本発明はガス燃焼機器の不完全燃焼防止装置に関し、詳しくはガス燃焼機器の不完全燃焼防止装置に関する。

【従来の技術】
一酸化炭素中毒の原因である不完全燃焼は、主に燃焼器の給排気系不良による燃焼用空気不足や、酸素濃度低下という2つの原因により生じる。そこで、従来からガス燃焼機器には不完全燃焼を検知して燃焼を停止させる安全装置が設けられている。こうした安全装置の不完全燃焼を検出する方式として、直接CO濃度を検出するCOセンサ方式、メインバーナに比べて炎の状態が敏感に変化するセンサバーナの炎の状態を検出するセンサバーナ方式、風量や風圧を測定するエアフローセンサ方式等が用いられる。

例えばCOセンサ方式においては、常温では高い検出精度が得られるものであっても、排ガス流路といった高温下に配置しなければならないため、燃焼時には300ppm程度の低いCO濃度を正確に検出することができないといった問題があった。また、センサバーナ方式やエアフローセンサ方式を用いれば低濃度のCO発生に対処できるが、エアフローセンサ方式を用いた場合、燃焼用空気不足は検出できるが酸素濃度低下を検出することができないといった問題がある。しかし、燃焼用空気不足や酸素濃度低下といった酸素供給量不足を検出するセンサバーナ方式は不完全燃焼を事前に予知できるため安全である。

また、検出器が不完全燃焼を検出した時の対処として、ファン回転数を上昇させ燃焼を改善するといった改善運転を行なうものがある。このような改善運転を行なうことにより、器具の寿命を延ばすことができる。

【発明が解決しようとする課題】
しかしながら、センサバーナ方式では不完全燃焼の原因が燃焼用空気不足なのか酸素濃度低下なのかを判断できないため、不完全燃焼を検出して改善運転によりファン回転数を上昇させても、酸素濃度低下の場合には空気中の酸素が炎と良好に接触せずにそのまま通過するだけで、風量増大により炎がリフトし、炎が消えたり燃焼状態が悪くなったりする恐れがあった。また、一部のバーナ炎口詰まりにより部分的な不完全燃焼が発生した場合には検出できないといった欠点もあった。

本発明のガス燃焼機器の不完全燃焼防止装置は上記課題を解決し、最適な改善運転を行なう不完全燃焼防止装置を提供することを目的とする。

【課題を解決するための手段】
上記課題を解決する本発明の請求項1記載のガス燃焼機器の不完全燃焼防止装置は、加熱用メインバーナに比べて酸素供給量不足に対して炎の状態が敏感に変化するセンサバーナと、
上記センサバーナの炎の状態に応じて出力が変化する炎検出センサと、
送風ファンによる燃焼用空気の供給状態を検出するエアフローセンサと、
上記炎検出センサ及び上記エアフローセンサにより、それぞれ炎状態の悪化と通気状態の悪化との両方を検出した場合には炎状態の悪化した原因が燃焼用空気不足であると判断して上記送風ファンの回転数を増加し、上記炎検出センサにより炎状態の悪化のみを検出した場合には炎状態の悪化の原因は酸素濃度低下が原因であるためと判断して上記加熱用メインバーナへのガス供給量を減少する改善運転手段と
を備えたことを要旨とする。

上記課題を解決する本発明の請求項2記載のガス燃焼機器の不完全燃焼防止装置は、請求項1記載のガス燃焼機器の不完全燃焼防止装置において、排気経路上に排ガス中のCO濃度を検出するCOセンサを備え、該COセンサの出力が所定値以上となった場合には燃料ガスの供給を停止することを要旨とする。

上記課題を解決する本発明の請求項3記載のガス燃焼機器の不完全燃焼防止装置は、請求項1又は2記載のガス燃焼機器の不完全燃焼防止装置において、異常箇所により異なる出力をする複数の部分に上記エアフローセンサを備え、該複数のエアフローセンサの出力から給気流路及び排気流路の異常箇所を特定し、その旨を報知する異常箇所報知手段を備えたことを要旨とする。

