本開示の文脈において、「ボイド開始剤」という用語は、特定の条件下で熱可塑性フィルム内にボイドを形成することができる材料を意味することを意図し、これらの用語は互換的に使用されてもよい。
マスターバッチは、調製された後、押し出しに直接使用することができる。代替的には、マスターバッチは、所望の重量比で熱可塑性材料(PEペレットなど)と組み合わされてもよい。熱可塑性材料は、第1のバッチの熱可塑性材料と同じ組成であってもよいし、そうでなくてもよい(マスターバッチの調製において上記で詳述したように)。組成物のマスターバッチの典型的なパーセンテージは、5重量%~70重量%である。マスターバッチと熱可塑性材料との組み合わせは、ブレンドを提供するために押し出し前にブレンドステップに供されてよい。

熱可塑性フィルムにおける前述の選択的不透明度コントラストを達成するために、異なるアプローチが存在し得る。1つの好ましいアプローチは、特定の条件下で加熱/加圧処理し(例えば、特定の温度で加熱し、特定の一定の期間にわたって一定の圧力を印加する)、フィルムを部分的に軟化/溶融させて、ボイドの一部又は全部を崩壊させることである。したがって、フィルムの処理領域は、不透明度が低下している。いかなる理論にも束縛されるものではないが、特定の領域で熱を加えると、熱可塑性フィルムは、そのような領域内で軟化又は溶融し始める。そのような領域における圧力の更なる印加は、そのような領域内のボイドの崩壊又は合体をもたらす。その結果、ボイドは実質的に低減されるか又は完全に排除され、これらの領域内の不透明度はそれに対応して低減される。
本開示のフィルムは、上記に記載したものに加えて、1つ以上の任意成分を含有し得る。フィルムは、層の0.01%~15%、好ましくは1%~12%、より好ましくは2%~10%の任意成分を含んでよい。任意成分は、好ましくは少なくともシリコーン添加剤を含み、代替的には少なくとも相溶化剤を含み、より好ましくはシリコーン添加剤及び相溶化剤を含む。更に、フィルムは、不透明化促進剤を更に含んでもよい。適切な不透明化促進剤には、二酸化チタン、CaCO3、カーボンブラック、ZnO2、BaSO4、有機染料などが含まれてもよい。具体的には、フィルムが白色の外観を有することが望ましい場合、二酸化チタンが好ましい。当業者であれば、フィルム層の残りの部分と実質的に異なる屈折率を有する材料を選択することによって、他の不透明化促進剤を容易に特定するであろう。具体的には、不透明度の増大が望ましい場合、本フィルムは、高価な不透明化促進剤を含まない特定の領域において十分な不透明度を提供するか、又はそのような不透明化促進剤(二酸化チタン(TiO2)など)の使用を少なくとも最小限に抑えることができる。典型的には、本開示のフィルムは、フィルムの少なくとも1つの層の0重量%~10重量%、例えば1重量%~5重量%の不透明化促進剤を含み得る。
本開示の熱可塑性フィルムを含む包装製品又は包装材料も提供される。熱可塑性フィルムの選択的不透明度コントラストは、美的及び/又は機能的な利点を提供する。
試験方法1:ボイド特性評価方法
ボイド面積率及び面積加重ボイド直径は、ボイド特性評価法により測定される。所与のフィルムのボイド面積率及び面積加重ボイド直径を決定するために、縦方向に沿ったフィルムの断面の走査型電子顕微鏡(SEM)像をSEMシステムで撮影し、コンピュータで分析する。その方法は、以下に詳述する通りである。
極低温機能を有するLeica EM TIC 3Xイオンミルシステムを使用して、SEM画像取得のためのフィルムサンプルの断面を調製する。広いイオンビームミリングは、イオンビームによって過剰な材料をスパッタリングすることによって、プラスチックサンプルの滑らかかつ変形しない断面を作り出すことができる。また、極低温機能は、熱感受性材料、例えばプラスチックのミリング中の熱損傷を排除した。
走査型電子顕微鏡画像は、HITACHI S4800を用いて、コーティング:Pt、15mAで60秒、作業距離:8mm、加速電圧:3kV、のパラメータでミル断面で撮影した。
SEM画像は画像J 1.52eにインポートされる。次に、インポートされた画像は、画像しきい値を調整することにより二値化され、白黒二値化画像になり、ここでボイド領域がグレーレベル255に設定され、フィルムマトリックス領域がグレーレベル0に設定される。次いで、二値化画像は、ノイズを除去するために、「閉鎖」モジュールと「穴充填」モジュールを使用して更に処理される。
