【発明が属する技術分野】
本発明は、エレクトロルミネッセンス素子とカラーフィルタとが組合わされて構成されるフィルタ方式のカラーエレクトロルミネッセンス表示装置およびその製造方法に関する。

【従来の技術】
エレクトロルミネッセンス(Electroluminescence:以後「EL」と略称する)表示装置は、マトリクス表示が可能な薄形の表示装置である。前記EL表示装置は、概略的には、基板上に複数のEL素子が並べられて構成される。前記各EL素子は、一対の電極間にEL発光層を介在させてそれぞれ構成され、前記EL表示装置の画素として働く。前記一対の電極間に交流電圧が印加された場合、前記EL発光層が電界発光(Electroluminescence)を起こし、この結果前記EL発光層から光が放射される。

モノクロ表示が可能な従来のEL表示装置として、いわゆる黄色モノクローム薄膜ELパネルが実用化されている。前記従来のモノクロEL表示装置は、一対の電極のうちの基板に近いほうの電極、すなわちいわゆる下部電極が、透明な導電体材料からなる薄膜片であり、一対の電極のうちの基板から遠いほうの電極、すなわちいわゆる上部電極、が金属材料からなり光を反射可能な薄膜片であり、かつ、前記発光層がいわゆるZnS:Mnからなる薄膜片である。この結果前記EL発光層から放射された光は、前記下部電極および前記基板を通過した後に、前記EL表示装置の外に放射される。

近年いわゆる情報産業の発達に伴い、カラー表示が可能な薄形の表示装置の需要が高まっている。このためカラー表示が可能なEL表示装置として、並置方式、積層方式、二重基板方式、およびフィルタ方式のカラーEL表示装置が開発されている。並置方式のカラーEL表示装置は、発光層から放射された光の波長が相互に異なる複数種類のEL素子を、基板表面に平行に、並べて構成される。積層方式のカラーEL表示素子は、発光層から放射された光の波長が相互に異なる複数種類のEL素子を、基板表面に対して垂直な方向に、相互に積層して構成される。二重基板方式のカラーEL表示装置は、発光層から放射された光の波長が相互に異なる複数種類のEL素子を、複数枚の基板表面にそれぞれ配置し、かつ配置後の基板を重ね合わせて構成される。

フィルタ方式のカラーEL表示装置は、発光層から放射された光の波長が相互に等しい1種類の複数個のEL素子を、基板表面に平行に配置し、かつ該配置後の基板と予め定める色の波長の光だけをそれぞれ通過可能な複数種類のカラーフィルタとを組合わせて構成される。各EL素子から放射される単一色の光は、該各EL素子に対応して配置される各カラーフィルタによってそれぞれ分光されるので、カラーEL表示装置全体として、複数種類の色の光を得る。フィルタ方式のカラーEL表示装置は、全てのEL素子の発光層から放射される光の波長を相互に等しくすることができるため、該全てのEL素子の発光層を相互に同じ構成にすることができる。この結果前記フィルタ方式のカラーEL表示装置は、他の方式のカラーEL表示装置よりも、EL素子の製造プロセスが簡単である。これによって前記フィルタ方式のカラーEL表示装置は製造しやすく、かつ該装置の製造コストが他の方式のカラーEL表示装置の製造コストよりも低くなる。ゆえに近年、カラーEL表示装置に、フィルタ方式が採用されることが多い。

このようなフィルタ方式のカラーEL表示装置は、EL素子とカラーフィルタとの間の間隙に起因する視角依存性、すなわちいわゆる色ずれの発生が問題点になっている。前記視角依存性の解消のために、従来技術のフィルタ方式のカラーEL表示装置は、EL素子とカラーフィルタの間に何も介在させず、かつ、該EL素子と該カラーフィルタとをできるだけ接近させている。

上述の構成の前記カラーEL表示装置は、製造工程中に前記EL素子と前記カラーフィルタとの位置合わせを行う際に、該EL素子と該カラーフィルタとが接触して傷を生じることがある。また前記EL素子は交流電圧印加時に該EL素子の厚さ方向に伸縮を繰返す性質があるため、前記カラーEL表示装置の使用中に、前記EL素子と前記カラーフィルタとが部分的に接触することがある。これによって前記カラーEL表示装置は、いわゆる絶縁破壊に起因する画素欠け、および電極の断線破壊に起因する線状欠陥を生じさせることがある。上述の2つの問題点を解決するために、本件出願人は以下の構造のフィルタ方式のカラーEL表示装置を提案している。

前記カラーEL表示装置は、透光性を有する第1基板の一方面に複数のEL素子を配置し、透光性を有する第2基板の一方面にカラーフィルタを配置し、かつ、該第1基板の他方面に形成された凹部に前記カラーフィルタを介して該第2基板を貼付けて、構成される。また前記第1基板の凹部は、EL素子製造時には形成されておらず、EL素子製造後、前記第2基板の貼付けに先立ち、形成される。この結果前記第1基板の厚さは、EL素子製造時には予め定める基準厚さよりも厚く、EL素子製造後に、基準厚さになるまで掘込まれる。このような構造のカラーEL表示装置は、該装置内の前記第1基板および前記EL素子を含む部材の構造が、従来のモノクロームEL表示装置の構造とほぼ同一であるため、該モノクロームEL表示装置が備えている特徴、すなわち長寿命、高速応答および広い動作温度範囲を備えているので、信頼性が高くなっている。