上記構成を有する本発明の請求項1記載のガス燃焼機器の不完全燃焼防止装置は、炎検出センサによりセンサバーナの炎状態の悪化を検出し、なおかつエアフローセンサにより燃焼用空気の通気状態の悪化を検出した場合には、炎状態の悪化した原因が燃焼用空気不足であると判断して、送風ファンの回転数を上げて燃焼用空気を増加させる改善運転を行なう。また炎検出センサのみが炎状態の悪化を検出した場合には、エアフローセンサにより通気状態の悪化が検出されないので、炎状態の悪化の原因は酸素濃度低下が原因であるためと判断して、ガス供給量を減少して加熱用メインバーナでの燃焼量を小さくする改善運転を行なう。このように炎状態の悪化した原因に応じて改善運転を行なうことで、燃焼状態を最適に改善することができる。

上記構成を有する本発明の請求項2記載のガス燃焼機器の不完全燃焼防止装置は、排気経路上に排ガス中のCO濃度を検出するCOセンサを備えることにより、一部のバーナ炎口詰まり等で部分的な不完全燃焼が起こり、炎検出センサ及びエアフローセンサにより検出できない場合にも、COセンサによりCO濃度の増加を検出し、検出値が所定値以上となった場合に燃料ガスの供給を遮断することで部分的な不完全燃焼も防ぐことができる。

【発明の実施の形態】
以上説明した本発明の構成・作用を一層明らかにするために、以下本発明のガス燃焼機器の不完全燃焼防止装置の好適な実施例について説明する。図1は本発明の第1実施例としての不完全燃焼防止装置を備えた給湯器の概略構成図である。このガス給湯器は、燃焼室を形成するケース1と、複数の炎口が配列されるバーナユニットを間隔を開けて複数並設したメインバーナ2と、メインバーナ2に隣接して設けられるセンサバーナ3と、センサバーナ3に形成される炎の状態を検出する熱電対4と、メインバーナ2及びセンサバーナ3にガスを供給するガス供給路5と、メインバーナ2に送られる燃焼用空気量を検出するエアフローセンサ6と、メインバーナ2の燃焼により給水管7から通水された水を加熱し出湯管8に送り出す熱交換器9と、燃焼により発生した排ガスを外に送り出す通路となる排気筒10と、排気流路内で排ガスのCO濃度を検出するCOセンサ11と、ケース1の底部に設けられケース1内に燃焼用空気を供給するファン12と、燃焼制御を司どるコントローラ13とからなる。

センサバーナ3は、図2に示すように筒体3a内に多孔質プレート3bを設け、そのプレート3b上で全一次燃焼を行ない、この炎の状態を熱電対4で検出する。そのためメインバーナ2に比べ燃焼が不安定となり、燃焼用空気不足であっても酸素濃度低下であっても炎が敏感に反応してリフトし、筒体3a先端開口部に達すると、その周りから2次空気が供給されてブンゼン燃焼が行なわれる。そのため熱電対4の起電力が変化して、メインバーナ2の不完全燃焼が起きることを事前に予知することができる。しかし、メインバーナ2の炎口の一部が詰まることにより部分的な不完全燃焼が発生した場合には検出することができない。

ガス供給路5には元電磁弁14と、比例電磁弁15と、メイン電磁弁16とが直列に設けられている。元電磁弁14とメイン電磁弁16とはガス流路の開閉のみを行なう弁、また比例電磁弁15は制御信号に応じた開度に設定され、所望のガス供給量に調整する制御弁である。

エアフローセンサ6は、2本の気体導入管61、62を備え、燃焼用空気がメインバーナ2のバーナユニット間を通って流れる際にバーナ前後に発生する差圧により、気体導入管61の入口aから気体導入管62の出口bに流れる気体の流量を測定する。給気経路又は排気経路に詰まりが生じると二次空気の供給量が減少し、エアフローセンサ6の出力が低下する。そのためエアフローセンサの出力が所定値以下になった時に燃焼用空気不足と判断することで、不完全燃焼が起きることを事前に予知することができる。また、メインバーナ2の炎口の一部が詰まることにより部分的な不完全燃焼が発生した場合には検出できないが、詰まりが大きくなりバーナユニット間の二次空気流路が塞がれると、エアフローセンサ6がバイパス流路の役目をして逆に出力が高くなることがある。この場合にも出力が所定値以上になった時に不完全燃焼と検出することができる。しかし気体流量による検出のため酸素濃度不足は検出することができない。

