【発明の属する技術分野】
本発明は、焼却灰溶融スラグからの人工岩石合成処理法に係り、詳しくは、生活ごみや下水汚泥または産業廃棄物等の焼却灰を溶融し、焼却灰に含まれる重金属類や還元可能な酸化物を溶融還元して除去すると共にSiO2 等の鉱物質を主成分とする溶融スラグを生成する技術であって、特に溶融スラグから有害金属を可及的に含まない天然岩石に極めて近い組成のコンクリート用人工骨材として供することができる人工岩石を製造する方法に関するものである。

【従来の技術】
家庭から出るごみや産業廃棄物は焼却され下水汚泥等は乾燥粉とされることによって減容化され、埋立地等に廃棄される。しかし、投棄地の容量にも限界があり、より一層の減容化や再資源化の努力が払われるようになってきている。最近では、資源のリサイクル化の観点に立った研究が進み、堆肥化や有価物の回収といったことも行われる。このような再資源化には無害化処理が重要であるが、特に注目を浴びるようになってきている生活ごみや下水汚泥または産業廃棄物等の焼却灰の溶融スラグから建築資材等を再生する場合も同様である。

焼却灰を1,500℃以上の温度で溶融すると、焼却灰中の可燃物が燃焼しダイオキシンは完全に分解されること、重金属類はガラス質のスラグ中に閉じ込められること、焼却灰を1/3以下に減容できることなどの利点が挙げられる。これは、焼却灰中の無機分も溶けて融液となり、それを冷却すると固化したスラグとすることができるからである。

ところで、そのスラグは、路盤材や建築土木用骨材として使用されたり、成形することによってタイルや装飾品に加工することができる。いずれにおいても、無害化や化学的安定性が要求されることは言うまでもないが、そのような溶融スラグを生成させて人工骨材を製造する方法や装置が種々提案されている。溶融スラグを生成する代表的なものとして、旋回溶融法,電気溶融法,コークス燃焼還元溶融法,表面溶融法といったものが採用されている。

旋回溶融法は、焼却灰をアノルサイトCaO・2SiO2 ・Al2 O3 の結晶が析出しやすい組成に成分調整し、旋回炉を用いて焼却灰を1,400℃ないし1,450℃の雰囲気で溶融させ、それを急冷してガラスとし、その非晶質なスラグを再加熱してアノルサイトを均一に析出させ、石材化する方法である。これは、焼却灰に含まれている鉄分と硫黄分から硫化鉄を生成させ、それを結晶核形成物質として利用している。

ところで、焼却灰を溶融したときのスラグの主成分はCaO,SiO2 ,Al2 O3 ,FeO,MgOである。FeOおよびMgOは比較的少ないのでスラグをCaO−SiO2 −Al2 O3 の三元系とみなすと、Al2 O3 の多い焼却灰ではスラグ融点が非常に高くなりまた粘性も増大する。したがって、流動性の良いスラグの生成は妨げられ、炉からの出滓が困難となりまた組成分の結晶化も得られにくい。

上記した電気溶融炉においてスラグ融点を低下させかつ流動性を改善するようにしたものが、特開平4−354575号公報や特開平4−358584号公報に記載されている。これは、金属溶湯上に焼却灰を投入してアーク加熱により溶融するが、溶融スラグの粘度が高くなるから、前者では溶融スラグにFeOを添加している。また、後者では金属溶湯の表面および溶融スラグの表面を酸化性雰囲気にすることによって、溶融スラグ中にFeOが生成されるようにしている。このような操作によれば、スラグに残存する5%ないし20%のFeOによってCaO−SiO2 −Al2 O3 −FeO系を形成させることができ、スラグ融点は低下し、スラグの流動性も改善される。

コークス燃焼還元溶融法の例としては、特開平4−132642号公報に記載された結晶化スラグの製造法がある。溶融炉で溶融させたスラグに石灰または珪酸分の多い砕石を添加し、ガラス化を経ることなく、Al2 O3 が10%ないし22%、CaOが24%ないし44%、Fe2 O3 が2%ないし20%、SiO2 が28%ないし45%の組成をなすようにした結晶化スラグを直接生成させることができるようにしている。

ところで、塩基度(CaO/SiO2 の重量比)が低くすぎると溶融スラグの粘性は高くなって結晶化が進みにくくなり、高すぎるとスラグ融点が高くなって溶融処理のためのエネルギ消費は増大する。したがって、上記の溶融炉中のスラグの塩基度が低いときにはCaOを添加し、高いときにはSiO2 を添加して塩基度が0.6ないし1.5となるように調整される。

上記した表面溶融法では、焼却灰を高温で処理する際に有機物が熱分解して燃焼するときのエネルギを使用することにより無機物を溶融させている。炉頂に燃焼装置を備えた垂直軸回りに回転する炉体と、焼却灰が装入された炉体の上方を覆うアーチ形反射天蓋とを備える竪型回転炉が使用され、その天蓋を上下させて炉負荷が調整されるようになっている。炉体の下方には二次燃焼炉があり、排出された溶融スラグはさらに加熱される。このような表面溶融炉においては、可燃物の燃焼によって発生する熱を利用するので、低燃費の操業が実現される。

