発明の分野
本発明は、全体として、高密度洗剤組成物を製造するためのプロセスに関する。更に詳細には、本発明は、振動が小さい回転シャフトが中央に位置決めされたミキサー/高密度化装置に界面活性剤ペースト及び乾燥出発洗剤材料を供給することによって高密度洗剤凝集物を製造する連続プロセスに関する。このプロセスは、低用量の、即ち「コンパクト」な洗剤組成物として商業的に販売できる自由流動性高密度洗剤組成物を製造する。
発明の背景
現在、洗剤産業では、「コンパクト」であり、及び従って用量容積が小さい洗濯用洗剤が大きな注目を集めている。これらのいわゆる低用量洗剤を容易に製造するため、高嵩密度洗剤、例えば600g/l又はそれ以上の密度を持つ洗剤を製造する多くの試みがなされてきた。現在、低用量洗剤に対する要求が高い。これは、低用量洗剤が資源を保護し、小さなパッケージで販売できるためであり、これは、消費者にとって更に便利である。
一般的には、洗剤粒状物又は粉体の調製を行うには、二つの主要な種類のプロセスがある。第1の種類のプロセスは、適当な洗剤スラリーをスプレー乾燥タワーでスプレー乾燥し、高多孔度の洗剤粒状物を製造することを必要とする。第2の種類のプロセスでは、様々な洗剤組成物を乾燥混合した後、これらの組成物を非イオン界面活性剤又は陰イオン界面活性剤等のバインダとともに凝集する。両プロセスにおいて、結果的に得られた洗剤粒状物の密度を左右する最も重要な要因は、様々な出発材料の密度、多孔度、及び表面積、及びこれらの夫々の化学的配合である。しかしながら、これらのパラメータは、所定の範囲内でだけ変化させることができる。かくして、嵩密度の大幅な増大は、洗剤粒状物を高密度化する追加の加工工程によってのみ行うことができる。
当該技術において、洗剤粒状物又は粉体の密度を高めるプロセスを提供するための多くの試みがなされてきた。スプレー乾燥粒状物の密度をポストタワー処理によって高めるため、特別の注意が払われた。例えば、一つの試みは、トリポリ燐酸ナトリウム及び硫酸ナトリウムを含むスプレー乾燥した又は粒状化した洗剤粉体をマルメリツァー(マルメリツァー(Marumerizer)は登録商標である)で高密度化し且つ球体化するバッチプロセスを含む。この装置は、実質的に垂直な滑らかな壁を持つシリンダ内のベースに位置決めされた実質的に水平であり且つ粗い回転自在のテーブルを含む。しかしながら、このプロセスは本質的にバッチプロセスであり、及び従って、洗剤粉体の大規模製造に適していない。更に最近になって、「ポスト−タワー(post-tower)」即ちスプレー乾燥洗剤粒状物の密度を高めるための連続的なプロセスを提供するための他の試みがなされた。代表的には、このようなプロセスは、粒状物を微粉状にする、即ち粉砕する第1装置及び微粉状にした粒状物の密度を凝集によって高める第2装置を必要とする。これらのプロセスは、「ポスト−タワー」即ちスプレー乾燥粒状物を処理することによって、即ち高密度化することによって、密度を所望の通りに高める。
上述のプロセスは全て、主としてスプレー乾燥粒状物の高密度化又はその他の処理に関する。現在、洗剤粒状物の製造においてスプレー乾燥プロセスが加えられる材料の相対的な量及び種類が限定されている。例えば、結果的に得られた洗剤組成物中の界面活性剤のレベルを高めること(これは、低用量洗剤の製造を容易にする特徴である)は困難であった。かくして、従来のスプレー乾燥技術による制限なしに、洗剤組成物を製造するプロセスを提供するのが望ましい。この目的のために、当該技術分野は、洗剤組成物の凝集についての多くの開示がなされている。例えば、ゼオライト及び/又は層状珪酸塩をミキサー内で混合して自由流動凝集物を形成することによって洗剤ビルダーを凝集する試みがなされてきた。
しかしながら、全ての上述のプロセスにおいて、連続した大規模構造には、特に、製造機器に及ぼされる作用を最小にして適切な品質の製品を一貫して得ることに関して困難がある。例えば、特定のミキサー/高密度化装置は研究室規模では、或いはパイロットプラント規模では極めて良好に作動するが、大規模な商業的連続製造設備ではその性能に必ずしも再現性がない。
