本発明は、熱交換器に結露した凝縮水を排出する排水ポンプ、特に天井裏設置型の空気調和機に適した排水ポンプに関する。

【従来の技術】
従来の天井取付型空気調和機の排水ポンプ部分の構造を、図6に示す。
排水ポンプ1´は、ケース11´と、回転体12´と、モータ13´とを備えている。

ケース11´は、下端部に設けられた吸水口111´と上部側面に設けられた排水口112´とを有している。
回転体12´は、ケース11´内に回転自在に納められており、三角板上をしたインペラ121´を同軸状に取付けていて、このインペラ121´のボス´部分に設けた軸孔に、縦向きに設置したモータ13´の駆動軸131´が軸嵌されている。
モータ13´は、回転体12´を回転させる駆動源であり、交流モータ(例えばくま取りモータ)が使用されている。
ドレンパン2´は、熱交換器の表面に結露して落下する凝縮水(ドレン水)を一時的に貯留しており、ドレンパン2´内の水面が吸水口111´を塞ぐ水位に達した状態で、モータ13´を駆動させると、インペラ121´の高速回転に伴って、その下端に接触した水が遠心力によってインペラ121´に沿いながら上昇して排水口112´の位置に達し、排水管116´を介して空気調和機の外に排出されるようになっている。

従来の排水ポンプ1´は、起動時における停止状態から定常回転になるまでの時間又は定常状態から停止するまで時間については、なるべく早く定常回転にする又は停止するようにしていた。このため、これらの時間における排水ポンプ1´の振舞について、あまり考慮されていなかった。

例えば、空気調和機の運転を始めると、冷媒によって冷された空気調和機の表面に結露したドレン水21´はドレンパン2´に貯留される。そして、ドレンパン2´に一定量貯留されたドレン水21´は排水ポンプ1´の吸水口111´に達すると、モータ13´により回転する回転羽根121´に触れて揚水され、排水口112´及び排水管116´より室内ユニット外に排出されるようになる。その際、ドレン水21´が排水ポンプ1´内へ急激に入り込み、回転羽根121´に多量の空気が混入したドレン水21´が当たり、排水ポンプ1´は、異常音や振動を発生する。また、空気調和機の運転をやめると、排水ポンプ1´の排水管116´に残っている水が戻り水となってポンプ排出口112´より逆流し、ケース11´からあふれてモータ13´を濡らしてしまったり、戻り水により、排水管116´、排水口112´、吸水口111´を通りドレンパン2´に戻る過程で、水の流れる音が生じて騒音の原因になっていた。

また、排水ポンプ1´に使用されるモータ13´として、交流モータ(くま取りモータ)を使用しているため、以下のような改善すべき問題点が挙げられる。1)排水ポンプは、天井裏の狭い空間に室内ユニットを設置する空気調和機に用いられるのであるが、交流モータを用いるため効率が悪く、その構造上外形が嵩張ることとなり、上記ポンプ自体の大型化と重量化を招き、しいては空気調和機の小型化を妨げている。
2)交流モータを使用することから、周波数によるトルク変動が発生しやすく、このため振動が発生し、騒音の原因となり空気調和機の静音化を妨げている。これらを解決するために直流モータを使用する排水ポンプも提案されているが(例えば、特開平6−193582号公報)、排水ポンプの起動時や停止時については考慮されてはいなかった。

【発明が解決しようとする課題】
そこで、本発明の目的は、上記排水ポンプを極力小形でかつ簡易な構造として高効率化と軽量化を図り、周波数によるトルク変動を除去するとともに、排水ポンプの起動時や停止時についても考慮することにより、上述の不都合をもたらす問題を解消して、空気調和機の小型化・静音化を実現できるようにすることにある。

【課題を解決するための手段】
そのために、本発明は、下端部に設けた吸込口と上部側面に設けた排水口とを有するケースと、上記ケース内に回転自在に納められた回転羽根と、上記回転羽根を回転させるモータとを備える排水ポンプを制御する方法であって、上記モータを停止状態から通常運転状態へ増速するとき又は通常運転状態から停止状態へ減速するときに、停止状態と通常運転状態との間に通常運転状態の回転数よりも低い回転数の定回転域を備えることを特徴とする排水ポンプ制御方法である。また、本発明は、上記定回転域から通常運転状態へ増速するときの増速割合が停止状態から上記定回転域へ増速するときの増速割合よりも緩やかであることを特徴とする排水ポンプ制御方法である。そして、通常回転状態から上記定回転域へ減速するときの減速割合が上記定回転域から停止状態へ減速するときの減速割合よりも緩やかであることを特徴とする排水ポンプ制御方法である。更に、本発明は、上記の排水ポンプ制御方法により制御される排水ポンプを備える空気調和機である。