COセンサ11は、排気流路に設けられ、排ガスのCO濃度を直接検出する。そのため二次空気不足、酸素濃度低下に係わらず検出可能であるが、高温下に配置されるため低CO濃度(300ppm)での検出精度が悪く、CO濃度を正確に検出できるレベル(1000ppm)以上になった場合に不完全燃焼と検出するため、不完全燃焼が起きることを事前に予知することができない。しかし、CO濃度を直接検出することにより、メインバーナ2の炎口の一部が詰まることにより部分的な不完全燃焼が発生した場合にも検出することができるため、センサバーナ3、エアフローセンサ6で検出できない部分を補う役目をする。

コントローラ13は、図示しない周知の算術論理演算回路を構成するCPU、RAM、ROMと、各種センサからの信号を入力する入力インタフェースと、各種アクチュエータに駆動信号を出力する出力インタフェース等から構成される。そして、各センサからの信号に基づいて、各電磁弁の開閉を行なうだけでなく湯温制御、点火制御等も併せて行なうものであるが、本発明とは直接関係しないセンサ、点火装置等に関しては、その説明、図示は省略する。

次に本実施例の不完全燃焼防止装置を備えた給湯器の動作について説明する。図3は、コントローラ13が実行する不完全燃焼防止制御ルーチンを表すフローチャートであり、点火動作にあわせて起動する。本ルーチンが起動すると、図示しない点火装置によりメインバーナ2へ点火して燃焼運転を開始する(S1)。メインバーナ2が燃焼すると、熱電対4によりセンサバーナ3に形成される炎の燃焼状態を検出する(S2)。炎の燃焼状態が正常で熱電対4の出力が所定値以上である場合(S2:YES)、燃焼用空気量、酸素濃度共に異常なしと判断するが、COセンサ11によりCO濃度の検出を行ない(S3)、一部のバーナ炎口詰まりによる部分的な不完全燃焼が発生していないかをチェックする。COセンサ11の出力が所定値(本実施例では1000ppm)未満である場合(S3:YES)、異常なしと判断する。しかし、COセンサ11の出力が所定値(1000ppm)以上である場合には(S3:NO)、部分的な不完全燃焼が発生していると判断して元電磁弁14、メイン電磁弁16を閉じて燃焼を停止し、図示しない表示器またはブザーにより異常が発生したことを報知する(S4)。

一方ステップ2において、センサバーナ3に形成される炎がリフトして熱電対4の出力が所定値未満となった場合には(S2:NO)、その原因が燃焼用空気不足もしくは酸素濃度低下であると判断し、エアフローセンサ6により気体流量の検出を行なう(S5)。ここでエアフローセンサ6の出力が所定範囲外である場合(S5:YES)、燃焼用空気不足であると判断してファン回転数を所定量増加させる改善運転を行なう(S6)。このような改善運転をセンサバーナ3に形成される炎の燃焼状態が改善されるまで繰り返す(S7:YES)。しかし改善運転を繰り返したにもかかわらずセンサバーナ3に形成される炎の燃焼状態が改善されず、ファン回転数の増加分が所定の改善範囲外(本実施例では基準回転数から10%アップ)となった場合には(S7:NO)、元電磁弁14、メイン電磁弁16を閉じて燃焼を停止し、図示しない表示器またはブザーにより異常が発生したことを報知する(S8)。

またステップ5において、エアフローセンサ6の出力が所定範囲内である場合には(S5:NO)、燃焼用空気量は正常であるため酸素濃度低下であると判断して比例電磁弁を絞り、ガス供給量を所定量減少させ、換気が必要であることを報知する(S9)。このような改善運転をセンサバーナ3に形成される炎の燃焼状態が改善されるまで繰り返す(S10:YES)。しかし改善運転を繰り返したにもかかわらずセンサバーナ3に形成される炎の燃焼状態が改善されず、ガス供給量の減少分が所定の改善範囲外(本実施例では基準供給量から10%ダウン)となった場合には(S10:NO)、元電磁弁14、メイン電磁弁16を閉じて燃焼を停止し、図示しない表示器またはブザーによる報知により換気の警告を行なう(S11)。