一つの問題点は、商業的規模のミキサー/高密度化装置の回転シャフトで過度の振動が発生し、これにより、製造された洗剤組成物並びにミキサー/高密度化装置及び他の近くに配置された製造機器に悪影響が及ぼされるということである。更に、この問題点は、製造建屋の構造を損傷し、その修繕にかなりの費用が必要となる。かくして、低用量高密度組成物の製造に使用される商業的規模のミキサー/高密度化装置を、大きな機械振動なしに及びこの振動による損傷を伴わずに連続的に作動させることができるようにする手段が必要とされている。
従って、当該技術分野では、機械振動が最小のミキサー/高密度化装置で高密度洗剤組成物を連続的に製造するためのプロセスが必要とされている。更に、低用量洗剤即ちコンパクト洗剤の大規模製造を容易に行うための更に効率的で経済的なプロセスが必要とされている。
背景技術

発明の概要
本発明は、振動が最小の回転シャフトが中央に配置されたミキサー/高密度化装置内に界面活性剤ペースト及び乾燥出発洗剤材料を供給することによって高密度洗剤凝集物を製造するプロセスによって高密度洗剤組成物を連続的に製造するプロセスを提供することによって、当該技術分野における上述の必要を満たす。このプロセスでは、ミキサー/高密度化装置の中央回転シャフトに同調ダンパー(tuned dampar)が取り付けてあり、これにより、機械振動及び振動と関連した通常の修繕費が最少の、高密度洗剤組成物を製造するプロセスを提供する。このプロセスは、低用量洗剤組成物として、即ち「コンパクト」な洗剤組成物として商業的に販売できる自由流動性高密度洗剤組成物を製造する。
本明細書中で使用されているように、「凝集物」という用語は、形成される凝集物よりも平均粒径が小さい出発洗剤成分を凝集させることによって形成された粒子に関する。本明細書中で使用した全ての%及び比は、特記されていない限り、重量%(無水ベース)として表現されている。全ての文献は、それらの文献に触れたことにより、開示されている内容は本明細書中に組入れたものとする。本明細書中で言及した全ての粘性は、70℃(±5℃)で、及び約10/sec乃至100/secの剪断速度で計測した値である。
本発明の一つの特徴によれば、サラサラとした自由流動性の高密度洗剤組成物が提供される。このプロセスは、(a)洗剤界面活性剤ペースト及び乾燥出発洗剤材料を高速ミキサー/高密度化装置内で連続的に混合し、洗剤凝集物を得る工程と、(b)洗剤凝集物の密度及び凝集の程度を更に高めるため、洗剤凝集物を中速ミキサー/高密度化装置内で混合する工程であって、該中速ミキサー/高密度化装置は、回転シャフトを中央に備えており、この回転シャフトには、シャフトの中間スパン長での約10Hz乃至約20Hzの範囲の振動数でシャフトのピーク振動が約−1.0G乃至約1.0Gであるように同調ダンパー装置が取り付けられている、混合工程と、(c)洗剤凝集物を乾燥し、製品洗剤組成物を形成する工程とを有する。
本発明の別の特徴によれば、高密度洗剤組成物を製造するための別の連続プロセスが提供される。このプロセスは、(a)スプレー乾燥洗剤粒状物を中速ミキサー/高密度化装置に連続的に投入して混合する工程であって、該中速ミキサー/高密度化装置は、回転シャフトを中央に備えており、この回転シャフトには、シャフトの中間スパン長での約10Hz乃至約20Hzの範囲の振動数でシャフトのピーク振動が約−1.0G乃至約1.0Gであるように同調ダンパー装置が取り付けられている、混合工程と、(b)洗剤凝集物を乾燥し、洗剤組成物を形成する工程とを有する。更に、本明細書中に説明したプロセスのいずれかによって製造した洗剤組成物もまた本発明によって提供される。
従って、本発明の目的は、機械振動が最少のミキサー/高密度化装置を必要とする、高密度洗剤組成物を連続的に製造するためのプロセスを提供することである。本発明の別の目的は、低用量洗剤即ちコンパクト洗剤の大量生産を容易にする更に効率的であり且つ経済的なプロセスを提供することである。本発明のこれらの及び他の目的、特徴、及び付随した利点は、好ましい実施形態の以下の詳細な説明及び添付の請求の範囲を図面を参照して読むことによって、当業者に明らかになるであろう。

好ましい実施形態の詳細な説明
プロセス
本プロセスは、出発洗剤成分から直接製造された凝集物を含む低用量高密度洗剤組成物、並びに「ポスト−タワー」高密度化が加えられた従来のスプレー乾燥粒状物を含む組成物の製造で使用できる。「スプレー乾燥粒状物」という用語は、界面活性剤、ビルダー、及び他の標準的な洗剤添加物を含む洗剤成分の水性スラリーを乾燥することによって製造した多孔質粒状物を意味する。代表的には、乾燥は、高温空気流の向流が流れているタワーに水性スラリーをスプレーすることによって完了する。「ポスト−タワー」高密度化という用語は、従来のスプレー乾燥タワー又は同様の装置に通した後、以下に説明するミキサー/高密度化装置を通して処理した洗剤粒状物を意味する。
