【発明の属する技術分野】
本発明は反射型ゲストホスト液晶表示装置に関する。より詳しくは、四分の一波長板層と光反射層とをパネル内に内蔵して入射光の利用効率を改善した構造に関する。更に詳しくは、反射光を効率的に拡散出射して表示を高輝度化する技術に関する。

【従来の技術】
液晶表示装置には種々のモードがあり、現在ツイスト配向又はスーパーツイスト配向されたネマティック液晶を用いたTNモード或いはSTNモードが主流となっている。しかしながら、これらのモードは動作原理上一対の偏光板が必要であり、その光吸収があるため透過率が低く明るい表示画面が得られない上、表示するパターンに影が重なって写り高精彩の表示は実現できない。これらのモードの他、2色性色素を利用したゲストホストモードも開発されている。ゲストホストモードの液晶表示装置は液晶に添加した2色性色素の光吸収の異方性を利用して表示を行うものである。棒状構造の2色性色素を用いると、色素分子は液晶分子に平行に配列する性質があるので、電界を印加して液晶の分子配向を変化させると、色素の配向方向も変化する。この色素は方向によって着色したりしなかったりするので、電圧を印加することによって液晶表示装置の着色、無色を切り換えることができる。

図6はハイルマイヤー(Heilmeier)型ゲストホスト液晶表示装置の構造を表わしており、(A)は電圧無印加状態を表わし、(B)は電圧印加状態を表わしている。この液晶表示装置はp型色素と誘電異方性が正のネマティック液晶(Np 液晶)を用いている。p型の2色性色素は分子軸にほぼ平行な吸収軸を持っており、分子軸に平行な偏光成分Lxを強く吸収し、それに垂直な偏光成分Lyはほとんど吸収しない。(A)に示す電圧無印加状態では、入射光に含まれる偏光成分Lxがp型色素により強く吸収され、液晶表示装置は着色する。これに対し、(B)に示す電圧印加状態では、誘電異方性が正のNp 液晶が電界に応答して立ち上がり、これに合わせてp型色素も垂直方向に整列する。このため、偏光成分Lxは僅かに吸収されるだけで液晶表示装置はほぼ無色を呈する。入射光に含まれる他方の偏光成分Lyは電圧印加状態及び電圧無印加状態の何れであっても2色性色素によって吸収されることはほとんどない。従って、ハイルマイヤー型ゲストホスト液晶表示装置ではあらかじめ一枚の偏光板を介在させ、他方の偏光成分Lyを取り除き、コントラストの改善を図っている。

ネマティック液晶を用いたゲストホスト液晶表示装置では、ホストの液晶にゲストとして添加する2色性色素がネマティック液晶と同様に配向する。液晶の配向方向と平行な偏光成分は吸収するが、これと直交する偏光成分はほとんど吸収しない。従って、充分なコントラストを得るために、液晶表示装置の入射側に一枚の偏光板を配置し、入射光の偏光方向を液晶の配向方向と一致させている。しかしながら、このようにすると偏光板により原理的には入射光の50%が失われるため、表示がTNモードのように暗くなってしまう。この問題を改善する手法として、単に偏光板を取り除いただけでは吸光度のオン/オフ値が著しく低下するので適当ではなく、種々の改善策が提案されている。例えば、図7に示すように、入射側から偏光板を除去する一方、出射側に四分の一波長板及び反射板を取り付けた反射型ゲストホスト液晶表示装置が提案されている。この方式では、互いに直交する2つの偏光成分Lx,Lyが、四分の一波長板によって往路及び復路で偏光方向を90度回転させ、偏光成分の入替えが行われる。従って、(A)に示すオフ状態(吸収状態)では、各偏光成分Lx,Lyが入射光路か反射光路の何れかで吸収を受けることになる。また、(B)に示すオン状態(透過状態)では何れの偏光成分Lx,Lyもほとんど吸収を受けることがない。これにより、入射光の利用効率を著しく改善でき、表示装置が明るくなる。

