この発明は、導電性繊維と絶縁性繊維をシート状の形成し、当該導電性繊維に通電して発熱させる面状発熱体を使用した暖房設備の施工方法に関する。

【従来の技術】
従来から面状発熱体としては、例えば▲1▼布材や剛性樹脂材などの耐熱性及び絶縁性を有する面状基材にニクロム線などの発熱体を敷設して絶縁処理したもの、▲2▼前記発熱体としてニクロム線の代わりに絶縁性繊維を芯線として、当該芯線にカーボン粉末などの導電性材料を付着させたもの、あるいは、▲3▼カーボン粉末あるいはカーボンの短繊維を母材中に含ませた導電性の層を絶縁性基板の表面に形成したものなどが知られている。

しかし、上記▲1▼や▲2▼のものでは、発熱体や絶縁のための面状基材に機械的強度が不足しているので、負荷が加わらないような個所や用途に使用される。また、▲3▼のものでは導電性の層を絶縁性基板状に形成した後、絶縁材料で被覆して機械的強度を得るようにすることは可能であるが、人間が繰り返し乗るような個所に使用すると、その繰り返し荷重によって導電性の層が破損し、断線してしまう可能性が高かった。そこで、従来では、荷重が加わるような個所に使用する場合には、上記のような面状発熱体を別途設けた強度の大きな板状の収納部材内に収納して使用するようになっていた。

一方、この種の面状発熱体としては、上記の外に特開平6−76926号公報記載の面状発熱体が公知である。この面状発熱体は絶縁性繊維と導電性繊維とからなる布状体に樹脂材を含浸させ、導線性繊維に通電することによって発熱させるようにした1又は2以上の発熱層と、絶縁性繊維からなる布状体に樹脂を含浸させた1又は2以上の絶縁層とを積層させて面状発熱体を構成したものである。

この面状発熱体の構造を図5及び図6を参照して説明する。図5は従来例に係る面状発熱体の斜視図、図6は発熱層を示す部分拡大図である。これらの図において、面状発熱体1は、平板状の4層の絶縁層21,22,23,24と、2層の発熱層31,32とを積層して一体に形成されている。この例では、発熱層31,32を絶縁層21,22と23,24で挟んで一体としている。発熱層31は、絶縁性繊維からなる絶縁性糸状体31aと、導電性繊維を含む繊維を含む繊維からなる導電性糸状体31bとを織って布状体とし、これに樹脂31cを含浸させている。導電性糸状体31bは所定の間隔をおいて略平行に配置され、絶縁性糸状体31aがこれらの間に介在して導電性糸状体31bどうしが電気的に絶縁されるようになっている。その際、この例では、横糸としてすべて絶縁性糸状体31aを使用し、縦糸として絶縁性糸状体31aと導電性糸状体31bとを交互に使用するような構造としている。また、発熱層32も発熱層31と同様に形成されている。

【発明が解決しようとする課題】
ところで、この種の面状発熱体の用途の1つに一般住宅の床暖房がある。床暖房は、一般に複数のパネル状の発熱体ユニットをフローリングや畳などの床材の下に敷設して暖房するようになっているもので、発熱体ユニットはパネル状に形成され、荷重が加わるため前述のように少なくとも発熱体を強度の高い板状の部材で保護したものが使用されている。そのため、ユニットの厚み方向の寸法がどうしても大きくなっている。そこで、この種の発熱体ユニットを床暖房のために施工する場合には、例えば根太の上に張られたラワンベニア上に敷設したり、発熱体ユニットの幅を根太の間隔に設定し、根太の間に落とし込むように敷設するように設計されている。前者の場合には面状発熱体ユニットを敷設した後に、敷設してない部分との床のレベル合わせが必須であり、施工時間も必然的に長くなっていた。

一方、電気式の床暖房では当該発熱体ユニットの導電部に導電ケーブルを接続して通電する必要がある。そのため上記のような施工方法を採ると、根太を切り欠いて導電ケーブルを配線したり、床を二重構造にして配線することが一般に行われている。しかし、このように根太を切り欠くと、強度上の問題が派生するばかりでなく、床鳴りの原因になるなど建築物に悪影響を及ぼすことになる。また、二重床にすると、施工時間も長くなり、当然ながらコストが高くなってしまうことになる。

また、発熱体ユニットを複数使用することから、各ユニットの接続を現場で行うことになり、この点でも施工に手間がかかりコストを引き上げる要因になる。

なお、特開平6−76926号公報には、面状発熱体を床暖房に使用することは開示されているが、低コストで施工することについては何等触れられていない。

この発明は、このような従来技術の実情に鑑みてなされたもので、その目的は、漏電事故の発生を回避することができる面状発熱体の施工方法を提供することにある。

【課題を解決するための手段】
上記目的を達成するため、本発明は、発熱層と絶縁層とを有し、前記絶縁層を挟んで前記発熱層と対向する面に接地層があらかじめ一体に形成された面状発熱体を敷設対象面に敷設する際、釘を面状発熱体に打ち込んで固定しながら、前記発熱層と接地層との間の通電の有無を確認し、釘によって発熱層と接地層とが短絡することのないようにして固定することを特徴としている。