上述の構造のカラーEL表示装置において、該装置内の第1および第2基板の貼合わせ時点における前記第1基板内の凹部の厚さは、該第1基板の凹部以外の部分、たとえば第1基板の周辺部の厚さよりも薄い。このため前記カラーEL表示装置内の、前記第1基板の凹部と第2基板の端部とが接する部分(以後「近接部分」と称することがある)の機械的強度が、該装置内の他の部分よりも弱くなっている。このため、カラーEL表示装置の製造工程内の前記カラーフィルタ取付け後の工程の実行中に、またはカラーEL表示装置完成後に該装置が取扱われている最中に、前記第1基板の前記近接部分に比較的大きな応力が加わる場合、該第1基板が前記近接部分から割れやすい。このため本件出願人は、前記接する部分の破損を防止するために、第1基板の凹部と第2基板との間の堀状の間隙に比較的硬い樹脂を充填している。前記樹脂はたとえばエポキシ樹脂である。

【発明が解決しようとする課題】
上述の構造のカラーEL表示装置が、前記堀状の間隙に比較的硬い樹脂から形成される樹脂層が設けられている構造である場合、前記第1基板と樹脂層の熱膨張係数に差があることがある。前記場合、前記樹脂層の形成工程中において、前記樹脂が硬化する際に、樹脂層に体積収縮が起こることがある。これらのことに起因し、前記カラーEL表示装置の信頼性試験を行ったならば、該装置内の前記近接部分から前記第1基板に亀裂が生じている。前記信頼性試験は、カラーEL表示装置の重要な特徴である信頼性の高さを確保するために必要不可欠の試験であり、具体的には、冷熱サイクル試験、振動試験、衝撃試験を含む。

また前記カラーEL表示装置の製造工程において、前記堀状の間隙に充填された樹脂が硬化して樹脂層になる過程で、該樹脂の体積収縮に起因して、前記第1基板に前記近接部分から亀裂が入り、この結果該装置が破壊されることがある。このように前記構造のカラーEL表示装置は、歩留まりが低下しやすい。さらにまた前記カラーEL表示装置の製造工程において、前記樹脂層の具体的な製造工程は、以下のとおりである。カラーフィルタ取付け後、前記第1および第2基板の間隙の周辺部が、たとえばマスキングテープを用いてマスクされ、マスク完成後に前記間隙に樹脂が流込まれ、流込み後に、流込まれた樹脂の表面をへらなどの工具によって均し、かつ該樹脂の余剰分を除去する。さらに樹脂加工後、樹脂が半乾きの状態になるまで、該状態になった時点で前記マスキングテープを剥がし、該樹脂が完全に硬化するまで待つ。以上の工程で前記樹脂層が形成されるので、該樹脂層の形成に極めて手間がかかる。この結果、このような構造のカラーEL表示装置の製造コストが他の構造のカラーEL表示装置よりも増加し、かつ単位期間当たりのカラーEL表示装置の製造量が他の構造のカラーEL表示装置よりも減少しやすい。

本発明の目的は、カラーEL表示装置の強度を補強しつつ信頼性試験時の装置破壊を防止することができ、かつ製造時の歩留まりを従来よりも向上させることが可能な構造のカラーEL表示装置およびその製造方法を提供することである。また本発明の目的は、前記樹脂層の製造工程を簡略化することができる構造のカラーEL表示装置を提供することである。さらにまた本発明の目的は、製造コストを従来のカラーEL表示装置よりも低下させ、かつ大量生産が可能な構造のカラーEL表示装置を提供することである。

【課題を解決するための手段】
第1の発明は、透光性を有し、かつ一方面に凹部が形成された第1基板と、
前記第1基板の他方面に配置される複数のエレクトロルミネッセンス素子と、透光性を有し、かつ前記第1基板の凹部の第1基板の一方面と平行な断面の面積よりも一方面の面積が小さい第2基板と、
前記第2基板の一方面と前記第1基板の凹部の底面との間に配置され、予め定める波長の光がそれぞれ通過可能な複数のカラーフィルタと、
前記第1基板の凹部と前記第2基板との間の間隙を埋める充填層とを含み、
前記充填層は、可撓性のある材料で形成されることを特徴とするカラーエレクトロルミネッセンス表示装置である。

第1の発明に従えば、カラーEL表示装置は上述の構成を有する。すなわち前記充填層は、カラーEL表示装置の補強のためのものであり、かつ可撓性を有する。この結果前記充填層は、前記カラーEL表示装置の製造時および信頼性試験時に、第1基板内の第2基板端部と近接する部分(以後「近接部分」と称することがある)における歪みを分散吸収することができるので、該近接部分に生じる応力の一局集中が未然に防止される。したがって前記充填層は、カラーEL表示装置を補強しつつ、製造時および信頼性試験時における該装置の破損を未然に防止することができる。したがって上述の構成のカラーEL表示装置は、該装置を含む製品使用時の該製品の信頼性を、従来技術の構成のカラーEL表示装置よりも向上させることができる。

第2の発明のカラーEL表示装置は、前記充填層は、前記第1基板よりも柔軟な弾性体であることを特徴とする。

第2の発明に従えば、該発明のカラーEL表示装置は、第1の発明のカラーEL表示装置と同じ構成を有し、かつ充填層の硬度が上述の範囲内から選ばれている。これは以下の理由からである。前記第2の発明のカラーEL表示装置が人の手で押された状況下で、該装置に0kg/cm2 より大きく2kg/cm2 以下の範囲内の力が加わることが、実験的に判明している。前記範囲内の力が前記カラーEL表示装置に加えられる場合、充填層の硬度が5以上50以下の硬度範囲の値であるならば、前記第1基板が割れることが防止される。ゆえに前記場合、充填層の硬度が上述の硬度範囲内の値であるならば、人がカラーEL表示装置を押すことに起因する該装置内の第1基板の割れが、未然に防止される。

