【発明の属する技術分野】
本発明は、主として内燃機関のシリンダ内に燃料を直接噴射する筒内噴射式(直噴式ともいう。)のガソリンエンジンに用いられる燃料噴射弁の燃料噴射ノズルに関する。

【従来の技術】
従来の燃料噴射ノズルを図面に基づいて説明する。図21に燃料噴射ノズルの正面図、図22に燃料噴射ノズルの先端部分の側断面図が示されている。図22に示すように、燃料噴射ノズル100には、バルブ108が摺動可能に設けられるバルブ孔102と、前記バルブ108が着座するシート部103と、前記シート部103の下流に設けられたほぼ半球状の凹面105aを有するサック部105と、前記サック部105に所定の開口角度θをもってほぼ扇形状に開口する噴孔106(図21参照)とを備えたものがある(例えば、特開平9−126095号公報参照)。

図23に噴孔106を出口側から見た端面図、図24に図22のXXIV−XXIV線断面図が示されている。図23および図24に示すように、前記噴孔106は、長辺方向(図23において縦方向)に一定の開口幅Wをなすほぼ長細四角形状の開口断面を有している。

上記燃料噴射ノズル100によると、燃料はバルブ孔102およびシート部103を通りバルブ108の開弁によって噴孔106から、図25に説明図で示すように、ほぼ扇形板状をなす広がり角度θaの噴霧分布(符号、Sを付す。)をもって噴射される。なお、上記燃料噴射ノズル100は、直噴式のガソリンエンジンにおけるシリンダ内に燃料を直接噴射する。

また、直噴式のガソリンエンジンでは、表1に示すように、運転モードに応じて燃料噴射時期を変えることにより適切な燃焼形態を得ることが分かっている。すなわち、運転モードが低負荷時には成層燃焼をさせ、また、運転モードが中負荷時および高負荷時(中高負荷時ともいう。)には均質燃焼させることが望ましい。このため、前記低負荷時すなわち成層燃焼時には、燃料噴射時期を圧縮行程とし、加圧雰囲気に燃料を噴霧して層状混合気とすることにより、低負荷時の成層燃焼の安定性を確保する。また、前記中高負荷時すなわち均質燃焼時には、燃料噴射時期を吸気行程とし、エンジンのシリンダ内に吸入される空気の流れによって噴霧分布を撹乱させることにより均質混合気を形成して均質燃焼させる。

【発明が解決しようとする課題】
しかしながら、従来の燃料噴射ノズル100によると、前に述べたように、噴孔106が長辺方向に一定の開口幅Wをなすほぼ長細四角形状の開口断面を有しているため、前記噴霧分布Sは広がり方向に均一の噴霧量となる。

ここで、従来の燃料噴射ノズル100(従来品ともいう。)による噴霧分布Sの内側分布率(符号、Dpを付す。)を求めたところ次の結果が得られた。なお、内側分布率Dpは、図25に示す噴霧分布Sの広がり方向(図25において左右方向)の幅を図の左端から各区分a,b,c,dに4等分し、各区分に分布する燃料量A,B,C,Dを測定し、
Dp={(B+C)÷(A+B+C+D)}×100
の計算式により算出される。上記測定による内側分布率Dpの測定結果は、従来品で約51%であり、噴霧分布Sが広がり方向にほぼ均一化していることが確認された。

したがって、従来品では、エンジンの低負荷時に層状混合気が形成されにくく、成層燃焼効率が悪いといった問題が残る。さらに、エンジンの低負荷時には、点火プラグの点火位置近傍すなわち噴霧分布Sの中央部に空気不足が生じて、スモークが発生するといった問題が残る。なお、エンジンの中高負荷時には、吸気行程において燃料を噴霧することにより、エンジンのシリンダ内に吸入される空気の流れによって噴霧分布Sを撹乱させることから、均質混合気を形成して均質燃焼させることができる。

