【発明の属する技術分野】
本発明は、水中の汚染物質を除去する水処理フィルターや大気中の汚染物質を除去する空気清浄フィルターとして用いるフィルター成形体の製造方法に係わり、より詳しくは、活性炭などの浄化成分をより効率よく固化することによって、寿命の長い水処理能力や性能に優れたフィルター成形体の製造方法に関する。

【従来の技術】
従来、一般家庭などで使用される浄水器や清水器と呼ばれる水処理装置の交換カートリッジフィルターや、空気清浄器として用いられるフィルターは、粒状もしくは繊維状の活性炭で水中の残留塩素や有機物を吸着除去したり空気中の悪臭などを吸着除去したりし、中空糸膜でミクロサイズの汚れ、赤サビや細菌などを取るなどの構造を有しているのが一般的である。

例えば浄水器用フィルターの場合の具体的な構造としては、円筒形の容器からなるカートリッジ内に活性炭の部屋と中空糸膜の部屋とにそれぞれを収納配置し、水をカートリッジ内に導入して活性炭の部屋へ送ってカルキ臭やカビ臭などをとり、次いで中空糸の部屋へ送り、活性炭で取り除けなかったものを除去するというものが挙げられる(例えば、特開平10−85729号公報)。

また、中空糸膜からなるチューブを円筒形の容器からなるカートリッジの中心に配置してその外周側に活性炭を配置して、外周側から水を流し、活性炭の層を通過させた後、中空糸膜を通過させて処理済の水をカートリッジから出すという構造を有するものも使用されている(特開平8―71541号公報)。

いずれの構成においても活性炭は、活性炭が通過せず、水のみが通過するような小径の孔を有する膜に仕切られた部屋の中に粒状もしくは繊維状で単に蓄えられた状態で用いられるものであった。

特開平2−17989号公報には、多孔質プラスチック・マトリックス内に活性炭粒子をトラップした水の処理器が開示されている。多孔質プラスチック・マトリックス中に活性炭を分散させることによって小さな粒径の活性炭を使用できるようにしたものである。

また、米国特許第4753728号にもポリマーで活性炭を固めたフィルターで、しかもそのポリマーとして1.0g/10min未満(ASTM D1238、190℃、15kg Load)である低メルトインデックスのポリマーを用いたものが開示されている。

【発明が解決しようとする課題】
しかし、まず特開平10−85729号公報や特開平8―71541号公報に開示されたような構造のフィルターにおいて、単に蓄えられた粒状もしくは繊維状活性炭では、細かな汚れや濁りなどは除去できず、従って活性炭を通過する際に細かな汚れがほとんど除去されないことから中空糸の目が詰まりやすく寿命が短いのが現状であった。

更に粒状の活性炭を用いると、水が活性炭の層中を通過するときに、自然と水みちがついてしまうことが多く、いったん水みちがついてしまうと水の流れがその部分に集中し、活性炭を部分的にしか使うことができないので、塩素などを除去する性能の寿命が短くなってしまうことになる。

特開平2−17989号公報や米国特許第4753728号公報では多孔質プラスチック・マトリックス中に活性炭を分散させて固化したフィルターを用いている。このような構造にすることによって、より粒径の小さな活性炭を使うことができるので効率がよくなり、フィルター全体に水の流れるようにすることができることから、活性炭による塩素などの除去性能を長持ちさせることが可能である。

このようなフィルターの製造方法としては例えば特開2001−187305号公報に開示されているような筒状の金型内に活性炭などの浄化成分とバインダーとなる樹脂を充填して、加熱して樹脂を融かすとともに上型で加圧して所定の高さに調整するといった方法がある。

しかし、フィルターの高さが長尺になった場合に、フィルター成形体の高さ全域にわたって製造時の加圧による圧力が伝わりきらず、フィルターの上下で密度の差が発生し、硬度の差ができることからフィルターに水を流すための空孔の大きさにも差ができてしまう。

特に1回の成形で多数個分の長さのフィルターを成形しカットして用いるような場合であると、1回の成形でできあがった複数個のフィルター同士の間で密度が異なり浄水時の流量が異なるものができてしまい、ひいては塩素除去能力などの性能にも差が出るという問題があった。

