を製造する中和工程と、(C)得られた水相を仕込んだ乳化釜を600mmHg以下の真空度に減圧し、中和工程で製造した脂肪酸塩含有混合物を、高せん断攪拌下、水相中に投入し混合する工程と、を有する液体洗浄組成物の製造方法である。

【発明が解決しようとする課題】
しかしながら、特開平11−131095号公報等に記載された従来のフラックス洗浄剤、あるいは特開平11−335698号公報等に記載された従来の製造方法で得られた液体洗浄組成物(フラックス洗浄剤)は、いずれも所定量の酸化防止剤等を添加するのみであって、寿命としてはいまだ不十分であり、被洗浄物を安定して洗浄することが困難であった。
また、このようなフラックス洗浄剤は、所定量の酸化防止剤等を含有するため、当該酸化防止剤等と、洗浄剤とが反応して、被洗浄物を洗浄するための洗浄力が低下したり、変色しやすくなったりするという問題が見られた。
さらに、このようなフラックス洗浄剤は、酸化防止剤等を均一に混合添加しなければならず、当該フラックス洗浄剤の製造コストが高くなるばかりか、それにつれて洗浄コスト自体も高くなるという問題も見られた。

【課題を解決するための手段】
本発明によれば、以下の(A)洗浄工程と、(B)接触工程と、を備えることを特徴とするフラックス洗浄剤を用いた洗浄方法が提供され、上述した問題点を解決することができる。
(A)アルコール、グリコール化合物、およびグリコール化合物のエーテル化物の少なくとも一つの化合物を主成分としたフラックス洗浄剤であって、その酸価を0.01〜20mgKOH/gの範囲内の値としたフラックス洗浄剤により被洗浄物を洗浄する洗浄工程
(B)フラックス洗浄剤に対して、
平均粒径が0.01〜20mmである粒状の塩形成化合物と、
酸化マグネシウムまたは酸化カルシウムからなる粒状の酸化合物吸着材料、または、フラックス用洗浄剤の主成分100gに対して、面積換算で、0.1〜200cm 2 の面積を有するとともに、接触工程を実施するための接触装置中に配置された板状の酸化合物吸着材料と、の両方、あるいは、塩形成化合物と、酸化合物吸着材料と、のいずれか一方を接触させる接触工程
すなわち、酸価を調整したフラックス洗浄剤と、特定の塩形成化合物および酸化合物吸着材料、あるいはいずれか一方とを接触させることにより、フラックス洗浄剤中に含まれるフラックス残渣の影響を排し、当該フラックス残渣に起因したフラックス洗浄剤の酸化劣化防止や、低分子量化を有効に防止することができる。したがって、塩形成化合物等との接触処理という経済的かつ簡易な方法によって、優れた洗浄効果を維持したまま、フラックス洗浄剤の寿命を長期化させることが可能である。
なお、塩形成化合物や酸化合物吸着材料が、所定の平均粒径を有する粒状等であることにより、塩形成化合物等の取り扱いが容易となるばかりか、当該塩形成化合物等がフラックス洗浄剤とともに、洗浄工程中に循環されることを有効に防止することができる。すなわち、塩形成化合物等が洗浄工程中に循環されてしまうと、結析して、装置破損が生じたり、フラックス洗浄剤がマイナス酸価となって、後工程の管理が複雑化するなどの問題が生じる場合があるためである。
また、塩形成化合物等が所定の平均粒径を有する粒状であることより、フラックス洗浄剤との接触面積を適宜制御することができる。したがって、粒状の塩形成化合物等を使用することにより、フラックス洗浄剤に対する劣化防止効果を長期間にわたって発揮することができる。

【課題を解決するための手段】
本発明によれば、フラックス洗浄剤により被洗浄物を洗浄する工程と、フラックス洗浄剤に対して、塩形成化合物および酸化合物吸着材料、あるいはいずれか一方を接触させる工程と、を含むことを特徴としたフラックス洗浄剤を用いた洗浄方法が提供され、上述した問題点を解決することができる。
すなわち、フラックス洗浄剤と、塩形成化合物および酸化合物吸着材料、あるいはいずれか一方とを接触させることにより、フラックス洗浄剤中に含まれるフラックス残渣の影響を排し、当該フラックス残渣に起因したフラックス洗浄剤の酸化劣化防止や、低分子量化を有効に防止することができる。したがって、塩形成化合物等との接触処理という経済的かつ簡易な方法によって、優れた洗浄効果を維持したまま、フラックス洗浄剤の寿命を長期化させることが可能である。

なお、フラックス洗浄剤の寿命を長期化させるとは、一例として、酸化防止剤を実質的に使用することなく、100℃の温度条件において、100時間以上、より好ましくは300時間以上、空気をバブリングした場合であっても、フラックス洗浄剤の初期的な洗浄効果を実質的に維持することができ、しかも、フラックス洗浄剤において、変色や悪臭の発生が無いことを意味する。
また、同条件で評価した場合に、以下の代替特性のいずれかが得られれば、フラックス洗浄剤の寿命を長期化できたということができる。
1)赤外線吸収スペクトルにおいて、カルボン酸化合物の顕著な生成が認められない。
2)ガスクロマトグラフィにおいて、低分子量物の顕著な生成が認められない。
3)酸価が20mgKOH/g以下の値である。
4)フラックス洗浄剤の導電率(EC)が15μS/cm以下の値である。
5)JIS2型くし型電極付き基板を用いて、相対湿度97%の雰囲気下で測定された誘電損失(tanδ97RH%)と、相対湿度54%の雰囲気下で測定された誘電損失(tanδ54RH%)の差(tanδ97%RH−tanδ54%RH)が0.02以下の値である。

