本発明は、熱可塑性材料で形成され、少なくとも中空状のシール部を有するウエザーストリップの製造方法に関するものである。

【従来の技術】
一般に、自動車等の車両のドア開口周縁、或いはドア周縁等には、ウエザーストリップが設けられる。かかるウエザーストリップは、例えば基部と、該基部から突出形成された中空状のシール部とを有しており、基部がドア開口周縁、或いはドア周縁の被取着部に対し嵌め込まれることによって、取付けられる。また、ドア閉時等には、前記シール部がドア開口周縁又はドア周縁との押圧により潰れ変形することによって、ドアとボディとの間がシールされる。かかるウエザーストリップは、通常、EPDM等のゴム材料により構成され、そのうち長手方向の多くの部分が所謂押出成形法によって成形される。但し、コーナー部分等については、湾曲或いは屈曲によって前記シール部が潰れ、外観品質の低下やシール性の低下を招いてしまうおそれがあるため、別途型成形法によって成形されるのが一般的である。

【発明が解決しようとする課題】
しかしながら、押出成形部と型成形部とは、それぞれ別の工程によって、かつ、別材料で成形されるものであるため、両者の境界部分に接続段差が生じやすく、しかも両者の色艶に微妙な差異が生じやすく、色艶を合わせるのに困難性を伴うといった不具合の生じるおそれがある。特に、型成形部の箇所が多い場合には、上記不具合は顕著なものとなる。

これに対し、押出成形に際し、シール部の大きさを部位によって変化させる所謂可変押出成形を行うことが考えられる。かかる可変押出成形によって、予めコーナー部に対応するシール部を大きめに成形しておくことで、潰れによるシール性の低下等の抑制が図られ、しかも、型成形部の箇所を少なくできることで接続段差や色艶に関する不具合の抑制が図られる。ところが、上記技術では、シール部の大きさを変更させる制御が難しく、しかも可変押出成形を行うための高価な設備が必要となるという問題がある。

本発明は上記問題点を解決するためになされたものであって、その目的は、比較的簡易な設備で、かつ、困難性を伴うことなく製造できるとともに、潰れによるシール性の低下の抑制、及び、接続段差や色艶に関する不具合の抑制を図ることのできるウエザーストリップの製造方法を提供することにある。

以下、上記目的を解決するのに適した各手段につき、項分けして説明する。なお、必要に応じて対応する手段に特有の作用効果等を付記する。

【発明の実施の形態】
以下に、一実施の形態について図面を参照しつつ説明する。

図2,3に示すように、自動車1の側方のドア2の周縁には、ウエザーストリップ3が設けられる。ウエザーストリップ3は、環状をなし、ドア2の全周にわたって取付けられている。また、ウエザーストリップ3は、ドア2の後上部に対応する第1コーナー部4(図3において網掛模様を付した部分)と、ドアミラー近傍に位置する第2コーナー部5(図3におけるα部分)とを備えている。本実施の形態では、第1コーナー部4を除く部分は所謂押出成形法により成形されており、第1コーナー部4については、従来と同様、型成形法により接続成形されている。つまり、本実施の形態では、第2コーナー部5については、直線状の部位と同様、押出成形法により成形されている。

さらに、図4に示すように、ウエザーストリップ3は、取付基部11及びシール部12を備えている。両者11,12は、共に熱可塑性材料であるTPE(熱可塑性エラストマー)によって構成されている。本実施の形態におけるウエザーストリップ3は、取付基部11がドア2周縁に設けられた図示しないリテーナに嵌め込まれることで、取付けられている。また、シール部12は前記取付基部11に対し車内側に突出して設けられており、中空状をなしている。そして、ドア2閉時には、ドア開口周縁との押圧によりシール部12が潰れ変形することで、ドア2と自動車1のボディとの間がシールされるようになっている。

さて、上記ウエザーストリップ3は、第2コーナー部5においても、直線状の部位と同様に、図4に示すような断面形状を具備している。次に、このような構成を有してなるウエザーストリップ3の製造方法について説明する。

まず、公知の押出成形法により、長尺状の押出成形体を得る。次に、公知の型成形法により、押出成形体の両端部を図示しない金型にセットし、型接続成形を施し(第1コーナー部4を成形し)、環状とする。

