本発明は、電源に乾電池を用いるとともに、バーナへの燃料の供給を行う燃料供給路を、電動アクチュエータの作動によって開閉する電池制御式燃焼装置に関する。

【従来の技術】
例えば、ガスの燃焼によって風呂の追焚を行うガス追焚装置は、ガスの供給路に開閉弁を配置し、この開閉弁を制御回路によって開閉制御している。
そして、従来のガス追焚装置は、制御弁および制御回路等を作動させる電力として、各家庭に供給される交流100Vの電力を、変圧、整流して利用している。

【発明が解決しようとする課題】
ガス追焚装置などの各燃焼装置は、商用電源のない場所でも容易に設置できることが望まれるとともに、価格を抑える要求がある。
そこで、交流100Vの電力を、変圧、整流する回路を廃止し、電力源に乾電池を用いることが考えられる。
電力源に乾電池を用いる場合、乾電池の寿命を延ばすために、燃焼装置の作動終了後に制御回路に使用されるマイクロコンピュータへの通電を停止する技術が考えられる。

ここで、開閉弁には、電磁コイルの発生する磁力によって燃料供給路を開弁する電磁弁や、電動モータの発生する回転力を用いて燃料供給路を開閉する制御弁等がある。
電磁弁や制御弁などの開閉弁は、燃焼装置の運転中などに故障し、閉弁不能になる可能性がある。このように開閉弁が閉弁不能となった場合、そのまま閉弁しない状態でマイクロコンピュータへの通電を停止すると、例え他の開閉弁によって燃料供給路が閉弁されていたとしても、故障した開閉弁が開弁状態のままである。
また、マイクロコンピュータを常に通電して開閉弁の状態を監視するように設けると、乾電池の消費電力が大きく、電池寿命が短くなって、電源の乾電池化によるコストの低減が望めなくなってしまう。

【発明の目的】
本発明は、上記の事情に鑑みてなされたもので、その目的は、電源に乾電池を使用するとともに、使用される乾電池の寿命を延ばし、さらに電動アクチュエータによって作動する開閉弁に異常が生じた場合でも、安全性が確保できる電池制御式燃焼装置の提供にある。

【課題を解決するための手段】
本発明の電池制御式燃焼装置は、上記の目的を達成するために、次の技術的手段を採用した。
〔請求項1の手段〕
電池制御式燃焼装置は、
(a)燃料の燃焼を行うバーナと、
(b)このバーナへ燃料の供給を行う燃料供給路と、
(c)電動アクチュエータの作動によって、前記燃料供給路の開閉を行う開閉弁と、
(d)前記電動アクチュエータを作動制御するためにマイクロコンピュータを使用した制御回路と、
(e)この制御回路に作動電力の供給を行うとともに、前記電動アクチュエータに作動電力を供給する乾電池とを備える。
そして、前記制御回路は、
(d−1)前記開閉弁の閉弁不能を検出する閉弁不能検出手段と、
(d−2)前記開閉弁の閉弁不能以外の異常を検出する他異常検出手段と、
(d−3)前記閉弁不能検出手段が前記開閉弁の閉弁不能を検出した際、閉弁動作のリトライ、あるいは閉弁不能が発生した旨の表示を行う閉弁不能対応手段と、
(d−4)前記他異常検出手段が前記閉弁不能以外の異常を検出した際、前記開閉弁の閉弁後に前記マイクロコンピュータの通電を停止する他異常対応手段とを備える。

