【発明の属する技術分野】
本発明は、商品ピッキング設備および特定商品ピッキング装置に関する。さらに詳しくは、多数の物品(商品)を物品棚や自動倉庫から、オーダにあわせて商品や特定商品をピッキングし、検品・箱入れしてオーダ単位の配送を行う商品ピッキング設備に関する。このような商品ピッキング設備は、アパレルや流通などの分野で利用できるが、とくに本発明は、通信販売業の流通・配送センターに好適な設備に関する。換言すれば、本発明は流通業界のなかでも特に客先毎の商品まとめを行う通信販売業に好適な商品ピッキング設備および特定商品ピッキング装置に関する。

【従来の技術】
従来からある商品ピッキング設備としては通信販売用のものは少なく、ほとんどがアパレル用(衣類用)である。アパレル用は客先、すなわち一般ユーザに仕分ける必要がなく、せいぜい小口ユーザー(スーパーや百貨店など)毎の一括まとめが普通である。このため、商品を一括してまとめて搬送するバッチ処理を基本システムとしており、一まとめされた商品をさらに仕分けすることは余り考慮されていなかった。

上記のようなアパレル用の従来例として、特開平9−58860号公報に記載されたものがある。この従来例は、大量の衣類などの商品をアイテム別、またはオーダ別に仕分ける設備であり、概ね図10に示すように構成されている。
自動倉庫などで構成された物品保管エリア901 から一括して商品を取出し(ピッキング)、収納部902 で各搬送用吊下容器(一種のコンテナ)に商品を入れ、多数の搬送用吊下容器をバッチ別に待機部903 で待機させ、供給ライン904 を経て多数のオーダ別仕分けライン905 に供給する。そして、各仕分ライン905 で、小口ユーザー(スーパーや百貨店)向けに商品a,b,cが梱包される。
そして、上記各作業を実行するため搬送用吊下容器にはハンガー部にバーコードラベルが取付けられ、種々の指示情報が読み取れるようになっている。

しかるに、前記従来例を含めバッチ式のピッキング設備では、つぎのような問題がある。
(1) 基本システムについて
物品の搬送ラインの基本形態は、主搬送ラインの末端においてのみ分岐ライン(仕分ライン905 )が設けられているだけである。換言すれば、主搬送ラインへ途中から自動で自由に合流させる機能がないため、被搬送物や使用目的が制限され、バッチ処理可能な商品にしか使用することができない。
(2) ピッキング方式について
ピッキング方式を大別するとバッチピッキングとオーダピッキングに分けることができる。バッチピッキングは、前記従来例のように、いくつかのオーダをまとめて品物の集約ピッキングを行い、この品物を更に仕分けソータなどを使いオーダ別に仕分けを行う方法であり、オーダピッキングは最初からオーダ単位にピッキングする方法である。
このバッチピッキングは、スーパーや百貨店などの小口ユーザーへ配送する場合は、そのままでよいが、個人個人の顧客からのオーダに対応するには、最後にオーダ別に仕分けし直す工程を設けなければならない。そのため、商品を二度扱うこととなるため作業効率に問題がでてくる。とくに、オーダが1日に数万の単位になるとバッチピッキング後の1回のオーダ別仕分では、バッチ数が大きくなりピッキングエリアにおけるバッチピッキング時間の同期が取れない可能性が高くなる。その為、1次、2次に分けた仕分けシステムとなりや設備コストや、作業全体の効率が悪くなる。
一方、オーダピッキングはオーダ数が多くなる程、時間と手間が多くかかり搬送容器も順序を守ったままで順送りされるので、多大な時間を浪費してピッキング効率が悪くなるため、大規模システムでは採用し難い。
(3) 搬送手段について
バッチ方式のピッキング設備では搬送手段はコンテナが用いられ、コンテナによって商品がピッキングエリア供給され、コンテナ単位でピッキング指示が行われる。この方式では、保管エリアが広くなるほどピッキングステーションが増え分岐・合流が繰り返され、またオーダ数に比例してコンテナ量が増大する大規模システムでは採用し難い。
(4) 情報の管理について
バッチピッキングにおいては、オーダ情報をバッチ単位に集約し、保管形態別ピッキング情報を作成、コンテナ投入管理、ピッキングルート別指示などの情報に加工する必要がある。またバッチ仕分けは、バッチピッキングされた商品がすべて仕分け完了されるまで、そのオーダの出荷ができないという問題がある。また一旦バッチ編成されてしまうと緊急オーダの割り込みができないという問題がある。

