【発明の属する技術分野】
本発明は、内燃機関の排気通路内の排圧を上昇させることができる排圧上昇装置に関する。

【従来の技術】
この種の排圧上昇装置は、例えば内燃機関の排気管中に設けられた絞り弁を備えており、この絞り弁により排気管の通路断面積を減少させることで、その上流側の排圧を上昇させることができる。このような排圧上昇は、燃焼室から排気管に至る排気系内にて排ガス中に含まれる未燃物と酸素との反応を促進し、有害物質の排出量を低減するのに寄与する。

【発明が解決しようとする課題】
上述した排圧上昇により一定の効果を得るためには、所定圧力以上に排圧を上昇させる必要があり、そのためには通路断面積を極小まで減少させる必要がある。これは、排ガスが圧縮性流体であり、僅かな通路断面積の拡大に対して排圧の低下が著しいという事情があるからである。

しかしながら、絞り弁等の機械要素だけで排気管の通路断面積を極小まで減少させることは難しい。例えば、絞り弁を排気管の内壁に密着させる構造を採用した場合、絞り弁の周囲に異物の噛み込みを招きやすくなるし、また、絞り弁の熱膨張によって弁体そのものが排気管に噛み込まれ、弁体が排気管の内壁に固着してしまうおそれがある。このため、機械的な構造だけで通路断面積を減少させるには一定の限界があり、より高度な排圧上昇効果の達成がきわめて困難となっている。

そこで本発明は、機械的構造の限界範囲内であっても確実に排圧を上昇させることができる排圧上昇装置の提供を課題としたものである。

【課題を解決するための手段】
本発明の排圧上昇装置(請求項1)は、排ガスの流動特性に着目して上記の課題を解決している。具体的には、排圧上昇装置は内燃機関と排気マニホールドを介して接続された排気管に設けられ、当該排気管内の通路断面積を変更させる通路断面積変更手段と、排気管の少なくとも通路断面積変更手段により通路断面積が変更される位置または該位置よりも上流側に設けられ、通路断面積変更手段により通路断面積が変更された断面領域を通過する排ガスの温度を上昇させる昇温手段とを備える。

すなわち排ガスのような圧縮性流体は、通路断面積を減少させた状態で、その断面領域を通過する当該排ガスの温度を上昇させれば、絞り効果の関係により排圧を上昇させることができる。また、排ガスが排圧上昇装置を通過する際に通路断面積の変更により圧縮されて熱伝達率が増大するため、昇温手段による効率的な排ガス昇温が可能となる。
また排圧上昇を行うに際して、排ガス流量と温度との関係が明らかであれば、排ガス流量に基づいて排ガス温度の上昇量を決定することができる。このため、排圧上昇装置は排気管内を流れる排ガス流量の測定値または推測値を検出し、その検出結果に基づいて排ガスの温度上昇量を調整するための構成を有している。この場合、排ガス流量に応じて必要な排ガス温度の条件が設定されるため、確実に所望の排圧上昇を実現することができる。
更に、排圧上昇に際して目標となる排気圧が明らかであれば、その目標排圧のレベルに応じて排ガス温度の上昇量を決定することができる。このため、排圧上昇装置は排気管内における排気圧の目標値を設定し、この目標値に応じて排ガスの温度上昇量を調整するための構成を有している。この場合、目標とする圧力まで確実に排圧を上昇させることができる。

上述した昇温手段は、排ガスを加熱する電熱源を含む態様が好ましい(請求項2)。この場合、昇温手段はジュール熱により排ガスを加熱する。
より実用的には、排圧上昇装置(請求項3)は排ガス温度の測定値または推測値を検出し、その検出結果に基づいて排ガス温度を所定温度以下に調整する態様が好ましい。この場合、排ガス温度が過度に上昇されることはない。

