本発明は、給湯器や風呂釜等のバーナ燃焼式の燃焼装置に関するものである。

【従来の技術】
図9には燃焼装置として一般的な給湯器の一例の模式構成が示されている。同図において、器具ケース1内には器具本体2が収容されている。器具本体2の燃焼室3の下方側には燃焼面切り換え式のバーナ4が設置されており、このバーナ4の下方側には給排気用の燃焼ファン5が設置されている。箱状のノズルホルダ6にはバーナ4にガスを噴出供給するノズルが設けられており、このノズルホルダ6にバーナ燃焼面を切り換える(バーナ燃焼能力を切り換える)能力切り換え弁22a,22b,22cを介してガス供給通路7が接続され、この通路7を通して燃料ガスが供給されている。このガス供給通路7には通路の開閉を行う元電磁弁8と、バーナ4へのガス供給量を開弁量によって制御する比例弁10が組み込まれている。

燃焼室3の上方側には給湯熱交換器11が設置されており、この給湯熱交換器11の入側には給水管12が接続され、また、給湯熱交換器11の出側には給湯管13が接続されている。給水管12には給水温度を検出する入水温度センサ14と、入水流量を検出する流量センサ15が設けられており、給湯管13側には給湯温度を検出する出湯温度センサ16が設けられている。

この種の燃焼装置の燃焼運転は制御装置17によって行われており、この制御装置17には、通常、給湯温度の設定や、この設定された温度の表示等を行うリモコン9が接続されている。

なお、図中、18は燃料ガスの点火を行うイグナイタ電極、20はバーナ4の火炎を検出するフレームロッド電極、21は燃焼ファン5の回転検出を行うホールIC等のファン回転検出センサである。

この種の燃焼装置では、給湯管13の先端側に設けられる出湯栓(図示せず)が開けられると、給水管12から水が入り込み、この水の流れが流量センサ15により検出されたときに、制御装置17は、燃焼ファン5を回転し、電磁弁8と比例弁10を開け、図示しないイグナイタートランスで高電圧を発生させ、イグナイタ電極18から放電することで点火を行う。そして、フレームロッド電極20が炎を検知したことを確認して、比例弁10の開弁駆動電流を制御し、出湯温度が設定温度になるようにガス供給量(比例弁10の開弁量)およびこのガス供給量に見合う空気を供給すべく、燃焼ファン5の回転制御を行う。

湯の使用が終わって出湯栓が閉められると、給湯熱交換器11への通水が停止し、流量センサ15からの信号により水の流れの停止が検出されたときに、電磁弁8が閉じられ、その後、燃焼室3内の排気ガスの排出がほぼ終了するポストパージ期間が経過したときに、燃焼ファン5の回転が停止され、次の出湯に備えられる。

【発明が解決しようとする課題】
一般に、給湯器が長期間使用されると、給湯熱交換器11に煤等が付着し、空気の流れが悪くなって、燃焼性能が悪化し、最終的には、器具(燃焼装置)の寿命に至る。

従来においては、器具の燃焼回数や燃焼時間を累積演算によって求め、燃焼回数や燃焼時間が、予め定めた設定値に達したときに寿命と判定し、廃棄処分にする等の措置が取られていた。

しかしながら、燃焼回数や燃焼時間によって器具の寿命を判定する手法では、器具の正確な寿命を判定するのが難しく、器具がまだ十分な燃焼性能を保っていて、引き続き良好な燃焼運転を行い得るにもかかわらず、寿命と判定されて廃棄処分にされたり、既に、燃焼性能が悪化していて、寿命に達しているにもかかわらず、燃焼回数や燃焼時間が設定値に達しない為に、寿命と判定されずに、引き続き燃焼悪化の状態で使用されるという危険があった。

本発明は上記従来の課題を解決するためになされたものであり、その目的は、装置の通気通路等の詰まりによる燃焼性能の悪化情況を的確に判断して、装置の寿命判定を正確に行うことができる燃焼装置を提供することにある。

【課題を解決するための手段】
本発明は上記目的を達成するために、次のような構成により課題を解決するための手段としている。すなわち、本第1の発明は、バーナと、該バーナに燃焼空気を供給する燃焼ファンと、該燃焼ファンからバーナへの供給空気風量を検出する風量検出センサと、燃焼ファンの回転数を検出するファン回転数検出センサとを備えた燃焼装置であって、前記バーナの燃焼停止から予め定められた時間が経過した以降の自己診断動作時に、前記燃焼ファンを設定基準条件のもとで回転させてこのときの前記ファン回転数検出センサの検出データに基づいて装置の通風劣化判断を行う自己診断部を有しており、該自己診断部は、前記燃焼ファンから前記バーナに供給する目標風量に対応する前記風量検出センサの試験基準風量センサ出力と、この試験基準風量センサ出力に対応する燃焼ファンの試験基準ファン回転数のデータを持ち、前記自己診断時に前記風量検出センサのセンサ出力が前記試験基準風量センサ出力となるように前記燃焼ファンを回転させる毎にこのときのファン回転数検出値を前記ファン回転検出センサから取り込んで格納する回転数検出値格納部と、該回転数検出値格納部に格納した回転数検出値の個数が予め定めた設定個数に達したときにこれらの回転数検出値の診断用基準値を予め与えられる演算処理によって求める診断用基準値算出部と、回転数検出値の診断用基準値を前記基準試験ファン回転数に対して与えられる回転数許容範囲と比較し、回転数検出値の診断用基準値が回転数許容範囲から外れるときには通風劣化進行状態と判断して通風劣化進行信号を出力する比較判断部と、該比較判断部から出力される通風劣化進行信号の出力回数を数えて記憶する劣化出力回数記憶部が設けられていることを特徴として構成されている。

