【発明の属する技術分野】
本発明は、高精度かつ安価な薄型の大画面用カラー表示装置等に用いられるプラズマ表示装置(プラズマディスプレイパネル 以下、PDPと呼ぶ)用基板及びその製造方法、製造に用いられる成形型に関するものである。

【従来の技術】
従来から画像表示装置として多用されてきたCRTは、容積及び重量が大である等の欠点から、近年のマルチメディアの浸透に伴い、情報のインターフェイスとして発光ダイオード(LED)や液晶(LCD)、あるいはPDP等の大型画面で高画質、その上、軽量薄型で設置場所を選ばない等の特徴を有する平面画像表示装置が開発され、これらの利用範囲が拡大しつつある。

かかる要求に応える平面画像表示装置として、とりわけプラズマ発光を利用したPDPが大型画面用カラー画像表示装置の発光素子として将来性が注目されている。

このようなPDPは、図5に示すように、背面板1と正面板6をなす一対の平坦な絶縁基板間の微少な表示セル5と呼ばれる隔壁2で囲まれた空間に、対向するアドレス電極3と放電電極7を設け、前記空間に希ガス等の放電可能なガスを封入した構造をなしており、対向するアドレス電極3と放電電極7間の放電により蛍光体4を発光させて画面の発光素子として利用するものである。

具体的な構造は、背面板1の一面に平行な多数の隔壁2を形成し、各隔壁2間を表示セル5とし、その底面にアドレス電極3を備えている。この表示セル5の内壁に蛍光体4を塗布し、放電電極7を備えた正面板6と貼り合わせ、セルにガスを封入することでPDPを構成している。

隔壁2の製造方法としては、スクリーン印刷、サンドブラスト法等が一般的に知られている。スクリーン印刷法は、背面板1上に10μm程度のスクリーン印刷層を必要な高さまで積み重ねて隔壁形状を成形する方法である。サンドブラスト法は、背面板1上に塗布膜を形成し、この上に感光性樹脂を貼り付け、パターンニングを行った後、サンドブラストで不要部を削り取り、隔壁形状を形成する方法である。

【発明が解決しようとする課題】
しかしながら、前記スクリーン印刷法では印刷、乾燥と繰り返し工数が多かったり、また、スクリーンの伸び、ペーストのダレ等から寸法精度についても不安定となりやすかった。

また、サンドブラスト法では切削粉として無駄になる材料が多かったり、また、ブラスト処理を行う際、削りムラにより、電極を覆う保護層(又は誘電体層ともいう)上に膜残りが生じたり、処理が保護層又は電極に及ぶ場合があり、保護層又は電極に損傷を与えてしまうという問題があった。

これら両者に共通する問題点としては、基本的に隔壁2の形状が成り行きであり、隔壁2を所望の形状に設計する事ができないため、隔壁2の剥がれ等が発生しやすいという課題があった。また、保護層の除去、厚みの制御を行うことも困難である。

さらに、上記の方法で製造したPDP用基板では、アドレス電極3上にも隔壁材料が存在することになる。この隔壁材料はアドレス電極3の保護層として利用することも可能であるが、隔壁材料と異なる材料で保護層や誘電体層を形成できないという不都合があった。また、所定材料で保護層を形成した上に上記隔壁材料が存在すると、アドレス放電時にバラツキが発生して表示品質の低下をもたらすという課題があった。

【発明の目的】
本発明は、上記課題を解決する為に成されたものであり、その目的は、隔壁形状を制御することにより、開口率が高く、また、隔壁に剥がれを発生することなく歩留まり良く製造でき、アドレス電極上に所定の材料からなる保護層を形成してもアドレス放電のバラツキがないPDP用基板とその製造方法を提供することにある。

【課題を解決するための手段】
本発明者等は前記課題に鑑み鋭意研究検討した結果、隔壁材料を充填して隔壁を成形するための成形型に特殊な加工を施し、これを用いて隔壁を成形することにより、開口率が高く、また、隔壁に剥がれを発生することなく歩留まり良く製造できることを見出した。