【発明が解決しようとする課題】
前記従来のごときバッチ処理を基本とするピッキング設備では、オーダ別ピッキングができず、商品別搬送ができても顧客先搬送ができず、システムの制御情報は加工に手間がかかり、しかも読み取りのみで書き込みができないから、制御の自由度が劣るものである。したがって、とくに大規模システムとしては実現し難いものである。
そこで、本発明は上記事情に鑑み、顧客毎にオーダピッキングして搬送梱包することができ、ピッキング動作の自由度を高めてピッキング開始から出荷までのリードタイムを短くし、大規模システムにも適用可能な商品ピッキング設備における特定商品ピッキング装置を提供することを目的とする。

【課題を解決するための手段】
請求項1の商品ピッキング設備における特定商品ピッキング装置は、ピッキングエリア内に設けられた主搬送ラインを搬送されていく複数の搬送容器に、発注された商品を順に投入していく商品ピッキング設備であって、前記ピッキングエリアは、大口の商品用に設けた複数の商品ピッキングアイランドと小口の商品用に設けた特定商品ピッキングアイランドとから構成され、前記主搬送ラインは、前記各商品ピッキングアイランドと特定商品ピッキングアイランドを通過するように接続されており、前記特定商品ピッキングアイランドは、付属の特定商品倉庫と、該特定商品ピッキングアイランド中を通過する前記主搬送ラインに対し並列に設けられた特定商品投入ステーションと、該特定商品ピッキングアイランド中を通過する前記主搬送ラインから分岐し前記特定商品投入ステーションを経由して再び前記主搬送ラインに合流し、搬送容器が一方向にのみ移動することで分岐と合流が可能な特定商品ピッキングラインとを備えていることを特徴とする。
請求項2の商品ピッキング設備における特定商品ピッキング装置は、請求項1記載の発明において、前記特定商品ピッキングラインは、前記主搬送ラインの分岐部から分岐し、下方に緩傾斜して搬送容器のフックを自由すべりさせるダウンレールと、該ダウンレールの先端に接続され、上方に傾斜して前記主搬送ラインの合流部に接続されるコンベヤとからなることを特徴とする。
請求項3の商品ピッキング設備における特定商品ピッキング装置は、請求項1記載の発明において、前記搬送容器に取付けられた、固有の容器No. ,オーダされた商品情報、商品投入の有無、分岐指令を含むオーダ情報を記録するIDタグと、前記主搬送ラインの分岐部に取付けられた、前記IDタグを読み取るIDタグリーダーと、前記IDタグリーダーで読み取ったIDタグの分岐指令に基づき、前記分岐装置を作動させて該搬送容器を主搬送ラインから特定商品ピッキングラインに分岐させる物流システム計算機とを備えることを特徴とする。
請求項4の商品ピッキング設備における特定商品ピッキング装置は、請求項1記載の発明において、前記搬送容器に取り付けられた、固有の容器No. 、オーダされた商品情報、商品投入の有無、分岐指令を含むオーダ情報を記録するIDタグと、前記特定商品ピッキングラインにおける特定商品投入ステーションの入側に設けられた、前記IDタグを読み取るIDタグリーダーと、該特定商品投入ステーションの出側に設けられた前記IDタグに書き込むIDタグライターと、前記IDタグリーダーの読み取り情報および作業員からの特定商品投入完了情報に基づき、前記IDタグライターに指令してIDタグに特定商品投入完了情報を書き込ませる物流システム計算機とを備えることを特徴とする。