また、前記装置内の温度を検出する装置内温度センサが設けられており、該装置内温度センサの検出温度に基づいて試験基準風量センサ出力を補正する試験基準センサ出力補正部を設けたことも本第1の発明の特徴的な構成とされている。

さらに、本第2の発明は、バーナと、該バーナに燃焼空気を供給する燃焼ファンと、該燃焼ファンからバーナへの供給空気風量を検出する風量検出センサと、燃焼ファンの回転数を検出するファン回転数検出センサとを備えた燃焼装置であって、前記バーナの燃焼停止から予め定められた時間が経過した以降の自己診断動作時に、前記燃焼ファンを設定基準条件のもとで回転させてこのときの前記風量検出センサの検出データに基づいて装置の通風劣化判断を行う自己診断部を有しており、該自己診断部は、前記燃焼ファンから前記バーナに供給する目標風量に対応する前記風量検出センサの試験基準風量センサ出力と、この試験基準風量センサ出力に対応する燃焼ファンの試験基準ファン回転数のデータを持ち、前記自己診断時に前記ファン回転数検出センサのセンサ出力が前記基準試験ファン回転数となるように前記燃焼ファンを回転させる毎にこのときの燃焼ファンからバーナへの供給空気の風量検出値を前記風量検出センサから取り込んで格納する風量検出値格納部と、該風量検出値格納部に格納した風量検出値の個数が予め定めた設定個数に達したときにこれらの風量検出値の診断用基準値を予め与えられる演算処理によって求める診断用基準値算出部と、風量検出値の診断用基準値を前記試験基準風量センサ出力に対して与えられている風量許容範囲と比較して風量検出値の診断用基準値が風量許容範囲から外れるときには通風劣化進行状態と判断して通風劣化進行信号を出力する比較判断部と、該比較判断部から出力される通風劣化進行信号の出力回数を数えて記憶する劣化出力回数記憶部が設けられていることを特徴として構成されている。

上記構成の本発明において、装置の通風劣化判断を行う自己判断部は、燃焼ファンからバーナに供給する目標風量に対応する風量検出センサの試験基準風量センサ出力と、この試験基準風量センサ出力に対応する燃焼ファンの試験基準ファン回転数を持っており、本第1の発明においては、風量検出センサのセンサ出力が前記試験基準風量センサ出力となるように燃焼ファンを回転させる毎に、このときのファン回転数検出値が取り込まれて回転数検出値格納部に格納される。

【発明の実施の形態】
以下、本発明の実施形態例を図面に基づいて説明する。なお、本実施形態例の説明において、従来例と同一名称部分には同一符号を付し、その重複説明は省略する。本実施形態例の燃焼装置は、図9に示した給湯器とほぼ同様に構成された図2に示す構成の給湯器を対象としており、本実施形態例が従来例と異なる最も特徴的なことは、装置の通風劣化判断を行う自己診断部を制御装置17に設けたことである。

なお、図2に示す本実施形態例の給湯器においては、ノズルホルダ6の側面がわに、装置内の温度を検出する装置内温度センサ27が設けられており、バーナ4の下方側の空気室9とバーナの上方側の燃焼室3との間には配管等を施して通路24が形成され、この通路24には、燃焼ファン5からバーナ4に供給される風量を検出する風量検出センサ23が設けられている。

この風量検出センサ23は、熱線式風速センサ、カルマン渦式風速センサ、差圧センサ等を用いて構成されるが、本実施形態例では、熱線式風速センサによって風量検出センサを構成している。

図1には、本実施形態例の特徴的な自己診断部を有する制御装置17の回路構成が示されており、同図に示すように、制御装置17には、燃焼制御部35と、風量制御部26と、自己診断部54が設けられている。

燃焼制御部35は、流量センサ15に基づき検出される給水流量と、入水温度センサ14で検出される給水温度と、出湯温度センサ16で検出される給湯温度と、リモコン等から加えられる設定温度の情報により、出湯温度が設定温度に一致するように、フィードフォワードとフィードバック演算の制御により、要求燃焼熱量(要求ガス供給量)を求め、この要求燃焼熱量が得られるように比例弁10の開弁駆動電流を制御する。

