【発明の属する技術分野】
本発明はプレス加工の展開抜線決定方法に関し、プレス品の仕上げ精度を維持しながらも、より早くプレス加工における展開抜線を決定する技術に関する。

【従来の技術】
一般に、プレス加工は絞り工程,打ち抜き工程(トリミング工程,切断工程),曲げ工程,離型工程の手順で行われ、製品としてのプレス品ができあがる。そのうち打ち抜き工程では、打ち抜き用の型(例えばポンチとダイス等)によって板状の素材を抜線に沿って打ち抜く。曲げ工程では、打ち抜いた素材を固定し、曲げ用の型や部材によって所望の形状に曲げることになる。
ここで、図14に示すように素材900をほぼ直線的な曲げ線902に沿って曲げると、ほぼ全体の部位で一様に伸縮(移動)する。ところが、図15に示すように素材910を曲線的な曲げ線912に沿って曲げると、その曲率によって伸縮量(移動量)が変化する。一般的なプレス品は、直線的な部位と曲線的な部位とが複雑に組み合わさっていることが多い。そのため、曲げる部位の形状によって伸縮量が多かったり少なかったりする。
プレス加工の中には素材を打ち抜き、曲げが終わるとそのままプレス品を製品として取り扱う場合がある。この場合、曲げた後の素材の外形形状が目的形状になっていなければならない。従来、曲げた後の素材の外形形状が目的形状になるようにするため、当該目的形状から幾何学的な計算を行なって展開抜線を求めていた。展開抜線とは、目的形状から逆算して求めた抜線のことである。ところで、幾何学的な計算によって求めた展開抜線のままでは、素材の塑性変形の特性が反映されていない。そのため、当該展開抜線のままで素材を打ち抜いて曲げを行うと、曲げた後の素材の外形形状と目的形状との差分が許容範囲を超えてしまう。したがって、熟練や経験等から求めた展開抜線を修正し、当該修正した展開抜線を打ち抜きのための展開抜線として決定していた。

【発明が解決しようとする課題】
しかし、熟練や経験等によって決定した展開抜線によって素材を打ち抜いて曲げを行なっても、曲げた後の素材の外形形状と目的形状との差分が許容範囲を超えてしまうことがある。すなわち曲げ工程において、素材の材質等によって素材材料の伸縮が大きくなったり、二次成形で伸縮の激しい部位が生じたりすると、上記差分が許容範囲を超える。このような場合には、実際にプレス加工を行いながら試行錯誤によって展開抜線を修正しなければならない。また、プレス品の仕上げ精度を維持するためには、上記差分が許容範囲に収まるまで展開抜線の修正を繰り返し行う必要がある。したがって、プレス加工(打ち抜き工程)における展開抜線を決定するために相当の労力と時間とを要していた。

なお、関連する技術の一例が特開平8−287294号公報に開示されている。当該公報に開示された技術によれば、有限要素法(FEM;Finite Element Method)によるシミュレーションでプレス加工後の素材の板厚分布を求め、さらに当該板厚分布からプレス加工を行うための材料やその板厚を算出している。この技術を用いると素材の塑性変形の特性を反映させることができるが、シミュレーションでプレス加工後の素材の外形形状は分からない。そのため、従来の手法でプレス加工における展開抜線を決定せざるを得ない。

本発明はこのような点に鑑みてなされたものであり、プレス品の仕上げ精度を維持しながらも、より早くプレス加工における展開抜線を決定することを目的とする。

【課題を解決するための手段】
請求項1に記載されたプレス加工の展開抜線決定方法は、展開抜線に基づいて有限要素法による成形シミュレーションでプレス加工後の素材の外形形状を求め、そのプレス加工後の素材の外形形状に対して目的形状を写像し、写像した目的形状に基づいて展開抜線を修正し、プレス加工後の素材の外形形状と目的形状との差分が許容範囲内に収まるまで、修正した展開抜線に基づいて有限要素法による成形シミュレーションでプレス加工後の素材の外形形状を求め、そのプレス加工後の素材の外形形状に対して目的形状を写像し、写像した目的形状に基づいて展開抜線を修正し、その差分が許容範囲内に収まったとき、修正した展開抜線をプレス加工のための展開抜線として決定する。