〔請求項1の作用および効果〕
他異常検出手段が閉弁不能以外の異常を検出した場合は、他異常対応手段が開閉弁を閉弁させた後、マイクロコンピュータの通電を停止し、電源である乾電池の消費を抑える。
閉弁不能検出手段が開閉弁の閉弁不能を検出した場合は、マイクロコンピュータの通電を停止せず、マイクロコンピュータの作動による閉弁不能対応手段が閉弁動作のリトライ(開閉弁の閉弁努力)、あるいは閉弁不能が発生した旨の表示を行う。
このように、電動アクチュエータの作動による開閉弁に、閉弁不能が生じた場合、安全性を確保するためにマイクロコンピュータが作動する。つまり、開閉弁に閉弁不能が生じた場合であっても、安全性を確保することができる。
また、閉弁不能以外の異常では、開閉弁を閉弁した後にマイクロコンピュータが停止するため、安全性を確保したまま、乾電池の電力消費を抑えることができる。
つまり、安全性を確保したまま、乾電池の寿命を延ばすことができるため、電源の乾電池化によって燃焼装置のコストを低く抑えることができるとともに、交流電源のない場所でも燃焼装置を容易に設置でき、燃焼装置の施工性を向上させることができる。

制御回路が電磁弁を遮断する指示を与えても、所定時間内にバーナの消炎が確認されない場合は、閉弁不能検出手段が、電磁弁の閉弁不能を検出する。そして、電磁弁の閉弁不能が検出されると、異常表示手段が表示器を用いて使用者に「電磁弁が閉弁不能を発生した旨」の表示を行う。

次に、本発明の電池制御式燃焼装置を、風呂のガス追焚装置に適用した実施例に基づき図面を参照して説明する。
〔実施例の構成〕
図1ないし図5は実施例を示すもので、図1はガス追焚装置の概略構成図である。
ガス追焚装置10は、大別して、ガス(燃料)の燃焼を行って浴槽(図示しない)内の水または湯を加熱する燃焼器11、この燃焼器11にガスの供給を行うガス供給手段12、およびこれらを作動させる制御回路13を備え、以下順に説明する。

(燃焼器11の説明)
燃焼器11は、パイロットバーナ14、メインバーナ15、追焚用熱交換器16、排気筒17から構成される。
パイロットバーナ14および複数のメインバーナ15は並列に設けられ、ともにガス供給手段12から供給されたガスを多数の噴出孔から吹出し、周囲の空気によってガスの燃焼を行うブンゼンバーナで、パイロットバーナ14は燃焼量がやや小さく設けられ、メインバーナ15は燃焼量が大きく設けられている。
なお、パイロットバーナ14は、メインバーナ15より先に着火し、メインバーナ15に火移りさせるバーナで、パイロットバーナ14の近傍には、パイロットバーナ14への着火を行う点火プラグ18と、パイロットバーナ14の着火状態を検出するためのサーモカップル19とが設けられている。

追焚用熱交換器16は、パイロットバーナ14およびメインバーナ15によるガス燃焼による熱と、浴槽内の水(湯)との熱交換を行って、浴槽内の水(湯)を加熱する手段で、浴槽に接続されて浴槽内の水(湯)が導かれる配管21と、熱交換効率を高めるフィン22とから構成されている。
なお、追焚用熱交換器16の配管21には、空焚きを検出する空焚き検出センサ23が取り付けられている。この空焚き検出センサ23は、配管21の温度を検出するバイメタルスイッチで、配管21の温度が所定以上に達した際にONまたはOFF して空焚きを検出するものである。

排気筒17は、追焚用熱交換器16を通過した排気ガスを収集して、屋外に排出する筒で、排出側の端部には風による燃焼状態の悪化を緩和するためのバフラ24が取り付けられている。
なお、バフラ24の内側には第1排気サーミスタ25が取り付けられ、またバフラ24の下方には第2排気サーミスタ26が取り付けられており、第1、第2排気サーミスタ25、26の検出温度によって風による影響を検出するように設けられている。

(ガス供給手段12の説明)
ガス供給手段12は、ガス供給路31、電磁弁32、パイロットバルブ33、メインバルブ34、ガバナ弁35から構成される。
ガス供給路31は、一端にガスの供給を受けるガスホースまたはガス管(図示しない)が接続されるホースエンド36を備える。そして、ホースエンド36から供給されるガスは、電磁弁32を介してパイロットバルブ33およびメインバルブ34に供給される。そして、ガス供給路31は、パイロットバルブ33を通過してパイロットバーナ14にガスを供給する流路径の小さいパイロット通路37と、メインバルブ34を通過してメインバーナ15にガスを供給する流路径の大きいメイン通路38とに分岐するように設けられている。なお、ガバナ弁35は、メイン通路38を流れるガスの圧力を一定に保つものである。