また、本発明のフラックス洗浄剤を用いた洗浄方法を実施するにあたり、塩形成化合物が、アルカリ金属水酸化物、およびアルカリ土類金属水酸化物、あるいはいずれか一方の水酸化物であることが好ましい。
このように安価な塩形成化合物を使用することにより、洗浄コストが低下するばかりか、比較的少ない使用量によっても、フラックス洗浄剤の寿命を長期化させることができる。

また、本発明のフラックス洗浄剤を用いた洗浄方法を実施するにあたり、塩形成化合物が、粒状であることが好ましい。
このように実施することにより、塩形成化合物の取り扱いが容易となるばかりか、当該塩形成化合物がフラックス洗浄剤とともに、洗浄工程中に循環されることを有効に防止することができる。すなわち、塩形成化合物が洗浄工程中に循環されてしまうと、結析して、装置破損が生じたり、フラックス洗浄剤がマイナス酸価となって、後工程の管理が複雑化するなどの問題が生じる場合があるためである。
また、塩形成化合物が粒状であることより、フラックス洗浄剤との接触面積を適宜制御することができる。したがって、粒状の塩形成化合物を使用することにより、フラックス洗浄剤に対する劣化防止効果を長期間にわたって発揮することができる。

また、本発明のフラックス洗浄剤を用いた洗浄方法を実施するにあたり、塩形成化合物が、穴あき部材により被覆してあるか、あるいはカートリッジ化してあることことが好ましい。
このように実施することにより、塩形成化合物の取り扱いが容易となるばかりか、フラックス洗浄剤と、塩形成化合物とが十分に接触することができる。また、このように実施することにより、塩形成化合物がフラックス洗浄剤とともに、洗浄工程中に循環されることを有効に防止することができる。

また、本発明のフラックス洗浄剤を用いた洗浄方法を実施するにあたり、酸化合物吸着材料が、酸化マグネシウム、酸化カルシウム、マグネシウムシリケート、アルミニウムシリケート、およびカルシウムシリケートからなる群から選択される少なくとも一つの無機化合物であることが好ましい。
このように固体酸および固体塩基を有する酸化合物吸着材料を使用することにより、少量の使用によって、優れた劣化防止効果を発揮することができるばかりか、液状物等と異なり、取り扱いが容易である。

また、本発明のフラックス洗浄剤を用いた洗浄方法を実施するにあたり、フラックス洗浄剤が、グリコール化合物、グリコール化合物のエーテル化物、水溶性アミド化合物、アルコール、およびアルコール/水混合物の少なくとも一つの化合物を主成分としたものであることが好ましい。
このように揮発性が比較的少ない化合物を用いて洗浄方法を実施することにより、加熱した状態での取り扱いが容易となるばかりか、優れた洗浄効果を得ることができる。

また、本発明のフラックス洗浄剤を用いた洗浄方法を実施するにあたり、フラックス洗浄剤を循環させる循環路またはバイパスを設けるとともに、当該循環路またはバイパスの途中で、フラックス洗浄剤と、塩形成化合物および酸化合物吸着材料、あるいはいずれか一方とを接触させることが好ましい。
このように実施することにより、被洗浄物をフラックス洗浄剤によって効率的に洗浄することができるとともに、フラックス洗浄剤と、塩形成化合物等とを定量的に接触させることができる。
また、このように実施することにより、弁やフィルター等を併せて設けることができるため、塩形成化合物等がフラックス洗浄剤とともに、洗浄工程中に流出して、循環されることを有効に防止することができる。

また、本発明は、以下の(a)洗浄槽と、(b)接触装置(第1の接触装置と称する場合がある。)と、を備えることを特徴とするフラックス洗浄剤を用いた洗浄装置である。
(a)アルコール、グリコール化合物、およびグリコール化合物のエーテル化物の少なくとも一つの化合物を主成分としたフラックス洗浄剤であって、その酸価を0.01〜20mgKOH/gの範囲内の値としたフラックス洗浄剤により被洗浄物を洗浄するための洗浄槽

酸化マグネシウムまたは酸化カルシウムからなる粒状の酸化合物吸着材料、または、フラックス用洗浄剤の主成分100gに対して、面積換算で、0.1〜200cm 2 の面積有するとともに、接触装置中に配置された板状の酸化合物吸着材料と、の両方、あるいは、塩形成化合物と、酸化合物吸着材料と、のいずれか一方を接触させるための接触装置
このように構成することにより、フラックス洗浄剤により被洗浄物を効率的に洗浄することができるとともに、酸化防止剤を実質的に使用することなく、あるいは少量の使用であっても、フラックス洗浄剤の劣化を有効に防止することができる。

また、本発明のフラックス洗浄剤を用いた洗浄装置を構成するにあたり、フラックス洗浄剤を循環させる循環路またはバイパスを設けるとともに、当該循環路またはバイパスの途中で、フラックス洗浄剤と、塩形成化合物および酸化合物吸着材料、あるいはいずれか一方とを接触させる接触装置を設けることが好ましい。

また、本発明のフラックス洗浄剤を用いた洗浄装置を構成するにあたり、洗浄槽に対して、フラックス洗浄剤が収容されたリンス槽が連結してあるとともに、当該リンス槽に、塩形成化合物および酸化合物吸着材料、あるいはいずれか一方をフラックス洗浄剤に接触させるための接触装置が、前記洗浄槽に設けられた接触装置(第1の接触装置)とは別に、第2の接触装置として設けてあることが好ましい。
このように第1の接触装置とは別に第2の接触装置を備えて洗浄装置を構成することにより、リンス槽のフラックス洗浄剤についても、劣化防止を効果的に図ることができる。