ポンプ起動時に徐々に回転速度を上昇するモータを使用するので、羽根回転数を停止状態から徐々に定常回転数に立ち上げることができる。このため、排水ポンプ内の空気と水のキャビテーションは緩和され、ドレン水がポンプ内へ急激に入り込み回転羽根に多量の空気が混入したドレン水が当たることなく徐々に揚程することができるので、揚程し排水を開始するまでの間、排水ポンプは異常音や振動を発生することはない。

また、ポンプ停止時に徐々に回転速度を下降するモータを使用するので、羽根回転数を定常回転数から停止状態に徐々に下げることができる。このため、排水管からの戻り水が少しずつドレンパンに戻り、戻り水が噴出することはなく、排水ポンプ連通口より噴出してモータを濡らすことはない。そして、戻り水が排水管・ポンプ内・吸込口を通りドレンパンに戻る過程で生じる水の流れる音もなくなり、耳ざわりな戻り水音の発生を防止することができる。

なお、直流モータを使用すれば、交流モータに比較して構造上外形が嵩張ることはなく、更に、徐々に低速回転や減速回転となるように制御することもでき、例えば使用する直流の電圧値を調整することにより、容易に実行することができて、排水ポンプの小型化、軽量化や低振動騒音とすることが可能であり、空気調和機の室内ユニットの小型化・軽量化や静音化が実現できる。

【発明の実施の形態】
本発明の発明の実施の形態を説明する。
以下、本発明の排水ポンプ及びそれを用いた空気調和機の室内ユニットの要部の一実施例について、第1図〜第5図を用いて説明する。

本実施例の排水ポンプ1は、ケース11と、回転体12と、モータ13とを備えている。ケース11は、下端部に設けられた吸水口111と上部側面に設けられた排水口112とを有している。
吸水口111は、ドレンパン2内のドレン水21中に浸漬されている。ドレン水21は、空気調和機3に結露して落下することにより、ドレンパン2内に貯留される。また、上記排水ポンプ1のケース11の上方の位置にはモータとして直流ブラシレスモータ13が配置されており、その駆動軸131はケース11の内部へと導入されている。
回転体12は、ケース11内に回転自在に納められており、三角板上をしたインペラ(回転羽根)121はモータの駆動軸131に同軸状に取り付けられており、このインペラ121のボス部分に設けた軸孔に、縦向きに設置したモータ13の駆動軸131を軸嵌させている。
駆動軸131の先端部には、揚水手段としての回転羽根121が取着されており、この回転羽根121の回転によって、ドレンパン2内のドレン水21を上記吸水口111から汲上げ、上記排水口112を経由して外部へと排出し得るようになされている。
モータ13はネジ114にて筒状の受け部材113に固定されており、そして、受け部材113は直流ブラシレスモータ13とケース11との間に設けられ、消音ボックスを兼用している。
なお、115は水切りであって、排水ポンプ1の運転を止めたとき、排水口112に接続された排水管116の水が戻り、受け部材113と回転羽根121の駆動軸131間の気体均圧空間より吹き出す水がモータ13にかかるのを防止する目的で取付けられたものである。

かかる構成の排水ポンプ1において、ポンプ起動時とポンプ停止時の運転について、図3〜図5に示す実験データを用いて説明する。排水ポンプ1に直流モータ13を使用しているため、モータ13の使用電圧の値を上昇又は下降させて徐々に低速回転又は減速回転させる。その際、連続的に制御する方法と中間に定回転域を設ける制御を行う方法がある。

