本発明は、ヒートポンプを用いて温水を生成する装置に関する。

【従来の技術】
例えば食器洗浄機で使用するすすぎ用の温水を得る場合に、冷凍サイクルを構成したヒートポンプで温水を生成して供給するものが実用化に向けて開発されつつある。これは、ヒートポンプにおける蒸発器を、食器洗浄機からの排湯を貯留する回収タンク内に熱交換可能な状態に配設する一方、凝縮器を、給水管に給送される原水と熱交換可能な状態に配設し、ユニット化を図るためにこれらをケーシング内に収納した構造であって、蒸発器で回収した排熱を利用して原水を昇温することで温水を生成するというものである。
そして、ケーシング内に装備された回収タンクには排湯が供給されるのであるから蒸気が内部に籠もりやすく、装備された電子制御部品等に悪影響を及ぼすおそれがあるので、ケーシングに蒸気抜き用のファンを設けてそれを回すことで蒸気を外部に排出するようにしている。

【発明が解決しようとする課題】
ところでヒートポンプで温水を生成する場合は、圧縮機の温度がある程度高い方が昇温性能に優れる。温水を生成する態様は厳密には、蒸発器で回収した熱に圧縮機における発生熱を加えて凝縮器に送り、その熱で原水を昇温するのであって、ヒートポンプによる原水昇温性能は、蒸発器により熱源(排湯)から回収する熱量と、圧縮機から発生する熱量の大きさに依っている。ここで運転時に圧縮機の温度が低いと、そこでの発生熱量がほとんど圧縮機自身の温度を上げることに使用されて、温水生成の立上り性能の低下を招くことになる。
しかるに、前述のように蒸気抜きのためにファンが回っていると、特に圧縮機が停止している場合にはケーシング内に流通する空気が圧縮機を冷却するように作用し、圧縮機の温度が低下して、ひいてはヒートポンプの立上り性能の低下を招くという問題があった。このような傾向は、冬期等の外気温度が低い場合に顕著となる。
本発明は上記のような事情に基づいて完成されたものであって、その目的は、圧縮機の温度低下を防止してヒートポンプの性能を十分に発揮させるところにある。

【課題を解決するための手段】
上記の目的を達成するための手段として、請求項1の発明に係る食器洗浄機の温水生成装置は、洗浄タンク内の洗浄水により食器を洗浄したのち同洗浄水を前記洗浄タンクに回収する洗浄サイクルに続いて、貯湯タンクに溜められた温水によりすすぎを行い同温水を前記洗浄タンクに回収するすすぎサイクルが実行され、このすすぎサイクルの実行に伴って前記洗浄タンクから排出された排湯が排湯回収タンクに回収可能とされた食器洗浄機において、圧縮機、凝縮器、膨張弁及び蒸発器を配管接続して冷凍サイクルを構成したヒートポンプを備え、このヒートポンプの蒸発器を前記排湯回収タンク内に熱交換可能に配設し、かつ凝縮器を給水管に供給される原水と熱交換可能に配設してこれらをケーシング内に収納するとともに、このケーシングに内部の蒸気を排出するファンを設け、前記すすぎサイクルに入ることに伴い前記ヒートポンプの圧縮機が運転されることにより、排湯から熱を回収しつつ原水を昇温することで温水を生成して前記貯湯タンクに供給され、この貯湯タンクに所定量の温水が貯留されたところで前記圧縮機が停止される温水生成工程を実行する温水生成手段と、前記温水生成工程が実行される間、前記ファンを運転する駆動制御手段とを設けた構成としたところに特徴を有する。
請求項2の発明は、請求項1に記載のものにおいて、前記貯湯タンクには、貯留された温水が所定量を下回るとオフし、補給により所定量を回復したところでオンするフロートスイッチが備えられており、前記温水生成工程では、すすぎサイクルに入り前記貯湯タンクの前記フロートスイッチがオフとなったところで前記ヒートポンプの圧縮機が運転され、前記貯湯タンクに温水が供給されて前記フロートスイッチがオンとなったところで前記圧縮機が停止するようになっている構成としたところに特徴を有する。
請求項3の発明は、請求項1または請求項2に記載のものにおいて、前記圧縮機の周囲温度を検知する温度センサを設け、その温度センサで検知された温度が設定温度を下回った場合にのみ前記駆動制御手段を作動させ、設定温度以上の場合は前記ファンの運転を継続して行う構成としたところに特徴を有する。