次に、第1図を参照すると、この図は、本プロセス及びその様々な実施形態を示すフローチャートである。プロセスの第1工程では、本発明は、界面活性剤ペースト流12及び乾燥出発洗剤材料流14を含む幾つかの出発洗剤成分流を高速ミキサー/高密度化装置10に連続的に入れて混合することを必要とする。界面活性剤ペースト12は、水性ペースト形態の洗剤界面活性剤が約25%乃至約65%を占め、好ましくは、約35%乃至約55%を占め、最も好ましくは、約38%乃至約44%を占める。好ましくは、乾燥出発洗剤材料14は、アルミノ珪酸塩又はゼオライトビルダーが約20%乃至約50%を占め、好ましくは、約25%乃至約45%を占め、最も好ましくは、約30%乃至約40%を占め、炭酸ナトリウムが約10%乃至約40%を占め、好ましくは、約15%乃至約30%を占め、最も好ましくは、約15%乃至約25%を占める。界面活性剤ペースト12及び乾燥出発洗剤材料14は、自由流動性のサラサラとした高密度洗剤組成物が製造されるように、本明細書中に説明した範囲の比で連続的に混合される。好ましくは、界面活性剤ペースト12の乾燥出発洗剤材料14に対する比は、約1:10乃至約10:1であり、更に好ましくは、約1:4乃至約4:1であり、最も好ましくは、約2:1乃至約2:3である。
本発明の範囲から逸脱することなく、追加の出発洗剤成分(このうちの幾つかを以下に説明する)を高速ミキサー/高密度化装置10に混入できるということは理解されるべきである。第1処理工程は、好ましくは、ロディジCBミキサー又は同じ商標のミキサーである高速ミキサー/高密度化装置10内で、本明細書中に説明したプロセスパラメータの下で、連続的に完了できる。これらの種類のミキサーは、本質的には、プラウ形状の幾つかのブレードを備えた回転シャフトが中央に取り付けられた水平な中空静止シリンダからなる。好ましくは、シャフトは、約100rpm乃至約250rpmの速度で、更に好ましくは、約300rpm乃至約1600rpmの速度で回転する。好ましくは、高速ミキサー/高密度化装置10内での洗剤成分の平均滞留時間は、好ましくは、約2秒乃至約45秒であり、最も好ましくは、約5秒乃至約15秒である。
次いで、高速ミキサー/高密度化装置10内で形成された結果的に得られた洗剤凝集物を低速又は中速のミキサー/高密度化装置16内に供給し、この装置内でのプロセス中、凝集物が更に大きくなる。別の態様では、スプレー乾燥粒状物(図示せず)の一つの流れを中速ミキサー/高密度化装置に直接投入する。この態様では、高速ミキサー/高密度化装置10は、本発明のこの特定の実施形態について、厳密にはオプションである。このプロセスで使用される中速ミキサー/高密度化装置16は、液体分配器及び凝集器を含み、そのため、両技術を同時に実施できる。中速ミキサー/高密度化装置16は、例えばロディジKM(プラウシェア(Ploughshare))ミキサー、ドレイス(ドレイス(Drais)は登録商標である)K−T160ミキサー、又は同じ商標のミキサーであるのが好ましい。中速ミキサー/高密度化装置16内での滞留時間は、好ましくは、約0.5分乃至約15分であり、最も好ましくは、約1分乃至約10分である。
次に第2図を参照すると、この図には、中速ミキサー/高密度化装置16の部分切断斜視図が示してある。第2図からわかるように、中央に配置されたシャフト18は、中速ミキサー/高密度化装置16(例えばロディジKM(プラウシェア)ミキサー)の内側で回転する。本発明によれば、少なくとも一つの同調ダンパー20が回転シャフト18に取り付けられている。更に、中速ミキサー/高密度化装置16は、ミキサー/高密度化装置16の内側壁に取り付けられたカッター22によって液体分配を行う。これらのカッターは、回転シャフト18よりも全体に小型である。カッターは、代表的には、少なくとも約3600rpmで作動する。中速ミキサー/高密度化装置16は、プロセス中の混合/高密度化作業を補助するため中央回転シャフト18に取り付けられたプラウ24、及び高速ミキサー/高密度化装置10から洗剤材料を受け入れることができる一対の入口ポート21及び23を更に有する。