【発明が解決しようとする課題】
上記した旋回溶融法では焼却灰に予熱空気を吹き込んで旋回させ、ガスやオイルの燃焼によって加熱するようにしている。酸化性雰囲気で焼却灰を溶融するのでスラグにはFeOが混入し、それを急冷させるとガラス状になる。また、生成されたスラグには気泡が混じり、そのまま固化させると多孔質なスラグとなりやすい。そのため、溶融スラグを脱泡処理した後に熱処理しなければならず、スラグ生成設備は複雑化する。しかも、ガラス状スラグを再結晶させるためには1,200℃以上の雰囲気に保持する必要があり、結晶化炉において多大のエネルギ消費を伴う。なお、ガラス化したスラグは熱伝導性が極めて低く、それゆえ結晶化のエネルギ節減を図るため固化スラグを小粒化しておく必要があり、コンクリート用骨材として要求される粒の大きい石材を得ることができない。

電気溶融法では、酸化性雰囲気で生成される溶融スラグ中のFeOが6%ないし15%と高いので炉床部や出滓部近傍の耐火物は侵蝕されやすく、炉の寿命が短くなる。また、FeOを添加してCaO−SiO2 −Al2 O3 の三元系のスラグを四元系に改質しスラグ融点を低下させているが、溶融スラグを水砕した場合には粒状水砕スラグとなって非常に脆弱な非晶質となる一方、徐冷した場合はスラグ中のFeOが再結晶化を阻み、天然岩石からかけ離れたスラグ塊となる。それのみならず、スラグにFe等の重金属が残留することになり、それらをスラグに固定させることができるといえども、いずれは溶出する不安定さが残る。

コークス燃焼還元溶融法は竪型シャフト炉に投入したコークスによって形成されるコークスベッド中で焼却灰を溶融還元するので、溶融スラグ中のFeOは減少する。しかし、コークス灰中のAl2 O3 が溶融スラグに溶解し、Al2 O3の含有率は高くなってCaO−SiO2 −Al2 O3 系のスラグ融点が高くなりまたスラグの流動性も悪化し、炉体からのスラグ排出は円滑とならず操業が阻害される。そこで、この還元溶融法においては、スラグ融点が高くならない範囲で石灰石を添加し、流動性を改善している。しかし、この成分調整によって生成されたスラグはCaOの含有量が多くなることから消化しやすくなり、長期にわたる性状の安定や機械的強度の維持が要求されるコンクリート用人工骨材として使用するためには不適当である。

表面溶融法では、無機物を溶融させるため電気溶融法と同様にFeOを焼却灰に添加して、溶融スラグの流動性の向上が促されるが、溶融スラグ中に金属酸化物を残留させることになる。その結果、溶融スラグを徐冷しても組成分の結晶化が十分に進まず、重金属類の溶出は不可避であって、コンクリート用人工骨材にふさわしい天然岩石とはかけ離れた石材となる。

以上の説明から把握されるように、焼却灰の各種溶融法は、焼却灰の組成を是認して溶融処理し石材としての利用を実現するものである。すなわち、スラグ中に有害物質や金属成分の封じ込めを図って安全性を確保しようとしている。しかし、固化スラグ中に重金属類が含有されるのでそれらがいずれは溶出する可能性があって、スラグの無害化は十分でない。それのみならず、焼却灰中の金属資源の回収がなされず、焼却灰の完全な再資源化が阻まれる。

また、溶融スラグを固化させる際にスラグ組成分を可及的完全に再結晶させる処理が施されておらず、天然岩石からはほど遠い非晶質な部分を残した石材となる。これは、溶融スラグの流動性を向上させるためにFeOやCaOを添加したり、スラグ融点の低下を促進するためにSiO2 を配合する結果、多元系相平衡状態における共晶凝固現象を考慮した熱処理をすることができなくなることに基因している。したがって、このような固化スラグは建築資材としての良質なコンクリート用人工骨材とはなり難く、非晶質(ガラス質)のままで使用することが可能な路盤材や緑農地化の資材として利用できるにすぎない。

ちなみに、特開平4−139040号公報には、連続した金型に溶融スラグを鋳込み、移送しながら外気温により徐冷してスラグブロックを成形させるようにした装置が記載されている。しかし、コンベアによる搬送中には溶融スラグがメタル面に接触するときの初期冷却速度を制御することが困難であり、結局は急激に冷却されるために非晶質化し、方向性のある脆い組織となることは避けられない。

本発明は上記した背景に鑑みなされたもので、その目的は、焼却灰の溶融に投入したエネルギの放散を少なくして溶融スラグの結晶化に要するエネルギの節減を図ることができること、溶融スラグ中の還元容易な金属分を分離してその再利用を可能にすると共に、有害物質の含有を可及的に少なくして安全性が高く、天然岩石に極めて近い硬質な塊状の建設資材を製造できること、を実現した焼却灰溶融スラグからの人工岩石合成処理法を提供することである。

