本発明は、使い捨ておむつの表面シートの上方に弾性伸縮性の開口を形成するための開口シートの製造方法に関する。

【従来の技術】
特開平5−305109号公報は、使い捨ておむつの内側で環状に延びる弾性開口部を形成する方法を開示している。同号公報に開示の方法は、以下の第1〜第5工程を含む。

第1工程では、第1,2弾性部材をトラバース手段により、第1ウェブの中央域で長手方向へ沿って山部と谷部とが生じるように接合し、第1複合ウェブを形成する。このとき、第1弾性部材の山部が第2弾性部材の谷部の中央部に対向し、第2弾性部材の山部が第1弾性部材の谷部の中央部に対向する。

第2工程では、第1複合ウェブにおける第1,2弾性部材の接合面域に沿って、第1複合ウェブの幅よりも幅狭い第2ウェブを接合し、第2複合ウェブを形成する。

【発明が解決しようとする課題】
同号公報に開示の方法では、第1,2弾性部材を第1ウェブに接合するときに、それら弾性部材に山部と谷部とが生じるように、トラバース手段を利用する必要があり、おむつの製造工程にトラバース手段を導入しなければならない。また、第3Aウェブ複合部材と第3B複合ウェブ部材との間に開口部を形成するために、第3A,第3B複合ウェブ部材の少なくとも一方を機械方向へずらす必要があり、そのことによって、連続生産における単位時間当たりのおむつの生産量が制約を受けるという問題がある。

本発明の課題は、使い捨ておむつの表面シートの上方に弾性伸縮性の開口を形成するための開口シートを、トラバース手段を使わずに、効率よく製造することができる方法を提供することにある。

【課題を解決するための手段】
前記目的を達成するために、本発明が前提とするところは、使い捨ておむつの透液性表面シートの上方に位置させる開口シートの製造方法である。

かかる前提において、本発明が特徴とするところは、
(a)上下面と互いに並行して一方向へ延びる両側縁部とを有する第1連続シートを、前記一方向へ連続して供給するとともに、連続する一対の弾性伸縮性部材を、伸長状態で前記一方向へ連続して供給し、前記弾性部材を前記第1連続シートの両側縁部に重ねる工程、
(b)前記第1連続シートの両側縁部を折曲して前記弾性部材を被覆し、前記弾性部材を前記基材シートに伸長状態で取り付ける工程、
(c)前記第1連続シートを、前記第1連続シートの両側縁部間の幅寸法を二分して前記一方向へ延びる第1中心線で前記上面を内側にして折曲し、前記第1連続シートの上面を互いに重ね合わせる工程、
(d)重ね合わせた前記第1連続シートの上面どうしを、前記一方向へ所要の寸法離間して前記第1連続シートの幅方向へ延びる複数の第1接合域で接合する工程、
(e)前記第1連続シートを、前記第1接合域の略中央に延びていて前記第1連続シートを前記幅方向へ横切る分割線で切断、分割する工程、
(f)上下面と互いに並行して前記一方向へ延びる両側縁部とを有し、前記両側縁部間の幅寸法が前記第1連続シートのそれと同一又はそれよりも大きい第2連続シートを前記一方向へ連続して供給する工程、
(g)前記第1連続シートの前記第1中心線と前記第2連続シートの両側縁部間の幅寸法を二分して前記一方向へ延びる第2中心線とを一致させて前記第1連続シートを前記第2連続シートの上面に配置し、前記第2連続シートを、前記第2中心線で前記第2連続シートの上面を内側にして折曲し、前記第1連続シートの下面と前記第2連続シートの上面とを重ね合わせ、前記弾性部材の伸長状態を維持しつつ、分割された前記第1連続シート各々の下面と前記第2連続シートの上面とを、前記第1連続シートの第1接合域近傍と両側縁部近傍とを除いて前記第1連続シートの第1中心線から両側縁部へ向かって凸となる第2接合域で接合する工程、
(h)前記第1連続シートと前記第2連続シートとの接合状態を維持し得るように前記第2接合域の周縁部をわずかに残し、前記第1連続シートと前記第2連続シートとの部分を、前記第2接合域の周縁部に沿って延びる切断線で切り取る工程、
(i)折曲されていた前記第1連続シートと前記第2連続シートとを折り返して前記第2連続シートを前記幅方向外方へ拡開し、前記第1連続シート各々に囲繞された開口を有する前記開口シートの連続体を得る工程、
を有することにある。

