本発明は、自動車等の車両のステアリングインプットシャフト又はステアリングコラムシャフトを軸受ブッシュを介して回転自在に支持するステアリングシャフト支持体に、当該軸受ブッシュを固定するための方法及びその方法に用いるための軸受ブッシュに関する。

【発明が解決しようとする課題】
自動車のステアリング装置は、ステアリングホイールと、このステアリングホイールの回転をラック・ピニオンギア機構に伝達するステアリングバルブ機構とを具備しており、このステアリングバルブ機構は、パワーステアリングのために、通常、中空のステアリングインプットシャフトと、このステアリングインプットシャフト内に装着されたトージョンバーとを具備しており、トージョンバーは、その一端では、ステアリングインプットシャフトに固着されており、その他端では、ラック・ピニオンギア機構のピニオンギアが一体形成されたステアリングシャフト支持体に固着されており、ステアリングインプットシャフトは、その一端では、ステアリングホイールに連結されており、その他端では、ステアリングシャフト支持体に回転自在に支持されている。

ステアリングインプットシャフトをステアリングシャフト支持体に円滑回転自在となるように支持するためには、一般に、転がり軸受又は滑り軸受が用いられ、この滑り軸受として軸受ブッシュを用いる場合には、当該軸受ブッシュは、通常、ステアリングシャフト支持体の孔に固定される。

ところで、ステアリングシャフト支持体の孔への軸受ブッシュの固定を圧入によって行なう場合には、ステアリングシャフト支持体の孔の寸法誤差(公差)と軸受ブッシュの厚みの寸法誤差等との累積により、圧入後、軸受ブッシュの内径が大きくばらつくこととなり、高い内径寸法精度をもって軸受ブッシュを孔に固定することが困難となる場合があり、したがって、高い内径寸法精度が要求される際には、高精度をもって形成されたステアリングシャフト支持体と軸受ブッシュとを必要とし、極めて高価格となる。

更に、ステアリングシャフト支持体の孔への軸受ブッシュの圧入による固定では、上記の寸法誤差の累積に基づくステアリングシャフト支持体の外面の膨らみ現象により、その外径寸法にも影響を与えることになり、外形に対しても高い寸法精度が要求されるステアリングシャフト支持体には、圧入による固定方法は必ずしも最適なものではなく、これに対処すべく、ステアリングシャフト支持体の肉厚(壁厚)を厚くするか、その形成材料に硬質のものを使用して、ステアリングシャフト支持体の外面の膨らみ現象を確実に回避しようとすると、ステアリングシャフト支持体自体が大きくなって限られた空間内に配置することが困難となると共に、上記と同様にステアリングシャフト支持体の価格上昇をもたらす虞がある。

一方、圧入による固定方法での上記の不都合を解消するために、高精度をもってステアリングシャフト支持体の孔及び軸受ブッシュを形成すると、前述のとおり高価となる上に、逆に、十分な固定力をもってステアリングシャフト支持体の孔に軸受ブッシュを固定することが困難となり、場合により、使用中に軸受ブッシュがステアリングインプットシャフトの回転と共に回転したり、ステアリングシャフト支持体の孔から脱落する虞があり、特に、圧入を容易にするために、ステアリングシャフト支持体の孔を規定する円筒状内壁面を高精度に加えて極めて滑らかに形成すると、この回転や脱落の虞が更に増大する虞がある。

以上の問題は、ステアリングホイールとステアリングシャフト支持体との間に介在されていると共に、一端がステアリングホイールに連結されたステアリングコラムシャフトの他端を、軸受ブッシュを介して円滑回転自在となるように支持するステアリングシャフト支持体においても、同様に生じるのである。

本発明は、前記諸点に鑑みてなされたものであって、その目的とするところは、ステアリングシャフト支持体の孔の寸法誤差にそれほど影響されず、しかも、軸受ブッシュの厚みの寸法誤差を補正でき、而して、高い内径寸法精度をもって軸受ブッシュをステアリングシャフト支持体の孔に固定することができる方法を提供することにある。