また上述した昇温手段は、排気管に配設された加熱部材と、この加熱部材を覆う断熱部材とを含むことができる(請求項4)。
上述の好ましい態様では、加熱部材は排気管の外周に配設することもできるし、あるいは排気管内に配設することもできる。いずれの場合にあっても、加熱部材から発せられる熱が排ガス温度の上昇に活用されるとともに、排気管の周囲への熱の移動が断熱部材により遮られ、排圧上昇装置における機械要素の熱破壊が防止される。また断熱部材は、加熱部材を排気通路に取り付けるための取付部材としても機能することができるため、高い温度領域での加熱温度にも耐えうる構造となる。

なお本発明において、より実用的な排圧上昇装置(請求項5)は排気管に設けられて排ガスを浄化する触媒装置を更に備えており、通路断面積変更手段および昇温手段は触媒装置よりも上流位置に配置されている。
上述の排圧上昇装置によれば、排圧上昇装置を排ガスが通過する際に通路断面積の変更により圧縮されて熱伝達率が増大するため、昇温手段による効率的な排ガス昇温が可能となる。また触媒装置の上流位置で排ガスが昇温されるため、触媒の早期昇温による活性化が図られる。

【発明の実施の形態】
図1は、本発明の排圧上昇装置が適用された内燃機関の全体構成を概略的に示している。本実施形態に係る内燃機関(以下、単に「エンジン」と称する。)1には、例えば筒内噴射型火花点火式のガソリンエンジンが採用されているが、本発明の適用は当該形式のエンジンのみに限定されるものではない。

このエンジン1は、例えば燃料噴射モードを切り換えることで吸気行程での燃料噴射(吸気行程噴射モード)とともに圧縮行程での燃料噴射(圧縮行程噴射モード)を実施可能である。これによりエンジン1は、吸気行程噴射モードでは理論空燃比(ストイキオ)での運転やリッチ空燃比での運転が可能であり、圧縮行程噴射モードではリーン空燃比および超リーン空燃比での運転(リーン空燃比運転)が可能である。

エンジン1のシリンダヘッド2には、気筒毎に点火プラグ4とともに電磁式の燃料噴射弁6が取り付けられており、この燃料噴射弁6を通じて燃焼室内に燃料を直接噴射可能である。これにより、燃料噴射弁6は主燃焼用の主噴射手段として機能するとともに排気系に燃料を追加供給する副噴射手段としても機能する。点火プラグ4には高電圧を出力する点火コイル8が接続されている。また燃料噴射弁6には、燃料パイプ7を介して燃料タンクを擁した燃料供給装置(図示されていない)が接続されている。より詳しくは、燃料供給装置は低圧燃料ポンプと高圧燃料ポンプとを備えており、これにより、燃料タンク内の燃料を燃料噴射弁6に対し低燃圧あるいは高燃圧で供給し、その燃料を燃料噴射弁6から燃焼室内に向けて所望の燃圧で噴射することができる。

シリンダヘッド2には、気筒毎に略直立方向に延びる吸気ポートが形成されており、これら吸気ポートに吸気マニホールド10の一端が接続されている。なお、吸気マニホールド10には吸入空気量を調節する電磁式のスロットル弁14が設けられており、その上流側にはエアフローセンサ15が設けられている。
また、シリンダヘッド2には、気筒毎に略水平方向に延びる排気ポートが形成されており、これら排気ポートに排気マニホールド12の一端が接続されている。排気マニホールド12としては、ここでは、デュアル型エキゾーストマニホールドシステムが採用される。その他、排気マニホールド12は、シングル型エキゾーストマニホールドシステムであっても、またクラムシェル型エキゾーストマニホールドシステムであってもよい。

また、各排気ポートには空気通路17を介して2次エアポンプ16が接続されており、この2次エアポンプ16が作動することで各排気ポートに2次エアを供給可能である。
なお、エンジン1のその他の構成は既に公知であるため、その詳細については説明を省略する。