【発明が解決しようとする課題】
しかしながら、この構造では四分の一波長板及び反射板を外付けするため、液晶表示装置自体は透過型にする必要がある。特に、高精細で且つ動画表示も可能にするため、アクティブマトリクス型の構造を採用した場合、基板上に画素電極駆動用の薄膜トランジスタを集積形成するため、透過型では画素開口率が低く入射光の相当部分が遮断される。従って、偏光板を除去しても表示装置の画面を顕著に明るくすることができない。この点に鑑み、四分の一波長板と反射板を表示装置内に内蔵した構造が提案されており、例えば特開平6−222351号公報に開示されている。これを図8に示す。なお、本発明では四分の一波長板と反射板を内蔵した構造を「集積型偏光変換ゲストホスト液晶表示装置」と呼んでいる。図示するように、この集積型偏光変換ゲストホスト液晶表示装置は入射光100側に位置する第1基板101とこの第1基板101から所定の間隙を介して後方に配置した第2基板102とで構成されている。この間隙内には第1基板101側に位置するゲストホスト液晶103と、第2基板102側に位置する四分の一波長板層104とが形成されている。また、第1基板101及び第2基板102側の両方に第1及び第2の電極105,106がそれぞれ形成されており、ゲストホスト液晶103に電圧を印加する。更に、第2基板102側の電極106と一体で光反射層107が設けられている。この光反射層107は第2基板102と四分の一波長板層104との間に介在して入射光101をほぼ鏡面反射して反射光108を出射する。なお、液晶103と四分の一波長板層104との間には保護層109が介在している。

反射型ゲストホスト液晶表示装置では明るい表示を得るため光反射層107と電極106を一体化し、開口率を最大化したアルミニウム金属膜などの反射電極を用いることが一般的である。しかしながら、平坦な金属膜電極では鏡面反射を起こすため視角が極端に制限され、しかも表示はペーパーホワイトではなくメタリックなものとなってしまう。これを防ぐためには金属膜の光反射層表面に細かな起伏を付け反射角度に広い分布を持たせることが提案されている。しかしながら、この方式の問題は微細な起伏を付けるプロセスが必要になることである。また、集積型偏光変換ゲストホスト液晶表示装置では四分の一波長板層104を正確にこの起伏に倣って均一な膜厚に制御する必要がある。しかしながら、これは現実には極めて困難である。更に、起伏の傾斜角度分布を制御して最適な視角範囲を設定する必要があるが、これも極めて現実的には困難である。以上のように金属膜からなる光反射層の表面に微細な起伏を付けることはデバイス製造上困難な問題を多く有している。

【課題を解決するための手段】
上述した従来の技術の課題を解決するため、本発明は集積型偏光変換ゲストホスト液晶表示装置を明るく広視野角化することを目的とする。係る目的を達成するために以下の手段を講じた。

即ち、本発明によれば、反射型ゲストホスト液晶表示装置は基本的な構成として、前方から光が入射する透明な第1基板と、該第1基板から所定の間隙を介して後方に配置した第2基板とを備えている。この間隙内には第1基板側に位置するゲストホスト液晶と、第2基板側に位置する四分の一波長板層とが設けられている。更に、第1基板側及び第2基板側のそれぞれに第1及び第2の電極が形成されており、該ゲストホスト液晶に電圧を印加する。加えて、第2基板側の第2の電極と一体又は別体に光反射層が設けられている。この光反射層は第2基板と四分の一波長板層との間に介在して入射した光をほぼ鏡面反射する。また、該第1基板と第1の電極との間に光拡散層が配されており、後方から反射した光を前方に向って散乱出射する。特徴事項として、前記光拡散層は微粒子を分散した樹脂を該第1基板に塗工したフィルムからなり、更に該光拡散層の上に塗工され且つ表面荒らし加工された粗面を有する平坦化膜を備えている。前記第1の電極は該平坦化膜の粗面に沿って形成されている。好ましくは、該第1の電極と該ゲストホスト液晶の界面に該ゲストホスト液晶を配向するための配向膜が介在している。この配向膜は平坦化膜の粗面に形成された該第1の電極を被覆して平滑化するに充分な膜厚を有する。また好ましくは、前記平坦化膜は粗面が1μm〜2μmの表面荒らさを有している。
係る構成を有する反射型ゲストホスト液晶表示装置は以下の工程により製造される。まず、微粒子を分散した樹脂を該第1基板に塗工して該光拡散層を形成する。続いて、該光拡散層の表面に平坦化膜を塗工し且つその表面を荒らし研削して粗面に加工する。続いて、該平坦化膜の粗面に沿って該第1の電極を形成する。

