【発明の属する技術分野】
本発明は、希土類合金の面取り方法およびボールメディアの選別方法ならびにボールメディアの選別装置に関する。特に、バレル研磨法などのメディアを用いた面取り方法および研磨に用いたボールメディアを被研磨物から選別する方法ならびにボールメディアの選別に用いられる装置に関する。

【従来の技術】
希土類合金は、例えば、強力な磁石の材料として利用されている。希土類合金を着磁することによって得られる希土類磁石は、例えば、磁気記録装置の磁気ヘッドの位置決めに用いられるボイスコイルモータ(以下、「VCM」と呼ぶ。)用の材料として好適に用いられている。

希土類合金のワークの面取り方法の1つとして、従来から、量産性に優れるという特徴から、バレル研磨法が用いられている。バレル研磨法には、回転バレル研磨法と振動バレル研磨法とがあるが、装置が安価であるということから、回転バレル研磨法が広く用いられている。

しかしながら、希土類合金は脆性材料なので、欠けが発生しやすい。この欠けの発生を防止するためには、一般に、回転バレル研磨法よりも振動バレル研磨法が適している。これは、振動バレル研磨法では、螺旋状の流動状態が得られ、メディアと被研磨物、あるいは被研磨物同士の衝突が少なくなり、メディアと被研磨物とが螺旋状に同一方向に流動する過程で相互に摺動し、穏やかに研磨が進行するためと考えられている。

また、特開平5−208360号公報は、振動バレル研磨法において、バレル槽が水平時にメディアと被研削物との全てが液面下に浸漬される状態で、螺旋流を起こすことによって、欠けの発生をさらに抑制できることを開示している。

【発明が解決しようとする課題】
しかしながら、本発明者が希土類合金の面取り方法を種々検討した結果、上記の振動バレル法を用いることによって、欠けの発生をある程度抑制できるものの、均一な面取りが出来ないことがある。特に、複数の平板状のワークを一度に研磨する場合などでは、バレル槽内でワーク同士が強固に密着し、ワークのエッジの一部がメディアに当たらない状態に維持されてしまい、均一な面取りが出来ないことがある。

また、焼結法によって製造された希土類合金(以下、「希土類焼結合金」と呼ぶ。)のように、主に脆性的な破壊を起こす硬い主相と、延性的な破壊を起こす粒界相とを有する希土類合金のワークは、振動バレル法を用いても欠けが発生することがある。

さらに、バレル研磨工程の後の、メディアとワーク(被研磨物)とを選別する工程において、ワーク同士が衝突し、その結果、ワークに欠けが発生することがある。一般的な選別方法として、メディアとワークとの混合物をふるい上に投入し、振動によってメディアを選択的に落下させる選別方法(「ふるい法」と呼ぶ。)が用いられている。このふるい法を用いると、ふるい上に残ったワーク同士の衝突が避けられず、欠けが発生する。

また、上述したように、バレル研磨工程においてワーク同士が強固に密着すると、選別工程においてもその密着状態が維持され、ワーク同士を密着させる液状媒体(典型的には水)が、ワークに比較的長い間接触した状態が続く。上述した希土類合金は、腐食性が高い(錆びやすい)ので、面取り後は、速やかに洗浄され、表面処理されることが好ましいが、上述したような、ワーク同士の密着が発生すると、これらの工程を速やかに実行することが困難となり、腐食が発生しやすい。

本発明は、上記問題を解決するためになされたものであり、その主な目的の1つは、バレル研磨法などのメディアを用いた研磨法において、欠けの発生を抑制し、且つ、研磨中におけるワーク同士の密着を抑制し均一な面取りが可能な希土類合金の面取り方法を提供することにある。本発明の他の目的は、被研磨物同士の衝突を抑制しながらボールメディアを選別する方法およびそのような選別を可能にするボールメディアの選別装置を提供することにある。