排気マニホールド12の他端には排気管20が接続されており、この排気管20には例えば三元型の触媒(触媒装置)30が介装されている。この触媒30は担体に触媒層を担持させたものであり、触媒層には活性貴金属として銅(Cu),コバルト(Co),銀(Ag),白金(Pt),ロジウム(Rh),パラジウム(Pd)のいずれかを含むものとなっている。また排気管20には、触媒30の入口手前に空燃比センサ32が取り付けられている。なお、触媒30は三元型に限られず、NOx吸蔵型のものを使用してもよい。

触媒30の下流に排圧上昇装置40が設けられており、以下、本実施形態の排圧上昇装置40について説明する。
図2は排圧上昇装置40の構成を概略的に示している。排圧上昇装置40は排気管20内に設けられたバタフライ弁42を備えており、このバタフライ弁42は排気管20内にて回動自在となっている。排気管20の外周には電気ヒータ44が取り付けられており、この電気ヒータ44はバタフライ弁42の設置部位を取り囲むようにして配設されている。

バタフライ弁42の開閉作動は、図1に示されるアクチュエータ45(図2では省略)により行うことができる。アクチュエータ45はバタフライ弁42の回動軸に接続されており、その駆動トルクによりバタフライ弁42を所望の開度に開閉作動させることができる。
また、排気管20にはバタフライ弁42を迂回するようにしてリリーフ通路22が設けられており、このリリーフ通路22内にリリーフ弁46が設けられている。このリリーフ弁46は常閉弁であり、その弁体48がスプリング50によって付勢され、リリーフ通路22の内周面に設けられた被弁体24と当接することでリリーフ通路22への排ガスの流れ込みを閉塞している。

ここで、エンジン1の運転は電子制御ユニット(以下、「ECU」と略称する。)60を用いて電子制御されており、上述した各種の電子機器類はECU60に接続されている。具体的には、上述した燃料噴射弁6や点火コイル8、スロットル弁14、アクチュエータ45等の各種出力デバイスは、ECU60の出力側に接続されている。また、ECU60の入力側にはエアフローセンサ15や空燃比センサ32等の各種センサ類が接続されており、これらセンサ類からECU60に検出情報が入力されるものとなっている。

また、触媒30の入口近傍には温度センサ62が配設されており、更に触媒30の下流側で、バタフライ弁42の上流側近傍に温度センサ64が配設されている。これら温度センサ62,64もまた、それぞれECU60の入力側に接続されている。
ECU60は、入出力装置や記憶装置(ROM、RAM、不揮発性RAM等)、中央処理装置(CPU)等を備えており、ECU60はエンジン1を含めて排圧上昇装置40の作動を制御することができる。また各種出力デバイスには、各種センサ類からの検出情報に基づいて演算された燃料噴射量、燃料噴射時期、点火時期、回転トルク等の各種情報がそれぞれ出力される。これにより、燃料噴射弁6から適正量の燃料が適正なタイミングで噴射され、点火プラグ4により適正なタイミングで火花点火が実施される。またアクチュエータ45に所望の回転トルクが与えられてバタフライ弁42が開閉される。

本実施形態の排圧上昇装置40は、ECU60によるエンジン1の運転制御に関連して作動させることができる。例えば、エンジン1の冷態始動時等においては、触媒30の昇温によりその排ガス浄化機能を早期に活性化させるため、エンジン1の運転に関して排気昇温制御が実施される。このとき、ECU60は燃料噴射弁6による主噴射とは別に副噴射を行う2段燃焼制御を行ったり、2次エアポンプ16から排気系内に2次エアを供給したり、あるいは点火時期リタードを実施して排気系内で未燃物と酸素とを反応させ、排ガス温度の早期上昇を図る。

これら排気昇温制御と合わせて、ECU60はアクチュエータ45を駆動してバタフライ弁42を閉作動させ、排気管20の通路断面積を減少させる。これにより、バタフライ弁42より上流側の排気系内にて排気圧が上昇し、排気昇温制御の実施に伴う排気系内での未燃物の酸化が一層促進されるという効果が得られる。更にECU60は、排圧の上昇による未燃物の酸化の促進効果をより高めるため、以下の手順に沿って電気ヒータ44の作動を制御する。