本発明の目的は、エンジンの中高負荷時における均質燃焼効率を低下させることなく、エンジンの低負荷時における成層燃焼効率を向上させるとともにスモークの発生を防止することのできる燃料噴射ノズルを提供することにある。

【課題を解決するための手段】
前記課題を解決する請求項1の発明は、
バルブが摺動可能に設けられるバルブ孔と、
前記バルブが着座するシート部と、
前記シート部の下流に設けられたほぼ長細四角形状の開口断面を有しかつそのシート部の内面側の孔入口からその外面側の孔出口にわたって所定の開口角度をもってほぼ扇形状に開口された噴孔と
を備え、
前記噴孔の長辺側の対向壁面を、孔入口から孔出口にわたって、該噴孔の開口断面における長辺方向の両端部の開口幅に比べてその中央部の開口幅を小さくする湾曲状に形成し、
前記噴孔の長辺側の対向壁面を、孔入口側の幅に比べて孔出口側の幅を大きくする所定の幅方向開口角度のテーパー状の傾斜面で形成した
燃料噴射ノズルである。

このように構成すると、燃料はバルブ孔およびシート部を通りバルブの開弁によって噴孔からほぼ扇形板状の噴霧分布をもって噴射される。このとき、噴孔の開口断面における長辺方向の両端部の開口幅に比べて中央部の開口幅が小さく形成されているので、噴霧分布の両側部の噴霧量が多くなりまた中央部の噴霧量が少なくなる。

これにより、エンジンの低負荷時には、圧縮行程のシリンダ内で加圧される空気抵抗の大きい加圧雰囲気に燃料が噴霧されることにより、噴霧分布の両側部の噴霧量を多くしまた中央部の噴霧量を少なくする層状混合気が形成される。このため、エンジンの低負荷時における成層燃焼効率を向上することができる。さらに、噴霧分布の中央部に噴霧量の少ない層状混合気が形成されることにより、点火プラグの点火位置近傍すなわち噴霧分布の中央部における空気不足を防止し、スモークの発生を防止することができる。

また、エンジンの中高負荷時には、吸気行程で燃料が噴霧されることにより、エンジンのシリンダ内に吸入される空気の流れによって噴霧分布が撹乱されることから、均質混合気が形成されやすく高い均質燃焼効率が得られる。したがって、噴孔から噴射される噴霧分布が両側部の噴霧量が多くまた中央部の噴霧量が少ない不均一分布であっても、エンジンの中高負荷時における均質燃焼効率をほとんど低下させないで済む。
また、前記噴孔の長辺側の対向壁面を、孔入口側の幅に比べて孔出口側の幅を大きくする所定の幅方向開口角度のテーパー状の傾斜面で形成するとよい。

請求項2の発明は、前記噴孔の孔入口部における長辺側の対向壁面に、その軸方向に平行をなしかつその下流側の長辺側の対向壁面に連続する加工仕上面を形成するように調量加工が施されている請求項1記載の燃料噴射ノズルである。
このように構成すると、噴孔の孔入口部における長辺側の対向壁面に調量加工により形成された加工仕上面とその下流側に連続する長辺側の対向壁面とが段差を生じることなくなだらかに連続される。これにより、扇形板状の噴霧分布の厚さ方向の広がり角度に与える悪影響を軽減することができる。

【発明の実施の形態】
〔実施の形態1〕
実施の形態1を図面に基づいて説明する。図1に燃料噴射ノズルの正面図、図2に燃料噴射ノズルの先端部分の側断面図が示されている。図2に示すように、金属製燃料噴射ノズル10は、バルブ孔12とシート部13とサック部15と噴孔16とを同一軸線AL上に備えている。

前記バルブ孔12には、ほぼニードル弁状のバルブ18が軸方向(図2において左右方向)に摺動可能に設けられる。前記バルブ18は前記シート部13に着座する。前記サック部15は、シート部13の下流に位置するほぼ半球状の凹面15aを有している。また、前記噴孔16は、前記サック部15にほぼ長細四角形状の開口断面を有しかつ所定の開口角度θをもってほぼ扇形状に開口している(図1参照)。