即ち、本発明は、基板上に複数の隔壁と、各隔壁間にアドレス電極を備えてなるPDP用基板であって、上記隔壁の底部に補強部を形成したことを特徴とする。

また、本発明は、上記PDP用基板において、隔壁底部の補強部の幅をD1、隔壁頂部の幅をD2、隔壁ピッチをP、アドレス電極の幅をD3としたとき、

を満足し、かつ補強部の厚みtが、隔壁高さHの0.5〜15%であることを特徴とする。

本発明によれば、隔壁底部に補強部を備えることにより、隔壁の接合強度を高くして剥がれ等を防止できる。また、この補強部は表示セル5の下面の保護層として作用するとともに、アドレス電極上は覆わないことにより、アドレス電極上には異なる材料の保護層や誘電体層を形成することができる。なお、このような作用を成すためには、各部分の寸法が上述した式を満足するように形成すれば良い。

【発明の実施の形態】
以下に本発明の実施形態を図面に基づき詳細に説明する。

図1は本発明のPDP用基板の断面図を示すものであり、このPDP用基板は、背面板1の一面に、複数のアドレス電極3及びこれを覆う誘電体層9が形成される。その上に形成した隔壁2により空間は仕切られ、表示セル5が形成される。

そして、表示セル5の内壁面に蛍光体4が塗布された後、図4に示すような放電電極7を備えた正面板6で隔壁2の上端を覆い、表示セル5にガスを封入することでPDPを構成することができる。

本発明のPDP用基板では、隔壁2の底部に補強部2aを有することを特徴とする。そのため、放電空間となる表示セル5を狭めること無く隔壁2と背面板1との接着力を向上させることができる。しかも、補強部2aは表示セル5の下面の保護層としても作用することになり、かつアドレス電極3上には補強部2aが存在しないことにより、アドレス放電のムラをなくし、またアドレス電極3上には隔壁2とは異なる所定の材料により誘電体層9や保護層を形成することができる。

上記のような作用を成すためには、隔壁2の補強部2aの幅D1と、隔壁2頂部の幅D2と、隔壁2のピッチPと、アドレス電極3の幅D3が、

これは、補強部2aの幅D1が、隔壁2の頂部の幅D2よりも小さい場合、接着効果が乏しくなり背面板1から剥がれ易くなり、また補強部2aの幅D1が隔壁2のピッチPからアドレス電極3の幅D3を差し引いた値よりも大きいと、隔壁2の補強部2aがアドレス電極3の一部を覆うことになるため、アドレス放電のムラが生じ、安定した駆動が困難になるためである。

また、補強部2aの厚みtが、隔壁2の高さHの0.5%未満の場合、接着層としての効果が乏しくなって剥がれが発生しやすくなり、一方、15%を超えると放電空間が狭くなり、輝度の減少をもたらすためである。

また、隔壁2とその補強部2aとの境目は、丸みを帯びた曲面状とすることが好ましい。これにより、局部的な応力集中を無くすことができ、強度の向上が図れる。

次に、上記本発明のPDP用基板の製造方法を説明する。

まず、図2(a) に示すように、背面板1上にセラミック又はガラス粉末と有機性添加物及び溶媒の混合物からなる隔壁材料を塗布し乾燥させ、被覆層10を形成する。その後、図2(b)に示すように、隔壁2に合致した形状の凹部11bを有する隔壁成形型11により加圧し、該被覆層10を塑性変形させることで、隔壁2と保護層8を背面板1上に形成する。

その後、図2(c)に示すように、隔壁成形型11の加圧力を解除し、離型するが、この時、隔壁成形型11の凸部11aの頂部には隔壁材料の付着部11cを備えており、該付着部11cに保護層8の一部を付着させて除去する。これにより、背面板1上に隔壁2とその底部に保護層8の一部として補強部2aを備えた構造とすることができる。最後に所定の脱脂、焼成を行うことによりPDP用基板を製造することができる。

