【技術分野】
本発明は,自動車内燃機関等の排気系に設置する酸素濃度検出器に関する。
【0002】
【従来技術】
従来,自動車内燃機関等の排気系には,空燃比を検知することができるガス検出器が設置されている。上記ガス検出器において検知された空燃比を元に,上記自動車内燃機関は,その燃焼状態が制御されている。これにより,上記内燃機関より排出される排気ガスの浄化効率を高めることができる。
そして,上記ガス検出器としては,ZrO2 固体電解質を有する酸素濃度検出素子と,該酸素濃度検出素子を保持するハウジングとよりなる酸素濃度検出器が使用されている。なお,上記酸素濃度検出素子としては,限界電流式,または酸素濃淡起電力式のものがある。

ところで,上記限界電流式の酸素濃度検出素子において,特に有底円筒形の固体電解質を有する酸素濃度検出素子としては,例えば,図10,図11に示すものが挙げられる。
上記酸素濃度検出素子9は,有底円筒形の固体電解質90と,該固体電解質90の外側面に設けた外側電極95と,その内側面に設けた内側電極96とよりなり,かつ上記外側電極95の表面には絶縁層91が設けてある。

また,上記酸素濃度検出素子9の内部には基準ガスが導入される内室92が設けてあり,該内室92には棒状のヒータ99が挿入配置されている。
なお,上記絶縁層91は,外側電極95の保護層としての役割も有しており,セラミックコーティング層より形成されている。または,上記絶縁層91はセラミックコーティング層の上に例えばγ−Al2 O3 層を形成した複合層より形成されている。

ところで,年々厳しくなる排気ガス規制への対応として,上記自動車内燃機関においては,より一層精密な空燃比による燃焼制御を行うことが求められ,よって,精度の高い酸素濃度検出素子の開発が要求されている。
上記精度の高い酸素濃度検出素子としては,例えば,自動車内燃機関の始動後,短時間で酸素濃度の検出が可能となる,即ち速熱性に優れた酸素濃度検出素子が挙げられる。

これは,上記酸素濃度検出素子が,素子活性温度以上に加熱されないと正確な酸素濃度検出ができないという性質を有するためである。従って,上記内燃機関の始動直後,排気系とその周辺の温度があまり高くない状態においては,上記内室に挿入したヒータにより上記酸素濃度検出素子を加熱し,これを速やかに素子活性温度となす必要がある。

そのため,上記酸素濃度検出素子の加熱にあたり,熱効率の面を考慮すると,酸素濃度検出素子に対し,別体のヒータを設けるよりは,一体化したヒータを設けたほうが好ましい。
このような酸素濃度検出素子として,以下に示す酸素濃度検出素子が考えられる。

図12に示すごとく,上記酸素濃度検出素子は,有底円筒形の固体電解質90と,該固体電解質90の外側面に設けた被測定ガスに接触する外側電極95と,その内側面に設けられると共に,上記固体電解質90を介して上記外側電極95と対向する位置に設けた内側電極96とよりなる。

上記外側電極95の少なくとも酸素濃度検出に供される表面には,ガス透過性の多孔質よりなる電気的に絶縁性を有する第一絶縁層81を設けてなり,更に,該第一絶縁層81の外方には,電気的に絶縁性を有する第二絶縁層82を設けてなり,かつ,上記第一絶縁層81と上記第二絶縁層82との間にはヒータ層83を設けてなる。

上記酸素濃度検出素子において,ヒータ層83と外側電極95との距離は,第一絶縁層81の厚み分,即ち,たかだか200μm程度である。このため,上記酸素濃度検出素子は速熱性に優れている。
なお,上記酸素濃度検出素子において上記ヒータ層83は,通常,耐熱性を考慮して,白金等の貴金属より作成されている。

【解決しようとする課題】
しかしながら,上記酸素濃度検出素子には以下に示す問題点がある。
即ち,上記酸素濃度検出素子において,被測定ガスは第二絶縁層82より第一絶縁層81を経て外側電極95に到達する。そして,上記ヒータ層83は第一絶縁層81と第二絶縁層82との間に挟在されてなることから,上記被測定ガスは上記ヒータ層83の近傍を経由して,外側電極95に到達する場合がある。
そして,上記ヒータ層83は,上述したごとく,白金等の貴金属より構成されているため,酸素吸着力を有する。

以上により,上記ヒータ層83の近傍を通過する際に,上記被測定ガス中の酸素が上記ヒータ層83に吸着されることがある。
この場合には,酸素の外側電極95への到達時間に遅れが生じることから,酸素濃度検出素子の応答性が悪化する。
そして,この現象は,特に酸素濃度検出素子のストイキを挟んだ際の応答性を悪化させる。