そこで本発明は、長尺のフィルター成形体を製造したとしても、全体を均一に加圧することができて、部位による密度の差が少なく、できあがったフィルターも全体に均等な空孔を有し、流量が変わってしまうといった問題を引き起こすことのないフィルター成形体の製造方法の提供を目的とする。

【課題を解決するための手段】
上記のような目的を達成するために本発明の請求項1では、水や大気などから汚染物質を除去するフィルターであって、少なくとも浄化成分と高分子量で低メルトインデックスの重合体結合材からなる原料を金型内に充填し、加熱加圧して所定形状に成形するフィルター成形体の製造方法において、金型はフィルター側面を成形する側型、上面を成形する上型、下面を成形する下型からなり、上型と下型はそれぞれ側型に対して上下方向に移動可能に配置され、上型と下型と側型とで形成されるキャビティ内に原料を充填して上型もしくは下型のいずれか片方の型にて原料を加圧し、その後加熱して金型の温度を130〜300℃まで上げ、加熱状態で他方の型にて原料を加圧する工程を有することを特徴とする。

このように、フィルター成形体の製造時において上下の両側から加圧するような構成を採ることによって、できあがったフィルター成形体の上下で密度の差を小さなものに抑えることができるので、例えば長尺の成形体にして複数個を一度に成形したとしても密度が同じで、流量やフィルターとしての性能も均等なものを製造することができる。また、加熱するタイミングを上型での加圧後にして且つ下型による加圧の前にすることによって上下間の密度のばらつきをより小さくすることができて、フィルターの性能としてもばらつきの少ないものを得ることができる。

【発明の実施の形態】
図1は本発明の製造方法によって得られたフィルター成形体の例を示す斜視図、図2はフィルター成形体を用いた水処理器用フィルターの斜視図、図3は図2におけるA−A断面図、図4は水処理器の断面図である。

本発明の製造方法によって得られるフィルター成形体1は、フィルターを構成する原料として浄化成分とそれを固化するための重合体結合材を用いている。浄化成分として例えば活性炭を用い、それを粉末状の高分子量で低メルトインデックスの重合体結合材と混合し重合体結合材をバインダーとして成形固化したものであり、使用例としては図4に示すような蛇口直結型の水処理器Sに水処理器用フィルター2のフィルターとして使用するものである。

水処理器用フィルター2の構造としては、例えば図2、図3に示すように45〜50mmφ×90〜100mm程度のサイズを有する円筒形のフィルター成形体1の外周に濾過層3を被覆して、円筒形のフィルター成形体1の頂面及び底面部分には、キャップ4を被せており、キャップ4は前記フィルター成形体1とは、汚れを含んだ水が通過しないように水密性をもって接続されている。

また、円筒形のフィルター成形体1は円筒の中心軸位置に10〜15mmφ程度の孔5を有している。

この水処理器用フィルター2を水処理器Sに取りつけたときの水の流れは、濾過層3側から、水を取り込み、濾過層3で大きなサイズのごみなどの汚れを取った後、浄化成分として活性炭を用いたフィルター成形体1を通過して残留塩素や有機物を吸着除去し、孔5内に湧き出して水処理器Sの浄水口Jから出されるという行程で処理が行われる。

本発明の製造方法により得られるフィルター成形体1は、活性炭などの浄化成分と高分子量で低メルトインデックスの重合体結合材で固化した多孔質の固体活性炭成形体であり、このフィルター成形体1に水や空気を通すことによって水処理または空気清浄を行うよう構成されたものであり、フィルター成形体1からなるフィルタ−単独でも水処理または空気清浄器用フィルターとして用いることができるし、例えば中空糸膜などの他のフィルターと組み合わせて使用することも可能である。

また、上記の例では円筒形状を有するフィルター成形体1の円筒の中央に孔5を有する形状を説明したが、孔5のないもの、円筒以外の角柱形状など他の形状を採ったものでも構わない。

ここでいう中空糸膜とは、糸の中央部に長手方向に連続する中空孔を有するとともに、中空孔を取り囲む壁は0.01〜5μm程度の細孔を有する多孔質で中空の糸のことであり、素材としては、ポリビニルアルコール、ポリアクリロニトリル、ポリ塩化ビニル、ポリエチレン、ポリプロピレン、4−メチル−1−ペンテン、ポリエステル、ポリアミド、ポリスルホン、セルロース誘導体などからなっている。通常、U字形の中空糸束を円筒形容器に収納固定して用いられる。また、通常用いられる中空糸膜の空隙率は20〜90%程度である。