本発明によれば、釘で敷設個所に直接固定することができ、その際、発熱層と釘との干渉は、発熱層と接地層間の通電を監視することによって確実に実行できる。したがって、敷設に要する時間も最少限で済む。

【実施例】
以下、図面を参照し、この発明の実施例について説明する。

図1はこの発明の実施例に係る面状発熱体の構造を示す断面図、図2は実施例に係る面状発熱体シート100を3枚敷設した状態を示す平面図である。図1において、面状発熱体1は、従来例と同様に平板状の4層の絶縁層21,22,23,24と、2層の発熱層31,32とを積層して一体に形成され、さらに最下層にアルミ箔を一体に成形した接地層41が設けられている。この実施例でも、発熱層31,32を絶縁層21,22と23,24で挟んで一体としている。発熱層31は、絶縁性繊維、例えばグラスファイバからなる絶縁性糸状体31aと、導電性繊維としてカーボンファイバを含む繊維からなる導電性糸状体31bとを織って布状体とし、これにエポキシ樹脂31cを含浸させている。この実施例の場合、導電性糸状体31bは18mmピッチで織り込まれている。その他、特に説明しない各部は従来例と同様に構成されているので、同一とみなせる各部には同一の参照符号を付し、重複する説明は省略する。

このように構成された面状発熱体1は図2に示すように、例えば長さ1816mm、幅908mmを1つのユニットとする面状発熱体シート100として形成される。面状発熱体シート100は、この例では符号100a,100b,100cで示すように3枚並べて1つの床暖房用発熱シート200を構成している。面状発熱体シート100には外周部の両端の短手方向に沿ってフラットケーブル101a,101bが前記絶縁層21,22と23,24にそれぞれ挟み込まれた状態で配設され、これと直角に導電線102a,102bが同様にして配設されている。図において左端に位置する導電線102aは上方のフラットケーブル101aに接続され、右端に位置する導電線102bは下方のフラットケーブル101bに接続されている。そして、各導電線102a,102bと各導電性糸状体31bとがそれぞれ接続されている。なお、詳細には説明しないが、1つの面状発熱体シート100は3つのブロックに分けられてそれぞれ発熱回路が形成されている。

図2において左端に位置する面状発熱体シート100aには、前記短手方向に設けられたフラットケーブル101a,101bに加えて左端の長手方向に電力供給用のフラットケーブル101c及び101dが設けられ、その端部(接続端)103a,103bが左下の隅部に位置している。電力は商用電源からこの接続端103a,103bを介して導入される。そのため、図3のA−A線断面図である図4に示すように、面状発熱体シート100aの下面にコネクタ110が接続される。コネクタ110は、捨貼120の一部にコネクタ取り出し用の孔121を開けて上面がフラットになるように設定されるが、この孔121はコネクタ110が嵌入可能な最少限の孔寸法でよく、この実施例では60mm×70mmに設定されている。なお、図4において、符号130はスイッチボックスを、また、131はスイッチボックス130から引き出され、商用電源に接続される電源コードを示す。

また、各面状発熱体シート100a,100b,100cの隣接するフラットケーブル101a,101bの端部は接続ケーブル140a,140bによって接続され、前記電力供給用の接続部110a,110bから電力の供給を受けるようになっている。接続ケーブル140a,140bは厚さが1mm以下の可橈性を有するもので、例えば銅線を織ってシート状にしたものなどが使用される。このようにすることによって、任意の数の面状発熱体シート100を並列に並べて接続することができる。なお、この実施例では接続ケーブル140a,140bは厚さが1mm以下のものを使用しているが、床材の種類によっては2mm程度まで許容することができる。

このように構成された面状発熱体シート100を、床暖房用発熱シート200として使用する場合には、図2に示すように電力供給用の接続端130a,130bを有する面状発熱体シート100aに対して右隣に位置する面状発熱体シート100bと同様の形状の面状発熱体シートを並べ、あらかじめ工場で短手方向のフラットケーブル101a,101bどうしを接続ケーブル140a,140bでそれぞれ接続して、所望の広さの床暖房用発熱シート200を得る。そして、施工個所に運搬する際には、接続ケーブル140a,140b部分で折り畳んで梱包する。その際、実施例に係る面状発熱体シート100では厚さが0.5mm程度なので、複数枚折り畳んでも、嵩が増すことはなく、軽量で運搬も容易である。ちなみに10畳の部屋に当該面状発熱体シートを床暖房用に敷くには、前述の実施例のサイズのもので6枚必要であり、3枚ずつ折り畳んで運搬し、施工される。