本発明は,かかる問題点に鑑み,速熱性に優れると共に応答性に優れた酸素濃度検出素子を提供しようとするものである。

【課題の解決手段】
請求項1の発明は,有底円筒形の固体電解質と,該固体電解質の外側面に設けた被測定ガスに接触する外側電極と,その内側面に設けられると共に,上記固体電解質を介して上記外側電極と対向する位置に設けた内側電極とよりなる酸素濃度検出素子において,
上記外側電極の少なくとも酸素濃度検出に供される表面には,ガス透過性の多孔質よりなる電気的に絶縁性を有する第一絶縁層を設けてなり,
更に,該第一絶縁層の外方には,電気的に絶縁性を有する第二絶縁層を設けてなり,
かつ,上記第一絶縁層と上記第二絶縁層との間にはヒータ層を設けてなり,
上記ヒータ層の表面には第一絶縁層よりもガス透過性の低い層を設けてなることを特徴とする酸素濃度検出素子にある。

本発明の作用につき,以下に説明する。
本発明にかかる酸素濃度検出素子においては,第一絶縁層と第二絶縁層との間にはヒータ層を設けてある。そして,上記ヒータ層の少なくとも外側表面には第一絶縁層よりもガス透過性の低い層を設けてある。
これにより,上記第二絶縁層より導入された被測定ガスは,ヒータ層に接触し難くなり,従って,上記被測定ガス中の酸素が上記ヒータ層に吸着されることが低減され,これらは外側電極まで到達することができる。
このため,上記被測定ガスの酸素濃度の変動を上記酸素濃度検出素子はガス透過性の低い層のないものに比べて速やかに検知することができる。

また,上記ヒータ層と上記固体電解質との間の距離はたかだか数百μmである。このため,上記ヒータ層において発生した熱の多くが,速やかに外側電極側に伝導することができる。よって,速熱性に優れた酸素濃度検出素子を得ることができる。
更に,上記ヒータ層は酸素濃度検出素子の表面に露出しておらず,上記第二絶縁層によって覆われている。このため,上記ヒータ層にて生じた熱が外部に放出されることを抑制することができる。

以上のように,本発明によれば,速熱性に優れると共に応答性に優れた酸素濃度検出素子を提供することができる。

なお,上記酸素濃度検出素子において,上記固体電解質には,上記ヒータ層に通電するためのヒータ端子部,およびこれと導通したヒータリード部を設けることができる。
この場合,上記ガス透過性の低い層は,上記ヒータリード部に対しても共に設けることが好ましい。

また,上記第一絶縁層,第二絶縁層,ガス透過性の低い層及びヒータ層を設けるに当たっては,通常のスクリーン印刷,パット印刷,ロール転写により行うことができる。しかし,第一絶縁層,第二絶縁層,ヒータ層の厚みのばらつきは酸素濃度検出素子の特性,耐久性を左右することから,予め平面上にてスクリーン印刷により第一絶縁層,ガス透過性の低い層,ヒータ層,第二絶縁層とを転写紙に印刷し,該転写紙を固体電解質に張りつけて作成することが好ましい。
これにより,上記第一絶縁層等の厚みのばらつきの少ない酸素濃度検出素子を得ることができる。

次に,請求項2の発明のように,上記ガス透過性の低い層は,上記ヒータ層の全表面に被覆されていることが好ましい。
これにより,上記被測定ガスがヒータ層に接触することをより確実に防止することができる。

次に,請求項3の発明のように,上記ガス透過性の低い層は,気孔率5%以下の耐熱性無機酸化物よりなることが好ましい。
これにより,上記被測定ガスがヒータ層に接触することをより確実に防止することができる。また,耐熱性に優れたガス透過性の低い層を得ることができる。
上記気孔率が5%を越えた場合には,ガス透過抑制が確実に行なわれにくいという問題が生じるおそれがある。また,上記気孔率は低ければ低いほど好ましい。

次に,請求項4の発明のように,上記耐熱性無機酸化物は,ガラスまたはセラミックであることが好ましい。
これにより,ヒータ層の白金を排ガス中の被毒物(付着物)から保護することができる。
なお,上記ガラスとしては,ホウケイ酸ガラス,鉛ガラス等を使用することができる。また,上記セラミックとしては,Al2 O3 ,Al2 O3 −SiO2 等を使用することができる。