第3の発明のカラーEL表示装置は、前記充填層の硬度は、5以上50以下に選ばれることを特徴とする。

第3の発明に従えば、該発明のカラーEL表示装置は、第1の発明のカラーEL表示装置と同じ構成を有し、かつ充填層が上述の構成になっている。すなわち前記充填層の材料の硬度は第1基板の硬度よりも小さいことが好ましい。この結果第3の発明のカラーEL表示装置の製造時、信頼性試験時、および製品化後の取扱い時に、比較的大きな応力が該表示装置の前記間隙に加えられたために前記充填層が変形した場合、該充填層は変形前の形状に容易に戻ることができ、かつ第1基板が前記近接部分から割れることが防止される。これによって前記カラーEL表示装置の歩留りが向上し、かつ該装置の製品化後の信頼性が向上する。

第4の発明のカラーEL表示装置は、前記充填層の材料は、遮光性をさらに有することを特徴とする。

第4の発明に従えば、該発明のカラーEL表示装置は、第1の発明のカラーEL表示装置と同じ構成を有し、かつ充填層が可撓性の他に遮光性をさらに有する構成になっている。この結果前記第4の発明のカラーEL表示装置において、前記第2基板の端面が遮光性のある充填層で覆われるので、該端面から該第2基板内部に外光が入込むことが防止される。これによって第2基板の他方面、すなわち前記カラーEL表示装置の表示面から外光が射出することが防止される。したがって前記カラーEL表示装置の視認性が外光に起因して悪化することが防止されるので、外光に起因する該表示装置の表示品位の低下が防止される。またこの結果前記第4の発明のカラーEL表示装置において、第2基板の端面が遮光性のある充填層で覆われるので、前記EL素子からの光が前記第2基板の端面で反射した後に該第2基板の他方面から射出することが防止される。したがって前記カラーEL表示装置の視認性が前記端面における反射光および散乱光に起因して悪化することが防止されるので、該反射光および散乱光に起因する該表示装置の表示品位の低下が防止される。

第5の発明のカラーEL表示装置は、前記充填層の材料の熱分解温度は、前記カラーエレクトロルミネッセンス素子が発光する場合の前記カラーエレクトロルミネッセンス装置全体の温度よりも高いことを特徴とする。

第5の発明に従えば、該発明のカラーEL表示装置は、第1の発明のカラーEL表示装置と同じ構成を有し、かつ充填層の材料の熱分解温度が上述の温度になっている。この結果前記第5の発明のカラーEL表示装置において、該表示装置の駆動に伴う装置温度の変化、および該表示装置の周囲の温度変化に伴う装置温度の変化に伴い、前記充填層が変質および変形することが防止される。したがって前記カラーEL表示装置は、装置温度の変化に伴う該装置全体の強度の低下を、未然に防止することができる。

いずれかの下部電極11といずれかの上部電極15との間に交流電界が印加される場合、発光層13内の該下部電極11と該上部電極15との間に挟まれた部分が、電界発光によって光を放射する。本実施の形態では、発光層13は、マンガン(Mn)が添加されたZnS(以後「ZnS:Mn」と称する)で形成されて、電界発光によって黄橙色の光を放射するとする。各EL素子33内の発光層13から放射される光のうち下部電極11側に放射される光は、従来のいわゆるモノクローム薄膜ELパネルと同様に、主基板5の他方面36側、すなわち主基板5の凹部37の底面38から、パネル部材3の外部に射出される。射出後、前記光は、2種類の色フィルタ21のうちのいずれか一方をそれぞれ通過することによって、赤または緑の光に分光される。また発光層13から放射される光のうちの上部電極15側に放射される光は、上部電極15によって反射された後、EL素子33を通過し、色フィルタ21によって分光されて、前記底面38から射出する。この結果表示装置1は、対向基板9の他方面56を表示面とし、各EL素子33と各色フィルタ21とが重なる部分を表示素子とし、赤および緑の色フィルタ21R,21Gをそれぞれ含み隣合う2つの表示素子が、1つの画素を構成する。このような構成によって表示装置1は、いわゆる多色発光を呈する。

カラーEL表示装置1の充填層53について、以下に説明する。充填層53は、基本的には、表示装置1の補強のためおよび表示装置1の見栄えを良くするために、前述したように、主基板5の凹部37とフィルタ側部材4との間の間隙61を埋めている。本実施の形態では、主基板5の凹部37を主基板5の一方面31と平行な仮想平面で切断した場合の該凹部37の断面の面積は、画素領域34よりも広くなっている。具体的には、主基板5の凹部37の前記断面の端から画素領域34の端までの幅は、5mm以上10mm以下になっている。かつ本実施の形態では、フィルタ側部材4は、主基板5の凹部37の中央部に配置されている。これらの結果、主基板5の凹部37の内表面とフィルタ側部材4との間の間隙61は、フィルタ側部材4を取囲む枠状の溝になっている。このために本実施の形態では、充填層53は、主基板5の凹部37の内周面54とフィルタ側部材4の側面55との間に介在される。以後の説明では、主基板5の凹部37の内表面とフィルタ側部材4との間の枠状の間隙61を、「枠状溝61」と称することがある。

