【発明の属する技術分野】
本発明は、複写機、ファクシミリ、プリンター等の画像形成装置に係り、詳しくは、カラー画像形成プロセスにより、異なった色の現像剤が個別に収容された複数の現像器で、潜像担持体上に形成された複数の異なった色の潜像を個々に顕像化してカラー画像を形成する画像形成装置に関するものである。

【従来の技術】
従来この種の画像形成装置としては、電子写真方式のカラー画像形成プロセスによりカラー画像を形成する画像形成ユニットとして、潜像担持体としての感光体上に複数の色に対応した潜像を個別に形成することが可能な潜像形成手段と、該感光体上の各潜像を個々に顕像化するための複数の色の現像剤が個別に収容された複数の現像器と、該現像器により顕像化された各色潜像上の顕像体(以下、これを「トナー像」という)を被転写材としての記録紙に転写する転写手段と、該記録紙へのトナー像転写後の感光体上に残留した現像剤(以下、これを「残留現像剤、又は残留トナー」という)を該感光体上から除去するクリーニング手段とを備えたものが知られている。

また、電子写真方式により単色の現像剤を用いて単色画像(通常はモノクロ画像)を形成する一般的な複写機などの画像形成装置では、記録紙にトナー像が転写された後の感光体上に残留した残留トナーを、クリーニング手段としてのクリーニングローラやクリーニングブレードで感光体上から除去してクリーニングユニット内に回収し、この回収した残留トナーをトナー回収手段としてのオーガやパイプなどを通して現像器に戻して、該残留トナーを現像器内で混合再分散させることにより再利用することが可能になっている。

【発明が解決しようとする課題】
ところが、単一の感光体に対して、異なった色の現像剤が収容された複数の現像器を配設して、上記カラー画像形成プロセスにより該感光体上にカラー画像を形成する画像形成装置では、該クリーニングユニットにより該感光体上から回収された残留現像剤が、複数の色の現像剤が混ざり合って混色された状態になっている。このため、この現像剤(以下、「回収現像剤」ともいう)を、該カラー画像形成プロセスに用いる現像剤としてそまま再利用するには難点があった。

なお、上記現像剤としてトナーと現像剤溶媒とからなる液体現像剤を使用する液式カラー画像形成装置の中には、上記回収現像剤を現像剤分離装置によりトナーと現像剤溶媒とに分離して再利用するものがある。しかし、この種の液式カラー画像形成装置においても、該現像剤分離装置により分離された現像剤溶媒は現像器に戻されて再利用されているが、トナーは上述と同様に複数の色の液状トナーが混色した状態になるため、現状では凝固剤などを使用して固化処理を施した後、廃棄処分されている。

このように回収現像剤をそのまま廃棄処分することは、現像剤の消費を早めることになるため、現像剤補給などのメンテナンスサイクルが短くなったり、記録紙1枚当たりのコピー単価が高くなるなど、ユーザーの負担増加を招くばかりでなく、環境保護や資源利用などの観点からも好ましいこととはいえない。

本発明は以上の問題点に鑑みなされたものであり、その目的とするところは、クリーニング手段により潜像担持体から除去されて回収された回収現像剤を廃棄せずに再利用することができる画像形成装置を提供することである。

【課題を解決するための手段】
上記目的を達成するために、請求項1乃至8の発明は、次の基本構成を有する。すなわち、潜像担持体上に潜像を形成するための潜像形成手段と、該潜像担持体上の潜像を顕像化するための現像剤が収容される現像器と、該現像器により顕像化された該潜像上の顕像体を被転写材に転写する転写手段と、該被転写材への現像剤転写後の該潜像担持体上に残留した残留現像剤を該潜像担持体上から除去するクリーニング手段とからなる画像形成ユニットを各色毎に備えた、カラー画像形成プロセスによりカラー画像を形成する画像形成装置において、上記クリーニング手段により潜像担持体上から除去された残留現像剤を各画像形成ユニット毎に個別に回収し、該画像形成ユニット毎の残留現像剤を上記カラー画像形成プロセスで用いられる現像剤とは異なった色の再生現像剤として各画像形成ユニット毎の現像器に供給する各色の現像剤毎の現像剤回収供給手段を有する。

