【発明の属する技術分野】
本発明は、菓子等の食品や贈答品などを収納する紙容器の製造方法、及び紙容器に関する。

【従来の技術】
近年、様々な形状の紙容器の製造方法、紙容器が研究・開発されている。 従来より、紙容器としては、各々の面が水平であるか、又は一方向にのみ撓曲したものが知られている。

【発明が解決しようとする課題】
しかしながら、上記従来の技術は、以下のような課題を有していた。
(1)単純な形状であるため、他の製品と比べて代わり映えせず、意匠性に欠けるという課題を有していた。
(2)合紙した化粧紙が中央からズレ、ズレたまま外枠紙材に貼着されてしまうと、見栄えが悪く中に包装された商品価値を下げるという課題を有していた。
(3)切れ込みが入ったヒダ部を有していないので、撓曲面と他の面とを接合させる際に、接合させ難く、作業性に欠けるという課題を有していた。

本発明は上記従来の課題を解決するもので、天板や底板等に膨らみや凹みをもたせることが容易であり生産性に優れた紙容器の製造方法を提供すること、及び各々の面どうしが外れにくく耐久性に優れ、かつ天板等が撓曲面を備え見栄えがよく意匠性に優れた紙容器を提供することを目的とする。

【課題を解決するための手段】
上記課題を解決するために、本発明の紙容器の製造方法は、撓曲面を有する紙容器の製造方法であって、第1の紙材の片面に接着剤を用いて接着剤層を形成する接着剤層形成工程と、前記接着剤層形成工程で得られた前記接着剤層を有する前記第1の紙材の前記接着剤層を介して第2の紙材を前記第1の紙材と一体に貼着させて合紙材を作製する合紙工程と、撓曲面状に形成されたプレス面を有するプレス機が前記合紙工程で得られた前記合紙材をプレスしながら撓曲させて撓曲面状合紙材を作製するプレス工程と、を備えた構成を有している。

この構成により、天板や底板等を撓曲させる(膨らみや凹みをもたせる)ことが容易で、かつ撓曲面が形崩することのない高品質の紙容器を高い生産性で作製できる紙容器の製造方法を提供することができる。

また、本発明の紙容器は、a.外周縁部に延設部を有する第1の紙材と、前記第1の紙材の前記延設部の内側に接着剤層を介して貼着された第2の紙材と、で形成され、かつ撓曲面状に加工された撓曲面状合紙材と、b.前記撓曲面状合紙材の外周縁部及び何れか一方側に折曲された前記撓曲面状合紙材の前記延設部の外側に環装された外枠紙材と、c.前記延設部の内側及び前記外枠紙材の内壁面に固着された内枠紙材と、を備え、切り込み部で切り込まれて形成されたヒダ部を有する又は有しない構成を有している。

この構成により、形状維持力に優れた撓曲面を備え、外周縁部の延設部が見えないので意匠性に優れ、かつ延設部が外枠紙材と内枠紙材の間に挟まれて配設されているので撓曲面状合紙材が外れにくく耐久性に優れた紙容器を提供することができる。

【発明の実施の形態】
上記目的を達成するため、本発明の請求項1に記載の紙容器の製造方法は、撓曲面を有する紙容器の製造方法であって、第1の紙材の片面に接着剤を用いて接着剤層を形成する接着剤層形成工程と、前記接着剤層形成工程で得られた前記接着剤層を有する前記第1の紙材の前記接着剤層を介して第2の紙材を前記第1の紙材と一体に貼着させて合紙材を作製する合紙工程と、撓曲面状に形成されたプレス面を有するプレス機が前記合紙工程で得られた前記合紙材をプレスしながら撓曲させて撓曲面状合紙材を作製するプレス工程と、を備え、前記第1の紙材及び前記第2の紙材の何れか一方の紙材が縁部にひだ状に形成されたヒダ部を備え、前記合紙工程において、前記ヒダ部が他方の紙材の縁部より外側になるように貼着させ、前記ヒダ部を曲げながら前記撓曲面状合紙材を外枠紙材にはめ込む外枠配設工程と、前記外枠紙材に前記外枠紙材とともに前記ヒダ部を挟み込むようにして内枠紙材を配設する内枠配設工程と、を備えた構成を有している。

