本発明は画像表示装置や記録装置等の画像形成装置の製造方法に関する。

【従来の技術】
画像形成装置のうち、平板型画像表示装置には、プラズマディスプレイ、EL表示装置、電子線を用いた平板型表示装置があり、近年、これらに対し、大画面、高精細化の要求が増大し、ますます自発光型画像形成装置に対するニーズが高まりつつある。

電子線を用いた平板型画像形成装置としては、例えばフェースプレートとバックプレートに挟まれた真空パネル内に電子ビームを発生する電子源として、表面伝導型電子放出素子を用い、該電子ビームを加速し、蛍光体に照射し発光させ、画像を形成させる薄型の画像形成装置が本出願人より出願されている(特開平3−261024号公報参照)。

このような表面伝導型電子放出素子を用いた平板型画像形成装置の断面を図8に示す。図8において、1は青板ガラス等の絶縁材で構成される基板、即ち、バックプレート、3は一定の間隔(2μm程度)を隔てて設置された素子電極、2は有機Pdを塗布して形成した導電性薄膜、4は電子放出部であり、素子電極間に電圧を印加し通電加熱を行い電子放出部4を形成し、電子放出部4より電子を放出させる。表面伝導型電子放出素子としては、この他、SnO2膜を用いたもの、Au薄膜によるもの〔G. Dittmer:Thin Solid Films,9,317(1972)〕、In2O3薄膜によるもの〔M. Hartwell and C. G. Fonstad:IEEE Trans. ,ED Conf. ,519(1975)〕、カーボン薄膜によるもの〔荒木久他:真空,第26巻,第1号、第22頁(1983)〕等が報告されている。

さらに図8において、105はバックプレート1の上に形成された絶縁層、6は該絶縁層105上に形成され、電子ビームが通過する穴を持った変調電極であるグリッド、10はAl薄膜のメタルバック9で覆われた蛍光体8をパネル内面側に設置された青板ガラス7からなるフェースプレート、12は低融点ガラスであり、外枠11を挟んでフェースプレート10とバックプレート1を加熱、接着、固定し、平板型画像形成装置を形成する。

このような平板型画像形成装置の製造においては、フェースプレート10、枠11、バックプレート1に低融点ガラス12を塗布し、電気炉内で固着するとき、蛍光体8の位置と電子放出部との位置合わせを行った後、治具等により固定した後、電気炉に入れて低融点ガラスの融点以上の温度に加熱し、接着、固定する。

次にバックプレート1とフェースプレート10の間の空気を排気管(図示せず)を通して、ターボ分子ポンプ等の真空ポンプによって圧力が1×10−6Torr以下に真空排気する。次に、電圧を印加し通電処理を行い、電子放出部4を形成する。さらに、この画像形成装置全体をベーキングし脱ガスを十分行った後、ゲッター材(図示せず)を飛ばす。最後に排気管(図示せず)を封じ切る。

以上のようにして製造した画像形成装置において、表面伝導型電子放出素子、グリッド6を駆動装置に接続し、メタルバック9を高圧電源に接続する。画像形成装置の内部は圧力が1×10−6Torr以下の真空に維持され、駆動装置によって電極3間に駆動パルス電圧を印加すると電子がビーム状に放出され、該電子ビームはグリッド6を通過し、不図示の高圧電源からメタルバック9に印加された正の高電圧によって加速され、蛍光体8に衝突しこれを発光させる。前記電子ビームは駆動装置(不図示)によってグリッド6に印加する電圧で制御でき、それによって蛍光体の発光を制御でき、所望の画像を形成できる。

【発明が解決しようとする課題】
しかし、上記のような画像形成装置の製造において、フェースプレートとバックプレートとの従来の接着、固定方法には次のような問題点があった。

即ち、フェースプレート、枠、バックプレートを固着する時、蛍光体の位置と電子放出素子部との位置合わせを行った後、治具等により固定した後、電気炉等に入れて本焼成し固着させ、真空もれのない強固な接着を得る。しかし、低融点ガラスは温度が上昇するにつれ、粘性が低下し、液化するので、予めフェースプレートとバックプレートの位置合わせを行っておき、治具等で固定しておいても、低融点ガラスの粘性低下により、バックプレートとフェースプレートが移動し、位置ズレが生じ、蛍光体の位置と電子放出部との位置もずれてしまい、精度よく作成するのが難しかった。また、そのため、歩留りも悪く、コストがかかるという問題点があった。

【課題を解決するための手段】
そこで、本発明者らは、上記平板型画像形成装置の製造方法におけるこれらの諸問題を解決すべく、鋭意研究を重ねた結果、位置合わせ工程と、加熱、固着工程とを、同一装置内において並行して行うことにより、上記問題を解決できることを見いだし、本発明を完成したものであり、本発明により、次のような平板型画像形成装置の製造方法が提供される。