【課題を解決するための手段】
本発明の希土類合金の面取り方法は、希土類合金ワークを用意する工程と、容器に、前記希土類合金ワークと、メディアと、液状媒体と、前記液状媒体に対する体積分率で0.1%〜10%のスペーサ粒子とを投入する工程と、前記容器を振動させることによって、前記希土類合金ワークを研磨する工程とを包含し、そのことによって上記目的が達成される。

前記液状媒体は、前記容器に投入された前記希土類合金ワークおよび前記メディアをその嵩体積の3/4以上まで浸漬するように投入されることが好ましい。

以下、本発明の作用を説明する。

本発明の希土類合金の面取り方法は、振動バレル研磨法のように、メディアとワークとの混合物が収容された容器を振動させることによって研磨する方法を採用しているので、脆性の高い希土類合金ワークに欠けが発生することが抑制される。特に、メディアとしてボールメディアを用いることによって、欠けの発生をさらに効果的に抑制することができる。焼結法によって製造された希土類合金(以下、「希土類焼結合金」と呼ぶ。)のように、主に脆性的な破壊を起こす硬い主相と、延性的な破壊を起こす粒界相とを有する希土類合金のワークは特に欠けが発生しやすいので、ボールメディアを用いることが好ましい。さらに、ボールメディアを用いると、後述するボールメディアの選別方法を用いることができるので、選別工程における欠けの発生を抑制できる利点も得られる。

希土類合金ワーク、メディアおよび液状媒体とともに投入されるスペーサ粒子(液状媒体に対する体積分率で0.1%〜10%)は、希土類合金ワークの表面に付着して、研磨中に液状媒体の表面張力によって希土類合金ワーク同士が密着することを抑制するように作用する。0.1%未満であると、ワーク同士の密着を抑制する効果が十分に得られず、10%を超えると、研磨効率が低下することがある。スペーサ粒子は、密着を防止する効果と研磨効率との観点から、液状媒体に対する体積分率で0.3%〜3%の範囲内であることがさらに好ましい。特に、ボールメディアを用いる場合、三角メディア(三角錐メディアや円錐メディアを含む)を用いる場合に比べ、メディア間に広い間隙が生成されやすく、ワーク同士の密着が起こりやすいので、上記スペーサ粒子を混合することによって得られる効果が大きい。

さらに、容器に投入された希土類合金ワークおよびメディアをその嵩体積の3/4以上まで浸漬するように液状媒体を投入することによって、希土類合金ワーク同士が密着することをさらに効果的に抑制することができる。希土類合金ワークおよびメディアの全体を浸漬するように、液状媒体を投入することがさらに好ましい。液状媒体は、水に防錆剤や界面活性剤を添加したものが好適に用いられる。希土類合金は腐食し(錆び)やすいので、防錆剤を添加することが好ましい。

希土類合金ワーク同士が密着すると、メディアに衝突しないエッジができるので、面取りが不均一となるが、本発明の方法によると、ワーク同士の密着が抑制されるので、均一に面取りされる。また、研磨後の選別工程においても、希土類合金ワーク同士が密着していないので、ワークを容易に1つずつ独立した状態で収集することができる。また、ワーク間に液状媒体が残存することも抑制されるので、希土類合金ワークの腐食を抑制する効果もある。

なお、本願明細書における「スペーサ粒子」とは、上述したように、被研磨物である希土類合金ワーク同士の間に間隙を形成する(密着を抑制する)作用を有する粒子のことであり、種々の粒子を用いることができる。スペーサ粒子の平均粒径は、0.05mm〜1mmの範囲内、特に0.1mm〜0.5mmの範囲内にあることが好ましく、粒子の形状は、球に近いものが好ましい。例えば、研磨粒子を用いることもできるが、研磨する機能を有する必要は特に無く、例えば高分子の粒子を用いることもできる。

