特許文献4に開示される磁性材料は、非晶質のSiO2を含むため、比透磁率が低くなってしまう。
そこで、渦電流損失が小さく、強度が高く、比透磁率が高い圧粉磁心が求められている。
本開示は、上記実情に鑑みてなされたものであり、渦電流損失が小さく、強度が高く、比透磁率が高い圧粉磁心を提供することを目的とする。本開示は、以下の形態として実現することが可能である。

3.圧粉磁心の製造方法
圧粉磁心1の製造方法は、特に限定されない。製造方法について以下に説明する。

得られた合金粉末をプレス成形し、焼鈍することにより、圧粉磁心1を得る。プレス成形は、例えば0.5GPa~2.0GPaの面圧を加えて成形する。成形性向上のために、少量の有機バインダーや内部潤滑剤(ステアリン酸塩等)を混合してもよい。また、金型にステアリン酸塩等の離型剤を塗布してもよい。一軸加圧成形の他、CIP(冷間等方圧プレス)成形等を行ってもよい。
なお、上記(1)で得られた被覆粉末を熱処理せずにプレス成形し、焼鈍することによっても、圧粉磁心1が得られる。
(4)熱処理および焼鈍について
焼鈍過程で、フェライトの被覆と、コア部5中のシリコンとが反応し、Fe2SiO4、又はFe2SiO4とMg2SiO4との固溶体が生成する。同時に、焼鈍過程で、被覆表面に低シリコン濃度の金属粒子9が析出し、表面に点在する状態となる。
被覆粉末の熱処理および成形後の焼鈍は、非酸化雰囲気(N2雰囲気、Ar雰囲気またはH2雰囲気)で行う。熱処理および焼鈍の最高温度は、700℃~1050℃が好ましい。これは、Fe2SiO4、又はFe2SiO4とMg2SiO4との固溶体の形成反応が進み、渦電流損失を小さくできるためである。熱処理および焼鈍の最高温度は、900℃~1050℃がより好ましい。これは、コア部5内の歪みが小さくなり、ヒステリシス損失を小さくできるためである。熱処理および焼鈍の最高温度を1050℃以下とすることで、合金粒子3同士の焼結を抑制し、渦電流損失を小さくできる。焼鈍温度は、1時間以上維持することが好ましい。これは、Fe2SiO4、又はFe2SiO4とMg2SiO4との固溶体の形成反応が進み、渦電流損失を小さくできるためである。600℃から300℃への冷却過程では、2℃/min以上の冷却速度で冷却することが好ましい。これは、Fe2SiO4中に微量のFeOが固溶している場合にFeOの共析変態によって渦電流損失が増大するのを抑制するためである。