上文中に述べたように、回転シャフト18には、プロセスに悪影響をもたらす比較的強い機械振動が加わり易い。これに関し、回転シャフト18の長さに沿った様々な箇所に一つ又はそれ以上の同調ダンパー20を取り付けると、このような望ましからぬ機械振動が最小になるか或いはなくなるということがわかっている。次に第3図及び第4図をまとめて参照する。第3図は、同調ダンパー20の部分側断面図であり、第4図は、同調ダンパー20が取り付けられたシャフト18の端面図である。同調ダンパー20は、シャフト18の機械振動を最小にするため、円筒形形状の四つの減衰装置26を含むということが第3図及び第4図からわかる。同調ダンパー20は、これらのいわゆる円筒形形状の減衰装置26を少なくとも二つ、好ましくは四つ含む。これらの減衰装置26は、シャフト18の90°毎に取り付けられており、連結バー23を介して連結されている。減衰装置26は、割りリングアッセンブリ等の任意の既知の便利な機械的装置によって回転シャフト18に取り付けることができる。減衰装置26は、次いで、第2図、第3図、及び第4図に示すように、カバーケーシング21によって包囲される。同調ダンパー20の減衰装置の外ケーシング21は、好ましくは、露呈される環境に耐えることができる材料でつくられている。本プロセスでは、環境は洗剤成分であり、これにより外ケーシング21をプラスチックから製造できる。
減衰装置26は、一対の調整ロッド28及び30を含み、これらのロッドは、一対の可撓性部材即ちスポンジ状部材32及び34と隣接して取り付けられている。可撓性部材32及び34は、ニトリル、天然ゴム、又は合成ブチルゴム(例えばイレーヌ(Ilene)産業社から入手できる)を含むエラストマー材料等の任意の可撓性材料で形成されているのがよく、又は、供給者(例えばスウェーデン国のフォルシェダ(Forsheda)AB)によって最終形状に型成形できる。可撓性部材32及び34は、シャフト18の連続回転速度により生じる機械振動を減衰する主要構成要素である重り35と接触する。
好ましくは、同調ダンパー20の調節は、シャフト18のピーク振動が選択された範囲内にあるように減衰装置26を操作し且つ位置決めすることによって行われる。詳細には、同調ダンパー20の調節は、可撓性部材32及び34の大きさを、同調ダンパー20の所望の固有振動数が得られるように定めることによって行われる。好ましくは、同調ダンパー20は、その固有振動数がシャフト18の固有振動数の約95%であるように調節される。一つ以上の同調ダンパー20を使用する場合には、シャフト18に取り付けられた各同調ダンパー20の固有振動数を10Hz乃至20Hzの範囲の幾つかの振動数で分配できるか或いは全てを同じ振動数に同調できる。
同調ダンパー20が適切に同調されている場合には、シャフト18についての好ましいピーク振動範囲は、約10Hz乃至約20Hzの振動数範囲において、シャフト18の中間スパン長で計測して約−1.0G乃至約1.0Gであり、更に好ましくは、約−0.5G乃至約0.5Gであり、最も好ましくは、約−0.25G乃至約0.25Gである。このようなピーク振動範囲は、代表的には商業的規模の製造設備に作用する±3.5G程度のピーク振動を大幅に改善する。好ましくは、90秒の間隔でピーク振動を計測する。当業者には理解されることであろうが、このようなピーク振動の計測は、従来の加速度計(ニューヨーク州バッファローのICP社から入手できるPCB308B)を使用することによって容易に行うことができる。
例えば、プロセスの連続作動中、電源に取り付けられた加速度計(例えば、ICP社から入手できるPCB480E090、及びソニー社のTCD−D3 DATレコーダー等のバッテリー作動式デジタルテープレコーダー)を使用することによってシャフト18の振動を記録する。レコーダー及び電源を防水防振包囲体(例えばカルロン社のCJ1085包囲体)に取り付ける。センサは、歯科用セメント又は他の剛性接着剤によってシャフト18に取り付けられ、シャフトの半径方向振動が計測されるように位置決めされる。振動は、少なくとも2時間、好ましくは4時間に亘って記録される。作動の完了時にテープレコーダーを包囲体から取り出し、再生する。デジタルプロット装置又はアナログプロット装置(例えばヒューレットパッカード社の3560A分析器又は35670A分析器)のいずれかでデータを90秒の間隔でプロットする。振動のピーク値及びrms値をエクセルやマトラブ等のPCベースソフトウェアプログラムから決定できる。
