【発明の属する技術分野】
本発明は、例えば電気自動車用電源のように電気容量の大きな大型の電池に適用して好適な二次電池に関する。

【従来の技術】
従来、電池の絶縁とシールを確保する方法としては、図5AおよびBに示すような、極柱とこの極柱を保持するキャップとの一体成形を施すモールドクリンプ法が採用されていた。

また、電池の絶縁とシールを確保する他の方法としては、図6に示すような、クリンプ法が採用されていた。
このクリンプ法は、リチウム二次電池あるいは従来の1次電池に多く用いられる方式である。

【発明が解決しようとする課題】
しかしながら、上述した従来のモールドクリンプ法では、高温から低温、たとえば−40℃〜70℃までの範囲において、プラスチック材と導電性極柱の膨張率の差によってリークが発生するという問題があった。

また、他の方法としてのクリンプ法も、上述したモールドクリンプ法と同様に、高温から低温(−40℃〜70℃)までの範囲において、プラスチック材と導電性極柱の膨張率の差によってリークが発生するという問題があった。
したがって、特に大型EV電池においては、使用温度範囲の広いことと耐振性が求められることから、実用化が困難であるという問題があった。

本発明はこのような課題に鑑みてなされたものであり、極柱とキャップとの絶縁性を十分確保することができ、ナットを締め付けることによりキャップに固定するための圧縮力に十分耐えることができ、広い温度範囲においてその締結力を保持することができる二次電池を提供することを目的とする。

【課題を解決するための手段】
本発明の二次電池は、帯状の正極電極、負極電極、およびセパレータを巻いてつくる二次電池において、キャップを貫通する極柱の先端部に配したナットと極柱の円板状部分とにより、ナットに接するセラミックワッシャと円板状部分に接するセラミック突き当てとを介して、キャップを挟みつけるものである。

また、本発明の二次電池は、セラミックワッシャおよびセラミック突き当てが、アルミナまたはジルコニアからなる上述構成の二次電池である。

【発明の実施の形態】
以下、本発明二次電池の実施例について図1〜図4を参照しながら説明する。図1および図2は、それぞれ本例のリチウムイオン二次電池の要部の断面図および側面図を示すものである。また、図3は、本例のリチウムイオン二次電池の全体の構成を概略示すものである。

本例においては、図3に示すように、円筒状の電池容器17に電極渦巻体35を収納してある。この電極渦巻体35は、図1に示すように、帯状の負極電極14と帯状の正極電極13とをセパレータ30を介して、巻き芯31に巻回したものである。
ここで、負極電極14の作製方法について説明する。
負極電極14の活物質は、出発原料として石油ピッチを用い、これを酸素を含む官能基を10〜20%導入(いわゆる酸素架橋)した後、不活性ガス気流中1000℃で熱処理して、ガラス状炭素に近い性質を持った炭素材料を得、この炭素材料を粉砕した平均粒径20μmの炭素材料粉末を使用する。

この炭素材料粉末を90重量部と、結着剤としてポリフッ化ビニリデン(PVDF)10重量とを混合し、この混合物を溶剤N−メチルピロリドンに分散してスラリー状とし、このスラリー状の負極活物質を厚さ10μmの帯状銅箔よりなる負極集電体の両面に均一に塗布して、厚さ180μmの負極電極原板を作製し、側部に負極電極のリード部となる未塗布部を残して、帯状にカットして形成する。負極電極14の形状は、幅が383mmであり、このうち塗布部分が348mmで、未塗布部分が35mmである。また、長さは6940mmである。

正極電極13は次の方法により作製する。
すなわち、平均粒径15μmのLiCoO2 の粉末を91重量部と、導電剤としてグラファイトを6重量部と、結着材としてフッ化ビニリデンを3重量部とを混合し、この混合物を溶剤N−メチルピロリドンに分散してスラリー状とし、このスラリー状の正極活物質を厚さ20μmの帯状アルミ箔よりなる正極集電体の両面に均一に塗布して、厚さ150μmの正極電極原板を作製し、側部に正極電極のリード部となる未塗布部を残して、帯状にカットして形成する。正極電極の形状は、幅が379mmであり、このうち塗布部分が344mで、未塗布部分が35mmである。また、長さは7150mmである。