【発明の実施の形態】
本発明のフラックス洗浄剤を用いた被洗浄物の洗浄方法、およびフラックス洗浄剤を用いた洗浄装置についての実施形態につき、それぞれ適宜図面を参照しながら具体的に説明する。

[第1の実施形態]
第1の実施形態は、例えば、図1に示すように、フラックス洗浄剤21によって、被洗浄物23を洗浄する工程(図1中、点線Aで概ね示す領域)と、フラックス洗浄剤21に対して、塩形成化合物および酸化合物吸着材料、あるいはいずれか一方の化合物や材料26を接触させる工程(図1中、点線Bで概ね示す領域)と、を含むことを特徴としたフラックス洗浄剤を用いた洗浄方法である。
以下、フラックス洗浄剤による被洗浄物の洗浄工程および塩形成化合物等との接触工程と、それらに続く、リンス工程や乾燥工程に分けてそれぞれ説明する。

1.被洗浄物の洗浄工程
(1)被洗浄物
被洗浄物の種類は、半田付け箇所を有する部品や製品はもちろんのこと、半田付け箇所がなくとも、フラックスの影響がある部品等も好適に使用することができる。したがって、被洗浄物の種類は、特に制限されるものではないが、例えば、プリント樹脂配線基板、セラミック配線基板、半導体素子(BGA、CSP、PGA、LGA等の半導体部品を含む。)、半導体素子搭載基板、バンプ付きTABテープ、バンプ無しTABテープ、半導体素子搭載TABテープ、リードフレーム、コンデンサ、および抵抗等が具体的に挙げられる。

(2)フラックス洗浄剤

また、使用するフラックス洗浄剤の種類は特に制限されるものではないが、例えば、グリコール化合物や、当該グリコール化合物のエーテル化物、水溶性アミド化合物あるいはアルコールおよびアルコール/水混合物を主成分としたものであることが好ましい。
この理由は、グリコール化合物や水溶性アミド化合物等を使用することにより、取り扱いが容易となるばかりか、優れた洗浄効果を効果的かつ経済的に得ることができるためである。

なお、エチレングリコールと、プロピレングリコールの両方が付加した形のグリコールエーテル化合物や、メトキシブタノールおよびメチルメトキシブタノール、さらには分子内に含まれるアルコール基がエステル化された化合物、例えば酢酸エステル化された化合物等も挙げられる。また、これらのグリコール化合物に、イソ体がある場合には、それについても好適に使用することができる。
また、好ましい水溶性アミド化合物としては、具体的に、2−ピロリドン、N−アルキル−2−ピロリドン(例えば、N−メチル−2−ピロリドン、N−エチル−2−ピロリドン、N−プロピル−2−ピロリドン)、5−アルキル−2−ピロリドン(例えば、5−メチル−2−ピロリドン、5−エチル−2−ピロリドン、5−プロピル−2−ピロリドン)、N−ビニル−2−ピロリドン等の一種単独または二種以上の組み合わせが挙げられる。
さらに、好ましいアルコールとしては、具体的に、メタノール、エタノール、プロパノール、ブタノール等の一種単独または二種以上の組み合わせが挙げられる。

また、使用するフラックス洗浄剤中に、アミン化合物およびアルキルアンモニウムヒドロキシド化合物、あるいはいずれか一方の化合物を、さらに含有することが好ましい。
このように構成すると、フラックス残渣の化学的除去がさらに促進され、フラックス残渣を、より効率的に除去することができる。
ここで、好ましいアミン化合物として、モノメタノールアミン、モノエタノールアミン、モノプロパノールアミン、モノブタノールアミン、ジメタノールアミン、ジエタノールアミン、ジプロパノールアミン、ジブタノールアミン、トリメタノールアミン、トリエタノールアミン、トリプロパノールアミン、トリブタノールアミン、N−メチルエタノールアミン、N−メチルジエタノールアミン、N−エチルエタノールアミン、N−エチルジエタノールアミン、N−プロピルエタノールアミン、N−プロピルジエタノールアミン、N−ブチルエタノールアミン、N−ブチルジエタノールアミン、N−シクロヘキジエタノールアミン、N,N−ジメチルエタノールアミン、N,N−ジエチルエタノールアミン、N,N−ジプロピルエタノールアミン、N,N−ジブチルエタノールアミン等が挙げられる。
なお、アミン化合物を添加する場合、その添加量を、フラックス用洗浄剤組成物の主成分100重量部に対して、0.1〜50重量部の範囲内の値とすることが好ましい。
この理由は、かかるアミン化合物の添加量が、0.1重量部未満の値となると、添加効果が発現しない場合があるためであり、一方、50重量部を超えた値となると、フラックスの除去効率が逆に低下する場合があるためである。
したがって、アミン化合物の添加量を、フラックス用洗浄剤組成物の主成分100重量部に対して、1〜40重量部の範囲内の値とすることがより好ましく、5〜20重量部の範囲内の値とすることがさらに好ましい。

(4)酸価
また、使用するフラックス洗浄剤の酸価を0.01〜20の範囲内の値とする。
この理由は、かかるフラックス洗浄剤の酸価が20を超えると、フラックス洗浄剤の洗浄力が低下したり、洗浄装置における樹脂を劣化させたり、さらにはフラックス洗浄剤が変色したり、異臭をはなつ場合があるためである。
したがって、フラックス洗浄剤の酸価を0.01〜10の範囲内の値とすることがより好ましく、0.1〜5の範囲内の値とすることがさらに好ましい。

また、使用するフラックス洗浄剤の酸価を20以下の値とすることが好ましい。
この理由は、かかるフラックス洗浄剤の酸価が20を超えると、フラックス洗浄剤の洗浄力が低下したり、洗浄装置における樹脂を劣化させたり、さらにはフラックス洗浄剤が変色したり、異臭をはなつ場合があるためである。
したがって、フラックス洗浄剤の酸価を0.01〜10の範囲内の値とすることがより好ましく、0.1〜5の範囲内の値とすることがさらに好ましい。