また,上記耐熱性無機酸化物としてガラスを選択した場合には,Ba,Pb,Sr,Ca,Cd等のイオン半径の大きな二価元素を含有させることが好ましい。
これにより,上記ガス透過性の低い層(ヒータ被覆層)の導電率の低下を防止できる。
また,上記耐熱性無機酸化物としてガラスを選択した場合には,結晶化ガラスを用いることが好ましい。
これにより,ヒータ層の耐熱性を高めることができる。

次に,請求項5の発明のように,上記ガス透過性の低い層の厚みは,1〜100μmであることが好ましい。
これにより,上記ヒータ層への被測定ガスの接触防止と上記絶縁層中の被測定ガスの適度な拡散性を得ることができる。
上記厚みが1μm未満である場合には,均一な層ができなくなり,被測定ガスがヒータ層に接触することを防止できないおそれがある。一方,上記厚みが100μmより大である場合には,被測定ガスの拡散性が阻害され,酸素濃度検出素子の出力電流が低下するおそれがある。

【発明の実施の形態】
実施形態例1
本発明の実施形態例にかかる酸素濃度検出素子につき,図1〜図6を用いて説明する。なお,本例の酸素濃度検出素子は限界電流式である。
図1に示すごとく,本例の酸素濃度検出素子1は,有底円筒形の固体電解質10と,該固体電解質10の外側面に設けた被測定ガスに接触する外側電極15と,その内側面に設けられると共に,上記固体電解質10を介して上記外側電極15と対向する位置に設けた内側電極16とよりなる。

上記外側電極15の少なくとも酸素濃度検出に供される表面には,ガス透過性の多孔質よりなる電気的に絶縁性を有する第一絶縁層11を設けてなり,更に,該第一絶縁層11の外方には,電気的に絶縁性を有する第二絶縁層12を設けてなり,かつ,上記第一絶縁層11と上記第二絶縁層12との間には,図2に示すごとく,ヒータ層13を設けてなる。

上記固体電解質10は,図1に示すごとく,上記外側電極15を帯状に設けた先端部101と,該先端部101より径の太い胴部102とよりなる。また,上記胴部102の中央には,半径方向外向きに突出形成された鍔部19が設けてある。
また,上記固体電解質10には,上記外側電極15より延設された外側電極リード部150及び外側電極端子部151とが設けてある。

上記ヒータ層13は,図2に示すごとく,上記外側電極15の上に第一絶縁層11を介して設けてある。また,図1,図3に示すごとく,上記固体電解質10の胴部102にヒータリード部130を介して上記ヒータ層13と接続したヒータ端子部131,132が設けてある。
そして,図1,図2に示すごとく,ガス透過性の低い層139は,上記ヒータ層13の全表面に対し設けてあると共に,上記ヒータリード部130の全表面に対しても設けてある。

図1,図3に示すごとく,上記ヒータリード部130及びヒータ端子部131,132の幅は上記ヒータ層13より広く形成されている。また,上記ヒータ端子部131と132は一本のヒータ層13を形成するそれぞれの末端部分であり,一方のヒータ端子部131には正,他方のヒータ端子部132には負の電位が印加される。
なお,上記第一絶縁層21及び第二絶縁層22は,固体電解質10における鍔部19の上方まで設けてある。

次に,本例にかかる酸素濃度検出素子1を備えた酸素濃度検出器2につき説明する。
図4に示すごとく,上記酸素濃度検出器2は,酸素濃度検出素子1を保持固定するためのハウジング20と該ハウジング20の下端に設けられ,上記酸素濃度検出素子1の下部を保護する二重の素子保護カバー231,232と,上記ハウジング20の上端に設けられた大気側カバー241,242,243とを有する。

上記素子保護カバー231,232により,上記酸素濃度検出素子1の周囲に被測定ガス室239が形成され,またその側面には複数の被測定ガス導入口230,233が設けてある。
上記大気側カバー241は上記ハウジング20に対し金属リング215を介してかしめ固定されている。また,上記大気側カバー242は大気側カバー241に対しかしめ固定され,上記大気側カバー243は大気側カバー242に対しかしめ固定されている。

また,上記酸素濃度検出素子1は鍔部19において,ハウジング20の内部に設けられたテーパ部にワッシャ211を介して支承されている。そして,上記鍔部19の上面と上記ハウジング20との間は,タルク212,パッド213,インシュレータ214が設置され,気密封止されている。なお,上記大気側カバー241の下端は上記インシュレータ214と当接している。