添付の図面を参照して、本発明に係る開口シートの製造方法の詳細を説明すると、以下のとおりである。

図1は、後述する製造方法において、第10工程(j)を省略して製造された開口シート1の一例を示す図である。開口シート1は、使い捨ておむつに使用されるもので、環状に延びる基材シート2と、基材シート2の下方に位置する支持シート4と、支持シート4の下方に位置する透液性の表面シート5とから構成されている。開口シート1は、基材シート2に囲繞された開口部9を有し、開口部9からは表面シートが露出している。基材シート2には、開口部9に沿って弾性伸縮性部材3が伸長状態で取り付けられている。

シート2,4,5と弾性部材3とは、駆動装置により回動するニップロール102,111やサクションロール104,118等によって、第1工程(a)と第6工程(f)と第11工程(k)とへ略同一の速度で供給されるとともに、工程毎に設けられた装置によって第1工程(a)から第11工程(k)へ向かって順次移動する。
「第1工程」
第1工程(a)は、基材シート2と弾性伸縮性部材3とを長手方向前方へ連続して供給する工程である。第1工程(a)では、巻回ロール100,101それぞれに巻き取られている基材シート2と弾性部材3とが、ニップロール102それぞれによってひき出され、長手方向前方へ連続して供給される。基材シート2には、ニップロール102とサクション手段を有するロール104との間に配置された接着剤塗布装置103によって、基材シート2の上面2aにおける両側縁部2cに沿って接着剤(図示せず)が間欠的に塗布される。弾性部材3は、ニップロール102とサクションロール104との間で所要の倍率に伸長され、伸長状態を維持したまま、基材シート2の上面2aにおける両側縁部2cに重ねられる。

第1工程(a)では、接着剤を基材シート2に塗布することの他に、接着剤を弾性部材3に塗布してもよいし、接着剤を基材シート2と弾性部材3との双方に塗布してもよい。接着剤は、間欠的のみならず連続的に塗布してもよい。
「第2工程」
第2工程(b)は、弾性部材3それぞれを基材シート2に取り付ける工程である。第2工程(b)では、基材シート2と弾性部材3とが互いに対向して回動するサクションロール104の間に進入し、それらロール104の周面において、弾性部材3が伸長状態で基材シート2の両側縁部2cに接合される。基材シート2は、折曲装置105によって、その両側縁部2cが第1中心線Y1へ向かって基材シート2の上面2aの側へ折曲され、弾性部材3が基材シート2の両側縁部2cに被覆される。