ここで、フラックス洗浄剤の酸価を制御する理由を、図4を参照しながら説明する。かかる図4は、横軸に経過時間(Hrs)を採って示してあり、縦軸にフラックス洗浄剤の酸価(mgKOH/g)を採って示してある。
そして、図4中、ラインAは、フェノール系酸化防止剤が0.5重量%、フラックス残渣が2.6重量%それぞれ含まれたフラックス洗浄剤の結果を示しており、ラインBは、酸化合物吸着材料として、後述する半田/銅板を使用したフラックス洗浄剤(フラックス残渣を2.6重量%含む。)における結果を示している。また、ラインCは、塩形成化合物として、粒状の消石灰が2重量%、フラックス残渣が2.6重量%それぞれ含まれたフラックス洗浄剤の結果を示しており、ラインDは、フラックス洗浄剤に粒状の消石灰を2重量%、フラックス残渣が2.6重量%それぞれ含むとともに、当該消石灰を50時間ごとに交換した場合の結果を示している。そして、それぞれフラックス洗浄剤を100℃で、エアーバブリングしながら加熱した場合におけるフラックス洗浄剤の酸価の変化を示してある。
この図4に示す結果から容易に理解されるように、通常のフラックス洗浄剤は、所定量の酸化防止剤だけでは、劣化を防止することができずに酸化がすすんでしまい、エアーバブリングが200時間程度になると、酸価が13.8mgKOH/g程度まで上昇した。一方、本発明の塩形成化合物や酸化合物吸着材料と接触させたフラックス洗浄剤の場合は、酸価の値の経時変化が少なく、とくに、消石灰を50時間ごとに交換した場合には、経過時間が300時間程度にあっても、初期値よりも若干低い値であった。
したがって、循環させるフラックス洗浄剤の酸価は、劣化の目安になるとともに、フラックス洗浄剤と、塩形成化合物等とを接触させ、当該フラックス洗浄剤の酸価を管理、制御することで、フラックス洗浄剤の劣化防止を容易に図ることが可能である。

(7)導電率(EC)
また、使用するフラックス洗浄剤の導電率(EC)を15μS/cm以下の値とすることが好ましい。
この理由は、かかるフラックス洗浄剤の導電率が15μS/cmを超えると、フラックス洗浄剤の洗浄力が低下したり、洗浄装置における樹脂を劣化させたり、さらにはフラックス洗浄剤が変色したり、異臭をはなつ場合があるためである。ただし、かかるフラックス洗浄剤の導電率が過度に小さくなると、使用できるフラックス洗浄剤の種類が過度に制限される場合がある。
したがって、フラックス洗浄剤の導電率を0.01〜10μS/cmの範囲内の値とすることがより好ましく、0.1〜3μS/cmの範囲内の値とすることがさらに好ましい。

(3)洗浄条件
フラックス洗浄剤による洗浄条件(洗浄様式等)は、被洗浄物に対する洗浄効果や損傷性を考慮して定めることが好ましいが、例えば、図1(a)および(b)に示すように、フラックス洗浄剤21を、洗浄槽12に収容した状態で洗浄するいわゆるバッチ式とすることが好ましい。このように構成することにより、少量多品種の被洗浄物に対して、柔軟に対応することができ、フラックス洗浄剤の温度管理や酸価の管理も容易であって、劣化した場合の迅速な取り替えも可能である。また、洗浄装置を全体としてコンパクトにすることができるため、省スペース化、低コスト化にも有利である。
そして、図1(a)および(b)に示すように、搬送治具20を用いて、被洗浄物23を、洗浄槽12に収容されたフラックス洗浄剤21中に浸漬させることにより洗浄することが好ましい。
なお、このようなバッチ式の洗浄方法を採用する場合、洗浄槽中のフラックス洗浄剤の濃度が均一となるように、図示はしないが、攪拌機等を用いて、フラックス洗浄剤を流動させることが好ましい。

一方、図2に示すように、フラックス洗浄剤用タンク117と、洗浄槽100とを設け、その間に循環路119、124や、送液ポンプ118を設けて、フラックス洗浄剤102を循環させながら、被洗浄物を洗浄するいわゆる循環式とすることも好ましい。このように構成することにより、大量の被洗浄物を、短時間で洗浄することができ、また、フラックス洗浄剤用タンクを介して、フラックス洗浄剤の温度管理や酸価の管理ができるため、洗浄方法の自動化についても容易となる。
そして、このような循環式の洗浄方法を採用する場合、フラックス洗浄剤102の循環速度を100cm3/分〜2m3/分の範囲内の値とすることが好ましい。
この理由は、かかる循環速度が100cm3/分未満の値となると、被洗浄物に対する洗浄効果が低下する場合があるためである。一方、かかる循環速度が2m3/分を超えると、空気を巻き込み易くなり、フラックス洗浄剤の酸化劣化が促進される場合があるためである。
したがって、フラックス洗浄剤の循環速度を1、000cm3/分〜1m3/分の範囲内の値とすることがより好ましく、10、000cm3/分〜0.5m3/分の範囲内の値とすることがさらに好ましい。