上記酸素濃度検出素子1の出力取出経路につき説明する。
図1に示すごとく,上記固体電解質10において,上記外側電極15には,外側電極リード部150を介して外側電極端子部151が設けてある。上記酸素濃度検出素子1の出力は,外側電極端子部151に取付けた出力取出部163によって外部に取出されている。なお,上記出力取出部163は外側電極端子部151と直接接触する接触片と,該接触片に対し導通形成された端子片とよりなる。

一方,固体電解質10において,上記内側電極16にも,内側電極リード部を介して内側電極端子部が設けてある。上記内側電極リード部及び内側電極端子部は固体電解質10の内側面に対し形成されている。
そして,上記内側電極端子部は外側電極の外側電極端子部151とは別体として設けてあり,該内側電極端子部に接触するよう出力取出部164が酸素濃度検出素子1に対し取付けてある。上記出力取出部164は,外側電極15の外側電極端子部151に対し接触するよう取付けた出力取出部163とは別体の部品である。

次に,上記ヒータ層13に対する通電経路につき説明する。
図1に示すごとく,上記固体電解質10において,ヒータ層13には,ヒータリード部130を介して接続されたヒータ端子部131,132が設けてある。上記ヒータ層13への通電は,上記ヒータ端子部131,132に対し,正負の通電端子161,162を取付けることにより行なわれている。なお,上記通電端子161,162は,上記ヒータ端子部131,132に接触する接触片と,該接触片に対し導通形成されたリード部166,167とよりなる。

そして,上記出力取出部163,164及び通電端子161,162にはそれぞれリード線171〜174が接続されている。そして,それぞれのリード線171〜174は酸素濃度検出器2の大気側カバー241〜243の内部を経由して,外部に設けられたコネクタ29に対し接続されている。
なお,上記酸素濃度検出器2はハウジング20に設けられたネジ201により,自動車内燃機関における排気系に取り付けられている。

次に,上記酸素濃度検出素子1の製造方法につき説明する。
まず,ZrO2 等の原料粉末を加圧成形した後,温度1400〜1600℃にて焼成し,有底円筒形の固体電解質10を得る。
上記固体電解質10の内側面及び外側面に対し,Pt等の貴金属のスパッタもしくはメッキ等により,内側電極16,内側電極リード部,内側電極端子部,外側電極15,外側電極リード部150,外側電極端子部151を形成する。
その後,上記固体電解質10の鍔部19より上方の外側面及び外側電極15の表面に対し,耐熱性金属酸化物であるマグネシア−アルミナスピネルの粉末をプラズマ溶射することにより,第一絶縁層11を形成する。

次いで,ヒータ層13等を形成するための白金を含有するペーストaを準備する。また,同時にガス透過性の低い層139を形成するためのホウケイ酸ガラスを含有するペーストbを準備する。
その後,平面上に展開した際には図3に示す形状となるように,上記固体電解質10の側面に対し,ペーストbを塗布する。該ペーストbの表面に対して,今度はペーストaを塗布する。更に,該ペーストaの表面に対してペーストbを塗布し,全体として,図2に示す断面形状となるようにする。

その後,温度900〜1100℃にて熱処理し,ヒータ層13,ヒータリード部130,ヒータ端子部131,ガス透過性の低い層139となす。
次いで,上記ガス透過性の低い層139及び第一絶縁層11の表面に,第一絶縁層11を形成する際に使用したものと同じ耐熱性金属酸化物の粉末をプラズマ溶射する。これにより,第二絶縁層12を形成する。
以上により,本例にかかる酸素濃度検出素子1を得る。

次に,本例にかかる酸素濃度検出素子1の性能につき,表1を用いて説明する。表1に示す試料1〜4,7は本例にかかる酸素濃度検出素子1である。ただし,ガス透過性の低い層139の厚み,気孔率がそれぞれ異なる。
また,試料5は本例にかかる酸素濃度検出素子1と同様の構造,即ち第一絶縁層11と第二絶縁層12との間にヒータ層13が挟在されてなるものである。ただし,ヒータ層13に対しガス透過性の低い層139が設けられていない。
なお,試料9は従来技術において示した棒状ヒータを有する酸素濃度検出素子9である(図10,図11参照)。
なお,上記ヒータ99は窒化珪素よりなる。

