本発明は、検査対象に光周波数が僅かに異なる二つのレーザービームによって干渉を起こさせ、この干渉縞に基づいて検査対象内に発生する超音波を利用して検査対象内部の欠陥を非破壊で検出するレーザー超音波検査装置及びレーザー超音波検査方法に関連する。

【従来の技術】
各種材料の内部欠陥等を非破壊で、かつ検査対象に非接触で検出する方法として、レーザー超音波法が知られている。この方法は、検査対象の表面にレーザービームを照射して検査対象の表面または内部に超音波を励起させる。この超音波が検査対象を伝播する過程で欠陥に当たると、そこで反射エコーが生じる。検査対象には、超音波発生用のレーザービームとは別に、反射エコー観測用のレーザービームを照射しておく。この照射部位に欠陥からの反射エコーが到達すると、その表面は振動するので、レーザービームの反射ビームはドップラーシフトを受けて光周波数が変位する。この反射ビームの光周波数の変位を、例えばファブリ・ペロー干渉計などで検出することによって超音波の反射エコーを観測し、それに基づいて検査対象内部の欠陥を検出する。

この超音波を試料の特定の方向に伝播させる方法をH.Nishinoらが提案している(H. Nishino et al. 「Generation and Directivity Control of Bulk Acoustic Waves by Phase Velocity Scanning of Laser Interference Fringes」(Jpn.J. Appl.Phys. Vol.34 (1995) pp2874−2878 )。この方法は、超音波発生用のレーザービームを二つに分岐し、両者を試料の同じ部位に照射することによって、この部位に干渉を生じさせる。その際、分岐した一方のレーザービームの周波数を僅かに変化させることによって、照射部位に生じる干渉縞を高速に移動させる。このような構成で超音波を発生させると、二つのレーザービームの周波数差や試料表面への入射角などを調整することによって、超音波を特定の方向に進行させることができる。

【発明が解決しようとする課題】
ところで、H.Nishinoらが提案した方法は、特定の方向に超音波を進行させうるため、例えば二つの鋼材を突き合わせ溶接した溶接箇所の検査のように、欠陥の存在位置がある程度予測できる状況での欠陥検査に適用することが考えられる。しかしながら、この方法で発生する超音波は、次第に拡散しながら進行するため、欠陥が微少な場合には、その欠陥によって反射される超音波のエコーの強度も小さい。このため、微少な欠陥を十分に検出できないことが考えられる。

また、溶接部位の欠陥検出には、従来から、楔形超音波探触子を用いた方法が用いられている。しかしながら、この方法は、検査対象に超音波探触子を接触させることが必要となるため、検査対象が非常に高温だったり、あるいは形状が特殊なために探触子を当接することができないものについては、検査を行うことができないという問題がある。

本発明は、上記事情に基づいてなされたものであり、内部の欠陥が微少であっても、十分な感度で検出でき、しかも非接触で検査対象内部の欠陥の検査を行うことができるレーザー超音波検査装置及びレーザー超音波検査方法を提供することを目的とする。

【課題を解決するための手段】
上記の目的を達成するための請求項1記載の発明であるレーザー超音波検査装置は、第一及び第二のレーザービームを発するレーザービーム発生手段と、前記第一及び第二のレーザービームのいずれか一方又は両方の光周波数をシフトして両者の光周波数に所定の差を設ける光周波数差設定手段と、前記第一及び第二のレーザービームのうち、少なくとも一方を拡散ビームとして、両レーザービームを検査対象の所定の部位に所定の角度で照射するレーザービーム照射手段と、前記検査対象に生じた超音波を観測する超音波観測手段とを有し、前記レーザービーム照射手段によって検査対象に照射される第一のレーザービームと第二のレーザービームとの干渉及び干渉縞の移動によって、検査対象の内部で収束する超音波を発生させるとともに、この超音波の欠陥による反射エコーを前記超音波観測手段によって観測することにより、検査対象内部の欠陥を検出することを特徴とする。

【発明の実施の形態】
以下に図面を参照して、本発明の実施の形態について説明する。
図1は、本発明の一実施形態のレーザー超音波検査装置の全体的な構成を示す図である。x軸、y軸を図1に示すようにとり、また、これらの軸に直交する軸をz軸とする。

図1において、CO2 レーザー10は、超音波発生用のレーザー光源であり、ここではCO2 レーザーを用いる。CO2 レーザー10は数種類の波長のレーザービームを発生することができるが、ここでは、波長λ0 =10.6μmのレーザービームを用いる。このレーザービームの光周波数をf0 とすると、f0 =c[m/sec]/10.6[μm](cは光速)である。

図1において、CO2 レーザー10から放射されたレーザービームは、ビームスプリッタ11によって、ここで反射されるレーザービームと、ここを透過するレーザービームに分けられる。ビームスプリッタ11で反射されたレーザービームはビームエキスパンダ30に入り、ここでビーム幅が拡大されて、音響光学素子(AOM)12に入射する。一方、ビームスプリッタ11を透過したレーザービームは、ミラー13で反射され、ビームエキスパンダ31でビーム幅が縮小されて、音響光学素子(AOM)14に入射する。