従来の画像形成装置のクリーニング手段により潜像担持体上から除去された回収現像剤は、前述したように、複数の色の現像剤が混色された状態となっているため、該回収現像剤をそのままカラー画像形成プロセスにおける現像剤として使用したり、正式な書類等をコピーする際の現像剤として再利用することは難しい。これに対し、この画像形成装置においては、該回収現像剤が、各色の画像形成ユニット毎に個別に回収されて、上記現像剤回収供給手段によってカラー画像形成プロセスで用いられる現像剤とは異なった色の再生現像剤として各画像形成ユニット毎の現像器に供給される。従って、この画像形成装置によって回収された回収現像剤は、多少は他の色の現像剤が混入したものとなるが、従来の回収現像剤と比較してはるかに混色の少ない現像剤となるので、該回収現像剤をそのままカラー画像形成プロセスにおける新たな色の再生現像剤として再利用することが可能となる。これにより、例えば、正確な色再現を必要としない回覧物等の暫定的な書類の簡易的なプリント、パソコン等により作成された図面のレイアウトや誤字脱字及び大まかな配色などの確認のためのプリント、裏紙や漂白処理が完全でない再生紙等のような色再現性の比較的悪い記録媒体へのプリントなどを行う際の現像剤として、該再生現像剤を充分に活用することができる。

そして、請求項1乃至5の発明は、上記各現像剤回収供給手段により再生現像剤が供給される各画像形成ユニット毎の現像器は、カラー画像形成プロセスに関与しない独立した現像器であることを特徴とするものである。

この画像形成装置においては、上記現像剤回収供給手段の再生現像剤の供給先となる現像器が、カラー画像形成プロセスに関与しない独立した現像器(以下、これを「リサイクル現像器」という)であるので、該再生現像剤を再利用したことによる該カラー画像形成プロセスにより形成されるカラー画像の画像品質低下等の悪影響が回避される。

請求項2の発明は、請求項1の画像形成装置において、上記再生現像剤が供給される現像器、及び、該カラー画像形成プロセスで用いられる現像器の何れか一方の現像器の画像形成動作時に、他方の現像器が非画像形成状態におかれることを特徴とするものである。

また、請求項6の発明は、上記基本構成において、上記クリーニング手段により潜像担持体上から除去された残留現像剤を各画像形成ユニット毎に個別に回収し、該画像形成ユニット毎の残留現像剤を上記カラー画像形成プロセスで用いられる現像剤とは異なった色の再生現像剤として各画像形成ユニット毎の現像器に供給する各色の現像剤毎の現像剤回収供給手段と、該現像剤回収供給手段により回収された回収現像剤の現像剤特性を検知する現像剤特性検知手段と、該現像剤特性検知手段の検知結果に基づいて該回収現像剤の現像剤特性を調整する現像剤特性調整装置と、上記現像剤回収供給手段により回収された各色の現像剤に、該現像剤の元の純正な現像剤を各色毎に補給する純正現像剤補給手段とを備えていることを特徴とするものである。

また、請求項7の発明は、上記基本構成において、上記クリーニング手段により潜像担持体上から除去された残留現像剤を各画像形成ユニット毎に個別に回収し、該画像形成ユニット毎の残留現像剤を上記カラー画像形成プロセスで用いられる現像剤とは異なった色の再生現像剤として各画像形成ユニット毎の現像器に供給する各色の現像剤毎の現像剤回収供給手段と、上記現像剤回収供給手段により回収された回収現像剤の現像剤特性を検知する現像剤特性検知手段と、該現像剤特性検知手段の検知結果に基づいて該回収現像剤の現像剤特性を調整する現像剤特性調整装置とを備え、上記回収現像剤の混色の程度が上記現像剤特性検知手段により現像剤特性の一定基準値を超えていると判断された場合に、該回収現像剤を、上記カラー画像形成プロセスで黒色画像を形成するための黒色画像形成ユニットに搭載された現像剤特性調整装置もしくは黒色再生現像剤が供給される現像器に供給することを特徴とするものである。

この画像形成装置においては、現像器として液体現像方式の現像器が使用されているので、感光体上から回収した現像剤の粒径分布の特性に変化がない。これにより、回収現像剤を再生現像剤として再利用した際の画像の解像力や切れ(シャープネス)、地汚れなどの画像品質の低下が解消される。

