前記目的を達成するために、請求項1の発明は、被加飾品本体の表面に接着層を設けた被加飾品側の導電性部材と、前記接着層に対向した状態で所定間隔をおいて配置され、前記接着層に植毛される短繊維が通過可能な多数の孔を備えた導電性のスクリーンとの間に、電圧を印加して静電界を発生させ、この状態で前記スクリーン上に前記短繊維を供給して帯電させ、帯電した短繊維が前記導電性部材に引き付けられて前記スクリーンの孔を通過して飛翔した後、前記接着層に接着固定されて植毛される静電植毛方法において、前記多数の孔を互いに異なる複数種の直径を有するものとし、前記それぞれの直径の孔に対応した長さの短繊維を、この対応した直径の孔を通過させて順次植毛する静電植毛方法としてある。

ファブリック調の加飾材が設けられる製品としては、例えばモケットやトリコットといった布地を使用した自動車用内装部品であるドアトリムがある。図1は、自動車用ドアにおける内側部分の要部を示す斜視図で、アームレスト1の上部側にドアトリム3が設けられている。図2は、ドアトリム3の拡大された正面図で、このドアトリム3の下部側に、加飾材である短繊維のパイルが植毛された植毛部5が形成されている。図3は、図2の拡大されたA−A断面図である。

植毛部5は、長さの短いパイル7aが植毛部5のほぼ全域に植毛された第1の植毛部9aを有するとともに、この第1の植毛部9aに対し、前記パイル7aと色の異なる長さの長いパイル7bが部分的に植毛された第2の植毛部9bを有し、これにより植毛部5全体として霜降り調の柄模様が形成されたものとなっている。各パイル7a,7bの直径は同一とし、また材質としては、用途に応じてナイロン、ポリエステル、アクリルなどの合成繊維を使い分けるが、本実施形態のような自動車部品に適用する場合には、耐光性および耐摩耗性が要求されるため、ナイロンまたはポリエステルを使用する。さらに、上記パイル7a,7bには、アニオン系界面活性剤、ノニオン系界面活性剤、塩化アンモニウム、塩化ナトリウムなどの帯電性向上剤の処理を施してある。

上記ドアトリム3は、ポリプロピレンなどの樹脂からなる芯材11上に、塩化ビニル製の表皮13が貼り付けられ、この芯材11と表皮13とによって被加飾品本体を構成している。さらに、表皮13上の植毛部5となる部位に、ウレタン系やアクリル系の接着剤が塗布された接着層15が形成され、上記被加飾品本体に接着層15が形成された構成で被加飾品を構成している。この接着層15には、前述したパイル7a,7bが突き刺さった状態で接着固定され植毛されている。

図4は、上記した植毛部5を形成するための静電植毛装置の全体構成を示すもので、芯材11,表皮13および接着層15からなる被加飾品が、保持治具17上に、芯材11を下部側とした状態で載置されている。保持治具17は、導電性部材としての電極板19上に固定され、被加飾品を間に挟んで電極板19と反対側の上部側には、ステンレスやニッケルなどの導電性材料で構成されたスクリーン21が設置されている。このスクリーン21と電極板19とは、電圧印加手段としての直流電圧発生器23により、スクリーン21側が負、電極板19側が正の電極となるよう接続されている。

ドアトリム3は通常3次元の曲面形状を呈しており、したがって、被加飾品の植毛面も、三次元の曲面形状を呈している。スクリーン21は、三次元の曲面形状の被加飾品の表面(接着層15表面)に対し、全体が同一距離を確保できるように、被加飾品の曲面形状と同形状の3次元の曲面形状を呈している。このような3次元曲面を有するスクリーン21は、金属板をプレス成形したり、ニッケル電鋳型により作成する。

図6は、パイルの長さとスクリーン21上の孔の直径との関係により、植毛可能か否かを示すもので、○印が付けられた関係が植毛可能であり、この関係を目安にパイル長および孔径を決定する。例えば、短いパイル7aの長さが0.5mmで、これに対応する小さい孔25aの直径が0.6mmとすると、長いパイル7bの長さは、0.6mmの孔に入り込まない1.0mmか1.2mmとし、このときの長いパイル7bに対応する大きい孔25bの直径は、長さが1.0mmの場合が0.8mmか1.0mmで、1.2mmの場合が1.0mmとなる。

次に、上記した構成の静電植毛装置による静電植毛方法を説明する。直流電圧発生器23により、電極板19とスクリーン21との間に電圧を印加して、これら両者間に静電界を発生させる。この状態で、スクリーン21上に長いパイル7bを供給し、このパイル7bに対し、ブラシ27をスクリーン21に沿って移動させつつスクリーン21に擦り付ける。これによりパイル7bは、摩擦帯電により負の電荷が帯電する。このとき、パイル7bは帯電性向上剤を処理しているので、効率よく帯電する。

