本発明は、電池と、電池の充放電を制御する保護回路素子を実装したプリント基板と、プリント基板を位置決め固定する基板ホルダーとを内蔵する電池パックに関するものである。

【従来の技術】
従来から、各種電気電子機器や携帯機器等の電源に電池パックが用いられている。電池パックは、機器の形状に合わせた形状にしたり、端子を任意の位置に形成することができる。また内蔵する電池の種類や本数を変更することもできるので、様々な機器の電源として便利に使用できる。さらに、電池パックはケースに内蔵されて、接着や超音波溶着等によってケースが固定され、容易に分離できないようになっているので、機器への着脱操作や持ち運びにも適している。

電池パックに内蔵される電池は、ニッケル−カドミウム電池やニッケル水素電池、リチウムイオン電池等が用いられる。また、リチウムイオン電池を内蔵した電池パックは、内蔵したリチウムイオン電池が過充電や過放電されないように、保護回路素子を実装したプリント基板を電池と共に収納している。そして、プリント基板を電池パック内に収納する際に、所定の位置に位置決めされるように、樹脂製の基板ホルダーを設け、基板ホルダーにプリント基板を位置決め固定し、プリント基板と基板ホルダーとを電池パックのケース内に収納するようになっている。

また、電池パックは、樹脂製の分割ケースが用いられることが多い。一方のケースに電池等の内蔵部品を収納した後、他方のケースを連結することによって、容易に組立ができる。分割ケースを連結する際、互いのケースの周縁同士を接着または超音波溶着する方法が用いられる。

【発明が解決しようとする課題】
ところで、プリント基板は、前述の通り、内蔵する電池の保護回路素子を実装すると同時に、電池パックの端子と直接接続されたり、また、プリント基板の片面に接点板を印刷または取り付け、電池パックのケースの端子窓から直接露出させるようになっている。

このため、プリント基板やプリント基板を位置決め固定する基板ホルダーのケース内での位置がずれてしまうと、正確に端子が取り出せない問題がある。

一方、電池パックは、使用される携帯機器の小型軽量化に伴って、さらに小型軽量化が求められている。このため、ケースの材質や厚み寸法も、より軽量で薄いものが選ばれるようになってきた。

従って、互いの分割ケースの周縁同士を超音波溶着等によって連結しても、特にケースの中央部での剛性が低くなってしまい、ケースにねじれや変形等を招きやすく、内蔵する電池やプリント基板等を充分に保護できない問題がある。

さらに、電池パックの小型化を図るため、電池やプリント基板が隙間なく、よりコンパクトに電池パックのケース内に収納されているので、分割ケースを超音波溶着等によって連結する際に、分割ケースの接合時に、プリント基板が超音波振動を印加するケースにも接触してしまい、超音波振動によって、プリント基板に実装している保護回路素子が欠落してしまう等の悪影響を受ける問題がある。

従って、この発明は、電池パックのケースに対して、基板ホルダーを確実に固定することによって電池パックの端子を正確に配設すると共に、ケースを薄くしてもケースの剛性を損なわないようにし、且つ、超音波溶着時にもプリント基板に実装されている保護回路素子に悪影響を与えないようにした電池パックを提供するものである。

【課題を解決するための手段】
この発明は、上記課題を解決するために、二分割された第一ケース及び第二ケースと、電池と、電池の充放電を制御する保護回路素子を実装したプリント基板と、プリント基板を位置決め固定する基板ホルダーとから構成されて、前記電池、プリント基板及び基板ホルダーが前記第一ケースに収納されると共に、第一ケースと第二ケースとが互いに超音波溶着されて連結された電池パックにおいて、前記基板ホルダーは、第二ケースとの対向面に超音波リブを突出して有しており、第一ケースと第二ケースとの接合時に前記基板ホルダーの超音波リブが第二ケースの内面に接触し、超音波振動の印加によって溶融、固定されることを特徴とするものである。

また、前記プリント基板は保護回路素子が片面に実装されており、一方、前記基板ホルダーはプリント基板を固定する面を開放した箱型に形成されており、保護回路素子の実装面を内面側に向けてプリント基板が固定されていることを特徴とする。