ボイド面積率は、画像J 1.52e.により、黒色領域(ボイド)の面積対白色領域(マトリクス)及び黒色領域(ボイド)の面積の合計の比として決定される。
ボイド面積率=(ボイドの面積/(ボイドの面積+マトリクスの面積))*100%
面積加重ボイド直径分布は、画像J内の局所厚さモジュールを介して厚さマップを計算することで測定される。二値化画像のボイド領域内の画素値は、ボイド領域内に適合する最大球の直径と置き換えられる。したがって、厚さマップのヒストグラムは、面積加重ボイド直径分布の測定値である。局所厚さ計算の詳細は、「A new method for the model-independent assessment of thickness in three-dimensional images」、T.Hildebrand and P.Ruessgsegger,J.of Microscopy,185(1996)67-75に見出すことができる。
絶対不透明度値、及び単位厚さ当たりの不透明度値は、ISO6504-3の方法で決定される。不透明度値は1~100%の間のパーセンテージで示される。不透明度を測定するための試験方法は、以下に詳細に記載される通りである。
試験されるフィルムによって黒色チャート及び白色チャートをカバーする。各カバーされたチャートの三刺激値を、黒色エリア及び白色エリアにわたって測定する。コントラスト比を各カバーされたチャートのパーセンテージとして計算して、絶対不透明度値を提供する。
すべて同じサイズで、少なくとも100mmx200mmの寸法の黒色チャート及び白色チャートを印刷し、ワニスを塗って、隣接する黒色及び白色エリアを得る。例えば、不透明度用のBYK-Gardner PA-2810バイコチャートを使用することができる。
各カバーされたチャートの三刺激値は、各チャートの黒色(Yb)エリア及び白色(Yw)エリアの両方の上の最低4つの位置で測定され、次いで、平均三刺激値Yb及びYwがそれぞれ計算される。
各試験されたサンプルの絶対不透明度値は、次式によって計算される:絶対不透明度値(%)=(Yb/Yw)x100。単位厚さ当たりの不透明度値は、絶対不透明度値を、試験されたサンプルの厚さで割ることによって計算される。
ボイド含有フィルムの実施例A~Nが提供される。実施例A~Cは、PP(熱可塑性材料として)、ナイロン6(有機ボイド開始剤として)、PPgMA(相溶化剤として)を含有する。実施例D~Gは、PE(熱可塑性材料として)、PMMA(有機ボイド開始剤として)、及びPPgMA又はシリコーンオイル(相溶化剤として)を含有する。実施例H~Kは、PE(熱可塑性材料として)及びCaCO3(無機ボイド開始剤として)を含有する。実施例L~Nは、PE(熱可塑性材料として)、CaCO3及びPMMA(ボイド開始剤として)、及びPPgMA(相溶化剤として)を含有する。
2.PP、ナイロン6、PPgMAの複合樹脂は、A.Schulman Inc.,Akron,Ohio,USA製である。
3.Arkema製PMMA V020,Altuglas(登録商標)。
4.Dow Corning製MB50-002。
上記のPP-ナイロン6ブレンドフィルムA~Cは、まずPP、ナイロン6、及びPPgMAを含む混合物を真空オーブン内において60℃で48時間乾燥させてから押し出し、次いで、直径1インチのスクリュー、L/D比15及び押出温度255℃を有する2成分型共押出システムの一軸押出機を使用して共押し出しすることによって形成される。押し出されたフィルムは、155℃の温度で、横方向(TD)とそれに続く縦方向(MD)を含む2段階の延伸工程に連続的に供されて、ボイドを含む配向フィルムを提供する。総延伸比は6.25:1であり、第1の延伸比は2.5:1であり、第2の延伸比は2.5:1である。
上述のボイド開始剤としてPMMAを含有するPE系フィルムD~Gは、まず、一軸押出機を使用して単層フィルムを押し出し、フィルム押出し中にPPgMA又はシリコーンオイルの相溶化剤を添加することにより形成される。押し出されたフィルムを、90℃未満でパイロット規模の連続配向機で2段階の延伸工程に供して、ボイド含有配向フィルムを提供する。総延伸倍率は8:1であり、第1の延伸倍率は2:1であり、第2の延伸倍率は4:1である。