本発明の他の目的とするところは、ステアリングシャフト支持体の外面の膨らみ現象を生じさせることがなく、その結果、軸受ブッシュの固定後もステアリングシャフト支持体の外径寸法をそのまま維持できると共に、薄肉のステアリングシャフト支持体を使用できる軸受ブッシュを孔に固定する方法を提供することにある。

本発明の更に他の目的とするところは、ステアリングシャフト支持体の孔及び軸受ブッシュ自体を精度よく形成しなくても、使用中に回転及び脱落を生じさせないようにステアリングシャフト支持体の孔に軸受ブッシュをしっかりと固定できると共に、ステアリングシャフト支持体の孔を規定する内壁面を粗削りで形成する方がよりしっかりとステアリングシャフト支持体の孔に軸受ブッシュを固定できる方法を提供することにある。

【課題を解決するための手段】
本発明の第一の態様のステアリングシャフト支持体内に軸受ブッシュを嵌着する方法は、軸受ブッシュ嵌着用の筒状内壁面によって規定される軸受ブッシュ嵌着孔と、この軸受ブッシュ嵌着孔に軸方向に隣接して配されている孔とを具備しており、軸受ブッシュ嵌着用の筒状内壁面と孔を規定する円筒内壁面との間には、軸受ブッシュ嵌着用の筒状内壁面から径方向であって内方に伸びて円筒内壁面で終端する環状面が介在してなるステアリングシャフト支持体を準備すると共に、アップセット後の軸受ブッシュの内径を規定する径をもった円筒外面と、この円筒外面に軸方向に隣接して配されている筒状外面とを具備しており、円筒外面と筒状外面との間には、円筒外面から径方向であって外方に伸びて筒状外面で終端する環状面が介在してなる芯金を準備する工程と、この芯金の円筒外面の一部をステアリングシャフト支持体の孔に、芯金の筒状外面をステアリングシャフト支持体の軸受ブッシュ嵌着孔に夫々配して、円筒外面の残部並びにステアリングシャフト支持体及び芯金の夫々の環状面によって軸受ブッシュをアップセットして軸受ブッシュ嵌着用の筒状内壁面に軸受ブッシュを固定する工程とを具備している。

本発明の第二の態様の方法は、上記方法において、軸受ブッシュ嵌着用の筒状内壁面及び芯金の円筒外面の残部並びにステアリングシャフト支持体及び芯金の夫々の環状面によって形成される環状空間の容積を、当該容積が軸受ブッシュの体積の近傍になるまで、徐々に減少させてアップセットを行い、これによりステアリングシャフト支持体内に軸受ブッシュを固定する。

本発明の第三の態様の方法は、上記方法において、環状空間の容積が軸受ブッシュの体積の近傍になる際における芯金に加えるべきアップセット圧力を予め求め、このアップセット圧力への到達によりアップセットを完了する。

第二及び第三の態様の方法において、「近傍」とは、環状空間の容積と軸受ブッシュの体積とが限りなく等しい場合を含むが、実際的には、好ましい例では軸受ブッシュの体積が環状空間の容積の99.9%以下の程度であるが、本発明は、これに限定されず、アップセットにより軸受ブッシュが塑性流動されて、実質的に環状空間に密に軸受ブッシュが配されると共に、ステアリングシャフト支持体の外面の膨らみを生じさせないか又はそれを許容できる程度を言う。

上記本発明の方法において、孔は、本発明の第四の態様の方法のように、アップセット後の軸受ブッシュの内径と実質的に等しい径又は当該径よりも若干大きな径を有していてもよく、また、本発明の第五の態様の方法のように、軸受ブッシュ嵌着用の筒状内壁面及び芯金の筒状外面は、夫々円筒面であって、芯金の筒状外面は、軸受ブッシュ嵌着孔の径に実質的に等しい径を有していてもよい。

更に、上記本発明の方法において、孔を規定する円筒内壁面は、本発明の第六の態様の方法では、ステアリングシャフト支持体自体によって形成されており、本発明の第七の態様の方法では、軸受ブッシュ嵌着孔に装着されたワッシャ等の環状体の内周面である。

