この発明は、圧力制御室内に導入された流体圧力に基づいて針弁がリフトすることにより噴孔から燃料を噴射するインジェクタに関する。

【従来の技術】
従来、例えば、エンジンの燃料噴射制御に関して、噴射圧力の高圧化を図り、且つ燃料の噴射タイミング及び噴射量等の噴射条件をエンジンの運転状態に応じて最適に制御するシステムとして、コモンレール式燃料噴射システムが知られている。コモンレール式燃料噴射システムは、燃料サプライポンプによって所定圧力に加圧された燃料噴射制御用の作動流体をコモンレール内に蓄圧状態に貯留し、作動流体圧力を利用して各気筒にそれぞれ配置されたインジェクタを作動させて、インジェクタから対応する燃焼室内に燃料を噴射するシステムである。燃料が各インジェクタからエンジンの運転状態に対して最適な噴射条件で噴射されるように、コントローラが各インジェクタに設けられた制御弁を制御している。

作動流体として燃料をコモンレールに貯留するコモンレール式燃料噴射システムでは、コモンレールから燃料供給管を通じて各インジェクタの先端に至る燃料流路内には、常時、噴射圧力相当の燃料圧、即ち、コモンレール圧力が作用しており、各インジェクタに備わるアクチュエータによって制御弁としての開閉弁を開閉駆動して燃料供給管を通じて供給される燃料を通過又は遮断し、開弁時に、燃料をコモンレール圧力相当の噴射圧力でインジェクタの先端に形成された噴孔から噴射している。コントローラは、加圧燃料が各インジェクタにおいてエンジンの運転状態に対して最適な噴射条件で噴射されるように、コモンレールの圧力と各インジェクタのアクチュエータとを制御する。また、作動流体としてエンジンオイルをコモンレールに貯留し、コモンレールからインジェクタの圧力室に供給したオイル圧力でインジェクタ内の増圧室内に供給されている燃料を所定の圧力まで増圧する型式のコモンレール式燃料噴射システムも提案されている。

燃料を作動流体とする従来のコモンレール燃料噴射システムの概略が、図7に示されている。燃料タンク7の燃料は、フィードポンプ6によって吸い上げられて燃料サプライポンプ1に送られる。燃料サプライポンプ1は、例えばエンジンによって駆動されるプランジャ式の可変容量式高圧ポンプであり、燃料を燃料吐出路14を通じてコモンレール2に圧送する。圧送された燃料は蓄圧状態にコモンレール2に貯留され、コモンレール2から燃料供給管23を通じてインジェクタ3に供給される。インジェクタ3は、一つしか図示されていないが、4気筒や6気筒のようにエンジンの型式に応じて気筒毎に設けられており、コモンレール2から供給された燃料を各対応する燃焼室内に噴射する。燃料サプライポンプ1は、図示の例では単一のプランジャ11が示されているが、エンジンの型式に応じて複数のプランジャを有するロータリ型又は列型のポンプとしてよい。

燃料サプライポンプ1は、エンジンの出力によって駆動されるポンプ駆動カム10と、ポンプ駆動カム10に当接して往復動するプランジャ11とを備えており、プランジャ11の頂面がポンプ室12の壁面の一部を形成している。フィードポンプ6が送り出した燃料は燃料通路13を通じてポンプ室12に流入する。燃料サプライポンプ1による燃料圧送量は、ポンプ室12と燃料通路13との間に配設されているインレットバルブ15の開閉を制御するプリストローク制御(詳細は後述)により変更できる。ポンプ室12の吐出側、即ち、ポンプ室12とコモンレール2との間を繋ぐ燃料吐出路14には逆止弁17が設けられている。

コモンレール2には、コモンレール圧力がシステム異常等に起因して異常上昇するのを防ぐため、所定の設定圧力よりも高くなると開弁してコモンレール2内の燃料を排出路21を通じて燃料タンク7へ放出してコモンレール圧力を低下させる常閉型のリリーフ弁20が備えられている。また、コモンレール2に設けられた圧力センサ22が検出したコモンレール圧力Prは、エンジンの電子制御モジュール(ECM)であるコントローラ8に入力される。