第2工程(b)では、弾性部材3を伸長状態で基材シート2の下面2bにおける両側縁部2cに配置、接合し、基材シート2の両側縁部2cを第1中心線Y1へ向かって基材シート2の下面2bの側へ折曲して弾性部材3を被覆してもよい。また、接着剤を用いることなく、熱融着の技術によって基材シート2に弾性部材3を接合することもできる。
「第3工程」
第3工程(c)は、基材シート2を折曲して重ね合わせる工程である。第3工程(c)では、折曲装置106に進入した基材シート2が、折曲装置106によって、第1中心線Y1でその上面を内側にして折曲される。基材シート2は、その両側縁部2cが互いに一致した状態で、基材シート2の上面2aが互いに重なり合う。
「第4工程」
第4工程(d)は、重ね合わせた基材シート2を接合する工程である。第4工程(d)では、接合装置107によって、基材シート2の長手方向へ所要の寸法離間して基材シート2の幅方向へ延びる複数の第1接合域B1に接着剤(図示せず)が塗布され、基材シート2の上面どうしが第1接合域B1で接合される。接着剤は、基材シート2の上面2aに連続的に塗布され、所要の幅を有して基材シート2の幅方向へ帯状に延びている。第1接合域B1では、接着剤が互いに隣り合う対となって基材シート2の幅方向へ連続的に延びていてもよい。また、接着剤を用いることなく、熱融着の技術によって基材シート2を接合することもできる。第1接合域B1それぞれの離間寸法は、開口シート1の長手方向の寸法を勘案して5〜10cmの範囲にあることが好ましい。
「第5工程」
第5工程(e)は、基材シート2を長手方向へ並ぶ複数のユニット2dに分割する工程である。第5工程(e)では、切断装置108に進入した基材シート2が、切断装置108によって、基材シート2の幅方向を横断する分割線C1で切断され、長手方向へ並ぶ複数のユニット2dに分割される。分割線C1は、第1接合域B1の長手方向における略中央に延びている。
「第6工程」
第6工程(f)は、支持シート4を長手方向前方へ連続して供給する工程である。第6工程(f)では、巻回ロール109に巻き取られている支持シート4が、ニップロール111によってひき出され、長手方向前方へ連続して供給される。
「第7工程」
第7工程(g)は、基材シート2の各ユニット2dと支持シート4とを第2接合域B2で接合する工程である。第7工程(g)では、巻回ロール109とニップロール111との間に配置された接着剤塗布装置110によって、支持シート4の上面4aにおける第2接合域B2に接着剤6が塗布される。接着剤6は、基材シート2の各ユニット2dと支持シート4とを重ね合わせたときに、ユニット2d各々の第1接合域B1近傍と両側縁部2c近傍とが支持シート4に接合されないように、ユニット2d各々における第1接合域B1近傍と両側縁部2c近傍とを除き、支持シート4の第2中心線Y2から支持シート4の両側縁部4cへ向かって凸形状を画くように塗布される。図2では、接着剤6が支持シート4の第2中心線Y2を挟み、支持シート4の両側縁部4へ向かって第2中心線Y2を底辺とする等脚台形状に塗布されている。

ユニット2dと接着剤6が塗布された支持シート4とは転写装置112に進入する。転写装置112では、ユニット2dに分割された基材シート2の第1中心線Y1と支持シート4の第2中心線Y2とを一致させて、基材シート2がユニット2d毎に支持シート4の上面4aに配置され、支持シート4が第2中心線Y2で折曲される。弾性部材3の伸長状態を維持したまま、基材シート2の下面2bがユニット2d毎に、支持シート4の上面4aに接着剤6を介して接合される。

第7工程(g)では、接着剤6を用いることなく、熱融着の技術を利用して基材シート2の各ユニット2dと支持シート4とを第2接合域B2において接合してもよい。熱融着の技術を用いる場合は、基材シート2をユニット2d毎に支持シート4の上面4aに配置して支持シート4を第2中心線Y2で折曲した後、基材シート2の各ユニット2dと支持シート4とを、ユニット2d各々における第1接合域B1近傍と両側縁部2c近傍とを除き、基材シート2の第1中心線Y1から基材シート2の両側縁部2cへ向かって凸となる帯状のシール線で接合する。
「第8工程」
第8工程(h)は、基材シート2の各ユニット2dと支持シート4との部分7を切断線C2で切り取る工程である。第8工程(h)では、切断装置113によって、第2接合域B2の周縁部をわずかに残し、第2接合域B2の周縁部に沿って基材シート2の第1中心線Y1から基材シート2の両側縁部2cへ向かって凸となる切断線C2で、基材シート2の各ユニット2dと支持シート4との部分7が切り取られる。各ユニット2dと支持シート4とは、第2接合域B2の周縁部において互いの接合状態が維持される。
「第9工程」
第9工程(i)は、折曲されていた支持シート4を幅方向外方へ拡開する工程である。第9工程(h)では、拡開装置114に進入した基材シート2と支持シート4とが、拡開装置114によってそれらシート2,4の第1,2中心線Y1,Y2で折り返され、支持シート4が幅方向外方へ拡開される。支持シート4が拡開されると、第1接合域B1において接合された基材シート2が各ユニット2d毎に支持シート4の上面4aで環状に延び、切断線C2で切り取られた各ユニット2dと支持シート4との部位8が幅方向外方へ拡開されて開口部9を画成する。