本発明によれば、入射側及び出射側となる第1基板に光拡散層を設ける一方、反射側となる第2基板に鏡面の光反射層を設けている。後方の第2基板側から反射した光は前方の光拡散層により拡散出射される。このため、出射光の角度分布が広がり視角が改善できるとともに、メタリックではなくペーパーホワイトの外観を呈する表示が得られる。特に、光拡散層の上に塗工された平坦化膜は、表面荒らし加工された粗面を有する。電極はこの平坦化膜の粗面に沿って形成されている。即ち、光拡散層と電極の境界を微細な粗面構造としている。これにより、光拡散層の下に位置する平坦化膜と電極との間の屈折率の不整合による不要な反射光を低減化している。

【発明の実施の形態】
以下図面を参照して本発明の実施形態を詳細に説明する。
図1は、本発明に係る反射型ゲストホスト液晶表示装置の第1実施形態を示す模式的な部分断面図である。本装置は所謂集積型偏光変換ゲストホスト液晶表示装置であり、光反射層及び四分の一波長板層が内蔵されている。本装置は前方から入射光1が入射する透明な第1基板2と、この第1基板2から所定の間隙を介して後方に配置した第2基板3とで構成されている。この間隙内にはゲストホスト液晶4が第1基板2側に配置されている。このゲストホスト液晶4は例えばネマティック液晶5と2色性色素6の混合物からなる。同じ間隙内には第2基板3側に四分の一波長板層7が配置している。また、第1基板2側及び第2基板3側の両方に第1及び第2の電極8,16がそれぞれ形成されており、ゲストホスト液晶4に電圧を印加する。更に、第2基板3側の電極16と別体に光反射層9が設けられており、第2基板3と四分の一波長板層7との間に介在して入射光1をほぼ鏡面反射する。なお、光反射層9を電極として用いることにより、第2の電極16を省略することもできる。換言すると、第2基板3側の電極16と光反射層9を一体として設けることも可能である。本実施形態では、電極16は表面が平坦な四分の一波長板層7の上に形成されている。また、ゲストホスト液晶4と電極16との間には配向膜13が介在している。この配向膜13はラビング処理が施されており、ゲストホスト液晶4を例えば水平に配向する。また、入射側の基板2の内表面に形成された第1の電極8の表面も配向膜14で被覆されている。

第1基板2と第1の電極8との間に光拡散層10が配されており、後方からの反射光11を前方に向って散乱出射する。この光拡散層10は微粒子10bを分散した樹脂10aを第1基板2に一定の厚みで塗工したフィルムからなる。光拡散層10の表面の凹凸を埋める様に平坦化膜20が塗工されている。この平坦化膜20はその表面が平滑研磨されている。前述した第1の電極8は平滑研磨された平坦化膜20の表面に形成されている。係る構成を有する集積型偏光変換ゲストホスト液晶表示装置では、後方の第2基板3側に鏡面を有する光反射層9が形成される一方、前方の第1基板2の内表面には光拡散層10が形成されている。反射光11は光拡散層10により拡散され前方に出射光12が放射される。光拡散層10の拡散作用又は散乱作用により出射光12は比較的広い角度分布を有するため、視角が改善される。また、反射光11は光拡散層10を介して散乱出射光12に変換されるため、表示がメタリックではなく、ぺーパーホワイトの外観を呈するようになる。

