【発明の属する技術分野】
本発明は、例えば、ディーゼルエンジン等から排出される未燃焼の微粒子、特に黒煙等を捕集し除去する微粒子除去装置に関するものである。

【従来の技術】
近年、特に都市部においてディーゼルエンジンから排出されるNOxや黒煙等の浮遊微粒子による大気汚染が問題となっており、早急な対策が求められている。

従来、この種の大気汚染における黒煙等の浮遊微粒子に対する排気ガス浄化装置としては、2つのセラミックファイバー製のフィルターを並列に配置し、一方のフィルターでは黒煙等の浮遊微粒子を捕集しつつ、他方のフィルターでは捕集した黒煙等の浮遊微粒子を焼却するように交互に切替えて用いるものが知られている。

また、高密度のセラミックハニカム構造体のフィルターを主要構成部材として、いわゆる黒煙に代表される未燃焼の微粒子を捕集するトラップシステムを構成し、ある程度堆積した未燃焼の微粒子を電気ヒータなどの加熱手段を用いて高温度化し、燃焼除去するようにしたものも知られている。

【発明が解決しようとする課題】
しかしながら、上記のような排気ガス浄化装置においてフィルターを並列に配置し切替え使用するものにあっては、黒煙等の浮遊微粒子を捕集するフィルターが2つ必要であり、その分全体容量も大きくならざるを得ず、車載用の装置としては限界があるものであった。さらに、重量およびコスト的にも問題が指摘されている。

また、高密度のセラミックハニカム構造体のフィルターを用いるものは、燃焼除去の際の急激な温度上昇によりハニカム構造体のフィルターに亀裂が生じたりする、燃焼熱によるフィルターの劣化や破損が起こり、未燃焼の微粒子を燃焼除去する除去効率が低下するなど耐久性に乏しいことが問題になっている。

そこで、本発明は、かかる従来の問題を解決し、全体容量がコンパクトで、耐久性に富むと共に、従来品に比べて極めて廉価に作製することのできる微粒子除去装置を提供することを目的とする。

【課題を解決するための手段】
上記課題を解決するための本発明の微粒子除去装置は、入口部、内部空間および出口部を有する容器と、前記容器の入口部に開口する開口部を有し、前記内部空間に配設された袋状のフィルター部材と、前記袋状のフィルター部材の内部に配設された微粒子捕集体と、前記微粒子捕集体と前記袋状のフィルター部材の底部との間に配設されたヒータとを備えることを特徴とする。

また、前記袋状のフィルター部材の底部と前記容器の出口部との間に配設された補助ヒータをさらに備えてもよい。

さらに、前記袋状のフィルター部材は、セラミックファイバーから形成されたクロスであることが好ましい。

【発明の実施の形態】
以下、本発明の一実施の形態を添付図面に基づいて説明する。

図1において、100は本発明の一実施の形態にかかる黒煙等の微粒子除去装置全体を表し、110は鋼板から形成された容器である。容器110は、入口部112、内部空間114および出口部116を有し、本実施の形態では、入口部112は蓋部材118に、内部空間114は筒部材120の内側に、そして出口部116は筒部材120の端部に一体に形成された端部材122にそれぞれ設けられている。

130は袋状のフィルター部材を示し、該袋状のフィルター部材130は容器110の入口部112に開口する開口部132を有し、容器110の内部空間114内に配設されている。袋状のフィルター部材130は、図7にも示すように、セラミックファイバー製のクロスを袋状に縫製して形成され、開口部132の周りには取付け用のフランジ部134が折り返し縫製などにより形成されている。

さらに、上述の容器110の蓋部材118には、入口部112の周りの周方向にほぼ等間隔に配置されて複数本(本実施の形態では4本)の鋼製支持棒124が植設されている。該支持棒124は蓋部材118、換言すると容器110の入口部112側から内部空間114に向けて延在しており、袋状のフィルター部材130の筒部136を支持している。

なお、袋状のフィルター部材130のフランジ部134は、図1(b)に詳細に示すように、容器110の筒部材120の端部に形成されたフランジ部121と蓋部材118との間に挟まれ、ボルトBおよびナットN等の締結手段により締結されることによっても、容器110に保持されている。

次に、140は袋状のフィルター部材130の内部に配設された微粒子捕集体であり、上述の周方向にほぼ等間隔に配置された複数本の支持棒124によって支持されている。該微粒子捕集体140は、耐食耐熱性のFe−Cr−Al合金の細線を張り巡らせて所定の通気性を有する塊として形成されており、本実施の形態では、微粒子捕集体140が2個、上流側微粒子捕集体140−1と蓋部材118との間および上流側微粒子捕集体140−1と下流側微粒子捕集体140−2との間に所定の間隙を空けて袋状のフィルター部材130内に配置されている。

さらに、微粒子捕集体140と袋状のフィルター部材130の底部138との間にはヒータ150が配設され、また、袋状のフィルター部材130の底部138と容器110の出口部116との間には補助ヒータ160が配設されている。ここで用いているヒータ150および補助ヒータ160は、図4および図5に示すようなシーズヒータであり、図6に示すように、容器110の筒部材120に溶着された固定部材170により固定支持されている。なお、本実施の形態では、ヒータ150は3個のシーズヒータ152,154,156で構成され、その中で一番上流側のヒータ152と補助ヒータ160は図4に示されるタイプ、二、三番目のヒータ154,156は図5に示されるタイプである。これは、所要の発熱量に基づき設定される。