請求項1に記載されたプレス加工の展開抜線決定方法によれば、まず展開抜線に基づいてプレス加工後の素材の外形形状を求める。このときの展開抜線は、目的形状から幾何学的な計算を行なって求めた展開抜線であってもよく、さらに熟練や経験等によって修正した展開抜線であってもよい。次に、プレス加工後の素材の外形形状に対して目的形状を写像(投影)する。この写像を元の展開抜線に対して行えば当該外形形状は目的形状に近づくので、写像した目的形状に基づいて展開抜線を修正する。そして、プレス加工後の素材の外形形状と目的形状との差分が許容範囲内に収まるまで、所定の工程を繰り返す。すなわち、修正した展開抜線に基づいてプレス加工後の素材の外形形状を求め、目的形状を写像し、展開抜線を修正する。こうして上記差分が許容範囲内に収まることにより、プレス品の仕上げ精度を維持することができる。このとき、修正した展開抜線をプレス加工のための展開抜線として決定する。したがって、少なくともプレス品の仕上げ精度を維持することができる。さらには、許容範囲を小さく(狭く)することでプレス品を高精度に仕上げることも可能になる。
また、展開抜線に基づいてプレス加工後の素材の外形形状を求める際には、有限要素法による成形シミュレーションを用いている。この成形シミュレーションや目的形状の写像の演算等は全てコンピュータ上で行うため、簡単に試行錯誤を行うことができる。さらに、プレス加工後の素材の外形形状と目的形状との差分が許容範囲内に収まるまで繰り返し行う上記所定の工程は、コンピュータ上で自動的に実行することも可能である。そのため、実際にプレス加工を行うことなく、プレス加工のための展開抜線を決定することができる。したがって、従来よりも早くプレス加工における展開抜線を決定することができる。

【発明の実施の形態】
以下、本発明における実施の形態を図面に基づいて説明する。
〔実施の形態1〕
まず、実施の形態1について、図1〜図11を参照しながら説明する。ここで、図1には、完成品としてのプレス品を斜視図で示す。図2には、図1に示すII−II線断面図を示す。図3には、展開抜線決定処理の内容をフローチャートで示す。図4には、幾何学的計算等によって求めた展開抜線を示す。図5には、成形シミュレーションの内容をフローチャートで示す。図6には、成形シミュレーションを行なった結果を断面図で示す。図7には、逆マッピング処理の内容をフローチャートで示す。図8には、プレス加工後の素材のメッシュと目的形状とを示す。図9には、プレス品の目的形状を素材メッシュ上に写像する方法を示す。図10には、展開抜線の修正方法を示す。図11には、修正した展開抜線の一例を示す。

本実施の形態1では、図1に示すようなプレス品10の生産を目的する場合における展開抜線の決定について説明する。ここで、プレス品10は、展開抜線に沿って打ち抜かれた平板を所定の曲げ線に沿って曲げて形成される。そのプレス品10において、II−II線断面を図2に示す。図2から分かるように、プレス品10は上面14と側面12,16とからなる。上面14と側面12と間の角度はほぼ直角に形成され、上面14と側面16との間の角度は鈍角に形成されている。すなわち、プレス品10が開口する側でやや広げるようにして形成している。このプレス品10にかかる展開抜線を決定するための手順について、図3を参照しながら説明する。

図3において、まず、展開抜線を仮決定する〔ステップS10〕。この展開抜線は、目的形状から幾何学的な計算を行なって求めた展開抜線で用いてもよく、さらに熟練や経験等によって修正した展開抜線を用いてもよい。例えば、図4に示すような展開抜線18を仮決定する。曲げ線20,22は、所定の角度や曲率等で曲げる部位を示す。
次に、仮決定した展開抜線に基づいて、有限要素法による成形シミュレーションでプレス加工後の素材の外形形状を求める〔ステップS12〕。成形シミュレーションの具体的な処理内容について、図5を参照しながら説明する。なお、実際に成形シミュレーションを実行するにあたっては、プレス条件に基づいて行う。プレス条件は上記仮決定した展開抜線のほか、曲げ線20,22、プレス型(ダイスやポンチ)の形状、素材の材質や取付位置等が必要となることが多い。