従来技術で説明したカラーEL表示装置(以後「従来構造のカラーEL表示装置」と称することがある)は、図1のカラーEL表示装置1と比較して、充填層が比較的硬い材料、すなわち図1の充填層53よりも硬い材料で形成された点だけが異なり、他は等しい。従来構造のカラーEL表示装置は、主基板内のフィルタ側部材の端と接する部分(以後「近接部分」と称することがある)に、亀裂が生じ易い。なお本明細書では、前記従来構造のカラーEL表示装置の説明において、図1のカラーEL表示装置1内の部品と同じ構成の部品には、図1の表示装置1と同じ名称を用いかつ同じ参照符を付す。図1のカラーEL表示装置1の断面において、該表示装置1の主基板5の近接部分62およびその近傍の部分を、2点破線の丸で囲んでいる。従来構造のカラーEL表示装置において、前記亀裂の原因は、主基板5と充填層との熱膨張係数の差に起因して該表示装置の信頼性試験時に主基板5に生じる歪み、および、前記充填層が該表示装置に加えられる外的要因に起因して体積収縮するために主基板5に生じる歪みである。主基板5の近接部分62は、表示装置の構造上、上述の歪みに起因する応力が集中しやすく、かつ該部分62の厚みが比較的薄いので、該歪みによって破損しやすい。

本実施の形態のカラーEL表示装置1は、充填層53に可撓性があるので、主基板5の近接部分62における上述の歪みを、分散吸収することができる。この結果前記歪みに起因する応力が主基板5の近接部分62に一局集中することを防止することができるので、該近接部分62に亀裂が入ることを未然に防止することができる。この結果、上述の歪みに起因するカラーEL表示装置1の破壊を防止することができるので、該表示装置の信頼性を高めることができる。以上の理由に基づき充填層53に可撓性があることが好ましいのである。

充填層53は、好ましくは、主基板5よりも柔軟な弾性体で形成される。すなわち充填層53の硬度は、理論的には、主基板5の硬度よりも小さく、かつ充填層53として許容可能な最小の硬度以上であることが好ましい。これは以下の理由からである。前記従来技術のカラーEL表示装置の取扱い時に比較的大きな応力が該表示装置の枠状溝61に加えられたために充填層が変形した場合、充填層が主基板5よりも硬い弾性体であるならば、充填層の歪みに起因する応力が主基板5の近接部分62に集中するので、近接部分62に割れ目が生じる。本実施の形態のカラーEL表示装置1の取扱い時に比較的大きな応力が該表示装置1の枠状溝61に加えられたために充填層53が変形した場合、充填層53が主基板5よりも柔軟な弾性体であるならば、該充填層53は変形前の形状に容易に戻ることができる。かつ前記場合、充填層53が変形前の形状に戻る際に、充填層53が主基板5よりも柔軟な弾性体であるならば、主基板5の近接部分62に応力が集中しないので、主基板5が近接部分62から割れることが防止される。これらの結果カラーEL表示装置の信頼性が向上される。ゆえに充填層53は、上述の条件を満たすことが好ましいのである。

また本実施の形態のカラーEL表示装置1は、充填層53に可撓性があるので、表示装置1の製造工程内の充填層53の形成工程におけるパネル部材3の歩留りを、従来技術のカラーEL表示装置の製造工程内の充填層の形成工程におけるパネル部材3の歩留りよりも、向上させることができる。これは以下の理由からである。従来技術のカラーEL表示装置の製造工程内の充填層の形成工程では、主基板5の近接部分62が破損する確率が高いので、歩留りが悪い。これは、充填層の厚みが1mm程度であって該表示装置内の部品のうちでは比較的厚く、かつ主基板5の近接部分62が該充填層に比べて極めて薄いので、該充填層形成に起因して該近接部分62へ外部から加わる応力が一局集中しやすいためである。

本実施の形態のカラーEL表示装置1の製造工程内の充填層53の製造工程では、充填層53に可撓性があるので、上述の理由に基づき主基板5の近接部分62に加わる応力が充填層53に分散吸収されるため、該近接部分62に破損が生じにくい。この結果、本実施の形態のカラーEL表示装置1は、表示装置1の製造工程内の充填層53の形成工程におけるパネル部材3の歩留りを、従来技術のカラーEL表示装置の製造工程内の充填層の形成工程におけるパネル部材3の歩留りよりも、向上させることができるのである。なお、前記製造工程内の透明樹脂層52の製造工程では、透明樹脂層52の厚みが0.02mm以上0.05mm以下であるのでカラーEL表示装置の部品のうちでは比較的薄く、かつ該表示装置の部品のうちでは比較的厚い部品である対向基板9とパネル部材3とが張り合わされるので、従来技術および本実施の形態のどちらであっても、主基板5の近接部分62は破損しにくい。

さらにまた充填層53が主基板5よりも柔軟な弾性体である場合、本実施の形態のカラーEL表示装置1は、表示装置1の製造工程内の充填層53の形成工程におけるパネル部材3の歩留りをさらに向上させることができる。これは以下の理由からである。充填層53が主基板5よりも硬い弾性体である場合、前記形成工程において充填層53の材料となる充填剤が硬化する際に、該充填剤の硬化に起因する応力が該近接部分62に集中するので、主基板5が近接部分から破損することが多い。充填層53が主基板5よりも柔軟な弾性体である場合、前記形成工程において充填層53の材料となる充填剤が硬化する際に、主基板5の近接部分62の亀裂の原因となる応力が分散されるので、パネル部材3の破壊が抑えられる。ゆえに本実施の形態のカラーEL表示装置1は、充填層53の形成工程におけるパネル部材3の歩留りをさらに向上させることができるのである。