上述のボイド開始剤としてCaCO3を含有するPE系フィルムH~Kは、まず、一軸押出機を使用してブローン単層フィルムを形成することにより形成される。押し出されたフィルムを、90℃未満で市販スケールの縦方向配向機で1段階の延伸工程に供して、ボイド含有配向フィルムを提供する。延伸倍率は4:1である。
上述のCaCO3/PMMAをボイド開始剤として含有するPE系フィルムL~Nは、まず、共押出システムの一軸押出機を使用して共押し出しされたブローン多層フィルムを形成することにより形成される。CaCO3及びPMMAは、この共押し出しフィルムの1つ以上の層に添加してもよく、表1に示すパーセンテージはフィルム全体を基準とする。押し出されたフィルムを、90℃未満で市販スケールの縦方向配向機で1段階の延伸工程に供して、ボイド含有配向フィルムを提供する。延伸比は5:1である。
フィルムの実施例1~13が提供され、実施例1~8は本発明の実施例(すなわち、加熱/加圧処理前にボイドを含有するフィルム)であり、実施例9~13は比較例(すなわち、加熱加圧処理前にボイドを実質的に含有しないフィルム)である。
実施例1~13の絶対不透明度値は、不透明度決定方法により測定される。以下の表及び図7に示すように、加熱/加圧処理は、ボイドを含有するフィルムの不透明度を著しく低下させ、処理パラメータ(例えば、加熱温度、圧力、及び/又は滞留時間)を制御することによって、特定の程度の不透明度を達成することができる。図7の実施例5及び実施例8の破線の矩形によって示されるように、そのような処理が実施例1のフィルムの一部に適用されると、選択的不透明度コントラスト(例えば、不透明背景内の透明又は半透明の窓)を有する熱可塑性フィルムが提供される。
実施例1、実施例5及び実施例8のフィルムの、縦方向に沿った断面のSEM画像を、極低温機能を有するLeica EM TIC 3Xイオンミルシステムによって取得した。図8は、これらのSEM画像を示しており、A~Cのパネルはそれぞれ、上記の表に記載されているように、実施例1(処理前)、実施例5(160℃/2.7N/mm2/2sの処理後)、実施例8(135℃/2.0N/mm2/1.5sの処理後)のSEM画像である。実施例5の条件下では、サンプル調製に使用された透明なPEフィルムは、互いに融着しているために、サンプルフィルムから分離することができないが、実施例8の条件下では、サンプル調製に使用されたPEフィルムは、SEM画像を取得する前に試料フィルムから分離される。したがって、図8BのSEM像の下半分は、透明なPEフィルムの断面である。画像は、ボイドが、少なくとも部分的に加熱/圧力処理によって低減又は合体されていることを明確に示す。より具体的には、中程度の加熱/加圧条件(例えば、実施例8については135℃/2.0N/mm2/1.5s)下では、小さなボイドは大幅に低減又は排除されるが、大きなボイドは残されている。高加熱/加圧条件(例えば、実施例5の160℃/2.7N/mm2/2s)下では、小さなボイドと大きなボイドの両方が著しく減少している。これらのデータは、加熱/加圧処理前のフィルムから熱/加圧処理後のフィルムへの不透明度の変化と完全に一致しており、ボイドの減少/除去がフィルムの不透明度の低下につながることを示している。
Claims (19)
- 少なくとも1つの層を含む熱可塑性フィルムであって、
a)第1のボイド面積率及び第1の絶対不透明度値を有する第1の部分と、
b)第2のボイド面積率及び第2の絶対不透明度値を有する第2の部分であって、前記第1の部分に隣接する、第2の部分と、を含み、
ボイド面積率がボイド特性評価方法によって測定される、前記第1のボイド面積率と前記第2のボイド面積率との比が少なくとも1.05であり、絶対不透明度値がISO6504-3法によって測定される、前記第1の絶対不透明度値と前記第2の絶対不透明度値との差が少なくとも5%であり、
前記層が、前記層の少なくとも20重量%の、ポリエチレン(PE)、ポリアミド(PA)、ポリエチレンテレフタレート(PET)、ポリメチルメタクリレート(PMMA)、ポリウレタン(PU)、ポリ酢酸ビニル(PVA)、ポリ塩化ビニル(PVC)、及びこれらの任意の組み合わせからなる群から選択される熱可塑性材料を含む、熱可塑性フィルム。 - 前記第1のボイド面積率と前記第2のボイド面積率との比が、少なくとも1.1、好ましくは少なくとも1.2、より好ましくは少なくとも1.3であり、及び/又は前記第1の絶対不透明度値と前記第2の絶対不透明度値との差が、少なくとも10%、好ましくは少なくとも15%、より好ましくは少なくとも20%であり、