上記本発明の方法において、第十の態様の方法では、芯金は、中実体又は中空体からなる。本発明ではこのように中実体又は中空体の芯金を用いることができ、特に、中空体の芯金を用いることにより、ステアリングシャフト支持体の軸受ブッシュ嵌着孔の中心に他の部材が配されていても、何等問題なく軸受ブッシュをステアリングシャフト支持体に固定することができる。

本発明の方法において、アップセットされる軸受ブッシュは、円筒状のブッシュ、好ましくは本発明の第十一の態様の方法のように、巻きブッシュであり、この巻きブッシュは、本発明の第十一の態様の方法のように、鋼板製裏金と、この裏金に焼結された多孔質金属焼結層と、この金属焼結層に充填被覆された合成樹脂層との少なくとも三層構造を具備しているのが更に好ましい。

アップセットは、1トンから10トン、好ましくは、2トンから7トン程度の荷重を加えて行うが、これに必ずしも限定されないのであって、軸受ブッシュ及びステアリングシャフト支持体の材質等によって適宜決定するとよい。

【発明の実施の形態】
次に本発明及びその実施の形態を、図に示す好ましい例に基づいて更に詳細に説明する。なお、本発明はこれら実施例に何等限定されないのである。

ステアリングシャフト支持体内に軸受ブッシュを嵌着する本例の方法においては、まず、図3に示すような、軸受ブッシュ嵌着用の筒状内壁面1によって規定される軸受ブッシュ嵌着孔2と、軸受ブッシュ嵌着孔2に軸方向に隣接して且つ軸受ブッシュ嵌着孔2と同心に配されていると共に、軸受ブッシュ嵌着孔2の径3よりも小径であって、アップセット後の軸受ブッシュ4(図8及び図9参照)の内径5と実質的に等しい径6をもった孔7とを具備しており、軸受ブッシュ嵌着孔2の筒状内壁面1と孔7を規定する円筒内壁面9との間には、軸受ブッシュ嵌着用の筒状内壁面1から径方向であって内方に伸びて円筒内壁面9で終端する環状面10が介在してなるステアリングシャフト支持体11を準備する。

ステアリングシャフト支持体11は、円筒部12と、円筒部12に一体的に形成されて、外面に歯を有したピニオンギア部13と、ピニオンギア部13に一体的に形成された取付部14とを具備しており、円筒部12には、前記の軸受ブッシュ嵌着孔2と、軸受ブッシュ嵌着孔2に軸方向の上方に隣接して且つ軸受ブッシュ嵌着孔2と同心に配されていると共に、軸受ブッシュ嵌着孔2の径3よりも大径な孔15と、孔7に軸方向の下方に隣接して且つ軸受ブッシュ嵌着孔2と同心に配されていると共に、孔7の径6よりも小径な有底孔16とが形成されており、円筒内壁面9と有底孔16の円筒内壁面8との間には、円筒内壁面9から径方向であって内方に伸びて円筒内壁面8で終端する環状面16aが介在しており、軸受ブッシュ嵌着孔2及び孔15は円柱状であり、したがって、筒状内壁面1及び孔15を規定する内壁面15aは円筒面となっており、ピニオンギア部13は、ラック・ピニオンギア機構のピニオンギアを構成するようになっている。

本例の方法により軸受ブッシュ4が軸受ブッシュ嵌着孔2に嵌着されたステアリングシャフト支持体11(図8及び図9参照)は、図1及び図2に示すように、ステアリング装置のステアリングバルブ機構17に用いられる。図1及び図2に示すステアリング装置において、ステアリングホイール(図示せず)の回転をラック・ピニオンギア機構に伝達するステアリングバルブ機構17は、パワーステアリングのために、通常、中空のステアリングインプットシャフト18と、ステアリングインプットシャフト18内に装着されたトージョンバー19とを具備しており、トージョンバー19は、その一端19aでは、ステアリングインプットシャフト18にピン20を介して固着されており、その他端19bでは、ステアリングシャフト支持体11に嵌入、固着されており、ステアリングインプットシャフト18は、その一端では、ステアリングホイールに連結されており、その他端18bでは、ステアリングシャフト支持体11に軸受ブッシュ4を介して回転自在に支持されている。ラック・ピニオンギア機構及びパワーステアリングのためのその他の構成は、公知であるので詳細な説明を省く。