この構成により、以下のような作用が得られる。
(1)プレス工程において、第1の紙材,接着剤,第2の紙材が一体に撓曲させられながらプレスされるので、第1の紙材及び第2の紙材は接着剤層を介して撓曲された状態で貼着する。これにより、
(a)接着剤の塗布された紙材が接着剤で軟化しプレス機のプレス面の撓曲面の形状に追随しながら撓曲されるという作用を有する。
(b)接着剤の硬化にともなって、撓曲面状合紙材が撓曲された状態で強固に形状が保持されるという作用を有する。
(c)紙材が接着剤によって軟化されるとともに撓曲したプレス面でプレスされる際に伸張するので表面に皺がよることを防止できるという作用を有する。
(d)天板が膨出され見栄えのよい紙容器を容易にかつ高い収率で得ることができる。
(e)底板を天板と同一の曲率で凹ませることにより、紙容器の底板の下側に位置する紙容器の天板の撓曲面が底板の凹み面に嵌合され容易に段積みができる。
(2)ヒダ部を枠材などの他の紙材に配設することによって撓曲面状合紙材を容易に他の紙材と接合させることができ、生産性に優れる。
(3)ヒダ部を枠材などの他の紙材に配設することによって撓曲面状合紙材が他の紙材から外れにくく、耐久性に優れる。
(4)ヒダ部が外枠紙材と内枠紙材との間に隠れた状態になっており、外側から見えないので意匠性に優れた紙容器を製造することができる。
(5)ヒダ部が外枠紙材と内枠紙材の間に挟まれて配設されているので、外枠紙材及び内枠紙材から撓曲面状合紙材が外れにくく耐久性に優れた紙容器を製造することができる。
ここで、外枠紙材及び内枠紙材としては、エンドレス形状のもの、紙容器の各々の側壁に対応した紙材の短片等が用いられる。

ここで、紙容器としては、化粧箱に主として用いられ、具体的には貼箱,トムソン箱等が挙げられる。
紙容器の形状としては、卵型,三角形や四角形等の多角形型,円形型,星型,ハート型等が挙げられる。
接着剤としては、紙材と紙材を接着できるものであって、加熱状態で軟化し室温状態で固化し形状保持能力(形状保持強度)を有するもの、又は加熱状態で硬化し室温状態になっても硬化状態を保持し形状保持能力(形状保持強度)を有するものであればよい。
第1の紙材や第2の紙材としては、マニラボールや白ボール等の白板紙や黄板紙、チップボール、色板紙、純白ロール紙や晒クラフト紙等の晒包装紙、キャストコート紙やエンボス紙等の塗工印刷用紙、微塗工印刷用紙、特殊印刷用紙、上質紙、小間紙等が用いられる。
尚、第1の紙材と第2の紙材は、硬さや厚さが異なるものが好ましい。合紙した場合、硬い方の紙材に軟らかい方の紙材が引っ張られ、合紙材が反って成形しやすくなるためである。

本発明の請求項2に記載の発明は、請求項1に記載の紙容器の製造方法であって、前記接着剤層形成工程で用いられる前記接着剤が、熱可塑性接着剤,熱硬化性接着剤,天然物系接着剤の何れか1種であり、前記プレス工程において、前記合紙材を前記接着剤の軟化乃至溶融温度又は硬化温度で加熱しながらプレスし、次いで冷却して前記撓曲面状合紙材の撓曲形状を保持させる撓曲形状保持工程を有する構成を有している。