図5に示す成形シミュレーションでは有限要素法を用いて計算を行うので、素材の塑性変形の特性を反映することが可能になる。
まず、打ち抜き工程のシミュレーションを行う〔ステップS22〕。打ち抜き工程のシミュレーションを実行すると、打ち抜きプレス機によって打ち抜き加工後の素材の外形形状が得られる。その後、曲げ工程のシミュレーションを行う〔ステップS24〕。曲げ工程のシミュレーションを実行すると、曲げプレス機によって曲げ加工後の素材の外形形状が得られる。最後に、離型工程のシミュレーションを行う〔ステップS26〕。実際のプレス加工では、打ち抜き工程,曲げ工程の各工程でそれぞれ離型を行う。しかし、コンピュータでシミュレーションを行う場合には処理の簡単化や高速化のため、各工程の離型に対応してシミュレーションは行わずに曲げ工程後に初めて離型されるものとしてシミュレーションを行う。この離型工程のシミュレーションを実行すると、離型後のスプリングバックによって変形した素材の外形形状が得られる。こうして得られた外形形状は、プレス加工全体のシミュレーションによって得られる外形形状となり、実際のプレス加工後の素材の外形形状に良く近似する。

例えば、図4に示す展開抜線18について成形シミュレーションを実行すると、図6に示すようなプレス加工後の素材の外形形状にかかる断面図になる。図2に示すプレス品10の目的形状と比べると、この例では側面12で距離D2だけ長くなり、側面16では距離D4だけ短くなっている。
このように、成形シミュレーションを実行して得られたプレス加工後の素材の外形形状は、目的形状に比べて全部または一部で伸縮(変位)することがある。ここで、距離D2,D4が許容範囲内に収まっている場合には、展開抜線18をプレス加工のための展開抜線として決定する。

なお、絞り工程を含むプレス加工においては、必要に応じて打ち抜き工程の前に絞り工程のシミュレーションを行なってもよい〔ステップS20〕。絞り工程のシミュレーションでは、絞りプレス機に素材を置いた後にダイスを降ろして当該素材の外周部分をしわ押さえ面で挟み付けて固定し、ポンチを降ろして絞り加工する過程についてシミュレーションを行う。このとき、ダイスやポンチ等の部材はそれぞれ剛体であって変形しないものとして計算を行う。こうして絞り工程のシミュレーションを実行すると、絞り加工後の素材の外形形状が得られる。

図3に戻って、有限要素法による成形シミュレーションでプレス加工後の素材vの外形形状を求めた後、逆マッピング処理によって展開抜線18を修正する〔ステップS14〕。この逆マッピング処理の具体的な内容について、図7を参照しながら説明する。なお、線分とは、直線や曲線あるいはこれらを任意に組み合わせたものである。

図7に示す逆マッピング処理において、まず成形シミュレーションを実行して得られたプレス加工後の素材の外形形状のうち、目的形状上の点から一番近い要素を探す〔ステップS30〕。ここで、プレス加工後の素材の外形形状の一例を図8に示す。一般に、成形シミュレーションを実行して得られたプレス加工後の素材の外形形状はメッシュで表される。当該メッシュの格子位置を、図8の例では点P00,P01,P02,P03,…,P10,P11,P12,P13,…,P20,P21,P22,…,P30,…で示す。一つの要素は、4つの点を線分で結んで構成される。図8の例では、点P00,P10,P11,P01を直線で結んで一つの要素E0が構成され、点P10,P11,P21,P20を直線で結んで一つの要素E1が構成される。また、目的形状は、複数の点を線分で結んで構成される。図8の例では、目的形状24は点Px0,Px1,Px2,…を直線で結んで構成される。そして、目的形状の各点から最も近い要素を探すにあたっては、各要素の重心との間の距離が一番短いものを選ぶ。