希土類合金ワークの欠けの発生を抑制するためには、メディアの比重は、4以下であることが好ましい。比重が4を超えるメディアは、希土類合金ワークに大きな衝撃を与え、欠けを発生させやすいので、比重が4以下のメディアを用いることが好ましい。また、スペーサ粒子の比重が4以下のものは、メディアや液状媒体の運動によって、容易に均一に分散されるので、ワーク同士の密着を防止するという観点から好ましい。

また、メディアとしては、アルミナ砥粒と結合材とを含み、アルミナ砥粒の重量分率が約45%〜約48%の範囲内にあるものを用いると、希土類合金ワークの欠けの発生を抑制した状態で、適度な研磨効率を得ることができる。さらに、気孔率が3%以下のメディアを用いることによって、ワークの欠けの発生を抑制した状態で、適度な研磨効率を得ることができる。

上記振動研磨工程において、容器を水平方向の振幅が0.4mmを超えるように振動させることによって、欠けの発生を抑制しながら、研磨効率を高めることができる。このとき、鉛直方向の振幅が0.15mm以上であることが好ましい。さらに、容器を水平方向に800mm/sec2以上の加速度で振動させることによって、さらに効率良く研磨することができる。

本発明のボールメディアの選別方法においては、ボールメディアと被研磨物とを含む混合物は、斜面に供給されるので、球状のボールメディアは斜面を転がり、斜面から除去される。被研磨物は、一般にエッジを有する多面体なので、斜面との摩擦抵抗が高く、斜面上に停留する。すなわち、転がりやすい形状を有しているボールメディアが斜面から除去され、斜面との摩擦が大きい形状の被研磨物が斜面上に停留することによって、ボールメディアと被研磨物とが選別される。

ボールメディアと被研磨物とを含む混合物が供給される斜面を移動させることによって、混合物が連続的に供給される場合にも、効率良く、ボールメディアと被研磨物とを選別することができる。すなわち、供給される混合物の量に対して斜面の面積が狭すぎると、斜面上に停留する被研磨物の密度が高くなり、ボールメディアの転がりを阻害したり、被研磨物同士の衝突による欠けが発生したりするが、斜面を移動させる、すなわち、被研磨物が停留していない斜面に連続的に混合物を供給することによって、上述のような不具合の発生を抑制できる。

中心に開口部を有する環状の帯を形成するように斜面を配置し、この環状の帯を回転させるようにすると、比較的簡単な構成で、斜面を連続的に移動させることが可能となる。すなわち、混合物が供給され、被研磨物を選択的に停留した斜面が回転され、再び、混合物が供給される位置に移動されるまでに、被研磨物を収集すればよい。また、環状の帯の中心に形成された開口部から落下するボールメディアを収集することによって、ボールメディアを容易に回収することができる。

本発明のボールメディアの選別装置は、中心に開口部を有する環状の帯を形成する斜面であって、ボールメディアと被研磨物とを含む混合物を受容するための斜面と、斜面を回転させる駆動装置とを備えるので、上述の選別方法を効率良く実行することができる。さらに、斜面の表面にゴム層を設けることによって、比較的転がりやすい形状の被研磨物を安定に確実に斜面に停留させることができる。

【発明の実施の形態】
以下に、本発明の実施形態による希土類合金の面取り方法およびボールメディアの選別方法ならびにそれに用いられるボールメディアの選別装置について説明する。特に、以下では、ボールメディアを用いた希土類合金の面取り方法の実施形態を説明する。また、ボールメディアの選別方法および選別装置は、その面取り工程の後工程で用いられるものとして説明する。しかしながら、本発明は以下の実施形態に限定されるものではなく、本発明の面取り方法にはボールメディア以外のメディアを用いることが可能であり、また、本発明のボールメディアの選別方法および選別装置は、ボールメディアと被研磨物との選別に広く用いられる。

図1に、本実施形態の希土類合金ワークの面取り方法において用いられる面取り加工システム100を模式的に示す。このシステム100は、ワークの面取り、およびその後のボールメディアの選別までを行うことができる。