このように重合体結合材で固めたフィルター成形体1を用いることによって、塩素の除去だけでなく汚れや濁りを除去する性能も有し、しかも中空糸膜を併用すれば更に汚れや濁りを除去する性能は上がり、しかも中空糸膜を長持ちさせる事ができる水処理器用フィルターを提供することができる。

図5は、本発明の製造方法においてモールドM内に浄化成分と重合体結合材の混合物である原料を充填後、上型で加圧して成形しているところの断面図、そして図6は下型でフィルター成形体1を脱型しているところの断面図を示す。

上記フィルター成形体1を製造する際に使用するモールドMは、図5に示すように、アルミ、鉄等からなる熱伝導率が高い円筒形状の側型7と、該側型7の内径とほぼ同じの外径を有する上型8と、同様の形状からなる下型9からなる。上型8と下型9はフランジ8a、9aを有している。

このモールドMを用いた本発明のフィルター成形体1の製造方法について次に説明する。ここでは所定の密度、均一な粒度を有する円筒形状の成形体を成形する手順を例に挙げて説明することにする。

まず、活性炭などの浄化成分と粉末状の高分子量で低メルトインデックスの重合体結合材を所定比率で混合攪拌して両者が均質に分散した原料6とする。この時、フィルター成形体の全域に活性炭が分散して水処理の効果を十分に発揮できるように、活性炭は60メッシュより細かい粒状もしくは粉末ものを、重合体結合材は粒径が約100μm程度のものを用いる。

側型7に下型9を、スペーサ10を介在して一部が挿入されるように配置する。次いで、側型7と下型9とで形成されたキャビティ11内に前記原料6を充填し成形後のフィルター成形体高さの150〜200%にする。そして原料6を含むモールドMを振動装置(図示しない)にて振幅1〜3mm、振動数5〜10回/秒にて5〜10秒振動をおこなって、所定高さの5〜15%増になるまで原料の嵩高さを減少させる。ここで前記の成形後のフィルター成形体高さとは、フィルター成形体ができあがった際の高さの目標値である。なお、この目標値は、成形後の冷却時に、成形体が収縮することによる寸法の差を考慮した目標値とすることも含まれるものである。

モールドMを振動させる際に振幅が大きくなりすぎたり、振動数が大きくなりすぎたりして振動を与えすぎると、原料6が詰まりすぎ所定の密度が得られなくなる。またそれぞれの粒径の違いまた重さの違いにより原料6が分離し均一な成形体が得られない場合があるので好ましくない。

逆に振動が不十分であると加熱成形後にて加圧し成形後のフィルター成形体高さに調整する際、加圧による調整量が多いため圧力損失により成形体上下に密度差が生じるばかりでなく、モールド内面と原料界面がこすれ目詰まりをおこし、フィルターとしての機能を損なうことになる。

原料6の充填、モールドMの振動に続いて上型8をフランジ8aが側型7に当接するまで降下させ、型内の原料6を0〜5MPa程度の圧力で加圧する。そして、オーブン内で130〜300℃にて30〜120min程度加熱し、原料中の重合体結合材を流動状態にする。重合体結合材が流動状態になったところで、モールドMをオーブンから取り出し、スペーサ10を取り外して下型9を側型7内に押し込むように加圧し、フランジ9aが当接するまで押し込み0〜5MPaの範囲の圧力で加圧することになる。この状態で略成形後のフィルター成形体高さになるようになっている。

脱型は、モールドMを十分に冷却した後に上型8、下型9を引き抜き、円筒状の脱型具(図示しない)にて押し抜きフィルター成形体1を脱型する。

かくしてモールドMに所定量の活性炭と重合体結合材を混合し、モールドMに充填し、振動を加え嵩高さを調整後、上型8側で加圧し、200℃前後の温度にて所定時間加熱した後に、下型9側で加圧して圧縮量を調整、冷却、離型することによって粒度が均一で密度を上記のような0.5〜0.65g/cm3の範囲内に調整されたフィルター成形体1を作成することができる。