次に、目的形状上の点を通り、ステップS30で探し出した要素に下ろした垂線の足(座標位置)を求める〔ステップS32〕。図9に示す例では、目的形状24上の点Px0から要素E1に垂線を下ろし、その垂線の足を位置S0で示す。その後、ルールド面における要素のパラメータと要素番号(ID)とを記憶する〔ステップS34〕。要素のパラメータは、ステップS32で求めた垂線の足(位置)を、要素を構成する点の位置で表すためのパラメータである。図9に示す例では、点P00と点P01との間をu:(1−u)の比で分け、点P01と点P11との間をv:(1−v)の比で分けると、位置S0は次式で表すことができる。

上記数1に示す曲面式は、点P00,P10,P11,P01からなる双一次面である。そのため、上記ステップS30,S32を実行することにより、プレス加工後の素材の外形形状に対して目的形状を写像(投影)することができる。
そして、すべての目的形状上の点について、要素のパラメータを求めて要素番号とともに記憶するまで〔ステップS36〕、上記ステップS30〜S34を繰り返し実行する。こうして実行を行うと、図8に示す例では、要素E1では位置S1についての要素のパラメータと要素番号とが記憶され、要素E2では位置S2についての要素のパラメータと要素番号とが記憶される。

上記ステップS34で記憶した要素のパラメータと要素番号とに基づいて、展開抜線の要素を修正する〔ステップS38〕。ここで、修正前の展開抜線18の一例を図10に示す。一般に、プレス加工後の素材の外形形状と同様に展開抜線もメッシュで表す。当該メッシュの格子位置を、図10の例では点Pa0,Pa1,Pa2,Pa3,…,Pb0,Pb1,Pb2,Pb3,…,Pc0,Pc1,Pc2,…,Pd0,…で示す。要素の構成は、プレス加工後の素材の外形形状の場合と同様であり、4つの点を線分で結んで構成される。そして、要素番号に対応する要素について、要素のパラメータで表される位置を点で生成する。図10の例では、要素Eaにおいて位置Saの点を生成し、要素Ebにおいて位置Sbの点を生成し、要素Ecにおいて位置Scの点を生成している。なお、要素Eaは図8の要素E0に対応し、要素Ebは図8の要素E1に対応し、要素Ecは図8の要素E2に対応するものと仮定する。

そして、すべての展開抜線上の要素について計算を終えるまで、上記ステップS38を実行する〔ステップS40〕。こうして計算を終えて生成した点を線分で結ぶと、修正した展開抜線26になる。その展開抜線26の一例を図11に二点鎖線で示す。なお図11には、比較のために修正前の展開抜線18を合わせて示す。この例では、展開抜線26は展開抜線18に比べてやや大きい。

再び図3に戻って、逆マッピング処理を実行して展開抜線を修正した後、その修正した展開抜線に基づいてさらに成形シミュレーションを行う〔ステップS16〕。成形シミュレーションの処理内容については既に説明したので、ここでは省略する。成形シミュレーションを実行すると、修正した展開抜線に基づくプレス加工後の素材の外形形状が得られる。
さらに、プレス加工後の素材の外形形状と目的形状との誤差(差分)が許容範囲内に収まるまで、上記ステップS14,S16を繰り返す〔ステップS18〕。この繰り返し処理によって、プレス加工後の素材の外形形状を目的形状に近づけることができる。したがって、上記ステップS10において適当な展開抜線を仮決定した場合でも、繰り返し処理によって展開抜線は適切に修正される。
そして、誤差が許容範囲内に収まると、修正した展開抜線をプレス加工のための展開抜線として決定する〔ステップS19〕。誤差が許容範囲内に収まっているので、プレス品の仕上げ精度を維持することができる。

