【発明の属する技術分野】
本発明は、雑誌束が積み重ねられた入荷パレットから雑誌束を荷崩しして輸送ルート毎に仕分けし、宛名を印字して、輸送ルート毎に雑誌束を積み替えて出荷する仕分け・積み替えシステムに関する。

【従来の技術】
出版社あるいは印刷・製本所から取次業に入荷される雑誌や書籍などは、複数冊に紐で結束された雑誌束を、パレットに積み重ねられた状態で運搬されてくる。そして、取次業は、輸送ルート毎にある書店などの注文に応じて、パレットに積み重ねられた雑誌束を崩して、輸送ルート毎に仕分けし、雑誌束に輸送ルート、書店名や雑誌の数を表示した宛名紙を貼り付ける。次いで、宛名紙を貼り付けた雑誌束をビニール包装し、バンドを十文字に掛けして配達に適した包装・梱包にする。この様に包装・梱包された雑誌束は、輸送ルートが同一のもののみを1又は複数のパレットに積み替えた後、輸送ルート毎にある書店などに出荷している。

【発明が解決しようとする課題】
取次業に入荷された雑誌束を、輸送ルート毎に仕分けし、パレットに積み替える作業は、通常人手による作業で行われている。従って、例えば、仕分けされた雑誌束に宛名紙を貼り付けるにも人手を介することから、仕分けの際に宛名紙を全て貼り終えた否かは、全ての宛名紙がなくなったか否かによるチェックであり、作業中に何らかの理由により宛名紙がなくなってもチェックできないのが実情である。又、人手で仕分けを行うと煩雑であり、仕分けの効率も低下する。

この問題を解決するために、汎用ロボットを用いて雑誌束の荷崩しから仕分け、積み替え作業を自動化することが考えられる。すなわち、汎用ロボット又はシステムを総括する制御盤に何らかの手段によりパレットに対する雑誌束の積み崩しパターンや1パレット当たりの積み込み数と輸送ルート毎の雑誌束総数を入力すれば公知の方法で容易に実行できる。しかしながら、この様なものでは、出版社あるいは印刷・製本所から入荷したパレットに積み重ねられた雑誌束の段数あるいは段内の端数を入力した後に、仕分け・積み替え作業に移行させる必要があるので、パレットに積み重ねられた雑誌束の段数が異なり、又パレットから積み崩す数と積み替える数とが異なると各条件毎にこれらの情報を入力するという煩雑性が伴い、自動化が制限されている。

本発明の仕分け・積み替えシステムの目的は、データ入力の煩雑さを解消して、輸送ルート毎の雑誌束の仕分け・積み替え作業を連続して行えるとともに、宛名紙の管理を確実に行えるものを提供することにある。

【課題を解決するための手段】
本発明の仕分け・積み替えシステムは、請求項1では、入荷された雑誌束をばらして配達先を明示し、輸送ルート毎に雑誌束を集めて出荷する仕分け・積み替えシステムであって、雑誌束を積み重ねた入荷パレットから、雑誌束を供給するデパレタイジング手段と、配達先を明示した宛名を印字するプリンター手段に対して、宛名情報を雑誌束毎にその都度転送して印字させる宛名紙発行管理手段と、宛名が直接又は間接に印字された雑誌束を輸送ルート毎に出荷パレット又は出荷籠に積み込むパレタイジング手段と、雑誌束総量を管理する第1カウンタと、輸送ルート毎の雑誌束総量を管理する第2カウンタとを有するシステム制御手段と、を備え、前記デパレタイジング手段による雑誌束供給は、供給ごとにカウントダウンされる前記第1カウンタが零になるまで行い、そのカウントダウン中に入荷パレットが空になると次の入荷パレットから雑誌束を供給するようにし、前記パレタイジング手段による雑誌束供給は、供給ごとにカウントダウンされる前記第2カウンタが零になるまで行い、そのカウントダウン中に出荷パレット又は出荷籠が一杯になると空パレット又は空の出荷籠に積み込むようにしたものである。これにより、宛名紙発行管理手段が宛名情報を雑誌束毎にその都度転送してプリンター手段で印字させるので、宛名情報が各雑誌束に確実に表示される。又、デパレタイジング手段による雑誌束の供給を雑誌束総量で管理し、パレタイジング手段による出荷パレットへの雑誌束の積み替えを輸送ルート毎の雑誌束総量で管理しているので、1つの輸送ルートの仕分け・積み替えが終了すると出荷パレットを搬出し、空パレットに入れ替えることで順次継続して輸送ルート毎に雑誌束の仕分け・積み替えを行える。又、デパレタイジング手段はパレタイジング手段の積み替えに関係なく、雑誌束総量に達するまで連続作業するので、入荷パレットの積み重ねられた雑誌束の数、雑誌束の端数の情報をシステム手段に入力する必要がなく、輸送ルート毎に雑誌束の仕分けと積み替えが継続して行える。