【課題を解決するための手段】
本発明は、生活ごみ,下水汚泥,産業廃棄物等のごみを焼却して生じた焼却灰の溶融スラグから人工岩石を合成する処理法に適用される。その特徴とするところは、図1および図9を参照して、まず、溶融スラグ4を生成させる次工程で可及的に低融点でありかつ共晶凝固する組成を有した溶融スラグ4を生成させるべく、その溶融スラグ4のMgO含有量が5%ないし20%までの範囲における目標%もしくはそれに極めて近似した含有%となるように、ごみ92を焼却して発生した排ガス中の硫黄酸化物や塩素系物質等を除去するために添加されるMg化合物90の粉末またはスラリーを、焼却炉80内の排ガス中に吹き込みながらごみ92を焼却する。次に、焼却炉80で発生した焼却炉灰93を還元剤を用いて還元溶融することにより焼却炉灰93中のFe系酸化物を還元して生成された溶融銑鉄2を滞留させ、他の重金属類および還元可能な酸化物類を還元して生じた元素を溶融銑鉄2中に溶解させると共に、ガス含有率が極めて低く重金属類等を可及的に含まない溶融スラグ4を生成して溶融銑鉄2の上部に滞留させる。その溶融スラグ4を溶融銑鉄2とは独立して出滓した後に、溶融スラグ4を徐冷した状態で共晶凝固現象に基づいて一次再結晶させる。そして、一次再結晶した鋳造スラグ4Aを900℃ないし1,200℃の温度雰囲気に保持することにより、鋳造スラグ4A中に残留する非晶質部分を二次再結晶させると共に残留内部歪を除去し、溶融スラグ4からガス含有率の極めて低い、組織の緻密な再結晶した人工岩石24を生成させることである。

本発明によれば、焼却灰の還元溶融によりFe系酸化物ならびにその他の重金属類や還元可能な酸化物類を含まず、また、CaO−SiO2 −Al2 O3 の三元系の限られた共晶点の範囲をMgOを添加した四元系に改質することにより拡大し、四元系相平衡状態で共晶凝固可能な溶融スラグを生成しやすくすることができる。共晶凝固した一次再結晶スラグを熱処理によって僅かな残余非晶質部分をさらに二次再結晶させるから、天然岩石に極めて近似した人造石材を得ることができる。その際、一次再結晶に消費したエネルギの大部分は二次再結晶に利用され、固化スラグを小粒化しておかなくても、エネルギ消費を可及的に低減することができる。

焼却炉において生活ごみ,下水汚泥,産業廃棄物等のごみを焼却する際に、ごみ焼却排ガス中の硫黄酸化物や塩素系物質等を除去するために吹き込まれるMg化合物の粉末またはスラリーによって、焼却灰を溶融させたときに生じる溶融スラグのMgO含有量が5%ないし20%までの範囲における目標%となるようにしておけば、焼却灰を還元溶融して溶融スラグを生成するとき可及的に低融点となりかつ共晶凝固する組成を有した溶融スラグが得られるようになる。また、焼却灰を溶融させたときに生じる溶融スラグのMgO含有量が目標%に近づけられていれば、可及的に低融点となりかつ共晶凝固する組成を有した溶融スラグが得られるように成分調整するとき、MgOを含有する冶金滓または天然鉱物類の焼却灰への添加量を少なくすることができる。

焼却灰は還元性雰囲気で溶融されるので、溶融スラグが炉床部や出滓部近傍の耐火物を侵蝕させることもなく、炉寿命は長く保たれる。そして、焼却灰中のFe系酸化物を還元し、他の重金属類および還元可能な酸化物類も除去され、ガス含有率の極めて低い溶融スラグが得られる。還元によって生成された溶融銑鉄は回収して再資源化も可能である一方、重金属類の溶出しないまでに無害化されたコンクリート用人工骨材を得ることができる。焼却灰にMgOを添加することによって溶融スラグの流動性も改善され、CaOを過剰に添加する必要もなくスラグ融点の低下にも寄与する。したがって、溶融スラグから人工岩石を合成するための工程における取り扱いが容易となる。生成された合成岩石は消化性を伴うことなく長期間の性状安定や機械的強度が確保される。鋳造工程と該鋳造工程に続く熱処理工程とに代えて鋳造熱処理工程とすれば、岩石合成処理工程が少なくなり、そのための装置も簡素化することができる。

【発明の実施の形態】
以下に、本発明に係る焼却灰溶融スラグからの人工岩石合成処理法および装置を、その実施の形態を表した図面をもとに詳細に説明する。図1は、生活ごみ,下水汚泥,産業廃棄物等を焼却して生じた焼却灰の溶融スラグをコンクリート用人工骨材とするための人工岩石合成処理装置の例であり、その主たる構成は還元溶融炉1,スラグブロック成形鋳型10,熱処理炉14とからなる。

還元溶融炉1は少なくとも溶湯を貯溜する部分および溶融スラグを滞留させる部分を確保した炉体を備えるもので、図の例では、比重の大きい溶融銑鉄2を貯溜する溶湯溜め部3、生成された溶融スラグ4を溶融銑鉄2上に滞留させる溶融スラグ溜め部5、溶融スラグ4の上方空間であって焼却灰が堆積する原料収容部6を備えた電気溶融炉1Aが採用されている。

電気溶融炉1Aは、三相,単相の交流電気炉もしくは直流の電気炉のいずれのタイプでもよいが、図では簡略化して描かれたサブマージドアーク直流抵抗炉の例となっている。その原料収容部6には、焼却灰に予めコークスブリーズや造滓材としての副資材を配合した粉粒状の原料7が投入され、後述するサブマージドアーク電気溶融法により時間をかけて還元溶融されるようになっている。