上記実施の形態1によれば、まず展開抜線に基づいてプレス加工後の素材の外形形状を求める(図3に示すステップS12)。次に、プレス加工後の素材の外形形状に対して目的形状を写像する(図7に示すステップS30,S32)。この写像を元の展開抜線に対して行えば当該外形形状は目的形状に近づく。その後、写像した目的形状に基づいて展開抜線を修正する(図7に示すステップS38)。そして、プレス加工後の素材の外形形状と目的形状との差分が許容範囲内に収まるまで、所定の工程を繰り返す(図7に示すステップS40)。
すなわち、修正した展開抜線に基づいてプレス加工後の素材の外形形状を求め、目的形状を写像し、展開抜線を修正する(図3に示すステップS14,S16,S18)。こうして上記差分が許容範囲内に収まることにより、プレス品の仕上げ精度を維持することができる。このとき、修正した展開抜線をプレス加工のための展開抜線として決定する(図3に示すステップS19)。したがって、少なくともプレス品の仕上げ精度を維持することができる。さらには、許容範囲を小さく(狭く)することでプレス品を高精度に仕上げることも可能になる。

〔実施の形態2〕
次に、実施の形態2について、図12,図13を参照しながら説明する。ここで、図12には、プレス加工処理の内容をフローチャートで示す。図13には、加工システムの構成を概略的なブロック図で示す。

本実施の形態2では、展開抜線に基づいて図1に示すプレス品10の生産するための加工システムについて説明する。
この加工システムの手順は図12に示すプレス加工処理に示すように、プレス加工後の素材の外形形状が目的形状と比べて許容範囲内にある展開抜線を決定し〔ステップS50〕、決定した展開抜線に基づいてプレス型を作製し〔ステップS52〕、作製したプレス型を用いてプレス加工を行う〔ステップS54〕。
ここで、ステップS50,S52は、プレス型作製システムで行われる。そのプレス型作製システムの構成例について、図13を参照しながら説明する。

図13に示すプレス型作製システムは、制御部100とNC加工機124とオンラインで結ぶシステムである。制御部100は、CPU(プロセッサ)110,ROM102,RAM104,操作盤106,表示制御回路112,表示器114,通信制御回路118によって構成されている。
なお、NC加工機124は一般的なものを用いることとして、具体的な構成や動作等については図示および説明を省略する。

CPU110は、ROM102に格納された制御プログラムに従って制御部100の全体を制御する。ROM102にはEPROMあるいはEEPROMが使用され、上記制御プログラムの他に表示器114に表示する文字キャラクタ等が格納されている。制御プログラムには、後述するデータ作成処理や加工実行処理を実現するためのプログラムも含まれている。RAM104はDRAMやSRAM、フラッシュメモリ等が使用される。このRAM104には、展開抜線のデータ,曲げ線のデータ,要素のパラメータ,要素番号,NCデータその他の各種のデータ、あるいは入出力信号等が格納される。
操作盤106は操作員が制御部100に対して各種の指令をしたり、制御部100の要求に従って、展開抜線や目的形状データ等の所定のデータを入力する。なお、必要に応じてマウスやデジタイザ等のポインティングデバイスを制御部100に接続し、上記データを入力してもよい。

通信制御回路118は、CPU110からバス108を介して送られた通信データをNC加工機124に送信し、あるいはNC加工機124から送信された通信データを受信してCPU110へ送るための回路である。なお、データを送受信する形態は有線に限らず、無線であってもよい。
表示制御回路112はCPU110からバス108を介して送られた表示制御データに従って、表示器114の表示制御を行う回路である。表示器114には液晶表示器やプラズマ表示器等が用いられ、決定した展開抜線、プレス加工後の素材の外形形状、目的形状等が表示される。
なお、上記各構成要素は、表示器114を除いていずれもバス108に互いに結合されている。

上記のように構成されたプレス型作製システムにおいて、図12のステップS50に示す展開抜線決定処理は制御部100で行われる。具体的な処理内容は実施の形態1と同様であるので、その説明は省略する。
図12のステップS52では、ステップS50で決定した展開抜線のデータはRAM104に記憶されており、その展開抜線のデータを通信制御回路118を介してNC加工機124に送る。すると、NC加工機124では受信した展開抜線のデータに従って、工具を移動させてワークを加工する。こうしてプレス型が作製される。

なお、図13に示すプレス型作製システムはオンラインでプレス型を作製する。ここで、オフラインでプレス型を作製するには入出力処理回路116を制御部100に設け、その入出力処理回路116に外部記憶装置120またはPTP/PTR(紙テープパンチャー・リーダー)122を接続する。