充填層53の材料は、可撓性の他に、遮光性をさらに有することが好ましい。これは以下の2つの理由からである。対向基板9は透光性を有し、かつ対向基板9の端面66は枠状溝61の内表面の一部分になっている。充填層53が遮光性を有しない場合、外光が、充填層53を通過して、対向基板9の端面66から対向基板9の内部に入込み、対向基板9の他方面67、すなわちカラーEL表示装置1の表示面から装置1外部に射出することがある。前記外光は、EL素子33の発光層13におけるEL発光以外の光である。このように外光が表示装置1の表示面から射出するならば、該表示装置1内の表示画素のうち、該表示画素内のEL素子33が発光していない表示画素が、若干光って見える。この結果、充填層53が遮光性を有しない場合、表示画素の実際のコントラスト比が、設計上のコントラスト比よりも低下しやすい。表示画素のコントラスト比は、該表示画素内のEL素子33が発光している状態における該表示画素の輝度と、該EL素子33が発光していない状態における該表示画素の輝度との比率である。

カラーEL表示装置1の駆動時において、EL素子33は発光に伴い発熱することがあるので、該駆動時に表示装置1の装置温度は休止時よりも高くなる。また表示装置1の装置温度は、表示装置1の周辺の温度に伴い上昇することがある。これらの理由に基づき、前記駆動時のカラーEL表示装置の装置温度は、休止時のカラーEL表示装置の装置温度よりも高くなる。充填層53の材料の熱分解温度が駆動時の表示装置1の装置温度よりも高い場合、表示装置1の駆動時に充填層53が熱分解および変質することが防止される。この結果、前記駆動時に、充填層53を形成する材料が枠状溝から画素領域34内に溶出すことが防止される。また前記場合、表示装置1の駆動時に充填層53が変形することが防止されるので、該変形に伴い表示装置1の強度が低下することが防止される。ゆえに充填層53の材料の熱分解温度は上述の条件を満たすことが好ましいのである。

カラーEL表示装置1は、EL素子33の発熱に伴い、一般的に、該表示装置1の周辺温度よりも約50℃高くなることが、知られている。またカラーEL表示装置1の駆動保証温度は、おおよそ−20℃以上70℃以下である。これらに基づき、表示装置1の駆動時の装置温度の最大値は、120℃になる。ゆえに充填層53の材料の熱分解温度は、たとえば120℃以上であることが好ましい。また充填層の材料の熱分解温度が該材料の硬化条件温度と等しい場合、充填層の形成のための装置を安価に入手することができることが知られている。充填層53の材料の熱分解温度の上限値は、熱分解温度が硬化条件温度と等しい充填層の材料の該温度の最大値であることが好ましい。熱分解温度が硬化条件温度と等しい充填層の材料の該温度の最大値は250℃である。ゆえに充填層53の材料の熱分解温度は、120℃以上250℃以下の温度であることが、より好ましい。表示装置1の安全係数が1.5に選ばれる場合、充填層53の材料の熱分解温度の最適値は、180℃である。

また充填層53の材料となる充填剤は、シリコーンゴム系の樹脂を主成分とすることが好ましい。これは以下の理由からである。なお本明細書において、「樹脂」とは、いわゆるゴムおよびいわゆるプラスチックを含む概念であるとする。シリコーンゴムは、一般的に、比較的広い温度範囲内において安定であり、耐熱性、耐候性、耐寒性、および耐薬品性に優れ、かつ衛生面において安全性がある。ゆえにシリコーンゴム系の樹脂を主成分とする充填剤から充填層53を形成した場合、充填層53の長期信頼性を他の成分を主成分とする充填剤が用いられた場合よりも向上させることができるので、表示装置1の信頼性の経年劣化を防止することができる。またカラーEL表示装置1の製造工程において、充填剤充填後のカラーEL表示装置1が、化学薬品、たとえば有機溶媒で洗浄されるならば、洗浄時に充填層53が溶け出さない。ゆえに充填剤がシリコーンゴム系の樹脂を主成分とするならば、該製造工程の作業性を、他の充填剤を用いる場合よりも向上させることができる。以上がカラーEL表示装置1の充填層53の具体的構成の説明である。

各EL素子33から放射される光は、該各EL素子33に主基板5を介して対向する各色フィルタ21によって、赤および緑の波長の光に分離される。この際主基板5の前記画素部分の厚さWCが厚くなるほど,各EL素子33と該EL素子に対向するべき色フィルタ21との距離が広がる。観察者が表示装置1を主基板5の法線方向32から傾いた方向から見た場合、前記距離が広がるほど、各色フィルタ21と対向するべきEL素子33とは異なるEL素子33が該各色フィルタ21と重なって見える現象が増える。これによって表示装置1の全ての画素のうちの本来赤であるべき画素が緑に見えること、および該全ての画素のうちの本来光るべき画素が光らないことがおこるので、いわゆる色ずれが生じる。この結果表示装置1の表示品位が悪化する。前記色ずれは、前記距離が同じならば、観察者の視線と主基板5の法線方向32のなす角度が大きいほど起こり易い。以上のことによって、主基板5の前記画素部分の厚さWCが厚くなるほど、表示装置1の視野角は狭くなるのである。以上が視野角と主基板5の画素部分の厚さWCとの関係である。このような関係に基づき、前記視野角をできるだけ広くする観点からすると、主基板5の画素部分の厚さWCはできるだけ薄いことが好ましいのである。