炉蓋1aにはその中央で昇降する可動電極8が配置され、可動電極8の下部周囲へ原料7を装入する図示しないスクリューフィーダやシュートが炉蓋1aに取り付けられる。炉体1bには溶湯溜め部3の溶融銑鉄2を意図的に少し残して排出する出銑口3aが設けられる一方、溶融銑鉄2の上部に滞留した溶融スラグ4を排出する出滓口5aも設けられ、出滓栓5bを抜いて後述する工程で必要な量を短時間のうちに流出させることができる。なお、出滓栓5bにガス供給孔5cを設けて、溶融処理中に出滓口5aの近傍の溶融スラグ4を攪拌するためのガスを送り、出滓時のスラグ閉塞を防止するようにしておくこともできる。

このような電気溶融炉1Aでは、焼却灰中のFe系酸化物が還元され溶融銑鉄2を生成して溶湯溜め部3に貯溜すると共に、他の重金属類Cr,Ni,Co,Cu,Mn,Mo等および還元可能なP2 O5 やAs酸化物等を還元して生じた元素P,As等を溶融銑鉄2に溶解させることができるようになっている。同時に、上記の重金属類等を可及的に含まない溶融スラグ4を生成して溶融銑鉄2の上部に滞留させ、その滞留時間を十分に確保して脱泡し、ガス含有率が極めて低い溶融スラグ4とする。

ところで、電気溶融炉1Aに装入される原料7が生活ごみ,下水汚泥,産業廃棄物等をごみ焼却炉によって焼却した焼却炉灰である場合、その焼却炉灰を還元溶融して溶融スラグを生成させる工程で可及的に低融点でありかつ共晶凝固する組成を有した溶融スラグを生成させるべく、後で詳しく述べるように、溶融スラグのMgO含有量が5重量%ないし20重量%(以下%と表示する)までの範囲における目標%に近づくように、Mg化合物の粉末またはスラリーを焼却炉内の排ガス中に予め吹き込んでおく。

上記の還元溶融精錬においては一般的にSiO2 ,CaO,Al2 O3 を主成分とする溶融スラグが生成されるが、その溶融スラグ4のMgO含有量が5%ないし20%までの範囲における目標%もしくはそれに極めて近似した含有%となるように、MgOを含有する冶金滓や天然鉱物類が焼却炉灰に副資材として添加される。これによって、CaO−SiO2 −Al2 O3 −MgOの四元系とみなすことができるスラグが得られる。そして、四元系相平衡状態における共晶点に可及的に近似した成分組成に調整すれば、溶融スラグ4の融点は最も低下しかつ共晶凝固現象を呈しやすくなる。すなわち、CaO−SiO2 −Al2 O3 の三元系にMgOを添加すると、該三元系の限られた共晶点の発生領域を拡大することが可能となる。

上記したMgOを含有する冶金滓としては、高炉滓,製鋼滓,フェロニッケル製錬滓やCu製錬滓等の非鉄冶金滓などであり、天然鉱物類としてはMgOの含有率が34%と高い橄欖石(Mg・Fe)2 SiO4 ,蛇紋岩およびこれらの焼成物が使用される。なお、MgOを添加するという意味からは、54%前後のSiO2 を含有するが36%前後のMgOを含有しそれらが一旦溶融したフェロニッケル製錬滓が最も好ましく、その製錬滓の再利用の途も図られて都合がよい。ちなみに、必要に応じて石灰石CaCO3 やドロマイトCaCO3 ・MgCO3またはそれらの焼成物などが添加される。

電気溶融炉1Aの近くには、出滓口5aから2時間ないし3時間ごとに間歇的に排出された溶融スラグ4を受けるスラグ受け樋9が配置され、それを介して熱放散を抑制すべく短時間のうちに溶融スラグ4が鋳込まれるスラグブロック成形鋳型10が多数配列される。この鋳型10はスラグ内に共晶凝固現象に基づいた一次再結晶を図るためのものであり、断熱性耐火物により形成され、溶融スラグ4が内部まで急速に凝固しないように保温してブロック状の鋳造スラグ4Aを成形させるような大きさとなっている。すなわち、急冷による非晶質の発生を抑制したりスラグの内部保有熱の消散を可及的に少なくすることができればよいので鋳型は金属製でもよいが、鋳込み面は断熱材耐火物などで覆われ、徐冷作用の有するものが採用される。

スラグブロック成形鋳型10は溶融スラグ4の排出量に見あった数が必要であり、しかも、スラグ受け樋9から流下する溶融スラグ4を連続して鋳込まなければならない。そのため、各鋳型10はコンベア11に一列に配置して固定されている。コンベア11は成形鋳型10を搬送する間に所定量の溶融スラグ4を鋳込むことができると共に、共晶凝固させかつその一次再結晶が完了した直後の鋳造スラグ4Aを脱型させることができる長さに選定される。

上記の成形鋳型10は、例えば図2(a)に示すように、所望するサイズの鋳造スラグを成形するに必要な大きさの器であり、(b)示すように、隣りあう鋳型10の端部とは重なりあって連続している。各鋳型10は、その底面に固定されるブラケット10aに取り付けた無端状チェーン12によって移動される。コンベア11の一端まで搬送された鋳型10はチェーン12が反転する際に図1のごとく転倒姿勢となり、鋳造スラグ4Aは成形鋳型10からシュート13上に落とされるようになっている。