一方、風量制御部26は、燃焼熱量とその熱量に対応する目標風量との関係を示す制御データを保有し、前記燃焼制御部35で求められた要求燃焼熱量に見合う目標風量を制御データから求め、燃焼運転時に、風量検出センサ23で検出される検出風量が目標風量になるようにファン回転検出センサ21のファン回転検出信号を利用して燃焼ファン5を回転制御し、この風量制御部26の風量制御と燃焼制御部25の燃焼制御をマッチングさせて器具の燃焼運転を行う。

本実施形態例における自己診断部54は、バーナ4の燃焼停止から予め与えられた時間(例えば4時間)が経過した以降の自己診断動作時に、燃焼ファン5を設定基準条件のもとで回転させてこのときのファン回転数検出センサ21の検出データに基づいて給湯器の通風劣化判断を行うものである。自己診断部54は、図1に示す如く、経過時間計測手段30、試験基準風量センサ出力決定部31、試験基準センサ出力補正部43、風量/回転数データメモリ28、試験基準ファン回転数決定部32、ファン回転数制御部33、回転数検出値格納部38、診断用回転回数カウンタ51、診断用基準値算出部39、設定個数メモリ40、比較判断部41、回転数許容範囲メモリ42、劣化出力回数記憶部44、インプットダウン指令部46、燃焼停止指令部48を有して構成されている。

経過時間計測手段30は、タイマを内蔵し、燃焼制御部35の燃焼運転停止信号、あるいはフレームロッド電極20の消炎信号を受けて、給湯器の燃焼運転停止時からの経過時間を計測し、その計測結果を時々刻々試験基準風量センサ出力決定部31に加える。

試験基準風量センサ出力決定部31には、給湯器の燃焼運転停止時からの待機設定時間が予め与えられている。この待機設定時間は、給湯器の燃焼停止後、給湯器の器具内の空気温度が場所的に安定して均一化するのに要する時間として、予め実験等により求めて与えられている。図6は給湯器を燃焼停止した直後の器具内各部の温度を、燃焼ファンのファン風量が一定風量となるように回転させて求めたグラフである。このグラフの縦軸は、器具内各部の温度を示している。このグラフから分かるように、燃焼停止直後の器具内各部温度は場所によってばらつきが大きく、このばらつきは、燃焼停止時から10秒間はほぼ同じばらつき状態を示し、それ以降は、次第に器具内各部の温度ばらつきが小さくなっていく。

図7は給湯器の燃焼停止後、4時間経過した後の器具内各部空気温度を測定したグラフである。このように、燃焼停止後比較的長い時間が経過することにより、器具内各部の温度のばらつきは小さくなり、ほぼ均一化する。本実施形態例では、燃焼停止後の器具内各部の空気温度のばらつきが小さくなって均一化するまでの時間を実験により求め、その時間を待機設定時間として試験基準風量センサ出力決定部31に与えている。

本実施形態例は以上のように構成されており、次に本実施形態例の自己診断動作を、図3に示すフローチャートに基づいて説明する。まず、燃焼制御部35の燃焼運転制御に基づいて、通常の正常な燃焼運転が15秒以上行われたときに、経過時間計測手段30は、燃焼運転制御部35から加えられる燃焼運転停止信号、あるいはフレームロッド電極20の消炎信号を受けて、給湯器の燃焼運転停止時からの経過時間を計測する。そして、ステップ101 で、この燃焼停止の経過時間が4時間に達したことが試験基準風量センサ出力決定部31によって確認されたときには、ステップ102 で、ファン回転制御部33によって、自己診断のための燃焼ファン5の駆動が約10秒間行われる。

この燃焼ファン5の駆動に際し、まず、試験基準風量センサ出力決定部31が目標風量に対応する試験基準風量センサ出力を決定し、次に、試験基準ファン回転数決定部32により、この仮の試験基準風量センサ出力に対応する試験基準ファン回転数を決定し、試験基準センサ出力補正部43に加える。試験基準センサ出力補正部43は、このときの装置内温度検出センサ27の検出温度を取り込み、この検出温度に対応する試験基準風量センサ出力となるように前記仮の試験基準風量センサ出力を補正し、補正後の値(Va )をファン回転数制御部33に加える。そして、前記ステップ102 では、この補正後の試験基準風量センサ出力Va となるように、ファン回転制御部33によって燃焼ファン5を回転させる。

次に、ステップ103 では、このときのファン回転検出センサ21の検出データを診断データとして取得し、診断回数を+1とする。そして、ステップ104 で、診断データが、前記試験基準ファン回転数(例えば2100rpm )に対して与えられる異常判断範囲である1700〜2700rpm 以内か否かを判断し、診断データが異常判断範囲内のときには正常と判断してステップ105 に進む。