第9工程(i)では、図4に示すように、第2接合域B2において、基材シート2の一部が開口部9内に位置して幅方向内方へ向かって折曲されている。基材シート2の両側縁部2cは、開口部9の内側へ向かって幅方向外方へ折曲されている。基材シート2の下面2bは、開口部9の内側に位置している。
「第10工程」
第10工程(j)は、基材シート2をユニット2d毎に支持シート4の下面4bの側へ反転させる工程である。第10工程(j)では、反転装置115のバキューム手段によって基材シート2がユニット2d毎に支持シート4の下面4bの側へ吸引され、基材シート2が支持シート4の下面4bの側へ反転する。基材シート2をユニット2d毎に反転させることによって、基材シート2の第1接合域B1の縁それぞれが開口部9の内側へ向かって延びる。

第10工程(j)では、図5に示すように、第2接合域B2において、基材シート2の一部が開口部9外に位置して幅方向内方へ向かって折曲されている。基材シート2の両側縁部2cは、開口部9の外側へ向かって幅方向外方へ折曲されている。基材シート2の上面2aは、開口部9の内側に位置している。
「第11工程」
第11工程(k)は、支持シート4と表面シート5とを互いに接合し、支持シート4と表面シート5とを切断する工程である。第11工程(k)では、巻回ロール116に巻き取られている表面シート5がサクション手段を有するロール118によってひき出され、長手方向前方へ連続して供給される。表面シート5の下面5bであって支持シート4との当接部位には、巻回ロール116とサクションロール118との間に配置された接着剤塗布装置117によって、接着剤(図示せず)が塗布される。接着剤が塗布された後、支持シート2と表面シート5とが互いに対向して回動するサクションロール118の間に進入する。

それらロール118の周面では、サクション手段によって支持シート4の拡開状態が維持されたまま、支持シート4の第2中心線Y2と表面シート5の第3中心線Y3とを一致させて、支持シート4の上面4aと表面シート5の下面5bとが接着剤を介して接合される。その後、支持シート4と表面シート5とは切断装置119に進入し、切断装置119によって、支持シート4と表面シート5とが、隣り合う基材シート2の各ユニット2dの間を幅方向へ横切る切断線C3で切断され、複数の開口シート1に分割される。

このラインでは、基材シート2をユニット2d毎に支持シート4の下面4bの側へ反転させる第10工程(j)を省くこともできる。第10工程(j)を省く場合は、支持シート4の下面4bと表面シート5の上面5aとの少なくとも一方であってそれらシート4,5の当接部位に接着剤を塗布し、支持シート4の第2中心線Y2と表面シート5の第3中心線Y3とを一致させ、支持シートの拡開状態を維持したまま、支持シート4の下面4bと表面シート5の上面5aとを接着剤を介して接合する。支持シート4と表面シート5とを接合した後、支持シート4と表面シート5とを、隣り合う基材シート2の間を幅方向へ横切る切断線C3で切断する。

シート2,4,5どうしの接合やシート2と弾性部材3との接合に用いる接着剤としては、ホットメルト接着剤を使用することが好ましい。熱融着の手段としては、ヒートシールやソニックシール等を使用することができる。熱融着の技術を利用する場合は、第1、第4、第7、第11の工程において、接着剤を塗布する工程を省くことができる。シート2,4,5どうしの接合やシート2と弾性部材3との接合は、連続的に行われてもよいし、間欠的に行われてもよい。シート2,4,5の切断や切り取りには、カッティングダイを使用することの他に、レーザ光線や超音波を利用する切断技術を使用することができる。

このラインでは、投光部と受光部とで形成された光センサと、ロールの回転速度を計測する回転速度センサと、これらセンサに接続された制御装置と、制御装置に接続された駆動装置とを用いて、第1工程(a)〜第11工程(k)におけるシート2,4,5どうしを重ね合わせる際の位置決め、シート2,4,5および弾性部材3の供給速度を制御している。制御装置のメモリには、ラインの最適な運転環境を実現するプログラムが格納されている。