さらに、前記プリント基板は周縁に切欠が形成されており、一方、基板ホルダーは前記切欠と嵌合する突起が形成されており、切欠と突起とが互いに嵌合することによって、プリント基板が基板ホルダーに位置決め固定されることを特徴とする。

【発明の実施の形態】
本発明の実施例を図面に基づき説明する。本発明の電池パックは、二分割された第一の電池ケース1と第二の電池ケース2とによってほぼ直方体の形状に外観が構成されている。そして、第一の電池ケース1内に、1本の角型リチウムイオン電池3と、プリント基板4及び基板ホルダー5とを収納している。

第一の電池ケース1は、前記電池3等の各部品を収納できるように、一面を開放した箱型に形成されている。そして、電池3の電極を取り出す端子窓11を一側面に有している。端子窓11は、一対の+−の端子以外にも温度情報等の電池の状態を検出する制御端子を露出させるように多数個設けられている。

また、内面にリブ12を立設しており、このリブ12によって、電池3を収納したときに電池3を定位置に位置決めすると共に、前記端子窓11を介して外部接点が端子を押し込んだときに、端子がケース内方へ落ち込まないように支持する役目をする。このため、リブ12は端子窓11と対向する他側面に設けられている。さらに、リブ12は前記他側面の端部に設けられることによって、リブが設けられていない部分に空間を確保し、その空間にリード板41が配設されるように工夫されている。

第二の電池ケース2は、前記箱型の第一の電池ケース1を閉塞するように板状に形成されている。そして、第二の電池ケース2は、前記第一の電池ケース1の端子窓11と隣接する位置に+−の表示する刻印があり、また、確認窓21が設けられている。この確認窓21は、リチウムイオン電池3に貼り付けられている浸水チェックシート31を外部から視認できるようになっている。確認窓21は透明のシールが貼り付けられるので、そこからは浸水しないようにしている。

これら第一の電池ケース1及び第二の電池ケース2は、1mmまたはそれ以下の薄い樹脂によって形成されており、互いに超音波溶着によって連結される。このため、第二のケース2の周縁には超音波リブ22が形成されていると共に、第一のケース1の周縁には前記超音波リブ22が挿入される溶着溝13が形成されている。

次に、リチウムイオン電池3は、薄い角型に形成されており、前記第一のケース1の長さ寸法よりもやや短く、幅や厚み寸法はほぼ同じである。この電池3の表面には前記浸水チェックシート31が貼り付けられている。このチェックシート31は、外部から液体等が浸入したり、また電池3の電解液が漏れでてシートに付着すると変色するようになっている。使用者は前記確認窓21を介してチェックシート31を確認することによって電池パックの異常を知ことができる。

次に、プリント基板4は、片面に前記リチウムイオン電池3を過充電や過放電から保護する保護回路素子(図示せず)を実装しており、他方の面に電池パックの各端子42を設けている。そして、端子42が前記端子窓11から露出するように、端子面を外側に向けて素子実装面を内側に向けて配置している。また、リード板41が電池3に沿うように引き回されて、プリント基板4と電池3の+極端子とを接続している。43は絶縁フィルムであって、電池3の+極端子に接続されたリード板41が、−極を兼用する電池3の外装缶と電気的に接触しないように絶縁している。また、プリント基板4は、周縁部の4箇所に切欠44を設けている。この切欠44は、後述する基板ホルダー5に設けられた突起51と嵌合して、プリント基板4が基板ホルダー5の定位置に位置決め固定されるようになっている。

次に、基板ホルダー5は、樹脂で成形された細長い棒状で、且つ、一面を開放した箱型になっている。そして、基板ホルダー5の内部空間に前記プリント基板4に実装した保護回路素子が収納されるように、プリント基板4の実装面が内側を向いて基板ホルダー5の開放面が閉塞されるようになっている。そして、基板ホルダー5の周縁の4箇所に前記突起51が設けられており、前記切欠44と嵌合するようになっている。ここで、基板ホルダー5の幅とプリント基板4の幅はほぼ同一となっており、プリント基板4を基板ホルダー5に位置決め固定したときに、両者がちょうど面一になるようになっている。