電磁弁32は、ガス供給路31の上流側に設けられた安全弁である。この電磁弁32は、常閉タイプのもので、図2に示すように、バネ41によってガス供給路31を閉じる弁体42と、この弁体42を開弁させる電磁コイル43とから構成される。この電磁コイル43は、作動開始時のみに通電されて大きな電磁力を発生し、弁体42に設けられた磁性体製アーマチュア42aを鉄心43cに吸引して弁体42を開弁させる吸引コイル43aと、作動中常に通電されてアーマチュア42aを鉄心43cに着磁した状態に保ち、弁体42を開弁状態に保つ保持コイル43bとから構成される。

パイロットバルブ33およびメインバルブ34は、ともに制御弁に相当するもので、パイロットバルブ33は、図2に示すように、バネ44によってパイロット通路37を閉じる弁体45と、この弁体45を開弁させるパイロット開弁機構46とから構成される。

このパイロット開弁機構46は、ギヤドモータ47、カム48、プッシュロッド49から構成される。
ギヤドモータ47は、電動モータ51の発生する回転力を複数のギヤを用いたギヤ列52によってシャフト53を回転駆動するもので、ギヤ列52によって電動モータ51の発生する回転数を抑え、発生トルクを増大させるように設けられている。なお、カム48を含むシャフト53は、ギヤドモータ47によって、360°回転するように設けられている。

カム48は、シャフト53と一体回転するように設けられており、シャフト53の回転位置に応じて、プッシュロッド49の変移位置を変化させるものである。
プッシュロッド49は、パイロットバルブ33の弁体45を直接変移させるもので、カム48によってプッシュロッド49が図2の下方へ変移することにより、弁体45がパイロット通路37を開弁するように設けられている。
なお、カム48がギヤドモータ47によって360°回転駆動される際、プッシュロッド49は、カム48の回転に伴い、図3の実線Aに示すように変移する。

一方、メインバルブ34は、図2に示すように、バネ54によってメイン通路38を閉じる弁体55と、プッシュロッド49の変移位置に応じて弁体55を開弁させるメイン開弁機構56とから構成される。
このメイン開弁機構56は、プッシュロッド49に取り付けられた押圧桿57と、弁体55に取り付けられた受圧筒58とから構成される。この受圧筒58は、ガス供給路31内に固定された固定筒59の周囲に摺動自在に嵌め合わされたもので、周囲に押圧桿57によって押圧される環状リブ58aを備える。この環状リブ58aは、押圧桿57が図2の下方へ所定量変移した後に、押圧桿57に当接するように設けられている。

このため、プッシュロッド49の押圧量が少ない場合(例えば、カム48の回転角が100°程)は、パイロットバルブ33→開、メインバルブ34→閉となるが、プッシュロッド49の押圧量が増加すると(例えば、カム48の回転角が260°程)、パイロットバルブ33→開、メインバルブ34→開となる(図3の実線B、C参照)。なお、カム48の回転角が所定角以上(例えば295°以上)になると、カム48によるプッシュロッド49の押圧力が解除され、バネ44、54の作用でパイロットバルブ33→閉、メインバルブ34→閉となる。

一方、ギヤドモータ47には、カム48の回転位置、つまりパイロットバルブ33およびメインバルブ34の開弁状態を検出するための検出手段が設けられている。この検出手段は、マイクロスイッチよりなるパイロットスイッチPsw、メインスイッチMsw、およびシャフト53の回転位置に応じてパイロットスイッチPsw、メインスイッチMswをON-OFFさせる回転検出カム60から構成される。