インジェクタ3は、図示が省略されたシリンダヘッド等のベースに設けられた穴部にシール部材によって密封状態に取付けられる。インジェクタ3はインジェクタ本体内を往復動可能な針弁31と、針弁31がリフトしたときに開口して燃料を燃焼室(図示せず)に噴射する噴孔32を備えている。針弁31の頂面33は、燃料供給管23からの燃料圧が供給される圧力制御室30の壁面の一部を形成している。燃料供給管23に接続する燃料通路34は、針弁31の周囲に形成された燃料溜まり35に連通している。燃料溜まり35に臨む針弁31の第1テーパ面36には燃料圧力が作用して、針弁31にリフト力を与える。一方、針弁31には、圧力制御室30内の燃料圧力に基づく押し下げ力と、リターンスプリング59の戻し力とが作用する。リフト力、押し下げ力及び戻し力のバランスによって針弁31のリフトが制御される。

コモンレール2内の高圧燃料は、燃料流路の一部を構成する燃料供給管23、燃料供給管23から分岐した供給路38を通じて圧力制御室30に供給され、圧力制御室30内の燃料は排出路40を通じて排出される。供給路38及び排出路40には、それぞれ、オリフィス39,41が設けられており、排出路40には、排出路40を燃料戻し管46に開放するための開閉弁44が設けられている。

排出路40に設けられている開閉弁44をコントローラ8からの制御電流の供給を受けて作動する電磁ソレノイド45の制御によって開弁させると、オリフィス39は、オリフィス41よりも有効通路断面積が狭く、燃料の流れをより強く制限するので、圧力制御室30内の燃料圧が低下する。針弁31を持ち上げるリフト力が、圧力制御室30内の燃料圧に基づく押下げ力及びリターンスプリング59のばね力との合力を上回ると、針弁31がリフトする。針弁31がリフトすると噴孔32が開口するので、コモンレール2から燃料供給管23及び燃料通路34を通じてインジェクタ3に導かれた燃料は、針弁31の周囲の通路を通じてノズルの先端に形成された噴孔32から燃焼室(図示せず)内へと噴射される。開閉弁44を閉じて圧力制御室30内の燃料圧を回復させると、針弁31の先端に形成された第2テーパ面37がインジェクタ本体のテーパ状弁シートと着座して針弁31が閉弁して、噴孔32が閉じられる。圧力制御室30から排出路40を通じて流出し燃焼室内への噴射に費やされなかった燃料は、燃料戻り管46を経て燃料タンク7に回収される。

コントローラ8には、エンジン回転数Neを検出するエンジン回転数センサ、アクセルペダルの踏込み量Acを検出するためのアクセル踏込み量センサ等の検出手段としての各種センサ9からの検出信号が入力される。コントローラ8には、コモンレール圧力センサ22が検出したコモンレール圧力Prが入力される。その他、コントローラ8への入力信号としては、冷却水温センサ、エンジン気筒判別センサ、上死点検出センサ、大気温度センサ、大気圧センサ、吸気管内圧力センサ等のエンジンの運転状態を検出するための各種センサからの信号がある。

コントローラ8は、上記各センサ9からの検出信号と予め求められている噴射特性マップとに基づいて設定された目標噴射条件に従ってコマンドパルス信号を出力し、コマンドパルス信号に対応して、開閉弁44を開閉して針弁31をリフト制御するための駆動電流を電磁ソレノイド45に供給する。目標噴射条件は、例えば、エンジン出力がエンジンの運転状態に即した最適出力になるような、目標コモンレール圧力、目標燃料噴射時期(噴射開始時期と噴射期間)及び目標噴射量である。燃料噴射量は噴射圧力と燃料噴射期間、即ち、コモンレール圧力と針弁31のリフト(リフト量、リフト期間)で定まるので、燃料噴射時期及び燃料噴射量は、結局、インレットバルブ15を制御することによる燃料サプライポンプ1のコモンレール2への燃料圧送量と、コントローラ8が出力する前記コマンドパルス信号のパルス時期及びパルス幅によって決定される。

基本燃料噴射量Qtやコモンレール圧力Prは、エンジンの運転状態、即ち、エンジン回転数Ne及びアクセルペダル踏込み量Acを変数とした基本特性マップとして予め与えられている。また、インジェクタ3の燃料噴射量とコントローラ8が出力するコマンドパルス信号のパルス幅との関係が、コモンレール圧力Pr(コモンレール2内の燃料圧力)をパラメータとしたマップによって定められている。燃料噴射は、コマンドパルス信号がオン又はオフとなる時刻に対して時間遅れを伴って開始又は停止されるので、コマンドパルスがオン又はオフとなる時期を制御することによって燃料噴射時期及び期間を制御することが可能である。コントローラ8は各気筒に対応して配置されているインジェクタ3毎に燃料噴射制御を行う。