なお、本発明で使用する隔壁材料としては、焼成後にガラス質となり、気密性を保持できるセラミック又はガラス粉末から成るガラス材料であれば何れでも良く、例えば、低融点ガラス粉末と酸化物セラミック粉末の混合物等を無機成分として使用することができ、該無機成分と溶媒及び有機性添加物の混合物を適宜、隔壁2の成形条件に応じて調整して使用することができる。

前記低融点ガラス粉末としては、ケイ酸塩を主成分とし、鉛、硫黄、セレン、明礬等の一種以上を含有した各種ガラス材料を用いることができる。なお、前記セラミック又はガラス粉末の粒径は、数十ミクロンからサブミクロンのものが好適に用いることができ、具体的には0.2〜10ミクロン、好ましくは0.2〜5ミクロンの範囲が望ましい。

前記溶媒としては、前記有機性添加物塗装用するものであれば特に限定するものではなく、溶媒を緩やかに揮発させるためには、2種類以上を併用することも可能である。

前記有機性添加物としては、熱可塑性樹脂、あるいは紫外線硬化樹脂、光硬化性樹脂、熱硬化性樹脂等の反応硬化性樹脂を用いることができる。その他としては、分散剤、離型剤、硬化剤、滑材、可塑剤等の各種有機物を用いることができる。

前記隔壁成形型11は、隔壁2の大きさ、ピッチ等の形状に対応するような凹部11bを多数有しており、該成形型11の凸部11a頂部が基板上の保護層8の部位に、また凹部11bが隔壁2の部位に相当している。なお、この隔壁成形型11の形状は平板形状、ロール形状等如何なるものでも良い。

本発明の隔壁成形型11は、凸部11a頂部に隔壁材料の付着部11cを備えているが、この付着部11cは、例えばその表面粗さが凹部11bの表面粗さより大きくなっていれば良い。このように付着部11cの表面粗さを大きくしておくことによって、上述した製造工程で、隔壁材料の保護層8を付着して除去することができる。

上記付着部11cの表面粗さは、離型時に保護層8に相当する部分が付着するものであれば特に限定するものではないが、例えば、サンドブラスト処理した程度が良く、中心線平均粗さ(Ra)1μm以上が好ましい。

または、図3に示すように、隔壁成形型11の凸部11a頂部の両端部に2箇所の突起を備えて付着部11cとすることもできる。この隔壁成形型11をもちいれば、上記突起間に隔壁材料を付着して除去することができる。さらに好ましくは、図3に示すような突起間の表面粗さを凹部11bの表面粗さより大きくして付着部11cとしたものがよい。

上記突起の形状は、離型時に保護層8に相当する部分が付着するものであれば特に限定するものではないが、剥離性、成形性の面から、概ね高さ5〜20μmの三角形状等を有しておればよい。

前記隔壁成形型11の材質は、金属、セラミック等を使用することができ、その表面には表面処理を施しても何ら問題ない。

また、保護層8となる部分を確実に剥離する為に、背面板1上の保護層8が形成される領域に離型剤を塗布しておくことも可能である。

また、本発明の背面板1として用いる基板としては、ソーダライムガラスや低ソーダガラス、鉛アルカリケイ酸ガラス、ホウケイ酸塩ガラス等の透明ガラス基板を用いることができ、隔壁材料と熱膨張係数が近似していることが望ましい。特に高歪み点低ソーダガラスが好適である。 また、背面板1のアドレス電極3としては、銀(Ag)、ニッケル(Ni)、アルミニウム(Al)等の導体金属、あるいはこれらの合金、又は前記導体金属やその合金に少量のガラスフリットを混合した導電性ペーストを用いて形成することができる。

また、前記背面板1上に隔壁形成用混合物から成る被覆層10を形成する手段は、特に限定するものではないが、例えば、ロールコーター、ドクターブレード、スクリーン印刷、グラビア印刷等を用いることができ、最終的に均一な膜厚手形成できればよい。