図3は、排圧上昇装置40の作動制御ルーチンを示している。ECU60は本制御ルーチンを実行すると、先ず排圧上昇制御が実施中であるかを判断する(ステップS1)。上述のように排気昇温制御の実施に合わせてバタフライ弁42を閉作動させている場合、ECU60は排圧上昇制御を実施中(Yes)であると判断する。

次にECU60は、排ガス温度Teが所定温度T1より低いか否かを判断する(ステップS2)。この判断は、例えば上述した温度センサ62あるいは温度センサ64からのセンサ信号に基づいて行うことができる。この判断を行うための所定温度T1は、例えば排圧上昇に必要な温度条件(例えば200℃程度)に設定することができる。

排ガス温度Teが所定温度T1より低い(Yes)場合、更にECU60はバタフライ弁42と排気管20との隙間近傍の温度Tbが所定温度T2より低いか否かを判断する(ステップS3)。この判断は、触媒30下流の温度センサ64からのセンサ信号あるいは排圧上昇装置温度を検出するセンサ(図示していない)からのセンサ信号に基づいて行うことができ、この場合の所定温度T2は、例えばバタフライ弁42および排気管20の耐熱性を考慮した温度(例えば500℃程度)に設定されている。

更に排ガス温度Tbが所定温度T2より低い(Yes)場合、ECU60は電気ヒータ44への給電を実施する(ステップS4)。図2に示されるように、電気ヒータ44は電源66に接続されており、ECU60はこの電源66から電気ヒータ44への給電を制御することができる。
このとき、ECU60は所定のマップに基づいて電気ヒータ44に通電するべき電流値を設定することができ、以下、その設定手法について例を挙げて説明する。

図4および図5は、ステップS4の処理において電流値を設定するための制御マップの例を示している。
先ず、図4のマップは排ガス流量に基づいて電流値を設定するものであり、そのマップ特性は、排ガス流量が少なくなるほど電流値を高く設定するものとなっている。一方、図5のマップは排圧上昇制御における目標排圧に基づいて電流値を設定するものであり、こちらのマップ特性は、目標排圧が高くなるほど電流値を高く設定するものである。またいずれのマップも、排ガス流量や目標排圧の上下限領域にそれぞれ不感特性を有しており、排ガス流量または目標排圧が上下限値に近づくと、これらの変化が電流値の設定に大きく影響しないものとなっている。

ステップS4の実行に伴う電流値の設定においては、いずれのマップを用いるかは適宜選択可能である。例えば、図4または図5のマップのいずれか一方を選択して使用してもよいし、あるいは両方のマップを使用してもよい。いずれの場合も、電流値を高く設定するほど電気ヒータ44の発熱量は多くなり、その分、排ガス温度の上昇量が増加する。

図6および図7は、排圧上昇制御における排圧と排ガス温度や排ガス流量との関係を示している。このうち図6は、排気通路断面積を一定としたとき、排圧条件別(500×1.33〜900×1.33hPa)に得られた排ガス流量と温度との関係を示している。また図7は、排気通路断面積を一定として、流量条件別(Q1>Q2)に得られた排ガス温度と排圧との関係を示している。いずれの場合にあっても、流量および温度はバタフライ弁42と排気管20との隙間を通過する排ガスについての値である。

ステップS4の実行に伴い電気ヒータ44に給電されると、そのジュール熱は排気管20を伝導してその内側の排ガスを加熱し、バタフライ弁42と排気管20との隙間、つまり、バタフライ弁42により通路断面積を変更された排気管20の断面領域を通過する排ガスの温度を上昇させる。このような排ガス温度の上昇は、バタフライ弁42と排気管20との隙間を流れる排ガスの流動特性を変化させ、より大きな排圧上昇効果を達成することができる。