この構成により、請求項1の作用に加え、以下の作用が得られる。
(1)接着剤が熱可塑性接着剤である場合は、接着剤層形成工程からプレス工程に合紙材が移行される間に接着剤が室温などにより硬化してしまっても、プレス工程において、熱を加えることにより接着剤を軟化させながらプレスすることができる。
(2)接着剤を軟化させることにより、撓曲した状態で第1の紙材と第2の紙材を貼着させることができ、室温に冷却した際接着剤が、形状を保持して硬化し、かつその機械的強度により撓曲形状を保持することができる。
(3)接着剤が熱硬化性接着剤である場合は、熱を加えながら合紙材をプレスすることによって、接着剤が硬化しながら第1の紙材及び第2の紙材は撓曲させられるので、形状保持力に優れた撓曲面(撓曲面状合紙材)を有する紙容器を製造することができる。
ここで、接着剤が熱可塑性である場合、プレス工程において熱を加えながらプレスした後、撓曲面状合紙材(接着剤)を冷却してもよい。接着剤を早く硬化させることにより、撓曲面状合紙材の撓曲した状態を確実に保持させるためである。
熱可塑性接着剤としては、ポリ酢酸ビニル,ポリビニルアルコール,エチレン−酢酸ビニル共重合体,塩化ビニル−酢酸ビニル共重合体,ポリビニルピロリドン,合成ポリイソプレン,SISやSBS等のブロック共重合体等が用いられる。
熱硬化性接着剤としては、ポリウレタン等が用いられる。
天然物系接着剤としては、天然ゴム,タンパク質,デンプン,デキストリン,アラビアゴム,膠,ゼラチン等が用いられる。

本発明の請求項3に記載の発明は、請求項1又は2に記載の紙容器の製造方法であって、前記接着剤が膠,ゼラチン,アラビアゴム,タンパク質の内何れか1種からなる構成を有している。

この構成により、請求項1又は2の作用に加え、以下の作用が得られる。
(1)膠は約40℃〜85℃で溶融し室温で硬化するので加工が容易であり、生産性に優れる。
ここで、膠としては、溶融温度が40℃〜85℃、好ましくは45〜70℃のものが用いられる。第1の紙材又は第2の紙材へ塗布し易く、室温でスムーズに硬化させるためである。

本発明の請求項4に記載の発明は、請求項1乃至3の内何れか一項に記載の紙容器の製造方法であって、前記プレス工程において、凸型の型枠と、前記凸型の型枠に対向して配設され前記凸型の型枠と嵌合可能な形状に形成された凹型の型枠と、前記凸型の型枠及び/又は前記凹型の型枠を加熱する加熱手段と、前記凸型の型枠又は前記凹型の型枠を上下動させる上下動手段と、を備えたプレス機械を用いる構成を有している。

この構成により、請求項1乃至3の内何れか一項の作用に加え、以下の作用が得られる。
(1)型枠を用いるので、撓曲した撓曲面状合紙材の状態が常に同一の紙容器を連続的に生産することができ生産性に優れる。
(2)凸型の型枠及び/又は凹型の型枠を加熱して合紙材をプレスすることができるので、接着剤に熱を加えることが容易であり、生産性に優れる。
ここで、凸型の型枠及び/又は凹型の型枠を加熱する方法としては、電気式のヒーター等が用いられる。温度の調節が容易なためである。
上下動手段としては、モータ駆動式などが用いられる。

本発明の請求項5に記載の発明は、請求項1乃至4に記載の紙容器の製造方法であって、前記第1の紙材及び前記第2の紙材のいずれか一方が硬質性紙材のマニラボールや白ボール等の白板紙や黄板紙、チップボール、色板紙の内いずれか1種であり、他方が軟質性紙材の純白ロール紙や晒クラフト紙等の晒包装紙、アート紙乃至キャストコート紙やエンボス紙等の塗工印刷用紙、微塗工印刷用紙、色上質紙等の特殊印刷用紙、上質紙、小間紙のいずれか1種である構成を有している。

この構成により、請求項1乃至4の内何れか一項の作用に加え、以下の作用が得られる。
(1)硬質性紙材を用いることにより、撓曲面状合紙材の撓曲した状態を更に確実に保持することができるとともに耐久性に優れた紙容器を製造することができる。
(2)軟質性紙材が接着剤によって軟化されるとともに撓曲したプレス面でプレスされる際に伸張するので表面に皺がよることを防止できるという作用を有する。
ここで、塗工印刷用紙としては、アート紙,上質コート紙,中質コート紙,上質軽量コート紙,中質軽量コート紙,キャストコート紙,エンボス紙等が用いられる。