前記滴下期間内に滴下された充填剤の総量が枠状溝61の容積とほぼ等量に設定されるのは、以下の理由からである。充填剤の総量が枠状溝61の容積を微少量だけ越える場合、枠状溝61の表面が盛上がり、かつ該表面が表面張力によって支えられるので、該溝61から充填剤は溢れない。しかしながら前記場合、充填剤硬化後、充填層53の一部分が表示装置1の表示面を含む仮想平面よりも飛び出すので、該表示装置1の製品化時に該装置1にたとえばフレームを取り付ける際、充填層の出張った部分がフレームに当たるので、製品が使いにくくなる。充填剤の総量が枠状溝61の容積よりも極めて多い場合、充填剤が枠状溝61から溢れてしまうので、表示装置1の表示面または該装置1の他の部分に充填剤が付着して、該装置1の不良の原因となる。充填剤の総量が枠状溝61の容積よりも微少量だけ少ない場合、対向基板9の端が露出するので、表示装置1の利用者が該端で手を切る可能性がある。また前記場合、枠状溝61が微少量だけへこむので、見栄えが悪くなる。充填剤の総量が枠状溝61の容積よりも極めて少ない場合、充填層53の強度が小さくなるので、主基板5の近接部分62の強度が弱くなるので、液晶パネルが破壊されやすくなる。これらの結果、充填剤の総量は枠状溝の容積とほぼ等量に設定される場合、表示装置1の見栄えを良くし、かつ充分な強度をもつことができる。

SHOTMASTER2において、ノズルから滴下される1滴分の樹脂の平均体積、すなわち滴下量は、たとえば、窒素ガス圧、滴下部71の移動速度、ノズル73の直径、および充填剤の粘度によって規定される。図6〜図9は、滴下量と、窒素ガス圧、ノズル73の直径、充填剤80の粘度、滴下部71の移動速度との関係を示すグラフである。図6に示すように、窒素ガスのガス圧力が増大するほど、前記滴下量は増加する。図7に示すように、ノズル73の直径が増加するほど、前記滴下量は増加する。図8に示すように、充填剤80の硬化前の粘度が増加するほど、前記滴下量は減少する。図9に示すように、ノズル73の移動速度が大きいほど、前記滴下量は減少する。ゆえにこれら4つのパラメータを適宜組み合わせることによって、滴下量および滴下期間内に滴下される充填剤の総量が容易に設定される。本実施の形態において、上記4つのパラメータの具体的な値は、窒素ガス圧力が2kg/cm2 であり、ノズル73の直径が0.7mmであり、充填剤の粘度は5500cPであり、ノズル73の移動速度が20mm/sec.である。上記4つのパラメータの具体値は、充填層53をできるだけ早く作成することができ、かつ枠状溝全体に充填剤が滴下可能になるように、選ばれた。なお本実施の形態において、枠状溝61の深さは1mmであり、幅は5mmであり、全容積は3mlであるとしている。

上述のような滴下装置を用いた充填層53の形成工程は、図1の構造を有するカラーEL表示装置における従来技術の充填層の形成工程よりも好ましい。なお従来技術の充填層の形成工程は、以下のとおりである。充填剤の充填に先立ち、枠状溝61の周囲の部分がマスキングテープを用いてマスクされる。マスク後、充填剤が枠状溝61に流込まれ、流込まれた充填剤の全表面が、へらなどの工具によって均される。この結果、流込まれた充填剤内の対向基板9の他方面67よりも突出している部分、すなわち該充填剤の表面の凸状の部分が、取除かれる。均し後、充填剤が半乾きの状態になった後に、前記周囲の部分からマスキングテープが除去され、さらに充填剤が硬化した後に、マスキングテープの残りかすがアセトンを用いて除去される。以上が従来技術の充填層の形成工程である。

本実施の形態の充填層53の形成工程が従来技術の充填層の形成工程よりも好ましいのは、以下の理由からである。前述した従来技術の充填層の形成工程は、極めて作業数が多くかつ手間がかかるので、該形成工程の単位時間当たりの処理枚数、すなわち単位時間あたりに充填層を形成することができるカラーEL表示装置の数が極めて少ない。ゆえに単一のカラーEL表示装置に拘わる作業時間が増加しやすく、かつ該表示装置の生産性が著しく低い。たとえカラーEL表示装置の表示面の対角線が9インチである場合、従来技術の充填層の形成工程の1時間あたりの処理枚数は、2〜3枚である。また従来技術の充填層の形成工程では、マスキングテープを必要とし、かつ充填層の形成に不必要な余分な充填剤を一旦枠状溝61に流し込んだ後に除去しているので、カラーEL表示装置の製造コストが増加しやすい。また単一のカラーEL表示装置に拘わる作業時間が増加しやすいので、製造コストがさらに増加しやすい。

本実施の形態の充填層の形成工程は、充填層53の形成に必要な分量だけ充填剤を枠状溝61に滴下しているので、無駄な充填剤が枠状溝61に充填されることが防止される。すなわち本実施の形態の充填層の形成工程における充填剤の利用効率は、従来技術の充填層の形成工程における充填剤の利用効率よりも向上している。また本実施の形態の充填層の形成工程では、充填剤の滴下時にマスキングを行っていないので、マスキングテープの貼付けおよび除去に拘わる処理が省略され、かつマスキングテープのコストが削減される。これらの結果、本実施の形態の充填層53の形成工程が用いられる場合、従来技術の充填層の形成工程が用いられる場合よりも、単位時間当たりの処理枚数が増加し、かつ単一のカラーEL表示装置の製造コストを低下させることができる。たとえばたとえカラーEL表示装置の表示面の対角線が9インチである場合、従来技術の充填層の形成工程の1時間あたりの処理枚数は、20枚以上30枚以下である。これらの理由に基づき、本実施の形態の充填層53の形成工程が好ましいのである。以上が充填層53の形成工程の詳細説明である。

