本発明は、自動車等の内燃機関における空気と燃料の比率を制御するための平板型酸素センサおよびその製造方法に関するものであり、特にガスリーク防止のための改良に関するものである。

【従来技術】
近年、環境問題がクローズアップされ、各業界にて地球環境を最優先とする取り組みがなされている。とりわけ、自動車業界においては、アメリカのカルフォルニア州の排ガス規制に代表されるように年々、排気ガス中のCO2、CO、HC、NOx量を低減していくことが世の中の流れになってきている。その中で、更なる排ガス中の上記ガスを低減するためには、如何に効率よく燃料を燃焼させてやることが重要であり、そのためにも排ガス中の残存酸素量を瞬時に測定し、その情報を燃焼系に速くフィードバックしてやることができる酸素センサの要望が高まりつつある。

酸素センサは、これまで排気ガスの熱を利用して、コップ状酸素センサを昇温し、センサ機能を出現させてきた。しかし、センサ機能が出現するまでの間の、排ガスは垂れ流しの状態にあり、昨今の厳しい排ガス規制には対応しきれなくなってきた。そこで、コップ状酸素センサを積極的にヒータで加熱し、速くセンサ機能を出現できるようになり、よりレスポンス良く、情報をフィードバックできるようになってきた。しかしながら、コップ状酸素センサにおいては、サイズが大きく、更にヒータとの間隔も大きいために、センサ機能をより速く出現させるためには限界があった。

そこで、最近では、平板型酸素センサと呼ばれるようなセンサ素子を板状にして小さくし、更にヒータを一体成形することで、昇温スピードを高めて、より速くセンサ機能を出現できるようになる酸素センサが開発されてきつつある。

この平板型酸素センサは、図5の(a)縦断面図に示すように、セラミック製母基板31と、長手方向に溝32が形成されたセラミック製略U字状基板33と、固体電解質からなり対向する内外表面に一対の電極34が形成されたセンサ基板35とが積層一体化してセンサ部が形成されている。また、前記セラミック母基板31には、発熱体36が周囲を絶縁層37で覆われて埋設形成されることによって、センサ部が加熱される仕組みになっている。そして、上記基板31、33、35によって形成された空間が大気導入孔38として機能する。

【発明が解決しようとする課題】
しかしながら、前記平板型酸素センサにおいては、電極34が印刷されたセンサ基板35とが溝32が形成された略U字状基板33に積層密着させて大気導入孔38の上面を形成しているが、特にセンサ基板35は、電極34を形成しているために、略U字状基板33とは焼結挙動が異なるために、図5(b)の要部拡大断面図に示すように、これらの積層密着時や脱脂焼成時の条件等によって、これらの基板の積層界面から剥離が生じたり、焼成時にクラック39が発生するなどして基板間の接合が不十分となり、ガスがリークするという課題があった。その結果、製造歩留まりが低下し、コストアップにつながるという課題があった。

本発明は、前記課題に対してなされたものであり、その目的は、上記のような積層一体化における各基板間での接合不良に伴うクラックの発生によってガスリークが発生するのを防止した平板型酸素センサとその製造方法を提供することを目的とするものである。

【課題を解決するための手段】
本発明者は、前記課題に対して検討を重ねた結果、前記溝に対向する前記センサ基板の下面を溝側に突出させて、前記センサ基板下面と前記略U字状基板における溝内壁とが成す角度を最適化することにより、接合不良を効果的に防止しガスリークを解消できることを見出し、本発明に至った。

即ち、本発明の平板型酸素センサは、セラミック製母基板と、長手方向に溝が形成されたセラミック製略U字状基板と、固体電解質からなり対向する内外表面に一対の電極が形成されたセンサ基板とを積層一体化し、前記母基板の上面と、前記略U字状基板の溝内壁と、前記センサ基板の下面とによって、一端が封止された大気導入孔を形成してなるものであって、前記溝に対向する前記センサ基板の下面が溝側に突出しており、前記センサ基板下面と前記略U字状基板における溝内壁とが成す角度が50〜88°であることを特徴とするものである。

なお、かかる平板型酸素センサにおいては、前記センサ基板の厚さが0.1〜1mmであること、前記略U字状基板における溝の幅が0.2〜5mmであることが接合不良を防止する上で効果的である。

さらに、本発明の平板型酸素センサの製造方法によれば、母基板用成形体と、長手方向に溝が形成された略U字状基板用成形体と、固体電解質からなり対向する内外表面に一対の電極が形成されたセンサ基板用成形体とを積層一体化し、該成形体を一括して焼成するものであって、前記3つの成形体を積層一体化する際に、焼成後の前記センサ基板下面と前記略U字状基板における溝内壁とが成す角度が50〜88°となるように保持し、焼成することを特徴とするものである。

【発明の実施の形態】
以下、本発明の平板型酸素センサの基本構造の一例を図1に示す。図1(a)は概略断面図、(b)はその測定部における横断面図である。この酸素センサは、センサ部1とヒータ部2とから構成されている。