シュート13の出口側には、熱処理炉14が設置されている。これは、成形鋳型10から脱型された鋳造スラグ4Aが投入される炉体15とその炉体15内の保温を図る加熱手段16とを有している。そして、加熱手段16による保温作用と鋳造スラグ4Aの内部からの復熱作用とによって残留非晶質部分を二次再結晶させると共に、鋳造による残留内部歪を除去して固化したスラグの脆弱性を回避し、ガス含有率が極めて低く組織の緻密な再結晶した人工岩石を生成させるようになっている。

図1の例では熱処理炉14は回転炉14Aであり、成形鋳型10から脱型された800℃ないし1,200℃の鋳造スラグ4Aを収容する回転炉体15Aと、鋳造スラグ4Aを保温するための加熱バーナ16Aとを有している。そして、一次再結晶している鋳造スラグ4Aは、二次再結晶のために900℃ないし1,200℃の温度雰囲気に1時間ないし2時間保持される。

もう少し詳しく述べると、回転炉体15Aは外周を前後のタイヤ15tによって支持され、ギヤー15m,リングギヤー15nを介して炉体の軸線回りに矢印17のように例えば1rpm程度で回転される。加熱バーナ16Aは大きい火炎16aを発生させ、炉体の裏張り耐火壁15aおよび鋳造スラグ4Aの堆積する表層を加温するものであり、空気供給管を伴って炉体15Aの軸線上の炉底部に設置される。炉体は通常水平な姿勢であるが、鋳造スラグ4Aの装入や二次再結晶の完了した固化スラグを排出するために、仮想線で示したトラニオン軸15bを中心に破線のごとく傾動できるようになっている。

このような装置によれば、以下のようにして、焼却炉灰を還元溶融しまた共晶凝固による一次再結晶ならびに非晶質部分の熱処理による二次再結晶により、ガス含有率の極めて低い組織の緻密な良質のコンクリート用人工骨材としての人工岩石を合成することができる。

まず、焼却炉灰に予めコークスブリーズを配合した粉粒状の原料7を図3に示したスクリューフィーダ21,21などを用いて電気溶融炉1Aの炉蓋1aの装入孔22から、炉体1bに降ろされた可動電極8を覆うように供給する。焼却炉灰を還元溶融精錬すればSiO2 ,CaO,Al2 O3 を主成分とする溶融スラグが生成されるが、MgOが5%ないし20%までの範囲における目標%もしくはそれに極めて近似した含有%の溶融スラグ4となるようにして共晶凝固現象を発現させやすくすべく、フェロニッケル製錬滓もしくは橄欖石等が、その他の造滓材と共に焼却炉灰7に添加される。

ちなみに、MgOの目標%が5%ないし20%の範囲内としているのは、5%以下であるとMgOを添加する余地が少なく成分調整の範囲に限りが生じるからであり、20%を越えるとスラグの溶融温度が高くなり、溶解エネルギが増大するからである。また、必要に応じて若干量の石灰石等も加えられ、CaO−SiO2 −Al2 O3 −MgOの四元系相平衡状態における共晶点もしくはそれに可及的に近似した状態で共晶凝固させることができる組成を有した溶融スラグが得られように成分調整する。

可動電極8に通電し、原料7を後述するサブマージドアーク電気溶融により2時間ないし3時間をかけて溶融還元する。このときの約1,500℃の熱により可燃物が燃焼しダイオキシンは分解されまた有害なZn等の低沸点物質はガス化して排出される。焼却炉灰7の粉粒体は比重が小さくかつ電気伝導度も低いが、原料中にコークスブリーズが配合されているので、そのカーボンが原料7の導電性を向上させて焼却炉灰が溶融される。

その際に、焼却炉灰7中のFe系酸化物を還元して溶融銑鉄2が生成され、溶湯溜め部3に滞留する。他の重金属類および還元可能な酸化物類を還元して生じた元素は溶融銑鉄2中に溶解すると共に、溶融スラグ4が溶融銑鉄2上に生成される。還元反応により発生するCOガスは、スラグのフォーミングを促進する。溶融スラグ4上にフォーミングスラグ18が形成され、それと原料層との境界にカーボン浮遊層19が発生する。

炉体1bに降ろされた可動電極8の下部位はカーボン浮遊層19で覆われたフォーミングスラグ18に臨むように制御され、かつ、アークは常時原料7やフォーミングスラグ18に覆われたサブマージドの状態となる。カーボン浮遊層19で発生するアークにより原料7の加熱のみならず、フォーミングスラグ18から溶融銑鉄2に至る間での電気抵抗ジュール熱による効率よい溶融も実現される。このフォーミングスラグ18の生成によりアークの発生は極めて少なく、電気抵抗ジュール熱による電力伝達効率の飛躍的に高い値を示す溶融製錬が可能となるので、電力原単位の低減も図られる。

焼却炉灰が還元溶融されると、サブマージドアーク状態を維持させるべく、原料7がスクリューフィーダ21から炉蓋1aを経て可動電極8の周囲に分布するよう逐次追加供給される。図1に示すように炉床に溜まった溶融銑鉄2は意図的に少量を残し、出銑口3aから1日ないし2日ごとに溶湯受鍋23に出湯され、鉄源材として別途利用される。