本発明の請求項6に記載の発明は、請求項1乃至5の内何れか一項に記載の紙容器の製造方法であって、前記ヒダ部の先端部の幅が根元部の幅より狭く形成され、隣接する前記ヒダ部の間の谷部に切れ込みが入っている構成を有している。

この構成により、請求項1乃至5の内何れか一項の作用に加え、以下の作用が得られる。
(1)ヒダ部を折り曲げる際に、隣接するヒダ部どうしが干渉しにくいので作業性に優れる。
(2)ヒダ部を他の紙材に配設した際に隣接するヒダ部どうしの重なりが少ないので凹凸ができにくく意匠性に優れた紙容器を製造することができる。
(3)ヒダ部の根元部は切れ込みを有するだけなので、ヒダ部を有する紙材が他方の紙材に対して多少ずれて貼着されても、完成した紙容器の表面に露出するのは、切れ込みの一部だけである。よって、ヒダ部を有する紙材側に他方の紙材が露出することがなく、意匠性に優れる。

本発明の請求項7に記載の紙容器は、a.外周縁部に複数形成されたヒダ部を有する第1の紙材と、前記第1の紙材の前記ヒダ部の内側に接着剤層を介して貼着された第2の紙材と、で形成され、かつ撓曲面状に加工された撓曲面状合紙材と、b.前記撓曲面状合紙材の何れか一方側に折曲された前記ヒダ部の外側に環装された外枠紙材と、c.前記ヒダ部の内側及び前記外枠紙材の内壁面に固着された内枠紙材と、を備えている構成を有している。

この構成により、以下のような作用が得られる。
(1)接着剤によって撓曲面状合紙材の撓曲した状態が保持されているので、意匠性に優れるとともに形状維持力に優れる。
(2)ヒダ部が外枠紙材と内枠紙材との間に隠れた状態になっており、外側から見えないので意匠性に優れる。
(3)ヒダ部が外枠紙材と内枠紙材の間に挟まれて配設されているので、外枠紙材及び内枠紙材から撓曲面状合紙材が外れにくく耐久性に優れる。
(4)ヒダ部を備えているので折り曲げやすく、作業性に優れる。
ここで、紙容器としては、化粧箱に主として用いられ、具体的には貼箱,トムソン箱等が挙げられる。
紙容器の形状としては、卵型,三角形や四角形等の多角形型,円形型,星型,ハート型等が挙げられる。
接着剤としては、紙材と紙材を接着できるものであって、加熱状態で軟化し室温状態で固化し形状保持能力(形状保持強度)を有するもの、又は加熱状態で硬化し室温状態になっても硬化状態を保持し形状保持能力(形状保持強度)を有するものであればよい。
第1の紙材や第2の紙材としては、マニラボールや白ボール等の白板紙や黄板紙、チップボール、色板紙、純白ロール紙や晒クラフト紙等の晒包装紙、キャストコート紙やエンボス紙等の塗工印刷用紙、微塗工印刷用紙、特殊印刷用紙、上質紙、小間紙等が用いられる。
外枠紙材及び内枠紙材としては、エンドレス形状のもの、紙容器の各々の側壁に対応した紙材の短片等が用いられる。
ヒダ部を撓曲面状合紙材の開口側に折曲することによって、天板が膨らんだ形状の紙容器を製造することができる。また、ヒダ部を撓曲面状合紙材の開口側と反対側に折曲することによって、底板が凹んだ形状の紙容器を製造することができる。これにより、底板の下面に天板の撓曲面が嵌合され容易に段積みができる。