また、バッチ式および循環式の洗浄方法を採用する場合、あるいはそれ以外の洗浄方法を採用する場合であっても、図示はしないが、被洗浄物を効率的に洗浄できるように、洗浄槽においてフラックス洗浄剤に対して、超音波振動を付与することが好ましい。
その場合、付与する超音波振動の周波数を20KHz〜3MHzの範囲内の値とすることが好ましい。
この理由は、かかる超音波振動の周波数が20KHz未満の値となると、騒音が大きくなる場合があるためである。一方、かかる超音波振動の周波数が3MHzを超えると、洗浄力が低下したり、超音波振動装置が高価となったりする場合があるためである。
したがって、フラックス洗浄剤に付与する超音波振動の周波数を20KHz〜1MHzの範囲内の値とすることがより好ましく、20KHz〜300KHzの範囲内の値とすることがさらに好ましい。

2.接触工程
(1)塩形成化合物
▲1▼種類
接触工程で使用する塩形成化合物は、フラックス洗浄剤中に含まれるフラックス残渣としてのカルボン酸化合物や他の酸化合物と反応できる化合物であれば、特にその種類は制限されるものではないが、例えば、アルカリ金属水酸化物、およびアルカリ土類金属水酸化物、あるいはいずれか一方の水酸化物であることが好ましい。
より具体的には、水酸化ナトリウム、水酸化カリウム、水酸化マグネシウム、水酸化カルシウム、水酸化バリウム等の一種単独または二種以上の組み合わせが挙げられる。
これらの水酸化物であれば、カルボン酸化合物と反応して、容易に塩を形成するので、フラックス洗浄剤に含まれるカルボン酸化合物等を容易に除去したり、不活性化したりすることができる。
さらに、これらの塩形成化合物のうち、比較的少量の使用によって、優れたフラックス洗浄剤の劣化防止効果が得られ、しかも極めて安価であることから、水酸化カルシウム(消石灰)を使用することがより好ましい。
なお、後述するように、適当な粒状とするため、アルカリ金属水酸化物やアルカリ土類金属水酸化物に対して、粒状形成剤、たとえば、ポリエステル樹脂、塩化ビニル樹脂、オレフィン樹脂、アクリル樹脂等の高分子材料や、セラミック材料、シリカゲル等の無機化合物を混合使用することも好ましい。
その場合、粒状形成剤の使用量を、全体量に対して、1〜90重量%の範囲内の値とすることが好ましく、5〜80重量%の範囲内の値とすることがより好ましく、20〜70重量%の範囲内の値とすることがさらに好ましい。
このような粒状形成剤の使用量であれば、フラックス洗浄剤中に含まれるフラックス残渣と効率的に反応できる一方、所定形状を保持することが容易となるためである。

また、塩形成化合物の形状についても特に制限されるものではないが、例えば、粒状であることが好ましい。
このような塩形成化合物であれば、取り扱いが容易となるばかりか、当該塩形成化合物がフラックス洗浄剤とともに、洗浄工程中に循環されることを有効に防止することができる。したがって、塩形成化合物が洗浄工程中で、結析して、装置破損が生じたり、フラックス洗浄剤がマイナス酸価となって、後工程の管理が複雑化したりするなどの問題が少なくなる。

また、塩形成化合物が粒状の場合、その平均粒径を0.01〜20mmの範囲内の値とすることが好ましい。
この理由は、かかる塩形成化合物の平均粒径が0.01mm未満の値となると、フラックス洗浄剤とともに、洗浄工程中に循環される場合があるためである。一方、かかる塩形成化合物の平均粒径が20mmを超えると、フラックス洗浄剤との接触が不十分となって、フラックス洗浄剤の長寿命化が困難となる場合があるためである。
したがって、塩形成化合物の平均粒径を0.1〜10mmの範囲内の値とすることがより好ましく、0.5〜5mmの範囲内の値とすることがさらに好ましい。
なお、比較的粒径が小さい粒状の塩形成化合物を使用した場合、後述するように塩形成化合物の周囲を穴あき部材で被覆した場合であっても、洗浄槽に循環されるおそれがある。したがって、そのような場合には、図1(b)に示すように、流路22の途中であって、洗浄槽12の手前にフィルター28を設けることが好ましい。

また、塩形成化合物と、フラックス洗浄剤とを接触させるにあたり、図5(a)に示すように、塩形成化合物の周囲を穴あき部材172、例えば、メッシュ素材、不織布、穴あきプレート等によって被覆処理することが好ましい。
このように被覆処理することにより、穴あき部材を介して、フラックス洗浄剤と、塩形成化合物とが十分に接触することができる。
また、穴あき部材により、塩形成化合物を拘束することができるため、当該がフラックス洗浄剤とともに、洗浄工程中に循環されることを有効に防止することができる。
さらに、このように被覆処理することにより、塩形成化合物の取り扱いやが交換等が容易となり、塩形成化合物の被覆物を、このままの状態で洗浄工程中に吊り下げたり、所定場所に配置したりするだけで、フラックス洗浄剤の長寿命化を図ることができる。

また、塩形成化合物と、フラックス洗浄剤とを接触させるにあたり、図5(b)に示すように、塩形成化合物を、例えば、一部に開口部やメッシュ部を有するカートリッジ部材に充填することが好ましい。
このようにカートリッジ化することにより、図5(b)に示すように、表裏にそれぞれ設けられた開口板やメッシュ部180を介して、フラックス洗浄剤と、塩形成化合物等とが十分に接触することができる。
また、カートリッジ部材により、塩形成化合物を拘束することができるため、当該がフラックス洗浄剤とともに、洗浄工程中に流出して、循環されることを有効に防止することができる。
さらに、このようにカートリッジ化することにより、塩形成化合物の取り扱いやが交換等が容易となり、塩形成化合物のカートリッジを洗浄工程中に吊り下げたり、所定場所に配置したりするだけで、フラックス洗浄剤の長寿命化を図ることができる。