さらに、袋状のフィルター部材130の筒部136と容器110の筒部材120との間には所定の通路空間123が存するように、筒部材120と袋状のフィルター部材130の筒部136との径方向寸法が設定されている。

ここで、本発明の微粒子除去装置に適したフィルター部材130および微粒子捕集体140について、さらに詳しく説明する。

フィルター部材130は、黒煙を捕捉しつつ、例えば、黒煙燃焼時の高温(1200℃)にも耐え、通気性にも優れ、黒煙の燃焼ガス(灰)やその他の排気ガス中の塵埃等を透過させる機能を有することが必要であり、かかる要求を満たす材料としては、ネクステル(登録商標)312セラミックファイバーで形成されたクロス(住友スリーエム社製:AF−14)が好ましい。これは、連続使用温度1200℃に耐え、通気度73m/分、300ないし700℃における熱伝導率0.14〜0.17および1平米当りの空気透過度32.5m3/分の特性を有するものである。本実施の形態では、かかるクロスを袋状に縫製して用いる。

また、微粒子捕集体140は、黒煙等の吸着捕集性に優れ、また、黒煙燃焼時の高温(1200℃)や熱衝撃にも耐えると共に燃焼を助成する機能を有することが必要であり、かかる要求を満たす材料としては、Fe−Cr−Al合金(Fe−18Cr−3Al、Fe−19Cr−3.25Al、Fe−15Cr−5Al、Fe−22Cr−5.5Al、Fe−20Cr−5Al、Fe−17Cr−4Al等)が好ましい。これらは、高温においてその表面にアルミナ(Al2O3)を生じ、赤外線をよく吸収して高い赤外線放射率を有していると考えられている。本実施の形態では、かかるFe−Cr−Al合金の細線(0.3mm径)を通気孔径が3〜4mmとなるように張り巡らして直径約250mm、厚さ約100mmの円柱状の塊とし、前後において差圧が生じないように形成している(細線の総長さ200m、重量800g)。なお、微粒子捕集体140の間の所定の間隔として約100mm空けられている。

上述の構成になる微粒子除去装置100がディーゼルエンジン(不図示)の排気系に装着され、エンジンが作動されると、エンジンから排出された排気ガスが入口部112から微粒子除去装置100に流入することになる。排気ガスが流入すると、黒煙に代表される未燃焼の微粒子は微粒子捕集体140および袋状フィルター部材130で捕集され、微粒子成分が除去された浄化排気ガスが通路空間123を通り出口部116へ流れる。

エンジンのアイドリング時には、排気ガスの温度が低く、袋状フィルター部材130の微粒子捕集体140より上流側および微粒子捕集体140にはおびただしい量の黒煙が鈴なり状に付着して捕集され、微粒子捕集体140で捕捉され得なかった黒煙を含む微粒子が袋状フィルター部材130の微粒子捕集体140より下流側で捕集される。ここで、ヒータ150に温度条件等に応じて所定のタイミングで通電すると、加熱され、微粒子捕集体140および袋状フィルター部材130に捕捉されている黒煙が燃焼し、焼却される。

エンジンの中高負荷時には、エンジンの排気ガスの温度は比較的高く、アイドリング時に捕捉されながらも焼却され得なかった分も含めて、微粒子捕集体140に順次捕捉される黒煙が排気ガスの熱(650〜700℃)とFe−Cr−Al合金製の微粒子捕集体140の放射熱とにより自発的に連続的に燃焼し、焼却される。このように、例えば、車載のディーゼルエンジンのように、アイドリング運転と中高負荷運転とを繰り返すようなエンジンの場合には、アイドリング時に捕集された黒煙は中高負荷時における排気ガス温度の上昇により自発的に燃焼するので、必ずしもヒータ150を常時作動させる必要はない。

なお、補助ヒータ160はフィルター部材130および微粒子捕集体140に捕捉され得なかった極めて微細な粒子が存在する場合に通電動作させればよい。

上述のように、ヒータ150は常時動作させる必要はないので、例えば、微粒子除去装置100内に温度センサを設け、温度がある時間に亘り所定温度以下に低下したときに通電して加熱するようにしてもよい。もちろん、電源に余裕がある場合には常時通電するようにしてもよい。なお、ヒータ150は微粒子捕集体140の下流、すなわち、袋状フィルター部材130との間に設けるのがよく、このようにすると、排気ガスの流動によるヒータ温度の低下を防止できるからである。

【発明の効果】
以上のように、本発明の微粒子除去装置によれば、次の効果が得られることが発明者等の実験により確認されている。

(1)エンジンの運転状態で、黒煙等の微粒子の捕捉とその焼却処理を連続的に同時に行うので、従来のフィルターを並列に配置し切替え使用するタイプのものに比べ、コンパクトに構成することができる。その分、軽量化が可能である。

(2)微粒子捕集体としてFe−Cr−Al合金を用いることにより、従来のセラミックハニカム構造体のフィルターに比べ、劣化、破損等がなく、耐久性に優れ、しかも廉価な微粒子除去装置を得ることが出来る。