請求項1の発明によれば、商品ピッキングアイランドで扱う一般的な商品群の他、出荷頻度の高い特定商品等を扱う特定商品ピッキングアイランドを区別して設けているので、出荷頻度に応じた保管スペースの配分や運搬距離を合理的にでき、商品ピッキング設備全体のスペース配分を効率よくすることができる。さらに、特定商品投入ステーションには、主搬送ラインに対し並列な特定商品ピッキングラインによって搬送容器を送り込めるので、搬送容器の搬送時間が短くてすみ、また、特定商品ピッキングラインは特定商品投入ステーションを過ぎると再び主搬送ラインに合流するので、搬送容器は主搬送ラインおよび特定商品ピッキングラインを円滑に流れ、出荷リードタイムも短くなる。しかも、特定商品ピッキングラインは搬送容器が一方向にのみ移動することで分岐と合流が可能なので、複数の搬送容器の進入と合流が可能であり、この結果、他の搬送容器の動きを待つ必要がほとんど無くなるので、大規模なオーダピッキングシステムにも適用でき、かつ出荷リードタイムを短くすることができる。
請求項2の発明によれば、主搬送ラインから分岐された搬送容器が最初に通る部分が自由すべりするダウンレールであるので、複雑な送り装置は不用であり、分岐装置でフックを切り出すだけで、搬送容器を特定商品ピッキングラインに送り込める。ついで搬送容器はコンベヤで運ばれるので、高い所へでも搬送でき、主搬送ラインへの接続が容易となり、主搬送ラインの配置の自由度が高くなる。
請求項3の発明によれば、IDタグリーダーがIDタグから読み取った情報により分岐装置が作動して、搬送容器の任意の特定商品ピッキングラインへの立寄りを制御するので、自動化が達成されており、大規模システムであっても、出荷リードタイムを短縮できる。また、搬送容器に取付けたIDタグに制御に必要なオーダ情報を記憶させているので、搬送容器自体が自らの情報媒体となっており、複雑な制御プログラムを要せず、簡単な制御プログラムでよいので、ピッキング動作が確実になる。
請求項4の発明によれば、搬送容器に対する特定商品の投入と投入完了情報の発信のみ人手で行えば、物流システム計算機の指示によりIDタグライターで搬送容器のIDタグに特定商品投入完了情報を書き込める。よって、次に立寄る特定商品ピッキングアイランドでは残りの特定商品をピッキングすればよいことが計算機上で判明するので、商品投入の重複や遺漏をなくし、確実な特定商品ピッキングを可能にすることができる。

【発明の実施の形態】
つぎに、本発明の実施形態を図面に基づき説明する。
図6は本発明に係る商品ピッキング設備の概略構成図、図7は搬送容器の斜視図、図8は搬送手段の説明図、図9は商品ピッキング設備のブロック図である。

まず、図6に基づき、本発明が適用される商品ピッキング設備の基本構成を説明する。
本発明に係るの商品ピッキング設備は、大きく分けて、伝票投入エリアAとピッキングエリアBと検品梱包エリアDとからなる。そして、伝票投入エリアA内には伝票投入ラインLaが配設され、ピッキングエリアB内には主搬送ラインLbが配設され、検品梱包エリアD内には梱包ラインLdが配設され、この梱包ラインLdと伝票投入ラインLa間には返送ラインLrが配設されている。伝票投入ラインLaと主搬送ラインLbと梱包ラインLdと返送ラインLrは一連に続され、多数の搬送容器が循環できるようになっている。

前記伝票投入エリアAは、複数の、例えば4ヶ所の伝票投入ステーションa1,a2,a3,a4を備えている。各伝票投入ステーションa1〜a4は、いずれもオーダ別に発行された伝票を空の搬送容器に入れ伝票投入ラインLa投入し発進させる場所である。

前記ピッキングエリアBは、商品をオーダピッキングする最も重要な場所である。なお、商品をABC分類(アイテム別出荷傾向)により分類すると出荷頻度の高い商品をAランク品といい、Bランク品とは中位の出荷頻度、Cランク品とは低い出荷頻度の商品をいう。また、特定商品とは、品種は少ないが、ほとんどの顧客に提供するような、出荷量の多い商品、パンフレット、宣伝品等をいう。前記ピッキングエリアBは、多数の商品ピッキングアイランドP1と、小数の特定商品ピッキングアイランドP2とから構成されている。
前記商品ピッキングアイランドP1の数は任意であるが、数ヵ所から数10ヵ所位設けられる。この商品ピッキングアイランドP1は、通信販売される非常に多種多様な膨大な数の商品、例えばAランク品からCランク品までの商品群を、各商品ピッキングアイランドP1に均等に入れるように分け、個々の商品群に属する商品を保管し、その商品群中の商品のみをピッキングする目的で設けられたものである。前記各商品ピッキングアイランドP1でのピッキング主搬送ラインLbから分岐し再度合流する商品ピッキングライン(後述)で搬送容器を各商品ピッキングアイランドP1に立寄らせることにより行われる。
前記特定商品ピッキングアイランドP2の数も任意であり、1ヵ所から数ヵ所設けられる。この特定商品ピッキングアイランドP2は、多くのオーダに共通する商品、例えば、Aランク品や特定商品などの品種は少ないが、多くの顧客に提供するような出庫量の多い商品を、搬送容器に投入する場所である。この特定商品ピッキングアイランドP2でのピッキングも、主搬送ラインLbと並列に設けられた特定商品ピッキングライン(後述)で搬送容器を特定商品ピッキングアイランドP2で立寄らせることにより行われる。なお、この特定商品ピッキングアイランドP2の構成は、本発明の大きな特徴であるので、その詳細は後述する。

