本発明は、回転軸の回転角度を検出する装置に係り、特に車両用スロットルポジションセンサ等のようなセンサ、並びにそのセンサの製造方法に関する。

【従来の技術】
自動車の燃料噴射装置は、ガソリンなどの燃料と混合する空気の混合比を調整するスロットルバルブを備えていて、このスロットルバルブは、自動車のアクセルペダルと連動している。一般に、スロットルバルブのバルブ軸の回転角度を検出するものとして、この回転角度に応じて電気信号が変化するポテンショメータ方式のスロットルポジションセンサが知られている。

【発明が解決しようとする課題】
従来の取り付け位置精度が非常に高く要求される、かかるセンサにあっては、セットメーカー側が一個ずつセンサを機器本体(バルブボディ)に仮締めし、センサから出力された電気信号を計測検査しながら取り付け調整した後に本固定する必要があり、そのため、作業上大きく手間がかかるという問題があった。
本発明は、かかる問題を解決するものであり、その目的はセンサを機器本体に仮締めして、取付調整をしなくても簡単に精度良く取り付けられるセンサ、並びにセンサの製造方法を提供することを目的とする。

以下、本発明の第1の実施の形態について図面を参照して説明すると、図1及び図2において、センサとしてのスロットルポジションセンサ1は、合成樹脂等の絶縁性材料からなる略円柱状のハウジング2と、このハウジング2に取り付けられた長板状の取付部材3とからなり、そのハウジング2内の収納室4には回転式のセンサ本体5が収納されている。

上記のように構成されたスロットルポジションセンサ1を組み立てるには、先ずセンサ軸13の一端部を摺動子受け16にカシメつけて固定し、該センサ軸13の他端部をハウジング2の収納室4内に開口6側から軸受け開口部8へ挿通し、さらに絶縁基板17を載置して、ハウジング2に一体的に嵌合し、センサ本体5を収納室4内に組み込む。その後に、開口6を蓋体10で覆い、開口6と蓋体10との隙間に熱硬化性樹脂を充填して加熱する。熱硬化性樹脂を硬化させて密封して、ハウジング2が完成する。
次に、ハウジング2に取付部材3を取り付けるには、取付部材3の開口孔11にハウジング2のセンサ軸13を挿通し、且つステム7を嵌入させ、取付部材3の丸孔12をハウジング2の底部側の長孔9に対向させる。
さらに、センサ軸13と一体的に回転駆動させる駆動軸を備えた治具(図示せず)に上述のように組み立てたスロットルポジションセンサ1を載置して、取付部材3とセンサ軸13とを治具により所定の位置に確実に固定する。
ここで、ハウジング2、センサ軸13と治具の駆動軸は、回転位置も含めて、、それぞれバルブボディに取り付けた時の取付位置となるようこの治具に固定できるようにしている。
すなわち、ハウジング2を保持する治具がバルブボディに相当し、治具の駆動軸がバルブ軸に相当し、実際に使用したときの配置関係となるようにしてある。そして、取付部材3、治具の駆動軸を一定の位置に固定して、センサ本体5から出力された電気信号を見ながらハウジング2のみを回動させて、換言すれば抵抗体を形成した絶縁基板17を回転させて、これによって摺動子15と抵抗体の相対位置を変え、基準抵抗値が電気信号として出力される取付基準位置になるまでこのハウジング2を微調整する。たとえば、スロットルバルブが30°回転したときに、センサからの出力電圧は1.5Vであり、この関係が基準となる正確な取付位置であるとすると、治具の駆動軸を30°回転させた状態で、ハウジング2を回転させて、出力電圧が1.5Vとなる位置で、ハウジング2と取付部材3とを接着剤等の固着手段で固着すればよい。
ところで、特性については回転角度を横軸にとり、縦軸に抵抗体の出力をとった出力特性図として表すことができるが、出力特性の基準線に対する直線自体の乱れなどは非常に小さく、角度方向のオフセット(ずれ)の方が大きい。したがって、本発明のように任意の一点で取付位置を決め出力を合わせると、回転角度の全域において出力をそれぞれの位置の基準値と同じくすることができる。
なお、スロットルポジションセンサにて最も使用するセンサ軸13の角度を選定し、これに相当する基準抵抗値を設定することにより、最も多く使用される位置での出力が保証されるので、このように取付位置を決めるのが望ましい。

このように、治具に取り付け固定させたスロットルポジションセンサ1は、取付部材3と治具の駆動軸を一定の位置に固定してハウジング2のみを回転させて行ったが、逆にハウジング2を治具に固定して治具の駆動軸と取付部材3とを一体にして、これを回転させて微調整作業を行ってもよい。このとき、センサ軸13と取付部材3とは、このスロットルポジションセンサ1をバルブボディに取り付ける際の位置関係にて治具で一体化されている。
なお、センサからの出力が直線的に増加する変化特性であれば、その都度、電気信号(出力電圧)が所定の値になることを作業者が確認しなくてもコンピュータ演算装置(CPU)で演算処理して、所定の値になるハウジング2の回転位置を決め、その演算情報に基づいて駆動制御装置に連動する治具にてハウジング2を回転させて固着する作業を自動化することができる。
また、ハウジング2にステム7を設けているが、このステム7を取付部材3に設けて、ハウジング2にそのステムと嵌合する孔部を設けてもよい。

このように組み立てられたスロットルポジションセンサ1を、セットメーカー側では、図示しないバルブボディ(機器本体)に取り付ける際、取付部材3に形成された丸孔12を基準にして、バルブボディにスロットルポジションセンサ1の腕部2aをネジなどの固定金具で締め付け固定するのみで、微調整することなく、バルブ軸の回転に対応した電気信号を得ることができる。

ここで、カラー24は、切り欠き部を有したリング状部材で構成され、腕部20aにインサート成形にて埋設されて構成されているが、図3B及び図4に示すスロットルポジションセンサの腕部20aにおいて、長溝21の内周面に金属製のリング状カラー24を腕部20a表面及び裏面からそれぞれ嵌入させて、配設させるようにしてもよい。
このように構成すれば、腕部20aの薄肉部22の強度を高めることができるので、孔加工による破損のおそれがない。

By forming the thin-walled portion as a ring-shaped member having a portion, the strength of the hole processed portion of the housing is increased, the round hole is easily formed, and the accuracy of the mounting position can be further improved.

In the method of manufacturing a sensor according to the present invention, the sensor can be directly incorporated into the mounting reference position without a procedure of temporarily tightening, adjusting and fixing as in the related art.