また、基板ホルダー5は、一側面の両側と中央の3箇所に超音波リブ52を有している。この超音波リブ52は、前記第二のケース2と対向する面に形成されており。前記第一のケース1に基板ホルダー5を収納して、第二のケース2で閉塞したときに第二のケース2の内面に接触するようになっている。

尚、基板ホルダー5の前記開放面と対向する面には5つの穴53が形成されている。この穴53を形成することによって、基板ホルダー5成形時の樹脂量を少なくし、軽量化を図っている。また、基板ホルダー5の両端部に空間部54を設けている。この空間部54は、基板ホルダー5を前記第一のケースに収納したときに、前記第一のケース1に設けたリブ(図示せず)を逃がすように形成されたものであって、このリブによって、プリント基板3に設けた各端子42が第一のケース1に設けた端子窓11に押し付けて、離れないように工夫したものである。

以上のような構成において、本発明の電池パックを組み立てるには、前記基板ホルダー5を介して、前記リチウムイオン電池3とプリント基板4とをリード板41等をスポット溶接によって接続固定する。このとき、プリント基板4は素子実装面が基板ホルダー5側に向くようにして配置され、且つ、前記突起51と切欠44とによって位置決め固定される。このことにより、素子を高さ分が基板ホルダー5内部の空間に吸収されてその分だけコンパクトに収納できると共に、基板ホルダー5が素子を保護し、また、前記各端子42を容易に外側に向けることができる。

そして、これらの各部品を前記第一のケース1に収納した後、第二のケース2を閉塞して、第二のケース2の外部から超音波振動を印加する。その結果、超音波振動により前記超音波リブ22及び52が溶融して、第一のケース1と第二のケース2、また第二のケース2と基板ホルダー5とが強固に連結される。

このとき、基板ホルダー5が第二ケース2に連結されるため、基板ホルダー5は、携帯したり使用中の振動や衝撃に対しても位置がずれることがなく、各端子42が正確に端子窓11から露出させることができるし、外部接点等を端子42に強く押し付けても端子42が落ち込んでしまうこともない。

また、第一のケース1と第二のケース2との溶着は、互いのケースの周縁で行われているが、それに加えて、第二のケース2と基板ホルダー5とを溶着固定しているので、その分だけ電池パック全体の剛性が増し、ねじれや変形等の外部衝撃に強く、内蔵部品を保護することができる。

さらに、基板ホルダー5に設けた超音波リブ52の存在によって、第一ケース1と第二ケース2との接合時、プリント基板4が第二ケース2に接触しないようにすることができる。その結果、第二ケース2に超音波振動を印加しても、プリント基板4には直接振動が伝わりにくく、基板4に実装した保護回路素子等の欠落等の悪影響を軽減させることができる。

【発明の効果】
本発明によれば、基板ホルダーに設けた超音波リブが超音波溶着により溶融して、基板ホルダーが第二ケースに強固に連結されるため、基板ホルダーは、携帯したり使用中の振動や衝撃に対しても位置がずれることがない。従って、プリント基板に端子を接続したり、また端子板等を直接印刷しているような場合に、該端子を正確に端子窓から露出させることができるし、外部接点等を端子に強く押し付けても端子が落ち込んでしまうこともない。

また、第一のケースと第二のケースとの溶着に加えて、第二のケースと基板ホルダーとを溶着固定しているので、その分だけ電池パック全体の剛性が増し、ねじれや変形等の外部衝撃に強く、内蔵部品を保護することができる。

さらに、基板ホルダーに設けた超音波リブの存在によって、第一ケースと第二ケースとの接合時、プリント基板が第二ケースに接触しないようにすることができる。その結果、第二ケースに超音波振動を印加しても、プリント基板には直接振動が伝わりにくく、基板に実装した保護回路素子等の欠落等の悪影響を軽減させることができる。
