【発明の属する技術分野】
本発明は、ケーブル用充填材料及び光ファイバーケーブルに関する。さらに詳しくは、光ファイバーケーブル内や電線ケーブル内への水の流入を防止するために有用な充填材料及びこの充填材料から形成されるウレタン樹脂が充填された光ファイバーケーブルに関する。

【従来の技術】
近年、光ファイバーケーブルや電線ケーブルは地下に埋設されるケースが増加しており、高い水走り防止性能が要求されている。従来、これらケーブル内の水走りを防止する方法としては、
▲1▼ゼリー状の材料をケーブルに充填する方法、
▲2▼ポリアクリル酸塩部分架橋物などの吸水性樹脂粉末をケーブルの間隙に充填する方法、
▲3▼吸水性樹脂を水溶性の溶剤型接着剤で基材に保持させたものを止水剤として用いる方法、
▲4▼吸水性樹脂をゴム系バインダーで基材固着させたものを止水剤として用いる方法などが知られている。

【発明が解決しようとする課題】
しかしながら、▲1▼のゼリー状の材料を充填する方法や▲2▼の吸水性樹脂の粉末を充填する方法ではケーブル接続時、充填材料が脱落しやすいため、作業性が悪いという欠点がある。
又、▲3▼,▲4▼の吸水性樹脂を水溶性の溶剤型接着剤や、ゴム系バインダーを用いて基材に保持させたものを用いる方法では、吸水性樹脂表面に水溶性樹脂やゴム系バインダーの被膜が形成されて、これが吸水性樹脂の吸水性を阻害するため、十分な止水性能が得られないという問題点がある。

【課題を解決するための手段】
本発明者らは、上記各問題点が改善された水走り防止用充填材料を得るべく鋭意検討した結果、本発明に到達した。すなわち、本発明は下記吸水性樹脂分散体(1)からなるA液と、有機ポリイソシアネート(2)からなるB液とからなるウレタン樹脂形成性ケーブル用充填材料;並びに、この充填材料から形成されるウレタン樹脂が、ケーブル外被と光ファイバーとの間に介在してなる光ファイバーケーブルである。
吸水性樹脂分散体(1):ポリオール(C)中に、吸水性樹脂(D)またはその吸水ゲルが分散されてなり、(D)が(C)中で水溶性単量体もしくはその前駆体と架橋剤及び/又は多糖類が重合され形成されたものである吸水性樹脂分散体。

本発明において、A液中の分散体(1)の構成成分であるポリオール(C)としては、ポリエーテルポリオール、ポリエステルポリオール、主鎖が炭素−炭素結合よりなるポリオール、その他例えば「ポリウレタン樹脂ハンドブック、編者岩田敬治、日刊工業新聞社発行、昭和62年発行」に記載の化合物等が挙げられる。さらに、ポリオールの水酸基をアルコールまたはカルボン酸で一部封鎖したエーテル化物およびエステル化物が挙げられる。これらのうち好ましくはポリエーテルポリオール及びポリエステルポリオールである。