充填層53の硬度の許容範囲、すなわち硬度が5以上でかつ50以下の範囲は、以下の実験に基づき、決定された。充填層53の材料として、硬化後の硬度が2以上でかつ100以下の複数種類の充填剤が、用意された。前記充填剤は、
TORAY DOW CORNING SILICONE社製のエレクトロニクス用シリコーンである。準備後、前記複数の各充填剤をそれぞれ用い、図1と同じ構造の複数のカラーEL表示装置1を製造した。表示装置1の製造工程は、上述した製造工程と等しい。製造後、製造された複数の各表示装置1は、対向基板9と同じサイズの2枚のガラス板を介して万力に挟まれた状態で、主基板5の近接部分62が割れるまで、かつ主基板5の充填層53よりも外側の部分が押される。図10は、各表示装置1の充填層の硬度と、上述の状態で主基板5が割れた時点に該各表示装置1に加えられた力との関係をプロットしたグラフである。

表示装置1が人の手で押される場合、該表示装置1に加わる力は、0kg/cm2 以上でかつ2kg/cm2 以下の力であることが、実験的に判明されている。図10のグラフに基づき、2kg/cm2の力が加えられた場合に主基板5が破壊されない表示装置の充填層53の硬度は、5以上でかつ50以下であることが分かる。すなわち充填層53の硬度が5以上でかつ50以下であるならば、表示装置1および該装置を組み込んだ製品を利用者が押しても、主基板5が割れない。ゆえに充填層53の硬度は上述の許容範囲であることが好ましいのである。また充填層53の硬度の最適値は、充填層53の硬度の許容範囲の上限値および下限値の中間の値であることが好ましく、具体的には27.5である。以上が充填層53の硬度に関する説明である。

上述のように、枠状溝61に充填剤を充填して硬化させることによって充填層53を形成する場合、充填剤、すなわち充填層53の材料として、硬化前の状態において流動性がある材料が用いられることが好ましく、充填層53の材料の硬化前の状態における粘度は、できるだけ低いことがより好ましい。このように充填剤の硬化前の粘度が低いほど、充填層の形成工程において充填層53内に気泡が入ることが防止されやすい。また枠状溝61内に充填された充填剤に気泡が入った場合、充填剤の硬化前の粘度が低いほど、該気泡が自然に枠状溝61内の充填剤表面から大気中に出ていきやすい。このように充填剤の硬化前の粘度が低いほど、硬化後の充填層53内に気泡が残る可能性が低くなるので、充填層53内部の気泡に起因する充填層53の強度むらの発生が防止される。また充填剤を枠状溝61に充填した後、充填剤の硬化前に該充填剤の表面をへらで均す場合、硬化前の充填剤の粘度が低いほど、枠状溝61内の充填剤の表面が滑らかになり易いので、充填剤の充填むらを容易に軽減することができる。これらの理由に基づき、前記気泡および充填むらにそれぞれ起因する充填層53の補強むらを軽減することができるので、充填層53によって表示装置1が均一に補強される。

上述したように、気泡の混入を軽減するため、および充填後の充填剤表面を滑らかにするために、充填剤の硬化前の粘度は0cPより大きくかつ100000cP以下であることが好ましい。充填剤の硬化前の粘度の上述の許容範囲は、以下の実験に基づいて決定された。

前記実験のために、硬化前の粘度が10cP以上でかつ100万cP以下の複数種類の充填剤が用意され、かつ複数枚のガラス板が準備された。前記充填剤は、TORAY DOW CORNING SILICONE社製のエレクトロニクス用シリコーンである。前記各ガラス板は日本電気硝子株式会社製のOA−2(商品名)であり、該ガラス板の厚さが1.1mmであり、該ガラス板の表面積が5mm×5mmである。また前記各ガラス板は、予め、純水を用いて10分間超音波洗浄され、かつ洗浄後、アセトンを用いてさらに10分間超音波洗浄された。洗浄後、前記複数の各充填剤が予め定める量だけ量り取られ、かつ該各充填剤が洗浄済の各ガラス板上に滴下された。滴下後、各ガラス板は、該ガラス板上に滴下された充填剤の硬化条件に合わせて加熱温度が定められているオーブン内に、該充填剤の効果条件に合わせた時間内、入れられる。この結果前記各ガラス板上の充填剤が、硬化する。硬化後、複数の各ガラス板上の硬化後の充填剤、すなわち樹脂層の最大の厚さを、ノギスを用いてそれぞれ計測した。

図11は、複数の各充填剤の粘度と、該各充填剤から形成された樹脂層の最大厚みとの関係をプロットしたグラフである。充填剤の硬化前の粘度の増加に伴い、樹脂層の最大厚さは指数関数的に増大している。充填層53の厚みは0より大きくかつ0.5mm以下であることが好ましいことが分かっている。これは、樹脂層の厚みが0.5mmより大きい場合、樹脂層の材料となった充填剤によって充填層53が形成される場合、該充填層53が枠状溝61内で凹凸を形成してしまうからである。ゆえに図11のグラフに基づき、樹脂層の厚みが0より尾大きく0.5mm以下となる範囲における粘度は、0cPより大きく10万cP以下である。ゆえに充填層53の材料の硬化前の粘度は、0より大きくかつ10万cP以上であることが好ましいのである。以上が充填層53の材料に関する説明である。

透明接着層52は、主基板5の凹部37の底面38とフィルタ部8全面との間の空間注の画素領域34の直下の部分(以後「第1空間部分」と称することがある)全体に、少なくとも広がっていることが好ましい。これは、以下の理由からである。前記第1空間部分全体に透明接着層52が広がっていない場合、該第1空間部分内の透明接着層52がある部分の屈折率と、該第1空間部分内の透明接着層52がない部分の屈折率とが、相互に異なる。これによって表示装置1の表示面内の表示品位が部分的に異なることになるので、該表示装置1全体の表示品位が悪化する。ゆえに透明接着層は、表示任意の悪化を防止するために、前記第1空間部分全体に広がっていることが好ましいのである。