続いて、図5に示すように、第2コーナー部5に対応する部分5Aを湾曲状の成形面13を有する金型14にセットする。セットに際し、金型14をTPEの軟化点よりも高温(例えば180℃)に加熱しておく。なお、本実施の形態では、押出成形体は、ゴム材料ではなく、TPEによって構成されているため、このように再度の加熱を施したとしても、過加硫等のおそれが生じない。また、前記第2コーナー部5に対応する部分5Aの両端のシール部12をクランプ等を用いて挟み込むことでシール部12を封鎖状態にする。

ここで、上記のセット状態では、図5に示すように、シール部12のうち、第2コーナー部5に対応する部分5Aが、他の直線状部位に比べ、湾曲によって幾分潰れることとなる。本実施の形態では、この状態から、図1に示すように、取付基部11の裏側からノズル15を差込み、該ノズル15から中空部に対し、所定圧力でガスとしての高温のエアーを吹き込む。これにより、軟化状態にあるシール部12が金型14の成形面13に沿って膨張する。その後、金型14を冷却することで、シール部12が固化させられ、直線状部位と同様の断面形状を有する第2コーナー部5が成形されることとなる。

以上のように、本実施の形態によれば、ウエザーストリップ3を熱可塑性材料により構成するとともに、シール部12のうち第2コーナ部5に対応する部位5Aを、直線状部位に対応するシール部12と同等形状の成形面を有する金型14にセットし、軟化させた状態で、シール部12内部にガスを吹き込むことで、当該部位5Aを膨張させることとしている。このため、第2コーナー部5におけるシール部12は潰れ変形がなくなり、直線部位と同様の断面形状を確保することができる。そのため、シール性が低下してしまうといった事態を抑制することができる。しかも、当該第2コーナー部5については型成形部としなくてもよいことから、その分だけ型成形部の箇所を少なくすることができる。そのため、接続段差や色艶に関する不具合の抑制を図ることができる。また、可変押出成形、つまり、押出成形に際しシール部の大きさを変更させるといった制御を行わなくてもよいことから、設備が複雑で高価なものとはならず、しかも、製造に困難性を伴うことなく製造することができる。

尚、上記実施の形態の記載内容に限定されず、例えば次のように実施してもよい。

(a)上記実施の形態では、環状のウエザーストリップ3の製造方法について具体化しているが、必ずしも環状である必要はない。例えば、図6に示すように、ドア下部に対応する部位の一部が省略された長尺状のウエザーストリップ21の製造に適用することも可能である。このような非環状のウエザーストリップ21の場合には、型接続成形を行う必要がないため、全て押出成形法によって構成することが可能となる。すなわち、上記実施の形態では、第1コーナー部4については型接続成形を行うことで押出成形体の両端を接続することとしているが、図6に示す例の場合には、同図α部分に対応する第2コーナー部22のみならず、同図β部分に対応する第1コーナー部23についても、押出成形によって構成するとともに上記実施の形態と同様の膨張を施すことで、シール部の断面形状を直線状部位と同様に確保することができる。

(b)上記実施の形態では、(サイドフロント)ドア2に取付けられるウエザーストリップ3の製造方法について具体化しているが、他の部位、例えば、リヤドア、バックドア、ラッゲージドア(トランクリッド)、ルーフドア(スライディングルーフパネル)等の他のドアに設けられるウエザーストリップについて適用することも可能である。また、ドアのみならず、ドアに対応するボディ側のドア開口周縁に設けられるウエザーストリップの製造方法について適用することも可能である。

加熱により可塑化状態にある熱可塑性材料を用いて少なくとも基部及び中空状のシール部を有する長尺状の押出成形体を得る押出成形工程と、
前記押出成形体の前記シール部のうち少なくとも所定の湾曲部に対応する部位を、直線状部位に対応するシール部の外形と同等又はほぼ同等形状の成形面を有する金型又は治具にセットし、かつ、シール部のうち少なくとも所定の湾曲部に対応する部位を再度の加熱により軟化させた状態で、シール部内部にガスを吹き込むことで、前記シール部のうち少なくとも湾曲部に対応する軟化させられた部位を膨張させる膨張工程と