【発明の作用及び効果】
<請求項1の発明>
温水生成工程では、すすぎサイクルに入ることに伴いヒートポンプの圧縮機が運転されるとともに排湯が排湯回収タンクに回収され、排湯の熱を回収しつつ温水が生成され、給水管によって貯湯タンクに供給される。貯湯タンクに所定量の温水が貯留されると、ヒートポンプの圧縮機が停止する。この温水生成工程が実行されている間、すなわちヒートポンプの圧縮機が運転されている間、ケーシングに備えられた蒸気抜き用のファンが駆動される。
温水生成工程が実行されている間、すなわちヒートポンプの圧縮機が運転されている間は、排湯からの蒸気がケーシング内に籠もる傾向にあるため、ファンが運転されることで蒸気抜きが行われ、それに伴いケーシング内に空気が流通して圧縮機にも当たることになるが、そのときは圧縮機が運転されていて多量の熱が発生するため圧縮機の温度低下は招かない。一方、温水生成工程が終わって圧縮機が停止すると、そのような熱が得られないのであるが、圧縮機の停止中にはファンも止められるためにケーシング内の空気の流通が遮断され、圧縮機の温度が低下することが極力回避される。なお、圧縮機の停止中にはケーシング内に蒸気が発生することが少ないので、蒸気抜きを行わなくても支障はない。
すなわち本発明によれば、温水生成工程の実行中すなわちヒートポンプの圧縮機の運転中にのみ蒸気抜き用のファンを駆動し、圧縮機の停止中にはファンの駆動を停止するようにしたから、圧縮機の温度が低下することが避けられ、それによりヒートポンプの性能を十分に発揮させることができる効果が得られる。

<請求項2の発明>
温水生成工程では、すすぎサイクルに入って貯湯タンクのフロートスイッチがオフになると、ヒートポンプの圧縮機が運転され、排湯から熱を回収しつつ温水が生成され、貯湯タンクに供給される。所定量の温水が貯湯タンクに供給されてフロートスイッチがオンになると、圧縮機が停止する。
<請求項3の発明>
駆動制御手段によるファンの制御運転は圧縮機の周囲温度が低くて温度低下しやす場合にのみ行い、周囲温度が高い場合はファンを駆動し続けるように制御する。すなわち、周囲温度が高くて圧縮機の温度低下を招くおそれがなく、ファンを止めると逆に圧縮機の温度が上昇し過ぎるような場合には、ファンを駆動し続けることによって冷却作用を呈して、圧縮機を適温に維持することができる。

【発明の実施の形態】
以下、本発明を食器洗浄機で使用する温水の生成装置に適用した一実施形態を図1ないし図11に基づいて説明する。
図1において、符号1は食器洗浄機であって、その側方に、ヒートポンプ21を装備した温水生成装置20が設置される。まず食器洗浄機1の構造について説明すると、その内部の上方側には、図示しないラックを介して食器が出し入れ可能に収納される洗浄室2が形成されており、この洗浄室2の上面側と下面側に、洗浄ノズル3とすすぎノズル4とが一対ずつ配設されている。洗浄室2の底面の一側には、アルカリ洗剤の混入された洗浄水を貯留する洗浄タンク6が形成され、そこに貯められた洗浄水は、洗浄ポンプ7により汲み上げられて上記した洗浄ノズル3から食器に向けて噴射され、そののち洗浄タンク6内に回収されるといったように循環供給される。