一方、溶融スラグ4は溶融銑鉄化した金属成分等を含まず、その主成分がSiO2 ,Al2 O3 ,CaO,MgOとなり、サブマージドアーク溶融法の採用により溶融銑鉄2上に時間を掛けて滞留させることによって、ガスをほとんど含まない状態となる。したがって、爾後的に脱泡処理を施す必要もなくなる。溶融スラグ4は出滓口5aから排出されるが、出滓栓5bを抜いて例えば2時間ごとに20分という短時間のうちに排出される。それゆえ、生成された溶融スラグを少しずつ連続的に排出する場合に比較して、出滓時の溶融スラグ4からの熱エネルギの放散量も可及的に抑制される。

コンベア11により矢印20方向へ移動するスラグブロック成形鋳型10に、高い熱エネルギを保有した溶融スラグ4がスラグ受け樋9から熱放散を抑制すべく短時間のうちに注入される。成形鋳型10は断熱性耐火物で構成されており、移動している間の溶融スラグの急激な冷却は防止され、CaO−SiO2 −Al2 O3 −MgOの四元系相平衡状態における共晶点もしくはそれに可及的に近似した状態で共晶凝固した鋳造スラグ4Aが鋳造される。

例えば、CaOが5%ないし36%、SiO2 が38%ないし55%、Al2O3 が10%ないし25%、MgOが5%ないし20%であれば、その共晶点は1,300℃以下である。1,500℃以上の溶融スラグはスラグブロック成形鋳型10内において1,300℃以下まで液状で降温するが、共晶点の温度になると一斉に析出を開始し、「相律」に基づいて全組成が再結晶するまで温度がおのずと保持される。スラグの温度が低下することのない再結晶中は鋳型10が移動しているコンベア11上にある。再結晶が完了して降温しはじめた時点で鋳型10が反転部位に到達するようにコンベア11の移動速度および搬送距離が定められているので、一次再結晶した鋳造スラグ4Aは脱型された時点でも高温を保っている。

上記のようにして鋳造スラグ4Aは共晶凝固しているとはいえ、現実には95%ないし97%の再結晶となっている。残余は非晶質であって細かいガラスが点在するので、比較的小さな力を掛けるだけで砕け、その破片は尖ったものとなりやすい。そこで、成形鋳型10から脱型された鋳造スラグ4Aはシュート13を経て直ちに二点鎖線のように持ち上げられた炉体15Aに装入される。

回転炉体15Aは加熱バーナ16Aによって予め加熱された状態にあり、鋳造スラグ4Aが所定量投入されるとシュート13が退避し、回転炉体15Aが実線の位置に降ろされて1rpm程度の速度でゆっくりと回転する。加熱バーナ16Aから火炎16aを発生させ、耐火壁15aおよび鋳造スラグ4Aの堆積表層が加温される。炉体15Aの回転により堆積した鋳造スラグ4Aの下方へ回り込んだ加熱されている耐火壁15aに触れたり火炎に直接触れた鋳造スラグ4Aは、例えば900℃の均一な温度雰囲気に2時間または1,200℃の温度雰囲気に1時間保持される。

鋳造スラグ4Aが回転炉14Aに装入されるとき、その表層が800℃ないし900℃程度まで降温していても内部は1,100℃ないし1,200℃の高温であり、加熱バーナ16Aによる1,000℃の保温中に内部熱が外表に向けて復熱し、表層部に至るまで残余の非晶質部分の再結晶が図られる。このようにして二次再結晶の際に鋳造時に生じた内部歪も除去され、ガス含有率の極めて低い組織の緻密な再結晶した人工岩石が生成される。

焼却炉灰にはコークスブリーズが配合され、原料の導電性が高くなって溶融化が促進され、また、カーボンによる還元が実現される。焼却炉灰は還元性雰囲気で溶融されるので、溶融スラグが炉床部や出滓部近傍の耐火物を侵蝕させることもなく、炉寿命は長く保たれる。それのみならず、フォーミングスラグの発生を促して電力伝達効率の向上による電力原単位の低減に大きく寄与する。溶融スラグは溶融銑鉄上に時間を掛けて滞留されるので、その間の脱泡作用によりガス含有率が極めて低くなり、溶融スラグの爾後的な脱泡操作も不要となる。

ところで、電気溶融炉1Aはサブマージドアーク抵抗炉であれば三相または単相交流形や直流形のいずれの形式を採用してもよい。しかし、三相交流形は電極間でアークの発生する方向に偏りが生じたり、原料の堆積表層のみを加熱する傾向がある。すなわち、各電極下で形成される溶融ゾーンのバランスが悪くなり、とりわけ比重の小さい電気伝導度の低い粉粒状原料の場合に要求される穏やかな還元溶融は実現されがたく、その結果、均一な加熱状態を得ることができなくなる。また、単相交流形では常に交流電力が往復するので、原料の加熱が局部的となる。そこで、炉の構造が簡単で制御しやすく、また、後述する理由によって電気エネルギの供給が最も安定する直流電気炉を採用するのが最適である。

図3は焼却炉灰の還元溶融に適したサブマージドアーク直流抵抗炉であり、炉体1bには可動電極8が挿入されるが、装入される焼却炉灰7にはFe系酸化物等の還元すべき酸化物の含有量が少ないのが一般的であり、電極の消耗量は少ない。そこで、人造黒鉛電極よりも操作が容易で安価な自焼成のあるゼーダベルグ電極が採用される。これによって、電極消費に伴うコストを著しく低下させることができる。