音響光学素子12,14は、音響光学効果を利用した素子であり、ここでは、音響光学周波数シフタ(Acousto−Optic Frequency Shifter:AOFS)として利用する。音響光学素子は、これに適当な周波数の電気信号を与えることによって、内部に設けられた媒体が超音波振動を行い、弾性歪みや圧力が場所によって変化する。これに起因して、媒体には超音波の波長を周期とする屈折率変動が生じ、光がこの屈折率の変動領域に入射すると、その光は回折を起こす。このとき、回折した光は超音波によるドップラーシフトを受け、一次回折光の光周波数は、入射光の光周波数から超音波の周波数分だけシフトした値となる。すなわち、入射光の光周波数をfi 、一次回折光の光周波数をfd 、超音波の周波数(発振器の信号周波数)をfa とすると、

となる。ここで、±の符号は、回折される方向によって決まる。

本実施形態では、音響光学素子12には発振器15から、また、音響光学素子14には発振器16から、それぞれ適当な周波数の電気信号を与える。したがって、音響光学素子12から出射されるレーザービーム17及び音響光学素子14から出射されるレーザービーム18の光周波数は、前述の(1)式に基づいて、元の光周波数f0 からシフトする。

音響光学素子12から出射されたレーザービーム17は、適当な光学系(図示せず)によって、鋼材1上の所定の部位に照射される。これに対し、音響光学素子14から出射されたレーザービーム18は、凹レンズ32によって、幅が徐々に広がる拡散ビームとされてから、レーザービーム17と共通の部位に照射される。なお、レーザービーム17,18は、ともに、鋼材1に照射されるときに、それぞれのビーム軸がx−z平面と平行な面内にあるようにする。

前述のレーザービーム17及び18は、鋼材1の内部に超音波を発生させるためのものであるが、本実施形態では、鋼材1の内部を伝播し欠陥によって反射された超音波のエコーの観測にも、レーザーを利用する。
図1において、アルゴン(Ar)レーザー20は、超音波の反射エコーの観測に用いるレーザー光源である。Arレーザー20から放射されたレーザービーム24は、ハーフミラー21及び適当な光学系(図示せず)を経て、鋼材1の表面の所定の部位に照射される。照射されたレーザービーム24の一部は鋼材1の表面で反射され、反射光はハーフミラー21で更に反射されて、ファブリ・ペロー干渉計22に入射する。

欠陥で反射された超音波のエコーが鋼材1の表面のレーザービーム24の照射部位に戻ると、この部分が超音波振動をする。すると、この部位で反射されるレーザービーム24の反射ビームは、この超音波振動による表面の変位速度に基づいてドップラーシフトを受け、反射ビームの光周波数は元の光周波数から変位する。

ファブリ・ペロー干渉計22は、これに入射するビームの光周波数によって、出射光の強度が図2のように変化する。すなわち、出射光強度は、ある特定の光周波数において急峻なピークを示すが、ピークの前後では速やかに低下する。このピークを示す光周波数は、ファブリ・ペロー干渉計22の共振器長を調節することによって変えることができる。そこで、図2に示す曲線の傾きが最大となる光周波数(例えば図2のA点)がArレーザーの光周波数と一致するようにファブリ・ペロー干渉計22の共振器長を予め調整しておけば、光周波数の僅かな変位±Δνを、相対的に大きな透過光強度の変化±ΔIに変換できる。透過光強度は、光検出器23を用いて電気信号に変換されるので、最終的には、光周波数の変位を電気的な波形として捉えることができ、これにより欠陥において反射された超音波の反射エコーを観測できる。

次に、レーザービーム17とレーザービーム18の干渉による超音波の発生について説明する。
音響光学素子12から出射されるレーザービーム17と音響光学素子14から出射されるレーザービーム18が鋼材1の共通の部位に照射されると、二つのビームは干渉しあい、光波が強め合うところと弱め合うところが交互に現れる干渉縞を生じる。更に、二つのレーザービームの光周波数が僅かに異なることから、この干渉縞はx軸方向に移動する。干渉によって生じる干渉縞は熱応力のパターンに対応するため、このパターンに応じた超音波が、鋼材1の内部に発生する。この干渉縞の移動速度と超音波の進行方向とは、密接に関係する。

図3は、干渉縞の移動速度と、干渉縞によって発生する超音波の進行方向の関係を示した図である。超音波が鋼材1の内部へ伝播するとして、そのときの音速をvaco とし、干渉縞の速度をvf とすると、

という関係がある。すなわち、干渉縞の速度vf を超音波の速度vaco をよりも大きくすることによって、鋼材1の内部へ進行する超音波を発生させることができ、また、超音波の音速vaco が一定であることから、干渉縞の速度vf を変えることによって超音波の進行方向φを制御することができる。以上については、前掲のHideo NISHINO et al.「Generation and Directivity Control of Bulk Acoustic Waves by Phase Velocity Scanning of Laser Interference Fringes」(Jpn.J. Appl.Phys. Vol.34 (1995) pp2874−2878 )において、実験と理論の両面から説明されている。