上述のように作製した正極電極13および負極電極14のそれぞれの未塗布部は、巻き取り前に幅10mm、長さ30mmで、ピッチ15mmおきに短冊状にカットして短冊状リードとする。ここで、正極電極13および負極電極14の未塗布部は、上述の寸法で全長にわたりカットされる。

ここで、短冊状リード11の長さは、電極端から、極柱10までの距離より長くなければならない。また、短冊状リード11の幅は、この短冊状リード11の総断面積が最大通電電流値を満足させるよう設定される。また、短冊状リード11の折れ曲がりを考えると幅は10mm以下であることが望ましい。

図4に示すように、正極電極13、負極電極14、およびセパレータ30は、正極電極13・セパレータ30・負極電極14・セパレータ30の順に重ね、巻き芯31に巻回され、電極渦巻体35を形成する。このとき、この電極渦巻体35の一側は正極電極13の短冊状リード11、他側は負極電極14の短冊状リード11として各々リードが集まるように短冊状リード11の位置は反対側になるように巻いていく。
なお、セパレータ30は、厚さ38μmで、353×7600mmの幅にカットされた、微少な孔が形成されているポリエチレンのシートである。
また、巻き芯31の形状は、たとえば外径が17mm、内径が14mm、長さが354mmの純アルミの円筒はである。

上述したように、電極渦巻体35の巻き芯31の両側に短冊状リード11を取り出しているので、電極集電体で得られた電流を速やかに外部に取り出すことができる。また、この短冊状リード11は、細長い短冊の形状に形成されているため、その変形が容易であり、極柱10の円板状部分20の外周部に沿って溶接することができる。

正極電極13、負極電極14、およびセパレータ30を巻き芯31に巻き取った後、図1に示すように、短冊状リード部11は、極柱10の円板状部分20の外周部の全周にわたって略均等に押さえ金具33により押さえつけられる。
なお、極柱10の材質は、正極は純アルミ(A1050)であり、負極は純銅(C1100)である。また、押さえ金具33の材質は、正極側は純アルミ(A1050)であり、負極側は純銅(C1100)である。

この後、図1に示すように、キャップ1の外周を電池容器17の中に圧入するとともにレーザー溶接する。すなわち、キャップ1の上面よりその円周上にレーザーを照射し、溶接して密封する。
このように、電池容器17のキャップ1をレーザーによって溶接を行うことにより、完全密閉構造の電池を得ることができる。

なお、電池容器17の材質は、ステンレス鋼(SUS304)であり、その肉厚は0.3〜0.5mmの範囲である。また、キャップ1の材質は、同じくステンレス鋼(SUS304)であり、その肉厚3mmである。

図1からわかるように、正極の極柱10の先端部の外側には、M14のおねじ(おねじ部15)が切られている。このおねじ部15には、ナット7が配置されている。このナット7を締め付けることにより、セラミックワッシャ5およびセラミック突き当て6の間にキャップ1を挟みつけて、極柱10自身がキャップ1に固定される。また、極柱10の円板状部分20とキャップ1の間にシール8を挟みつけて内部の電解液が漏れないように密閉される。

正極の極柱10にはその中心部分にM6のめねじ(めねじ部16)が切られている。このめねじ部16は、外部との結線を行うときに使用するものである。すなわち、このめねじ部16に、ボルト19を螺入することにより、極柱の先端部の端面とボルト19の頭部との間にブスバーまたは導線を挟みつけて接続固定する。

この場合、極柱10の先端部の外側、すなわちM14のおねじ部15と同じ高さにM6のめねじ部を配すると、M6のめねじ部に対するボルトを固定する際、外部方向に力が加わることになる。したがって、何度もM6のめねじ部を締めたり緩めたりすると、M14のおねじ部に対するナット7の締結力に影響を及ぼすことになる。
この理由により、極柱10の先端部の端面からめねじ部16の上端までの距離は、おねじ部15の終端よりもさらに余裕をみて20mmをとっている。

M6のめねじ部16は、電流エネルギーを取り出すためにブスバーまたは導線を極柱10に固定するものであり、取付けが不完全だと接触不良を起こしたりして危険である。特に電池が電気自動車用二次電池のように車載されるものであれば、振動に対して強くなければならず、締結力は強いものが要求される。

本例の場合、めねじ部16の母材は正極の場合、純アルミ(A1050)であり、ボルト19の締結力をステンレス鋼ベースの母材と同じにするためには、ねじ山1本にかかる締結時のせん断力を小さくし、かつ、ねじ山の数を増やすことで解決する必要がある。そのため、めねじ部16の長さは長くする必要がある。