前記検品梱包エリアDは、ピッキングを完了した搬送容器を集め、各搬送容器から商品を取出して検品し、梱包する場所であり多数の梱包ステーションd1,d2…d10 と、前記梱包ラインLdから前記各梱包ステーションd1〜d10 に分岐した梱包シュートラインから構成されている。各梱包ステーションd1…で搬送容器1から商品が取り出されると、空の搬送容器1は各梱包ステーションd1…を循回する内部の返送ラインLrと、これを伝票投入ラインLaに接続する外部の返送ラインLrを通って再び伝票投入ラインLaへ進んでいく。

上記の基本構成を有する商品ピッキング設備の特徴は、後述する搬送容器が任意の商品ピッキングアイランドP1…および特定商品ピッキングアイランドP2に対し、主搬送ラインLbから自由に分岐して立寄り、再び合流することが可能であり、かつ他の商品ピッキングアイランドP1および特定商品ピッキングアイランドP2に立寄らないで通過することも自由にできるという点にある。このため、顧客からのオーダは種々様々であるから各搬送容器に投入する商品および特定商品も本当にバラバラになっているものの、各搬送容器が異なる商品ピッキングアイランドP1…および特定商品ピッキングアイランドP2に立寄ってピッキングし、別の商品ピッキングアイランドP1…および特定商品ピッキングアイランドP2は通過することにより、各搬送容器が別の搬送容器の走行やピッキング動作を待つことなく、ほとんど自由に自ら所望する商品をオーダピッキングして検品梱包エリアDへ搬送することができる。このように、本実施形態では、各搬送容器がランダムに動いてピッキングすることにより、オーダピッキングが可能となっている点に特徴があり、そのため出荷リードタイムを短縮することができるのである。

つぎに、上記のごときオーダピッキングに好適な搬送容器1を説明する。図7に示す搬送容器1は、伝票投入ラインLaを走行する間にオーダ伝票が投入され、主搬送ラインLbを走行する間にオーダ伝票に基づいてピッキングされた商品や特定商品が収容され、梱包ラインLdまで搬送するものである。
図7に基づき、この搬送容器1の具体的構成を説明する。搬送容器1は、箱状の容器1aとハンガー1bとフック1cとから構成された吊下型容器である。容器1aは縦長の合成樹脂製の箱であり、剛性があり、上面と前面上部が開口されている。この開口が大きいことにより、かなり大形の商品や特定商品でも容器1aに投入することができる。また、前記開口から手の届きやすい位置にある内壁の上部にはオーダ伝票Sを挟んでおく、ポケット1dが設けられている。
前記ハンガー1bは容器1aに対し揺動可能に任意のヒンジ1eで連結されている。このため、容器1aを傾けることができ、商品や特定商品の投入、取り出しが容易にできるようになっている。
前記フック1cは前記ハンガー1bの中央に立設されており、上端部が半球状に湾曲している。このフック1cが後述する搬送手段に係合して、搬送容器1が走行するようになっている。
前記ハンガー1bの片側の上面にはIDタグ2が取付けられている。このIDタグ2は、固有の搬送容器NO. の他に、オーダされた商品情報、商品投入の有無、分岐指令信号など、オーダに付随する各種オーダ情報を記録することができる。一方、後述するごとく前記各搬送ラインLa,Lb,Ld,Lrの要所要所にはIDタグリーダー3やIDタグライター4が設置されており、これらにより、IDタグ2に必要な制御情報を読み出し、また書き込んで必要な個所で搬送容器1を分岐させたり、合流させる等の制御を行っている。
このように、IDタグ2とIDタグリーダー3およびIDタグライター4を組合せた結果、搬送容器1は、ピッキングした商品を収納する搬送手段となるだけでなく、それ自体を動かす制御情報搬送媒体となっているのである。

図8は前記搬送容器1の搬送手段の一例を示している。
この搬送手段は、図6に示す伝票投入ラインLa、主搬送ラインLb、梱包ラインLdおよび返送ラインLrを構成するものである。なお、前記各ラインLa,Lb,Ld,Lrから分岐する商品ピッキングラインや特定商品ピッキングライン、梱包シュートラインなどは、前記フック1cを自由すべりさせるレールや、これとコンベヤとの組合せなど、任意の搬送手段を用いることができる。
図8の搬送手段は、建屋の構造体100 に対し、レール5が固定されており、レール5には走行車輪6が等間隔で配置されている。各走行車輪6には一連のチェーン7が取付けられ、このチェーン7は図示しないモータ等で走行動力を与えられ、各ラインLa,Lb,Ld,Lrを循環するようになっている。
そして、前記チェーン7には1定ピッチでキャッチ8が取付けられている。このキャッチ8は、搬送容器1を自由に着脱できるツメ状ラッチを有しており、このキャッチ8に搬送容器Aのフック1cが引っかけられ、吊り下げられた状態で搬送される。