帯電した長いパイル7bは、正の電極となっている電極板19に引き付けられるが、小さい孔25aには通過せず、大きい孔25bにのみ通過してスクリーン21と被加飾品との間の静電界中に飛び出し、この静電界中を飛翔して被加飾品に向かって移動し、図7に示すように、接着層15に突き刺さる。このとき、長いパイル7bは、大きい孔25bに対向する位置の、前記図2における第2の植毛部9bに植毛されることになる。

次に、スクリーン21上に残された長いパイル7bを、吸引装置などを用いて吸引回収した後、上記パイル7bより長さの短いパイル7aをスクリーン21上に投入し、前記した長いパイル7bと同様にブラシ27で擦って帯電させる。この帯電した短いパイル7aは、小さい孔25aと大きい孔25bとの双方を通過して静電界中を被加飾品に向かって飛翔する。大きい孔25bに対向する位置には、すでに長いパイル7bが植毛されているので、大きい孔25bを通過したパイル7aはパイル7b上に堆積するが、小さい孔25aを通過したパイル7aは、接着層15に突き刺さり、第1の植毛部9aとして植毛されることになる。これにより、表面が従来の織物と同様な風合のドアトリムが完成する。植毛される際の接着層15は、パイル7a,7bが突き刺さる程度の粘度を有しているが、植毛作業終了後には加熱して硬化させる。

スクリーン21と被加飾品との間の間隔は、広すぎるとパイルが飛散してしまい、所定の柄が得られなくなってしまうため、10mm以下にするが、逆に狭すぎると、放電現象が発生するので、放電が発生しない範囲で下限値を設定する。直流電圧発生器23による印加電圧については、上記間隔を10mm以下の所定値に設定した状態で、5kV〜10kVとする。この印加電圧は、10kVを越える、例えば12kVの場合には、放電現象が発生して植毛ができず、逆に5kVを下回る、例えば3kVでは、パイルの飛翔力が弱く、接着層15への突き刺さり量が少なく、柄植毛の鮮明度が低下したり、植毛の耐摩耗性に問題が生じるととともに、毛倒れが発生するなどの原因となる。

上記した静電植毛装置によれば、布地となる短繊維のパイル7a,7bが必要となる部位のみに植毛されるので、布地となる材料の歩留まりが向上するとともに、短繊維を使用することから材料単価が低く抑えられて低コストなドアトリムを得ることができる。さらに被加飾品の表面が上記したドアトリム3のように、曲面形状を呈するものであっても、帯電させたパイル7a,7bを飛翔させて接着層15に付着させるだけであるので、効率よく作業が行える。

上記した被加飾品としてのドアトリム3は、ポリプロピレン製の芯材11上に、塩化ビニル製の表皮13を設けた構成であるが、このように、被加飾品本体が比較的厚肉で、体積抵抗率(電気抵抗)が高い場合には、図4に示したように、被加飾品を間に挟んでその両側にスクリーン21および電極板19を配置した構成であると、これら両者間に発生する静電界の強度が弱くなりがちで、パイル7a(7b)に帯電した負の電荷が接着層15上に溜まってしまい、この結果、後から飛翔してきたパイル7a(7b)が反発して接着層15に突き刺さらず、植毛密度が低下する恐れがある。

このような場合には、接着層15として、ウレタン系接着剤にカーボンあるいは金属粉を混入して導電性を持たせたものや、導電性のある水溶系アクリルエマルジョンタイプのものを使用し、これを前記電極板19に代えて導電性部材とし、この導電性の接着層15に直流電圧発生器23の正極側の端子を接続する。

このような構成で直流電圧発生器23により電圧を印加すると、スクリーン21と接着層15との間に、帯電したパイル7a(7b)の飛翔力を充分確保できる強度を備えた静電界を発生させることが可能となり、これにより所望の植毛密度を得ることができる。

また、接着層15をポリプロピレンのように接着剤が親和しにくい被加飾品本体上に形成する際には、接着層15を形成する前に被加飾品本体の表面に導電性プライマ(変性ポリプロピレン)を形成し、この導電性プライマに直流電圧発生器23の正極側の端子を接続することで、上記接着層15を電極とした場合と同様な効果が得られる。

なお、上記実施の形態では、短いイパイル7aと長いパイル7bとは色が異なるものとして説明したが、同一色でも構わない。また、自動車用内装部品としてドアトリムに、この発明を適用した例を示したが、インストパネル、ピラートリム、パーセルトリムなど他の自動車部品の全面加飾あるいは部分加飾にも適用でき、さらに、自動車部品に限らず、被加飾品本体として樹脂シート、繊維、木材などを使用することで、履物、靴、衣類、建材などにも適用できる。この履物や衣類の分野では、静電植毛が従来から行われているが、本願発明のスクリーンに相当するものがないので、霜降り調の柄模様の形成ができない。
