【発明の属する技術分野】
本発明は、エアバッグドアをインストルメントパネルに対して一体的に成形する際などに使用するための射出成形用金型を用いたエアバッグドア成形方法に関する。

【従来の技術】
近年、自動車などの高速移動車両には、乗員の安全性を確保することを目的として、エアバッグシステムが装備されることが多い。エアバッグシステムは、衝突事故などにおいて車両に衝撃が加わった際に、その衝撃の乗員への伝達を吸収するための装置であって、一般に、車両への衝撃を検知し且つその衝撃の程度を判断して作動信号を発信するセンサ、この作動信号に基づいて所要のガスを発生するガス発生器、および、ガス発生器からのガスにより膨張展開して乗員を保護するエアバッグの3つのサブシステムより構成されている。エアバッグシステム作動時に膨張展開するエアバッグは、通常、非作動時には折り畳まれて所定箇所に格納されている。例えば自動車用エアバッグシステムにおける助手席用エアバッグの場合は、インストルメントパネルの内側に収納されている。従って、エアバッグが収納装備されたインストルメントパネルには、システム作動緊急時にエアバッグの乗員方向への膨出を許容するための開口部、および、システム非作動通常時にこの開口部を閉塞し且つシステム作動時には開口部を開放するためのエアバッグカバー体ないしエアバッグドアが必要とされる。

図7は、従来の方法により別体として樹脂成形されたエアバッグドア101が配設されたインストルメントパネル100の斜視図であり、図8は、図7に示すインストルメントパネル100におけるエアバッグドア101配設箇所の一部断面拡大斜視図である。図8に示される断面形状は、図7の線VIII―VIIIに沿った断面形状に相当する。

インストルメントパネルへのエアバッグドアの形成においては、従来、インストルメントパネル100とエアバッグドア101は互いに別体として樹脂成形され、その後に、エアバッグドア101が、エアバッグ用開口部102を閉塞するようにインストルメントパネル100に取付けられていた。しかしながら、別部材としてのエアバッグドア101をインストルメントパネル100に取付けると、図8によく表されているように、インストルメントパネル100の外表面ないし意匠面において、エアバッグドア101とパネル本体との境目に隙間ないし段部103が形成されてしまう。このような隙間ないし段部103は、図7に示すように、美観が重んじられるインストルメントパネルの外観構成に影響を与えてしまうので、好ましくない。また、そのような隙間ないし段部103には埃が溜まり易いという問題もある。加えて、このような従来の構成では、パネル本体の成形とは独立したエアバッグドア成形工程、およびそのための金型などが別途必要であって、インストルメントパネルの製造工程が煩雑なものとなっていた。

例えば、特開平11−291069号公報、特開平6−143327号公報および特開2000−108833号公報には、エアバッグドアの別体成形に基づく以上のような問題を解消するため、エアバッグドアとインストルメントパネルとを一体的に成形するための技術が開示されている。

具体的には、特開平11−291069号公報によると、インストルメントパネル本体を、エアバッグ用開口部を設けずに射出成形した後に、パネルの裏面におけるエアバッグ収納位置に対応する所定箇所をレーザで削り加工することにより、破断部が形成される。ここで破断部とは、エアバッグシステム作動時にエアバッグの膨張力を受けることにより破断して、エアバッグ収納位置に対応するインストルメントパネルの所定部位すなわちエアバッグドアを開裂可能にするために形成される脆弱部をいう。このような破断部をインストルメントパネルに形成することにより、破断部により規定されるエアバッグドアが、インストルメントパネルに対して一体的に成形されることとなる。

一方、特開平6−143327号公報および特開2000−108833号公報によると、インストルメントパネルの裏面側に所望の破断部が形成されるように、型締されたインストルメントパネル金型によって規定される空隙部に対して破断部形成用コアが予め配設され、この状態で空隙部に樹脂材料が充填される。すると、インストルメントパネルを射出成形する際に、破断部により規定されたエアバッグドアがインストルメントパネルに一体的に成形されることとなる。