以上説明した本発明の第1実施例の不完全燃焼防止装置を備えた給湯器によれば、熱電対4の出力が正常の時にはCOセンサ11により部分的な不完全燃焼のチェックを行ない、部分的な不完全燃焼を検出した場合には器具の運転を停止するため安全である。また熱電対4が異常を出力した場合には、エアフローセンサ6の出力により不完全燃焼の原因が燃焼用空気不足か酸素濃度低下かを判断し、それぞれ異なる改善運転を行なうため、原因に見合った最適な対処をすることができる。また酸素濃度低下を報知することで、使用者に換気が必要であることを知らせることができるため安全である。また改善運転を続けても燃焼が改善されない場合には、器具の運転を停止するため安全である。

尚、本実施例においては、エアフローセンサ6をメインバーナ2を挟んで接続したが、例えば熱交換器9を挟んで接続、給気経路及び排気経路中に固定オリフィスを設けその前後に接続、ファン出口とケース外(大気圧)とに接続、ケース内とケース外(大気圧)とに接続等であってもよい。また、エアフローセンサ6の代りに例えば差圧によりON、OFFする差圧スイッチ、直接風量を検出する風量センサ等を用いてもよい。また、報知は操作リモコン等から行なってもよく、報知方法はランプの点滅や音声での報知等、またはそれらを組合わせたものであってもよい。また、センサバーナ3はメインバーナ2の一部のバーナユニットの1次空気及び2次空気の供給量を少なくしたものであってもよい。

次に本発明の第2実施例について説明する。図4は第2実施例としての不完全燃焼防止装置を備えた給湯器の概略構成図である。基本的な構成は第1実施例の給湯器(図1)と同様であるが、COセンサを備えない点と、エアフローセンサを熱交換器9の両側に備える点とで異なる。その他の構成については同一符号を付してその説明を省略する。

エアフローセンサは熱交換器9の両側に設けられ、図4の左側で熱交換器9前後の差圧により流れる気体の流量を第1エアフローセンサ6aが測定し、図4の右側で熱交換器9前後の差圧により流れる気体の流量を第2エアフローセンサ6bが測定する。一般にフィン詰まりは端から発生する例が多いため、エアフローセンサを両側に設け、その出力により不燃を予測し、更にその出力差を検出することにより部分的なフィン詰まりが発生したかどうかを特定することができる。ここで部分的な不完全燃焼の原因となるバーナ炎口詰まりはフィンからの落下物によるものと考えられ、フィン詰まり以前にバーナ炎口の詰まりによる部分的な不完全燃焼は考えなくてよい。また部分的な不完全燃焼の原因は、他にメインバーナ2の下部にある一次、二次空気口の部分的な詰まりが考えられるが、これが起きれば全体の風量が下がり、エアフローセンサ6a、6bにより検出可能であるためCOセンサを用いる必要が無い。

次に第2実施例の不完全燃焼防止装置を備えた給湯器の動作について説明する。図5は、コントローラ13が実行する不完全燃焼防止制御ルーチンを表すフローチャートであり、点火動作にあわせて起動する。本ルーチンが起動すると、図示しない点火装置によりメインバーナ2へ点火して燃焼運転を開始する(S1)。燃焼運転が開始されると、まずフィン詰まりが発生しているかどうかを検出する。第1エアフローセンサ6aと第2エアフローセンサ6bとの出力差が所定値未満である場合(S2:YES)、フィン詰まりが無いと判断できる。次にファン12により供給される燃焼用空気量が正常であるかを検出するため、第1エアフローセンサ6a及び第2エアフローセンサ6bの出力がそれぞれ所定範囲内であるかをチェックする。2つのエアフローセンサ6a、6b出力が共に所定範囲内である場合(S3:YES)、燃焼用空気量は正常であると判断してセンサバーナ3に形成される炎の状態により酸素濃度が低下しているかどうかをチェックする(S4)。熱電対4の出力が所定値以上ある場合(S4:YES)、酸素濃度も正常であると判断する。しかしセンサバーナ3に形成される炎がリフトし、熱電対4の出力が所定値未満となった場合には(S4:NO)、酸素濃度低下であると判断して比例電磁弁を絞り、ガス供給量を所定量減少させ、換気が必要であることを報知する(S5)。このような改善運転をセンサバーナ3に形成される炎の燃焼状態が改善されるまで繰り返す(S6:YES)。しかし改善運転を繰り返したにもかかわらずセンサバーナ3に形成される炎の燃焼状態が改善されず、ガス供給量の減少分が所定の改善範囲外(基準供給量から10%ダウン)となった場合には(S6:NO)、元電磁弁14、メイン電磁弁16を閉じて燃焼を停止し、図示しない表示器またはブザーによる報知により換気の警告を行なう(S7)。