即ち、本発明の平板型画像形成装置の製造方法は、蛍光体を有するフェースプレートと、該蛍光体を発光させるエネルギービームを発生させるための発生源あるいは電極を有するバックプレートを相対向して配置し、両者を加熱して接着、固定する平板型画像形成装置の製造方法において、フェースプレートとバックプレートとを接合する接合剤が軟化している間、該フェースプレートとバックプレートとの位置ずれを検出し、該検出結果に基づいてフェースプレートとバックプレートとの位置合わせを行うことを特徴とする画像形成装置の製造方法である。

【発明の実施の形態】
本発明において、蛍光体を発光させる電子ビームを発生させるための発生源としては、表面伝導型電子放出素子を複数並列に配置し結線してなる素子列を少なくとも1列以上有し、各素子を駆動するための配線を有する電子源を好ましく使用するが、熱カソードを用いた熱電子源、電界放出型電子放出素子〔W. P.Dyke & W. W. Dolan,Field emission,Advance in Electron Physics,8,89(1956)及びC. A. Spindt,Physical properties of thin−film field emission cathodeswith molybdenum cones,J. Appl. Phys. ,47,5248(1976)等〕、金属/絶縁層/金属型電子放出素子〔C. A. Mead,The tunnel−emission amplifier,J. Appl. Phys. ,32,646(1961)等〕も使用することができる。

以下、図面を参照しながら本発明を詳細に説明する。

図1は本発明によって製造される平板型画像形成装置の一つである画像表示装置の一態様の斜視図である。図1において、1はバックプレート、3は素子電極、4は電子放出部、5は電子通過孔、6はグリッド、10は透明なガラス基板7よりなり、蛍光体8およびメタルバック9を有するフェースプレート、11は枠、12は低融点ガラスである。図1において、フェースプレート10はその断面、及びバックプレート1側が斜視できるように切除されている。

本発明の製造方法は、このような平板型画像形成装置のバックプレート1およびフェースプレート10をそれぞれ枠11と低融点ガラス12により位置精度良く固着する方法であり、図2及び図5にその概略を示すような製造装置を用いる。図2において、14は電気炉、15はアライメント検出装置、16は制御装置、17は調整機構である。また、1はバックプレート、10はフェースプレート、11は枠を示す。図5は、図2に示すものと調整機構17がバックプレート1側にあるという点で異なり、本発明においては、いずれの側に調整機構があってもよい。

本発明においては、内側に電子放出素子を有するバックプレート1、内側表面に蛍光体8を塗布し、さらに蛍光体の表面に導電性を持たせたフェースプレート10及び枠11の接着すべき部位に予め低融点ガラスを塗布し、これら全体を加熱できる容器を備えた電気炉14に入れ、バックプレート1及びフェースプレート10を治具等で固定し、電気炉の温度を上昇させて、画像形成装置を加熱し、アライメント検出装置15を使用し、バックプレート1とフェースプレート10のアライメントマークを合わせ、位置合わせを行う。電気炉の温度が上昇すると低融点ガラスの粘性が低下し、液化するので、フェースプレート10とバックプレート1がそれぞれ移動し、位置がずれる。そして、そのずれをアライメント検出装置15によって検出し、制御装置16からの信号を受け、調整機構17によってフェースプレート10又はバックプレート1が調整される。このようにして位置ずれの調整を行う。

図3及び図4に位置ずれの調整法の一態様を示す。図3及び図4はアライメント部を拡大した斜視図であり、フェースプレート10にアライメントマーク20(本態様では十字を使用)があり、バックプレート1にアラインメントマーク20が記されている。これらを合わせることにより位置合わせが行われ、図3のように、互いにずれていることがアライメント検出装置15によって検出されると、制御装置16からの信号を受け、調整機構17により、図4のように、フェースプレート10が調整される。

ここで位置合わせに用いるアライメントマークの形状は限定されるものでなく、バックプレート1では、電子放出素子を形成する時に同時に形成できる。また、フェースプレート10においても同様で、蛍光体等を形成する時、同時に形成すればよい。また、ずれの検知は、光学的なものに限定されず、要するに加熱された炉の中で、ずれを検知できればどのようなものでもよい。

また、フェースプレート10、バックプレート1、枠11を封着するのに、低融点ガラスを用いるほか、接着剤による封着等、炉中で接着できる方法であれば、その方法は限定されない。

なお、図2及び図5には、加熱手段として、ヒータを図示したが、本発明においては特にこれに限定されることはなく、所望の温度で、所定時間加熱できるものであれば、どのようなものを用いてもよい。