既述のごとく、上記の搬送手段は、前記各ラインLa,Lb,Ld,Lrを構成するものであり、これらから分岐したシュートや分岐ライン等への分岐動作および合流動作は、任意の構成の合流装置および分岐装置を用いて行われる。
このため、前記搬送容器1は、各搬送ラインLa,Lb,Ld,Lrを循環し、かつ各分岐ラインへ進入し、分岐ラインから合流する等の自由な動きが可能となっているのである。

つぎに、上記商品ピッキング設備の全体を制御する制御方式を図9に基づき説明する。
HCは商品や特定商品の主要な入出荷計画等を管理するホスト計算機であり、SCはピッキング動作に伴う搬送容器1の動きを制御する物流システム計算機である。ホスト計算機HCは物流計算機SCに出荷計画を与え、物流計算機SCはホスト計算機HCに出庫出荷実績を報告する。また、ホスト計算機HCは出庫計画に基づいてオーダ伝票を作成し、作成されたオーダ伝票は伝票投入エリアに運搬される。また、物流システム計算機SCは商品等の保管倉庫に向け必要な補充指令を出す他、ピッキング動作を制御する。すなわち、物流システム計算機SCは、個々のオーダ伝票の情報を読み取った後、その伝票の入った搬送容器1のIDタグ2へのオーダ情報の書き込みを指令し、ピッキングエリアBにおいて、搬送容器1の行先を指令すべく分岐指令と合流指令を出し、ピッキングすべき商品を指定する。また、ピッキング終了後の検品梱包エリアDへの進行を指令し、商品や特定商品を取り出した後の搬送容器1のIDタグ2からデータ消去を指令する。
物流システム計算機SCの上記の指令は、IDタグリーダー3やIDタグライター4を用いて行われる。

つぎに、本実施形態における特定商品ピッキング設備の各部の詳細を説明する。
図1は特定商品ピッキングアイランドP2の平面図、図2は特定商品ピッキングアイランドP2の拡大平面図、図3は特定商品ピッキングアイランドP2の拡大正面図、図4は特定商品ピッキングアイランドP2の拡大側面図、図5は特定商品ピッキングアイランドP2の斜視図である。

図1に基づき、特定商品ピッキングアイランドP2の概略構成を説明する。
前記特定商品ピッキングアイランドP2は、専用の特定商品倉庫40と、特定商品倉庫40から取り出した商品を搬送容器1に投入する特定商品投入ステーション41と、特定商品ピッキングラインPL2 とを備えている。
前記特定商品ピッキングラインPL2 は、前記主搬送ラインLbに対し並列に設けられている。特定商品ピッキングラインPL2 が特定商品投入ステーション41を通るとき、Aランク品や特定商品が搬送容器1に投入される。
前記特定商品倉庫40は、多くのオーダに共通する特定商品(Aランク品やパンフレットなどの出庫量の多い商品)を段ボール箱で保管する補充棚で構成されている。なお、この特定商品倉庫40は、特定商品等の保管、搬入、取出しが可能であれば、どのような構造の倉庫であってもよいが、特定商品等の搬入搬出が自動化された自動倉庫を用いることが好ましい。
この特定商品倉庫40の前面には、特定商品の入った段ボール箱を手前に取出すローラコンベヤ42が複数台設けられている。このローラコンベヤ42近傍で作業者が段ボール箱から特定商品の取出し作業をする部分が特定商品投入ステーション41である。

図2〜4に基づき、さらに詳細に説明する。
特定商品ピッキングラインPL2 は、ダウンレール43と、ブラシコンベヤ44とから構成されている。
前記ダウンレール43は、搬送容器1のフック1cを自由すべりさせる棒状の部材である。ブラシコンベヤ44は、一対のプーリ301 ,302 とそのプーリ301 ,302 間に巻き掛けたブラシ付きベルト303 と、ベルト303 を循回駆動するモータと、前記ベルト303 の少し下方で、同一軌跡状に配設されたレール305 を主たる構成要素としている。