【発明の実施の形態】
以下、本発明を画像形成装置である湿式カラー画像形成装置(以下、画像形成装置という)に適用した一実施形態について説明する。まず、図1を用いて装置全体の概略について説明する。この装置には、カラー画像形成プロセスでカラー画像を形成するための各色毎の画像形成ユニットA、B、C、Dが設けられている。各画像形成ユニットは、後述するような感光体、転写ローラ、露光装置、帯電ローラ、現像ユニット、クリーニング装置、除電ランプ、及び、カラー画像形成プロセスで用いられるカラー現像器と、再生現像剤が供給されるリサイクル現像器などをそれぞれ備えている。各画像形成ユニットA、B、C、Dは、その感光体1、2、3、4上に、それぞれ印字色の異なる画像を形成するように構成されている。ここでは、感光体1はイエロー(Y)用、感光体2はマゼンタ(M)用、感光体3はシアン(C)用、感光体4はブラック(Bk)用である。これらの感光体は、例えば、アモルファスシリコン、セレン等の高硬度の材料によって表面が被覆されている。また、各感光体は、それぞれの周面の一部が、各画像形成ユニットA、B、C、Dの筺体の開口部から露出し、且つ、それぞれの露出部が、ほぼ鉛直方向の同一平面に対して、下方から感光体1、2、3、4の順に位置するようにそれぞれ回転自在に配置されている。

一方、各画像形成ユニットA、B、C、Dの側方には、各感光体の露出部の周面に接触するように、駆動ローラ6aと従動ローラ6bとによって回転自在に張架された転写ベルト7が配設されている。この転写ベルト7は、例えば、ポリエチレンテレフタレートなどの誘電体により形成され、転写手段としての転写ローラ8によって分極されて転写材としての転写紙を静電作用により吸引するエンドレスのベルトで構成されている。前記転写ローラ8は各感光体に1つずつ対応するように設けられ、それぞれ転写ベルト7を挟んで感光体に対向配置されている。

また、各感光体には、図示を省略した露光装置が設けられている。この露光装置としては、例えば、スキャナなどによって色分解された画像情報に対応する光信号を半導体レーザから出射させ、回転駆動されるポリゴンミラーにより該レーザ光を走査し、該レーザ光の走査光路中に配設された収束用及びポリゴンミラーの面倒れ補正用のレンズやレーザ光を偏向するミラーなどを通して、感光体上に色分解された画像情報に対応する光信号9を書き込むものを用いることができる。更に、各感光体のそれぞれの外周には、光信号9の書き込みに先立って感光体表面を一様に帯電させるための転写ローラ10、各感光体上から残留トナーを除去するためのクリーニングブレード11,12,13,14、該転写ローラ10による帯電に先立って感光体表面の残留電荷を除電するための除電ランプ16、正規のカラー画像形成プロセスで用いられる各色現像器Y,M,C,Bk 、及び、再生現像剤を再利用してカラー画像を形成する各色毎のリサイクル現像器RY,RM,RC,RBkなどが配設されている。

更に、転写ベルト7の回転方向上流側には、給紙カセット17に収納された転写材としての転写紙18を一枚ずつ分離給送するための給紙ローラ19と、該給紙ローラ19により給送された転写紙18を、転写ベルト7の手前で一旦待機させた後、感光体1上に形成された黄色画像の先端と該転写紙18の先端とが、感光体1と転写ローラ8とのニップ部にほぼ同時に到達するタイミングで、該感光体1の回転に同期させて該転写紙18を再給送させるためのレジストローラ20とが設けられている。また、前記従動ローラ6bの近傍には、洗浄液が供給される容器21が設けられており、この容器21には、転写ベルト7に接触するフォームローラ22及びクリーニングブレード23が設けられている。更に、転写ベルト7の回転方向下流側の駆動ローラ6a側部には、互いに圧接回転する定着ローラ24とプレスローラ25とを備えた定着装置26が設けられている。また、該定着装置26の転写紙搬送方向の下流側には、定着ローラ24とプレスローラ25とのニップを通過した転写紙18を排紙トレイ28に排出するための互いに圧接回転する一対の排紙ローラ29が設けられている。