システム100は、振動バレル装置10と、メディアタンク20と、スペーサ粒子供給装置30と、廃液タンク40と、選別装置50とを有している。

本実施形態の面取り方法に用いられる振動バレル装置10は、略円形の断面を有する容器12がリング状に配置されているサークル型振動バレル装置(例えば、株式会社ピーエムジー製;CV−250−C型)である。この振動バレル装置10の容器12は、非動作状態でほぼ水平に配置され、その上部は開口部となっており、動作中に容器12内を観察できるように構成されている。また、容器12の内面には、ゴムライニング加工が施してある。容器12上に設けられたメディアタンク20に収納された所定の量のメディアは、排出口22から容器12の上部開口部へ投入される。メディアの他、ワーク、液状媒体およびスペーサ粒子も、容器12の上部開口部から投入される。所定量のスペーサ粒子が、スペーサ粒子供給装置30によって容器12に投入される。これらは、後述する所定の条件を満足するように容器12内に投入される。容器12を振動させることによって、バレル研磨工程が実行される。

容器12の底部には、第1排出口14aおよび第2排出口14bとが設けられている。第1排出口14aは、メディアとワークとを選別装置50に向けて排出するのに用いられる。第1排出口14aから排出されるメディアとワークとを含む混合物は、緩やかな傾斜面16によって、選別装置50の斜面52に供給される。後述するように、選別装置50の斜面52上に供給された混合物からメディアが選別され、選別されたメディアは回収容器60に収集される。斜面52上に停留するワークは、例えば、手作業によって収集され、後工程(例えば洗浄工程)へ回される。一方、第2排出口14bは、容器12内の液状媒体(研磨後はスラッジを含む)を廃液タンク40に回収するために用いられる。

次に、本発明の実施形態による研磨工程を詳細に説明する。

まず、被研磨物である希土類合金のワークについて説明する。

本実施形態の面取り方法を適用した希土類合金は、本願出願人による米国特許第4,770,723号および米国特許第4,792,368号に開示されているR−Fe−B系希土類焼結合金である。そのなかでも、特に欠けが発生しやすいものは、ネオジム(Nd)、鉄(Fe)およびホウ素(B)を主成分とし、正方晶構造のNd2Fe14B金属間化合物からなる硬い主相(鉄リッチ相)と、Ndリッチな粘りのある粒界相とを有する希土類焼結合金(以下、「ネオジム合金」と称する。)で、且つ、Coを添加することによって耐熱性を高めたネオジム合金である(例えば、特開平5−214495号公報参照)。

ここでは、ネオジム合金のワークとして、例えば、図2(a)に示すような平板状ワーク(重さ約15g(比重約7.5)、厚さが3mm程度)70を用いた。このネオジム合金ワーク70のエッジを曲率半径Rが0.2〜0.5mmの範囲内となるよう面取りするための条件を検討した。なお、下記の条件で、3μm〜5μmの最大表面粗度を得ることができる。ネオジム合金ワーク70は、焼結によって得られたネオジム合金のブロックを切断することによって得た。

本実施形態で使用したネオジム合金は特に欠けが発生しやい材料なので、後述する条件のいくつかを満足しなくとも、他の希土類合金からなるワークの面取りにおける欠けの発生を十分に抑制することができる場合がある。

メディアとしては、図2(b)に示したようなボールメディア80を用いた。ボールメディア80は、三角メディア等と比較し、ワーク70に対する衝撃力が小さく、欠けの発生を抑制することができるとともに、面取りの均一性にも優れる。さらに、ボールメディア80を用いると、後述する選別方法を適用できるので、選別工程における欠けの発生を抑制できるという利点もある。なお、以下に説明するボールメディア80の好適な性状は、三角メディアについても同じである。

また、ボールメディア80は、比重が4以下のセラミックメディアが好ましい。比重が4を超えるメディアは、ワーク70に大きな衝撃を与え、欠けを発生させやすいので、比重が4以下のボールメディアを用いることが好ましい。特に、砥粒がアルミナ(Al2O3)からなるボールメディアが好ましい。なお、ボールメディアは、アルミナ砥粒と結合材の他に、SiC砥粒(例えばGCやC)をさらに含んでもよい。