洗浄タンク6の下方には、すすぎ用の温水を貯留する貯湯タンク8が装備されている。この貯湯タンク8内には、詳しくは後記するように温水生成装置20で生成された温水が、給湯弁9の介設された給水管10により供給されて貯留される。貯められた温水は、すすぎポンプ11により汲み上げられてすすぎノズル4から食器に向けて噴射され、上記の洗浄タンク6内に回収される。洗浄タンク6にはオーバーフローパイプ13が装備されており、このオーバーフローパイプ13は、洗浄タンク6からオーバーフローした排湯を取り込んで、排湯管14を通して温水生成装置20に設けられた排湯回収タンク30内に排出するようになっている。なお、洗浄タンク6と貯湯タンク8内にはそれぞれヒータ15,16と図示しないサーモスタットが装備されていて、洗浄水は約60℃に、すすぎ用の温水は約80℃に保温されるようになっている。

すなわち食器が洗浄室2に収納されると、洗浄ノズル3から洗浄水が噴射されて食器が洗浄され、続いてすすぎノズル4から温水が噴射されてすすぎが行われる。そして、洗浄タンク6に回収し切れずにオーバーフローした排湯が温水生成装置20側に排出されて排熱が回収され、その回収した熱が、給水管10に給送される水道水等の原水と熱交換されることで温水が生成されて、上記した貯湯タンク8に供給されるようになっている。

続いて温水生成装置20について詳細に説明する。この温水生成装置20はヒートポンプ21を備えており、箱状をなすケーシング22内に収納されるようになっている。ヒートポンプ21は、図7にも示すように、圧縮機24、凝縮器25、膨張弁26及び蒸発器27が循環接続され、その中に冷媒であるフロンガス(R−22)が流通可能に封入されることで冷凍サイクルを構成している。

圧縮機24は比較的大型のものであって、図2,3に示すように、ケーシング22内の底面上に設置されている。その圧縮機24の側方には蓋板31付きの排湯回収タンク30が設置されている。この排湯回収タンク30には、図5,6に示すように、上記の冷凍サイクルの構成部品であるパイプ状の蒸発器27が、その内周面に沿って螺旋状に巻装されており、その入り口27aと出口27bとが蓋板31の上面に突出されて冷媒配管21aと接続されている。排湯回収タンク30の上部の一側には排湯の導入口32が設けられ、食器洗浄機1における洗浄タンク6のオーバーフローパイプ13から引き出された排湯管14と接続されており、洗浄タンク6からオーバーフローした排湯を導入し得るようになっている。他側には、排湯回収タンク30自身のオーバーフロー水を排出する排出口33が設けられ、排水管34が接続されている。

排湯回収タンク30内には、プロペラ状の攪拌具36が備えられており、蓋板31上に設けられた駆動モータ37によりシャフト38を介して回転駆動されるようになっている。また、排湯回収タンク30の底面には排水弁40が設けられている。この排水弁40は常開式のものであって、蓋板31を貫通して上下動自由に装備されたロッド41の先端に、底面に開口された弁口42の上面側に接離して開閉する弁体43が設けられ、常にはロッド41がばね部材44により上動付勢されて、図6の鎖線に示すように弁体43が引き上げられることで弁口42が開いており、蓋板31上にブラケット45を介して取り付けられたソレノイド46の励磁力により、同図の実線に示すようにロッド41並びに弁体43を付勢力に抗して押し下げることで弁口42が閉じられるようになっている。この排水弁40は上記した排水管34に合流して接続されている。また、排湯回収タンク30の蓋板31には、蒸発器27に向けて温水を散水することでそれを洗浄するための2個の散水ノズル48が設けられている。