また、塩形成化合物の使用量は、接触させるフラックス洗浄剤の使用寿命や、フラックス洗浄剤中のアルカリ濃度を考慮して定めることが好ましいが、例えば、塩形成化合物の使用量を、フラックス洗浄剤100重量部あたり、0.001〜30重量部の範囲内の値とすることが好ましい。
この理由は、かかる塩形成化合物の使用量が、0.001重量部未満の値になると、フラックス洗浄剤との接触が不十分となって、フラックス洗浄剤の長寿命化が困難となる場合があるためである。一方、かかる塩形成化合物の使用量が、30重量部を超えても洗浄効果が変わらない反面、装置が大がかりになる場合があるためである。
したがって、塩形成化合物の使用量を、フラックス洗浄剤100重量部あたり、0.01〜10重量部の範囲内の値とすることがより好ましく、0.1〜5重量部の範囲内の値とすることがさらに好ましい。

(2)酸化合物吸着材料

酸化合物吸着材料としては、フラックス洗浄剤中のカルボン酸化合物や他の酸化合物を吸着できる材料であれば特に制限されるものではないが、例えば、銅板、ニッケル板、アルミニウム板、亜鉛板、マグネシウム板、半田部分被覆銅板、半田部分被覆ニッケル板、半田部分被覆アルミニウム板、半田部分被覆亜鉛板および半田部分被覆マグネシウム板からなる群から選択される少なくとも一つの板状物、あるいはこれら板状物の加工品、さらにはこれら板状物と、他の材料との複合物であることが好ましい。
このような構成の酸化合物吸着材料を使用することにより、配置場所の大きさや形態に合わせて、板状物の大きさ、例えば金属板の大きさや形状、あるいは厚さを任意に変更したり、設定したりすることができる。したがって、板状物自体の取り扱いや設置が容易となる。
また、板状物等の性能が低下した場合に、かかる板状物等の表面を洗浄することによって、新たに活性な表面が回復するため、容易かつ迅速に性能を回復することができる。さらに、スペアの板状物等を用意しておき、板状物等の性能が低下した場合に、それと取り替えることにより、洗浄工程を中断することなく、洗浄液に対する劣化防止効果を連続的に発揮させることができる。

(2)種類2
また、種類1とは異なる酸化合物吸着材料として、酸化マグネシウムまたは酸化カルシウムからなる粒状の酸化合物吸着材料であることがより好ましい。
この理由は、このような無機化合物であれば、少量の使用であってもカルボン酸化合物等を効果的に吸着することができるためである。また、かかる無機化合物は、液体物等と異なり、所定の平均粒径を有する粒状であって、取り扱いも容易である。
なお、固体塩基による酸性物質の吸着性の目安として、塩酸吸着能(濃度0.03%HCl・ジプロピレングルコール溶液に、濃度0.25重量%の粒子状物を添加し、60℃、60分の条件で放置した後の塩酸吸着量)が、1mg/g以上の値であることが好ましく、10mg/g以上の値であることがより好ましく、20mg/g以上の値であることがさらに好ましい。

また、種類1とは異なる酸化合物吸着材料として、マグネシウムシリケート(ケイ酸マグネシウム、2MgO・6SiO2・xH2O)、アルミニウムシリケート(ケイ酸アルミニウム、Al2O3・9SiO2・xH2O)、カルシウムシリケート(ケイ酸カルシウム)、ハイドロタルサイト(水酸化アルミニウム・マグネシウム炭酸塩水和物)、カオリン(Al2・Si2O5・(OH)4)、タルク(Mg3・Si4O10・(OH)2)、酸化マグネシウム(MgO)、酸化カルシウム(CaO)、水酸化アルミニウム(Al(OH)3・xH2O)、水酸化アルミニウム・炭酸水素ナトリウム複合物(Al(OH)3・NaHCO3)、マグネシウム・水酸化アルミニウム・三酸化炭素水和物(Mg6・Al(OH)16・CO3・4H2OまたはMg4.5・Al(OH)13・Co3・3.5H2O)、マグネシウム・酸化アルミニウム(Mg0.7・Al0.3O1.15)、シラス、ゼオライト、酸性白土(モンモリロナイト系粘土)、これらの酸処理物、さらには、カーボンブラック、活性炭、陽イオン交換樹脂や陰イオン交換樹脂等が挙げられる。
そして、これらの酸化合物吸着材料のうち、酸化マグネシウム、酸化カルシウム、マグネシウムシリケート、アルミニウムシリケート、およびカルシウムシリケートからなる群から選択される少なくとも一つの無機化合物であることがより好ましい。
この理由は、このような無機化合物であれば、少量の使用であってもカルボン酸化合物等を効果的に吸着することができるためである。また、かかる無機化合物は、液体物等と異なり、所定の平均粒径を有する粒状であって、取り扱いも容易である。

また、種類1の酸化合物吸着材料の使用量を、接触工程を実施するための接触装置中に配置された状態で、フラックス用洗浄剤組成物の主成分100gに対して、板状物の面積換算で、0.1〜200cm 2 の範囲内の値とすることが好ましい。
この理由は、かかる酸化合物吸着材料の使用面積が0.1cm 2 未満の値となると、カルボン酸化合物等の除去効率が極端に低下する場合があるためである。
一方、かかる酸化合物吸着材料の使用面積が200cm2を超えると、取り扱い性が低下したり、接触工程が大容量化したりするおそれがあるためである。
したがって、酸化合物吸着材料の使用量を、フラックス用洗浄剤組成物の主成分100gに対して、金属板の面積換算で、0.1〜100cm2の範囲内の値とすることがより好ましく、1〜50cm2の範囲内の値とすることがさらに好ましい。