鋼材1の内部に欠陥が存在し、鋼材1の内部を伝播する超音波がこの欠陥に当たると、超音波の反射が起こる。したがって、この反射エコーを、前述のArレーザー20、ファブリ・ペロー干渉計22、光検出器23等からなる観測系で観測することによって、鋼材内部の欠陥を非破壊で検出することができる。
図4は、図1に示した二つのレーザービーム17,18と、これらの照射部位の近傍を拡大し、かつ模式化して示している。なお、レーザービーム18は、凹レンズ32を通過した後の状態を示している。この凹レンズ32を通過した後のレーザービーム18を、等価的に一点を源とするビームと考える。図4ではこの仮想的な点をQとする。また、図4のx座標、y座標の取り方は、図1に対応している。

超音波が収束すると、最も収束した部分における超音波のエネルギー密度は高くなる。このため、収束部に欠陥が存在すると、その欠陥の大きさが同じであっても、反射エコーのエネルギーはこれまでよりも大きくなる。したがって、欠陥検出の精度が向上し、これまでよりも小さな欠陥を検出することが可能となる。鋼材1の内部のどこに収束させるかは、二つのレーザービームの入射角や凹レンズ32の焦点距離などによって調節することができる。具体的には、(4)式から、二つのレーザービームの入射角θ0 及びθr0(θr0は、レーザービーム18の原点Oにおける入射角とする)のうち少なくとも一方を変えることによって、干渉縞の波長(空間的な周期)λf (=2π/kf )を調節できることが分かる。また、(5)式から、二つのレーザービームの入射角と、二つのレーザービームの光周波数差を適当に調整することによって、干渉縞の移動速度を変え得ることが分かる。

そこで、まず、干渉縞の波長が所望の波長となるよう(5)式からθ0 又はθr0を決め、これらを(6)式に代入して、所望の速度vf となるように二つのレーザービームの周波数差(f2 −f1 )を決め、この周波数差(f2 −f1 )が得られるように、音響光学素子12,14に供給する信号の周波数を決定することによって、干渉縞の所望の波長及び所望の移動速度が得られる。

本発明のレーザー超音波装置は、欠陥の存在位置がある程度予想できる場合、あるいは欠陥検査を行いたい領域が比較的狭い場合の検査に適している。例えば、鋼材と鋼材を突き合わせ溶接した部分を、その溶接部位にそって、溶接部に欠陥がないかどうかを検査する場合などに適用することができる。図5は、これを示したものである。図5において、溶接部40は、二つの鋼材41と42を突き合わせ溶接した部分である。この内部に欠陥があると、製品の品質上種々の問題を生じるので、事前に非破壊で欠陥の有無を検査しておく必要がある。

従来は、このような溶接部40の検査には、主として楔形超音波探触子を用いた斜角探傷法が採用されていた。しかし、従来の斜角探傷法は、楔形超音波探触子を検査対象である鋼材41又は42の表面に接触させる必要がある。このため、検査対象が高温であったり、あるいは検査対象が特殊な形状をしているといった場合には、探触子を検査対象に接触させることができない場合があり、このため検査できるものの範囲に制限があった。

これに対して、本実施形態では、レーザー超音波法によって発生させる超音波を、鋼材内部の斜め方向に進行させることができ、その方向も図5に、44,45で示すように、ある程度調節できる。しかも、このように斜めに進行する超音波をある点に収束させて検査部位でのエネルギー密度を高めることができる。このため、欠陥が小さいものであっても、高い精度でこれを検出することができる。また、本実施形態のレーザー超音波検査装置は非接触型であるため、これまで楔形超音波探触子を用いた斜角探傷法で検査していたものを検査できるほか、従来、この斜角探傷法では検査できなかった対象物も、本実施形態のレーザー超音波装置を用いることによって検査可能になる。

なお、本発明は上記実施形態に限定されるものではなく、その要旨の範囲内で種々の変更が可能である。例えば、上記実施形態では、単一のCO2 レーザー10から発せられるビームを二つに分けてレーザービーム17,18としたが、二つのレーザー光源を予め用意し、それぞれから放射されるレーザービームを干渉させて超音波を発生させるようにしてもよい。また、上記実施形態では、二つのレーザービーム17,18の光周波数差の設定が容易となるよう二つの音響光学素子12,14を設けたが、場合によってはどちらか一方のレーザービームだけについて音響光学素子で光周波数をシフトさせてもよい。

【発明の効果】
以上説明したように、本発明によれば、非接触、非破壊で検査することが可能なレーザー超音波法によって、所定の角度で検査対象の内部へ進行し所定の検査部位で収束する超音波を生じさせることができる。これにより、検査部位でのエネルギー密度が高まり、したがって欠陥で反射される超音波の反射エコーの強度も高くなり、これまで検出が困難だった微少な欠陥についても精度よく検出できるようになる。