ちなみに、垂直部分25aの下端に一体化された水平部分25bは直流電力を供給するためのものであるが、図5に示すように、水平部分25bが、炉体の鉄皮に沿うように延びる円弧形部25mと、その円弧形部25mの主として内方に広がる鉄板で形成されたウエブ25nとを備えたものとしておいてもよい。そして、ウエブ25nの上面には断面が丸または角状の短い鉄棒25pが多数立設され、そのウエブ25nの炉体中心部位は可動電極の直径と略同等もしくはそれより大きい円弧状切欠き25rが形成されている。この例ではウエブ25nの平面矢視が半円形となっているので二本のL形電極25が炉体に装着され、二つのウエブ25n,25nによって一つの円をなして炉底に配置されることになる。なお、溶接等によってウエブ25nに取り付けられた鉄棒25pはカーボンスタンプ28(図3を参照)との通電性を高め、円弧状切欠き25rはL形電極25の水平部分25bから可動電極8への電流のショートパスを抑制する。

このようにしておくと、炉床に滞留する溶融銑鉄2と黒鉛ブロック29とカーボンスタンプ28によって、炉床に広く導電性のある部分が形成される。複数本のL形電極25から給電されて可動電極8との間に印加される電圧が炉床部全体で均一にかかりやすくなる。このようにして炉床面に略同一の電位レベルが形成されると、焼却炉灰7に配合されたコークスブリーズによる導電効果と、比重が小さい電気伝導度の低い粉粒状焼却炉灰の還元溶融に必要な静かな加熱溶融作用とにより、原料の迅速で一様な溶融が実現される。もちろん、前述したフォーミングスラグの形成による電力伝達効率の向上に基因して電力消費も著しく低減される。

なお、本電気溶融炉においては、炉床近くにカーボン物質が存在するので還元性雰囲気が保たれ、L形電極25の水平部分25bが高温状態におかれても酸化するおそれはない。一方、垂直部分25aでは炉内温度が高くなると空気と接触して酸化するおそれがあるので、上記のごとく水冷されている。ちなみに、L形電極25はフレキシブル導線30を介して炉周に配置したコーベル銅板31と接続され、炉体が熱膨張しても影響を受けることなく電気回路を形成しておくことができる。

図6のように炉蓋1aには装入用の長孔22が形成され、貯蔵ビン32の下方のホッパ33に連なるスクリューフィーダ21の先端で揺動できるようになっているシュート21aが臨まされる。そのシュート21aおよび長孔22の近傍を覆う仮想線で示したフード21bによって、コークスブリーズを配合した粉粒体の原料が外部へ飛散しないように装入される。各装入孔22を可動電極8から異なった半径方向距離にしておけばシュート21aの首振り動作とあいまって原料を炉体内で分散させることができ、可動電極8の周囲が原料によって覆われやすくなる。なお、図に仮想線で表した二つのスクリューフィーダ21A,21Aを含めて、120度間隔の三つのスクリューフィーダを配置する場合、前記した半径方向距離をそれぞれ違えておけば、原料を一層広くかつ均一に投入することができる。

ちなみに、スクリューフィーダに限らず図示しない密閉型シュートを貯蔵ビン32に接続しておいてもよい。この場合には、焼却炉灰を赤熱した状態でホットチャージすることもでき、電気溶融炉での電力消費の飛躍的な節減を図ることができる。このホットチャージによれば原料の流動性は極めて高くなるので、炉内装入時の分散性がよく、シュート21aの首振り量を小さくしたり、装入孔22を短くしておくことができる。

ちなみに、原料が下水汚泥乾燥粉を含むような場合には、その乾燥粉中の蛋白質系物質の存在により炉内で加熱される際に悪臭の発生することがある。また、焼却炉灰の場合であっても、堆積する原料の上方空間には、原料の溶融過程で発生したCOガスが存在する。その悪臭物質や未燃ガスを燃焼させるため、図3に示した炉体上部には空気導入管35が適数本放射状に設置される。炉内の温度上昇に伴う圧力ドラフトが生じると外気が吸入され、自然発火による臭気除去やCOの燃焼が可能となる。もちろん仮想線で示した補助バーナ36を配置しておけば、その燃焼はより一層促進される。

その補助バーナ36は、火炎が空気導入管35の導出口に臨み、かつ、円形の炉体に対して接線方向となるようにしておけば、旋回流の発生を促して燃焼効率が上がると共に装入されている原料の予熱にも寄与させることができる。補助バーナによりエネルギの供給量は増加するが、未燃ガスを燃焼させる程度であるので全体的には無視できる量である。かえって、上記のごとく、原料を予熱できることにより電力消費を節減し、電力原単位の低減も図られる。なお、排ガスは可動電極8の周囲から排煙フード37を経て集塵機などに送られる。

還元溶融炉としては電気溶融炉に限らず、図7に示す竪型シャフト炉1Bを採用してもよい。本発明は、コークス燃焼還元溶融法と同様に、還元剤を用いて焼却炉灰を還元溶融して溶融スラグを生成することができればよいからであり、電気溶融炉に比べれば大型化させることが容易であり、溶融スラグ4を連続出滓することもできるようになる。しかし、従来技術のところで述べたコークス燃焼還元法において使用される竪型シャフト炉の場合とは異なり、少なくとも、溶湯を貯溜する溶湯溜め部3と、生成した溶融スラグ4を溶湯上部に滞留させる溶融スラグ溜め部5とを備えた構造にしておく必要がある。