例えば、図2(c)に示したように、アルミナ砥粒82が粘土(または石英や長石)からなる結合材84によって固定されたボールメディアを用いることが好ましい。アルミナは比較的柔らかいので、ワーク70の欠けの発生を抑制することができる。また、面取り効率の観点から、砥粒率(メディアの全重量に対する砥粒の重量分率)は、後述するように、約45%〜約48%の範囲内であるがこと好ましい。砥粒率が45%未満の場合、砥粒1つ当たりの負荷が大きくなり、砥粒の異常脱粒が起こり、主に砥粒の目こぼれにより、面取り量が低下する。一方、砥粒率が48%を越えると、砥粒間の間隔が狭くなりすぎるので、砥粒1つ当たりの負荷が小さくなり、主に目詰まりを起こして、面取り量が低下する。

また、ボールメディア80は、図2(c)に示したように、気孔86を含む。この気孔86の含有率(以下、「気孔率」という。)は、後述するように3%以下であることが好ましく、特に、1%以下であることが好ましい。気孔率が3%以下であると、結合材84が砥粒82を希土類合金に対して適当な強さで固定するので、砥粒82の脱粒が適度に起こり、研磨され難いネオジム合金ワーク70を欠けの発生を抑制しながら効率的に研磨できる。気孔率が3%を超えると、研磨量は増加するが、ワーク70に対する負荷が大きくなりすぎ、欠けが発生する。また、ボールメディア80の摩耗量も増えるので、ボールメディア80の利用効率が低下する。

ボールメディア80の直径は、ワーク70のエッジをR=0.2〜0.5mmに面取りするためには、約10mm〜約20mmの範囲内にあることが好ましい。なお、直径の異なるボールメディアを混合して用いてもよい。その際、全ボールメディアの平均の直径が上記範囲内にあることが好ましい。

本実施形態による研磨工程は、容器12に所定量(容器の容量によって決まる)のボールメディア80を投入し、ボールメディア80の総量に対して、約10分の1から約100分の1程度(体積比)のワーク70を研磨する。ワーク70の投入量は適宜変更され得る。

この研磨工程は、ワーク70同士が密着することを防止するために、ワーク70およびメディア80が液状媒体に浸漬された状態で行う。少なくとも、全体の嵩体積の3/4以上を液状媒体に浸漬させることが好ましく、全体を浸漬させることが好ましい。従来のように、少量の液状媒体を垂流しながら(全体の嵩体積の1/4未満が浸漬される状態)研磨を行うと、ワーク70のような平板状のワーク同士が強固に密着し、研磨工程の間に亘ってこの状態が維持され、均一な面取りができない。これは、ボールメディア80は三角メディアと比較して、メディア間の隙間が大きくなるので、ボールメディア80を用いた場合に特に顕著となる。そこで、研磨工程の期間のほとんどの期間に亘って、ワーク70が液状媒体に浸漬されるように、十分な量の液状媒体を容器12内に満たした状態で研磨することによって、この密着をある程度抑制することができる。液状媒体としては、水に防錆剤や界面活性剤を添加したものが好適に用いられる。

本実施形態における研磨工程は、液状媒体に対する体積分率で0.1%〜10%のスペーサ粒子を混合した状態で実行されるので、ワーク70同士の密着がさらに抑制される。スペーサ粒子は、ワーク70の表面に付着して、研磨中に液状媒体の表面張力によってワーク70同士が密着することを抑制する。0.1%未満であると、ワーク70同士の密着を抑制する効果が十分に得られず、10%を超えると、研磨効率が低下することがある。スペーサ粒子は、密着を防止する効果と研磨効率との観点から、液状媒体に対する体積分率で0.3%〜3%の範囲内であることがさらに好ましい。