具体的には、まず、パイロットバルブ33とメインバルブ34がともに閉弁状態の時にメインスイッチMswのみがHiに作動変化する。
そして、電動モータ51の作動によって、パイロットバルブ33が確実に開き、且つメインバルブ34が閉じた状態で、パイロットスイッチPswもHiに作動変化する。
次いで、パイロットバルブ33とメインバルブ34が確実に開いた状態でメインスイッチMswのみがLow に作動変化する。
さらにカム48の回転が進み、パイロットバルブ33とメインバルブ34が確実に閉じた状態でパイロットスイッチPswもLow に作動変化する。

(制御回路13の説明)
制御回路13は、図4のブロック図に示すように、ガス追焚装置10に設けられる電気機能部品(点火プラグ18、電磁コイル43の吸引コイル43aおよび保持コイル43b、電動モータ51、後述する燃焼確認ランプ66および電池確認ランプ67)を、入力信号と制御プログラムに応じて通電制御するマイクロコンピュータ61を使用した電気回路で、乾電池62の電力によって作動する。

制御回路13は、入力信号として、上述したサーモカップル19、空焚き検出センサ23、第1排気サーミスタ25、第2排気サーミスタ26、パイロットスイッチPsw、メインスイッチMswの他に、リモートコントローラ63(以下、リモコン)に設けられた運転スイッチ64およびタイマーボリューム65からの信号を入力する。

運転スイッチ64は、ガス追焚装置10の起動あるいは停止を指示するタクトスイッチである。
タイマーボリューム65は、追焚時間を設定するための可変抵抗体で、制御回路13は抵抗値に応じてビット数を決定するとともに、ビット数に応じて1回のカウント時間を変化させるものである。なお、制御回路13はビット数に関係なく所定回数(例えば255回)のカウントを行うもので、1回のカウント時間の変化によってタイマー時間を設定するものである。

また、リモコン63は、浴室内に設置されて使用者によって操作されるもので、運転スイッチ64およびタイマーボリューム65の他に、燃焼状態を確認するための燃焼確認ランプ66と、乾電池62の電圧を確認するための電池確認ランプ67とが設けられている。

(制御回路13の基本作動によるガス追焚装置10の作動説明)
ここで、制御回路13の基本作動を、図5のフローチャートに基づき説明する。
運転スイッチ64がONされると電源がONされる(スタート)、次にタイマーボリューム65によって追焚時間が設定されているか否かの判断を行う(ステップS1 )。この判断結果がNOの場合は、運転スイッチ64のON後、所定時間(例えば5秒)が経過したか否かの判断を行う(ステップS2 )。この判断結果がNOの場合はステップS1へ戻り、判断結果がYES の場合(運転スイッチ64がONされても所定時間タイマーの設定が行われなかった場合)は、誤作動によって運転スイッチ64がONされたとしてマイクロコンピュータ61の電源をOFF し、終了する(ステップS3 )。

ステップS1の判断結果がYES の場合は、点火プラグ18をONさせる(ステップS4 )。続いて、パイロットバルブ33のみを開弁させるべく、電動モータ51をONさせる(ステップS5 )。次に、電動モータ51が動いてパイロットバルブ33が開弁したか、つまりパイロットスイッチPswがHiに変化したか否かの判断を行う(ステップS6 )。この判断結果がNOの場合は、ステップS6 へ戻り、パイロットスイッチPswがHiに変化するまで電動モータ51をONさせる。ステップS6 の判断結果がYES の場合は、パイロットバルブ33が開いたと判断して、電動モータ51をOFF する(ステップS7 )。次に、電磁コイル43をONする(具体的には、初期には吸引コイル43aと保持コイル43bの両方をONし、その後吸引コイル43aのみをOFF する、ステップS8 )。

次に、着火検出後、タイマーボリューム65によって設定された追焚時間が経過したか否かの判断を行う(ステップS15)。この判断結果がNOの場合は、追焚時間が経過していないと判断してステップS15へ戻る。また、この判断結果がYES の場合は、追焚時間が経過したと判断して消火作動に移行する。つまり、まず電磁コイル43をOFF する(具体的には、吸引コイル43aはすでにOFF されており、保持コイル43bをOFF する、ステップS16)。