インジェクタ3からの燃料噴射の圧力はコモンレール2に貯留されている燃料の圧力に略等しいので、コモンレール圧力Prを制御することで噴射圧力が制御される。一方、インジェクタ3からの燃料噴射によってコモンレール2内の燃料が消費されると、コモンレール圧力Prが低下する。コントローラ8は、燃料サプライポンプ1の燃料圧送量を制御することにより、エンジンの運転状態が一定であればその状態に対応した一定圧力を保持するように、又はエンジンの運転状態が変更されれば、その変更に対応してエンジンの運転状態に最適となるようにコモンレール圧力Prを増圧又は減圧制御する。詳細には、コモンレール圧力の制御は、エンジンの運転状態に応じて決定された目標燃料噴射量とエンジン回転数とに応じて目標コモンレール圧力を決定し、圧力センサ22によって検出された実際のコモンレール圧力が目標コモンレール圧力に一致するように、燃料サプライポンプ1の燃料圧送量をフィードバック制御することによって行われる。

図7に示すコモンレール式燃料噴射システムでは、燃料サプライポンプ1の圧送量を制御する方法の一つとして、プリストローク制御が知られている。プリストローク制御は、プランジャ11がリフト行程にあるときに、燃料通路13に配置したインレットバルブ15を開弁させることによってその開弁期間ではポンプ室12内の燃料を燃料通路13を通じて戻し、インレットバルブ15を閉弁させた期間ではポンプ室12内の燃料を吐出側に圧送することによって、圧送量を制御する方式である。コントローラ8が電磁ソレノイド16の励磁時期を制御してインレットバルブ15の弁開閉時期を制御し、インレットバルブ15の閉弁時期からプランジャ11の上死点到達時点までの燃料圧送期間を制御することで燃料サプライポンプ1の圧送量が制御され、その結果、コモンレール圧力Pr、即ち、噴射圧力が制御される。燃料通路13での燃料圧(フィード圧)は、リリーフ弁18により上限が制限されているので、フィードポンプ6が送る余剰の燃料はリリーフ弁18及び戻し管19を通じて燃料タンク7に戻される。

コモンレール式燃料噴射システムに適用され且つ圧力制御室を備えた電子制御式のインジェクタの一例が、特開昭61−244864号公報に開示されている。燃料の供給管路から圧力制御室への高圧燃料の供給と圧力制御室からの燃料圧力の解放とが、電磁アクチュエータと、作動ステムを介して電磁アクチュエータに取り付けられたボールとを備えた電磁弁によって切り換えられる。電磁弁のボールは前記電磁アクチュエータの作動によって一つのバルブチャンバ内を変位し、圧力制御室への高圧燃料の供給時には、高い燃料圧力を受けて、ばねの力に依存することなく、圧力制御室の燃料圧力を解放する低圧路をセルフシールしている。また、同様の圧力制御室を備えたコモンレール式燃料噴射システムに適用されて、バルブチャンバ内を変位するボールを変位させる電気的手段として圧電アクチュエータを用い、構造がコンパクトでシンプルであり且つ安価に製造可能なインジェクタが提案されている(特開平9−184463号公報)。

コモンレール式燃料噴射システムに適用され且つ圧力制御室を備えた燃料噴射率を変化させることができるインジェクタが提案されている(特開平11−22580号公報)。制御室内に導入された高圧燃料が排出される排出路に形成された圧力室に燃料圧力が蓄圧され続ける間では、弁体のリフト速度が緩慢になり燃料噴射率が抑えられ、圧力室内の圧力が所定圧力まで上昇したときに圧力解放弁が圧力室内の圧力を解放し、弁体のリフト速度を上げて燃料噴射率を高めている。燃料噴射初期の噴射率を抑えて、騒音や排気ガス性能の向上を図っている。

このように、ディーゼルエンジンの燃焼においては、燃料噴射率を、燃料噴射が開始される初期では低く抑え燃料噴射期間の後半に高める、所謂ブーツ型に変化させると、燃焼騒音や排気ガス中のNOxを低減しエンジン性能を向上させるのに有効であることが分かっている。上記の外にも、インジェクタの先端部に形成されている噴孔のうち実際に燃料噴射を行う噴孔数を調整したり、複数の針弁を設けることによる初期燃料噴射率の可変制御も試みられている。また、圧力制御室内の燃料リーク量を可変にすることにより、初期燃料噴射率を可変にすることも提案されている。圧力制御室からのリーク路の開口面積をアクチュエータに印加する電圧で可変制御するのは非常に難しく、特に、温度が大幅に変化するエンジンにおいてはインジェクタの構成部品の熱膨張や収縮があるので、リーク路の開口面積の正確な制御が困難であると共に、アクチュエータへの制御電圧が安定しない等の問題もある。