センサ部1は、セラミック製母基板3と、長手方向に溝4が形成されたセラミック製略U字状基板5と、セラミック固体電解質からなり対向する内外表面に一対の電極6、7が形成されたセンサ基板8とを積層し、焼成によって一体化した構造体によって形成されている。そして、この溝4、母基板3の上面、センサ基板8の下面によって大気導入孔9が形成されている。

これら基板3、5、8は、いずれもセラミック製であり、センサ基板8は、ジルコニア、チタニアなどのセラミック固体電解質からなる。また基板3、5は、センサ基板8と同時焼成可能なセラミックスであれば、特に問題はないが、同時焼結性および各基板同士の接合性を考慮すれば、基板8と同じセラミック固体電解質からなることが望ましい。

一方、センサ基板8の表裏に形成される電極は、外側が被測定ガスと接する測定電極6であり、内側には、大気導入孔9を通じて大気と接する基準電極7が形成されている。これら電極6、7は、センサ基板8と同時焼成によって形成されることが望ましく、白金またはタングステンが好適に使用することができる。また、排気ガスなどの被測定ガスによる測定電極6の被毒を防止する観点から、測定電極6表面には電極保護層として、または拡散律速層として、セラミック多孔質層10が形成されている。

かかる上記角度θを制御することによって、電極6、7が形成されたセンサ基板8と略U字状基板5との積層接合部分における接合不良およびクラックの発生を有効に防止することができる。これは、従来、略U字状基板5における溝4とセンサ基板8との接触端部Aにおいて引っ張り応力が発生することによってクラックが発生しやすかったのを、上記角度にすることによって接触端部Aに圧縮応力を発生せしめることができるために、クラックの進展を防止できることによるものである。

従って、前記角度θが88゜を越える、特に90°よりも大きくなると、前述したように引っ張り応力の発生が大きくなり、クラックが発生しやすくなり、ガスリークが発生しやすくなる。また、前記角度θが50゜未満では、電極6、7が形成されたセンサ基板8の溝4に相当する部分の凹みが大きくなり、電極形成部における大気導入孔9の体積が減少し、センサ精度が低下したり、応力が偏在し破損を生じやすくなる。特に、前記角度θの形成のし易さの点から前記度角度θは70〜86゜が好適に使用することができる。

また、前記センサ基板8と大気導入孔9を形成する溝4との関係において、センサ基板8の厚さが厚すぎるとセンサ基板8の下面が溝側に突出しにくく、また薄すぎるとセンサ基板8の下面が溝側に突出しやすく、前記角度θを上記の範囲に制御することが難しいことから、前記センサ基板8の厚さtが0.1〜1mm、特に0.2〜0.7mmであることが望ましい。

また、同様に、前記略U字状基板5における溝4の幅wが広すぎると、センサ基板8のの下面が溝側に突出しやすく、狭すぎるとセンサ基板8の下面が溝側に突出しにくくなり、前記角度を上記の範囲に制御することが難しいことから、溝4の幅は0.2〜5mm、特に0.4〜3mmであることが望ましい。

さらに、大気導入孔9の周囲におけるセンサ基板8と略U字状基板5との接合部の幅xが小さすぎると、クラックのわずかな進展でガスリークが発生しやすくなることから、幅xは0.5mm以上であることが望ましい。

まず、ジルコニア、チタニアなどの固体電解質からなるセラミック粉末を用いてセンサ基板用成形体シート20を作製する。このセンサ基板用成形体シート20は、ジルコニアの酸素イオン導電性を有するセラミック固体電解質粉末に対して、適宜、成型用有機バインダーを添加してドクターブレード法や、押出成形、静水圧成形(ラバープレス)あるいはプレス成型などの周知の方法により所定の厚みのシート状に成形される。次にこのセンサ基板用成形体シート20の両面に、それぞれ測定電極6および基準電極7となるパターン21やリードパターン22などを例えば、白金を含有する導電性ペーストを用いてスラリーデッィプ法、あるいはスクリーン印刷、パット印刷、ロール転写で印刷形成する。なお、この時に測定電極6となるパターンの表面に、多孔質層10を形成するための多孔質スラリーを印刷塗布形成してもよい。

次に、上記パターン21、22を印刷したセンサ基板用成形体シート20に対して、一方、大気導入孔9を形成するための溝23を打ち抜き加工した略U字状基板用成形体シート24、さらに母基板用成形体シート25をアクリル樹脂や有機溶媒などの接着剤を介在させるか、あるいはローラ等で圧力を加えながら機械的に接着して一体化する。