ポリエーテルポリオールとしては、ポリオキシアルキレンポリオールが挙げられる。ポリオキシアルキレンポリオールとしては、少なくとも2個(好ましくは2〜8個)の活性水素原子を有する化合物(例えば多価アルコール、多価フェノール、アミン類、ポリカルボン酸、リン酸など)にアルキレンオキサイドが付加した構造の化合物およびそれらの混合物が挙げられる。これらのうちで好ましいものは多価アルコールである。
多価アルコールとしては、2〜8価のアルコールが挙げられる。2価アルコールとしては、エチレングリコール、ジエチレングリコール、プロピレングリコール、1,3−または1,4−ブタンジオール、1,6−ヘキサンジオール、ネオペンチルグリコールなどのアルキレングリコール、およびシクロヘキサンジオール、キシリレングリコールおよび特公昭45−1474号公報記載の環状基を有するジオールが挙げられ;3価アルコールとしては、グリセリン、トリメチロールプロパン、トリメチロールエタン、ヘキサントリオール、トリエタノールアミンが挙げられ;4価アルコールとしては、ペンタエリスリトール、メチレングリコシド、ジグリセリンが挙げられ;5価以上のアルコールとしては、アドニトール、アラビトール、キシリトールなどのペンチトール、ソルビトール、マンニトール、イビトール、タリトール、ズルシトールなどのヘキシトール;糖類例えば、グルコース、マンノース、フラクトース、ソルボースなどの単糖類、ショ糖、クレハロース、ラクトース、ラフィノースなどの少糖類;エチレングリコール、プロピレングリコールなどのグリコール、グリセリン、トリメチロールプロパン、ヘキサントリオールのグリコシド;トリグリセリン、テトラグリセリンなどのポリグリセリン;ジペンタエリスリトール、トリペンタエリスリトールなどのポリペンタエリスリトール;テトラキス(ヒドロキシメチル)シクロヘキサノールなどが挙げられる。

多価フェノールとしてはピロガロール、ハイドロキノン、フロログルシンなどの単環多価フェノール;ビスフェノールA、ビスフェノールスルホンなどのビスフェノール類;フェノールとホルムアルデヒドの縮合物(ノボラック)例えば米国特許第3265641号明細書に記載のポリフェノールなどが挙げられる。
アミン類としては、アンモニア、脂肪族アミン、脂環式アミン、複素環式アミンおよび芳香族アミンが挙げられる。脂肪族アミンとしては、モノ−、ジ−およびトリ−エタノールアミン、イソプロパノールアミン、アミンエチルエタノールアミンなどのアルカノールアミン類;C1〜C20のアルキルアミン類;C2〜C6のアルキレンジアミンたとえばエチレンジアミン、プロピレンジアミン、ヘキサメチレンジアミン;ポリアルキレンアミンたとえばジエチレントリアミン、トリエチレンテトラミンなどが挙げられる。脂環式アミンとしては、イソホロンジアミン、シクロへキシレンジアミン、ジシクロへキシルメタンジアミンなどが挙げられる。複素環式アミンとしては、アミノエチルピペラジンおよびその他特公昭55−21044号公報記載のものが挙げられる。芳香族アミンとしては、アニリン、フェニレンジアミン、ジアミノトルエン、キシリレンジアミン、メチレンジアニリン、ジフェニルエーテルジアミンが挙げられる。

前記活性水素原子含有化合物に付加させるアルキレンオキサイド(以下AOと略記)としては、エチレンオキサイド、プロピレンオキサイド(以下それぞれEO、POと略記)、1、2−、1,3−、1,4−または2,3−ブチレンオキサイド、スチレンオキサイド等、およびこれらの組合せが挙げられる。好ましいのは、プロピレンオキサイドおよびエチレンオキサイドとプロピレンオキサイドの組合せである。
アルキレンオキサイドの付加形式は、特に限定されず、たとえばブロック付加あるいはランダム付加が挙げられ、その他下記の付加様式が挙げられる。

ポリオキシアルキレンポリオールの水酸基をさらにアルコールまたはカルボン酸一部封鎖したエーテル化物(例えばメチルエーテル体、イソプロピルエーテル体およびフェニルエーテル体など)およびエステル化物(例えば酢酸エステル及び安息香酸エステル)が挙げられる。
ポリエステルポリオールとしては、縮合系ポリエステルポリオール、ラクトン系ポリエステルポリオール(重合型)、ポリカーボネートジオール等が挙げられる。