ステアリングシャフト支持体11の筒状内壁面1に嵌着される軸受ブッシュ4は、図4から図6に示すように、鋼板からなる鋼裏金21と、鋼裏金21に焼結された多孔質金属焼結層22と、多孔質金属焼結層22に充填被覆された合成樹脂層23の三層構造の短冊状の板材24を、合成樹脂層23を内側にして円筒状に巻いて形成した巻きブッシュである。なお、本発明方法の実施に際しては、このような巻きブッシュに限定されないのは勿論であって、例えば円筒状のブッシュであってもよい。

ステアリングシャフト支持体11の準備に加えて、図7に示すような芯金31を準備する。芯金31は、アップセット後の軸受ブッシュ4の内径5を規定する径32をもった円筒外面33と、円筒外面33に軸方向の上方に隣接して且つ円筒外面33と同心に配されていると共に、円筒外面33の径よりも大きく、軸受ブッシュ嵌着孔2の径3に実質的に等しい径34をもった筒状外面35と、円筒外面33に軸方向の下方に隣接して且つ円筒外面33と同心に配されていると共に、円筒外面33の径よりも小さく、有底孔16の径に実質的に等しい又はそれよりも微小に小さい径をもった筒状外面36とを具備している。

芯金31において、円筒外面33と筒状外面35との間には、円筒外面33から径方向であって外方に伸びて筒状外面35で終端する環状面39が介在しており、円筒外面33と筒状外面36との間には、円筒外面33から径方向であって内方に伸びて筒状外面36で終端する環状面40が介在している。

本例の芯金31は、円柱部41と、円柱部41より大径の円柱部42と、円柱部41より小径の円柱部43とが一体形成されてなる中実体からなり、したがって、芯金31では、円柱部41に円筒外面33が、円柱部42に筒状外面35が、そして円柱部43に筒状外面36が夫々形成されており、筒状外面35及び36は円筒面となっている。本例の芯金31において、円柱部41の孔7への挿入側の端部及び円柱部43の孔16への挿入側の端部には、テーパ付けされた挿入案内面45及び46が夫々形成されている。

以上のステアリングシャフト支持体11と芯金31とを準備し、次に、図7に示すように更に準備された位置決めプレッシャーパッド51の孔52にステアリングシャフト支持体11の取付部14を嵌挿してステアリングシャフト支持体11を支持する一方、同じく別に準備された円筒状の案内ジグ53の円筒部54をステアリングシャフト支持体11の孔15に嵌挿する。案内ジグ53の円筒部54は、その内径が軸受ブッシュ嵌着孔2の径3に実質的に等しくなるように形成されている。55は、ノックアウトピンである。なお、本発明ではこのような案内ジグ53を必ずしも設けなくてもよい。

次に、芯金31の円柱部41の円筒外面33に軸受ブッシュ4を挿入案内面45を利用して装着して、次に、図7に示すように、芯金31を案内ジグ53内に挿入して、芯金31をステアリングシャフト支持体11に対して位置決めし、更に、芯金31にA方向の荷重を加えて、芯金31を位置決めプレッシャーパッド51に向かって移動させる。

このアップセットにおいては、筒状内壁面1及び円筒外面33の残部並びに環状面10及び39によって形成される環状空間61の容積を、当該容積61が軸受ブッシュ4の体積の近傍になるまで徐々に減少させて行うのであるが、環状空間61の容積減少により、軸受ブッシュ4に軸方向の圧縮力を加えて、軸受ブッシュ4の軸方向の長さを減少させる一方、この軸方向の長さの減少に基づいて軸受ブッシュ4を径方向に若干塑性流動させて、筒状内壁面1に圧接させる。