【発明が解決しようとする課題】
しかしながら、上述のレーザ加工法では、レーザ照射によってインストルメントパネルに形成される破断部の厚みについて微調節することが比較的困難であり、特に単層構造のインストルメントパネルに対してレーザ加工する場合には、過剰なレーザ照射によってインストルメントパネルを貫通してしまうおそれがある。また、レーザ加工法を採用すると、インストルメントパネルの射出成形工程とは別に、複雑なレーザ加工機による加工工程を必要とするため、インストルメントパネルの製造効率の低下を招来してしまう。

一方、樹脂材料の射出時に破断部形成用コアを予め配設しておく方法では、コアは、インストルメントパネルに破断部ないし薄肉部を形成するために他の金型部分に比べて空隙部内に突出して配設されているため、空隙部内を流動する樹脂材料の障害となってしまう。すると、コアに挟まれた領域や囲まれた領域、即ちエアバッグドア形成領域には、充分量の樹脂が供給され難くなる。その結果、インストルメントパネルに一体成形されたエアバッグドアの一部または全体が所望の肉厚よりも薄い状態になるという、いわゆる欠肉の問題が生じてしまう。

本発明は、このような事情のもとで考え出されたものであって、以上に述べた問題点を解決または軽減することを課題とし、美観を保持しつつ欠肉を生じていないエアバッグドアをインストルメントパネルに一体的に成形する際などに使用することができる射出成形用金型を用いたエアバッグドア成形方法を提供することを目的とする。

【発明の開示】
本発明のエアバッグドア成形方法に用いる射出成形用金型は、樹脂材料が充填される空隙を規定するための第1の型体および第2の型体と、第2の型体に設けられ、第1の型体に対して進退動可能な破断部形成用コアと、空隙部に充填される樹脂材料に形成される破断部に沿って第1の型体および/または第2の型体に設けられた加温手段と、を備えることを特徴とする。

このような構成の金型を用いると、例えばエアバッグドアをインストルメントパネルに一体成形する際には、エアバッグドアに欠肉が発生するのを回避ないし充分に抑制することができる。具体的には、本発明の第1の側面に係る金型をインストルメントパネル金型として用いた射出成形において、樹脂材料射出工程では、破断部形成用コアがその破断部形成位置よりも退避した位置にある状態で樹脂材料を空隙部に射出し、その後、空隙部に対して樹脂材料を充填中または充填完了後に破断部形成用コアを破断部形成位置に変位させることができる。これによると、破断部形成用コアは空隙部における樹脂材料の流動を一切または殆ど妨害せず、空隙部において破断部形成用コアによって規定されるエアバッグドア形成領域に対して充分量の樹脂材料を供給することが可能となる。その結果、完成品のエアバッグドアにおいて欠肉の発生が回避され、所望の肉厚を有するエアバッグドアがインストルメントパネルに一体的に成形されるのである。

また、上記金型を用いると、インストルメントパネルに対して、良好な美観でエアバッグドアを一体成形することができる。上述の射出成形ように、樹脂材料を充填中または充填完了後に破断部形成用コアを破断部形成位置に変位させると、空隙部に充填された樹脂材料のうち破断部形成用コアの先端と第1の型体との間に挟まれている樹脂材料、即ち破断部を構成する樹脂材料は、他の領域に存在する樹脂よりも圧せられた状態となる。樹脂材料射出工程の後の冷却工程において樹脂材料は放熱して収縮するところ、破断部を構成する樹脂材料は、もともと圧縮されているため、他の部位を構成する樹脂材料よりも、部材厚方向において低い収縮速度で収縮することとなる。上記金型を用いると、このような樹脂材料の収縮速度の差に適切に対応することができ、冷却終了後に得られる成形品において、パネル本体およびエアバッグドアの外表面が面一に連接した形状に成形することが可能である。