請求項2では、請求項1のものに、前記第2カウンタのカウントダウンは、前記宛名紙発行管理手段からの雑誌束毎の宛名情報の転送により行うようにしたものである。これにより、宛名紙発行管理手段からの情報に基づいて、カウントダウンすると、輸送ルート毎の雑誌束の総数の管理を確実に行える。

請求項4では、請求項1のものに、前記プリンター手段による雑誌束への直接又は間接の印字が正常か異常かを判定する宛名紙監視装置を設け、この宛名紙監視装置による正常の判断により前記宛名紙発行管理手段から発行済宛名を削除するようにしたものである。これにより、プリンタ手段による雑誌束の印字状態を宛名紙監視装置により判定するので、プリンタ手段がプリント発行する宛名紙の紛失などのために発生する出荷ミスを確実に防止できる。

請求項8では、請求項1のものに、前記デパレタイジング手段の近辺に、入荷パレットの積みパターンが基本と変わる場合に、別パターンであることを入力する入力手段を設けたものである。これにより、入力手段の操作により、基本パターンから別パターンに変更できることから、例えば、入荷パレットの雑誌束の段数の違いや、入荷パレットの入荷方向の違いがあっても、別パターンによりデパレタイジング手段による雑誌束の搬送供給を容易に対応させて輸送ルート毎に雑誌束を仕分け・積み替えができる。

【発明の実施の形態】
以下、本発明の実施形態における仕分け・積み替えシステムについて、図面を参照して説明する。

図1において、仕分け・積み替えシステム1は、雑誌や書籍などを紐で結束した雑誌束2が積み重ねられた入荷パレット3を搬送するパレット搬送ラインA1と、又輸送ルート毎に仕分けされた雑誌束2が積み込まれた出荷パレット4を搬送するパレット搬送ラインA2と、パレット搬送ラインA1で搬送される入荷パレット3から雑誌束2を搬送供給して、各雑誌束2を輸送ルート毎に仕分け、輸送ルート毎に宛名を明示する仕分け・積み替えラインBと、各ラインA1,A2,Bの作動を制御するシステム制御盤10(システム制御手段,図2に示す)とを備えている。

パレット搬送ラインA1は、フォークリフトなどによりa1点に運搬されてくる入荷パレット3を積み崩し位置a2まで搬送し、又積み崩し位置a2から空パレット5をパレットマガジン6まで搬送する入荷コンベア7を有しており、パレットマガジン6は搬送されてくる複数の空パレット5を段々に収納する。入荷コンベア7の積み崩し位置a2の近傍には入荷パレット3に積み重ねられた雑誌束2の高さを検出する入荷パレット高さ検出装置8(以下、単に「高さ検出装置8」という)が設けられており、高さ検出装置8には高さ検出の他に入荷パレット3の最上段に被せられた合紙を取り去る機構を持たせても良い。入荷コンベア7の搬入側には、所定の情報を作業者に知らせる表示器9が設けられている。又、パレット搬送ラインA2は、パレットマガジン6に収納された空パレット5′を積み替え位置b1まで順次、搬送し、積み替え位置b1で雑誌束2が積み込まれた出荷パレット4を出荷位置b2まで搬送する出荷コンベア11を有している。出荷コンベア11の搬出側には、看板紙貼り付装置12が配置されており、看板紙貼り付装置12は出荷パレット4に積み込まれた雑誌束2の全体に対して輸送ルート、雑誌の種類や総数などを記載した看板紙を貼り付ける。

仕分け・積み替えラインBは、入荷コンベア7に並行して配されて出荷コンベア11まで延びるL字状の仕分けコンベア15を有し、仕分けコンベア15に沿ってデパレタイジングロボット16(デパレタイジング手段),宛名書きプリンタ17(プリンタ手段),宛名紙監視装置23,ビニール包装機18,バンド掛け機19,20及びパレタイジングロボット21(パレタイジング手段)とが配置され、仕分けコンベア15の搬出端に1又は2の雑誌束2を位置決めする位置決めコンベア22が連設されている。