このように、前記センサ基板用成形体シート20における略U字状基板用成形体24に形成された溝23に対向する前記センサ基板用成形体シート20の下面を溝23側に突出させるには、1)前記3つの成形体を接触面が平坦な金型を用いて1MPa以上の圧力を印加する、2)図4に示すように、センサ基板用成形体20の略U字状基板用成形体24に形成された溝23に対向する部分を凸状を呈する金型29を用いて押圧する、3)一旦、積層体を作製した後に、大気導入孔9内を減圧することによって、センサ基板用成形体20を溝23側に突出させることもできる。その場合の減圧の程度として、圧力は10〜90000Paが適当である。

このようにして作製した積層体を焼成して一体化することによってセンサ部1を形成することができる。この焼成は、大気中または不活性ガス雰囲気中、1300℃〜1500℃の温度範囲で1〜10時間行う。

なお、上記製造方法においては、各基板用成形体20、24、25は、単層でもよいし、複数のシートを積層して厚さ調整されたものであってもよい。

一方、ヒータ部2を形成するにあたっては、まず、アルミナなどのセラミック組成物に、適宜、成形用有機バインダーを添加してドクターブレード法や、押出成形や、静水圧成形(ラバープレス)あるいはプレス形成などの周知の方法によりヒータ基板用成形体を26、27を作製する。そして、成形体27の表面に、W、Mo、Reの群から選ばれる少なくとも1種を含有する導電性ペーストを用いてスラリーデッィプ法、あるいはスクリーン印刷、パット印刷、ロール転写で発熱体12のパターン28や、リードパターン29に印刷塗布した後、アクリル樹脂や有機溶媒などの接着剤を介在させて成形体26、27を接着させるか、あるいはローラ等で圧力を加えながら機械的に接着することによりヒータ基板の積層体を作製し、これを水素等と含有するフォーミング等の還元ガス雰囲気中、1400℃〜1600℃の温度範囲で5〜10時間焼成することによってヒータ部を作製することができる。

この後、別体で作製した上記センサ部1とヒータ部2とを位置合わせして積層し、ガラスによって接合固定することによってヒータ部2と一体化された平板型酸素センサを作製することができる。

【実施例】
(実施例1)
平均粒径0.8μmのジルコニア固体電解質粉末に対して、アクリル系バインダー、溶剤およびメディアを混合し、48時間撹拌して、スラリーを得た。その後、ドクターブレード成形にて前記スラリーを成形、乾燥させて、セラミックシートを作製した。

一方、平均粒径1μmの白金粉末に対して、アクリル系バインダーおよびテルピネオールを調合し、3本ロールにて10回パス混合した後、テルピネオールにて希釈し、粘度調整した電極ペーストを得た。

得られた前記電極ペーストを用いて、前記セラミックシートに測定電極および基準電極となるパターンならびにリードパターンをスクリーン印刷にて形成し、その後、乾燥させて、電極が形成されたセンサ基板用グリーンシートを得た。

また、上記と同じようにして作製したセラミックグリーンシートに対して打ち抜き加工によって幅が1.6mm、長さが11mmの溝を形成して、略U字状基板用グリーンシートを作製した。

そして、上記センサ基板用グリーンシート、略U字状基板用グリーンシートおよび電極や打ち抜き加工等を全く施していない母基板用グリーンシートを位置合わせして密着液にて密着、積層し、50℃に調整された加圧面が平坦な金型へセットした。そして、表1に示す圧力で加圧し、積層体を形成した。

その後、この積層体を1400℃にて2時間焼成して、平板型酸素センサを作製した。

なお、作製した酸素センサにおけるセンサ基板の厚さtは0.4mm、大気導入孔における溝の幅wは1.5mm、大気導入孔周囲におけるセンサ基板8と略U字状基板5との接合部の幅xは1mmとした。

得られた酸素センサ50個について、大気導入孔に対してHeリーク試験を行い、リーク歩留まり(良品率)を算出した。また、Heリーク試験後に、検知部分を切断し、該断面にてセンサ基板の下面と大気導入孔における略U字状基板における溝内壁となす角度θをSEM観察にて10箇所測定し、平均角度θを算出した。結果は表1に示した。
(実施例2)
実施例1にて加圧面が平坦な金型に換えて、前記溝形成セラミック部材の溝に相当する部分が最大で30〜150μm***した金型を用いて、0.5MPaの圧力で積層加圧する以外は、実施例1と同様にして酸素センサを作製した。そして、実施例1と同様な方法で評価を行なった。
(実施例3)
実施例1にて、0.5MPaの圧力にて加圧して積層体を作製した後、大気導入孔内を5×10〜5×104Paの圧力で減圧させる以外は、実施例1と同様にして酸素センサを作製した。そして、実施例1と同様な方法で評価を行なった。

以上詳述したとおり、本発明の平板型酸素センサおよびその製造方法によれば、溝に対向するセンサ基板の下面を溝側に突出させて、前記基準大気と内接する、電極が形成されたセンサ基板と略U字状基板の溝側面となす角度θを最適化することにより、ガスリークを解消でき、さらにはコストダウンに寄与できる。