このために透明接着層52の材料である前記接着剤は、硬化前の状態において流動性のある材料が用いられることが好ましく、該材料の粘度はできるだけ低いことがより好ましい。これは、以下の理由からである。透明接着層52は、EL素子33と色フィルタ21との間に主基板5の画素部分と共に介在されるので、前記画素部分の厚みと同様に、表示装置1の視野角に影響を及ぼす。すなわち透明接着層52の層厚が厚いほど、表示装置1の視野角が狭くなる。これらの結果、表示装置1の視野角を大きくするために、透明接着層52の層厚はできるだけ薄いことが好ましい。

前述のパネル部材3とフィルタ側部材4との貼合わせ工程は、パネル部材3の破損を防ぎかつ工程を簡略化するために、具体的には、フィルタ側部材4を硬化前の前記接着剤を介して主基板5の上に乗せ、接着剤が硬化するまで放置する。このような工程では、パネル部材3に加わる力が比較的小さいので、パネル部材3が破損しにくい。この結果前記接着剤の硬化前の状態における粘度が高いほど、透明接着層52の層厚が厚くなり易い。上述の工程において、前記接着剤の硬化前の粘度が高いほど、パネル部材3とフィルタ側部材4とを密着させることは困難であり、かつ主基板5に歪みが生じ易い。これは、主基板5の画素部分の厚さが0.1mm程度になるように主基板5が加工されているので、前記接着剤を用いて張り合わされる面が極めて柔らかくなっているためである。これとは逆に、上述の工程において前記接着剤の硬化前の粘度が低いほど、前記接着剤に表面張力が働くので、パネル部材3とフィルタ側部材4とを容易に密着させることができる。このように、フィルタ側部材4を硬化前の前記接着剤を介して主基板5の上に乗せ、接着剤を硬化するまで放置する場合、前記接着材の硬化前の粘度が低いほど、透明接着層52の層厚を薄くすることができる。ゆえに接着剤の硬化前の粘度は、できるだけ低いことが好ましいのである。

このために本実施の形態では、透明接着層52の材料である接着剤として、三井化学株式会社製のX−9318(商品名)が用いられる。X−9318は、硬化前の状態における流動性の粘度が比較的低い変性エポキシ樹脂である。また前記接着剤として、上述の変性エポキシ樹脂以外の他の材料、たとえば、いわゆる紫外線硬化樹脂が用いられても良く、エポキシ樹脂と紫外線硬化樹脂との混合物が用いられても良い。紫外線硬化樹脂は、一般的に、硬化前の状態における粘度が他の樹脂よりも低いので、前記接着剤として用いることが好ましいのである。

また前記接着剤の硬化前の粘度は0cPより大きくかつ2000cP以下であることが好ましい。接着剤の硬化前の粘度の上述の許容範囲は、以下の実験に基づいて決定された。前記実験のために、硬化前の粘度が1000cP,2000cP,5000cP,10000cPの粘度になるように調整されたエポキシ樹脂が、前記接着剤として用意された。前記エポキシ樹脂は、三井化学株式会社製のX−9318(商品名)である。準備後、前記複数の各接着剤をそれぞれ用い、図1と同じ構造の複数のカラーEL表示装置1をそれぞれ製造した。表示装置1の製造工程は、上述した製造工程と等しい。製造後、製造された複数の表示装置1において、前記接着剤を用いたパネル部材3とフィルタ側部材4との接着に起因する歪みがあるか否かを調べた。

この結果、硬化前の粘度が1000cP,2000cPのエポキシ樹脂が用いられた表示装置1に歪みは生じておらず、硬化前の粘度が5000cP,10000cPのエポキシ樹脂が用いられた表示装置1には多くの歪みが生じていた。これによって接着剤の硬化前の粘度は0cPより大きくかつ2000cP以下であることが好ましく、かつ該範囲において粘度が低いほどさらに好ましい。本実施の形態では、表示装置1の製造コスト、作成プロセスに起因する生産性、及び樹脂の量産性に基づき、接着剤の硬化前の粘度は2000cPに選ばれた。以上が透明接着層52に関する説明である。

前述したように、主基板5の凹部37を該主基板5の一方面31に平行な仮想平面で切断した断面は、画素領域34よりも広い。これは以下の理由からである。凹部37の形成にエッチャントを用いるいわゆる化学研磨法が用いられる場合、凹部37の底面38と凹部37の内周面54との境界部分が直角になりにくく、該底面38に対してなだらかな勾配を有する面になることが多い。ゆえに主基板5の前記境界部分の厚みが主基板5の画素部分における予め定める基準厚さWCよりも厚くなりやすい。ゆえに、主基板5の画素領域34に相当する部分、すなわち主基板5の画素部分の厚みを予め定める基準厚さWCに確実にするために、主基板5の凹部37の前記断面を画素領域34よりも広くする。この結果、主基板5の画素部分が、凹部37の境界部分を含まなくなるので、凹部37の形成に化学研磨法を用いても、該画素部分の厚みが基準厚さWCに確実になるのである。このように凹部37の形成に化学研磨法を用いるのは、該凹部37の形成に化学研磨法が用いられる場合、凹部37の形成のために主基板5に加えられる力が、他の形成手法が用いられる場合よりも小さくなるので、凹部37の形成工程において主基板5の破損を防止しやすくなるからである。

Each said glass plate is OA-2 (brand name) by Nippon Electric Glass Co., Ltd., the thickness of this glass plate is 1.1 mm, and the surface area of this glass plate is 5 mm x 5 mm. Each glass plate was previously ultrasonically cleaned with pure water for 10 minutes, and then cleaned and further ultrasonically cleaned with acetone for 10 minutes.