また、スペーサ粒子は、比重が4以下のものが好ましい。比重が4以下のスペーサ粒子は、メディア80や液状媒体の運動によって、スペーサ粒子が容易に均一に分散され、ワーク70同士の密着を効率的に抑制できる。スペーサ粒子の平均粒径は、0.05mm〜1mmの範囲内、特に0.1mm〜0.5mmの範囲内にあることが好ましく、粒子の形状は、球に近いものが好ましい。スペーサ粒子としては、例えば、SiC(例えばGC砥粒#100)などの研磨粒子を用いることもできるし、ポリスチレンビーズ(例えば、PLCビーズ;株式会社ピーエムジー製)などの高分子の粒子を用いることもできる。GC砥粒は研磨能を有しているので、多めに混合しても面取り量の低下は比較的少ないのに対し、PLCビーズは密着抑制効果は比較的高いものの、研磨能を有していないので、多めに混合すると面取り量の低下が大きい。勿論、研磨粒子と高分子粒子とを混合して用いることもできる。

以下に、具体的な例を用いて、本実施形態の研磨工程を説明する。株式会社ピーエムジー製のCV−250−C型の振動バレル研磨装置を用いて研磨工程を実行した。ワークは、図2(a)に示したのと同様の形状を有するネオジム合金ワーク(比重約7.5)、単体重量が約8gの平板状ワークを用いた。

ボールメディアとしては、アルミ砥粒(砥粒率46wt%)を含み、気孔率が約1%で、直径が約14mmのセラミックメディア(比重約2.6)を用いた。

液状媒体として、ここでは、共栄社化学株式会社製の商品名TKXコンパウンド#803(比重1.05〜1.10)を用いた。この他、水(全体の50〜70質量%)に防錆剤(5〜35質量%)および必要に応じて界面活性剤(5質量%以下)や消泡剤(5質量%以下)を添加したものが用いられる。このような液状媒体は、コンパウンドと称され、種々、市販されている。

さらに、スペーサ粒子として、GC砥粒(#100:比重約3.1)、ポリスチレンビーズ(PLCビーズ、平均粒径0.5mm:比重約1.05)を上記液状媒体に添加した。また、従来のように液状媒体を垂流しながらバレル研磨した場合と、メディアおよびワークの全体が液状媒体に浸漬させれた状態でバレル研磨した場合とを比較した。容器の振動条件は、60Hzとし、バレル研磨時間は、約2時間とした。勿論、バレル研磨時間は、必要に応じて適宜変更され得る。それぞれの代表的な条件およびワーク同士の密着発生率の結果を表1に示す。

まず、従来のように液状媒体を約100cm3/minの速度で垂流し(全体の嵩体積の1/4未満が浸漬される状態)ながらバレル研磨を実行した場合、スペーサ粒子を添加したにもかかわらず、ワーク同士の密着発生率が20%と非常に高い。これに対し、浸漬状態でバレル研磨を実行すると、スペーサ粒子を添加しなくとも、密着発生率は約5%まで低減された。このように、バレル研磨中に、メディアとワークとが液状媒体に浸漬された状態が維持されると、ワーク同士の密着の発生率を低減することができる。さらに、スペーサ粒子を添加すると、表1に示した例では、完全に密着を防止することができた。このように、液状媒体にスペーサ粒子を混合し、且つ、浸漬状態でバレル研磨を行うことによって、ワーク同士の密着を非常に効率的に防止できることがわかる。少なくとも、液状媒体がメディアとワークとの嵩体積の3/4以上を浸漬する状態でバレル研磨することが好ましい。