一方の型による加圧の後に加熱し、加熱の後に他方の型で加圧するという順序で行うことが、フィルター成形体の全体をより均一な密度で成形できることから好ましいといえる。

また、モールド内に原料を充填した後に振動させて嵩を減らしているが、その工程は必須ではなく省略してもかまわない。更に、上型8および下型9はそれぞれフランジ8a、9aを有しており、そのフランジ8a、9aが側型7に当接するまで押し込むという方法を採っているが、所定の圧力で加圧するのであれば必ずしもそのような方法でなくてもよく、仮にフランジを設けた金型を使っていたとしても最後まで押し込む必要はない。

以上の説明では、加圧はオーブンから取り出した後に行っているが、その方法に限られるものではなく、オーブン内で加圧してもよい。また、オーブンによる加熱で金型は130〜300℃の範囲に昇温保持される。130℃未満であるとバインダーとして使用するポリマーの融点に達していないため、固体化することができず、300℃を超えるとポリマーが劣化してしまい、外観不良などの問題が発生することにもつながるので好ましくない。

また前記の温度範囲で保持される時間は30〜120min程度である。30min未満であると成形体内部まで十分に加熱することができず、中心部分に固化できていないところが発生するという問題があり、120minを超えるとポリマーが劣化してしまい、外観不良などの問題が発生することになるので好ましくない。

以下、本発明で用いる原料とその性質について詳細に説明する。本発明で得られるフィルター成形体は、活性炭などの浄化成分を重合体結合材で固化した多孔質体であり、重合体結合材としては低メルトインデックスの高分子量多孔質ポリマーを用いる。

フィルターの原料のひとつである浄化成分としては、活性炭、ゼオライト、キレート繊維、シリカ、炭酸カルシウム、炭酸マグネシウム、ウォラストナイト、ガラス繊維などを挙げることができる。浄化成分がフィルター中に均一に分散するように粉末の状態で配合する。

低メルトインデックスの重合体結合材としては、水処理または空気清浄器のフィルターとしての用途として問題なく使用できるために無毒性であることが必要になるとともに、単体で成形した場合に多孔質体を形成しやすい樹脂であることが好ましい。具体的にはポリアミド、ポリエチレンなどの樹脂を用いることができるが、より好ましくは分子量が数十万〜数百万程度の超高分子量ポリエチレンで原料の粒子径が約100μm、カサ密度0.3g/cm3未満の樹脂であって、メルトインデックスが、1.1〜2.3g/10min(ASTM D1238、190℃、15kg Load)であるものが挙げられる。

この重合体結合材を用いる場合、メルトインデックスが1.1g/10min(ASTM D1238、190℃、15kg Load)未満であると、フィルターとなる活性炭のブロック成形時の流れが悪く、活性炭を固めてブロックとするためには、重合体結合材の量を多くしなければならない。そうするとフィルター内に占める活性炭の量が少なくなるので、水を処理する性能としては低くなってしまう。

また、逆にメルトインデックスが、2.3g/10min(ASTM D1238、190℃、15kg Load)をこえると、フィルターの成形時に溶融したポリマーが活性炭の細孔部を覆ってしまい、水が活性炭を通過できなくなるので好ましくない。

重合体結合材が上記のようなメルトインデックスを有するポリマーであることによって高温において適度な粘度であるがゆえ、フィルターの成形時に溶融したポリマーが活性炭などの細孔部を覆ってしまうことがない。また多孔質体を形成することは浄化成分を固化したフィルターの機能を損なわない有効な結合材である。

さらに浄化成分の種類にもよるが、浄化成分と重合体結合材を混合する割合は浄化成分に対して重合体結合材を10から25重量%配合し、かつフィルター成形体の密度が0.5〜0.65g/cm3を有したものとすることによって、例えば、蛇口直結型水処理器にて通常必要とされる2.0L/minを上回る流量を動水圧0.1MPaにて確保することが可能である。

浄化成分に対する重合体結合材の配合量が10重量%未満であると浄化成分を固化することが困難となり、25重量%を超えると重合体結合材が浄化成分の表面を覆ってしまう部分が多くなりすぎて、浄化成分の浄化の機能を有効に使用することができなくなるので好ましくない。

また、固化後のフィルター成形体密度が0.3g/cm3未満になると剛性が低くなってしまい、フィルター成形体が脆く崩れやすいので好ましくない。0.70g/cm3を超えると硬め過ぎとなってフィルター成形体の空隙がすくなく十分な流量を得ることができなくなるので好ましくない。