具体的には、図6に示される排ガス流量−温度線図から明らかなように、排ガス温度が高ければ、より少ない流量で同じ排圧上昇効果が得られる。また図7に示される排ガス温度−排圧線図からも明らかなように、同じ排ガス流量(Q1,Q2)であっても、排ガス温度が高いときほど排圧上昇効果が高くなる。
図4および図5のマップ特性は、上述した排圧上昇制御における排ガス流量と温度との関係や排ガス温度と排圧との関係に裏付けされている。すなわち図4のマップでは、排ガス流量が多い場合は電気ヒータ44による加熱量、つまり、排ガス温度の上昇量を少なくしても充分な排圧上昇効果を得ることができるので、そのときの排ガス流量に応じてマップから電流値を設定し、早期に排圧上昇効果を得ることができる。

また排圧上昇制御において目標排圧を設定すると、その目標排圧を実現するために必要な温度条件は排ガス流量との関係から明らかとなる。したがって、設定した目標排圧に応じて電気ヒータ44による加熱量、つまり、排ガス温度の上昇量を決定することができる。そこで図5のマップでは、目標排圧が高い場合は排ガス温度の上昇量をより多くし、排ガスを高温にして早期に目標排圧の実現を図ることができる。

上述のように、ECU60は図4,5のマップを用いることで排ガス流量または目標排圧の少なくとも1つの関数として電流値を制御することができる。ただし、冷態始動時のように条件が一定している場合は、排ガス流量や目標排圧の値を固定値としてもよい。
なお、排ガス流量の値はエアフローセンサ15からのセンサ信号(吸入空気量)や燃料噴射弁6からの噴射量、エンジン1の回転速度、負荷(アクセル開度)等の情報に基づいて、演算により推測値を検出することができる。また排気管20内に排ガス流量センサを設け、そのセンサ信号から直接排ガス流量の測定値を検出することもできる(流量検出手段)。この場合、ECU60は検出した測定値または推測値に基づいてマップから電流値を設定し、電気ヒータ44による排ガス温度の上昇量を調整することができる(第1の昇温調整手段)。

また、ECU60はエンジン1の温度(冷却水温等)や触媒30の温度に応じて適宜、目標排圧を設定することができる。この場合、ECU60は設定した目標排圧に基づいてマップから電流値を設定し、電気ヒータ44による排ガス温度の上昇量を調整することができる(第2の昇温調整手段)。なお、例えばエンジン1や触媒30の温度が完全冷態時よりも高い場合、比較的早期に触媒30の活性化が可能であるため目標排圧は低く設定される。

いずれの制御態様にあっても、電気ヒータ44によるバタフライ弁42上流側近傍の排ガス温度の上昇により、通常よりも高い排圧上昇効果が達成される。このため、排気昇温制御による未燃物の酸化が一層促進され、きわめて早期に触媒30の活性化が実現される。
本発明の発明者が実際に観測を行った結果、電気ヒータ44により通常冷態時の排ガス温度T0を所定温度Ts(100℃程度)まで上昇させると、排ガス流量Q1,Q2の条件下でそれぞれ一定の排圧上昇ΔP1,ΔP2(それぞれ100×1.33hPa程度)が得られることが確認されている(図7参照)。

ECU60はステップS4を実行した後も、所定のインターバルで制御ルーチンをリターンし、ステップS2およびステップS3の判定を継続する。例えば冷態始動後に排ガス温度Teが充分に上昇し、所定温度T1以上となると(ステップS2=No)、ECU60は電気ヒータ44への給電を停止する(ステップS5)。