次に、GC砥粒とポリスチレンビーズとの効果を比較する。GC砥粒を添加した場合、スペーサ粒子を添加しなかった場合よりも、研磨量が僅かではあるが増加している。これに対し、ポリスチレンビーズを添加した場合には、スペーサ粒子を添加しなかった場合よりも、研磨量が減少している。これは、GC砥粒には研磨能力があるのに対し、ポリスチレンビーズには研磨能力がほとんどないためと考えられる。また、ポリスチレンビーズの方がGC砥粒よりも比重が小さいので、体積効果(数効果)が大きいことも影響していると考えられる。さらに、ポリスチレンビーズは、比重が約1.05と液状媒体(ここでは、比重1.05〜1.10)と同等なので、GC砥粒よりもさらに分散性が優れ、潤滑効果により研磨量が低下したとも考えられる。種々検討した結果、比重が4以下のスペーサ粒子を液状媒体に対する体積分率で0.1%〜10%、さらに好ましくは、0.3%〜3%添加することによって、研磨効率を大きく低下させることなく、ワーク同士の密着の発生を効率的に防止することができる。

なお、液状媒体を垂流しながらバレル研磨を行った場合は、表1に示したように、浸漬状態でバレル研磨を行った場合よりも研磨量が多くなっているが、欠け(ここでは、直径1mm以上のものを言う)や研磨量が不均一となる(面取りされないエッジが発生する)問題が見られた。これに対し、浸漬状態でバレル研磨を行った表1中のいずれにおいても、欠けの発生は認められなかった。これは、浸漬状態でバレル研磨を行うと、メディアとワークとが液状媒体を介して一体に運動しようとするので、液状媒体が少量しか存在しない場合に比較して、メディアとワークとの衝突力が低下したためと考えられる。さらに、スペーサ粒子を添加した場合のいずれにおいても、ワーク同士の密着が発生せず、均一に面取りすることができた。

なお、上記の浸漬状態でバレル研磨を行った例では、バレル研磨の期間全体に亘って液状媒体を容器に定常的に溜めたままであるが、メディアおよびワークの全体の3/4以上が液状媒体に浸漬された状態で、且つ、スペーサ粒子が流出されてその量が低下しすぎない限り、垂流しを行ってもよい。例えば、スラッジが多く発生した場合、ネオジム合金ワークのスラッジは比重が高いので、容器12の底部に設けられている第2排出口14bから優先的に排出することができる。この間、スラッジとともに排出される液状媒体やスペーサ粒子を上記の条件を満足するように適宜追加投入すればよい。

上述した例において欠けが発生しなかった要因として、上述した要因の他に、メディアの最適化があげられる。図3を参照しながら、アルミナ系ボールメディアの砥粒率と研磨量およびメディア摩耗量との関係を説明する。図3には、気孔率が0.3%〜3%のメディアを用いて求めた、砥粒率と研磨量およびメディア摩耗量との関係の一例を示す。

上述したように、本実施形態のボールメディアは、比較的柔らかく、ネオジム合金ワークに欠けを発生し難い、アルミナ系メディアを用いた。アルミナ系メディアでも、その砥粒率によって、研磨量およびメディア摩耗量が変化する。砥粒率が40wt%未満になると、欠けの発生が顕著となる。また、砥粒率が50wt%を超えると、目詰まりが激しく、研磨量が急激に低下する傾向がある。

さらに詳細には、図3に示したように、砥粒率が45wt%〜48wt%の範囲内にあると、欠けの発生がほとんどなく、研磨効率が高く、メディアの摩耗量も比較的少ない。これは、砥粒率が上記の範囲内にあると、砥粒保持と砥粒脱粒とのバランスが良く、メディアが適度に摩耗し、研磨力を維持しているものと考えられる。それに対し、砥粒率が45wt%未満の場合、砥粒1つ当たりの負荷が大きくなり、砥粒の異常脱粒が起こり、主に砥粒の目こぼれにより、研磨量が低下するものと考えられる。その結果、メディアの摩耗量も増加し、欠けも発生するようになる。一方、砥粒率が48wt%を越えると、砥粒間の間隔が狭くなりすぎるので、砥粒1つ当たりの負荷が小さくなり、砥粒の適度な脱粒が起こらず、主に目詰まりを起こして、研磨量が低下するものと考えられる。