本発明の製造方法により得られるフィルター成形体を、中空糸膜フィルターと組み合わせて用いた場合は、フィルター成形体で殆どの汚れが除去されるため、中空糸膜フィルターを併用した場合、中空糸膜フィルターへの目詰まりを軽減し、寿命を延ばし、蛇口直結型水処理器のようにフィルターとしての重さや大きさが制限されたような状態においても十分な性能と能力を持ったフィルター成形体を提供することができる。また、中空糸膜フィルター以外にも浄化効果のある他のフィルターと組み合わせて用いることも可能である。

本発明で得られるフィルター成形体は、水処理器の形態に関係なく蛇口直結型、据え置き型、予め台所の流し台などに組みこんだビルトイン型、携帯型にでも適用することができるものである。

【実施例】
次に、本発明の製造方法にて製造した実施例となるフィルター成形体と従来法にて製造した比較例となるフィルター成形体とをそれぞれ製造し、密度と流量と圧損を測定して本発明の効果を確認した。

(実施例1)
浄化成分としては60−100メッシュパス粒状活性炭を用い、重合体結合材として1.5g/10min(ASTM D1238、190℃、15kgLoad)の高分子量多孔質ポリマー(Ticona Gmbh製、HostalenGUR2105 )を15重量%配合した原料を準備し、図5に示すようなモールドを用いてキャビティ内に原料を充填した。下型はスペーサを介在して側型に嵌め込んでいる。そして上型をフランジが側型に当接するまで押し込むことによって原料を加圧し、オーブンに投入して200℃で1時間加熱後、今度はスペーサを除去して下型を側型に当接するまで押し込んで加圧した。その後、室温まで冷却して脱型した。できあがった成形体は外径がφ42.6mm、高さが111mm、原料の充填量が51gの長尺の成形体であり、それを19mmの高さにカットして5個のフィルター成形体とした。

5個のフィルター成形体のうち高さ方向で最も上のものと中央のものと最も下のものを選び出して密度、流量を測定した。その結果を表1に示す。

(比較例1)
オーブンで加熱する前にスペーサを取り除いて下型をフランジが側型に当接するまで押し込むことによって下型側から原料を加圧し、その後オーブンに投入して加熱した以外は実施例1と同様にして5個のフィルター成形体を製造した。

5個のフィルター成形体のうち高さ方向で最も上のものと中央のものと最も下のものを選び出して密度、流量を測定した。その結果を表1に示す。

(比較例2)
キャビティ内に原料を充填した後にオーブン内で加熱し、その後上型を押し込んで原料を加圧し、下型による加圧は行わなかった以外は実施例1と同様にして5個のフィルター成形体を製造した。なお、上型による加圧の押し込み代は実施例1における上型の押し込み代と下型の押し込み代を加えたものと同じとしている。

5個のフィルター成形体のうち高さ方向で最も上のものと中央のものと最も下のものを選び出して密度、流量(水圧が0.10MPa、0.15MPa、0.20MPaのときのそれぞれ)を測定した。その結果を表1に示す。

表1の結果からわかるように、比較例2では成形位置の違いにより大きな圧損(流量:2L/min時)の差が生じているのに対して、実施例1ではその差が小さくなっている。また実施例1と比較例1で比べても成形位置の違いにより圧損の差が生じているが、この結果により、加圧と加熱の順序は請求項2の上型もしくは下型の内、一方による加圧、加熱、他方の型による加圧の順序とすることによってより、成形位置の違いによる差の少ないフィルター成形を得ることができることがわかる。

【発明の効果】
以上のように本発明は上記の目的を達成するために請求項1では、水や大気などから汚染物質を除去するフィルターであって、少なくとも浄化成分と高分子量で低メルトインデックスの重合体結合材からなる原料を金型内に充填し、加熱加圧して所定形状に成形するフィルター成形体の製造方法において、金型はフィルター側面を成形する側型、上面を成形する上型、下面を成形する下型からなり、上型と下型はそれぞれ側型に対して上下方向に移動可能に配置され、上型と下型と側型とで形成されるキャビティ内に原料を充填して上型もしくは下型のいずれか片方の型にて原料を加圧し、その後加熱して金型の温度を130〜300℃まで上げ、加熱状態で他方の型にて原料を加圧する工程を有することを特徴とする。

The present invention relates to a method for producing a filter molded body used as a water treatment filter for removing pollutants in water and an air purification filter for removing pollutants in the atmosphere.