この竪型シャフト炉1Bにおいても溶融スラグ4を溶融銑鉄2とは独立して排出しなければならず、出銑口3aの上方となるように出滓口5aが設けられている。副資材を添加したペレット状の原料7やコークス塊40はベル41が仮想線のように下げられた状態で炉体上方から投入され、コークス塊と原料が堆積するコークスベッド42が形成される。上方部は乾燥・予熱ゾーン43であり、耐火壁44に開口する空気供給口45の近傍は原料の分解・燃焼ゾーン46および溶融ゾーン47が上下に形成される。なお、運転中はベル41によって炉上部が閉止され、排ガスはダクト48を経て排出されるようになっている。

焼却炉灰はコークスによって還元されるので溶融スラグ中のFe系酸化物は減少し、溶融銑鉄2は溶湯溜め部3に溜まる。一方、溶融スラグ4は溶融銑鉄2上で脱泡されるに十分な時間滞留する。電気溶融炉の場合と同様に副原料としてフェロニッケル製錬滓等が原料7に混入されるので溶融スラグ4中のMgOが増加し、たとえコークス中のAl2 O3 が溶融スラグ4に溶解しても、スラグの流動性の低下は抑制される。すなわち、石灰石を過剰に添加する必要がなく、それゆえ、出滓した溶融スラグを上記したように鋳造し熱処理して人工岩石としても、消化性のない長期にわたって性状の安定した機械的強度の高い石材とすることができる。

ところで、図1においては熱処理炉として回転炉14Aを採用しているが、それに代えて図8に示す公知の竪型シャフト炉51を採用することもできる。スラグブロック成形鋳型から脱型された鋳造スラグ4Aは、内面の全てが裏張り耐火壁で覆われた炉体51Aに装入シュート52を用いて天井から装入され、熱処理後の固化スラグ24は炉底部の排出口に設けたクラムシェル式の開閉蓋53を仮想線のように開いて適宜の量が取り出される。鋳造スラグ4Aの収容量は回転炉の場合よりも多くすることが容易であり、それに伴って炉内へ持ち込まれる熱エネルギも多くなるので、加熱量を節減することができる。

このような炉によっても、前述した場合と同様に、鋳造スラグ4A内部からの復熱作用によって非晶質部分の二次再結晶が可能となる。竪型シャフト炉51は可動部材がないので大型化が容易であり、処理量を多くしたり処理時間を長くとることができる。炉内を火炎で加熱してもよいが鋳造スラグ4Aは堆積状態にあるので、炉体51Aを取り巻く下部環状通路54から熱ガス発生装置55で発生させた高温ガス56を供給するようにしてもよい。排ガスは上部環状通路57を経て熱ガス発生装置55等へ戻される。

ところで、焼却炉灰を電気溶融炉に投入するに先だちMg化合物を焼却炉の排ガス中に吹き込んでいるのは、焼却排ガス中の硫黄酸化物SO2 ,SOx や塩素系物質としてのHClガス等を除去するためである。従来はMg化合物を主体にして焼却炉に投入することはなく、消石灰の粉末や石灰石の粉末さらには石灰乳を焼却炉に投入している。本発明においては焼却排ガスの清浄化処理のためのアルカリ剤を供給するためのみならず、焼却炉灰を還元溶融する際に可及的に低融点でありかつ共晶凝固する組成を有した溶融スラグを生成させるべく、焼却炉灰を溶融させたときに生じる溶融スラグのMgO含有量が5%ないし20%までの範囲における目標%に近づくようにしておくためにMg化合物が使用される。ちなみに、Mg化合物としては、ドロマイトCaCO3 ・MgCO3 やマグネサイトMgCO3 の粉末又はそのスラリーもしくはドロマイトやマグネサイトを焼成したCaO,MgOが用いられる。なお、MgOを含有する冶金滓(例えば高炉滓,製鋼滓,フェロニッケル製錬滓やCu製錬滓等の非鉄冶金滓等)さらには天然鉱物類(例えば橄欖石や蛇紋岩)もしくはその焼成物を使用しても差し支えのないこともある。

ここで、還元溶融炉に投入される原料としての焼却炉灰の生成について、以下に述べる。図9を参照して、一般に焼却炉設備は何段かのストーカを備えた焼却炉80と排ガス処理設備81とを有し、煙道の適宜の箇所に排熱ボイラ82や図示しない空気予熱器が設けられる。そして、排ガス中の硫黄酸化物や塩素系物質を除去するためのアルカリ剤吹込装置83や排ガスを冷却するための冷却水噴射ノズル84等が適宜付帯される。なお、排ガス処理設備81は乾式の場合にはバグフィルタ85または電気集塵機を備え、湿式の場合には苛性ソーダ等が投入される二点鎖線で示す吸収塔86も配置される。ちなみに、符号の87は誘引送風機、88は煙突であり、アルカリ剤吹込装置83中の89は押し込み送風機である。

上記したMg化合物のうちドロマイトやマグネサイトは熱分解させてCaOやMgOとする必要があるために、これらのMg化合物90は焼却炉80の炉頂もしくはその近くに設けた吹込口83aから高温排ガス中に吹き込まれる。すなわち、熱分解は次式のごとくになる。ちなみに、冷却水噴射ノズル84が設けられている場合には、それよりも下方の位置でMg化合物が吹き込まれ、それらの熱分解が阻害されないように配慮される。