前記噴孔16を図3〜図6を参照して詳述する。図3は噴孔を出口側から見た端面図、図4は図2のIV−IV線断面図、図5は噴孔を入口側から見た端面図、図6は図2のVI−VI線断面図である。
前記噴孔16の長辺側の対向壁面16aは、その噴孔16の開口断面における長辺方向(図3〜図5において上下方向)の両端部の開口幅W1に比べてその中央部の開口幅W2を小さくする湾曲状に形成されている。なお、図5に示すように、噴孔16の入口側の端面開口において、長辺方向の両端部の開口幅W1とその中央部の開口幅W2と、長辺方向の開口寸法L1および開口幅減少開口寸法L2は、例えば、
W1:W2:L1:L2=1:0.8:3.5:1.75
の比率をもって設定されている。

なお、図6に示すように、噴孔16の長辺側の対向壁面16aは、開口方向(図6において左右方向)に一定幅で形成されている。また前記開口角度θ(図2参照)は、例えば70°に設定されている。また噴孔16は、例えば、レーザー加工、放電加工、ワイヤーカット加工等の孔開け加工によって形成されている。

なお、燃料噴射ノズル10は鍛造(例えば、冷間鍛造)および/または切削加工等の機械加工により形成された金属製からなる。この燃料噴射ノズル10の金属材料としては、例えば、SUS440Cの棒材が使用されている。また、燃料噴射ノズル10の基端部(図2において省略されている右端部。)は、直噴式エンジンに用いられる燃料噴射弁のボデーに取り付けられる。前記燃料噴射弁の燃料噴射圧力は、例えば120kg/cm2である。

上記燃料噴射ノズル10において、燃料はバルブ孔12およびシート部13を通りバルブ18の開弁によって噴孔16からほぼ扇形板状の噴霧分布S1(図7の説明図参照)をもって噴射される。図7において、実線は本実施の形態における燃料噴射ノズル10(発明品ともいう。)の噴霧分布S1を示し、点線は従来例で述べた燃料噴射ノズル(従来品ともいう。)の噴霧分布Sを示している。

このとき、噴孔16の開口断面における長辺方向の両端部の開口幅W1に比べて中央部の開口幅W2が小さく形成されているので、噴霧分布S1の両側部の噴霧量に比べて中央部の噴霧量が少なくなる。この噴霧範囲と噴霧量(噴射量ともいう。)との関係が図8に特性線図で示されている。図8において、横軸は噴霧範囲を示し、縦軸は噴射量を示している。実線は発明品の特性線SLを示し、点線は従来品の特性線DLを示している。

ここで、発明品の噴霧分布S1の内側分布率Dpを従来例で述べた方法と同様に求めたところ、発明品の内側分布率Dpが従来品の約51%に対し約45%に減少し、噴霧分布S1の両側部の噴霧量が多くなりまた中央部の噴霧量が少なくなることが確認された。

このため、エンジンの低負荷時には、圧縮行程のシリンダ内で加圧される空気抵抗の大きい加圧雰囲気に燃料が噴霧されることにより、噴霧分布S1の両側部の噴霧量を多くしまた中央部の噴霧量を少なくする層状混合気が形成される。このため、エンジンの低負荷時における成層燃焼効率を向上することができる。さらに、噴霧分布S1の中央部に噴霧量の少ない層状混合気が形成されることにより、点火プラグの点火位置近傍すなわち噴霧分布S1の中央部における空気不足を防止し、スモークの発生を防止することができる。

また、エンジンの中高負荷時には、吸気行程で燃料が噴霧されることにより、エンジンのシリンダ内に吸入される空気の流れによって噴霧分布S1が撹乱されることから、均質混合気が形成されやすく高い均質燃焼効率が得られる。したがって、噴孔16から噴射される噴霧分布S1が、両側部の噴霧量が多くまた中央部の噴霧量が少ない不均一分布であっても、エンジンの中高負荷時における均質燃焼効率をほとんど低下させないで済む。