そこで、めねじ部16の長さがどの程度必要かについて、実験的に求めた。
その結果、M6のめねじの場合、ステンレス鋼製ボルトの母材並にめねじの強度を持たせようとした場合、ねじかみ合い長aを15mm以上にしなければならないことがわかった。したがって、本例では、ねじかみ合い長aを15mmより長くした。

本例のリチウムイオン二次電池は大容量の電池であるので、円筒形電池で構成する場合は、円筒の径および円筒の長さを大きくつくることになる。この際、巻き芯自体31も剛性を確保するためにある程度大きくする必要が生じる。

このため、中心部に配置される巻き芯31が外径17mmのように大きくすることが可能になり、M6のめねじ部16を巻き芯の内側の空間スペースの中に収納することが可能となる。
したがって、本例によれば、M6のめねじ部16と電極巻取り部をオーバーラップさせることにより、大幅な体積エネルギー密度の上昇を図ることができる。

なお、図1に示すように、巻き芯31と極柱10の間は、ポリプロピレン(PP)製の絶縁カラー12によって絶縁される。

本例の電池においては、極柱10とキャップ(天板)1とは完全に絶縁する必要があり、さらに電池容器17の内部と外部を完全に密閉しなければならない。

この目的を達成するために、一般には、図1に示すセラミックワッシャ5およびセラミック突き当て6の代わりに、PPなどの高分子材料からなる弾性体を用いて、シールと絶縁を行うことが多い。
要するに、極柱とナットが、電池容器のキャップを絶縁体で挟み込み、電池内外を完全に密閉するための構造をなすものである。

しかるに、一般に用いられるPPなど弾性体を用いる場合には、シールを完全に行おうとして、強固に極柱締め付けナットを締め付けると、PPなど弾性体は材料の弾性限を越えて破壊に至ってしまう。一方、破壊を避けようとして適度に弾性限内で締め付けを行う場合には、弾性体が次第に変形するクリープにより当初適度に密閉性が確保されたものがリークを生じることとなる。このとき締め付けナットがゆるみはじめ、電池性能をそこなうおそれがある。

そこで、一般の電池では、図6に示すような、電池容器の外筒を極柱に相当する金属との間に絶縁とシールを目的とするPPなどガスケットを介在させ、電池容器の外筒を折り曲げ、PPなどガスケットシール材に弾性限内に押圧するクリンプ法がなどが採用されてきた。

本例においては、図1および図2に示すように、セラミックワッシャ5は、その中心に円形の孔を持つ円板の形状をしており、ナット7とキャップ1との間に挟み込まれている。このセラミックワッシャ5の材質はアルミナ(Al2 O3 )である。

このセラミックワッシャ5の目的は、極柱10とキャップ1とを絶縁することにあるが、セラミックワッシャ5の材質は上述の通りアルミナであるので、絶縁性を確保することができる。

また、極柱10は、ナット7を締め付けることによりキャップ1に固定されているので、セラミックワッシャ5と後述するセラミック突き当て6は、この締結力、すなわち圧縮力に十分耐える剛性がなければならない。この点においても、セラミックワッシャ5の材質がアルミナであるので、ナット7による締結力、すなわち圧縮力に十分耐えることができる。さらに、材質がアルミナであることから、PPなどの高分子材料に比較して、締結後長期間経過してもその形状が変化しないので、強い締結力を長期間保持することができる。

また、アルミナは、温度変化に対してもその剛性が変化しないので、広い範囲で温度が変化してもその締結力を保持することができる。すなわち、アルミナは、−30℃から70℃程度の広い範囲において、その求められている性状を発揮することができる。

またさらに、アルミナはPPなどの高分子材料に比較して、その剛性が非常に高いので、PPなどの高分子材料に比較してナット7をより強く締め付けることができる。その結果、大きな締結力を得ることができ、車載運用で発生する振動にも経時的にナット7がゆるんだりせず、十分なシールが得られるので、非水電解液が漏れたりするのを防止できる密閉性を保持できる。
なお、セラミックワッシャ5の材質についてはアルミナばかりでなく、ジルコニア(ZrO2 )その他のセラミックス材料を用いることができる。