まず、回転数を制御する際に連続的に電圧を徐々に上昇又は下降させることについて、図3及び図4を用いて説明する。
電圧上昇時、電源投入して直流電圧を0Vから21Vまで連続的にそして徐々に上昇させる。具体的には、電圧が21Vになるまでに要する時間を0、3、6、9、12及び15秒としてそれぞれ上昇させる(図3(a)に示す。)。また、電圧下降時、直流電圧を21Vで排水ポンプを運転した後、0Vまで連続的にそして徐々に下降させる。具体的には、0、3、6、9、12及び15秒にてそれぞれ下降させる(図3(b)に示す。)。そして、これらの結果を図3(c)に示す。図3(c)において、上昇時の測定結果を実線で、下降時の測定結果を点線で、それぞれ示す。横軸は、電圧上昇時間(電圧が0Vから21Vになるまでに要する時間)又は電圧下降時間(電圧が21Vから0Vになるまでに要する時間)を表しており、縦軸は図4に示す、ドレンパン2内のドレン水21の水位10mm、揚程300mmであるときの排水ポンプ1の上方1mでマイク4を使用して騒音を測定して得られた騒音値dB(A)を示す。なお、図4において、116は排水管、5は電圧を制御することができる可変電源である。そして、排水ポンプ1の吸水口は、ドレンパン2の底面より8mmの位置に設けている。この実験データをみると、運転起動時の騒音は、起動時に低速運転をせずに、即ち、電圧上昇時間がほとんど0秒のときは、38dB(A)であるが、電圧上昇時間を6秒以上にすると低下が見られ、12秒以上では通常運転時(0秒)と比較して9dB(A)低下していることがわかる。また、運転停止時は、電圧下降時間3秒にすると騒音値が低下し、9秒以上では通常運転時(0秒)と比較して5dB(A)低下している。なお、電源5を切ると排水管116内の水がドレンパン2に戻るのに約1秒必要である。

次に、電圧を徐々に上昇又は下降させる場合について、図5を用いて説明する。使用する排水ポンプ1等は、図4と同じである。電圧上昇時、電源投入後、電圧を0Vから12Vまで連続的に上昇させ、そして12Vにて所定時間保ったのち、再度電圧を21Vまで連続的にそして徐々に上昇させる。具体的には、電圧が0Vから12Vまでの時間を1秒、そして12Vでの時間を2秒としたのち、12Vから21Vまで達する時間を1、3、5及び7秒にてそれぞれ行う(図5(a)に示す。)。また、電圧下降時、電圧を21Vでポンプを運転した後、電圧を21Vから12Vまで連続的に下降させ、そして12Vで所定時間保ったのち、再度電圧を12Vから0Vまで連続的にそして徐々に下降させる。具体的には、電圧が21Vから12Vまでの時間を1、3、5及び7秒とし、そして12Vでの時間を2秒としたのち、電源を切る(図5(b)に示す。)。その際、排水管116内の水がドレンパン2に戻るのに約1秒かかった。その結果を図5(c)に示す。上昇時の測定結果を実線で、下降時の測定結果を点線で、それぞれ示す。横軸は、電圧上昇時間(電圧が12Vから21Vに達する時間)又は電圧下降時間(電圧が21Vから12Vに達する時間)を表しており(括弧内は、0Vから又は21Vからの経過時間を示す。)、縦軸は図4に示すような水位10mm、揚程300mmの排水ポンプ1の上方1mのマイク4で騒音を測定したときの騒音値dBを示す。これをみると、運転起動時の騒音は、電圧上昇時間(電圧が12Vから21Vに達する時間)を3秒以上にて低下が見られ、5秒以上では通常運転時(0秒)と比較して9dB(A)低下していることがわかる。また、運転停止時は、電圧下降時間(電圧が21Vから12Vに達する時間)が1秒にて騒音値が低下し、5秒以降では通常運転時(0秒)と比較して5dB(A)低下している。

なお、電圧を徐々に上昇又は下降させるのを連続的にするのと中間に定回転域を設けるのとを比較すると(図3(c)及び図5(c)を参照)、上昇時について騒音が9dB(A)低下するのは、連続的のときは0Vから12秒であるが、中間に定回転域を設けるときは0Vから8秒であり、また、下降時について騒音が5dB(A)低下するのは、連続的のときは21Vから9秒であるが、中間に定回転域を設けるときは21Vから7秒であって、上昇時及び下降時とも断続的にするほうが、騒音について低速回転又は減速回転とする時間を少なくしても騒音が低下するという良好な結果が得られた。

このように、ポンプ起動時及びポンプ停止時に徐々に低速回転又は減速回転するモータを使用することにより、騒音や振動を低下させることができる。

なお、モータの使用電圧として21Vのときの実験データを示したが、これ以外の使用電圧のときでも騒音や振動を低下させることはできる。また、断続的に電圧を上昇又は下降するときの途中の一定の電圧や時間は、12Vや2秒以外でも騒音や振動を低下させることは可能である。そして、回転数を徐々に変化させるのに電圧値を制御して実行する以外の方法も可能であり、使用するモータとして直流モータ以外のもの、例えば交流モータのときでも、その回転数を制御すれば騒音や振動を低下させることができる。

【発明の効果】
本発明の排水ポンプにおいては、小型化・軽量化及び静音化することが可能となり、空気調和機の室外ユニットの小型化・軽量化を一層向上することができる。
また、可変電源等により、凝縮水の発生量に応じて、直流モータの回転数を変えることにより、効率のよい排水ポンプを実現できる。