次に,上記性能評価の詳細につき説明する。
上記性能評価は,『R−L応答性』『L−R応答性』『出力電流』の三点より行った。
上記『R−L応答性』『L−R応答性』の評価においては,試料1〜9にかかる酸素濃度検出素子を図4に示す酸素濃度検出器に取りつけ,これを2000ccの6気筒エンジンの排気系に取り付ける。
そして,上記エンジンを1100rpmにおけるインジェクタの噴射を変えて,A/Fを14から15へ(『R−L応答性』),または15から14へ(『L−R応答性』)と切り換えた。
この時の上記酸素濃度検出器の応答時間を測定し,200ms以下であるものを○,200msより大きいものを×と表1に記した。

なお,上記応答時間とは,上記酸素濃度検出器(限界電流式)の出力電流値において,その値が変化した幅を100とした場合の,上記変化の幅100に対して,その63%の変化に達するまでの,上記A/Fを切り換えてから要した時間である。

また,上記酸素濃度検出素子における出力電流を,A/Fが18の場合に測定し,その値が6〜8mAの範囲内にある場合には○,そうでない場合には×を表1に記した。

同表によれば,試料1〜4,7にかかる酸素濃度検出素子は,『R−L応答性』『L−R応答性』『出力電流』のいずれも○となり,応答性及び検出精度に優れた酸素濃度検出素子であることが分かった。
しかしながら,ガス透過性の低い層が厚い試料6は,応答性はともかくとして出力電流が小さく,検出精度が悪化するという問題のあることが分かった。

また,試料3はガス透過性の低い層が薄いため,被測定ガス中の酸素のヒータ層に対する吸着を防止することができず,応答性の悪い酸素濃度検出素子しか得られなかった。
また,試料9は,棒状のヒータが挿入された酸素濃度検出素子であり,その応答性,出力電流共に優れていることが分かった。ただし,従来技術において述べたごとく,この酸素濃度検出素子はエンジン始動時の速熱性が悪かった。

また,図5に,本例にかかる酸素濃度検出素子1(表1における試料1)及び従来の棒状のヒータ99が挿入された酸素濃度検出素子9(表1における試料8)において,限界電流と空燃比との間に成立する関係を示した。同図によれば,本例と従来例との間には特性上の差異が殆ど存在しないことが分かった。

また,図7(a)に本例にかかる酸素濃度検出素子1(表1における試料1)及びガス透過性の低い層139を持たない酸素濃度検出素子(表1における試料5)における出力波形を,図7(b)にA/Fの切替のタイミングについて示した。
同図によれば,本例にかかる酸素濃度検出素子1を用いたものはヒータ層の白金による酸素の吸着作用を抑制して,ストイキを挟んだ時の応答性の遅れがなくなることが分かった。

次に,本例における作用効果につき説明する。
上記酸素濃度検出素子1においては,第一絶縁層11と第二絶縁層12との間にはヒータ層13を設けてある。そして,上記ヒータ層13の全表面にはガス透過性の低い層139を設けてある。
これにより,上記第二絶縁層12より導入された被測定ガスがヒータ層13に接触することを防止できる。従って,上記被測定ガス中の酸素は上記ヒータ層13に吸着されることなく,これらは外側電極15まで到達することができる。
このため,上記被測定ガスの酸素濃度の変動を上記酸素濃度検出素子1は速やかに検知することができる。

また,上記ヒータ層13と上記固体電解質10との間の距離はたかだか数百μmである。このため,上記ヒータ層13において発生した熱の多くが,速やかに外側電極側15に伝導することができる。よって,速熱性に優れた酸素濃度検出素子1を得ることができる。
更に,上記ヒータ層13は酸素濃度検出素子1の表面に露出しておらず,上記第二絶縁層12によって覆われている。このため,上記ヒータ層13にて生じた熱が外部に放出されることを抑制することができる。

以上のように,本例によれば,速熱性に優れると共に応答性に優れた酸素濃度検出素子を提供することができる。

なお,上述した本例の酸素濃度検出素子は限界電流式の酸素濃度検出素子である。図6に示すごとき,理論空燃比を境目にして階段状に変化する特性を有する酸素濃淡起電力式の酸素濃度検出素子においても,本例のごときヒータ層を設けることができる。また,この酸素濃度検出素子も,上述と同様の作用効果を有する。

また,本例の上記酸素濃度検出素子1はガス透過性の低い層139をヒータ層13の全表面に設けてある。しかし,図8(a)に示すごとく,第一絶縁層11と接触する部分にのみ,あるいは図8(b)に示すごとく,被測定ガスが導入される第二絶縁層12と接触する部分にのみに上記ガス透過性の低い層139を設けてもよい。また,図9に示すごとく,ヒータ層13を挟み込むようにガス透過性の低い層139を設けてもよい。