【発明が解決しようとする課題】
そこで、インジェクタからの燃料噴射中に、圧力制御室内の燃料量を段階的に減少させることができれば、その燃料量に応じて針弁のリフトが段階的に増加し、圧力制御室の燃料を排出する開閉弁の開弁時の開口面積を一定としていても、構造が簡単であり且つ燃料噴射率を多段に変更することが可能なインジェクタを得ることができる。したがって、圧力制御室の燃料を排出する開閉弁の開弁時の開口面積が一定であるにもかかわらず、燃料噴射率を多段に変更することが可能なインジェクタを得る点で解決すべき課題がある。

【課題を解決するための手段】
この発明の目的は、開閉弁の開弁時の開口面積が一定であるが、圧力制御室の燃料を排出可能な開閉弁の作動位置では針弁のリフトを可能にすると共に、圧力制御室からの燃料の排出を停止させる開閉弁の作動位置では針弁のリフトをそのリフト状態で停止可能とすることによって、燃料噴射が開始される初期の燃料噴射率を低く抑えると共に燃料噴射期間の後半に燃料噴射率を高めるというような、燃料噴射率を多段に制御して、燃焼騒音や排気ガス中のNOxの低減やエンジン性能を向上させることを可能にするインジェクタを提供することである。

この発明は、燃料を噴射する噴孔を備えた本体、前記本体内の中空部内を昇降し且つ一端で前記噴孔を開閉する針弁、前記針弁の昇降を制御するため燃料圧力の受圧面となる前記針弁の他端が露出している圧力制御室、前記圧力制御室に燃料を供給する供給路、前記圧力制御室内の燃料圧力を解放する排出路、前記排出路を開閉するための開閉弁、及び前記開閉弁を作動させるアクチュエータを具備し、前記圧力制御室は、前記供給路と前記排出路に接続する第1容積部と、前記針弁の前記他端が露出しており且つ前記第1容積部と連通孔を通じて連通する第2容積部とから成り、前記開閉弁は、前記針弁を多段階でリフト可能とするため、前記アクチュエータの作動に基づいて前記排出路を開いた状態で前記連通孔を開閉可能であることから成るインジェクタに関する。

この発明によるインジェクタによれば、アクチュエータによって開閉弁を作動させるときの作動量によって、針弁のリフトを行う位置と針弁のリフトを途上で停止させる位置との二つに位置を取る。即ち、排出路を開放して第1容積部内の高圧燃料及び第1容積部と連通孔を通じて連通する第2容積部内の高圧燃料を解放する位置では針弁のリフトが行われ、第1容積部と第2容積部とを連通させる連通孔を閉じる位置では針弁のリフトが途上で一時停止される。第2容積部内の燃料を順次、排出と排出停止とを繰り返すことで、排出していく燃料量に応じて針弁のリフトを段階的に増加することが可能になる。開閉弁の作動位置は、二つに位置を管理するだけでよく、作動位置の細かな制御が不要である。

このインジェクタにおいて、前記開閉弁は、前記アクチュエータに連結され且つ前記排出路内を前記第1容積部に延びる弁ステム、及び前記弁ステムの先端に取り付けられ且つ前記第1容積部内に配置された弁体から成り、前記弁体は、前記弁体が上昇変位した第1位置において前記排出路の前記第1容積部側開口部に形成された弁シートに当接可能な第1弁フェースと、前記弁体が降下した第2位置において前記連通孔の前記第1容積部側開口部を開閉する第2弁フェースとを有し、前記1位置では前記第1容積部内の燃料圧力によって前記排出路をセルフシールし、前記第1位置と前記第2位置との間の中間位置において前記第2容積部内の燃料を前記連通路、前記第1容積部及び前記排出路を通じて排出する。アクチュエータの出力は、排出路内を延びる弁ステムに伝達され、第1容積部に配置された弁体を変位させる。第1弁フェースは、弁体が変位して第1位置を占めるときには排出路の第1容積部側開口部に形成された弁シートに当接して排出路を閉じ、弁体が降下して中間位置にあるときには弁シートから離間して排出路を開くと共に連通孔をも開くので、第2容積部内の燃料は連通孔、第1容積部及び排出路を通じて排出される。更に弁体が降下して第2位置を占めるとき、第2弁フェースは連通孔の第1容積部側開口部を閉じ、第2容積部を密閉状態にする。