ここで、引き続き図1を参照し本表示装置の製造方法を詳細に説明する。まずガラスなどからなる第2基板3を洗浄した後その表面にスパッタリング法又は真空蒸着法でアルミニウムなどの金属膜を例えば40nmの厚みで成膜し、光反射層9とする。このようにして得られた光反射層9の上を下地層15で被覆する。例えば、ポリイミド樹脂を溶かした溶液をスピンコートで塗布し乾燥させて下地層15とする。この下地層15の表面を布でラビング処理する。更に、下地層15の上に高分子液晶材料を塗布する。この高分子液晶は、例えば安息香酸エステル系のメソゲンをペンダントとした側鎖型の高分子液晶である。この高分子液晶をシクロヘキサノンとメチルエチルケトンを8:2の割合で混合した溶液に、3〜5重量%溶解させる。この溶液を例えば1000rpmの回転速度でスピンコートし、第2基板3の上に高分子液晶を成膜する。この後基板加熱を行ない、一旦高分子液晶を光学的に等方状態まで加温する。続いて加熱温度を徐々に降下しネマティック相を経て室温状態まで戻す。ネマティック相において高分子液晶は下地層15のラビング方向に沿って配列し、所望の一軸配向性が得られる。この一軸配向性は第2基板3を室温に戻すことにより固定される。このようなアニール処理により、高分子液晶材料に含まれる液晶分子は一軸配向し、所望の四分の一波長板層7が得られる。更に、この四分の一波長板層7の上にITOなどの透明導電膜をスパッタリングなどで成膜し、電極16を設ける。更に、この電極16を被覆するようにポリイミドなどをスピンコートして配向膜13を設ける。この配向膜13を所定の方向に沿ってラビング処理することで、その上に接するゲストホスト液晶4の水平配向を実現することができる。なお、配向膜13のラビング方向と下地層15のラビング方向は45度の角度で交差している。

これに対し、入射側の基板2については、まず微粒子10bを分散した樹脂10aを一定の厚みで塗工して光拡散層10を形成する。具体的には、ゲル状の高分子粘着液又は溶媒中に樹脂を分散或いは溶解した高分子溶液に、樹脂と異なる屈折率の微粒子(例えばシリカの微粒子或いは高分子の微粒子)を分散した後に、混合液を所定の方法でガラス基板2上にコーティングすることによって、光拡散層10を作成する。樹脂(高分子マトリクス)の屈折率は例えば1.5であり、微粒子の屈折率は例えば1.6である。また、光拡散層10の膜厚は例えば15μmに均一に制御されている。次に、光拡散層10の表面の凹凸を埋めるために、高分子の平坦化膜20を10〜20μmの厚みでコーティングする。この高分子平坦化膜20を平滑研磨した後、その上に電極8を形成する。例えば、ITOなどの透明導電膜をスパッタリングなどで成膜し電極8とする。この電極8を被覆するようにポリイミド樹脂などを塗工し、その表面をラビング処理する。これにより、配向膜14が形成される。このようにして一連の成膜処理を施された一対のガラス基板2,3を接着剤などにより所定の間隙を介して互いに接合する。この間隙に黒色の2色性色素6を例えば3%程度含有したゲストホスト液晶4を真空注入によって導入する。

反射型ゲストホスト液晶表示装置はその消費電力の低さと携帯のし易さにより、今後携帯情報端末のディスプレイなどとして応用が広がることが期待されている。特に、集積型偏光変換ゲストホスト液晶表示装置では、四分の一波長板層及びアルミニウム光反射層を形成した一方の基板と、高分子マトリクス中に屈折率の異なる微粒子を分散した光拡散層がコーティングされた他方のガラス基板との間に、ゲストホスト液晶を保持した構成となっている。この表示装置は、前方に位置する光拡散層を構成する高分子マトリクスとその中に分散された微粒子との屈折率の差、微粒子の粒径、高分子マトリクス中に分散する微粒子の密度を制御することによって、パネルに入射する光に対して所望の角度範囲で充分な拡散性を付与することが可能であり、入射光は損失なしに観察者に向って反射し、明るいディスプレイが実現できる。図2の(A)に示すように、光を拡散するために設けた前方の光拡散層10は、高分子ゲルあるいは高分子溶液に微粒子10bを分散した後に、混合物を基板2の上に所定の方法でコーティングして形成される。しかし、この方法で形成されるフィルム状の光拡散層10は、作成環境の不備と微粒子の分散の不均一により、その表面に凸部10cや凹部10dが発生する。また、塗工方法の問題もあり、実質上表面が完全に平滑な光拡散層10を作ることは不可能であり、表面に凹凸10d,10cが表われる。このため、(B)に示すように、光拡散層10をコーティングした後、その表面を直接研磨して平坦化し、その上に電極を形成することが考えられる。しかしながら、光拡散層10を直接研磨すると、(B)に示すように、研磨機の状態あるいは光拡散層10の表面状態によって、所定の加工時間に研磨される膜の厚みは大きくばらついてしまう。そのため、拡散特性が安定した光拡散層10を作ることはできない。