デパレタイジングロボット16は、入荷コンベア7の積み崩し位置a2に対向する様に仕分けコンベア15の外側に配置されており、旋回されるロボットアーム16A先端にハンド部16Bを備えている。ハンド部16Bは、入荷コンベア7により積み崩し位置a2まで搬送された入荷パレット3から1又は2の雑誌束2を掴むことのできる機構を有している。そして、デパレタイジングロボット16は、図2に示すデパレタイジングロボットコントローラ32(以下、単に「ロボットコントローラ32」という)からの指令に基づいてロボットアーム16A、ハンド部16Bの作動を制御して、積み崩し位置a2にある入荷パレット3から1又は2の雑誌束2を掴んで、仕分けコンベア15に搬送する。

宛名書きプリンタ17は、図2に示す宛名紙発行管理装置31から出力される輸送ルート毎の宛名リスト情報に基づいて、宛名紙にプリント発行し、この宛名紙を仕分けコンベア15で搬送されてくる雑誌束2に貼り付ける。又、宛名書きプリンタ17は、宛名紙へのプリントの不良や紛失等の不具合を宛名紙監視装置23により監視されている。尚、宛名書きプリンタ17において、宛名紙を各雑誌束2に貼り付ける構成をとることなく、インクジェットプリンタなどを用いて宛名を直接、各雑誌束2に印字する構成としても良い。

ビニール包装機18は、宛名書きプリンタ17の搬出側に配置されており、宛名紙が貼られた雑誌束2にビニール包装を施すものである。又、バンド掛け機19と20とは、ビニール包装機18の搬出側で仕分けコンベア15の搬送方向が90度反転する両側にそれぞれ配置されており、ビニール包装された雑誌束2の搬送方向を直交切り替えすることで十文字のバンド掛けをする。

パレタイジングロボット21は、出荷コンベア11の積み替え位置b1と位置決めコンベア22とに対向する様に配置されており、旋回されるロボットアーム21A先端にハンド部21Bを備えている。ハンド部21Bは、位置決めコンベア22に搬送された1又は2の雑誌束2を掴むことのできる機能を有している。そして、パレタイジングロボット21は、図2に示すパレタイジングロボットコントローラ33(以下、単に「ロボットコントローラ33」という)からの指令に基づいてロボットアーム21A,ハンド部21Bの作動を制御して、位置決めコンベア22にある1又は2の雑誌束2を掴んで、出荷コンベア11の積み替え位置b1にある出荷パレット4に積み込む。

次に、図2及び図3において、各ラインA1,A2,Bの作動を制御するシステム制御盤10は、輸送ルート毎の宛名リスト、輸送ルート毎の雑誌束2の総量、雑誌束2の高さ寸法や出荷パレット4の積み込み可能数などを情報として入力する入力装置30(入力手段)に接続されており、この情報のうち輸送ルート毎の宛名リストと雑誌束2の総量の情報を宛名紙発行管理装置31に出力する。宛名紙発行管理装置31は、宛名書きプリンタ17まで雑誌束2が搬送されると、その都度、宛名書きプリンタ17に輸送ルートの宛名リストから1の宛名情報を出力することで、宛名書きプリンタ17による宛名紙のプリント発行と雑誌束2への宛名紙の貼り付け作動を制御する。又、宛名紙発行管理装置31は、宛名紙監視装置23からフィードバックされる信号に基づいて雑誌束2に正常に宛名紙が貼られたか否かを管理し、正常に宛名紙が貼られたときには輸送ルートの宛名リストから逐次、該当する宛名を削除するとともに、宛名紙を貼った雑誌束2の総量情報をシステム制御盤10にフィードバックする。

又、システム制御盤10は、各ロボットコントローラ32,33に接続されており、各コントローラ32,33はシステム制御盤10の指令に基づいて各ロボット16,21の作動を制御する。

ロボットコントローラ32は、デパレタイジングロボット16が入荷パレット3から雑誌束2を搬送する都度(雑誌束2の搬送数)にシステム制御盤10に信号としてフィードバックする。システム制御盤10は、図3に示す様に、入力装置30から入力された輸送ルート毎の雑誌束2の総量から演算された搬送供給すべき雑誌別の雑誌束総量をカウントダウンする第1カウンタ34(カウンタ手段)に接続されており、第1カウンタ34はロボットコントローラ32からフィードバックされる信号に基づいてカウントダウンするものである。そして、システム制御盤10は、第1カウンタ34がカウントダウンする雑誌束総量が零になるまで、コントローラ32に指令を出力してデパレタイジングロボット16の作動を繰り返させる。