好ましくは、前記第1のボイド面積率と前記第2のボイド面積率との比が、1.05~100000、好ましくは1.1~1000、より好ましくは1.2~10、更により好ましくは1.3~5、最も好ましくは2~4であり、及び/又は前記第1の絶対不透明度値と前記第2の絶対不透明度値との差が、5%~95%、好ましくは10%~90%、より好ましくは15%~80%、更により好ましくは20%~75%、最も好ましくは40%~70%である、請求項1に記載の熱可塑性フィルム。 - 前記第2のボイド面積率に対する前記第1のボイド面積率の比が、少なくとも1.1、好ましくは少なくとも1.2、より好ましくは少なくとも1.3であり、及び/又は前記第1の絶対不透明度値が、前記第2の絶対不透明度値よりも少なくとも10%、好ましくは少なくとも15%、より好ましくは少なくとも20%高く、
好ましくは、前記第2のボイド面積率に対する前記第1のボイド面積率の比が、1.05~100000、好ましくは1.1~1000、より好ましくは1.2~10、更により好ましくは1.3~5、最も好ましくは2~4であり、及び/又は前記第1の絶対不透明度値が、前記第2の絶対不透明度値よりも5%~95%、好ましくは10%~90%、より好ましくは15%~80%、更により好ましくは20%~75%、最も好ましくは40%~70%高い、請求項1又は2に記載の熱可塑性フィルム。 - 前記第1のボイド面積率が、15%~70%、好ましくは16%~30%、より好ましくは17%~25%であり、及び/又は
前記第1の絶対不透明度値が、50%~99%、好ましくは60%~98%、より好ましくは70%~90%であり、及び/又は
前記第2のボイド面積率が、0.01%~15%、好ましくは0.1%~14%、より好ましくは1%~10%であり、及び/又は
前記第2の絶対不透明度値が、1%~65%、好ましくは5%~50%、より好ましくは10%~40%である、請求項1~3のいずれか一項に記載の熱可塑性フィルム。 - 前記第1の部分は、面積加重ボイド直径がボイド特性評価方法によって測定される、350nm~8000nm、好ましくは400nm~5000nm、より好ましくは500nm~2000nmの第1の面積加重ボイド直径を有し、及び/又は
前記第2の部分は、面積加重ボイド直径がボイド特性評価方法によって測定される、8nm~350nm、好ましくは10nm~320nm、より好ましくは20nm~300nmの第2の面積加重ボイド直径を有する、請求項1~4のいずれか一項に記載の熱可塑性フィルム。 - 前記層がヒートシール領域を含み、前記第2の部分が、前記ヒートシール領域内にない少なくとも1つのセクションを含む、請求項1~5のいずれか一項に記載の熱可塑性フィルム。
- 前記層が、いずれのヒートシール領域も含まない、請求項1~5のいずれか一項に記載の熱可塑性フィルム。
- 前記層がボイド開始剤を更に含み、前記ボイド開始剤は、屈折率が2未満、好ましくは1.9未満、より好ましくは1.8未満、最も好ましくは1.7未満の無機材料、及び/又は前記熱可塑性材料と不混和性である有機材料を含み、
前記無機材料が、BaSO4、リトポン、SiO2、CaSiO3、Al2O3、炭酸カルシウム、及びこれらの任意の組み合わせからなる群から選択され、
前記有機材料が、PA、PE、PET、PMMA、PS、PU、PVA、PVC、ポリプロピレン(PP)、及びこれらの任意の組み合わせからなる群から選択される、請求項1~7のいずれか一項に記載の熱可塑性フィルム。 - 前記層が、
a)前記層の20重量%~99重量%、好ましくは30重量%~98重量%、より好ましくは35重量%~65重量%の、PEである前記熱可塑性材料と、
b)前記層の1重量%~80重量%、好ましくは2重量%~70%、より好ましくは35重量%~65重量%の、炭酸カルシウム及び/又はPMMAである前記ボイド開始剤と、