上述のカラー現像器Yには感光体1上に黄色画像を形成するためのイエロー現像剤が、カラー現像器Mには感光体2上に赤色画像を形成するためのマゼンタ現像剤が、また、カラー現像器Cには感光体3上に青色画像を形成するためのシアン現像剤が、更に、カラー現像器Bkには感光体4上に黒色画像を形成するためのブラック現像剤が、それぞれ供給される。そして、各色毎のリサイクル現像器RY,RM,RC,RBkには、それぞれの感光体上に回収現像剤による再生色画像を形成するための各色毎の再生現像剤が供給される。ここで、本実施形態に係る湿式カラー画像形成装置のカラー画像形成プロセスにおいて使用されるイエロー現像剤、マゼンタ現像剤、シアン現像剤、ブラック現像剤は、トナーが液体キャリアとしての溶剤(キャリア液)に分散されてなる液状の現像剤であるので、以下、これらの現像剤を、それぞれ「イエロー現像液、マゼンタ現像液、シアン現像液、ブラック現像液」、又は、単に「カラー現像液」あるいは「現像液」といい、上記再生現像剤を「再生現像液」と呼称することとする。

各カラー現像器Y,M,C,Bk、及び、各リサイクル現像器RY,RM,RC,RBkは、それぞれほぼ同様に構成されており、図2に示すように、感光体表面に対向した上面が開口されたカラー現像液30(又は再生現像液65)を貯溜するための現像液タンク31と、該感光体表面に接するように設けられた現像ローラ32と、該現像液タンク31内の現像液を汲み上げるための現像液汲み上げベルト33と、該汲み上げベルト33を駆動する該現像液中に浸かった駆動ローラ34とをそれぞれ備えている。また、各カラー現像器Y,M,C,Bkには、キャリア液タンク35(図1参照)内に貯留されたキャリア液36が、キャリア液供給管37を通して、各カラー現像器の現像液タンク31内に該キャリア液36を供給するための給液ポンプ38、及び、該給液ポンプ38によって供給されるキャリア液36の供給量を調節するための給液バルブ39を介して、各カラー現像器の現像液タンク31内に供給されるように構成されている。更に、該キャリア液36には、補給トナータンク40内に貯留された補給トナー41が、液濃度調整バルブ42を介して適時補給されるようになっている。これによって、該カラー現像液30の現像液濃度が、常時、安定した適正濃度に維持される。

このような構成において、各感光体1乃至4には、周知のカラー画像形成プロセスによって、それぞれ印字色が異なる画像が形成される。なお、各カラー現像器及びリサイクル現像器は、それぞれ同様の原理に基づいて画像形成が行われるので、ここでは、図1において左端側に位置する感光体1へのイエロー画像形成プロセスについてのみ説明し、他の感光体2、3、4への画像形成プロセスの説明を省略する。

まず、感光体1は回転中に転写ローラ10からの電荷により一様に帯電される。次いで、イエロー(黄色)の印字色に色分解された画像情報に基づいて前記露光装置が駆動され、これにより、この感光体1の帯電部分に静電潜像としてのイエロー潜像が形成される。このイエロー潜像はイエロー現像器Yのイエロー現像液により現像されて黄色トナー像となる。

一方、給紙ローラ19により給紙カセット17から引き出された転写紙18は、その先端がレジストローラ20のニップ部に当接した状態で待機状態に維持され、感光体1の回転に同期して回転するレジストローラ20と転写ベルト7により感光体1と対向する転写位置に搬送され、該転写位置で感光体1上の黄色トナー像が転写紙18に転写される。同様の原理により、次にマゼンタの印字色に色分解された赤色トナー像が感光体2に形成されて転写紙18に重ね転写され、次にシアンの印字色に色分解された青色トナー像が感光体3に形成されて転写紙18に重ね転写され、最後にブラックの印字色に色分解された黒色トナー像が感光体4に形成され転写紙18に重ね転写されてカラー画像が得られる。このようにして各色画像が順次重ねて転写された転写紙18は、転写ベルト7から分離され、定着装置26の定着ローラ24とプレスローラ25とにより搬送される過程で転写画像が定着され、排紙ローラ28により排紙トレイ27上に排紙される。また、該転写後の感光体との接触回転によって転写ベルト7に付着したカラー現像液はフォームローラ22及びクリーニングブレード23により除去されて容器21内に回収される。