縮合系ポリエステルポリオールとしては、2塩基酸とグリコール、トリオールとの脱水縮合反応によって得られるものが挙げられる。例えば、エチレンアジペート、ジエチレンアジペート、ブチレンアジペート、トリメチロールプロパン系アジペート等が挙げられる。
ラクトン系ポリエステルポリオールとしては、例えばε−カプロラクタムの開環縮合によって得られる化合物等が挙げられる。
ポリカーボネートジオールとしては、例えばポリオールのホスゲン化、ジフェニルカーボネートによるエステル交換法などによって得られる化合物等が挙げられる。
主鎖が炭素−炭素結合よりなるポリオールとしては、アクリルポリオール、ポリブタジエンポリオール、およびポリビニルアルコールが挙げられる。
本発明において、ポリエーテルポリオール、ポリエステルポリオール、主鎖が炭素−炭素結合からなるポリオール、低分子ポリオール(たとえば前記多価アルコール好ましくは常温で液状のもの)の、これらの組合せも使用してもよい。

分散体(1)中の(D)またはその吸水ゲルの分散粒子径は、通常0.01〜100μm、好ましくは0.05〜10μm、特に好ましくは0.1〜5μmである。分散粒子径が100μmを越えると、分散体の安定性がわるくなり、また0.01μm未満では粒子が凝集する等不具合が発生する。

本発明において、(C)と(D)の合計重量に対する(D)の割合は、通常1〜70%、好ましくは5〜65%、特に好ましくは20〜60%である。ビニル重合体鎖の含量が70%を超えると、凝集しやすく分散性が不安定になる。
(C)の含量は分散体の重量に基づいて通常30〜99%、好ましくは35〜95%、特に好ましくは40〜80%である。(C)の含量が30未満であると凝集し分散性が不安定になる。

本発明において、B液中の有機ポリイソシアネート(2)としては、従来からポリウレタン製造に使用されているものが使用できる。このようなポリイソシアネートとしては、
・炭素数(NCO基中の炭素を除く)6〜20の芳香族ポリイソシアネート(たとえば2,4−および/または2,6−トリレンジイソシアネート(TDI)、粗製TDI、2,4’−および/または 4,4’−ジフェニルメタンジイソシアネート(MDI)、粗製MDI[粗製ジアミノフェニルメタン{ホルムアルデヒドと芳香族アミン(アニリン)またはその混合物との縮合物生成物:ジアミノジフェニルメタンと少量(たとえば5〜20重量%)の3官能以上のポリアミンとの混合物}のホスゲン化物:ポリアリルポリイソシアネート(PAPI)など];
・炭素数2〜18の脂肪族ポリイソシアネート(たとえばヘキサメチレンジイソシアネート、リジンジイソシアネートなど);
・炭素数4〜15の脂環式ポリイソシアネート(たとえばイソホロンジイソシアネート、ジシクロヘキシルメタンジイソシアネート);
・炭素数8〜15の芳香脂肪族ポリイソシアネート(たとえばキシリレンジイソシアネートなど);および
・これらのポリイソシアネートの変性物(ウレタン基、カルボジイミド基、アロファネート基、ウレア基、ビューレット基、ウレトジオン基、ウレトンイミン基、イソシアヌレート基、又はオキサゾリドン基を含有する変性物など;たとえばウレタン基含有変性物として、TDIなどのポリイソシアネートとポリエーテルポリオールなどのポリオールをNCO過剰の系で反応させた、いわゆるNCOプレポリマーなど);および
・特開昭61−76517号公報記載の上記以外のポリイソシアネート;および・これらの2種以上の混合物
が挙げられる。これらのうちで好ましいものは、商業的に容易に入手できるポリイソシアネート、たとえば
・2,4−および2,6−TDI、およびこれらの異性体の混合物、
・粗製TDI、
・4,4’−および2,4’−MDI、およびこれらの異性体の混合物、
・粗製MDIとも称せられるPAPI、および
・これらポリイソシアネート類より誘導されるウレタン基、カルボジイミド基、アロファネート基、ウレア基、ビューレット基、又はイソシアヌレート基を含有する変性ポリイソシアネート類である。

本発明の充填材料は樹脂形成性を有する材料である。又、該分散体(1)、有機ポリイソシアネート(2)と共に、発泡剤及び必要により触媒及び/又は整泡剤を成分とすることによりウレタンフォーム形成性の材料とすることができる。これらの成分はA液、B液の安定性を考慮して何れかの液中に含ませることができ、又使用時にA液、B液と共に配合しても良い。