あるいは、バタフライ弁42と排気管20との隙間を通過する排ガス温度Tbが所定温度T2以上となると(ステップS3=No)、ECU60は電気ヒータ44への給電を停止する(同ステップS5)。このとき、排ガス温度Tbの値は温度センサ64からの情報と電気ヒータ44の発熱量とから推定値を検出してもよいし、温度センサ64の配置をバタフライ弁42に近接させ、そのセンサ信号から直接測定値を検出してもよい(温度検出手段)。いずれの場合にあっても、ステップS3の判断を行って電気ヒータ44への給電を制御することにより、排ガス温度Tbは所定温度T2以下に調整されることとなる(温度調整手段)。

なお、ECU60において排気昇温制御の終了とともに排圧上昇制御を終了すると(ステップS1=No)、同様にECU60は電気ヒータ44への給電を停止する(ステップS5)。
なお、図3の制御ルーチンは好ましい一例として挙げたものであり、各ステップにおける具体的な処理は適宜変更可能である。例えば、ステップS1の処理において、排圧上昇制御を開始する前の所定時間(例えば10秒)から判定を成立(Yes)とするものでもよい。また、本発明が車載用の場合、キースイッチがON操作された後、所定時間(例えば0秒)経過あるいはエンジン回転が所定回転速度に到達後からステップS1の判定を成立(Yes)としたり、あるいは、排気昇温制御が開始されて所定時間(例えば0秒)経過後から、ステップS1の判定を成立(Yes)としたりすることもできる。なお、これらの場合も所定時間の設定は任意に変更可能である。これにより、通路断面積の変更直後から排圧を応答良く上昇させることができる。

また、ステップS2の判断では所定温度T1の設定を適宜変更することができる。この場合、排ガス流量に応じて所定温度T1を変更することが好ましい。
更に、ステップS3の判断において所定温度T2は一定でなく、本発明の実施形態に応じて適宜、排圧上昇装置40の近傍の耐熱温度以下に設定すればよい。
その他、ステップS4の処理において電気ヒータ44に給電するべき電流値は、ECU60の制御系に目標排圧やヒータ温度をフィードバックして制御するようにしてもよい。

図8から図10は、上述した第1実施形態とは別の第2,第3実施形態に係る排圧上昇装置40を示している。
先ず図8に示されるように、第2実施形態ではリリーフ通路22の外周に電気ヒータ68を追加することができる。この場合、電気ヒータ68はリリーフ弁46の弁体48の周囲を取り囲むようにして配設され、リリーフ弁46により通路断面積が減少されたリリーフ通路22の断面領域を通過する排ガスの温度を上昇させる。

次に図9に示されるように、第3実施形態の排圧上昇装置40はリリーフ通路22を設けない構成をとることができる。この場合、上述した電気ヒータ44の他にバタフライ弁42の上流側近傍に熱線70が配設されていてもよい。熱線70は、例えば図10に示されるように排気管20内にネット状に張り巡らされており、そのジュール熱により通過する排ガスの温度を上昇させることができる。なお第3実施形態は更に、電気ヒータ44を用いることなく熱線70だけを用いるものであってもよい。

次に図11から図13は、第4実施形態に係る排圧上昇装置40の例をそれぞれ示している。これら第4実施形態では、加熱部材としての各電気ヒータの周囲が断熱部材としてのセラミックにより覆われている。
先ず図11の例では、排気管20の外周に設けられた電気ヒータ44の周囲を覆うようにしてセラミック72が配設されている。セラミック72は電気ヒータ44からの熱がリリーフ通路22やリリーフ弁46等の他の機械要素に伝達されるのを防止し、これらの熱破壊を有効に防止することができる。またセラミック72は、電気ヒータ44を排気管20に取り付けるための取付部材としても機能している。

また図12の例では、図11と同様のセラミック72に加えて、リリーフ通路22の外周に配設された電気ヒータ68の周囲にもセラミック74が配設されている。この場合、セラミック74は電気ヒータ68からの熱伝達によるリリーフ弁46等の熱破壊を有効に防止する。同様にセラミック74は、電気ヒータ68をリリーフ通路22に取り付けるための取付部材としても機能する。