以下に本発明の一実施の形態について、図面を参照しながら説明する。
(実施の形態1)
図1は本発明の実施の形態1における紙容器の一部破断斜視図であり、図2はその側面断面図であり、図3は図2のA部における拡大図である。
図1乃至図3において、1は本発明の実施の形態1における紙容器、2は後述の軟質性紙材と硬質性紙材とが後述の膠層を介して貼着され上方に膨出した状態に撓曲されて形成された撓曲面状合紙材、3は第1の紙材である軟質性紙材であり、化粧紙の一種の純白ロール紙や塗工印刷用紙等が用いられる。3aは軟質性紙材3の縁部に台形状に複数形成されたヒダ部であり、先端部の幅は根本部の幅より狭く形成されており、谷部に切れ込み3bが形成されている。3cはヒダ部3aの先端部が切り欠かかれた切欠部、4は45〜70℃で溶融された後軟質性紙材3の一面に塗布された接着剤である膠層、5は軟質性紙材3に膠層4を介して貼着された第2の紙材である白紙板や黄板紙,チップボール等の硬質性紙材であり、ヒダ部3aが貼着されないように表面積が軟質性紙材3より一回り小さく形成されている。撓曲面状合紙材2は軟質性紙材3に膠層4を介して硬質性紙材5を貼着した後、後述のプレス機械で膠の溶融温度で加熱されながら撓曲させプレスされたものである。6は撓曲面状合紙材2の外周縁を嵌装しヒダ部3aが内側に内装されたエンドレス状に形成された外枠紙材、7はヒダ部3aの内側及び外枠紙材6の内壁に後述の紙用のりで接着された内枠紙材である。ヒダ部3aは、外枠紙材6の内側と内枠紙材7の外側とに挟着された状態で固着されている。

以上のように構成された本実施の形態1の紙容器の製造方法について、以下に説明する。
図4は本発明の実施の形態1における紙容器の製造方法の工程を示した工程フロー図である。
図4において、S1は軟質性紙材3の一面に溶融された膠層4を塗布する接着剤層形成工程、S2は軟質性紙材3に膠層4を介して硬質性紙材5を貼着させ後述の合紙材を作製する合紙工程、S3は合紙工程S2において得られた合紙材を後述のプレス機械でプレスし撓曲面状合紙材2を作製するプレス工程、S4は撓曲面状合紙材2を外枠紙材6にはめ込む外枠配設工程、S5は内枠紙材7を外枠紙材6の内側にはめ込む内枠配設工程である。

次に各工程について、図面を参照しながら詳細に説明する。
図5は合紙工程において製造される合紙材の一部破断斜視図であり、図6は合紙工程における軟質性紙材に対する硬質性紙材の相対位置を示す説明図である。
図5及び図6において、3は軟質性紙材、3aはヒダ部、3bは切れ込み、3cは切欠部、4は膠層、5は硬質性紙材であり、これらは図1と同様のものであるので、同一の符号を付してその説明を省略する。
5aは軟質性紙材3に対して硬質性紙材5が略中心に貼着された場合の硬質性紙材5の縁部、5bは軟質性紙材3に対して硬質性紙材5が多少ずれて貼着された場合の硬質性紙材5の縁部、8は軟質性紙材3に膠層4を介して硬質性紙材5を貼着して得られる合紙材である。
ヒダ部3aは先端部の角部に切欠部3cを有し、根元部は切れ込み3bを有するだけなので、硬質性紙材5が縁部を5aから5bに多少ずれて貼着されても、完成した紙容器1の表面に露出するのは、切れ込み3bの一部だけであり、硬質性紙材5は露出することがない。
合紙工程S2において作製された合紙材8は、プレス工程S3において後述のプレス機械でプレスされる。