発泡剤としては、塩化メチレン、モノフルオロトリクロロメタン、水などを使用することができる。
触媒としては、ポリウレタン反応に通常使用される触媒[たとえばアミン系触媒(トリエチレンアミン、N−エチルモルホリンなどの3級アミン)、錫系触媒(オクチル酸第1スズ、ジブチルチンジラウレートなど)、その他の金属触媒(オクチル酸鉛など)など]を使用することができる。該触媒の使用量は、分散体(1)と有機ポリイソシアネート(2)の合計重量に基づいて、約0.001〜約5%である。
整泡剤としては、シリコーン界面活性剤(ポリシロキサン−ポリオキシアルキレン共重合体)が挙げられる。
その他本発明の充填材料の成分として必要により使用できる添加剤としては、難燃剤、反応遅延剤、着色剤、内部離型剤、老化防止剤、抗酸化剤、可塑剤、殺菌剤、カーボンブラックおよびその他の充填剤等公知の添加剤が挙げられる。

本発明の充填材料におけるイソシアネート指数[NCO/活性水素原子含有基の当量比×100]は、通常80〜140、好ましくは85〜120、とくに好ましくは95〜115である。またイソシアネート指数を上記範囲より大幅に高くして(たとえば300〜1000またはそれ以上)ポリウレタン中にポリイソシアヌレートを導入することもできる。

本発明の充填材料をケーブルの止水材として用いる方法としては、特に限定しないが、例えば次の2つの方法がある。
▲1▼吸水性樹脂分散体(1)からなるA液と有機ポリイソシアネート(2)から なるB液をすばやく混合して、液状のままでケーブル内の空隙へ圧入し、硬化させてウレタン樹脂を形成させる方法。
▲2▼A液とB液を混合し、モールド内で硬化させ、ひも状又はテープ状の成型品を得る。これをケーブル内の空隙に埋め込む方法。
本発明の充填材料から上記▲1▼又は▲2▼の方法でケーブル内の空隙にウレタン樹脂が形成されるが、その際、A液は必要により水を除去して、B液と必要により発泡剤、触媒および整泡剤などの存在下で反応させることができる。本発明の充填材料は、電力ケーブル、光ファイバーケーブルなどのケーブル用に用いるものであり、特に光ファイバーケーブルの水走り防止用として好適である。

【実施例】
図1は本発明の光ファイバーケーブルの一実施例を示す断面図である。図1において、1は本発明の充填材料から形成されたウレタン樹脂層、2は光ファイバー、3は外被、4はテンションメンバー、5はスロット型スペーサー、6は押さえ巻きテープを示す。
図1において、ウレタン樹脂層1が例えばウレタンフォーム層となっている場合の層の形成方法を例示すると、二液反応型射出装置を用い発泡剤を含む吸水性樹脂分散体(1)と有機ポリイソシアネート(2)をすばやく混合して、液状のままでケーブルの断面からケーブル内の空隙へ圧入し、硬化させることにより、ウレタンフォーム層が形成される。
図1に例示するような構成の本発明の充填材料を用いた本発明の光ファイバーケーブルは、本発明の充填材料から形成されたウレタン樹脂層が微粒子の吸水性樹脂が均一に分散した吸水能に優れた止水材であるため、ケーブルの外被にひび割れが生じて水が進入した際、この止水材が速やかに吸水膨潤してケーブル内の空隙を埋めて水走りを防止することができる。さらに、ケーブル接続時に吸水性樹脂が脱落し難いため作業性が良い。

以下、本発明の充填材料の合成例とこの充填材料からウレタン樹脂を製造し、その性能を評価した実施例により本発明をさらに説明するが、本発明はこれに限定されるものではない。以下において、部は重量部である。合成例1〜3、実施例1〜3および比較例1〜2において、使用した原料の化学組成、並びに、各試験方法は次の通りである。