凝縮器25は大径のパイプ状に形成されており、その中に、すすぎ水の原水を給送する給水管10の途中部分が挿通され、熱交換を可能とした二重管部28が形成されている。この二重管部28が、図2〜図4に示すように、ケーシング22の2つの側面の内側にわたって回曲しつつ張り巡らされている。給水管10の出口側は、上記のように食器洗浄機1の貯湯タンク8に接続されている。また膨張弁26は、感温筒26aが付設された温度式のものである(図7参照)。なお、ケーシング22内には、ヒートポンプ21の冷凍サイクルや給排水等を制御するための装置を収納した制御ボックス49が備えられている。
ケーシング22の背面22aには、図4に示すように、その上方位置に、ケーシング22内の蒸気を外部に排出するためのファン62が設けられている。また中央高さ位置には、外気の取入口63が開口されている。

さらに図7によって冷凍サイクルについて言及する。圧縮機24の高圧側と低圧側との間にはバイパス管51が設けられ、そこに容量調整弁52が設けられている。この容量調整弁52は、低圧側の圧力が設定値より小さくなると開放して、高圧側のホットガスを低圧側にバイパスするように機能する。この実施形態では、低圧側の圧力設定値が4Kgf/cm2程度となるようにされており、これは、使用冷媒であるフロンガス(R−22)の0℃での飽和圧力を意識して定められている。
給水管10における二重管部28から出たところには、自動給水弁53が設けられている。この自動給水弁53は、高圧側の圧力を検知してそれに応じて給水量を調節し、高圧側の圧力を一定に保つように機能する。それに伴い、略一定温度の温水を取り出すことができる。
給水管10における自動給水弁53の上流側には、分流弁54を介設した散水ホース55が分岐して接続され、この散水ホース55が、前記した排湯回収タンク30の蓋板31に設けられた散水ノズル48に接続されている。この分流弁54は、運転の停止時に開弁することで、二重管部28内に残っている温水を排出し、蒸発器27の洗浄に利用するとともに、運転立上り時の過渡的な凝縮能力不足を防止するように機能する。

凝縮器25の出口側の冷媒配管21aと、原水の給水管10における二重管部28に入る手前側の部分とが密着状に並列配管されることにより、第1の補助熱交換部57が構成されている。この第1補助熱交換部57は、凝縮器25から出た液冷媒とすすぎ水の原水との間で熱交換させることによって、原水を予熱するように機能する。
また、上記の第1補助熱交換部57を構成する部分の下流側の冷媒配管21aと、蒸発器27の出口側の冷媒配管21aとが同じく密着状に並列配管されることで、第2の補助熱交換部58が構成されている。この第2補助熱交換部58は、蒸発器27を経た低温冷媒を凝縮器25から出た高温液冷媒で加熱することにより、特に運転後半において圧縮機24側への液戻り現象が起きるのを抑制し、併せて熱利用効率を高めるように機能する。

上記の第2補助熱交換部58を構成する部分と、膨張弁26との間における冷媒配管21aにはレシーバ59が介設されている。このレシーバ59は、例えば冷媒を過充填したときや、内部のバランスが崩れて液冷媒が過剰となった場合にそれを溜め、凝縮器25に液冷媒が滞留するのを防止するように機能する。
レシーバ59と膨張弁26との間には冷媒電磁弁60が介設されている。この冷媒電磁弁60は、運転停止時に膨張弁26から高圧ガスが低圧側に漏れることを防いで高圧力を維持するように機能する。

またこの実施形態では、図8,9に示すような制御回路を備えている。同図において、SWは給湯開始用の押しボタンスイッチ、CMはヒートポンプ21の圧縮機24である。SVは冷媒電磁弁60、Mは攪拌具36の駆動モータ37、Sは排水弁40のソレノイド46である。Th1は、圧縮機24の高圧側吐出口に設けられた保護用のサーモスタット、Th2は、圧縮機24内に設けられた同じく保護用のサーモスタットである。OCRは、圧縮機24の運転電流が過電流となったときに開放する過負荷継電器、PdSWは、圧縮機24の高圧側の圧力が異常上昇した際に開放する圧力スイッチである。またFMは、温水生成装置20のケーシング22に装備された蒸気抜き用のファン62の駆動モータである。
ここで特徴的なところは、蒸気抜き用のファン62の駆動モータFMは、圧縮機24と同期して運転されるということである。ただし、詳しくは後記する初期給湯時には、上記の駆動モータFMは駆動されないようになっている。