又、ロボットコントローラ33は、パレタイジングロボット21が位置決めコンベア22から雑誌束2を出荷パレット4に積み込みする都度にシステム制御盤10に信号としてフィードバックする。システム制御盤10は、図3に示す様に、入力装置30から入力された輸送ルート毎の雑誌束2の総量をカウントダウンする第2カウンタ35に接続されており、第2カウンタ35はパレタイジングロボット21からフィードバックされる信号に基づいて入力される輸送ルート毎の雑誌束2の総量をカウントダウンするものである。そして、システム制御盤10は、第2カウンタ35がカウントダウンする輸送ルート毎の雑誌束2の総量と出荷パレット4に積み込み可能数の情報とに基づいて、パレタイジングロボット21による雑誌束2の積み込み作動と出荷パレット4の搬送の制御を行う。

更に、システム制御盤10には、高さ検出装置8と表示器9に接続されており、高さ検出装置8が検出する検出信号に基づいて積み崩し位置a2に搬送された入荷パレット3に積み重ねられた雑誌束2の段数を検出して、段数情報としてロボットコントローラ32に出力する。ロボットコントローラ32は、入力した段数情報と雑誌束2の高さ寸法により雑誌束2の積み崩し数を得て、デパレタイジングロボット16による雑誌束2の積み崩し作動を制御する。又、表示器9は、システム制御盤10から出力される第1カウンタ34によるカウントダウン数と雑誌名を表示する。これにより、作業者は表示される数が零になるまで入荷パレット3を入荷コンベア7に運搬すれば良いことになり、雑誌束2の入荷管理が容易となる。又、各コンベア7,11,15や看板紙貼り付装置12の作動もシステム制御盤10により制御されており、看板紙貼り付装置12はシステム制御盤10から出力される輸送ルート、雑誌の種類や総数などの情報を記載した看板紙を出荷パレット4に積み込まれた雑誌束2に貼り付ける。

本発明の実施形態における仕分け・積み替えシステム1は、以上のように構成されるが、次に、仕分け・積み替えシステム1による輸送ルート毎の雑誌束2の仕分け、積み替え作業を、図1乃至図9を参照しつつ説明する。

出版社あるいは印刷・製本所から入荷された雑誌は、図9(a)に示すように、複数冊の雑誌を紐で結束して雑誌束2にされ、これら雑誌束2を、図9(b)に示すように、入荷パレット3に複数段に積み重ねられた状態で運搬されて来る。

この様に、運搬されて来た入荷パレット3の雑誌束2を輸送ルート毎に仕分して出荷パレット4に積み替えるには、先ず、入力装置30から輸送ルート毎の宛名リスト、輸送ルート毎の雑誌束2の総量、雑誌束2の高さ寸法や出荷パレット4の積み込み可能数などの情報をシステム制御盤10に入力する。そして、各情報を入力したシステム制御盤10は、複数の輸送ルート毎の雑誌束2の総量からデパレタイジングロボット16で搬送供給する雑誌束2の雑誌束総量を演算して第1カウンタ34に出力し、第2カウンタ35に輸送ルート毎の雑誌束2の総量を順次出力し、且つ宛名紙発行管理装置31に輸送ルート毎の宛名リストと雑誌束2の総量を出力する。

そして、フォークリフトなどにより入荷コンベア7に入荷パレット3を載置し、入荷コンベア7により入荷パレット3を積み崩し位置a2まで搬送して停止させる。この状態で、システム制御盤10は高さ検出装置8を作動して、入荷パレット3に積み重ねられた雑誌束2の高さを検出させ、この高さ信号と雑誌束2の高さ寸法に基づいて入荷パレット3の積み込み段数を算出して、段数情報をロボットコントローラ32に出力する〔図5の#20,#21〕。段数情報を入力したコントローラ32は、この情報に基づいてデパレタイジングロボット16のロボットアーム16A,ハンド部16Bの作動を制御して、ハンド部16Bにより積み崩し位置a2の入荷パレット3から1又は2の雑誌束2を掴んで、仕分けコンベア15に搬送供給する〔図5の#22〕。

このとき、デパレタイジングロボット16が雑誌束2を仕分けコンベア15に搬送供給すると、その信号がシステム制御盤10にフィードバックされることから、第1カウンタ34は搬送された雑誌束2の数だけカウントダウンする。このように、デパレタイジングロボット16は、第1カウンタ34がカウントダウンする雑誌束総量が零になるまで、入荷パレット3に積み重ねられた雑誌束2を仕分けコンベア15に順次、搬送する〔図5の#23,YES〕。尚、第1カウンタ34のカウントダウン中に、積み崩し位置a2にある入荷パレット3が空になると〔図5の#23,NO〕、空パレット5をパレットマガジン6に搬送して収納すると共に、次の入荷パレット3を入荷コンベア7に載置して積み崩し位置a2まで搬送し、順次デパレタイジングロボット16により雑誌束2を仕分けコンベア15に搬送する。又、第1カウンタ34のカウントダウンする雑誌束総量が零になると、システム制御盤10はロボットコントローラ32を介してデパレタイジングロボット16による雑誌束2の搬送供給を停止させる。