そこで本発明では図3に示すように、光拡散層10の上に透明で全く拡散性を持たない平坦化膜20を設け、光拡散層10の表面の凹凸を埋めた後、更に平坦化膜20を研磨している。このようにして作成した光拡散層10は何ら直接研磨されていないため厚みが一定となり、しかもその表面は平坦化膜20により平滑化されている。具体的には(A)に示すように、紫外線硬化型のエポキシ樹脂(屈折率1.5)10aにシリカ微粒子(屈折率1.6)10bを20%混合した塗材を、ブレードコータによってガラス基板2の表面にコーティングした後、1000mj/cm2 のエネルギー密度で紫外光を照射して硬化させる。この後、同一の紫外線硬化型エポキシ樹脂をブレードコータで20μm塗布し、上記と同様に1000mj/cm2 のエネルギー密度で紫外線を照射し、平坦化膜20とする。このようにして作成された平坦化膜20は凝集や気泡の発生により、表面に若干の凹凸が生じる。(B)に示すように、この凹凸を除去するために平坦化膜20の表面を研磨処理する。例えば、60rpmで回転する研磨盤の上にガラス基板2を載置し、110Kg/300×350mm2 の荷重を加えて粒径が0.8μmのアルミナ研磨粉を供給しながら3分研磨を行っている。

図4は、本発明に係る反射型ゲストホスト液晶表示装置の第2実施形態を示す模式的な部分断面図であり、図1に示した第1実施形態と対応する部分には対応する参照番号を付して理解を得るようにしている。この実施形態でも、光拡散層10は微粒子10bを分散した樹脂10aを第1基板2に塗工したフィルムからなる。平坦化膜20は光拡散層10の上に塗工され、且つ表面荒らし加工された粗面を有する。電極8は平坦化膜20の粗面に沿って形成されている。このように、光拡散層10と電極8の境界を粗面構造としたことで、平坦化膜20と電極8の屈折率の不整合による不要反射光を低減することが可能である。ITOなどからなる電極8は屈折率が1.9であり、平坦化膜20は屈折率が1.5である。このため、何ら対策を施さないと入射光が第2基板3側の光反射層9に達することなく平坦化膜20と電極8の界面で反射されてしまう。平坦化膜20の粗面の表面荒らさは入射光の波長の数倍程度である。更に、この粗面に電極8を形成した後、配向膜14を成膜する際に、その表面が平坦となりゲストホスト液晶4に対して充分な配向を付与するため、粗面の表面荒らさは例えば1μmから2μmの間に制御することが好ましい。粗面を形成する方法として、例えば光拡散層10の上に平坦化膜20をコーティングした後、これを機械的に研削する。この時、粒径の大きな研磨粉を用いて研磨することによって、所望の表面荒らさを実現できる。例えば、研磨する場合に用いる研磨粉の粒径を2μmから6μmの間に設定することが望ましい。あるいは、機械的な研削に変え、化学的なエッチングにより平坦化膜20の表面を荒らすようにしてもよい。

図5の(A)は反射型ゲストホスト液晶表示装置の参考例を示しており、主要な構成要素のみを表わしている。この表示装置は上下2枚のガラス基板2,3の間にゲストホスト液晶4を保持した構造である。下側のガラス基板3には光反射層9が形成されている。上側のガラス基板2には高分子マトリクス中に屈折率の異なる微粒子を混合したフィルムがコーティングされており、光拡散層10を構成している。この光拡散層10の表面を平坦化処理した後、ITOをスパッタして電極8を形成している。その上には配向膜14が成膜されている。しかしながら、係る構成では、光反射層10と電極8の界面によって入射光の一部が反射され、下方の液晶4に達することなくそのまま光拡散層10を逆進して観察者側に出射してしまう。この不要反射光による像はゲストホスト液晶4の後方に位置する光反射層9の反射光により形成される画像に被さってしまい、例えば液晶4が黒表示状態にある時黒レベルの浮きを引き起こす。このような原因で高いコントラストは期待できない。

これに対し図5の(B)は図4に示した第2実施形態を模式化して表わしている。この表示装置は光拡散層10の下に平坦化膜20を形成し、その表面に微細な起伏を有する粗面を形成した後、電極8及び配向膜14を成膜している。これにより、電極8の界面における不要反射を抑制している。平坦化膜20の表面を粗面加工するため、例えば平坦化膜を10μm〜10数μmの厚みで形成した後、その表面を2μm〜6μmの粒径を有する研磨剤で機械的に研磨する。例えば、粒径が3μmのCe2 O3 研磨粉で研磨すると、不要反射をほぼ完全に抑制することができる。これに対し、0.8μmの粒径を有する研磨剤で研磨した場合、不要反射を完全に抑制することはできなかった。