また、種類1の酸化合物吸着材料の使用量を、フラックス用洗浄剤組成物の主成分100gに対して、板状物の面積換算で、0.01〜200cm2の範囲内の値とすることが好ましい。
この理由は、かかる酸化合物吸着材料の使用面積が0.01cm2未満の値となると、カルボン酸化合物等の除去効率が極端に低下する場合があるためである。
一方、かかる酸化合物吸着材料の使用面積が200cm2を超えると、取り扱い性が低下したり、接触工程が大容量化したりするおそれがあるためである。
したがって、酸化合物吸着材料の使用量を、フラックス用洗浄剤組成物の主成分100gに対して、金属板の面積換算で、0.1〜100cm2の範囲内の値とすることがより好ましく、1〜50cm2の範囲内の値とすることがさらに好ましい。

一方、種類2の酸化合物吸着材料の使用量を、フラックス用洗浄剤組成物の主成分100重量部に対して、0.001〜30重量部の範囲内の値とすることが好ましい。
この理由は、かかる酸化合物吸着材料の使用量が0.001重量部未満の値となると、カルボン酸化合物等の除去効率が極端に低下する場合があるためである。
一方、かかる酸化合物吸着材料の使用量が30重量部を超えると、酸化合物吸着材料が、被洗浄物である導体接合部に残留する場合があるためであり、また、フラックス用洗浄剤組成物の主成分に対して、均一に混合分散することが困難となる場合があるためである。さらに、かかる使用量が30重量部を超えると、装置自体が大型化する場合があるためである。
したがって、かかる酸化合物吸着材料の使用量を、フラックス用洗浄剤組成物の主成分100重量部に対して、0.01〜10重量部の割合で添加することが好ましく、0.1〜5重量部の割合で添加することがさらに好ましい。

(3)接触方法
フラックス洗浄剤と、塩形成化合物および酸化合物吸着材料、あるいはいずれか一方とを接触させるにあたり、かかる塩形成化合物等を、洗浄工程の循環しているフラックス洗浄剤中に浸漬することが好ましい。
具体的に、図1(a)に示すように、フラックス洗浄剤21中に、塩形成化合物を収容した接触部や酸化合物吸着材料を配置した接触部29を設けて、フラックス洗浄剤21と、塩形成化合物等とを接触させることが好ましい。この理由は、このように実施することにより、本発明の洗浄方法を実施する上で、従来の洗浄装置をそのまま使用することができ、極めて簡便かつ経済的なためである。
また、図1(b)に示すように、洗浄槽12に流路22を設けて、フラックス洗浄剤21を一部循環させて、その途中に塩形成化合物を収容した接触部や酸化合物吸着材料を配置した接触装置26を設けて、フラックス洗浄剤21と、塩形成化合物等とを接触させることも好ましい。この理由は、このように構成することにより、フラックス洗浄剤21と、塩形成化合物との接触が定量的になり、フラックス洗浄剤21の寿命を確実に向上させることができるためである。また、接触装置26が、流路22の途中に設けてあり、塩形成化合物等の管理や交換等も容易になるためである。さらに、流路22の途中であって、接触装置26と、洗浄槽12との間にフィルター28を設けることが容易にできるため、塩形成化合物等が、洗浄工程中に流出して循環されることを防止することができるためである。
また、図2に示すように、循環路119、124の途中にバイパス112を設けて、当該バイパス112の途中において、フラックス洗浄剤102と、塩形成化合物等を接触させることも好ましい。
この理由は、このように実施することにより、フラックス洗浄剤と、塩形成化合物および酸化合物吸着材料、あるいはいずれか一方とを定量的に接触させることができるとともに、塩形成化合物等がフラックス洗浄剤とともに、洗浄工程中に流出して、循環されることを有効に防止することができるためである。

一方、フラックス洗浄剤と、塩形成化合物および酸化合物吸着材料、あるいはいずれか一方と、を接触させるにあたり、塩形成化合物等を、所定時間ごとに新品と取り替えることが好ましい。
具体的には、フラックス洗浄剤の使用頻度や劣化度合を考慮して定めることが好ましいが、例えば、10〜2、000時間ごとに取り替えることが好ましい。この理由は、塩形成化合物等を10時間未満で取り替えるのは作業が頻繁すぎて、煩雑になる場合があるためであり、一方、2、000時間を超えると、塩形成化合物等の性能が著しく低下する場合があるためである。したがって、塩形成化合物等を20〜1、000時間ごとに取り替えることがより好ましく、30〜500時間ごとに取り替えることがさらに好ましい。
なお、所定の劣化防止効果を発揮させるためには、塩形成化合物等を一度に全て取り替える必要はなく、経済的な側面からは、劣化した塩形成化合物等を部分的に取り替えることも好ましい。

(4)誘電損失の測定工程

被洗浄物の誘電損失を測定する工程を設けることが好ましい。このように、被洗浄物の誘電損失を測定することにより、洗浄度合を定量化することができる。したがって、洗浄方法の自動化や、洗浄液の劣化の判定が容易となる。
ここで、被洗浄物の誘電損失を測定するにあたり、被洗浄物の誘電損失を直接的に測定することもできるが、被洗浄物の規格化のために、代表品として、JIS2型くし型電極付き基板を用いることが好ましい。
また、誘電損失を測定する場合、所定条件で洗浄処理を実施した後、一例として、実施例1に示す条件(測定周波数:100Hz)で、誘電損失(tanδ)を測定することができる。