セラミックワッシャ5とセラミック突き当て6との間で、かつ、キャップ1の内側と極柱10の外側の間には、リング50が配置されている。このリング50は、その断面形状が長方形のリングであり、PPなどの高分子材料からなっている。このリング50は、ナット7を締め付けることにより極柱10をキャップ1に固定するときに、極柱10の中心軸が電池の長手方向の中心軸に保持させるために用いるものである。

キャップ1の内側の面と極柱10の円板状部分20の間には、セラミック突き当て6が挟みつけられている。このセラミック突き当て6は、セラミックワッシャ5と同様に、その中心に円形の孔を持つ円板の形状をしており、その材質はアルミナ(Al2 O3 )である。

このほか、セラミック突き当て6は、次にような目的を持っている。
すなわち、シール8は、キャップ1と極柱10の円板状部分20との間で挟みつけられているので、極柱の軸方向がつぶれた形状に弾性変形をする。この結果、極柱10の軸方向に反発力が発生し、この反発力を利用してシール8とキャップ1の内側の間、並びに、シール8と極柱10の円板状部分20の面との間を液密にすることになる。

しかし、シール8が圧縮力による弾性変形をした場合、極柱10の軸と直角方向に何の抑えもないと、シール8の弾性特性から変形が容易になり、したがって、極柱10の軸方向の反発力は大きなものが期待できない。そのため、シール8のシール力も小さなものになってしまう。

以上のことから、本例によれば、セラミックワッシャ5とセラミック突き当て6を配置することにより、極柱10とキャップ1との絶縁性を確保することができる。

また、セラミック突き当てはシール8の大きな弾性変形を阻止し、その結果として、シール8の極柱10の軸方向の反発力を増大することができ、シール8のシール力を十分な大きさまで増大させることができる。

図1および図2に示すように、キャップ1の中心から外れた位置には、開放弁9が設置してある。開放弁9は、キャップ1に設けられた孔にねじ込み式で固定されている。
この開放弁9は、電池容器の内部の圧力が上昇したときに内部のガスを外部に放出するためのものである。

開放弁9の中に配置された弁は、バネにより電池の内側に押しつけられ、電池内部の液密を図っている。

何かの原因で、電池内部の圧力が上昇すると、開放弁9の中の弁が電池の外側に押しつけられる。この結果電池内部のガスは、弁の移動により生じた隙間を通じて、開放弁9の側面に設けられた孔を通して外部に放出される。この開放弁9の設置により電池内部の圧力が上昇しても、ある一定以上の圧力になることを防止することができる。

なお、ステンレス鋼と純アルミの2種類の金属を接触させて、本例の電池の非水電解液に触れさせても、純アルミの腐食は進まないことが確認されている。

このように、純アルミからなるメタルシールを用いることにより、たとえばゴム材などの高分子材料からなるシールに比べ、外部とのガスや水分の透過性・通過性を低く抑えることができ、電池の寿命を長くすることができる。
また、純アルミは高分子材料に比べ寿命が長いので、純アルミからなるメタルシールをメクラ栓のシールに使用すれば半永久的に使用することができ、シールの交換の必要がなくなる。
また、図1に示すように、上述した開放弁9のシールにも純アルミからなるメタルシールを使用することができる。

なお以下に、電池容器内への非水電解液の注入方法について説明する。
まず、注入アタッチメントを電解液注入口32にねじ込んで固定する。これにより、電解液(EL)タンク内に貯蔵してある非水電解液と電池容器とがパイプを通して連結される。この電解液タンク内の非水電解液の液面より高い空間の部分は、切り替えバルブを介して、真空ポンプと連結されている。

なお、本例に使用する電解液は、プロピレンカーボネートとジエチルカーボネートの混合溶媒の中にLiPF6 を1モル/lの割合で溶解して形成したものである。

次に、真空ポンプを作動させる。真空ポンプが作動すると、電池内部の空気が電池容器の外に放出され、電池容器の内部が大気圧に比べて負圧になる。

次に、真空ポンプと電解液タンクとの間にある切り替えバルブを切り替えて、電解液タンクの液面を大気に開放する。すると、タンク内の圧力が電池容器内より高くなるので、タンク内の非水電解液が押し出されて電池容器内に浸入する。

上述した工程を何度か繰り返すことにより、電池容器内に所定の非水電解液を注入することができる。

非水電解液の注入後は、電池容器から電解液が電池外部に出ていかないようにシールする必要がある。そのため、電解液注入口32にメタルシール2を介してメクラ栓4をねじ込み式で締め、電池容器を密閉する。