具体的には、第1および第2の型体の少なくとも一方に、空隙部に充填される樹脂材料に形成される破断部に沿って加温手段が設けられているので、当該金型を用いると、樹脂材料が充填してから金型を型開きするまでの間、破断部を加温することができる。このように破断部を加温することによって破断部を他の部位よりも高温の状態にしておくと、金型から成形品を取り出した後の放冷などによる冷却工程において、破断部については、最終冷却固化温度に達するまでに要する時間が、他の部位よりも長くなる。すなわち、破断部は、他の部位が最終冷却固化温度に達して収縮を略停止した後においても、有意に収縮し続けることとなる。そのため、相対的に収縮速度が低い破断部であっても、最終的な収縮量は、他の部位と同程度となり得る。このように、金型内で破断部を加温しておくことによって、金型から成形品を取り出した後の放冷において、樹脂材料が相対的に高圧縮状態にあった破断部であっても他の部位と同程度にまで収縮させることができる。その結果、欠肉を生ぜずにエアバッグドアを一体成形する場合において、インストルメントパネルの美観を損なうことを回避することが可能となるのである。

仮に金型が破断部加温手段を具備していなければ、金型を型開きする前に、相対的に高圧縮状態にある破断部の樹脂材料を加温して高温状態とすることができない。すると、金型から成形品を取り出した後の冷却工程において、破断部と他の部位とでは、最終冷却固化温度に達するまでに要する時間が略同一となる。この間の収縮量については、相対的に収縮速度の低い破断部の方が、他の部位よりも小さい。その結果、最終的に得られるインストルメントパネルの意匠面において、破断部は、他の部位よりも膨らんだ状態となり、当該インストルメントパネルの美観を損ねてしまうのである。

本発明によると、上記金型を用いたインストルメントパネルにエアバッグドアを一体成形する方法が提供される。この成形方法は、第1の型体と第2の型体とを接近させて型締を行う工程と、第1の型体および第2の型体によって規定される空隙部に樹脂材料を射出する工程と、樹脂材料を射出してから樹脂材料が固化するまでの過程において、第2の型体に設けられ、第1の型体に対して進退動可能な破断部形成用コアを第1の型体に向けて退避位置から破断部形成位置まで変位させて破断部を形成する工程と、破断部に沿って第1の型体および/または第2の型体に設けられた加温手段によって、破断部を加温することにより、当該破断部における前記樹脂材料の固化を他の部位よりも遅らせる工程と、を含むことを特徴とする。

このような構成によると、上記金型を用いて、インストルメントパネルにエアバッグドアを一体的に成形することができる。したがって、上記金型に関して上述したのと同様の効果が奏される。

本発明に係る射出成形で用いられる樹脂材料としては、スチレン系樹脂、ポリオレフィン系樹脂、ポリフェニレンエーテル(PPE)系樹脂などの熱可塑性樹脂を挙げることができる。また、樹脂成形体の補強の観点から、樹脂材料は、ガラス繊維、炭素繊維、炭酸カルシウム、タルク、マイカなどの無機充填材を含んでいてもよい。

本発明において、破断部形成用コアは、エアバッグに対応する所望の縁取り形状を有しており、その先端は、先細状に形成されていてもよいし、第2の型体の空隙規定面に対して略平行の平坦面が形成されていてもよい。そして、本発明において、好ましくは、コアの退避位置とは、コアの最先端が第2の型体の空隙規定面と同一面上に存在する位置あるいは空隙規定面よりも後退する位置をいうが、完成品のエアバッグドアに欠肉を生じない限りにおいて、破断部形成位置よりも退避した位置であって、コアの最先端が空隙規定面よりも第1の型体に向かって延出する位置をコアの退避位置としてもよい。このような構成を採用する場合には、コアが空隙規定面から延出する長さは、好ましくはエアバッグドアの肉厚の2分の1以下であり、より好ましくは5分の1以下であり、更に好ましくは10分の1以下である。空隙規定面に対して略平行な平坦面をその先端に有するコアを使用する場合には、当該平坦面が第2の型体の空隙規定面と面一状となる位置をコアの退避位置とすれば、コアの摺動箇所として第2の型体に形成されている溝部に樹脂材料が過剰に流入することを適切に防止することができる。