また、被洗浄物の誘電損失を測定するに際して、例えば、フラックス洗浄剤で処理したJIS2型くし型電極付き基板を用い、相対湿度97%の雰囲気下で測定される誘電損失(tanδ97RH%)と、相対湿度54%の雰囲気下で測定される誘電損失(tanδ54RH%)の差(tanδ97RH%−tanδ54RH%)を0.02以下の値とすることが好ましい。
この理由は、かかる誘電損失(tanδ)の差が、0.02を超えると、フラックス洗浄剤が過度に酸化劣化し、フラックス洗浄剤が変色したり、異臭をはなったりする場合があるためである。
したがって、かかる誘電損失(tanδ)の差を0.01以下の値とすることがより好ましく、0.005以下の値とすることがさらに好ましい。
なお、図7に、フラックス洗浄剤で処理したJIS2型くし型電極付き基板を用いて測定した誘電損失(tanδ)の測定例を示す。横軸に、測定周波数(Hz)を採って示してあり、縦軸に、tanδの対数値を採って示してある。かかるtanδの対数値は、測定周波数の依存性があって、測定周波数の値が高いほど、tanδの対数値も高くなる傾向があるが、測定周波数を一点決めれば、フラックス洗浄剤の劣化を追跡することが可能である。

3.リンス工程
また、洗浄工程の後に、リンス工程を設けることが好ましい。すなわち、図1に示すように、フラックス洗浄剤が収容されたリンス槽14を設けて、被洗浄物に付着したフラックス残渣はもちろんのこと、洗浄槽で汚染されたフラックス洗浄剤についても、すすいで除去する工程である。
また、かかるリンス槽は一槽に限らず、二槽以上の複数とすることも好ましい。したがって、洗浄工程の後に、例えば、第1のリンス槽と、第2のリンス槽とを準備し、二回リンス工程を実施することにより、フラックス残渣等をさらに効果的に除去することができる。
さらに、当該リンス槽に使用するフラックス洗浄剤についても、洗浄槽と同様に、塩形成化合物および酸化合物吸着材料、あるいはいずれか一方を接触させることが好ましい。このように実施することにより、リンス槽に使用するフラックス洗浄剤ばかりか、当該フラックス洗浄剤が回収された後、洗浄槽で使用された場合に、それぞれにおける酸化劣化を長期間防止することができる。

[第2の実施形態]
第2の実施形態は、図1(b)に示すように、フラックス洗浄剤21によって被洗浄物23を洗浄するための洗浄槽12と、当該フラックス洗浄剤21に対して、塩形成化合物および酸化合物吸着材料、あるいはいずれか一方の化合物を接触させるための接触装置(第1の接触装置)26と、を備えることを特徴としたフラックス洗浄剤を用いた洗浄装置である。

1.被洗浄物の洗浄槽
被洗浄物の洗浄槽は、フラックス洗浄剤を所定量収容できるとともに、被洗浄物を効率的に収容して、洗浄できるものが好ましい。したがって、被洗浄物の洗浄槽を、通常、円筒形や長方体とすることが好ましい。

2.接触装置
また、図1(b)に示す接触装置(第1の接触装置)26は、塩形成化合物等を収容するための収容部と、フラックス洗浄剤の流路22と、から構成してあることが好ましい。すなわち、かかる流路22を介して、洗浄槽12のフラックス洗浄剤21の一部を接触装置26まで取り出して、収容部の塩形成化合物等と接触させることが好ましい。
ただし、接触装置26の配置場所は特に制限されるものでなく、洗浄槽12の内部や上部に設けても良く、あるいは、図2の上方に示すように、循環路124を設けて、その途中に設けることも好ましい。
また、図3に、フラックス洗浄剤の濃度を一定に保つとともに、劣化したフラックス洗浄剤を分離して、再生するために、取り付けるための再生装置30を示すが、接触装置26を、当該再生装置30の入口、内部、あるいは出口のいずれかに設けることも好ましい。
特に、図3に示す再生装置30のように、蒸発層34と、冷却管40を含むコンデンサ39と、を有している場合、蒸発層34の内部に接触装置26を設けることによって、フラックス洗浄剤の寿命を延ばすことができるばかりか、既に劣化したフラックス洗浄剤の一部を再生できることからより好ましい。

次いで、2250gのフラックス洗浄剤が収容された蒸発槽の内部に、50メッシュのネット材で周囲を被覆した消石灰(平均粒径20mm)を35g収容した。その結果、回収したフラックス洗浄剤の導電率はすぐに低下しはじめ、スタートから300分、すなわち消石灰を添加してから100分ほどで、約半分の導電率、すなわち2μS/cm程度まで低下することを確認した。
よって、本発明の接触装置によれば、フラックス洗浄剤の劣化を防止できるばかりでなく、一旦劣化したフラックス洗浄剤について、効果的に再生することも可能である。

3.その他
(1)リンス槽および乾燥槽

[実施例1]
1.洗浄工程および接触工程の実施
以下の条件で、被洗浄物に対する洗浄工程、およびフラックス洗浄剤と塩形成化合物との接触工程を、それぞれ擬似的に同時実施した。
すなわち、500mlのガラス容器内に、半田フラックスとしてのソルダーライトA−226(タムラ化研(株)製)を3重量%の濃度で含むグリコール系フラックス洗浄剤のマイクロクリンRS−12M(化研テック(株)製)300gと、平均粒径が2mmの粒状消石灰10gとを収容した後、ガラス容器を100℃の温度条件に設定されたオイルバス中に浸漬した。
なお、粒状消石灰は、ポリアミド製のメッシュネットおよび穴あきフィルムにより周囲を被覆した状態で、ガラス容器内に収容した。

(3)金属腐食試験

【発明の効果】
本発明のフラックス洗浄剤を用いた被洗浄物の洗浄方法によれば、フラックス洗浄剤に対して、粒状消石灰等の塩形成化合物や、銅(Cu)/半田板(Pb−Sn)等の酸化合物吸着材料を接触させる工程を含むことにより、酸化防止剤を実質的に使用しなくとも、優れた洗浄効果を維持したまま、フラックス洗浄剤の寿命を長期化させることが可能となった。