更に、該転写後の各感光体1、2、3、4、上に残留した各カラー現像液(以下、これを「残留現像液」という)は、各クリーニングブレード11、12、13、14によって各感光体上から除去される。各感光体上から除去された残留現像液は、現像液回収ポンプ43により現像液回収管44を通して,各色の現像液別に設けられた現像液回収供給手段としての現像液調整装置46内に、各色毎に分別されて現像液調整装置46は、図3に示すように、4つの現像液貯留槽を備えており、各色毎に分別して回収された各現像液は、まず、現像液中のトナーを通過させることのできる比較的目の粗いフィルタ45により該現像液中に混入している紙粉等のごみが除去された後、回収現像液として、まず、現像液調整装置46の第1貯留槽47内に回収される。次いで、第1貯留槽47に回収された回収現像液は、第1撹拌器48により一様な濃度になるように撹拌され、その濃度が第1濃度センサ49によって検知される。

ここで、第1濃度センサ49によって回収現像液の濃度が予め規定された適正値よりも低いと判断された場合には、図4に示すように、第1バルブ50が閉じられるとともに、第2バルブ51が開放されて、該回収現像液が、給送ポンプ52により第3貯留槽54に給送される。第3貯留槽54に給送された回収現像液は、現像液中のトナーのみを静電吸着する一対の電着ローラ55によって、トナー(厳密には高濃度な液状トナー)と、該トナーの溶剤としてのキャリア液(厳密には極めて低濃度な現像液)とに分離される。そして、トナーから分離されたキャリア液は、スクレーパ56により第4貯留槽57内に給送され、微量のトナー粒子をトラップすることのできる極めて目の細かなフィルタ58により濾過されて、純正な溶剤に還元された後、図1に示すように、正逆回転可能なポンプ59の正回転により、バルブ59aを介して、キャリア液タンク36内に送られる。

一方、電着ローラ55に吸着された高濃度なトナーは、ブレード60により電着ローラ55上から掻き取られて、第2貯留槽53内に給送される。該第2貯留槽53内に給送された高濃度トナーは、該ポンプ59の逆回転により該キャリア液タンク36から液補給管63を通して第2貯留槽53内に補給されるキャリア液36によって薄められ、第2撹拌器61により一様な濃度になるように撹拌されることによって、再生現像液65として生成される。この第2貯留槽53内の再生現像液65はの濃度は、第2濃度センサ62の濃度検知結果に基づいて、該キャリア液36の補給量を制御することによって、常時、適正な濃度を維持するように管理される。このようにして生成された再生現像剤65は、その濃度が適正化された時点で第3バルブ64が開放されることにより、再生現像液供給管66を通して、供給ポンプ67によってリサイクル現像器K内に供給されて再利用される。該第1及び第2濃度センサとしては、例えば、現像液の光透過率を検知する光透過型センサを用いることができる。

また、該第1濃度センサ49によって回収現像液の濃度が予め規定された適正値よりも高いと判断された場合には、図5に示すように、第1バルブ50が開放されるとともに、第2バルブ51が閉じられて、該回収現像液が、給送ポンプ52により第2貯留槽53に給送される。第2貯留槽53に給送された回収現像液は、前述の場合と同様に、該ポンプ59の逆回転により該キャリア液タンク36から液補給管63を通して第2貯留槽53内に補給されるキャリア液36によって薄められ、第2撹拌器61により一様な濃度になるように撹拌されることによって、再生現像剤65として生成される。この第2貯留槽53内の再生現像液65はの濃度は、第2濃度センサ62の濃度検知結果に基づいて、該キャリア液36の補給量を制御することによって、常時、適正な濃度を維持するように管理される。このようにして生成された再生現像液65は、その濃度が適正化された時点で第3バルブ64が開放されることにより、再生現像液供給管66を通して、供給ポンプ67によって、それぞれの色毎のリサイクル現像器RY、RM、RC、RBk内に供給されて再利用される。