一方、前記隔壁材料から成る被覆層10と背面板1の界面には、無機、有機系何れの接着剤を用いることも可能である。例えば、シランカップリング剤やチタネート系カップリング剤、アルミネート系カップリング剤を使用することができ、中でも反応性の高いシランカップリング剤が好適である。

なお、図4に示すように、隔壁2の補強部2aは丸みを帯びたものでもよく、要するに本発明における補強部2aは、隔壁2の底部を補強するような形状であれば、良い。

【実施例】
次に、本発明のPDP用基板及び隔壁成形型11について以下のように評価した。

(実施例1)
まず、背面板1として厚さ2mmで40インチサイズのソーダライムガラスを使用し、前記背面板1上にアドレス電極3及び下層の誘電体層9を予めスクリーン印刷により形成し、隔壁材料として鉛ガラスを主成分とした粉末を用いて調整し、背面板1上に塗布乾燥し、被覆層10を形成した。

次に隔壁成形型11として、ピッチ360μm、凹部11bの幅が50μm、凸部11aの幅が260μm、凸部11a頂部をサンドブラスト処理で粗化して付着部11cを形成したものを作製した。この隔壁成形型11を用いて、被覆層10を加圧し塑性変形させ隔壁2及び保護層8を形成したあと、除荷し、隔壁成形型11を離型した。その結果、保護層8の一部が隔壁成形型11の凸部11a頂部の付着部11cに付着して除去され、背面板1上には補強部2aを有する隔壁2のみを形成することができた。その後、背面板1共々、大気中580℃の焼成を行い、隔壁2が形成されたPDP用基板が得られた。

(実施例2)
被覆層10の形成までは実施例1と同様の手法で行い、隔壁成形型11としてピッチ360μm、隔壁成形型11凹部11bの幅が50μm、凸部11aの幅が260μm、凸部頂部をサンドブラスト処理で粗化して付着部11cを形成したものを作製した。また隔壁成形型11の凸部11a頂部の付着部11cの両端には、図3のように高さ10μm程度の三角形状の突起を設けた。

この隔壁成形型11を用いて、被覆層10を加圧し塑性変形させ隔壁2及び保護層8を形成したあと、除荷し、隔壁成形型11を離型した。その結果、保護層8の一部が隔壁成形型11の凸部11a頂部の付着部11cに付着して離型され、背面板1上には補強部2aを有する隔壁2のみを形成することができた。その後、背面板1共々、大気中580℃の焼成を行い、隔壁2が形成されたPDP用基板が得られた。

(比較例)
サンドブラスト処理による付着部を備えない隔壁成形型11を用いて、その他の条件は実施例1同様にしてPDP用基板を作製した。

その結果、保護層8となる部分が隔壁成形型11の凸部11a頂部に部分的に付着するものの、一部は背面板1上に残存し、隔壁2と同一材料からなる保護層8を一部残した隔壁2が得られた。その後、背面板1共々、大気中580℃の焼成を行ったところ、隔壁2と同一材料からなる保護層8が一部残存した隔壁が形成されたPDP用基板が得られた。そのため、アドレス電極3上にて下層の誘電体層9は一部の保護層8が残存するために良好には現出しなかった。

【発明の効果】
以上のように本発明のPDP用基板によれば、隔壁の底部に補強部を有するため、背面板との接着強度が高くなり、焼成工程時における隔壁の剥がれを低減することが可能であり、かつ背面板との接着強度を確保したまま、開口率を上げることが可能になる。

また、上記補強部がアドレス電極上を覆わないため、アドレス放電時のバラツキをなくし、かつ隔壁とは異なる所定の材料で保護層や誘電体層を形成することができる。

さらに、本発明の隔壁成形型及びこれを用いた製造方法によれば、隔壁成形型の凸部頂部に隔壁材料の付着部を形成することにより、隔壁成形型の離型時に隔壁材料の一部を隔壁成形型に付着して除去することが可能となるため、隔壁のみを基板上に容易に成形することができる。そのため、サンドブラスト法のように電極や誘電体層へ損傷を与えることなく、隔壁のみを背面板上に形成することができる。