このように、フェースプレート10とバックプレート1の位置が調整された状態で、低融点ガラスが固着し、封着が完了し、真空もれのない強固な接着を得ることができる。フェースプレート10の各色蛍光体とバックプレート1の電子放出素子とを高い精度で位置合わせする必要があるため、調整機構17の精度は、±10μmの精度をもつことが好ましく、同等の精度で封着する。

上記、図1のバックプレート側の表面伝導型電子放出素子の基本的構成を図9に示す。図9(a)は平面図であり、(b)は断面図である。なお、図9において図1と同じ符号は同じ部材を示すものであり、2は導電性の薄膜を示す。

バックプレート1としては、例えば石英ガラス、Na等の不純物含有量を減少させたガラス、青板ガラス、青板ガラスにスパッタ法等によりSiO2を積層した積層体、アルミナなどのセラミックス等が用いられる。

電子放出素子の電子放出部4を含む導電性膜2において、電子放出部4は粒径が数十Åの導電性微粒子かならなり、導電性膜2は導電性微粒子膜からなる場合もある。微粒子膜とは複数の微粒子が集合した膜であり、その微細構造として、微粒子が個々に分散配置した状態のみならず、微粒子が互いに隣接、あるいは重なり合った状態(島状も含む)の膜をさす。その膜厚は、素子電極3へのステップカバレージ、素子電極間の抵抗値等により適宜選択され、好ましくは数Å〜数千Åで、特に好ましくは10Å〜200Åであり、その抵抗値は103〜107Ω/口のシート抵抗値である。

この導電性膜2を構成する材料としては、例えば、Pd、Ru、Ag、Au、Ti、In、Cu、Cr、Fe、Zn、Sn、Ta、W、Pb等の金属、PdO、SnO2、In2O3、PbO、Sb2O3等の酸化物、HfB2、ZrB2、LaB6、CeB6、YB4、GdB4等の硼化物、TiC、ZrC、HfC、TaC、SiC、WC等の炭化物、TiN、ZrN、HfN等の窒化物、Si、Ge等の半導体、カーボン、AgMg、NiCu等を挙げることができる。

このような表面伝導型電子放出素子の製法としては種々の方法があるが、その一例を図10を用いて簡単に説明する。

1)バックプレート(基板)1を十分に洗浄した後、真空蒸着法、スパッタ法等により素子電極材料を堆積させた後、フォトリソグラフィー技術により、基板1の面上に素子電極3を形成する(図10(a))。

2)素子電極3を設けた基板1上に、有機金属溶液を塗布して放置することにより、両素子電極間を連絡して有機金属薄膜を形成する。なお、有機金属溶液とは、上記導電性膜2の構成材料の金属を主元素とする有機化合物の溶液である。この後、有機金属薄膜を加熱焼成処理しリフトオフ、エッチング等によりパターンニングされた導電性膜2を形成する(図10(b))。なお、ここでは、有機金属溶液の塗布法により説明したが、これに限ることなく、例えば真空蒸着法、スパッタ法、化学的気相堆積法、分散塗布法、デイッピング法、スピナー法等によって有機金属膜を形成することもできる。

3)この後、適当な真空雰囲気下でフォーミングと呼ばれる通電処理を施す。素子電極3間に不図示の電源より通電すると、導電性膜2の部位に構造の変化した電子放出部4が形成される(図10(c))。この通電処理により、導電性膜2を局所的に破壊、変形もしくは変質せしめ、構造の変化した部位が電子放出部4である。

4)好ましくは、このようにして作成した電子放出素子を、フォーミング工程での真空度より高い真空雰囲気、例えば約10−6Torr以下にして動作駆動する。

なお、フォーミング工程以降は、通常、バックプレート及びフェースプレートの固着、封着後に行われる。

本発明に好適に用いる電子ビーム発生源としての電子源は、このような表面伝導型電子放出素子を複数個配列して結線して用いる。この配列の方法としては、並列に複数個の電子放出素子を配列し個々の電子放出素子の両端(両素子電極)を配線にて結線した梯子型配置及びm本のX方向配線の上にn本のY方向配線を層間絶縁層を介して設置し、電子放出素子の一対の素子電極に夫々X方向配線、Y方向配線を接続した単純マトリクス配置を挙げることができる。

フェースプレート10とバックプレート1の間には、特に梯子型配置の場合、図1に示すように、グリッド6が設けられる。このグリッド6は、電子放出素子から放出された電子ビームを変調することのできる電極である。グリッド6は、バックプレート1の上方に、レジストをパターニングしてエッチングを行い、例えば厚さ1μmのAu配線を行った後、例えばスパッタ等の方法により絶縁材の膜を形成し、さらに絶縁膜の上にAu、Al、Cu等の金属を蒸着し、電子通過孔5をエッチングして形成する。