なお、環状空間61の容積が軸受ブッシュ4の体積の近傍になる際における芯金31に加えるべきアップセット圧力を予め求め、このアップセット圧力への到達によりアップセットを完了するとよい。また、このアップセットの完了は、環状面40が環状面16aに当接する前になされるようにする。

以上の方法によれば、芯金31により軸受ブッシュ4をアップセットして筒状内壁面1に固定するため、軸受ブッシュ嵌着孔2の径3の寸法誤差にそれほど影響されず、しかも、軸受ブッシュ4の厚みの寸法誤差を補正でき、而して、高い内径寸法精度をもって軸受ブッシュ4を軸受ブッシュ嵌着孔2において筒状内壁面1に固定でき、而して、図1及び図9に示すような軸受ブッシュ4を具備したステアリングシャフト支持体11を得ることができる。

また以上の方法によれば、軸受ブッシュ4に軸方向の圧縮力を加えて、軸受ブッシュ4の軸方向の長さを減少させる一方、この軸方向の長さの減少に基づいて軸受ブッシュ4を径方向に若干塑性流動させるだけであるため、ステアリングシャフト支持体11の円筒部12の外面の膨らみ現象を生じさせることがなく、その結果、固定後もステアリングシャフト支持体11の円筒部12の外径寸法をそのまま維持できると共に、薄肉の円筒部12を使用できる。

更に上記の方法によれば、軸受ブッシュ4を径方向に若干塑性流動させ、これにより、軸受ブッシュ4を軸受ブッシュ嵌着孔2において筒状内壁面1に固定するため、筒状内壁面1を粗削りで形成してもよく、しかも、このように筒状内壁面1を粗削りで形成する方がよりしっかりと当該筒状内壁面1に軸受ブッシュ4を固定できる。

また以上の例では、芯金31として中実体を用いたが、これに代えて、図11に示すように、中空体81から芯金31を形成してもよく、図11に示す芯金31は、アップセット後の軸受ブッシュ4の内径5を規定する径32をもった円筒外面33と、円筒外面33に軸方向の上方に隣接して且つ円筒外面33と同心に配されていると共に、円筒外面33の径よりも大きく、軸受ブッシュ嵌着孔2の径3に実質的に等しい径34をもった筒状外面35と、円筒外面33に軸方向の下方に隣接して且つ円筒外面33と同心に配されていると共に、円筒外面33の径よりも小さく、有底孔16の径に実質的に等しい又はそれよりも微小に小さい径をもった筒状外面36とを具備しており、円筒外面33と筒状外面35との間には、円筒外面33から径方向であって外方に伸びて筒状外面35で終端する環状面39が介在しており、円筒外面33と筒状外面36との間には、円筒外面33から径方向であって内方に伸びて筒状外面36で終端する環状面40が介在している。

以上の製造方法は、ステアリングホイールとステアリングシャフト支持体との間に介在されたステアリングコラムシャフトを円滑回転自在となるように支持するステアリングシャフト支持体に軸受ブッシュを固定する場合にも、同様にして適用できる。

【発明の効果】
本発明によれば、ステアリングシャフト支持体の孔の寸法誤差にそれほど影響されず、しかも、軸受ブッシュの厚みの寸法誤差を補正でき、而して、高い内径寸法精度をもって軸受ブッシュを筒状内壁面に固定することができ、しかも、ステアリングシャフト支持体の外面の膨らみ現象を生じさせることがなく、その結果、固定後もステアリングシャフト支持体の外径寸法をそのまま維持できると共に、薄肉のステアリングシャフト支持体を使用でき、加えて、軸受ブッシュ嵌着用の筒状内壁面及び軸受ブッシュ自体を精度よく形成しなくても、使用中に回転及び脱落を生じさせないようにステアリングシャフト支持体の筒状内壁面に軸受ブッシュをしっかりと固定できると共に、軸受ブッシュ嵌着用の筒状内壁面を粗削りで形成する方がよりしっかりとステアリングシャフト支持体の筒状内壁面に軸受ブッシュを固定できる。