【発明の実施の形態】
図1〜図5は、この発明によるインジェクタによる燃料噴射の作動状態を順に示す図である。図1はこの発明によるインジェクタが燃料噴射を開始する直前の状態にあるインジェクタの一部を示す断面図、図2は図1に示すインジェクタが燃料噴射を開始した初期燃料噴射状態を示す断面図、図3は針弁のリフトが図2に示す初期燃料噴射状態のリフト位置で停止された状態を示す断面図、図4は図3に示す燃料噴射状態から更に針弁をリフトさせた燃料噴射状態を示す断面図、図5は図4に示す燃料噴射状態から針弁の閉弁移行状態を示す断面図である。更に、図6は、この発明によるインジェクタにおいて、コントローラが出力するコマンドパルス信号、コマンドパルス信号に対応してインジェクタの電磁アクチュエータに供給される電圧、及び電磁アクチュエータへの供給電圧によって作動する針弁のリフトを示すグラフである。このインジェクタの各構成要素について、図7に示すインジェクタに用いられている構成要素と同等の機能を奏するものについては、同じ符号を付すことにより、再度の詳細な説明を省略する。

図1に基づいて、この発明によるインジェクタの実施例の基本的な構造を説明する。インジェクタ50の本体は、インジェクタ本体51と、インジェクタ本体51の先端側に取り付けられたノズル本体52とからなる。インジェクタ本体51とノズル本体52とには、コモンレール2からの燃料が供給される燃料通路34が形成されている。ノズル本体52には、燃料通路34に接続し且つ針弁31の第1テーパ面36に燃料圧力を作用させる高圧燃料が蓄えられる燃料溜まり35、針弁の第2テーパ面37に対向して形成されたテーパ状弁シート37a、及び燃料を噴射する噴孔32が形成されている。ノズル本体52の中空部内には、針弁31が昇降可能に収容されており、針弁31の第2テーパ面37がテーパ状弁シート37aから離間又は着座することによって、噴孔32が開閉し、噴孔32からの燃料の噴射又はその停止が行われる。噴孔32には、燃料溜まり35から針弁31の周囲に形成される隙間を通じて燃料が供給される。

インジェクタ本体51には、ノズル本体52の大径部53を収容する中空穴55が形成されている。中空穴55の穴底56とノズル本体52の大径部53の頂面54との間には、連通孔58が形成された中間板57が挟まれて取り付けられている。圧力制御室30は、中間板57を境に、インジェクタ本体51内に形成されている上側の第1容積部60と、大径部53内に形成されている下側の第2容積部61とから構成されており、第1容積部60と第2容積部61とは、連通孔58を通じて連通している。第1容積部60は、オリフィス39が形成された供給路38を通じて燃料通路34と連通している。第2容積部61には針弁31の頂面54が露出しており、頂面54は、第2容積部61内に作用している燃料圧力の受圧面となっている。

第1容積部60は、連通穴58に対向した位置において、排出路62を通じて低圧側通路63に連通可能である。排出路62は、開閉弁65で開閉される。開閉弁65は、アクチュエータとしての圧電素子64によって作動されるが、圧電素子64に連結され且つ排出路62内を第1容積部60に延びる弁ステム66、及び弁ステム66の先端に取り付けられ且つ第1容積部60内に配置された弁体67から成り、圧電素子64の作動によってインジェクタ50の長手方向軸線に沿う方向に開閉駆動される。排出路62は、第1容積部60側開口部においてテーパ状の弁シート68が形成されており、弁ステム66の周囲においてオリフィス39よりも有効通路面積の狭いオリフィス41を形成している。弁体67は、弁体67が上昇変位した第1位置において弁シート68に当接して排出路62を開閉する第1弁フェース70と、弁体67が降下した第2位置において中間板57の上面69に当接して連通孔58の第1容積部60側開口部を開閉する第2弁フェース71とを備えている。第2容積部61内には、針弁31を閉弁方向に付勢するリターンスプリング59が配設されている。

図1に示す状態では、弁体67は上昇した第1位置にあり、第1弁フェース70が弁シート68に当接して排出路62を閉じているが、第2弁フェース71は、中間板57の上面69から離間して連通孔58を開いている。燃料通路34からオリフィス39を通じて第1容積部60に流入した高圧燃料は、連通孔58を通じて第2容積部61にも流入して針弁31の頂面33に作用し、リターンスプリング59の戻し力と高圧燃料の圧力に基づく押し下げ力とで針弁31を押し下げて、噴孔32からの燃料の噴射を阻止している。なお、圧電素子64のストローク量は、図1に示す状態において中間板57の上面69と第2弁フェース71との間の距離に設定されている。