理論によって括ろうとするものではないが、中速ミキサー/高密度化装置16と関連した負のピーク振動は、いわゆる「洗剤壁」がミキサー/高密度化装置16の内面に存在する場合に特に悪化する。プロセス中、少なくとも約1mmの随意の洗剤コーティング即ち壁が中速ミキサー/高密度化装置16の内壁面の一部を覆う場合がある。最小厚さが1mmのこのコーティングによって覆われた内壁の部分は、かなり大きい(内壁の最大100%が覆われる)か或いは50%だけが覆われる。この洗剤コーティングの存在により、中速ミキサー/高密度化装置16のシャフト18の回転中にプラウ24が接触する表面の輪郭が凸凹になる。この凸凹の表面のため、シャフト18に加わる力が不規則になり、これによって、機械振動が全体として大きくなる。しかしながら、同調ダンパー20は、更に、この追加の機械振動をなくすか或いは最小にする。
第1図乃至第4図を集合的に参照すると、中速ミキサー/高密度化装置16から出る、結果的に得られた洗剤凝集物、又は別の態様のスプレー乾燥粒状物の好ましい密度は、少なくとも650g/lであり、更に好ましくは、約700g/l乃至約800g/lである。結果的に得られた、組成物の洗剤凝集物の粒子の多孔度は、好ましくは、約5%乃至約20%の範囲内にあり、更に好ましくは、約10%である。中速ミキサー/高密度化装置16から出た洗剤凝集物又はスプレー乾燥粒状物は、この時点で、低用量コンパクト洗剤製品としていつでも包装及び販売を行うことができるが、これらに一つ又はそれ以上の随意のプロセス工程を加えることができる。
随意のプロセス工程
随意であるが、洗剤凝集物を流動床乾燥器36又は同様の装置で乾燥できる。本プロセスの別の随意の工程では、流動床乾燥器36を出た洗剤凝集物を、当該技術分野で周知の流動床冷却器38又は同様の装置で冷却することによって、更に調整する。
別の随意のプロセス工程は、流動性を改善するため及び/又は洗剤組成物の過剰凝集を抑えるため、以下に列挙する本プロセスの一つ又はそれ以上の位置でコーティング剤を加える工程を含む。(1)コーティング剤を、コーティング剤の流れ40によって示されているように、流動床冷却器38の後で直接的に加えることができ(好ましくは)、(2)コーティング剤を、コーティング剤の流れ42によって示されているように、流動床乾燥器36と流動床冷却器38との間で加えることができ、(3)コーティング剤を、流れ44によって示されているように、流動床乾燥器36と中速ミキサー/高密度化装置16との間で加えることができ、及び/又は(4)コーティング剤を、流れ46によって示されているように、中速ミキサー/高密度化装置16及び流動床乾燥器36に直接的に加えることができる。第1図に示す流れ40、42、44、及び46のうちの任意の一つ又はこれらの流れの組み合わせでコーティング剤を加えることができるということは理解されるべきである。本プロセスでは、コーティング剤の流れ40が最も好ましい。
コーティング剤は、好ましくは、アルミノ珪酸塩、珪酸塩、炭酸塩、及びこれらの混合物からなる群から選択される。コーティング剤は、使用中に洗剤を容易に掬うことができるようにする点で消費者に望まれている、結果的に得られた洗剤組成物の自由流動性を高めるばかりでなく、特に中速ミキサー/高密度化装置16に直接的に加えられた場合に、過剰凝集をなくすか或いは最小にすることによって凝集を制御するのにも役立つ。当業者には気付かれることであろうが、過剰凝集は、非常に望ましくない流れ特性をもたらし、最終的な洗剤製品の外観を損なう。

洗剤界面活性剤ペースト
本プロセスで使用する洗剤界面活性剤ペーストは、好ましくは、水性の粘性ペーストの形態であるが、本発明では別の形態も考えられている。このいわゆる粘性界面活性剤ペーストの粘性は、約5000cPs乃至約100000cPsであり、更に好ましくは、約10000cPs乃至約80000cPsであり、水を少なくとも約10%、更に好ましくは少なくとも約20%含む。粘性の計測は70℃で行われ、剪断速度は約10/sec乃至100/secである。更に、界面活性剤ペーストは、もしもこれが使用される場合には、好ましくは、上文中に特定した量の洗剤界面活性剤を含み、残りは水及び他の従来の洗剤成分からなる。