好ましい実施の形態では、加温手段は、ヒータを内設した破断部形成用コアによって実現されている。これに代えて又はこれとともに、加温手段は、ヒータを内設して第1の型体に嵌設された加温コアによって実現することもできる。このような構成によると、破断部の加温を良好に行うことができる。

本発明においては、好ましくは、第1の型体は、射出成形装置の固定型取付板に支持固定された固定型であり、第2の型体は、同装置の可動型取付板に支持固定され且つ固定型に対して進退可能な可動型である。そして好ましくは、固定型には、その表面に開口し且つ空隙部に連通している射出孔が設けられており、樹脂材料射出工程においては、射出装置で用意された溶融状態にある樹脂材料がこの射出孔を介して空隙部に射出される。

【発明の実施の形態】
以下、本発明の好ましい実施の形態について、図面を参照しつつ具体的に説明する。

図1は、本発明の第1の実施形態に係る射出成形用金型Aを備えた射出成形装置の一部断面図である。図1には、エアバッグドア形成領域Sおよびその付近の構成が表されている。ここでエアバッグドア形成領域Sとは、完成したインストルメントパネルにおいて破断部により規定される部位すなわちエアバッグドアとして機能する部位に対応する領域をいうものとする。

射出成用金型Aは、射出成形装置の固定型取付板1に固定支持される固定型3、および、固定型取付板1に対して進退動可能な可動型取付板2に固定支持される可動型4を備える。固定型3には、エアバッグドア形成領域Sに対応する位置に固定コア5が設けられている。固定コア5は、その露出面が固定型3の空隙規定面3aに対して面一状となるように固定型3に嵌設されており、その内部には、ヒータおよび温度センサ(共に図示略)が設けられている。可動型4には、エアバッグドア形成領域Sに対応する位置にエアバッグドア形成機構6が配設されている。

エアバッグドア形成機構6は、所望の破断部に対応する周形状を有するコア7と、このコア7を固定支持するためのコア支持板8と、この支持板8を上下動させるための油圧シリンダ9とを備える。このエアバッグドア形成機構6を配設するために、可動型4には、コア用貫通溝10、支持板収容室11、およびシリンダ収容室12が開設されている。

コア7は、その内部にヒータ7aおよび温度センサ(図示略)を備え、成形過程において、その先端部を介して樹脂材料15を加温することができるように構成されている。ヒータ7aは、例えば、電熱線やカートリッジヒータなどによって構成することができる。

油圧シリンダ9は、固定型4のシリンダ収容室12に固定されており、伸縮動可能なピストンロッド9aを有する。ピストンロッド9aは、支持板収容室11内で支持板8に連結されている。支持板8は、ピストンロッド9aの伸縮動により、支持板収容室11内を上下動する。支持板8に支持固定されているコア7は、支持板8とともに上下動するところ、コア7の形状に対応して開設されているコア用貫通溝10内を摺動可能とされている。コア7は、油圧シリンダ9により支持板8を介して位置決めされる。図1の断面図においては、見かけ上3本のコア7が示されているが、これらは、図外で繋がって一体のコア7を構成している。また、コア7および支持板8の運動方向がピストン伸縮方向から傾斜するのを防止するため、ピストン伸縮方向に対して平行な方向に支持板8を貫通するガイドポスト13が、支持板収容室11に固定されている。