施工時には、折り畳んで運ばれてきたものを、根太の上に貼られた捨貼120の上に置いて広げる。そして、あらかじめ開孔されていた前記コネクタ110部分の逃げ用の孔(コネクタの取り出し用の孔)121にコネクタ110部分を挿入し、面状発熱体シート100を位置決めし、その上に例えば床材としてフローリング150を置いて位置決めしたあと、導電性糸状体31bを避けて釘を捨貼120まで打ち込む。これによって面状発熱体シート100はフローリング150とともに捨貼120に固定される。その際、前記接続端103a,103bと接地層41との間に電位をかけておき、通電の有無を監視する。これによって、釘が導電性糸状体31bに触れたり、貫通した時には、導電性糸状体31bと接地層41との間で短絡するので、釘を誤った個所に打ったことが明瞭に把握される。したがって、釘を打ちながら短絡の有無を確認し、もし、短絡があれば釘の打ち込み位置を変えることによって漏電事故の発生を回避することができ、安全性の確保を図ることができる。

なお、この実施例では、フローリング150を介して間接的に釘を打っているが、絨毯や合成樹脂性のタイルなどを敷き込むときには、直接、釘で面状発熱体シートを固定する場合もある。

このようにこの実施例によれば、面状発熱体シート100の厚さは0.5mm程度であり、接続ケーブル140a,140bの厚さも1mm以下に抑えているので、面状発熱体シート100の上に直接、床板やカーペットを施工すること可能となる。そして、その際、床レベルを変更する必要もないので、施工が簡単であるとともに、リフォームにも特に困難なく対応することができす。また、この実施例では、面状発熱体シート100をあらかじめ接続ケーブル140a,140bによって接続しているが、施工現場で接続することも容易であり、種々の施工条件に対応することができる。

また、アルミ箔からなる接地層41を面状発熱体シート100の製造時に一体に成形しているので、施工時の漏電のチェックのみならず、面状発熱体を完全に密着することになり、温度の均一化を容易に図ることができ、別体の金属板を必要としないので、コストも低く抑えることが可能となる。なお、この実施例では接地層41としてアルミ箔を使用しているが、銅箔などの他の導線性金属や、熱伝達特性によっては導電性樹脂を使用することもできる。

さらに、電力供給用の接続端103a,103bを隣接させた位置に設けたので、防水端子の加工個所を削減することができる。すなわち、この面状発熱体シート100をコンクリート上に敷設するときには、コネクタ110部分はコンクリートに埋設される。このようにコンクリートに埋設する場合には、端子部を防水処理する必要があるが、端子部(接続端103a,103b)が近接した位置にあるので、両者を1個所で防水処理することが可能になり、作業性と信頼性を向上させることができる。また、面状発熱体シート100までの配線もまとめることができ、屋内配線の簡略化を図ることもできる。

加えて、電力供給用の接続端103a,103bや接続ケーブル140a,140bの接続端の取り出し加工をする場合、従来の方式の面状発熱体では、成形加工後に接続端を電気ドリルなどで削り出す加工が必要であった。しかし、この実施例に係る面状発熱体シート100では、成形プレス前に端子取り出し部分にPETテープ等のエポキシに対して接着性の良くないものをあらかじめ貼っておくことによって、端子加工に電気ドリルなどを使用しなくとも、成形後にカッターナイフなどで絶縁性繊維を切り取ることで、簡単に端子の取り出しができるようになった。これにより、現場合わせも容易となり、施工条件の変化に柔軟に対応することができる。

なお、これまでの説明では、床暖房用面状発熱体シートを前提に説明しているが、本発明に係る面状発熱体は、床暖房の外に壁の暖房用、屋根や路床の融雪用、お風呂の洗い場の暖房用、乾燥炉用、オフィス用マットヒーター、苗床やトンネルハウスなどの農業用などにきわめて広範囲に適用することができる。また、発熱層として絶縁性繊維と導電性繊維とからなる布状体に樹脂材を含浸させ、当該導電性繊維に通電して発熱させるものが例示され、絶縁層として絶縁性繊維からなる布状体に樹脂を含浸させてなるものが例示されているが、発熱層としては、このほかにカーボン繊維を透き込んだものやカーボン粉末を散在させたもの、あるいは、カーボン等の導電体を絶縁体層に印刷したものなどの公知のシート状発熱体が使用される。

【発明の効果】
これまでの説明であきらかなように、絶縁層を挟んで発熱層と対向する面に接地層があらかじめ一体に形成された面状発熱体を敷設対象面に敷設する際、釘を直接的または間接的に面状発熱体に打ち込んで固定しながら、前記発熱層と接地層との間の通電の有無を確認し、釘が発熱層を貫通することのないようにして固定する本発明によれば、釘で固定することができるとともに、面状発熱体シートの固定時における発熱層と釘との短絡を、発熱層と接地層間の通電を監視することによって確実に検知することができる。これにより、敷設に要する時間を最少限に抑えることができるとともに、漏電事故の発生を未然に防ぐことが可能となる。