一方ステップ2において、第1エアフローセンサ6aと第2エアフローセンサ6bとの出力差が一定値未満であっても(S2:YES)、第1エアフローセンサ6aと第2エアフローセンサ6bとの出力の少なくとも一方が所定範囲外である場合(S3:NO)、フィン以外の箇所の詰まりによる燃焼用空気不足であると判断してファン回転数を所定量増加させる改善運転を行なう(S8)。このような改善運転をセンサバーナ3に形成される炎の燃焼状態が改善されるまで繰り返す(S9:YES)。しかし改善運転を繰り返したにもかかわらずセンサバーナ3に形成される炎の燃焼状態が改善されず、ファン回転数の増加分が所定の改善範囲外(基準回転数から10%アップ)となった場合には(S9:NO)、元電磁弁14、メイン電磁弁16を閉じて燃焼を停止し、図示しない表示器またはブザーにより異常が発生したことを報知する(S10)。

以上説明した本発明の第2実施例の不完全燃焼防止装置を備えた給湯器によれば、2つのエアフローセンサ6a、6bをフィンの両側に備えることにより、その出力差からフィン詰まりであるかフィン以外の詰まりであるかを判断することができる。そのため異常検知による燃焼停止時には、その原因がフィルター掃除等で容易に回復するものか、修理を必要とするものかを使用者に報知することができるため使い勝手がよい。また、フィン詰まりを特定することにより、部分的な不完全燃焼の原因となるメインバーナ2の炎口詰まり以前に燃焼運転を停止するためCOセンサ11を設ける必要が無く、部分的な不完全燃焼に対しても安全である。また、センサバーナ3を備えることにより酸素濃度不足も検出することができ、報知により換気が必要であることが分かるため安全である。

尚、本実施例においては、フィン詰まりを特定するためにエアフローセンサを熱交換器9の両側に設けたが、特定する場所はフィンに限ったものではなく、特定する箇所に応じてエアフローセンサの取付け位置を変えることができる。また、複数の部分にエアフローセンサを設け、その出力パターンから燃焼不良時に詰まった箇所を報知することにより、修理をする際に素早く対応することができる。例えば図6に示すように、熱交換器9前後の差圧による測定位置6A、給排気中に固定オリフィス20を設けその前後の差圧による測定位置6B、メインバーナ2前後の差圧による測定位置6C、ケース内と大気圧との差圧による測定位置6D、ファン圧と大気圧との差圧による測定位置6Eというように異なる位置にエアフローセンサを設けた場合、表1に示すように詰まり箇所によりエアフローセンサはそれぞれ異なった出力をする。尚、表1において「高」はエアフローセンサの出力が高くなること、すなわち気体流量が増加することを示し、「低」は出力が低下すること、すなわち気体流量が減少することを示す。例えば熱交換器9前後の差圧による測定位置に設けたエアフローセンサ6Aの場合、フィン以外の箇所が詰まった場合には気体流量が減少するため出力が低下するが、フィン詰まりの場合にはエアフローセンサ6Aがバイパスの役目をするため出力が高くなる。しかしメインバーナ2前後の差圧による測定位置に設けたエアフローセンサ6Cの場合には、メインバーナ2以外の箇所が詰まった場合には出力が低下するが、メインバーナ詰まりの場合には出力が高くなる。このようにエアフローセンサの出力が異なるため、複数のエアフローセンサの出力パターンから異常箇所を特定することができる。

尚、本実施例において、エアフローセンサ6の代りに例えば差圧によりONする差圧スイッチ、直接風量を検出する風量センサ等を用いてもよい。また、報知は操作リモコン等から行なってもよく、報知方法はランプの点滅や音声での報知等、またそれらを組合わせたものであってもよい。またセンサバーナ3は、メインバーナ2の一部のバーナユニットの1次空気及び2次空気の供給量を少なくしたものであってもよい。