図1に示す射出成形用金型Aは、インストルメントパネルにエアバッグを一体成形するための一連の工程における型締工程の配置をとる。型締工程においては、可動型4は、可動型取付板2と一体となって固定型3に接近し、図外の所定箇所にて固定型3に合わされる。可動型4が固定型3に対して合わされた状態すなわち型締状態において、両型の間には樹脂が充填される空間としての空隙部14が形成される。本実施形態では、空隙部14におけるエアバッグドア形成領域Sの幅Wは1〜5mmとされる。型締工程において、コア7は、油圧シリンダ9によって退避位置に位置決めされており、待機状態にある。本実施形態では、退避位置とは、コア7の上端が可動型4の空隙規定面4aから退避した位置をいう。

図2は、上述の型締工程に続いて行われる樹脂材料射出工程を表す。本工程では、型締工程で形成された空隙部14に、溶融状態にある樹脂材料15が充填される。具体的には、図外の樹脂射出装置で溶融された樹脂材料15が、当該射出装置から、空隙部14に連通するように固定型3に形成された図外の射出孔を介して、所定の圧力で空隙部14に射出される。このとき、コア7は上述の退避位置に待機したままとされる。そのため、樹脂材料15が空隙部14におけるエアバッグドア形成領域Sを通過する際、コア7の先端部は、樹脂材料15の流動の妨げとはならず、エアバッグドア形成領域Sには充分な樹脂材料15が供給される。このとき、コア7は、内蔵するヒータ7aおよび温度センサの働きによって、40〜100℃の範囲に温度調節されている。また、固定コア5は、内蔵するヒータおよび温度センサの働きによって、40〜100℃の範囲に温度調節されており、エアバッグドア形成領域Sを通過または填塞する溶融状態の樹脂を加温している。このような加温により、樹脂材料15が次の破断部形成工程以前に固化してしまうことを適切に防止することができる。

図3は、空隙部14に樹脂材料15が充填された後に行われる破断部形成工程を表す。本工程では、油圧シリンダ9が、そのピストンロッド9aを伸長駆動することによって、支持板8およびこれに支持固定されるコア7を、上述の退避位置から破断部形成位置に進出させる。ここで破断部形成位置とは、コア7の先端部が、樹脂材料15が既に充填されている空隙部14に押入して、インストルメントパネルの本体とエアバッグドアとの境界である薄肉の破断部を形成する位置をいう。破断部形成位置におけるコア7の上端と固定コア5との距離は、例えば0.1〜1.5mmとされる。

コア7が破断部形成位置に変位した後、固定コア5は、それまで継続していた加温動作を停止する。そして、樹脂材料充填完了から1〜20秒間、溶融していた樹脂材料15が型崩れしない程度に固化するまで、コア7を破断部形成位置に待機させ、空隙部14に充填された樹脂材料15を保圧する。このとき、コア7は、40〜100℃の温度範囲で、破断部を構成する樹脂材料を加温し、他の部位よりも破断部を高温状態に維持している。保圧時間については、予め装置に設定しておくことによって、当該時間経過後に自動的に次の工程に移るように装置を構成してもよいし、固定コア5またはコア7に設けられた温度センサ(図示略)により空隙部14に充填された樹脂材料15の温度を検知し、所定温度にまで樹脂材料温度が低下したときに自動的に次の工程に移るように装置を構成してもよい。

本実施形態では、樹脂材料15が空隙部14に完全に充填された後に破断部形成工程が開始されるが、完全に充填される以前であっても、樹脂材料15が空隙部14におけるエアバッグドア形成領域Sを通過した後であれば、コア7を空隙部14の樹脂材料15に対して押入してもよい。このようなタイミングで破断部形成工程を行っても、樹脂材料15は既にエアバッグドア形成領域Sに充分に供給されているため、成形されたエアバッグドアに欠肉は生じない。また、樹脂材料15は、領域S以外の空隙部14には破断部形成位置に変位したコア7を迂回して流入可能であるので、インストルメントパネルの他の領域においても欠肉の問題は回避される。