引き続き図5の(A)及び(B)を参照して本発明の第2側面に係る作用を詳細に説明する。(A)に示した参考例では、光拡散層10の直下に電極8の平坦な界面が存在し、入射光I0が屈折率の不整合のために一部反射される。この不要反射光は光反射層9からの反射光と全く同様な経路を辿って出射角θ1で観察者の目に入る。この場合、コントラストは(I1+I2)/(I1+I)で与えられる。I1は電極8界面からの不要反射光量を示し、I2は光反射層9からの白表示時反射光量を示し、Iは黒表示時における光反射層9からの反射光量を表わしている。一方、(B)に示すように、本発明では電極8の界面が粗な状態になっているためI1は前方位に散乱され、θ1から見た場合の光量はほぼ0である。従って、この場合のコントラストは(I1+I2)/Iで与えられる。両式を比較すれば明らかなように、本発明に係る表示装置の方が参考例の表示装置に比べコントスラトが顕著に改善されている。

【発明の効果】
以上説明したように、本発明によれば、光拡散層と電極の境界を粗面とすることにより、黒表示した場合の不要反射光量を抑制することができ、コントラストを顕著に改善可能である。これにカラーフィルターを組み合わせてカラー表示を行う場合には従来に比しより鮮明なカラー画像が得られる。

TECHNICAL FIELD OF THE INVENTION
The present invention relates to a reflective guest-host liquid crystal display device. There are various modes in a liquid crystal display device, and a TN mode or an STN mode using a nematic liquid crystal that is twist-oriented or super-twist-aligned is currently mainstream. However, these modes require a pair of polarizers due to the principle of operation, and because of their light absorption, low transmittance cannot be obtained and a bright display screen cannot be obtained. Cannot be realized. In addition to these modes, a guest-host mode using a dichroic dye has also been developed. The guest-host mode liquid crystal display device performs display using the anisotropy of light absorption of a dichroic dye added to liquid crystal. In a guest-host liquid crystal display device using a nematic liquid crystal, a dichroic dye added as a guest to the liquid crystal of the host is oriented similarly to the nematic liquid crystal. A polarized light component parallel to the liquid crystal alignment direction is absorbed, but a polarized light component orthogonal to the direction is hardly absorbed. Therefore, in order to obtain a sufficient contrast, one polarizing plate is arranged on the incident side of the liquid crystal display device, and the polarization direction of the incident light is made to coincide with the orientation direction of the liquid crystal. However, in this case, 50% of the incident light is lost in principle by the polarizing plate, and the display becomes dark like a TN mode. As a method of solving this problem, simply removing the polarizing plate is not appropriate because the on / off value of the absorbance is remarkably reduced, and various measures have been proposed. For example, as shown in FIG. 7, a reflection type guest-host liquid crystal display device has been proposed in which a polarizing plate is removed from the incident side and a quarter-wave plate and a reflecting plate are attached to the exit side. In this method, two polarization components Lx and Ly orthogonal to each other are rotated by 90 degrees in the forward and backward directions by a quarter-wave plate, and the polarization components are switched. Therefore, in the off state (absorption state) shown in (A), each polarization component Lx, Ly is absorbed in either the incident optical path or the reflected optical path. However, in this structure, since the quarter-wave plate and the reflection plate are externally provided, the liquid crystal display device itself needs to be of a transmission type. In particular, when an active matrix structure is adopted to enable high definition and moving image display, a thin film transistor for driving a pixel electrode is integrated on a substrate. SUMMARY OF THE INVENTION In order to solve the above-mentioned problems of the related art, an object of the present invention is to provide an integrated polarization conversion guest-host liquid crystal display device having a bright and wide viewing angle. Here, the method for manufacturing the present display device will be described in detail with reference to FIG. First, the second substrate 3 made of glass or the like is washed, and then a metal film such as aluminum is formed on the surface of the second substrate 3 by a sputtering method or a vacuum evaporation method to a thickness of, for example, 40 nm.