したがって、上記した燃料噴射ノズル10によると、エンジンの中高負荷時における均質燃焼効率をほとんど低下させることなく、エンジンの低負荷時における成層燃焼効率を向上させるとともにスモークの発生を防止することができる。

〔実施の形態2〕
実施の形態2を図面に基づいて説明する。図9に燃料噴射ノズルの正面図、図10に燃料噴射ノズルの先端部の側断面図が示されている。図10に示すように、燃料噴射ノズル20は、ほぼ円筒形状のバルブシート21と、その下端面に接合されたほぼ平板形状のノズルチップ24とからなる。

前記バルブシート21は、バルブ孔22とシート部23とを有している。前記バルブ孔22には、ほぼニードル弁状のバルブ28が軸方向(図10において左右方向)に摺動可能に設けられる。前記バルブ28は前記シート部23に着座する。また、バルブシート21は、鍛造(例えば、冷間鍛造)および/または切削加工等の機械加工により形成された金属製からなる。このバルブシート21の金属材料としては、例えば、SUS440Cの棒材が使用されている。さらに、バルブシート21にはシート部23の耐摩耗性向上のため焼き入れが施されている。なお、バルブシート21の基端部(図10において省略されている右端部。)は、実施の形態1と同様に、直噴式エンジンに用いられる燃料噴射弁のボデーに取り付けられる。

前記ノズルチップ24には、サック部25と噴孔26とを備えている。サック部25と噴孔26は、前記バルブ孔22およびシート部23と同一軸線AL上に位置する。サック部25は、ほぼ半球状の凹面25aを有している。また噴孔26は、前記サック部25にほぼ長細四角形状の開口断面(図9参照)を有しかつ所定の開口角度θをもってほぼ扇形状に開口している。

図11に示すように、前記噴孔26の長辺側の対向壁面26aは、前記実施の形態1とほぼ同様に、その噴孔26の開口断面における長辺方向の両端部の開口幅W1に比べてその中央部の開口幅W2を小さくする湾曲状に形成されている。なお、前記噴孔26の入口側の端面開口は、実施の形態1における噴孔16の入口側の端面開口とほぼ同一形状をもって形成されている。

さらに、図12に示すように、噴孔26の長辺側の対向壁面26aが、孔入口側(図12において右側)の開口幅に比べて孔出口側(図12において左側)の開口幅を大きくする幅方向開口角度θtのテーパー状の傾斜面で形成されている。

前記ノズルチップ24は、金属射出成形(MIM成形とも呼ばれる。)で形成された金属製であり、その成形と同時に噴孔26が形成されている。ノズルチップ24を成形する金属射出成形の成形工程は、周知のように、金属材料の微粉末(パウダーともいう。)とバインダーとを混練する混練工程と、前記混練した材料を射出成形機で成形する成形工程と、脱脂炉で溶剤により前記成形体からバインダーを除く液体脱脂工程と、脱脂した成形体を焼結炉で焼結する焼結工程とからなる。このノズルチップ24の金属材料としては、例えば、SUS316の微粉末が使用される。なお、金属射出成形する際、噴孔26を形成する入れ子には対向壁面26aに幅方向開口角度θt(図12参照)を形成するため、出口側程広くなるテーパー状の傾斜面が付与される。

前記ノズルチップ24は前記バルブシート21と次にように接合される。すなわち、図10に示すように、前記ノズルチップ24の接合面(図示右端面)には、前記バルブシート21の先端面(図示左端面)が面接触状に突き合わせられる。その突き合わせ面の周縁部をレーザー溶接等により溶接(図に符号、27を付す。)することにより、前記バルブシート21とノズルチップ24とが接合されている。なお、バルブシート21とノズルチップ24との接合後、前記シート部23に研摩加工が施されることで燃料噴射ノズル20が完成する。