次に、プレス工程について、図面を用いて説明する。
図7(a)はプレス工程における凸型の型枠が上昇した状態のプレス機械の要部を示す状態図であり、図7(b)はプレス工程における凸型の型枠が下降した状態のプレス機械の要部を示す状態図であり、図8はプレス機械の凹型の型枠の平面図であり、図9はプレス工程において作製された撓曲面状合紙材の一部破断斜視図である。
図7乃至図9において、2は撓曲面状合紙材、3は軟質性紙材、3aはヒダ部、3bは切れ込み、3cは切欠部、4は膠層、5は硬質性紙材、8は合紙材であり、これらは図1及び図5と同様のものであるので、同一の符号を付してその説明を省略する。
11はプレス工程S3において合紙材8をプレスするプレス機械、12は作業員がスイッチ等を操作することにより上下動させるプレス機械11の凸型の型枠、13は凸型の型枠12の下方に対向して配設されヒーター(図示せず)等で約90〜120℃に加熱されている凹型の型枠であり、凸型の型枠12が下降した際に凸型の型枠12の凸部と嵌合する。凹型の型枠13の加熱温度は軟質性紙材3と硬質性紙材5の間に介在している接着剤によって決定され、該接着剤が熱可塑性接着剤の場合は該接着剤が軟化乃至溶融する温度以上、熱硬化性接着剤の場合は該接着剤が硬化する温度以上に加熱される。尚、本実施の形態1においては、凹型の型枠13のみを加熱しているが、凸型の型枠12を加熱するか、凸型の型枠12及び凹型の型枠13を加熱しても同様に実施可能である。14は凹型の型枠13の凹部の周部に突設され合紙材8を凹型の型枠13に配置する際に合紙材8の位置決めをするための位置決め部材である。

次に、外枠配設工程について、図面を用いて説明する。
図10は外枠配設工程の説明図であり、図11は内枠配設工程の説明図である。
図10及び図11において、2は撓曲面状合紙材、3は軟質性紙材、3aはヒダ部、3bは切れ込み、3cは切欠部、4は膠、5は硬質性紙材、6は外枠紙材、7は内枠紙材であり、これらは図1と同様のものであるので、同一の符号を付してその説明を省略する。
9はヒダ部3a及び外枠紙材6の中程に環状に塗布された紙用のりである。

まず、接着剤層形成工程S1において、軟質性紙材3に溶融された膠層4を形成するために膠を塗布する。
次いで、合紙工程S2において、硬質性紙材5に膠層4を介して軟質性紙材3を貼着させ合紙材8を作成する(図5)。この際、ヒダ部3aが切れ込み3bを有するので、軟質性紙材3を硬質性紙材5に対して多少ずれて貼着されてもヒダ部3aを容易に硬質性紙材5側へ曲げることができる(図6)。
次いで、プレス工程S3において、プレス機械11の凹型の型枠13上に位置決め部材14に縁部を当接させて合紙材8を配置する(図7(a))。次いで、凸型の型枠12を下降させることにより、凸型の型枠12が凹型の型枠13とともに合紙材8をプレスしながら加熱して撓曲面状合紙材2を製造する(図7(b))。この際、凹型の型枠13は約90℃〜120℃に加熱されているので、軟質性紙材3と硬質性紙材5の間に介在する膠層4が溶融されながら合紙材8はプレスされる。プレスされプレス機械11から撓曲面状合紙材2が取り外された後、膠層4は冷却されて硬化し、撓曲面状合紙材2の撓曲した形状が保持される(図9)。
次いで、外枠配設工程S4において、ヒダ部3aを硬質性紙材5側に曲げながら撓曲面状合紙材2を外枠紙材6にはめ込む(図10)。

次いで、内枠配設工程S5において、ヒダ部3a及び外枠紙材6の内壁の中程に紙用のりを環状に塗布し、ヒダ部3aを外枠紙材6とともに挟み込むようにして内枠紙材7を外枠紙材6にはめ込む(図11)。紙用のり9をヒダ部3aに塗布する場合は、ヒダ部3aに対して切欠部3c側から環状に塗布することにより、ヒダ部3aの先端部の(切欠部3cの反対側にある)角部に、紙用のり9を塗布する器具等(例えば、ハケやチュ−ブの出口)が引っかからずスムーズに塗布することができる。
以上のように、接着剤層形成工程S1,合紙工程S2,プレス工程S3,外枠配設工程S4,内枠配設工程S5を経て、紙容器1が製造される。

尚、紙容器の底板(硬質性紙材が内側、軟質性紙材が外側)を図1乃至図11と同様にして凹ませる(撓曲面を逆にする、上に凸にする)ことにより、底板と天板を嵌合させ段積みの容易な紙容器を製造することができる。