本実施形態は上記のような構造であって、続いてその作動を説明する。まず説明の便宜上、食器洗浄機1の洗浄タンク6と貯湯タンク8とが満水であって、洗浄可能な状態にある場合からの作動について図10のタイミングチャートを参照して説明する。
初めに洗浄すべき食器をラックに収めて洗浄室2内に収容する(ラック作業)。ラック作業が完了すると洗浄サイクルが開始され、洗浄タンク6内の洗浄水が洗浄ポンプ7で汲み上げられて洗浄ノズル3から噴出されるといった洗浄作業が数十秒間にわたって行われる。5秒程度の停止時間(水切り時間)があったのち、引き続いてすすぎサイクルが開始され、貯湯タンク8内の温水がすすぎポンプ11で汲み上げられてすすぎノズル4から噴出されるといったすすぎ作業が7秒程度行われる。そののち5秒程度の停止時間(同じく水切り時間)が設定され、それにより1回の洗浄工程が完了する。

上記において、すすぎサイクルが開始されると、貯湯タンク8内に備えられたフロートスイッチがオフとなることで給湯弁9が開弁されるとともに、圧縮機24がオンしてヒートポンプ21が稼働し始める。同時に冷媒電磁弁60も開弁される。また、排湯回収タンク30に設けられたソレノイド46が励磁されて常開式の排水弁40が閉弁されるとともに、攪拌具36が回転駆動される。すすぎサイクルの開始後に洗浄タンク6からオーバーフローしてくる排湯は、少し遅れて排湯回収タンク30に流入し、実際に蒸発器27が吸熱を始めるのは数秒後となる。

さて排湯回収タンク30では、食器洗浄機1の洗浄タンク6からオーバーフローした排湯が少しずつ(数十秒をかけて)取り込まれる。排湯の取り込みの最中からヒートポンプ21はフル運転して蒸発器27に液冷媒を供給し、攪拌具36により排湯が攪拌されて熱交換が促進されつつ吸熱を始める。実際に吸熱に掛けることのできる時間は数十秒であるため、膨張弁26は比較的大きな流量(冷凍能力)のものが使用され、立上りからすぐに多くの冷媒が供給される。
その吸熱の最中に、まず洗浄タンク6からのオーバーフローが終わり、排湯回収タンク30が満水となる。吸熱はさらに継続されるが、蒸発器27に冷媒が十分に行き届くと、感温筒26aで検知される温度が低下することで膨張弁26が閉じ始める。しかしながら、膨張弁26の流量制御のタイミングがどうしても遅れるので少し液戻りぎみになる。そのため、第2補助熱交換部58で加熱されることで液戻りの抑制が図られ、それと併せて熱利用効率の向上が図られる。

この間、給水管10に送給されたすすぎ水の原水は、第1補助熱交換部57で予熱されたのち、二重管部28において冷媒と熱交換されて昇温され、温水となって給湯弁9を介して食器洗浄機1の貯湯タンク8に次第に供給される。貯湯タンク8に所定量温水が溜まってフロートスイッチがオンすると、圧縮機24がオフとなるとともに、冷媒電磁弁60が閉弁してヒートポンプ21の運転が停止される。また排湯回収タンク30の排水弁40が開弁されるとともに、攪拌具36が停止される。これにより、排湯回収タンク30内の排湯が排出されるが、排湯は慣性力により渦流となって排出されるので、例えば排湯中に食材の細片等の異物が混じっていたとしても、渦流とともにすべて排出され、タンク30内が汚れるおそれがない。また上記のフロートスイッチがオンすることに伴って分流弁54が10〜15秒間開弁され、二重管部28内に残った温水が散水ホース55側に分流される。その温水は、排湯回収タンク30の散水ノズル48から蒸発器27に向けて散水され、蒸発器27の表面が洗浄される。そののち、排湯回収タンク30の排湯が完全に排出され、食器洗浄機1がすすぎ可能な状態とされる。
以上のようにして、洗浄作業と温水の生成とが繰り返し行われる。