上記した燃料噴射ノズル20によっても、実施の形態1と同様に、エンジンの中高負荷時における均質燃焼効率をほとんど低下させることなく、エンジンの低負荷時における成層燃焼効率を向上させるとともにスモークの発生を防止する作用効果が得られる。

また、噴孔26の長辺側の対向壁面26aを、孔入口側の開口幅に比べて孔出口側の開口幅を大きくするテーパー状の傾斜面で形成している。このため、図11および図12に二点鎖線で示すように、噴孔26の孔入口部の内周面にその軸方向に平行な加工仕上面26bを形成するように切削加工等による調量加工を施すことにより、噴孔26の長辺側の対向壁面26aと前記加工仕上面26bとが段差を生じることなくなだらかに連続される。これにより、前記調量加工が噴霧分布(図7中、S1参照)の厚さ方向(図7において紙面表裏方向)の広がり角度に与える悪影響を軽減することができる。

〔実施の形態3〕
実施の形態3について図13および図14を参照して説明する。実施の形態3は、実施の形態1の噴孔16に変更を加えたものであるからその変更部分について詳述し、重複する説明は省略する。図13に噴孔を入口側から見た端面図で示すように、燃料噴射ノズル(符号、30を付す。)の噴孔36の開口断面は、長辺方向(図示上下方向)の両端部の開口幅W1に比べて中央部の開口幅W2が小さく形成されている。この場合、両端部の開口幅W1から中央部の開口幅W2に向かって漸次小さくなるほぼ円弧状の対向壁面36aをもって形成されている。

上記燃料噴射ノズル30においても、噴孔36から噴霧される燃料は、ほぼ扇形板状の噴霧分布S3(図14の説明図参照)をもって噴霧される。図14において、実線は本実施の形態における燃料噴射ノズル30の噴霧分布S3を示し、点線は従来例で述べた燃料噴射ノズル100の噴霧分布Sを示している。この実施の形態3の場合、噴霧分布S3の両側部の噴霧量を多くしまた中央部の噴霧量を少なくするとともに、その噴霧量を噴霧分布S3の両側部から中央部に向かって漸次少なくなる層状混合気が形成される。

〔実施の形態4〕
実施の形態4について図15〜図17を参照して説明する。燃料噴射ノズルの部分断面図を示した図15において、燃料噴射ノズル40は、先端(図示下端)絞り状のほぼ円筒形状のバルブシート41と、その下端面に接合されたほぼカップ形状のノズルチップ44とからなる。

前記バルブシート41は、ほぼニードル弁状のバルブ48が軸方向(図において上下方向)に摺動可能に設けられるバルブ孔42、および前記バルブ48が着座するシート部43を有している。バルブシート41の部分正断面図が図16に示されている。

前記ノズルチップ44は、バルブ孔42を流れる燃料を噴出する噴孔46を有している。ノズルチップ44の正断面図が図17に示されている。またノズルチップ44は、実施の形態2におけるノズルチップ24と同様に、金属射出成形(MIM成形)で形成された金属製であり、その成形と同時に噴孔46が形成されている。前記噴孔46は、実施の形態2における噴孔26と同一形状で形成されている。このノズルチップ44の金属材料としては、例えば、SUS316の微粉末が使用されている。

図15に示すように、前記ノズルチップ44の接合面(図示上端面)には、前記バルブシート41の先端面(図示下端面)が面接触状に突き合わせられる。その突き合わせ面の周縁部をレーザー溶接等により溶接(図に符号、47を付す。)することにより、前記バルブシート41とノズルチップ44とが接合されている。なお、バルブシート41とノズルチップ44との接合後、前記シート部43に研摩加工が施されることで、燃料噴射ノズルが完成する。

〔実施の形態5〕
実施の形態5について図面を参照して説明する。図18に燃料噴射ノズルの部分正断面図が示されている。図18において、燃料噴射ノズル50は、ほぼ円筒形状のバルブシート51と、その下端面に接合されたほぼ平板形状のノズルチップ54とからなる。