を含む、請求項8に記載の熱可塑性フィルム。 - 前記層が、前記層の0.01重量%~15重量%、好ましくは1重量%~12重量%、より好ましくは2重量%~10重量%の、シリコーン添加剤、相溶化剤、及びこれらの組み合わせからなる群から選択される任意成分を更に含む、請求項8又は9に記載の熱可塑性フィルム。
- 前記層が、前記層の1重量%以下、好ましくは0.5重量%以下、より好ましくは0.1重量%以下、更により好ましくは0.05重量%以下、更により好ましくは0.02重量%以下、更により好ましくは0.01重量%以下、更により好ましくは0.002重量%以下、最も好ましくは0.001重量%以下のTiO2を含む、請求項8~10のいずれか一項に記載の熱可塑性フィルム。
- 前記層が、
第3のボイド面積率及び第3の絶対不透明度値を有する第3の部分であって、前記第2の部分に隣接しており、前記第2のボイド面積率に対する前記第3のボイド面積率の比が少なくとも1.05であり、前記第3の絶対不透明度値が前記第2の絶対不透明度の値より少なくとも5%高い、第3の部分と、
任意選択で、第4のボイド面積率及び第4の絶対不透明度値を有する第4の部分であって、前記第3の部分に隣接しており、前記第4のボイド面積率に対する前記第3のボイド面積率の比が少なくとも1.05であり、前記第3の絶対不透明度値が前記第4の絶対不透明度値より少なくとも5%高い、第4の部分と、
を更に含む、請求項1~11のいずれか一項に記載の熱可塑性フィルム。 - 前記フィルムが、前記層のいずれかの側の前記層に接合される追加層を更に含み、前記追加層が、前記追加層の少なくとも20重量%の、PA、PE、PET、PMMA、PP、PU、PVA、PVC、及びこれらの任意の組み合わせからなる群から選択される熱可塑性材料を含む、請求項1~12のいずれか一項に記載の熱可塑性フィルム。
- 前記フィルムが、10ミクロン~150ミクロン、好ましくは15ミクロン~120ミクロン、より好ましくは20ミクロン~100ミクロン、より好ましくは20ミクロン~80ミクロン、最も好ましくは20ミクロン~40ミクロンの厚さを有する、請求項1~13のいずれか一項に記載の熱可塑性フィルム。
- 前記第1の部分が不透明であり、前記第1の絶対不透明度値が少なくとも70%であり、任意選択で、前記第1のボイド面積率が少なくとも50%であり、
前記第2の部分が透明又は半透明であり、前記第2の絶対不透明度値が30%以下であり、任意選択で、前記第2のボイド面積率が15%以下であり、
前記層が、
a)前記層の35重量%~65重量%のPEと、
b)前記層の35重量%~65重量%の炭酸カルシウムと、を含む、
請求項1~14のいずれか一項に記載の熱可塑性フィルム。 - 請求項1~15のいずれか一項に記載の熱可塑性フィルムを含む消費者製品又は包装製品であって、好ましくは、前記消費者製品又は包装製品が、ベビーケア製品、女性用ケア製品、洗濯用洗剤製品、美容ケア製品、成人用失禁製品、パーソナルヘルスケア製品、紙製品、食品製品、及びこれらの組み合わせからなる群から選択される、消費者製品又は包装製品。
- 請求項1~15のいずれか一項に記載の熱可塑性フィルムを調製する方法であって、前記フィルムが第1の表面及び反対側の第2の表面を含み、前記方法が、前記フィルムの第1の表面に接触する第1のモジュール及び前記フィルムの前記第2の表面に接触する第2のモジュールを備える加熱加圧デバイスを使用して前記フィルムに加熱加圧処理を適用するステップを含み、前記加熱加圧デバイスが、0.1N/mm2~5N/mm2の圧力を0.1秒~10秒の持続時間にわたって印加し、前記第1のモジュールと前記第2のモジュールのうちの少なくとも1つが、80℃~250℃の接触温度を有する、方法。
- 前記第1のモジュールが、80℃~250℃、好ましくは120℃~200℃、より好ましくは130℃~180℃、最も好ましくは145℃~170℃の接触温度を有し、前記第2のモジュールが、15℃~80℃、好ましくは20℃~60℃、より好ましくは22℃~50℃の接触温度を有し、及び/又は、前記圧力が、0.3N/mm2~5N/mm2、好ましくは1N/mm2~4.5N/mm2、より好ましくは1.3N/mm2~4N/mm2、最も好ましくは2N/mm2~3N/mm2であり、及び/又は、前記持続時間が、0.2秒~5秒、好ましくは0.3秒~4秒、より好ましくは0.5秒~3秒、最も好ましくは1秒~2.5秒である、請求項17に記載の方法。