乾燥洗剤材料

洗剤添加物

例1

例II

There have been many attempts in the art to provide a process for increasing the density of detergent granules or powders. Special care was taken to increase the density of the spray-dried granulate by post tower treatment. For example, one attempt involves a batch process of densifying and spheronizing a spray-dried or granulated detergent powder containing sodium tripolyphosphate and sodium sulfate with Marmelitzer (Marumerizer is a registered trademark). . The apparatus includes a substantially horizontal and coarse rotatable table positioned on a base in a cylinder with substantially vertical smooth walls. However, this process is essentially a batch process and is therefore not suitable for large scale production of detergent powders. More recently, other attempts have been made to provide a "post-tower" or continuous process for increasing the density of spray-dried detergent granules. Typically, such a process requires a first device for pulverizing, i.e. grinding, the granulate and a second device for increasing the density of the pulverized granule by agglomeration. These processes increase the density as desired by treating the "post-tower" or spray-dried granulate, ie, densifying.
All of the processes described above are primarily concerned with densification or other processing of spray dried granules. Currently, the relative amount and type of materials to which a spray drying process is applied in the manufacture of detergent granules is limited. For example, it has been difficult to increase the level of surfactant in the resulting detergent composition, which is a feature that facilitates the manufacture of low-dose detergents. One problem is that excessive vibrations occur on the rotating shafts of commercial scale mixers / densifiers, thereby placing the detergent composition produced and the mixer / densifiers close to others. Example 1