また上記の作業の際、図10のタイミングチャートに示されるように、温水生成装置20のケーシング22に設けられた蒸気抜き用のファン62は、ヒートポンプ21の圧縮機24が運転されている間に限って駆動され、圧縮機24が停止するとファン62も停止される。ファン62が回転すると、排湯回収タンク30内に排湯が供給されることに伴って発生した蒸気が、外部に引かれて排出される。その際、ケーシング22内に外気が導入されて圧縮機24にも当たるが、圧縮機24は運転されていて多量の熱が発生するため、圧縮機24の温度低下は招かない。
そして、そのような熱が得られない圧縮機24の停止中には、ファン62が止まることでケーシング22内に外気が導入されないので、圧縮機24が冷やされるといったことが避けられる。なお、この場合は蒸気抜きもされないことになるが、図10のタイミングチャートから明かなように食器洗浄機1からの排湯の供給は終了しており、貯留された排湯も熱回収されて低温となっているために蒸気はほとんど発生せず、蒸気抜きが行われなくてもさしたる不都合はない。
すなわち、圧縮機24の停止中にその温度が低下することが避けられ、次にヒートポンプ21が稼働される場合にその性能が十分に発揮される。

なお、食器洗浄機1は汚れを扱うものであるため、毎日業務終了時には洗浄タンク6を全部排水するようにしている。したがって毎朝業務を開始する際には、温水を新たに洗浄タンク6に供給する必要がある。この給湯を初期給湯と称しており、以下これについて図11のタイミングチャートを参照して説明する。
この初期給湯では、容量の大きい洗浄タンク6に温水を貯めねばならず、また一度に大容量の温水を供給することが難しいことから、基本的には以下のような手順で給湯が行われる。それは、温水生成装置20で生成された温水が貯湯タンク8に一旦取り込まれ、貯湯タンク8内のフロートスイッチがオンにしたところで、給湯弁9が閉弁されてすすぎサイクルが行われ、すすぎポンプ11が温水を汲み上げてすすぎノズル4から噴射させて洗浄タンク6に貯められる。この給湯のサイクルが、洗浄タンク6内に設けられた図示しない水位センサが検知するまで継続される。その後、上記の給湯サイクルが予め設定された回数だけ実行されて、初期給湯が完了する。

この初期給湯における温水も同様にヒートポンプ21を運転することで生成されるが、初期給湯時では洗浄タンク6からオーバーフローされる排湯、すなわち熱源が無いため、そのままでは低圧側が極端に低圧となった運転か、異常運転(真空運転あるいは液バック運転)を行ってしまう。低圧側の圧力が小さいと、圧縮機24自体の仕事量が小さくなり発熱量も小さくなるので、満足に温水を生成することが難しく、低圧側の圧力はある程度の値を維持する必要がある。そのため初期給湯時には、圧縮機24に付設された容量調整弁52の作用により、高圧側の冷媒ガスを低圧側にバイパスさせて低圧側を昇圧するようにしている。これにより、圧縮機24の仕事量が増大でき、結果、良好な温水生成能力が得られる。

温水の生成に話を戻すと、すすぎサイクルが行われるごとにヒートポンプ21により温水が生成される。通常そのためには、ヒートポンプ21の運転と停止とに対応して圧縮機24を断続運転させることになるが、短周期での運転と停止とを嫌う圧縮機24に対して、頻繁な断続運転が予測されるにも拘らずそのままにしておくのは、品質、信頼性の上から問題がある。