デパレタイジングロボット16により順次、搬送供給される雑誌束2は、仕分けコンベア15により宛名書きプリンタ17まで搬送され一時停止される。この状態で、宛名書きプリンタ17は、宛名紙発行管理装置31に入力された輸送ルート毎の宛名リストから出力される1の宛名情報に基づいて宛名紙(図7参照)をプリント発行して、雑誌束2に貼り付ける。このとき、宛名紙監視装置23により、雑誌束2に正常に宛名紙が貼れたか否かが検出され、この検出信号に基づいて宛名紙発行管理装置31は、正常に宛名紙が雑誌束2に貼られたことを条件として輸送ルートの宛名リストから該当する宛名を削除する。尚、雑誌束2に宛名紙が貼られない等の不具合があると、アラームを出し作業者に知らせ、宛名紙発行管理装置31は、不具合を解消後、宛名を削除することなく、再び宛名書きプリンタ17にアクセスする。このように、仕分けコンベア15で順次、搬送されてくる雑誌束2が宛名書きプリンタ17に至る都度に、宛名紙発行管理装置31が輸送ルート毎の宛名リストから1の宛名の情報を宛名書きプリンタ17に出力して、各雑誌束2ごとに宛名紙を貼り付ける様にしている。

宛名紙が貼られた各雑誌束2は、仕分けコンベア15によりビニール包装機18に搬送され、このビニール包装機18によりビニール包装された後に、バンド掛け機19に至る。そして、バンド掛け機19まで搬送された雑誌束2は、一方向にバンドが掛けられ、仕分けコンベア15により搬送方向を直交切り換えされてバンド掛け機20まで搬送され、このバンド掛け機20によりすでに掛けられたバンドと直交するようにバンドを掛けることで、十文字のバンドで雑誌束2の結束とビニール包装の包装性を高める。

バンドが掛けられた雑誌束2は、仕分けコンベア15により位置決めコンベア22まで搬送される。位置決めコンベア22はパレタイジングロボット21による掴みを可能とするため、例えば2つ雑誌束単位(1つの雑誌束2でも良い)ごとに所定位置に位置決めして停止させる。この状態で、システム制御盤10は、ロボットコントローラ33に指令を出力する。指令を入力したコントローラ33は、予め入力された作動パターンに基づいてパレタイジングロボット21のロボットアーム21A,ハンド部21Bの作動を制御して、ハンド部21Bにより位置決めコンベア22から1又は2の雑誌束2を掴んで、パレットマガジン6から積み替え位置b1にある出荷パレット4に積み込む〔図4の#10、図6の#30〕。

このとき、パレタイジングロボット21が雑誌束2を積み込むと、その信号がシステム制御盤10にフィードバックされることから、第2カウンタ35は積み込んだ雑誌束2だけカウントダウンする。このように、パレタイジングロボット21は、第2カウンタ35がカウントダウンする輸送ルート毎の雑誌束2の総量が零になるまで、出荷パレット4に雑誌束2を順次、積み込んで行くことになるが〔図4の#11、図4の#12,NO〕、第2カウンタ35のカウントダウン中に、出荷パレット4に積み込み可能情報による数に達して、出荷パレット4が一杯になると〔図6の#31、YES〕、出荷コンベア11により看板紙貼り付装置12に搬送すると共に、パレットマガジン6から空パレット5を積み替え位置b1まで搬送する〔図6の#33〕。この様な、パレタイジングロボット21による雑誌束2の積み込みと、出荷パレット4の搬送を繰り返すことで、輸送ルート毎の雑誌束2の総量を出荷パレット4に積み込んで行く。

そして、第2カウンタ35がカウントダウンする輸送ルート毎の雑誌束2の総量が零になると〔図4の#12,YES〕、システム制御盤10はロボットコントローラ33を介してパレタイジングロボット21による雑誌束2の積み込みを停止させ、雑誌束2が積み込まれた出荷パレット4を看板紙貼り付装置12に向けて搬送する〔図4の#13〕。これにより、1の輸送ルートに必要な雑誌束2の仕分けと積み込み作業が完了する。