[体積基準粒子径測定法]
吸水性樹脂分散液を、レーザー光の透過率が70〜90%となるように該吸水性樹脂分散液に用いたポリオキシアルキレン化合物で希釈し、粒度分布測定装置(レーザー回折/散乱式粒度分布測定装置LA−700;堀場製作所製)にて粒子径を測定した。得られた粒子径を表2に示す。なお表2中の粒子径の値は、体積基準粒度分布の累積分布50%に相当する粒子径を示す。

250メッシュナイロンネット製ティーバッグに吸収部材10gをいれ、これを大過剰の人工海水(アクアマリン;八洲薬品(株)製)に1時間浸して吸収させた後、引き上げて15分間水切りを行って増加重量を測定する。この値を吸収量とした。
[吸収速度]
250メッシュのナイロンネット製ティーバッグに吸収部材10gを入れ、これを大過剰の人工海水中に2分間浸した後、引き上げて15分間水切りを行って増加重量を測定する。この値を吸収速度とした。

合成例1
温度調節器、バキューム攪拌翼、窒素流入および流出口を備えた2lの四口フラスコ中で、40℃以下にて25%水酸化ナトリウム水溶液350部、ビニル単量体(1)(日本触媒化学製「アクリル酸」)200部を撹拌混合後、共重合性架橋剤(2)(日東化学工業(株)製「メチレビスアクリルアミド」)0.02部をさらに加え撹拌混合し均一溶液(▲1▼)にした。
また500mlのエルレンマイヤーフラスコ中でポリオキシアルキレン化合物(A):グリセリンにプロピレンオキサイド(PO)を付加し次いでエチレンオキサイド(EO)を付加した水酸基価34のポリエーテルポリオール(EO含量20%)(三洋化成工業(株)製「サンニックス KC−209」)400部、乳化剤(三洋化成工業(株)製「エマルミン 140」)4部を混合撹拌し均一溶液(▲2▼)にした。ついで溶液(▲1▼)を40℃以下で窒素液中吹き込み下で撹拌しながら、溶液(▲2▼)を1時間かけて連続投入しW/O型エマルションを作成した。
さらにあらかじめトルエン0.1部にラジカル重合触媒(大塚化学化学薬品製「ADVN」)0.02部を溶解させた溶液を加え、攪拌下50℃に加熱して吸水性樹脂分散体(D1)を合成した。

合成例1〜3で得られた分散体、水、DABCOおよびL−520を表2に記載の量で混合し、その後約25℃に調整した。
次いで表2に記載の量のT−9を加え、10秒間混合してA液を得た。得られたA液に25℃の、表2に記載の量のB液であるTDI−80を加え、7秒間混合してウレタン系樹脂形成性ケーブル用充填材料F1〜F3を作成した。得られた充填材料は吸水性のポリウレタンフォームであり、そのフォーム特性(フォーム密度、人工海水吸収量、吸収速度)について表3に示す。

【発明の効果】
本発明の充填材料は、吸水性樹脂を100μm以下の微粒子として均一に分散された高吸水性ウレタン樹脂を得ることができ、得られたポリウレタン樹脂は優れた、吸収能(吸水量、吸収速度)を示す。
上記のような効果を奏することから、本発明により得られる充填材料は、通信ケーブルおよび光ファイバーケーブルの止水材などの用途に優れた止水性を有し、更に、ケーブル接続作業において、充填材料が脱落しないため作業性にも優れている。

However, the method (1) of filling a jelly-like material and the method (2) of filling a powder of a water-absorbent resin have a drawback that the workability is poor because the filler material easily falls off at the time of cable connection.

The water-absorbent resin dispersion is diluted with the polyoxyalkylene compound used for the water-absorbent resin dispersion so that the transmittance of the laser light is 70 to 90%, and the particle size distribution is measured using a laser diffraction / scattering particle size distribution analyzer.