【実施例】
〔実施例1〕
図10に示す工程に従い、PdO膜を用いる電子放出素子を電子源として用いて、図1に示す画像表示装置を作成した。

まず、ガラス基板1にリフトオフ法によって、間隙幅2μm、間隙長さ400μm、厚さ1000ÅのAuの素子電極3を作成した〔図10(a)〕。

次に、有機Pd溶液〔CCP4230O奥野製薬(株)製〕を塗布し、300℃で15分間焼成した。次にレジストパターンをパターニングし、エッチングを行い、電極3に跨がり両電極3の間隙を覆い、該間隙方向に長さ280μm(図9のW2に相当)、幅30μmのパターンの導電性膜2を作成した〔図10(b)〕。このような工程によって、表面伝導型電子放出素子を同一ガラス基板上に図1に示すように梯子状に配列して600×400個作成した。

さらに、上記基板(バックプレート)1上に、絶縁材であるSiO2の10μm厚さの膜をスパッタにより形成し、さらにこの絶縁膜上にAuを蒸着し、エッチングを行い、電子通過孔5、グリッド6をバックプレート1に一体に作成した。

また、別の透明ガラス基板上に蛍光体8を予め塗布し、その表面を平滑化処理してAlを真空蒸着してメタルバック(アノード電極)9を形成してフェースプレート10を得た。

次に、フェースプレート10、高さ5mmの枠11及びバックプレート1の接着すべき部位に予め低融点ガラス12を塗布し、図1のように配置して、図2に示した製造装置の電気炉14に入れた。電気炉14の温度を上昇させ、430℃、1時間加熱し、アライメント検出装置15を使用して、フェースプレート10とバックプレート1のアライメントマーク(図3及び図4に示した十字を使用)を合わせ、位置合わせを行った。図2の装置においては、位置合わせ、即ち、位置ずれの調整は前述したように、検出装置15によってずれが検出され、制御装置16からの信号を受けた調整機構17によってフェースプレート10が調整され、位置合わせが行われる。

このように、フェースプレート10とバックプレート1の位置が調整された状態で低融点ガラス12が固着し、封着が完了し、真空もれのない強固な接着が得られた。

電気炉14の温度をゆっくり冷却させてから取り出し、排気管からターボ分子ポンプによって、画像表示装置内を10−6Torr以下に真空排気した。その後、配線を通して電極3間に5Vを印加し、1素子当たり約20mAの電流を流し、通電処理を行い、電子放出部4を形成させた。

続いて、ホットプレートによって、画像表示装置を約130℃に加熱し、排気管(図示せず)より真空引きを行い、画像表示装置内を10−6Torr以下に真空排気した。画像表示装置の真空容器内に設置したゲッター材(図示せず)を飛ばした後、排気管をガスバーナーで加熱し、封じ切った。

本実施例によると、電気炉に入れる前に位置合わせの必要がなく、電気炉内にアライメント機能を持っており、温度上昇させている間に位置合わせができ、位置合わせの時間が短縮された。

〔実施例2〕
図5に示した製造装置を用いて、実施例1と全く同様にして図1に示した画像表示装置を製造した。

まず、実施例1と同様にして、電子放出素子、グリッド6等を有するバックプレート1を作成し、次に、蛍光体を予め塗布し、導電性を持たせたフェースプレート10、枠11及びバックプレート1の接着すべき部位に低融点ガラス12を塗布し、図5に示す製造装置の電気炉14に入れ、電気炉の温度を上昇させ、430℃で1時間加熱し、アライメント検出装置15を用いて、フェースプレート10とバックプレート1のアライメントマーク(図6及び図7に示した十字)を合わせて、位置合わせを行った。位置ずれの調整は調整機構17により、バックプレート1が調整されて、位置合わせが行われた。

その後、実施例1と同様に画像表示装置内を真空排気し、通電処理を施し、さらに真空排気し、排気管を加熱し封じ切った。

【発明の効果】
以上説明したとおり、本発明によれば、バックプレート及びフェースプレートを接着、固定する際に、フェースプレートとバックプレートとの位置合わせを行う工程と、フェースプレート、枠、バックプレートを加熱、接着、固定する工程とを、同一装置内において並行して行うため、精度のよい封着を失敗なく行うことができる。そのため、蛍光体と電子放出素子の位置のよく一致した、従って画質のシャープな画像形成装置を歩留りよく製造することができ、生産性の向上、製造コスト低減をはかることができる。
